背景技术
美学已经进入部件的功能设计中。换句话说,部件设计现在是功能设计和美学的组合。例如,用于设备的主体或覆盖物可以具有美学用的复杂表面形状,并且可以使用不同材料来实现设计的功能方面。例如,为了提供刚度,可以使用金属,而为了提供柔韧性并实现轻重量,可以使用聚合物。在某些其他情况下,可能必须实现刚度和轻重量两者的组合。因此,在这样的情况下,聚合物材料可以与金属一起用于制造部件。
发明内容
在第一方面,本申请提供了一种形成金属复合材料的方法,其包括:

通过热成形将碳纤维增强聚合物片成形为预定形状,其中所述聚合物为热塑性聚合物;和

在第三方面,本申请提供了一种形成金属复合材料的装置,其包括:
具有与金属复合材料待成形的形状相对应的预定形状的腔体的模头,其中所述模头用于:

接收待变形并接合至所述金属片的碳纤维增强聚合物片,其中所述聚合物为热塑性聚合物;
粘合剂分配单元,以在所述金属片和所述碳纤维增强聚合物片之间施加粘合剂;和
成形组件,所述成形组件用于:
使用超塑性热成形使金属片变形;和
使用热成形使碳纤维增强聚合物片变形,以将金属片和碳纤维增强聚合物片接合以形成金属复合材料,
其中所述成形组件包括:
将气体加压的压力室;
在金属片和碳纤维增强聚合物片上施加加压气体的压力的施加器,其中所述施加器的开口由阀门控制;和

具体实施方式
通常,为了实现材料的各种性质,例如刚度、强度和柔韧性的组合,广泛使用通过将各种材料组合形成的材料复合物(material composites)。一种发现各种应用的这样的材料复合物(简称为复合材料)可以是金属和聚合物复合材料。
这样的复合材料可以通过使用各种方法,例如挤出和模制的组合来形成。例如,可以将金属挤出或冲压成给定的形状,然后,可以将聚合物与金属一起模制以形成具有该形状的复合材料。然而,这样的方法可能涉及用于分别形成金属和聚合物、然后形成复合材料的多个组成要素。因此,以这样的方式制造复合材料会增加加工成本(tooling cost)。此外,如上述实例中所述,挤出和模制方法可能涉及将材料加热到高温。因此,在进一步加工之前,复合材料的冷却可能需要相当长的时间。此外,使用上述技术可能无法获得复杂形状的复合材料。
本发明的主题描述了形成由金属和碳纤维增强聚合物制成的金属复合材料的方面。在一个实例中,可以使用单个装置来形成金属复合材料。
根据一个方面,所述金属复合材料包含金属片的基础结构。金属片可以被热成形为预定形状。在一个实例中,可以使用超塑性热成形技术来实现金属片的成形。在这样的情况下,首先将金属片加热到该金属的熔融温度的约50%-60%的温度,然后通过将加热的金属片定位在模头上并使用加压气体的压力将其变形为预定形状。
此后,可以将粘合剂,例如熔融聚合物或热熔性聚合物施加在变形的金属片上。随后,使用热成形使碳纤维增强聚合物片变形成与金属片相同的形状,并使用粘合剂与金属片粘合。碳纤维增强聚合物片的热成形通过首先加热碳纤维增强聚合物片、然后使用加压气体的压力来实现。由此获得具有预定形状的金属复合材料。在一个实例中,由于碳纤维增强聚合物和金属的不同熔点,碳纤维增强聚合物片的热成形和金属片的超塑性热成形可以是在不同温度下进行的类似方法。
由于金属片和碳纤维增强聚合物的加工和变形使用相同的技术,即加热,然后施加加压气体的压力来实现,因此单个装置可以用于加工用于制造金属复合材料的金属片和碳纤维增强聚合物。因此,根据本发明的主题的制造在时间和成本方面都是有效的。
另外,由于金属片和碳纤维增强聚合物使用热量和压力变形,因此金属片和碳纤维增强聚合物可以以高精度以及良好的表面光洁度变形成复杂且旋绕的形状。因此,为了获得良好的表面光洁度的后加工步骤,例如机械加工和磨制可能相当短或可能不会被完全执行,这进一步提高了制造方法的成本效益和时间效益。
此外,如上所述,如此形成的金属复合材料可以表现出金属和碳纤维增强聚合物的性质的组合。例如,金属复合材料具有金属的刚度和碳纤维增强聚合物的机械强度。另外,由于金属片和碳纤维增强聚合物都不被加热到诸如熔融温度的高温,因此金属复合材料很快冷却。因此,金属复合材料的形成周期可以相当短。因此,制造金属复合材料的效率和产量可以很高。

图1图示说明了根据本发明的主题的一个实例的用于制造金属复合材料的装置100的示意图。根据一个方面,装置100可以提供为将金属和聚合物成形,然后将金属与聚合物结合以形成金属复合材料的单个设备。另外,装置100可用于实现在如此形成的金属复合材料的表面中待形成的复杂形状。
因此,在一个实例中,装置100可以包括用于定位金属片和碳纤维增强聚合物(CFRP)片的模头102。该金属片可以由金属或合金制成。模头102可以包含具有预定形状的腔体,该预定形状是与金属复合材料待成形的形状相同的形状。例如,该腔体可以成形为具有锥形壁的多边形凹槽。在一种情况下,模头102可以在将金属片和CFRP片变形之前加热该片材。在另一种情况下,模头102可以接收预热的片材。此外,在一个实例中,首先,可以将金属片变形,并且随后,可以将CRFP片变形并且接合到金属片以形成金属复合材料。
因此,装置100可以包括成形组件104以将金属片变形和将CFRP片变形,然后将金属片和CRFP片两者接合以形成金属复合材料。另外,装置100可以包括粘合剂分配单元106,其用于将粘合剂,例如熔融聚合物粘合剂施加到变形的金属片上以将CRFP片紧固到该金属片上。在一个实例中,粘合剂分配单元106可以将熔融聚合物粘合剂施加到变形的金属片上。在另一个实例中,粘合剂分配单元106可以将CRFP片与粘合剂,例如热熔性粘合剂层层压在一起。之后,可以将两个片材,金属片和CRFP片粘合在一起以形成金属复合材料。
图2图示说明了根据本发明的主题的一个实例的使用装置100形成的金属复合材料200的示意图。根据一个实例,金属复合材料200可以包括多个堆叠并粘合在一起的不同材料的层,以向金属复合材料200提供不同材料的特性。另外,以使得金属复合材料200可以成形为具有相当高的表面光洁度的复杂形状的方式形成金属复合材料200。
根据一个方面,金属复合材料200可以包括使用超塑性热成形技术成形为预定形状的金属片202。另外,金属复合材料200可以包括通过热熔性粘合剂接合到成形的金属片202的碳纤维增强聚合物(CRFP)片204。在一个实例中,可以将热熔性粘合剂施加在金属片202或CRFP片204上,或两者上。根据本发明的主题,通过热成形将CFRP片204成形为预定形状,以接合到成形的金属片202以形成具有预定形状的金属复合材料200。
图3a至图3e图示说明了根据一个实例的装置100的横截面视图,其示出了形成金属复合材料200的各种步骤。
如图3a所示,将金属片202定位在装置100中。在一个实例中,装置100可以形成为具有第一部分300和第二部分302,第一部分300可与第二部分302分离。在所述实例中,第一部分300可以包括模头102,并且第二部分302可以包括成形单元104和粘合剂分配单元106。例如,当定位在装置100中时,金属片202可以被定位在第一部分300中的模头102中。
模头102可具有腔体304,其对应于金属复合材料200待成形的预定形状。在一个实例中,腔体304可以成形为凹入的、具有锯齿状的、波纹状的、具有突起或任何其他复杂几何形状。例如,腔体304可以成形为具有比开口308更大的基部306。换句话说,腔体304的侧壁可以从开口308到基部306朝向模头200的边缘倾斜。因此,装置100可以用于制造具有这样的复杂形状的金属复合材料200。
此外,在图3b中,例如通过将第二部分302与第一部分300定位并且夹持第一部分300和第二部分302来使装置100闭合。在一个实例中,当装置100闭合时,金属片202被定位在其中的装置100内形成的室310变得基本上是防泄漏的,从而不允许流体进入或离开室310。 之后,加工金属片202以成形为腔体304的预定形状。
在一个实例中,金属片202通过超塑性成形技术变形。因此,在可以将金属片202变形之前,将金属片202加热到金属的超塑性温度。在一个实例中,金属的超塑性温度可以是金属进入金属可以变形超过一般断裂点的状态的温度。换句话说,在超塑性温度下,金属可承受比通常的断裂应力更大的应力,金属进一步变形而不破裂。例如,超塑性温度可以是金属的熔融温度的约50%-60%。在一种情况下,金属片202可以被加热到约350℃-600℃的温度。因此,在一个实例中,金属片202可以由表现出超塑性行为的金属形成。例如,金属片202可以由铝、钛或其组合制成。
在一个实例中,装置200可以包括设置在模头102附近的加热元件(未示出),以加热金属片202(当定位在模头102处时)。然而,在另一个实例中,金属片202可以在定位在模头102处之前被加热。
此外,为了使加热的金属片202变形,可以操作成形组件104。为了使金属片202变形,成形组件104可以包括将气体加压的压力室。来自压力室的加压气体被推到加热的金属片202上以将金属片202变形为模头102的形状。例如,成形组件104可以包括施加器,其将加压气体的压力施加到待变形的加热的片材上。此外,气体可以是空气、惰性气体或其混合物。
此外,可以通过控制加压气体从其离开的施加器的开口来控制由成形单元104施加在加热的金属片上的压力。在一个实例中,施加器可以包括设置在施加器的开口处的阀门,以控制加压气体的释放。另外,成形组件104可以包括调节器单元,该调节器单元操作地连接到施加器的阀门以调节阀门,并因此调节加压气体的释放,由此控制由加压气体施加在加热的片材上的压力。在另一个实例中,调节器单元可以通过控制离开压力室的加压气体的量来控制由加压气体施加的压力。
在一个实例中,可以将约60千克每平方厘米(kg/cm2)至180kg/cm2的压力施加到金属片202,以使金属片202变形。为了控制通过加压气体施加在金属片202上的压力,可以通过控制设置在开口处的阀门来控制施加器的开口。在一个实例中,通过调节阀门,可以控制离开压力室的气体的压力。
此外,如图3c所示,粘合剂分配单元106可以将粘合剂层312施加到变形的金属片202上。在一个实例中,粘合剂312可以是热熔性粘合剂或熔融聚合物粘合剂。例如,熔融聚合物可以是基于异氰酸酯的聚合物、基于环氧化物的聚合物、基于丙烯酸类的聚合物或其组合。另外,在一种情况下,可以将粘合剂层312施加在整个金属片202上。在另一种情况下,可以将粘合剂层312施加在选定位置处,例如沿着金属片202的边缘。
之后,如图3d所示,可以将CRFP片204变形为预定形状,并且如图3e所示地接合至金属片202。在一个实例中,CRFP片204可以通过用碳纤维浸渍聚合物片来形成。在一个实例中,聚合物可以是热塑性聚合物并且可以是例如丙烯酸类聚合物、聚碳酸酯、苯乙烯聚合物、尼龙、聚硫化物、聚酮或其组合。此外,在一个实例中,碳纤维可以是基于聚丙烯腈的碳纤维、基于人造丝的碳纤维、基于沥青的碳纤维、基于纤维素的碳纤维、基于芳族聚酰胺的碳纤维或其组合。聚合物与碳纤维的这样的组合为CRFP片204提供了柔韧性以及机械强度。
为了将CRFP片204变形,可以将CRFP片204加热到显著低于CRFP片的熔点的温度。在一个实例中,可以将CRFP片204加热到约60℃-350℃的温度。因此,可以将CRFP片204定位在第一部分300中的模头102处,在具有施加在面向CRFP片204的表面上的粘合剂312的金属片202的上方。第二部分302可以与第一部分300定位在一起以形成腔体310,如前所述,该腔体在形成时基本上是防泄漏的。设置在模头102附近的加热元件可以加热CRFP片204(当定位在模头102处时)。然而,在另一个实例中,CRFP片204可以在定位在模头102处之前被加热。
随后,以与上述相同的方式,可以操作成形组件104以将CRFP片204变形。来自压力室的加压气体可以被供应到室310以施加压力,以将CRFP片204成形为金属片202的预定形状。在一个实例中,加压气体可以用于将约15kg/cm2-100kg/cm2的压力施加在CRFP片204上以将CRFP片204变形。施加在加热的CRFP片204上的气体压力的控制以与上面参考金属片202的成形所解释的相同的方式进行。另外,由加压气体施加的压力可以提供CRFP片204与金属片202的粘合。
然而,在另一个实例中,可以在将CRFP片204变形并粘合到金属片202之前将粘合剂312施加在加热的CRFP片204上。例如,CRFP片204可以与热熔性聚合物粘合剂层压在一起、然后成形并与金属片202粘合。例如,热熔性聚合物粘合剂可以是乙烯-乙酸乙烯酯(EVA)共聚物、聚酰胺、聚烯烃、苯乙烯共聚物、聚酯、聚氨酯、基于橡胶的粘合剂或其组合。因此,将粘合剂312施加在金属片202和CRFP片204之间、或者施加在金属片202上、CRFP片204上、或者两者上。
在将金属片202和CRFP片204粘合之后,可以获得金属复合材料200。作为一个实例,由装置100获得的层状金属复合材料200在图4中示出。尽管前面的描述提供了具有一层金属片202和一层CRFP片204的金属复合材料200,但可以使用装置100将金属复合材料200成形为具有以上述方式成形并接合在一起的多个金属片202和多个CRFP片204。在这样的情况下,金属片202可以由相同的金属或合金制成,或由不同的金属或合金制成。类似地,CRFP片204可以由相同材料或不同材料制成。
图5和图6中描述的方法500和方法600图示说明了根据本发明的主题的一个实例的用于制造金属复合材料200的方法。描述方法500和方法600的顺序不意图被解释为限制性的,并且可以以任何适当的顺序来组合任何数量的所描述的方法方框以实施方法500和方法600或者替代方法。另外,在不背离本文描述的主题的精神和范围的情况下,可以从方法500和方法600中删除单独的方框。方法500和方法600可以通过诸如装置100的装置实施。
参照图5,在方框502处,使用超塑性热成形技术将金属片202成形为预定形状。例如,可以将金属片202加热到约金属的超塑性温度。例如,金属的超塑性温度可以是金属进入金属可以变形超过一般断裂点的状态的温度。换句话说,在超塑性温度下,金属可承受比通常的断裂应力更大的应力,金属进一步变形而不破裂。在所述实例中,通过施加加压气体的压力将金属片202成形为预定形状。

参考方框602,将金属片202定位在装置100中具有预定形状的模头102上。例如,模头102可以具有与金属复合材料200待成形的预定形状相对应的腔体304。在一个实例中,可以将腔体304成形为使得腔体304的侧壁可以从腔体304的开口308到基部306朝向模头102的边缘倾斜。换句话说,腔体304可以成形为具有比腔体304的基部更窄的开口308。例如,腔体304可以被成形为凹入的、具有锯齿状的、波纹状的、具有突起或任何其他复杂几何形状。

此外,在一个实例中,为了将CRFP片204变形,可以将CRFP片204加热到显著低于CRFP片的熔点的温度。在一个实例中,在模头102附近的加热元件可以加热CRFP片204。然而,在另一个实例中,CRFP片204可以在定位在模头102处之前被加热。

在方框614处,金属片202和CRFP片204可以通过在其上施加粘合剂312的表面处粘合而接合以形成具有预定形状的金属复合材料200。在一个实例中,加压气体可用于在CRFP片204上施加压力以与金属片202粘合。例如,金属片202和CRFP片204可被夹持在一起以使两个片材202、204之间的粘合加强,并且随后可以移除夹具。

Claims (13)

1.一种形成金属复合材料的方法,其包括:
使用超塑性热成形技术将金属片成形为预定形状;
通过热成形将碳纤维增强聚合物片成形为预定形状,其中所述聚合物为热塑性聚合物;和
通过在所述金属片和所述碳纤维增强聚合物片之间施加粘合剂而将所述金属片和所述碳纤维增强聚合物片接合以形成金属复合材料,
其中将所述金属片成形包括:
将所述金属片加热至所述金属片的熔融温度的50%-60%的温度;和
使用加压气体对加热的金属片施加压力以将所述金属成形为预定形状;以及
所述碳纤维增强聚合物片的热成形通过首先加热碳纤维增强聚合物片、然后使用加压气体的压力来实现。
2.如权利要求1所述的方法,其中所述加压气体是惰性气体、空气及其混合物中的一种。

7.如权利要求1所述的方法,其中将所述碳纤维增强聚合物片成形包括使用加压气体在所述碳纤维增强聚合物片上施加15kg/cm2-100kg/cm2的压力。
8.金属复合材料,其包括:
使用超塑性热成形技术成形为预定形状的金属片;和
碳纤维增强聚合物片,其通过热熔性粘合剂层接合至成形的金属片,其中通过热成形将所述碳纤维增强聚合物片成形为预定形状,以接合至成形的金属片以获得具有预定形状的金属复合材料,其中所述聚合物为热塑性聚合物,
其中将所述金属片成形包括:
将所述金属片加热至所述金属片的熔融温度的50%-60%的温度;和
使用加压气体对加热的金属片施加压力以将所述金属成形为预定形状;以及
所述碳纤维增强聚合物片的热成形通过首先加热碳纤维增强聚合物片、然后使用加压气体的压力来实现。
9.如权利要求8所述的金属复合材料,其中所述金属片为铝、铝合金、镁、镁合金、钛、钛合金及其组合中的一种。
10.如权利要求8所述的金属复合材料,其中所述碳纤维增强聚合物片通过用碳纤维浸渍热塑性聚合物而形成。
11.如权利要求10所述的金属复合材料,其中所述热塑性聚合物是丙烯酸类聚合物、聚碳酸酯、苯乙烯聚合物、尼龙、聚硫化物、聚酮及其组合中的一种。
12.如权利要求10所述的金属复合材料,其中所述碳纤维是基于聚丙烯腈的碳纤维、基于人造丝的碳纤维、基于沥青的碳纤维、基于纤维素的碳纤维、基于芳族聚酰胺的碳纤维及其组合中的一种。
13.一种形成金属复合材料的装置,其包括:
具有与金属复合材料待成形的形状相对应的预定形状的腔体的模头,其中所述模头用于:
接收待变形的金属片;和
接收待变形并接合至所述金属片的碳纤维增强聚合物片,其中所述聚合物为热塑性聚合物;
粘合剂分配单元,以在所述金属片和所述碳纤维增强聚合物片之间施加粘合剂;和
成形组件,所述成形组件用于:
使用超塑性热成形使金属片变形;和
使用热成形使碳纤维增强聚合物片变形,以将金属片和碳纤维增强聚合物片接合以形成金属复合材料,
其中所述成形组件包括:
将气体加压的压力室;
在金属片和碳纤维增强聚合物片上施加加压气体的压力的施加器,其中所述施加器的开口由阀门控制;和
调节阀门以控制由加压气体施加的压力的调节器单元。
