具体实施例
现在转到附图,在可能的程度上,在不同的附图中利用类似的附图标记来标识类似的部件,在图1-10中,可以看出呈现了根据本公开的一个非限定的实施例中的用于形成装饰性装饰面板的方法和装置。根据本发明的不同实施例,提供直接经由压制/注射加工精加工第一表面的方法。同样地,现在仅需的二次加工和工序仅是为了局部喷覆和最后的组装操作。
在一个实施例中,使用热塑性烯烃装饰膜(诸如热塑性聚烯烃密实片)来实现产品或者装饰件的坚硬的、有纹理的表面的精加工。在第一步中,在炉中将无纺垫12加热(经由接触或者红外线(IR))到合适的工艺温度,该温度例如可以是200-210摄氏度,当然,大于或者小于上述范围的温度也应视为在本发明的多个实施例的范围内。在一个实施例中,垫12的纤维可以是天然的或者人造的,并且在一个实施例中,可以是两者的组合,该纤维具有高的长宽比及适于加工成垫的特性。纤维种类的一些非限定性的示例可以是聚丙烯、聚酯、洋麻、大麻、亚麻、黄麻、剑麻、玻璃和碳纤维。在加热前,无纺垫可以具有5至25mm或7至20mm的厚度。在加热前,无纺垫可以具有600到2500克每平方米(g/m2),或者700到2000克每平方米(g/m2)的面密度。
在图1中示出的一个实施例中,将无纺材料或者垫12置于接触式热压头的一对板14之间或者炉16中。在图2中,闭合压头并加热材料12。
一旦将材料12加热到期望的温度,将它自压头16处移除并将装饰膜18施加到加热后的无纺垫12。在一个实施例中,可通过接触辊20或者辊系统22来施加层,该系统具有接触辊20和装饰膜18的供应筒。在一个实施例中,膜18可以是带穿孔以有助于在形成期间释放在膜18和无纺材料12间存留的空气或者气体。
在一些实施例中,装饰膜18为热塑性烯烃(诸如热塑性聚烯烃密实片)来实现产品或者装饰件的坚硬的、有纹理的表面的精加工。装饰膜可具有0.1到1.1毫米、或0.2到0.7毫米、或者0.2到0.5毫米的厚度。
在一些实施例中,装饰膜18是层压到泡沫层的热塑性烯烃层。厚度可以是0.6毫米到4.7毫米。
至少如图5-8中所示,将包覆有膜18的无纺材料12视为双层式层压件26,然后将双层式层压件转移到压制/注射工具28。将加热后的带包覆膜层的无纺层26置于工具28的两个互补的半部30之间。在一个实施例中,加热两个半部30中的一个半部的模具腔室32。工具28半部30的被加热的腔室在部件的展示表面(诸如,层18)附近被加热以沿整个部件表面提供均匀的光泽和一致的纹理深度。在图5中,闭合压头或者工具28且形成层26并压纹以形成最终的部件形状。在腔室中使用热为部件的展示表面提供了可控的光泽。这在某种程度上是因为腔室32的工具中的压纹腔室的深度。对于较低压纹腔室深度而言展示表面的光泽度高,而对于较高的压纹腔室深度,光泽度较低。此外,升高温度的模具表面导致的更均匀和精细的聚合物复制还造成改善的光泽度一致性,并因此与压纹类型或者深度无关地能实现光泽度的一致性。因此并不需要为了实现展示表面所期望的视觉增强效果而改变压纹深度。
闭合压头或者模具后不久,就将热塑性树脂33注射到无纺材料的后侧,产生正形成的部件的背侧接附结构和加强肋。在该步骤中可以加热或者冷却模具。这至少在图6中示出。
在至少图7中示出的下一个步骤中,致动且在箭头36的方向上侧向推进边缘处理滑块34以精修正在形成的部件的外围边缘。在未加热或者在冷却模具时执行该步骤。
在至少图8中示出的下一个步骤中,打开模具或者压头并使形成的部件脱模。在脱模的部件中,无纺垫和装饰膜的组合可以具有0.5到2.5毫米或者0.9到1.5毫米的厚度。在一个实施例中,部件38可以是车辆内饰的一部分,诸如装饰面板、控制台、门面板、仪表面板或者其它具有展示表面且具有结构整体性和轻量化要求的部件。脱模后,将部件38传送到用于裁剪内部开口的第二工具(未图示出)、实施局部喷覆或者最后组装。上述压制/注射工序提供了膜层包覆的无纺部件,该部件模仿了纹理注射成型的热塑性树脂产品的模制上彩并显著减轻了重量。
在一个实施例中,需要限制注射压力以消除背面注射结构穿透到部件38的展示表面40并确保这些结构的填充。通常使用注射压降的顺序阀浇注和较高熔体流动的热塑性材料来最小化注射压力。在本发明的一个实施例中在聚合物中使用发泡剂(化学或者物理的)来明显低降低注射压力或能够使用所需的高填充的热塑性树脂来实现聚合物内期望的机械性能水平。
如上所述,通过在压制/注射工具中的腔室半部中采用的快速加热和冷却技术能够消除可导致部件的展示表面的光泽变化的不一致的注射和成形压力。在压制期间通过提高模具腔室的温度将确保工具表面沿部件均匀地复制且在部件38的表面40下方将含有纤维。在背侧注射阶段期间按要求保持提高的模具温度将进一步改善表面外观。然后在背侧注射前充分地冷却工具并随后将部件脱模。
为了实现坚硬的、A级表面外观,上述工序的变化可以包括将聚合物基的无纺材料施加到加强的无纺坯的顶部表面或者施加到加强的无纺坯的顶部和底部表面。例如在此所用的,基于聚合物的无纺材料仅包含聚合物纤维并因此不包含天然纤维、玻璃纤维或者其它加强纤维。无需被理论束缚,据信这些纤维如果集中到无纺坯的顶部或者顶部和底部,当在热条件下压制成形期间施加压力时能实现A级表面,并且覆盖出现在传统无纺坯中的加强纤维。为了审美需要仅有聚合物的无纺材料位于部件的A侧。但是,如果脱模后构建的部件卷曲,然后能够将第二仅有聚合物的无纺材料施加到无纺坯(或者无纺件)的B侧以平衡力,该力归因于加强的无纺材料和仅有聚合物的无纺材料的收缩差异。也可将基于聚合物基的无纺材料或者热塑性层用于部件的B侧以在背侧注射期间改进材料的流动并提供对抗部件第一表面上的穿透的肋的屏障(物理的或者热的)。还可考虑在加热无纺材料前施加热塑性膜。
现在参见图10,示出了根据一个非限定性的实施例的用于形成装饰零件或者部件38的方法50。如上所述且在步骤52,将无纺材料置于接触式热压头的板之间。此后且在步骤54,闭合压头并加热材料到成形温度(通常为200-210摄氏度)。此后且在步骤56,自接触式热压头处移除加热后的无纺材料并通过辊系统施加层。此后且在步骤58,将加热后的包覆膜层的无纺材料置于压制/注射工具的两个半部之间并加热模具腔室。此后且在步骤60,闭合压头,并且在加热模具腔室时在压制/注射工具的半部之间成型和压制加热后的包覆膜层的无纺材料。此后且在步骤70,在加热模具腔室时在成形的无纺垫后侧注射热塑性树脂。此后且在步骤72,致动边缘处理滑块以裁剪部件的外周且冷却或不加热模具腔室。在步骤74,自工具处移除处理好的产品且产品准备内部孔裁剪和二次组装操作。
在另一在图11-20中示出的实施例中,示出了本发明的替代性的实施例。在此,可以早于成形和背侧注射地将热塑性喷涂面覆层40施加到工具腔室32或者无纺材料坯12。这可代替施加层18的辊或者替代地可以和施加膜18的辊组合使用。该工序包括如下步骤:
首先,在炉16中将无纺纤维垫12加热(经由接触或者红外加热)到适当的工艺温度(图11和12)。加热模具腔室之前或者替代性地加热模具腔室之后,将热塑性聚合物面覆层44喷涂到模具腔室32。将加热后的无纺材料12自炉16处移除且置于模具腔室32中并闭合工具。在闭合压头后,将面覆层44压纹到形成并无纺材料12且部件形成为最终的部件形状。
模具闭合后不久,就在无纺材料12后侧注射热塑性树脂33,产生背侧接附结构和加强肋(图16)。在图17中,在箭头36的方向上致动边缘处理滑块34以在工具降温或冷却时精修部件38的外周边缘。
在图18中,打开模具并将部件38脱模。在这个实施例中,面覆层44材料厚度在整个部件表面上是均匀的且如果直接施加到工具腔室32在形成期间不会变薄。
现在参考图20,示出了根据本发明一个非限定性的实施例中的用于形成装饰零件或部件38的方法80。如前述且在步骤82,将无纺材料置于接触式热压头的两个板之间。此后且在步骤84,闭合压头且将材料加热到成形温度(通常为200到210摄氏度)。此后且在步骤86,将热塑性聚合物面覆层喷涂到压制/注射模具腔室上,加热模具腔室。此后且在步骤88,将无纺材料置入压制/注射工具的两个半部之间,且加热模具腔室。此后且在步骤90,闭合压头,形成并压制在压制/注射工具的两个半部之间的加热后的无纺材料,将喷涂的树脂自工具转移到无纺材料的表面且加热模具腔室。此后且在步骤92,在加热模具腔室时在成形的无纺垫后侧注射热塑性树脂。此后且在步骤94,致动边缘处理滑块以裁剪部件的外周且冷却或不加热模具腔室。在步骤96,自工具处移除完成加工后的产品且产品准备内部孔裁剪和二次组装操作。
如图21-30所示,示出了本发明的一个替代性实施例。首先,在炉16中将无纺纤维垫12加热(经接触或者红外加热)到适当的工艺温度(图21和22)。将装饰膜18置于模具腔室32中(图23)。将加热后的无纺材料12自炉16处移除且置入模具腔室32中毗邻装饰膜18并闭合工具(图24和25)。在闭合压头后,将装饰膜18压纹并成形到无纺材料12且将部件形成为最终部件形状。
闭合模具后不久,就将热塑性树脂33注射到无纺材料12的后侧,产生背侧接附结构和加强肋(图26)。在图27中,在箭头36的方向上致动边缘处理滑块34以以在工具降温或冷却时精修部件38的外周边缘。

在上述多个实施例的任一个中,在注射热塑性树脂前,可以将屏障层施加到无纺垫的第二表面。屏障层可以是热塑性材料,该材料的熔点温度高于注射入模具的热塑性材料的熔点温度。无需被理论束缚,据信该屏障层有助于将装饰膜与注射模制材料的温度和压力相隔离从而改善最终产品的处理。该屏障层可以具有0.1到1.1毫米的厚度。
本发明的实施例的一些优点包括改善的外观、明确的纹理、曲线半径和均匀的表面光泽,无需二次IMG(压纹注射模制)层压步骤即可实现第一表面的精加工;经由设定模具腔室表面的温度来调节表面光泽;低成本:在单个工具中精加工成形产品的第一表面、背侧注射以及周缘裁剪;在顶部覆层(膜或喷涂层)和无纺基材或材料间没有粘结剂;产品质量最小化;最小化与无纺基材一起成形时所需的面覆层厚度;带背侧注射肋的低单位面积重量。

热塑性树脂(33),热塑性树脂被紧固到所述材料(12)的第二表面,所述第二表面与所述第一表面相反。

22.如权利要求20所述的装饰面板,其中所述装饰膜(18)是带穿孔的。

24.一种形成装饰面板(38)的方法,包括:
将无纺材料的垫置于热压头中;
将所述无纺材料的垫加热到预定温度;
将装饰膜插入成型模的腔室中,
加热所述成型模的所述腔室;
将加热后的无纺垫自所述加热的平压头处移除并插入到所述成型模的半部和所述装饰膜之间以使所述无纺垫的第一表面与所述装饰膜接触;
将所述层和无纺材料模压成形;以及
将热塑性树脂注射入所述成型模内以使所述热塑性树脂附着到所述材料的第二表面的一部分,所述第二表面与所述第一表面相反。
25.权利要求24中的方法,其中所述装饰面板(38)是车辆内饰的一部分。
26.如权利要求24所述的方法,其中所述装饰膜(18)是带穿孔的。
27.如权利要求24所述的方法,其中所述装饰膜(18)由层压到泡沫层的热塑性烯烃层构成。
28.如权利要求24所述的方法,其中所述装饰膜(18)为热塑性烯烃。
29.如权利要求24所述的方法,其中利用顺序阀浇注、发泡剂或流动增强剂来限制热塑性树脂(33)的注射压力以明显减小注射压力。
30.如权利要求24所述的方法,其中致动且侧向推进工具(28)的边缘处理滑块(34)以精修正在形成的部件的外围边缘。
31.如权利要求24所述的方法,其中致动且在拔模的方向上竖向推进工具(28)的边缘处理滑块以精修正在形成的部件的外围边缘。
32.如权利要求24所述的方法,其中所述预定温度在200-210摄氏度的范围内。
33.一种由权利要求24所述的方法形成的装饰件(38)。
