Description
背景技术
本发明是关于一种用于分配可流动材料的柔性容器和一种用于制造所述柔性容器的方法。
已知的是主体区段装有角撑的柔性容器。这些装有角撑的柔性容器目前使用柔性膜制造,所述柔性膜折叠以形成角撑并且以周边形状热密封。装有角撑的主体区段打开以形成具有方形截面或矩形截面的柔性容器。角撑在容器底部封端以形成基本上平坦的基座,从而在容器部分或完全填充时提供稳定性。
当经填充的装有角撑的柔性容器落下时,可能发生破裂或泄漏,导致产品损失、浪费、溢出损坏和清理成本。所需的是落下强度提高(包括侧落强度提高)的装有角撑的柔性容器。
发明内容
本发明提供一种用于制造柔性容器的方法。
在一实施例中,提供一种用于制造柔性容器的方法并且所述方法包括:
A.提供后面板幅材、前面板幅材、第一折叠角撑面板幅材和第二折叠角撑面板幅材,每块面板幅材具有外周边缘和底面,每个底面具有两个在底端相接的相对锥形边缘;
B.将折叠角撑面板幅材放置于后面板幅材与前面板幅材之间,使得角撑面板幅材彼此相对,面板幅材经配置以形成共同的外周和包括每块面板的底端的底部密封区域;
C.在第一热密封条件下第一次密封外周边缘、锥形边缘和底部密封区域;
D.在第二热密封条件下第二次密封底部密封区域的至少一部分;以及
E.形成柔性容器。

具体实施方式
本发明提供一种柔性容器。所述柔性容器包括:
A.前面板、后面板、第一装有角撑的侧面板和第二装有角撑的侧面板,装有角撑的侧面板沿着外周密封件邻接前面板和后面板以形成腔室。
B.每块面板包括包含两个相对外周锥形密封件的底部区段,每个外周锥形密封件延伸自对应的外周密封件,每个外周锥形密封件包含内边缘,外周锥形密封件在底部密封区域会聚。
C.前面板底部区段包括由第一外周锥形密封件的内边缘界定的第一线和由第二外周锥形密封件的内边缘界定的第二线,第一线与第二线在底部密封区域的顶点相交。
D.前面板底部区段在内边缘上具有底部最远端内密封点。
E.顶点与底部最远端内密封点分隔0mm至小于8.0mm的距离。
图1-2示出具有柔性顶部12和底部14的柔性容器10。柔性容器10具有四块面板,即前面板22、后面板24、第一角撑面板18和第二角撑面板20。四块面板18、20、22和24朝着容器10的顶端44和底端46延伸以分别形成顶部区段28和底部区段26。当容器10倒置时,关于容器10的顶部和底部位置改变。然而,为了一致,邻近喷口30的把手将称为顶部或上部把手12并且相对把手将称为底部或下部把手14。同样,顶部或上部部分、区段或面板将表面邻近喷口30,并且底部或下部部分、区段或面板将表面相对顶部区段。
四块面板18、20、22和24可以各自由单独的膜幅材构成。每块膜幅材的组成和结构可以是相同或不同的。或者,也可以使用一块膜幅材制造所有四块面板以及顶部和底部区段。在另一实施例中,可以使用两块或大于两块幅材制造每块面板。
在一实施例中,提供四块膜幅材,一块膜幅材用于每块对应的面板18、20、22和24。每块膜的边缘密封于邻近的膜幅材以形成外周密封件41(图1)。外周锥形密封件40a-40d位于容器的底部区段26,如图2中所示。外周密封件41位于容器10的侧边缘。
为了形成顶部区段28和底部区段26,将四块膜幅材在对应的末端会聚在一起并且密封在一起。举例来说,顶部区段28可以由在顶端44密封在一起的面板的延伸部分界定并且当容器10处于静止位置时,其可以具有膜的四块顶部面板28a-28d(图4)以界定顶部区段28。底部区段26也可以具有密封在一起的膜的四块底部面板26a-26d,并且也可以由面板在相对末端46的延伸部分界定,如图2中所示。
在一实施例中,构成顶部区段28的四块膜幅材的一部分在喷口30处封端。四块膜幅材中每一块的顶端区段的一部分密封或以其它方式熔接于喷口30的外部下轮缘52以形成紧密密封件。喷口借助于压缩热密封、超声波密封和其组合密封于柔性容器。虽然喷口30的基座具有圆形截面形状,但应理解,喷口30的基座可以具有其它截面形状,如多边形截面形状。具有圆形截面形状的基座与用于常规双面板柔性袋的具有舟形基座的配件不同。
在一实施例中,喷口30的基座的外表面具有表面纹理。表面纹理可包括凸起和多个径向脊以促进密封于顶部区段28的内表面。
在一实施例中,喷口30不包括具有卵形、翼形、眼形或舟形基座的配件。
此外,喷口30可含有可去除的封闭件32。喷口30具有穿过顶部区段28进入内部的入口50,如图5-6中所示。或者,喷口30可位于一个面板上,其中顶部区段则将定义为由至少两个面板末端接合在一起所界定的上部密封区域。在另一实施例中,喷口30大体上位于顶部区段28的中点并且尺寸可以小于容器10的宽度,使得喷口30的入口50的面积可以小于顶部区段28的总面积。在又一实施例中,喷口面积不大于顶部区段总面积的20%。这可以确保喷口30和其相关联的入口50将不会大到足以借此插入手,因此避免任何与其中所储存的产品58的无意接触。
喷口30可由刚性构造制成并且可由任何适当的塑料形成,如高密度聚乙烯(HDPE)、低密度聚乙烯(LDPE)、聚丙烯(PP)和其组合。喷口30的位置可以是容器10的顶部区段28上的任何位置。在一实施例中,喷口30位于顶部区段28的中心或中点。封闭件32覆盖入口50并且防止产品从容器10中溢出。盖32可以是旋盖、掀盖或其它类型的可去除(并且任选地可再封闭)的封闭件。
如图1-2中所示,柔性底部把手14可位于容器10的底端46,使得底部把手14是底部区段26的延伸部分。
每块面板包括对应的底面。图2示出四个三角形底面26a、26b、26c、26d,每个底面是对应的膜面板的延伸部分。底面26a-26d构成底部区段26。四块面板26a-26d在底部区段26的中点处聚集在一起。如通过使用热密封技术将底面26a-26d密封在一起以形成底部把手14。举例来说,可以进行熔接以形成底部把手14并将底部区段26的边缘密封在一起。适合的热密封技术的非限制性实例包括热棒密封、热模密封、脉冲密封、高频密封或超声波密封方法。
图2示出底部区段26。每块面板18、20、22、24具有存在于底部区段26中的对应的底面26a-26d。每个底面通过两个相对的外周锥形密封件40a、40b、40c、40d毗连。每个外周锥形密封件40a-40d延伸自对应的外周密封件41。前面板22和后面板24的外周锥形密封件具有内边缘29a-29d(图2)和外边缘31(图8)。外周锥形密封件40a-40d在底部密封区域33会聚(图2、图7、图8)。
前面板底面26a包括由第一外周锥形密封件40a的内边缘29a界定的第一线A和由第二外周锥形密封件40b的内边缘29b界定的第二线B。第一线A与第二线B在底部密封区域33的顶点35a相交。前面板底面26a具有底部最远端内密封点37a(“BDISP 37a”)。BDISP 37a位于由内边缘29a和内边缘29b界定的内密封边缘。
顶点35a与BDISP 37a分隔0毫米(mm)至小于8.0mm的距离S。
在一实施例中,后面板底面26c包括与前面板底面上的顶点类似的顶点。后面板底面26c包括由第一外周锥形密封件40c的内边缘29c界定的第一线C和由第二外周锥形密封件40d的内边缘29d界定的第二线D。第一线C与第二线D在底部密封区域33的顶点35c相交。后面板底面26c具有底部最远端内密封点37c(“BDISP 37c”)。BDISP 37c位于由内边缘29c和内边缘29d界定的内密封边缘。顶点35c与BDISP 37c分隔0毫米(mm)至小于8.0mm的距离T。
应理解,以下关于前面板底面的描述同样适用于后面板底面,其中后面板底面的参考数字显示于邻近闭合的圆括号中。
在一实施例中,BDISP 37a(37c)位于内边缘29a(29c)与29b(29d)相交处。BDISP37a(37c)与顶点35a(35c)之间的距离为0mm。
在一实施例中,内密封边缘偏离内边缘29a、29b(29c、29d)以形成远端内密封弧39a(前面板)、远端内密封弧39c(后面板),如图2和8中所示。BDISP 37a(37c)位于内密封弧39a(39c)上。顶点35a(顶点35c)与BDISP 37a(BDISP 37c)分隔距离S(距离T),所述距离大于0mm、或1.0mm、或2.0mm、或2.6mm、或3.0mm、或3.5mm、或3.9mm、至4.0mm、或4.5mm、或5.0mm、或5.2mm、或5.3mm、或5.5mm、或6.0mm、或6.5mm、或7.0mm、或7.5mm、或7.9mm。

在一实施例中,顶点35a(35c)至BDISP 37a(37c)的距离S(距离T)大于0mm、或0.5mm或1.0mm、或2.0mm至4.0mm或5.0mm或小于5.5mm。
在一实施例中,顶点35a(顶点35c)与BDISP 37a(BDISP 37c)分隔距离S(距离T),所述距离为3.0mm、或3.5mm、或3.9mm、至4.0mm、或4.5mm、或5.0mm、或5.2mm、或5.3mm、或5.5mm。
在一实施例中,远端内密封弧39a(39c)的曲率半径为0mm、或大于0mm、或1.0mm至19.0mm、或20.0mm。
在一实施例中,每个外周锥形密封件40a-40d(外部边缘)与来自对应的外周密封件41(外部边缘)的延伸线形成角度G,如图7中所示。角度G为40°或42°、或44°、或45°至46°、或48、或50°。在一实施例中,角度G为45°。
底部区段26包括在底面26a-26d的基本上延伸部分形成的一对角撑54和56。角撑54和56可有助于柔性容器10直立的能力。这些角撑54和56是由每个底面26a-26d的过量材料形成,所述材料连接在一起以形成角撑54和56。角撑54和56的三角形部分包含密封在一起并且延伸至其对应角撑的两块邻近底部区段面板。举例来说,邻近底面26a和26d沿着相交边缘延伸超出其底部表面的平面并且密封在一起以形成第一角撑54的一侧。类似地,邻近底面26c和26d沿着相交边缘延伸超出其底部表面的平面并且密封在一起以形成第一角撑54的另一侧。同样,第二角撑56类似地由邻近底面26a-26b和26b-26c形成。角撑54和56可接触底部区段26的一部分,其中角撑54和56可接触覆盖其的底面26b和26d,而底部区段面板26a和26c在底端46保持暴露。
如图1-2中所示,柔性容器10的角撑54和56可进一步延伸至底部把手14。在角撑54和56邻近底部区段面板26b和26d安置的方面中,底部把手14也可以跨越底面26b和26d延伸,在面板18和20对之间延伸。底部把手14可沿着底部区段26的中心部分或中点安置在前面板22与后面板24之间。
当使用四块膜幅材制造容器10时,底部把手14可包含至多四层密封在一起的膜。当使用超过四块幅材制造容器时,把手将包括用于产生容器的相同数目的幅材。底部把手14中所有四层未通过热密封方法完全密封在一起的任何部分可以任何适当的方式(如通过粘性密封件)粘着在一起,以形成完全密封的多层底部把手14。底部把手14可具有任何适合的形状并且一般将采用膜末端的形状。举例来说,通常膜幅材在展开时具有矩形形状,以使其末端具有直边。因此,底部把手14也将具有矩形形状。
另外,底部把手14可在其中含有经设定大小以适配使用者的手的把手开口16或切口部分,如图3中可见。开口16可为方便适配手的任何形状,并且在一方面,开口16可具有大体上卵形形状。在另一方面,开口16可具有大体上矩形形状。另外,底部把手14的开口16也可以具有盖片38,所述盖片包含形成开口16的经切割材料。为了界定开口16,把手14可具有沿着三个侧边或部分从多层把手14切割出同时保持附接在第四侧边或下部部分的区段。这提供了材料盖片38,其可由使用者推动穿过开口16并且在开口16的边缘上方折叠,以在使用者的手接触的边缘处提供相对光滑的抓握表面。如果材料盖片被完全切出,那么这将留下暴露的第四侧或下部边缘,其可能相对锐利并且可能当手放置在那里时割伤或划伤手。
此外,附接于底部区段26的底部把手14的一部分可含有为了使把手14以相同的方向一致折叠所提供的死机器褶42或刻痕线,如图1和3中所示。机器褶42可包含允许在第一方向上朝着前侧面板22折叠并且限制在第二方向上朝着后面板24折叠的折叠线。如本申请案通篇所用的术语“限制”可意指其在一个方向或第一方向上移动比在相对方向(如第二方向)上移动更容易。机器褶42可使得把手14在第一方向上一致地折叠,因为其可被认为在把手中提供大体上永久的折叠线,所述折叠线倾向于在第一方向X上而非在第二方向Y上折叠。底部把手14的这一机器褶42可用于多个目的,一个目的为当使用者从容器10转移产品时,其可抓握底部把手14并且底部把手将易于在第一方向X上弯曲以有助于倾倒。其次,当柔性容器10以直立位置储存时,底部把手14中的机器褶42促进把手14沿着机器褶42在第一方向X上折叠,使得底部把手14可在容器10下方邻近一快底部区段面板26a折叠,如图6中所示。产品重量也可以向底部把手14施力,使得产品重量可进一步压在把手14上并使把手14维持在第一方向X上的折叠位置。如本文将论述,顶部把手12也可以含有类似机器褶34a-34b,所述机器褶也使得顶部把手在与底部把手14相同的第一方向X上一致地折叠。
另外,随着柔性容器10被排空并且残留较少产品,底部把手14可继续提供支撑以帮助柔性容器10保持未负载的直立而不倾翻。由于底部把手14大体上沿着其在侧面板18和20对之间延伸的整个长度密封,所以其可有助于将角撑54和56(图1、图3)保持在一起并且继续提供支撑以使得容器10即使在容器10清空时直立。
如图3-4中所见,顶部把手12可延伸自顶部区段28,并且尤其可延伸自构成顶部区段28的四块面板28a-28d。延伸至顶部把手12的膜的四块面板28a-28d全部密封在一起以形成多层顶部把手12。顶部把手12可具有U形,并且尤其倒置U形,而水平上部把手部分12a具有从那里延伸的一对隔开的支脚13和15。支脚13和15延伸自顶部区段28,邻近喷口30,其中一个13在喷口30的一侧并且另一支脚15在喷口30的另一侧,每个支脚13、15延伸自顶部区段28的相对部分。
上部把手部分12a的最底部边缘在高于喷口30的位置延伸时,可恰好足够高以清除喷口30的最上部边缘。当把手12以垂直于顶部区段28的位置延伸时,顶部把手12的一部分可延伸高于喷口30并且高于顶部区段28,并且尤其整个上部把手部分12a可高于喷口30和顶部区段28。两对支脚13和15连同上部把手部分12a一起构成围绕把手开口的把手12,所述把手开口允许使用者穿过把手开口放其手且抓握把手12的上部把手部分12a。
如同底部把手14,顶部把手12也可以具有死机器褶34a-34b,以允许在第一方向上朝着前侧面板22折叠并且限制在第二方向上朝着后侧面板24折叠。机器褶34a-34b可位于每一支脚13、15的开始密封的位置。把手12可以如用粘性粘合剂粘着在一起,从机器折叠部分34a-34b开始直至并且包括把手12的水平上部把手部分12a。机器褶34a-34b可位于与喷口30并且尤其与喷口30的最底部部分相同纬度的平面。把手12中的两个机器褶34a-34b可使得把手12倾向于在与底部把手14相同的第一方向X上而非在第二方向Y上一致地折叠或弯曲。如图1和3中所示,把手12可同样含有盖片部分36,所述盖片部分向上朝着把手12的上部把手部分12a折叠以形成把手12的光滑抓握表面,如同底部把手14一样,使得把手材料不锐利并且可以保护使用者的手不被把手12的锐利边缘割伤。
当容器10处于静止位置时,如当其直立在其底部区段26上时,如图1中所示,底部把手14可在容器10下方沿着底部机器褶42在第一方向X上折叠,以使其平行于底部区段26并且邻近底部面板26a,并且顶部把手12将沿着其机器褶34a-34b在相同的第一方向X上自动折叠,使得把手12的前表面平行于顶部区段28的顶部部分或面板28a。由于机器褶34a-34b,顶部把手12在第一方向X上折叠,而非垂直于顶部区段28笔直地向上延伸。把手12和14都倾向于在相同的方向X上折叠,使得在分配时,把手可在相同方向上相对平行于其对应的末端面板或末端区段折叠以使得分配更容易并且更受控。因此,在静止位置中,把手12和14都大体上彼此平行地折叠。另外,柔性容器10可直立,甚至使得底部把手14位于立式柔性容器10下方。
或者,在另一方面,柔性容器可含有位于侧壁的配件或倾倒喷口,其中顶部把手基本上在顶部部分或区段中并且由顶部部分或区段形成。顶部把手可由四块膜幅材形成,每块延伸自其对应的侧壁,延伸至位于容器顶端的侧壁或盖片,使得容器的顶部区段会聚成把手并且其合为一体,而喷口在延伸把手的一侧而非下方。
柔性容器10的构造材料可包含食品级塑料。举例来说,可使用尼龙(nylon)、聚丙烯、聚乙烯,如高密度聚乙烯(HDPE)和/或低密度聚乙烯(LDPE),如随后所论述。柔性容器10的膜可具有足以在制造、配送、产品保质期和消费者使用期间维持产品和封装完整性的厚度。在一实施例中,柔性多层膜的厚度为100微米、或200微米、或250微米至300微米、或350微米、或400微米。膜材料也可以使其在柔性容器10内提供适当的氛围以维持至少约180天的产品保质期。这类膜可包含氧气阻隔膜,如在23℃和80%相对湿度(RH)下具有0、或大于0至0.4、或1.0cc/m2/24hrs/atm的低氧气透过率(OTR)的膜。另外,柔性多层膜也可以包含水蒸气阻隔膜,如在38℃和90%RH下具有0、或大于0、或0.2、或1.0至5.0、或10.0、或15.0g/m2/24hrs的低水蒸气透过率(WVTR)的膜。此外,可能尤其需要在密封层(但不限于仅密封层)中使用具有耐油性和/或耐化学性的构造材料。柔性多层膜可以是可印刷或可相容的以接受用于在柔性容器10上展示标志的压敏性标记或其它类型的标记。
在一实施例中,每块面板由具有至少一个、或至少两个或至少三个层的柔性多层膜制成。柔性多层膜上弹性、柔性、可变形并且可弯曲的。每块面板的柔性多层膜的结构和组成可相同或不同。举例来说,四块面板中的每一块可由单独的幅材制成,每块幅材具有独特的结构和/或独特的组成、精饰或印刷。或者,四块面板中的每一块可以是相同的结构和相同的组成。
在一实施例中,每块面板18、20、22、24是具有相同结构和相同组成的柔性多层膜。
柔性多层膜可以是(i)共挤多层结构或(ii)层压物或(iii)(i)和(ii)的组合。在一实施例中,柔性多层膜具有至少三个层:密封层、外层和其间的连接层。连接层使密封层与外层邻接。柔性多层膜可包括一个或多个安置于密封层与外层之间的任选内层。
在一实施例中,柔性多层膜是具有至少两个、或三个、或四个、或五个、或六个、或七个至八个、或九个、或10个、或11个、或大于11个层的共挤膜。例如用于构造膜的一些方法是通过铸造共挤压或吹塑共挤压方法、粘合剂层压、挤压层压、热层压和涂布,如气相沉积。这些方法的组合也是可能的。除聚合材料以外,膜层可包含如封装行业中常用的添加剂,如稳定剂、助滑添加剂、防粘添加剂、加工助剂、澄清剂、成核剂、颜料或着色剂、填充剂和增强剂等。特别有用的是选择具有适合的感官和或光学特性的添加剂和聚合材料。
在另一实施例中,柔性多层膜可包含两块或更多块膜以一定方式粘着的气囊,所述方式允许一个或多个板层在重大冲击期间发生一定的分层,使得内部膜维持完整性并且继续容纳容器内含物。
适用于密封层的聚合材料的非限制性实例包括基于烯烃的聚合物(包括任何线性或分支乙烯/C3-C10α-烯烃共聚物)、基于丙烯的聚合物(包括塑性体和弹性体、无规丙烯共聚物、丙烯均聚物和丙烯抗冲击共聚物)、基于乙烯的聚合物(包括塑性体和弹性体、高密度聚乙烯(“HDPE”)、低密度聚乙烯(“LDPE”)、线性低密度聚乙烯(“LLDPE”)、中密度聚乙烯(“MDPE”)、乙烯-丙烯酸或乙烯-甲基丙烯酸和其与锌、钠、锂、钾、镁盐的离聚物、乙烯乙酸乙烯酯共聚物和其掺合物。
适用于外层的聚合材料的非限制性实例包括用于制造用于层压的双轴或单轴取向膜以及共挤膜的聚合材料。一些非限制性聚合材料实例是双轴取向聚对苯二甲酸乙二酯(OPET)、单轴取向尼龙(MON)、双轴取向尼龙(BON)和双轴取向聚丙烯(BOPP)。出于结构益处,适用于构造膜层的其它聚合材料是聚丙烯(如丙烯均聚物、无规丙烯共聚物、丙烯抗冲击共聚物、热塑性聚丙烯(TPO)等、基于丙烯的塑性体(例如VERSIFYTM或VISTAMAXTM))、聚酰胺(如尼龙6、尼龙6,6、尼龙6,66、尼龙6,12、尼龙12等)、聚乙烯降冰片烯、环烯烃共聚物、聚丙烯腈、聚酯、共聚酯(如PETG)、纤维素酯、聚乙烯和乙烯共聚物(例如基于LLDPE的乙烯辛烯共聚物,如DOWLEXTM、其掺合物和其多层组合。

柔性多层膜可包括额外层,其可有助于结构完整性或提供特定特性。额外层可通过直接手段或通过使用连接至邻近聚合物层的适当连接层来添加。可向结构中添加可提供额外机械性能(如劲度或不透明度)的聚合物以及可提供气体阻隔特性或耐化学性的聚合物。
适用于任选的阻隔层的材料的非限制性实例包括偏二氯乙烯与丙烯酸甲酯、甲基丙烯酸甲酯或氯乙烯的共聚物(例如可购自陶氏化学公司的SARAN树脂);乙烯基乙烯乙烯醇(EVOH)、金属箔(如铝箔)。或者,当用于层压多层膜中时,可使用改性聚合物膜来获得阻隔特性,如在例如BON、OPET或OPP的膜上气相沉积铝或氧化硅。

在一实施例中,柔性多层膜包括密封层,所述密封层由基于乙烯的聚合物、或乙烯和α-烯烃单体(如1-丁烯、1-己烯或1-辛烯)的线性或基本上线性聚合物或单位点催化的线性或基本上线性聚合物构成,具有65℃至低于125℃的热密封起始温度(HSIT)。在另一实施例中,柔性多层膜的密封层具有65℃、或70℃、或75℃、或80℃、或85℃、或90℃、或95℃、或100℃至105℃、或110℃、或115℃、或120℃或低于125℃的HSIT。申请人发现,具有HSIT为65℃至低于125℃的基于乙烯的聚合物的密封层有利地允许围绕柔性容器的复杂周边形成紧固密封件和紧固密封边缘。HSIT为65℃至低于125℃的基于乙烯的聚合物是稳固的密封剂,其也允许较好地密封于易损坏的刚性配件。HSIT为65℃至125℃的基于乙烯的聚合物在容器制造期间允许较低热密封压力/温度。较低热密封压力/温度在角撑折叠点处产生较低应力,并且在顶部区段和底部区段中的膜接合处产生较低应力。这通过在容器制造期间减少褶皱来改善膜完整性。减少在折叠和接缝处的应力改善成品容器机械性能。低HSIT基于乙烯的聚合物在低于将引起外层受损的温度下密封。
在一实施例中,柔性多层膜是至少两层含有基于乙烯的聚合物的共挤五层膜或共挤七层膜。基于乙烯的聚合物在每一层中可相同或不同。
在一实施例中,柔性多层膜是至少两层含有聚酰胺聚合物的共挤五层或共挤七层膜。
在一实施例中,柔性多层膜是七层共挤膜,其具有由基于乙烯的聚合物或乙烯和α-烯烃单体(如1-丁烯、1-己烯或1-辛烯)的线性或基本上线性聚合物或单位点催化的线性或基本上线性聚合物构成的密封层,所述聚合物具有90℃至104℃的Tm。外层是具有170℃至270℃的Tm的聚酰胺。膜具有40℃至200℃的ΔTm。膜具有由基于乙烯的第二聚合物构成的内层(第一内层),所述基于乙烯的第二聚合物不同于密封层中基于乙烯的聚合物。膜具有由与外层中的聚酰胺相同或不同的聚酰胺构成的内层(第二内层)。七层膜的厚度为100微米至250微米。
柔性容器10具有扩张形态(图1-6中所示)和如图7中所示的收缩形态。当容器10处于收缩形态时,柔性容器处于扁平或以其它方式排空的状态。角撑面板18、20向内折叠(图7的点线)并且由前面板22和后面板24包夹。
图8示出图7的底部密封区域33和前面板26a的放大视图。对应的角撑面板18、20的折线60和62的分隔距离U为0mm、或0.5mm、或1.0mm、或2.0mm至12.0mm、或60mm、或大于60mm。在一实施例中,距离U根据柔性容器10的大小和容积而变化。举例来说,柔性容器10可具有大于0mm至容器的三倍容积(以升为单位)的距离U(以mm为单位)。举例来说,2升柔性容器可具有大于0至小于或等于6.0mm的距离U。在另一实例中,20升柔性容器10具有大于0mm至小于或等于60mm的距离U。
图8示出线A(由内边缘29a界定)与线B(由内边缘29b界定)在顶点35a相交。BDISP37a在远端内密封弧39a上。顶点35a与BDISP 37a分隔距离S,所述距离的长度大于0mm或1.0mm、或2.0mm、或2.6mm、或3.0mm、或3.5mm、或3.9mm至4.0mm、或4.5mm、或5.0mm、或5.2mm、或5.5mm、或6.0mm、或6.5mm、或7.0mm、或7.5mm、或7.9mm。
在图8中,外密封件64是在四个外周锥形密封件40a-40d在底部密封区域会聚时形成。外密封件64包括4板层部分66,其中每块面板(18、20、22、24)的一部分热密封于每隔一块面板的一部分。每块面板代表4层热密封件中的1层。外密封件64也包括2板层部分68,其中两块面板(前面板22和后面板24)密封在一起。因此,如本文所用的“外密封件”是外周锥形密封件会聚并且经历后续热密封操作(并且总共经历至少两个热密封操作)的区域。外密封件64位于外周锥形密封件中且并未延伸至柔性容器10的腔室中。
在一实施例中,顶点35a位于外密封件64上方。顶点35a与外密封件64分开且并不接触。BDISP 37a位于外密封件64上方。BDISP 37a与外密封件64分开且并不接触。
在一实施例中,顶点35a位于BDISP 37a与外密封件64之间,其中外密封件64不接触顶点35a并且外密封件64不接触BDISP 37a。
顶点35a与外密封件64的顶部边缘之间的距离定义为图8中所示的距离W。在一实施例中,距离W的长度为0mm、或大于0mm、或2.0mm、或4.0mm至6.0mm、或8.0mm、或10.0mm或15.0mm。
当使用超过四块幅材制造容器时,外密封件64的部分68可以是4板层、或6板层、或8板层部分。
在一实施例中,柔性容器10的垂直落下测试通过率为90%、或95%至100%。垂直落下测试如下进行。容器用自来水填充至其标称容量,在25℃下适应至少3小时,在1.5m高度(从容器的基底或侧面至地面)处从其顶部把手12保持竖直位置,并且释放以自由落下至混凝土楼板上。如果在落下之后立即检测到泄漏,那么将测试记录为失败。如果在落下之后未立即检测到泄漏,那么将测试记录为成功或“通过”。测试最少二十个柔性容器。接着计算通过/失败容器的百分比。
在一实施例中,柔性容器10的侧面落下通过率为90%、或95%至100%。此侧面落下测试如下进行。容器用自来水填充至其标称容量,在25℃下适应至少3小时,从其顶部把手保持竖直位置。柔性容器在其侧面从1.5m高度释放以自由落下至混凝土楼板上。如果在落下之后立即检测到任何泄漏,那么将测试记录为失败。如果在落下之后未立即检测到泄漏,那么将测试记录为成功或“通过”。测试最少二十个柔性容器。接着计算通过/失败容器的百分比。
在一实施例中,柔性容器10通过封装在环境温度下用水填充并且放置于平坦表面上七天的直立测试。柔性容器保持在相同位置,而形状或位置七天不变。
在一实施例中,柔性容器10的容积为0.25升(L)、或0.5L、或0.75L、或1.0L、或1.5L、或2.5L、或3L、或3.5L、或4.0L、或4.5L或5.0L至6.0L、或7.0L、或8.0L、或9.0L或10.0L、或20L、或30L。
柔性容器10可用于将任意数目的可流动物质储存在其中。具体来说,可流动食物产品可储存在柔性容器10内。在一方面,可流动食物产品,如沙拉酱、调味汁、乳制品、蛋黄酱、芥末、调味酱、其它调味品;饮品,如水、果汁、牛奶或糖浆、碳酸化饮品、啤酒、葡萄酒;动物饲料、宠物饲料等,可储存在柔性容器10的内部。
柔性容器10适用于储存其它可流动物质,包括(但不限于)油、油漆、油脂、化学物质、固体于液体中的悬浮液和固体微粒物质(粉末、颗粒、颗粒状固体)。
柔性容器10适用于储存具有较高粘度并且需要向容器施加挤压力以便排出的可流动物质。这类可挤压并且可流动的物质的非限制性实例包括油脂、黄油、人造奶油、肥皂、洗发剂、动物饲料、调味汁和婴儿食物。
本发明提供一种用于制造柔性容器(如柔性容器10)的方法。在一实施例中,用于制造柔性容器的方法包括:
A.提供后面板幅材、前面板幅材、第一折叠角撑面板幅材和第二折叠角撑面板幅材,每块面板幅材具有外周边缘和底面,每个底面具有两个在底端相接的相对锥形边缘;
B.将折叠角撑面板幅材放置于后面板幅材与前面板幅材之间,使得角撑面板幅材彼此相对,面板幅材经配置以形成共同的外周和包括每块面板的底端的底部密封区域;
C.在第一热密封条件下第一次密封外周边缘、锥形边缘和底部密封区域;
D.在第二热密封条件下第二次密封底部密封区域;以及
E.形成柔性容器。
图9示出各种幅材在其通过制造工艺时的相对位置(呈“一个向上”形态)。为了清楚起见,幅材分开展示并且未进行热密封。组成性幅材是第一角撑面板幅材118、第二角撑面板幅材120、前面板幅材122和后面板幅材124。幅材118-124可以是如本文先前所公开的任何柔性多层膜。在一实施例中,幅材118-124形成上文所论述的柔性容器10中对应的第一角撑面板18、第二角撑面板20、前面板22和后面板24。在一实施例中,图9中的角撑折线160和162相当于图8中柔性容器10的角撑折线60、62。
虽然幅材118-124在本文中如同其是单独的材料块一般加以论述,但应了解,幅材之间任意数目的接缝可以是“预制的”,如通过折叠一块或多块源幅材以产生接缝的效果。举例来说,如果希望由两块幅材代替四块制造本发明柔性容器,那么底部、左中心和右中心幅材可以是单块折叠幅材,而非三块单独的幅材。类似地,可以使用一块、两块或更多块幅材制造每块对应的面板(即,袋中袋形态或气囊形态)。
如图9中所示,将折叠角撑面板幅材118、120放置于后面板幅材124与前面板幅材122之间以形成“幅材夹层”。角撑面板幅材118与角撑面板幅材120相对。面板幅材118-124的边缘经配置或以其它方式排列以形成共同的外周110,如图10中所示。共同的外周110包括包含每块面板底端的底部密封区域。每块面板幅材是由柔性多层膜制成。柔性多层膜可以是如本文先前所公开的任何柔性多层膜。每块面板幅材的柔性多层膜经组态以使得热密封层面向彼此。角撑折线160、162自外周边缘向内延伸。
本发明方法包括在第一热密封条件下第一次密封外周边缘、锥形外周边缘和底部密封区域。第一密封步骤是利用热密封设备的热密封程序。热密封设备包括从打开位置移动至闭合位置的可加热密封夹钳。密封夹钳协作地从相对侧啮合幅材夹层。密封夹钳具有界定如图10中所示的收缩柔性容器的周边的形状。
图10描绘如通过密封夹钳塑形(除了无配件并且无把手之外)并且角撑面板折叠的收缩形态的柔性容器的轮廓。可以看见的是前面板幅材122和共同的外周110。部分101是将变成底部区段的一部分,部分102是将变成前面板的一部分,部分103是过渡部分的一部分,并且部分104是瓶颈的一部分(在此放置配件)。短划线160和162指示角撑折线。底部密封区域133变成如本文先前所公开的底部密封区域33。
处于闭合位置时,两个相对密封夹钳与幅材夹层的最外层(即顶部面板幅材122的最外层和底部面板幅材124的最外层)直接接触。在预定密封压力和预定密封温度下,密封夹钳在压力下向最外膜层施加热量一段时间(驻留时间)。在驻留时间期间,热量从密封夹钳传递穿过膜的最外层以熔融和融合相对内密封层以形成热密封件。一般而言,柔性多层膜的最外层具有比密封层更高的熔融温度。因此,在密封层熔融形成密封件时,膜的最外层未熔融并且不会粘着或基本上不会粘着于密封夹钳。可以对密封夹钳条施加表面处理以进一步降低对膜的粘性作用。在密封夹钳再次打开后,将膜冷却至室温。
第一密封步骤形成柔性容器的外周密封件。图10是在顶部把手和底部把手去除的情况下显示收缩容器的外周密封件的示意图。在一实施例中,外周密封件包括如上文所公开的柔性容器10的外周密封件41和外周锥形密封件40a-40d。第一密封步骤也形成如图10中所示的底部密封区域133。
在一实施例中,第一密封步骤同时或基本上同时形成外周密封件。在另一实施例中,部分101、102、103和104中至少一个的外周密封件是在不同时间形成。举例来说,部分102、103、104中的外周密封件可以在第一时间形成。配件(如喷口)可插入穿过非密封部分101并插入至颈部中且随后热密封于颈部。可接着在第一时间之后的第二时间形成部分101中的外周密封件以形成封闭的柔性容器。
在一实施例中,将连续幅材夹层推进至热密封设备。所述方法包括推进连续幅材夹层并且在第一容器(由幅材夹层制成)的部分101形成外周密封件,而同时或基本上同时在第二柔性容器(由幅材夹层制成)的部分102、103、104形成外周密封件。
所述方法包括在第二热密封条件下第二次密封底部密封区域的至少一部分并且形成柔性容器。图11示出热密封设备140的一部分。图11中所示的是热密封设备140的一个密封夹钳142的底部密封部分。热密封设备140包括密封夹钳142和外密封条144。与相对密封夹钳(未示出)协作,图11中所示的热密封设备的一部分形成图10中所示的柔性容器的底部密封区域133。在一实施例中,底部密封区域133对应于如本文先前所公开的柔性容器10的底部密封区域33。
外密封条144远离密封夹钳142向外延伸。“突起高度”是外密封条144远离密封夹钳142延伸的距离(以毫米为单位)。当热密封设备140的相对密封夹钳在幅材夹层上闭合以形成外周密封件时,外密封条144直接接触最外膜层并且融合内密封层以形成底部密封区域133中的外密封件。外密封条144从密封夹钳142的突起形成第二热密封条件(与第一热密封条件不同),因为外密封条144赋予除了由密封夹钳赋予外周密封件的压力以外的额外压力。密封夹钳闭合使得外密封条144与幅材夹层接触,并且尤其接触最外膜层。在驻留时间期间,热量从外密封条144传递穿过膜的最外层以熔融和融合相对内密封层以形成外密封件。外密封条(和所得外密封件)的形状的非限制性实例包括矩形、方形、椭圆形、卵形、半月形、圆形和角锥形。外密封条还可以具有圆形边缘和圆形侧边。
在一实施例中,外密封条144的突起高度是可调节的或以其它方式变化。换句话说,外密封条144是可移动的,使得外密封条远离密封夹钳延伸的程度(或距离)可以改变或变化,即外密封条144可以升高或降低。所述方法包括测定底部密封区域中有待密封的幅材夹层的总厚度并且将外密封条144的突起高度调节至幅材夹层厚度的25%至50%或75%。通过调节突起高度,可以调整外密封条的密封压力以制造具有不同密封强度的外密封件,以便符合所形成的柔性容器的需求/应用。
在一实施例中,所述方法包括测定底部密封区域中有待密封的幅材夹层的总厚度并且将突起高度调节至幅材夹层总厚度的50%。
在一实施例中,外密封条144形成图8中所示的外密封件64。外密封件64是在底部密封区域133(其对应于图7的底部密封区域33的一部分中形成。以这种方式,外密封条144在底部密封区域133的一部分中形成第二密封件(外密封件64)。在YY方向(参见图8)上的外密封件64是通过外密封条144的宽度来测定。在一实施例中,外密封条144(和外密封件64)的宽度是1mm、或2mm、至3mm、或4mm。在另一实施例中,外密封件64的宽度并未延伸超出外周密封件的区域。
在XX方向(参见图8)上的外密封件64是通过外密封条144的长度来测定。外密封条144具有延伸并且覆盖在XX方向上中心在60与62之间的区域的长度。在一实施例中,外密封条144的长度大于距离U或大于60与62之间的长度。在另一实施例中,外密封条(和外密封件64)的长度大于0mm、或0.5mm、或1mm、或2mm至3mm、或4mm或5mm、或大于5mm。在另一实施例中,外密封件64的长度并未延伸超出外周密封件的区域。
在一实施例中,外密封件可以是如图8中所示具有矩形形状的外密封件64。
在一实施例中,相对密封夹钳(未示出)可以是扁平的。
在一实施例中,相对密封夹钳(未示出)也包括与图11中所示的外密封条144对齐并且协作的外密封条。当密封夹钳闭合时,除了由密封夹钳赋予的压力以外,两个相对外密封条也向幅材夹层施加额外压力。在这种情况下,组合突起高度提供外密封压力。两个外密封条的组合突起高度是幅材夹层总厚度的25%至50%或75%。
在一实施例中,两个外密封条的组合突起高度是幅材夹层总厚度的50%。
在一实施例中,在底部密封区域中,幅材夹层包括2板层部分(前面板幅材与后面板幅材接触=2个板层)和4板层部分(前面板幅材接触角撑面板幅材并且后面板幅材接触角撑面板幅材=4个板层)。外密封条144延伸跨越2板层部分和4板层部分以形成具有2板层部分和4板层部分的外密封件。在一实施例中,外密封条144形成如图8中所示具有4板层部分66和2板层部分68的外密封件64。

在一实施例中,外密封条144的热密封温度(第二密封温度)比密封夹钳的热密封温度(第一热密封温度)高0℃、或大于0℃、或5℃、或10℃、或20℃、或30℃或50℃、至70℃、或100℃或更高。
在一实施例中,所述方法包括同时形成外周密封件和外密封件。密封夹钳和外密封条144是同一热密封设备的组件。外密封条是如图11中所示的至少一个密封夹钳142的组件。因此,两个密封程序(外周密封程序和外密封程序)是在同一热密封台并且在同一时间进行。
在一实施例中,所述方法包括形成外周密封件和外密封件作为硬密封件。热密封件可以是脆密封件或硬密封件。如本文所用,“脆密封件”是在不破坏膜的情况下手动可分离(或可剥离)的热密封件。如本文所用,“硬密封件”是在不破坏膜的情况下手动无法分离的热密封件。一般来说,脆密封件设计成可通过向密封件施加指压或手压分离或打开。硬密封件设计成在向密封件施加指压或手压下保持完整。换句话说,硬密封件的剥离密封强度大于膜的拉伸强度。
在一实施例中,外密封条144使幅材夹层密封以提供密封强度大于13N/25.4mm或大于18N/25.4mm的密封件。在本文中,根据ASTM F88/F88M-09在测试仪上在50mm空隙下以250mm/min的速率在23℃下180°剥离来测试密封。
在一实施例中,柔性容器的形成包括形成具有顶点和底部最远端内密封点(BDISP)的柔性容器。在另一实施例中,顶点是顶点35a(和35c)并且BDISP是BDISP 37a(和37c),如上所述并且在图2和图8中示出。所述方法包括将外密封条在低于BDISP或低于顶点的位置处放置于幅材夹层上。所述方法另外包括在选自低于BDISP 37a(37c)或低于顶点35a(35d)的位置处用外密封条144形成外密封件64。
本发明方法可以包含两个或更多个本文中所公开的实施例。
定义
本文中所公开的数值范围包括从下限值至上限值并且包括下限值和上限值的所有值。对于含有确切值的范围(例如1或2、或3至5、或6、或7),包括任何两个确切值之间的任何子范围(例如1至2;2至6;5至7;3至7;5至6;等)。
除非相反地陈述、从上下文暗示或所属领域惯用的,否则所有份数和百分比都以重量计,并且所有测试方法都是到本发明的申请日为止的现行方法。
如本文所用的术语“组合物”是指构成所述组合物的材料以及由所述组合物的材料形成的反应产物和分解产物的混合物。

如本文所用的“基于乙烯的聚合物”是含有超过50摩尔%聚合乙烯单体(以可聚合单体的总量计)并且任选地可以含有至少一种共聚单体的聚合物。
术语“热密封起始温度”是形成具有显著强度(在这种情况下,2lb/in(8.8N/25.4mm))的密封件所需的最小密封温度。在TopWaveTMHT测试仪中在2.7巴(40psi)密封条压力下以0.5秒停留时间进行密封。在Instron拉伸机中以10in/min(4.2mm/sec或250mm/min)测试密封的样本。
如本文所用的Tm或“熔点”(参考所绘制的DSC曲线形状,也称为熔融峰)通常如USP5,783,638中所述由用于测量聚烯烃的熔点或峰值的DSC(差示扫描热量测定)技术测量。应注意,包含两种或更多种聚烯烃的许多掺合物将具有大于一个熔点或峰值;许多个别聚烯烃将仅包含一个熔点或峰值。
透湿率是通过首先测量膜的水蒸气透过率(WVTR)并且随后使WVTR乘以膜厚度(通常以密耳为单位的厚度)所进行的归一化计算。WVTR是在38℃、100%相对湿度和1atm压力下用MOCON Permatran-W 3/31测量的。关于WVTR在90%相对湿度下的值,使所测量的WVTR(在100%相对湿度下)乘以0.90。仪器是通过美国国家标准与技术研究所(NationalInstitute of Standards and Technology)认证的具有已知水蒸气传输特征的25μm厚聚酯膜校准的。制备样本并且根据ASTM F1249进行WVTR。WVTR单位是g/m2/24hr。
如本文所用的“基于烯烃的聚合物”是含有超过50摩尔%聚合烯烃单体(以可聚合单体的总量计)并且任选地可以含有至少一种共聚单体的聚合物。基于烯烃的聚合物的非限制性实例包括基于乙烯的聚合物和基于丙烯的聚合物。
透氧率是通过首先测量给定膜厚度的氧气透过率(OTR)并且随后使这一经测量的OTR乘以膜厚度(通常以密耳为单位的厚度)所进行的归一化计算。OTR是在23℃、50%相对湿度和1标准大气压压力下用MOCON OX-TRAN 2/20测量的。仪器是通过美国国家标准与技术研究所认证的具有已知O2传输特征的麦拉膜(Mylar film)校准的。制备样本并且根据ASTM D 3985进行OTR。典型的OTR单位是cc/m2/24hr/atm。
“聚合物”是通过使无论相同或不同类型、以聚合形式提供构成聚合物的多个和/或重复“单元”或“单体单元”的单体聚合而制备的化合物。因此,通用术语聚合物包涵术语均聚物,其通常用于指代由仅一种类型单体制备的聚合物;以及术语共聚物,其通常用于指代由至少两种类型单体制备的聚合物。其也包涵共聚物的所有形式,例如、无规、嵌段等。术语“乙烯/α-烯烃聚合物”和“丙烯/α-烯烃聚合物”指示如上所述分别由乙烯或丙烯与一种或多种额外的可聚合α-烯烃单体聚合而制备的共聚物。应注意,尽管聚合物常常被称为“由”一种或多种指定单体“制成”,“基于”指定单体或单体类型,“含有”指定单体含量等,但在这种情形下,术语“单体”应理解为指代定单体的聚合遗留物而不是指未聚合物质。一般来说,本文中的聚合物被称为基于对应单体的聚合形式的“单元”。

使用每种膜(实例1和基准膜)制造具有3.875L容积的柔性容器。在下表3中所提供的热密封条件下制造柔性容器。制造设备是由KRW Machinery公司(Weaverville,NorthCarolina)制造的机器型号“Bridget”。柔性容器中的所有密封件都是在一个冲击下制造的。

柔性容器具有如本文所述的容器几何结构。具体来说,所测试的每个柔性容器具有如图2和图7中所示的底部几何结构和图8中所示的外密封件。顶点与BDISP之间的距离(即距离S)是变化的。
对柔性容器进行侧面落下测试。侧面落下测试是在本文中所公开的参数下进行。侧面落下测试的结果显示在下表4中。

Claims (11)
1.一种用于制造柔性容器的方法,其包含:
A.提供后面板幅材、前面板幅材、第一折叠角撑面板幅材和第二折叠角撑面板幅材,每块面板幅材具有外周边缘和底面,每个底面具有两个在底端相接的相对锥形边缘;
B.将所述第一折叠角撑面板幅材和所述第二折叠角撑面板幅材放置于所述后面板幅材与所述前面板幅材之间,使得所述第一折叠角撑面板幅材和所述第二折叠角撑面板幅材彼此相对,所述后面板幅材、所述前面板幅材、所述第一折叠角撑面板幅材和所述第二折叠角撑面板幅材经配置以形成共同的外周和包括每块面板幅材的底端的底部密封区域;
C.在第一热密封条件下第一次密封所述外周边缘、所述锥形边缘和所述底部密封区域;
D.在第二热密封条件下第二次密封所述底部密封区域的至少一部分;以及
E.形成具有顶点和底部最远端内密封点的柔性容器;
其中所述密封步骤利用具有外密封条的热密封设备,并且所述第二步骤包含在所述底部密封区域的一部分中在由低于所述顶点和低于所述底部最远端内密封点组成的群组中选出的位置用所述外密封条形成外密封件。
2.根据权利要求1所述的方法,其中所述第二次密封包含形成具有2板层部分和4板层部分的外密封件。
3.根据权利要求1至2中任一权利要求所述的方法,其中每个热密封条件包括对应的密封温度,所述方法包含将外密封条温度调节至比第一密封温度更高的温度。
4.根据权利要求1至2中任一权利要求所述的方法,其中所述外密封条具有突起高度,所述方法包含测定有待热密封的面板幅材的总厚度;和将所述突起高度调节至所述面板幅材的总厚度的25%至75%。
5.根据权利要求1至2中任一权利要求所述的方法,其包含在同一热密封台进行所述第一次密封和所述第二次密封。
6.根据权利要求1至2中任一权利要求所述的方法,其包含同时密封所述外周边缘和所述锥形边缘和形成所述外密封件。
7.根据权利要求1至2中任一权利要求所述的方法,其包含密封所述外周边缘和所述锥形边缘和所述外密封件作为硬密封件。
8.根据权利要求1至2中任一权利要求所述的方法,其中所述柔性容器还包含一个或多个柔性把手。
9.根据权利要求1至2中任一权利要求所述的方法,其包含形成包含配件的柔性容器。
10.根据权利要求1至2中任一权利要求所述的方法,其包含形成包含气囊的柔性容器。
11.根据权利要求10所述的方法,其中所述气囊的一部分在外密封件内。
