Abstract

Description
本发明涉及多孔材料及其制造方法,更特别涉及具有大约10至100纳米的孔隙宽度或直径的多孔材料。
工业石油化学和精炼工艺中常规使用的催化剂需要适当成型以符合该工艺的机械和质量传递要求。通常,这通过将活性催化剂组分与氧化物粘合剂,如α-氧化铝、二氧化硅、氧化铝-二氧化硅或氧化锆混合来实现,以改进强度和耐磨性。但是,该粘合剂常常造成活性催化剂组分堵塞(blocking)。它们还阻碍反应物和产物分子向和自活性催化剂组分扩散。另外,在烃转化工艺中,酸性粘合剂造成碳质沉积物的沉积,特别是在高温下。
重质原油精炼馏分的流化催化裂化中所用的催化剂USY例示了在材料中引入孔隙(porosity)的一种方式,其中将沸石催化剂(沸石Y)与氧化铝粘合剂混合,并在高温下用蒸汽处理以将孔隙引入氧化铝组分中,也部分破坏沸石骨架以使沸石微孔内的活性位点更易被反应物利用。
US
2005/0152834描述了通过将包含碳球的碳气凝胶添加到沸石合成凝胶中和随后通过燃烧除去碳来制备中孔性沸石(zeolite
with mesoporosity)。
在Chem. Rev., 2006, 106, 第896-910页和Chem Mater., 2001, 13, 第4416-4418页中,描述了使用碳纳米管制备中孔性沸石。
但是,仍然需要用于制备中孔材料,特别是中孔性负载的催化剂的替代材料和方法。
根据本发明,提供制造负载型中孔材料的方法,该方法包括使载体与模板接触以产生负载模板,使该负载模板与一种或多种微孔材料前体接触以产生负载的微孔材料-模板复合材料,随后从该负载的微孔材料-模板复合材料中除去模板以产生负载的中孔和微孔材料。
在本发明中,可以通过在模板周围形成或沉积材料来在该材料中引入中孔。该模板尺寸使得,在除去其时,在模板除去后留下的微孔材料包含中孔。中孔通常被定义为是宽度或直径为2纳米或更大并通常达到100纳米的孔隙。优选模板是可通过方法如燃烧或在含氧气氛中煅烧从该材料中完全除去的有机化合物或碳。在典型程序中,通过在含氧气氛中在高于400℃,优选500℃或更高的温度下煅烧以确保有效除去模板来实现模板除去。通常在800℃或更低,例如650℃或更低的温度下进行煅烧,因为更高温度会造成该中孔材料的分解。
要制造的孔隙通常在至少一个维度上具有2至100纳米的尺寸,例如3至100纳米的宽度或直径。该模板因此通常具有相应尺寸。在本发明的一个优选实施方案中,该模板是杆状的或在一个维度上是细长,在其除去后在该材料内产生管状孔隙,该杆/管的宽度或直径为2至100纳米。这种类型的孔隙优于形状例如球体,例如因为,一旦材料在模板周围形成,其降低无法到达该材料表面的模板量(extent)。在球形模板的情况下,例如,一些球体可能位于含模板材料(templated material)的表面,而另一些球体可能不能到达表面,因此不能在模板除去过程中除去。在杆状模板的情况下,存在至表面的连续性,因此除去更有效,可引入该材料中的多孔性程度也更有效。在本发明的一个优选实施方案中,该模板是碳纳米管。
在催化之类的用途中,在材料中引入中孔是有利的。例如,无孔材料受困于低活性表面积,这限制任一时刻可供与反应物接触的活性催化剂的量。微孔材料,例如沸石具有相对较高的表面积,但微孔通道和孔隙的相较小尺寸限制可扩散进出微孔结构的反应物和反应物分子的量和尺寸。中孔的引入可改进材料外表面上可利用的催化活性位点的量/该材料的每单位面积或体积,并另外改进反应物分子向催化活性表面和产物分子从催化活性表面扩散的速率。
该中孔材料通常是耐受模板除去条件(例如通过燃烧)的氧化物或其它陶瓷材料。实例包括包含Si、Al、Zr、Hf、Ce、P、Mg、V、Zn、Mn、Ga、Nb、Ta、Fe、Sn、Li、Be、B、Ge、As、Co、Zn和Ti中的一种或多种的非晶和结晶氧化物。
在一个实施方案中,该中孔材料是或包含沸石,例如包含引入到沸石骨架中的元素Si、Al、Ga、Ge、B、Ti、Co和P中的一种或多种并任选另外包含未引入到沸石骨架中而是存在于沸石微孔内的其它元素例如金属如过渡金属、稀土金属、碱金属、碱土金属和主族金属(main
group metal)(任选为氧化物形式)的一种或多种沸石。因此,该中孔材料可具有另外的孔隙度,例如其中孔隙具有通常2纳米或更小,例如0.3至1.5纳米的宽度或直径的沸石表现出的微孔性。非骨架元素可以在与模板接触之前存在于该材料中,或它们可以在该材料或其前体与模板接触的同时引入或可以在已除去模板后引入。
由一种或多种前体化合物制造该中孔材料。使所述一种或多种前体与模板接触并通常在升高的温度下处理,使得固体在该模板周围形成或沉积以产生中孔材料-模板复合材料,其在除去模板时留下中孔材料。在一个实施方案中,一种或多种前体化合物可以是所需中孔材料的小颗粒,其沉积在模板表面上并在处理如热处理过程中交联以围绕模板形成延伸的(extended)交联材料作为中孔材料-模板复合材料。当所需中孔材料是陶瓷材料,如氧化物或碳化物,并且非中孔氧化物或碳化物的小颗粒可得时,可以使用这种技术。作为前体的小颗粒通常在高温下热处理以在模板周围形成交联网络。使用通常超过550℃,例如600℃或更高或700℃或更高的温度,通常最高1500℃,例如最高1300℃或最高1100℃。这种加热通常在非氧化条件下,例如在不存在氧的情况下进行。在这些条件下稳定的模板包括碳模板,如碳纳米管。在使用这种前体的一个实施方案中,该中孔材料是碳化硅,小颗粒是颗粒宽度或直径明显小于中孔的所需尺寸的碳化硅颗粒。
在另一实施方案中,中孔材料的所述一种或多种前体化合物在化学上不同于所需中孔材料,而是包含要存在于该中孔材料中的所需元素的化合物。例如,如果所需中孔材料是硅铝酸盐沸石,使该模板与沸石合成凝胶接触,该沸石合成凝胶通常包含硅源(例如烷氧基硅烷、硅酸盐,例如硅酸钠或胶体二氧化硅)、铝源(例如卤化铝、烷氧基铝化合物或铝酸盐,如铝酸钠)、碱如氢氧化钠或氢氧化钾、和有机胺或有机铵盐的水性混合物。随后保持条件以使沸石沉积在模板上,一旦除去模板,形成具有中孔特征的沸石。例如关于沸石合成和其它氧化物材料的合成,常使用水热条件,其中在密封瓶、器皿或高压釜中在通常超过100℃,例如100至300℃的温度下加热所述一种或多种前体和模板。在这样的条件下稳定的模板包括碳,例如碳纳米管。
在一个实施方案中,该中孔材料是对甲烷脱氢芳构化成一种或多种例如选自苯、甲苯和二甲苯中的一种或多种的芳族化合物而言有效的催化剂。
甲烷脱氢芳构化催化剂可包含一种或多种的沸石,该沸石用一种或多种对甲烷脱氢芳构化而言有效的金属,例如Mo、Re和W中的一种或多种,优选Mo改性,所述金属优选以0.1至20重量%,例如1至10重量%的载量存在于该沸石中。任选地,该甲烷脱氢芳构化催化剂金属可以与一种或多种其它或附加金属缔合。在使用Mo作为甲烷脱氢芳构化催化剂金属时,优选的附加金属包括Ru、Pt、W、Ze、Co、Fe和Cr中的一种或多种。在W是甲烷脱氢芳构化催化剂金属时,Zn是优选的附加金属。当存在附加金属时,其通常以0.1至20重量%, 例如0.1至10重量%的载量存在于该沸石中。
可用在甲烷脱氢芳构化催化剂中并可以是本发明的中孔材料的沸石,包括具有在一个或多个维度上含有由至少10个非氧骨架原子形成的环的孔隙的那些。简言之,这种孔隙尺寸在下文中被称作10元环。含小于10元环的孔隙结构被认为太小以致不允许芳族化合物通过。沸石结构的数据库由International
Zeolite Association管理。
合适的沸石结构的实例包括MFI和MWW结构,这两者都具有10元环孔隙。在MFI的情况下,该孔隙结构是三维的。有两种具有10元环尺寸的通道系统。10元环通道或孔隙之一是线性的,另一个是正弦状的。在MWW结构的情况下,孔隙结构是二维的,各维度上的孔隙由10元环形成。孔隙以由12元环形成的笼状结构(cages)相交。
对甲烷脱氢芳构化而言有效的沸石通常具有布朗斯台德酸特征。在沸石骨架上的总电荷为负且质子或H3O+离子充当该骨架负电荷的抗衡阳离子时,出现沸石中的布朗斯台德酸性(Brønsted acidity)。例如在硅铝酸盐和硅铝磷酸盐沸石中发现这种骨架负电荷。该沸石骨架可另外包含其它元素,如硼、钴、钛、镓或锗。硅铝酸盐沸石与例如硅铝磷酸盐相比倾向于表现出更强酸性。较强的布朗斯台德酸性有利于甲烷脱氢芳构化,因为甲烷转化率通常更高。在本发明的一个优选实施方案中,该沸石是呈MWW或MFI结构的硅铝酸盐沸石,例如MCM-22、MCM-49或ZSM-5。硅铝酸盐沸石的硅/铝摩尔比合适地在1至150的范围内,优选在15至40的范围内。
可以在沸石合成过程中或通过在其合成后通常经由离子交换或经由浸渍将沸石改性来将一种或多种金属引入沸石中。对甲烷脱氢芳构化催化剂而言,已经发现,该金属的最活性形式在于,其中其作为负骨架电荷的抗衡阳离子存在。在该金属以密集形式(condensed
form)存在时,例如在该催化剂金属是位于内微孔沸石结构内或沸石结构外表面上,例如沸石中孔内的金属氧化物颗粒形式时,造成较低活性。因此,在本发明的一个优选实施方案中,该催化剂金属至少部分以沸石微孔结构内的离散离子(discrete
ion)的形式存在。
在中孔材料,例如沸石负载在载体上时,该中孔材料通常占总组合物的0.5至40重量%。
典型的沸石合成混合物包含骨架原子源和所谓的结构-导向剂,通常有机胺化合物。该结构导向化合物在一个实施方案中以氢氧化物,例如在氮原子上具有1至4个有机基团的氢氧化季铵的形式提供。另外或或者,可存在其它氢氧化物,例如无机氢氧化物,如氢氧化钠或氢氧化钾,或在氮原子上具有1至4个有机基团的其它氢氧化季铵。
沸石骨架原子源可以是小氧化物颗粒形式,例如胶体悬浮液形式或一种或多种水溶性化合物或盐,例如醇盐化合物、卤化物盐、草酸盐、碳酸盐或硝酸盐形式。
在典型的沸石合成中,将包含硅源、铝源和四丙基氢氧化铵的混合物在密封容器中加热至100至300℃,通常150至250℃的温度。由于该加热,该密封容器中的压力提高至高于环境压力,最终压力取决于沸石合成混合物的组成,取决于温度,并取决于该密封容器中的最初未被该沸石合成混合物占据的空间。通常沸石经数小时的时间,例如1至200小时结晶。随后通常通过过滤、滗析或离心从该沸石合成混合物中分离催化剂。
所得固体随后通常用水洗涤以除去过量沸石合成混合物。通常,洗涤持续至洗水的pH落在低于一定水平,例如低于pH 8或直至达到pH 7。洗过的固体可随后通常在高于环境温度(如最多200℃)下干燥以除去残留水。所得沸石可随后在含氧气氛中在通常450至650℃的温度下煅烧以烧除任何有机材料,例如源自该沸石合成混合物的有机胺组分。
在该沸石合成混合物中还可以存在一种或多种附加金属,例如甲烷脱氢芳构化催化剂金属和/或任选的附加金属,以一种或多种可溶化合物或盐,如醇盐化合物、卤化物盐、草酸盐、碳酸盐或硝酸盐形式存在。
或者,所述一种或多种催化剂金属和/或任选的附加金属可以在煅烧阶段后,例如通过浸渍或离子交换技术引入催化剂中。可以在中孔沸石本身上或在负载的中孔沸石上进行这些程序。
可以通过任选在升高的温度和/或压力下将沸石悬浮在一种或多种阳离子的溶液中,接着过滤和干燥来实现沸石的离子交换。任选地,可以随后重复这种程序直至实现阳离子(例如甲烷脱氢芳构化催化剂金属和/或附加金属)的所需载量。
可以通过将沸石悬浮在一种或多种阳离子的溶液中和随后将该溶液蒸发至干燥来进行浸渍。
在沸石合成中,合成混合物通常是包含沸石骨架构成元素源的水性混合物。对硅铝酸盐沸石而言,合成混合物包含硅源和铝源。将这些溶解在(通常水性)溶剂中或悬浮在其中。硅通常以四烷氧基硅烷,如四乙氧基硅烷的形式或以硅酸钠溶液或二氧化硅或硅酸盐胶体形式提供。合适的铝源的实例包括氯化铝和铝酸钠。
该沸石合成混合物通常另外包含一种或多种有机胺盐,通常氢氧化物,其充当沸石微孔结构的结构-导向剂。另外,常常添加氨或有机胺氢氧化物盐以调节pH。沸石合成溶液的pH通常为8至11,例如9至10。也添加附加的胺或有机胺盐作为结构导向剂。在例如ZSM-5合成中,将一种或多种四丙基铵盐,通常氢氧化物,添加到该合成混合物中。
在本发明的一个实施方案中,该中孔材料可以负载在例如氧化物载体,如选自二氧化硅、氧化铝、二氧化硅氧化铝、氧化锆、氧化铪、氧化镁、氧化钛、氧化铈、沸石、其它陶瓷材料,如碳化物或氮化物,例如碳化硅中的一种或多种的载体上。
该载体可以是颗粒,如球体、团粒(granules)或挤出物形式。在另一实施方案中,该载体可以是整料(monolith
)或泡沫形式。
碳化硅是硬的耐磨化合物,并在许多烃转化反应(例如甲烷脱氢芳构化成一种或多种芳族化合物如苯、甲苯和二甲苯)中防焦炭沉积。碳化硅也可充当氧化物材料,例如包含硅、铝、磷中的一种或多种的非晶和结晶形式的氧化物的坚固载体。这是因为其可以在氧气中预处理以在SiC表面上形成Si-O物质,其可以与要负载的氧化物材料形成强键。通常,在600至950℃的温度下进行碳化硅的预处理以形成表面氧物质。
与无SiC的催化剂相比,使用SiC作为甲烷脱氢芳构化催化剂的载体有助于实现每摩尔甲烷脱氢芳构化催化剂金属的更高甲烷转化。在含ZSM-5的催化剂的情况下,在该催化剂包含碳化硅时,与如PCT专利申请PCT/CN2008/000978中所述的不含碳化硅的相应催化剂相比,可产生改进的催化剂寿命。
为了制造负载的中孔材料,可以将中孔材料-模板复合材料或除去模板后的中孔材料添加到载体中以制造负载的中孔材料。或者,可以同时混合载体、前体和模板。或者可以先将模板添加到载体中或负载在载体上并使该负载的模板与中孔材料前体接触。
化学气相沉积(CVD)法可用于在载体上沉积模板。例如,可以通过二茂铁的分解在载体,例如碳化硅上沉积碳纳米管。
在甲烷脱氢芳构化中,使包含甲烷的原料在升高的温度和任选升高的压力的条件下与催化剂接触。反应温度合适地为400至900℃,通常600至850℃。压力通常为1至80 atm,例如1至50 atm,如1至25 atm。任选地,甲烷不是该原料的唯一组分,在一个实施方案中另外存在惰性稀释剂,如氮气或氩气。在另一实施方案中,在存在稀释剂时,原料中的甲烷浓度为80至99.9体积%。
该催化剂通常为固定床形式,含甲烷的原料经过该催化剂。通常,总原料的GHSV(气时空速,单位为校正至标准温度和压力的气态原料毫升数/克催化剂/小时)为100至20 000 mL g-1 h-1,例如100至10 000 mL g-1 h-1,更优选1 000至5 000 mL g-1 h-1,如1000至2000 mL g-1 h-1。
反应产物是一种或多种芳族化合物和氢气。该反应中可产生的芳族化合物包括苯、甲苯、一种或多种二甲苯异构体(常常统称为“BTX”)。副产物包括双环芳族化合物,如萘和脂族烃。另外,也可产生碳质沉积物,其造成或有助于催化剂结垢或结焦。
下面是参照附图例证本发明的非限制性实施例,其中:
图1图解制造SiC-负载的中孔Mo-ZSM-5催化剂的步骤。
图2显示ZSM-5和负载在SiC上的中孔ZSM-5的X-射线衍射图。
图3显示SiC-负载的含和不含中孔的Mo-ZSM-5对甲烷脱氢芳构化的催化活性。

图1示意性显示制备中孔性负载沸石的方法,其中通过化学气相沉积将碳纳米管2沉积到SiC表面1上以形成负载的碳纳米管。随后通过将该负载的纳米管添加到沸石合成凝胶中并水热处理该混合物,来在该纳米管改性表面上形成沸石ZSM-5晶体3。在煅烧后,除去碳纳米管以留下含有中孔通道4的SiC-负载的ZSM-5。
图2显示ZSM-5 (5)、除去碳纳米管后的碳化硅-负载的中孔ZSM-5 (6)和碳化硅 (7)的XRD(X-射线衍射)图。这些图证实,即使已引入中孔,ZSM-5的总体骨架结晶结构仍保持完整。
图3显示在6重量% Mo/SiC-负载的中孔ZSM-5催化剂8和SiC-负载的6重量% Mo-ZSM-5催化剂9(其在不使用碳纳米管情况下合成,以致该ZSM-5不含中孔)存在下,随时间流逝得自甲烷的苯、甲苯和二甲苯(BTX)的总收率。这种催化剂以与在合成程序中、在不添加或使用碳纳米管的情况下的相应的中孔性SiC负载Mo-ZSM-5相同的方式制备。结果显示使用该中孔改性催化剂时芳族化合物收率的明显提高。
图4是与SiC-负载的中孔ZSM-5的合成相关的各种材料的一系列显微照片。图4A和4C显示负载在碳化硅表面1上的碳纳米管纤维2。图4B、4D和4E显示SiC表面1上的ZSM-5晶体3,其中尚未除去碳纳米管2。图4F是除去碳纳米管模板后的ZSM-5晶体3的视图,显示中孔通道4。
制备SiC颗粒或SiC-晶片的程序首先在1173 K下煅烧4小时,接着使其冷却。随后将它们在氮气流速100立方厘米/分钟(以标准温度和压力为基础的体积)的氮气下经70分钟从室温加热至973 K。将氮气流换成流速为400立方厘米/分钟(在标准温度和压力下)的10%氢气在氮气中的混合物。另外,以0.1毫升/分钟(液体体积)的速率送入0.02克/毫升二茂铁在二甲苯中的溶液。在40分钟反应后(在硅片的情况下,反应持续2分钟),在100立方厘米/分钟(在标准温度和压力下)的流速下在氮气下将炉温降至室温。所得固体在本文中标作CNT@SiC。
通过将7克CNT@SiC添加到包含0.60克NaCl、54毫升H2O、6.59克四丙基氢氧化铵(TPAOH)、3.78毫升四乙氧基硅烷(TEOS)和0.06克NaAlO2(在合成凝胶中产生25的Si/Al摩尔比)的沸石合成凝胶中,并将该混合物在30℃下搅拌4小时,来在CNT@SiC上沉积ZSM-5。将该混合物置于PTFE-衬里的高压釜中,并在443 K的温度下保持2天。过滤分离所得固体,在本文中标作ZSM-5/CNT@SiC,用去离子水洗涤并在393 K下干燥。为除去碳纳米管,在823 K下进行煅烧360分钟,接着在973 K下煅烧360分钟,以产生最终负载的中孔沸石,标作meso-ZSM-5@SiC。
在其XRD图(图2a)上,meso-ZSM-5@SiC和SiC的以大约21.8°为中心的强峰归因于在合成之前在1173
K下煅烧的过程中在SiC表面上形成的二氧化硅。
通过在393 K下在浓HNO3(68重量%)中回流12小时两次,除去在纳米管合成过程中产生并存在于meso-ZSM-5@SiC内的金属离子污染物。该材料随后在353 K下与2摩尔/升NH4NO3溶液离子交换4小时两次,随后在813 K下煅烧5小时以产生ZSM-5的质子化形式。通过水热合成后的重量增加计算负载在SiC上的
ZSM-5的量。在干燥和随后在773 K下煅烧6小时之前,通过用含有合意量的七钼酸氨((NH4)6[Mo7O24]·4H2O)的水溶液浸渍中孔性负载沸石,钼以6重量%载量存在于沸石中得以制备。
为了评测催化剂性能,在配有装满包含100毫克沸石的样品的石英管(10毫米内径(id))的连续流动反应器系统中进行甲烷脱氢芳构化。将90%
CH4与10% N2的进料气体混合物提纯,随后以1500ml g-1 h-1引入该反应器中。在1023 K下在1 atm压力下进行该反应。通过配有用于分析CH4、C6H6、C7H8和C10H12的火焰电离检测器(FID)和用于分析H2、N2、CH4、CO、C2H4和C2H6的热导检测器(TCD)的联机气相色谱仪(Varian CP-3800)分析产物。进料中的N2(10%)用作基于转化的甲烷分子分析所有产物,包括碳质沉积物用的内标。
使用配有石英管的电炉进行下述高温处理。
Claims (16)
1.制造负载的中孔材料的方法,该方法包括使载体与模板接触以产生负载的模板,使该负载的模板与一种或多种微孔材料前体接触以产生负载的微孔材料-模板复合材料,和随后从该负载的微孔材料-模板复合材料中除去模板以产生负载的中孔和微孔材料。
2.如权利要求1中所述的方法,其中该模板在至少一个维度上具有2至500纳米的尺寸。
3.如权利要求1或权利要求2中所述的方法,其中该模板是碳。
4.如权利要求3中所述的方法,其中该模板是碳纳米管。
5.如权利要求1至4任一项中所述的方法,其中该材料是沸石。
6.如权利要求7中所述的方法,其中该材料是ZSM-5、MCM-22或MCM-49。
7.如权利要求5或权利要求6中所述的方法,其中该沸石包含一种或多种非骨架元素。
8.如权利要求7中所述的方法,其中该沸石包含钼作为非骨架元素。
9.如权利要求1至8任一项中所述的方法,其中该载体是碳化硅。
10.如权利要求1至9任一项中所述的方法,其中在水热条件下进行该材料与该模板的接触。
11.如权利要求1至10任一项中所述的方法,其中通过在包含分子氧的气氛中在400至700℃的温度下加热来除去该模板。
12.包含负载的中孔材料的组合物,该负载的中孔材料通过根据权利要求1至11任一项的方法制造。
13.如权利要求12中所述的组合物,其中该中孔材料和微孔材料是沸石ZSM-5、MCM-49或MCM-22,另外包含钼作为非骨架元素。
14.将甲烷转化成一种或多种芳族化合物的方法,该方法包括使甲烷与如权利要求12或权利要求13中所要求的组合物接触。
15.如权利要求14中所述的方法,其中该组合物包含碳化硅作为载体。
16.如权利要求14或权利要求15中所述的方法,其中在400-900℃的温度和1至50 atm的压力下使甲烷与该组合物接触。
