从合成气生产醇的反应通常是产热的。认为C2和C2+醇的形成通过在改性的甲醇催化剂和硫化钴钼催化剂存在下形成甲醇来进行。然而,甲醇的生产受到平衡的限制,因此需要高压以获得可行的产率。因此,如在美国专利3,326,956号中的公开,由于产生甲醇的反应显示出体积的减少,可以通过施加压力来提高产率。现在改良的催化剂已经允许在降低的反应温度下达到可行的甲醇形成率,因此可以实现在较低反应压力下的工业操作,例如,通常在5-10Mpa的标称压力和约150摄氏度至450摄氏度范围的温度下工作的氧化铜-氧化锌-氧化铝催化剂超过许多催化剂,包括CuO/ZnO/Al2O3、CuO/ZnO/Cr2O3、ZnO/Cr2O3和装载于载体上的Fe、Co、Ni、Ru、Os、Pt和Pd催化剂。低压、铜基甲醇合成催化剂可购自诸如英国的BASF、ICI Ltd.和Haldor-Topsoe。采用铜基催化剂所得到的甲醇产率通常超过99.5%,基于存在的CO+CO2的转化率计算。水是CO2转化为甲醇和CO合成气转化为C2和C2+含氧化合物的副产物。在活性水煤气变换催化剂(诸如甲醇催化剂或钴钼催化剂)存在下,水与一氧化碳形成CO2和氢气为平衡反应。由Helge Holm-Larsen在1994年11月30日至12月1日的瑞士日内瓦世界甲醇会议(World Methanol Conference)上发表的题为“Selection ofTechnology for Large Methanol Plants(大型甲醇工厂生产技术的选择)”的文章中综述了甲醇生产的发展并显示了甲醇生产成本的进一步将使得每天具有接近10,000公吨生产力的极大工厂成为可能。
用于生产C2和C2+醇的其它方法包括后文描述的方法;US4,122,110涉及在20-250巴的压力以及约150摄氏度-400摄氏度之间的温度下、在催化剂的存在下,使一氧化碳和氢气反应生产醇、尤其是直链饱和一级醇的方法,其特征在于所述催化剂含有至少4种主要元素:(a)铜、(b)钴、(c)至少一种选自铬、铁、钒和锰的元素M、以及(d)至少一种碱金属。
US 4,831,060涉及应用催化剂,任选还采用助催化剂,从一氧化碳和氢气生产混合醇的方法,其中所述催化剂金属是钼、钨或铼,并且所述助催化剂金属是钴、镍或铁。采用费-托助催化剂,例如碱金属或碱土系列金属或更小量的钍促进该催化剂,并通过形成硫化物对其进一步处理。可通过选择催化剂组分之间的紧密接触程度来选择混合醇级分的构成。
Journal of Catalysis(催化剂)114,90-99(1988)公开了在CuO/ZnO/Al2O3上从合成气形成乙醇的机制。通过将13C甲醇加入原料中,随后测量产物乙醇中碳的同位素分布,来研究在固定床微反应器中,采用CuO/ZnO甲醇催化剂,从CO和H2形成乙醇的过程。
目前,烃转化为醇中有两个主要问题需要解决。
第一个问题主要是环境影响,因为当在一体化方法(integratedprocess)中生产并应用合成气时,通常通过燃烧含碳燃料来得到形成合成气所需的高温,结果产生了稀释的二氧化碳。
除此之外,由于在合成气转化为C2和C2+醇的过程中产生水,在含氧化合物合成阶段,由于所使用的常规催化剂(即活化的水煤气变换催化剂)的性质以及在这些反应中通常应用的反应条件,水很快被转化为二氧化碳和氢气。因此,在整个一体化方法中,产生了大量的二氧化碳并释放到环境中。
对以上问题的主要解决方法是在该方法的醇合成阶段应用常规高级醇催化剂,导致在必需的气体循环过程中积累了烷烃(丧失了选择性的缘故),因此必须进行清除。一般将清除流进行燃烧或焚烧,这将在总碳排放中增加大量的CO2。
大气中存在的二氧化碳水平是当今世界所关注的环境问题,二氧化碳被认为是最主要的“温室气体”,因此是当前大气中主要的污染物之一。为这一原因,全球均极其关注如何在工业处理中尽最大可能减少二氧化碳的排放。
与首先将烃转化为合成气,接着将合成气转化为醇的烃转化为醇的方法相关的第二个问题与该方法的总热效应相关。历史上有过许多尝试以有效地利用在合成气转化为醇阶段所产生的热,例如通过从过量热产生蒸汽,随后应用该蒸汽以对动力转换过程(poweralternative processes)提供能量。然而,取决于所讨论的生产场所,这并不是总是可能的。因此,最近更多的兴趣是试图以更局部的方式(即在一体化方法中)改善所产生的热的效率。
因此,本发明的目的是解决上述问题,以及提供在CO2排放和能量效率方面得到改善的将烃转化为醇的方法,其中首先将烃转化为合成气,接着将所述合成气转化为醇。
具体而言,本发明涉及在CO2排放和能量效率方面得到改善的将烃转化为醇的方法,其中首先将烃转化为合成气,接着优选在改性的硫化钼基催化剂、改性的甲醇基催化剂和/或改性的费-托(Fischer-Tropsch)催化剂和/或装载于载体上的铑催化剂的存在下将所述合成气转化为醇。
图1和2代表本发明方法的实施方案。这些实施方案包括本发明的方法步骤。图1和2中的字母标记与本说明书和所附权利要求书中使用的那些相对应。
由此,本发明提供了将烃原料转化为醇的方法,其中首先将烃转化为合成气,随后将所述合成气转化为醇,其特征在于以下连续的步骤:
1.在自热反应器(ATR)中将烃原料和氧气原料一起转化为流A,其主要包含碳氧化物和氢气的混合物;
2.在含氧化合物合成反应器中,在催化剂的存在下、在150-400℃之间的温度和20-200巴的压力下,将至少部分流A转化为醇流B,其主要包含甲醇、乙醇、丙醇、H2、C1-C3烷烃、CO、CO2和水;
3.将流B分离为含有CO、C1-C3烷烃、H2和甲醇的流C;含有CO2的流D;并且回收含有乙醇、丙醇和水的流E;
4.处理部分流C,以将所述部分分离为包含CO的流和包含H2和C1-C3烷烃的流;
5.将至少部分流C与来自步骤4的包含CO的流再次导入步骤2的含氧化合物合成反应器中;以及
6.将至少部分流D再次导入至步骤1的自热反应器中。
在此处和下文使用的术语“目标醇”的意思是根据本发明描述的方法产生的醇(流E),并且优选由乙醇或丙醇组成,或更优选地由其混合物组成。
用于合成气产生的烃原料优选为含碳材料,例如生物质、塑料、石脑油、精炼塔底油料、粗合成气(来自地下煤气化或生物质气化)、冶炼厂废气、城市废物、煤和/或天然气;煤和天然气是优选的原料,而天然气是最优选的原料。
天然气通常含有大量烃(事如C1-C3烷烃),其中主要是甲烷。除此之外,天然气通常含有氮气、二氧刖碳和硫化合物。原料中氮含量优选为少于40%重量,更优选少于10%重量,并且最优选少于1%重量。
用于在合成气反应器生产氧化碳和氢气混合物(通常称为合成气)的改擕是公知的。每一种方法相对于另一种都具有其优点和缺点,特定重整方法的选择基于经济和可用原料流的考虑,以及由期望得到适合于进一步化学处理的所产生的合成气中最优(H2-CO2)∶(CO+CO2)摩尔比来确定。在“Hydrocarbon Processing(烃加工)”卷78,第4期,87-90,92-93(1999年4月)以及“Petrole et Techniques”,第415期,86-93(1998年7-8月)中讨论了可利用的合成气生产技术,上述文献均通过引用并入本文。
还已知可以在微结构反应器中通过烃的催化部分氧化获得合成气,如在“IMRET 3:Proceedings of the Third International Conferenceon Microreaction Technology”,编辑W Ehrfeld,Springer Verlag,1999,第187-196页中所示例。或者,可通过含烃原料的短接触时间催化部分氧化获得合成气,如在EP 0303438中所述。还可通过“紧密重整装置”(Compact Reformer)方法获得合成气,如在“HydrocarbonEngineering(烃工程)”,2000,5,(5),67-69;“Hydrocarbon Processing(烃加工)”,79/9,34(2000年9月);“Today’s Refinery(今日精炼)”,15/8,9(2000年8月);WO 99/02254和WO 200023689中所述。
优选通过自热重整(ATR)获得本发明中使用的合成气。一般地,对于工业合成气生产而言,生产合成气的压力为约1-100巴、优选20-50巴,合成气离开重整装置的温度为约700摄氏度至1300摄氏度。为得到对于合成气生产而言有利的平衡,并且避免与碳粉化相关的冶金问题,高温是必需的。在本发明中使用的合成气优选(H2-CO2)∶(CO+CO2)摩尔比为0.5至1.6,其极大程度取决于所使用的烃原料和重整方法。当使用天然气作为烃原料时,得到的合成气通常具有约1.5的(H2-CO2)∶(CO+CO2)摩尔比。
烃燃料的催化自热重整(ATR)产生合成气,应用甲烷和/或液态烃作为在单反应器中与氧气进行反应的试剂。可将ATR方法看作是烃放热燃烧与所述燃烧产物吸热重整的结合;因此该方法就能量而言是极其有效的,因为产自催化部分氧化阶段的热量可原位直接转移至蒸汽重整反应。因此,这一反应器方法比本领域其它反应器(例如应用单蒸汽甲烷重整装置)具有显而易见的优点,因为其在热效率方面极其有效并且因此降低了与该方法有关的总耗费。此外,该ATR方法可以应用重烃,诸如汽油和柴油。
在这一ATR反应过程中催化剂的存在通常需要脱硫的原料,因为硫化合物是所采用的常规催化剂的已知毒物。该ATR方法还允许通过降低可允许的氧对碳比值而降低操作温度
根据本发明优选的实施方案,将给料至自热重整装置的烃原料预加热至400-500摄氏度的温度,并且更优选预加热温度可减轻金属粉尘的形成(即尽可能接近550摄氏度的温度)。可应用炉以提供在烃原料进入自热重整装置之前将其预加热所需的能量。或者,除炉外还可以应用交换器,其中从冷却来自自热重整装置的产物(流A)所产生的热量随后被用于预加热进入自热重整装置的烃原料,由此减少炉的负载并提高该方法的总热效率。尽管应用交换器是优选的操作方法,但注意必须快速冷却流A(例如优选应用流体)以防止金属粉尘;因此,用于冷却输出流的冷侧流体(例如水)的最高温度约为500摄氏度。冷却流A的优选方法是与沸腾的流体(诸如水)逆流流动。
根据本发明,从自热重整装置获得的输出流即流A主要包含碳氧化物和氢气的混合物。其还可以包含水、氮气和痕量的未转化的烃(例如C1-C3烷烃)。然后优选进一步冷却流A至5-60摄氏度的温度、更优选冷却至20-50摄氏度的温度。一旦达到这一温度,则优选从流A移除大部分的水,并且在水移除处理后,经处理的流A的总水含量低于流A的5%重量,更优选低于流A的1%重量,最优选含有低于0.5%重量的水。
然后通过应用炉和/或本领域技术人员公知的任何其它合适方法优选将经处理的流A预加热至含氧化合物合成器操作温度至(或等于)比该含氧化合物合成器操作温度低30摄氏度之间的温度,更优选将经处理的流A预加热至尽可能地接近该含氧化合物合成器操作温度。
在本发明的一个实施方案中,以受控制的速率将包含所需的合成气摩尔比(定义为H2∶CO)的至少一部分、优选所有流A给料至含氧化合物合成反应器,并且在受控制的温度和压力条件下的反应区域中以及在催化剂的存在下进行反应,以将原料转化为目标醇。
根据本发明,导入步骤2含氧化合物合成反应器的总进料的期望合成气摩尔比(定义为H2/CO)优选为0.5-2.0,更优选为0.5-1.5。
优选通过使氢气和一氧化碳的混合物(流A)从转化催化剂上通过,作为蒸汽相反应(例如应用固定床和/或流化床反应器),或作为在基本上不挥发和惰性的溶剂(诸如烃)中的液相反应(例如应用浆料反应器)来进行根据本发明步骤2的含氧化合物合成反应(醇合成)。
可以在含氧化合物合成反应器中,在如步骤2所指出的条件下进行所述含氧化合物合成反应(醇合成)。本发明所用的术语含氧化合物合成反应器指任何合适的反应器,例如应用催化剂固定床的管式反应器。可相对于催化剂向上或向下或两者的结合将反应物给料至管式反应器中的固定床。可以在动态催化剂床上完成所述反应。在此类反应中,如在催化剂流体床的情况下那样移动催化剂床。含氧化合物反应器可以优选选自管式、多管式、浆体、移动床、流化床、径向床、多床或反应性蒸馏反应器。根据本发明的一个实施方案,应用固定床反应器,优选应用径向床、多床或多管式汽相反应器或其组合。最优选含氧化合物合成反应器包含以纵向和/或径向流模式操作的一系列绝热固定床反应器。
根据本发明的优选的实施方案,在含氧化合物合成反应器(即在醇合成期间)中产生的醇主要为甲醇、乙醇、丙醇(含有少量异丙醇的正丙醇)和丁醇(正丁醇和异丁醇);所述甲醇、乙醇、丙醇和丁醇优选一起占从含氧化合物合成反应器获得的产物(其中将产物定义为除CO2和CO之外的所有产物)(流B)碳含量的至少50%、更优选占获得的产物碳含量的至少75%、最优选占获得的产物碳含量的至少80%。
根据本发明的另一实施方案,在含氧化合物合成反应器中还产生了酯和醚,并且在单个通道上,所述酯和醚与醇一起优选占从含氧化合物合成反应器获得的产物(其中将产物定义为除CO2和CO之外的所有产物)(流B)碳含量的至少70%、更优选占所获得产物碳含量的至少80%、最优选占所获得产物碳含量的至少85%。流B一般还含有一定水平的作为杂质从前述烃原料中产生的氮气,和一定水平的从重整阶段不完全转化而形成并且作为含氧化合物合成反应反应副产品的烃(例如C1-C3烷烃)。
根据本发明优选的实施方案,在正常操作期间,存在于流B中的惰性材料(就含氧化合物合成反应而言,例如C1-C3烷烃和氮气)的量少于流B的30%摩尔,优选少于流B的20%摩尔。
C2和C3目标醇一起占从含氧化合物合成反应器获得的产物(其中将产物定义为除CO2和CO之外的所有产物)(流B)碳含量的至少25%、更优选占所获得产物碳含量的至少33%、最优选占所获得产物碳含量的至少50%。
在本发明的一个优选实施方案中,将每通过一次含氧化合物合成反应器的碳氧化物转化率设置为5-70%,优选10-50%,最优选为15-40%,因为申请人发现就每通过一次目标醇的充分产量而言这是最有利的转化率,同时还保持了减少的总烷烃产量。本发明包括了比上述那些更高的每通过一次的转化率,然而它们不代表本发明的优选实施方案,因为它们导致在一体化方法中形成不期望的烷烃的。
含氧化合物合成反应区中的温度约为150-400摄氏度、优选250-350摄氏度,最优选280-320摄氏度。
在含氧化合物合成反应区中应用的压力可选自约20-200巴的范围,更优选应用在约80-150巴范围内的压力。首先,流A中存在的氢气和一氧化碳分压应足以产生目标醇。就本发明而言,术语GHSV是气时空速,其为气体流经催化剂的速率。通过将在一小时内通过催化剂的气体体积(25℃,一个大气压)除以催化剂体积确定GHSV。
通过反应区的流A的最佳气时空速(GHSV)(升流/小时/升催化剂)可有显著不同,这取决于多种因素,诸如反应条件、流的组成以及所使用的催化剂的时限和类型。优选将GHSV维持在约1-30,000hr-1范围内的任何速率,更优选将GHSV维持在约500hr-1-20,000hr-1之间的任何速率,最优选将GHSV维持在约1,000hr-1-10,000hr-1之间的任何速率。
尽管上述对含氧化合物合成反应器具体指出的反应条件构成本发明的优选实施方案,但并不排除在这些所指出范围之外的其他反应条件,有效的反应条件可包含任何足以产生前述目标醇的那些条件。通过达到高催化剂选择性、活性、寿命和操作容易性,同时维持原料的固有反应性、所讨论的原料的稳定性和期望反应产物稳定性之间的最佳平衡决定精确的反应条件。
如之前所指出的那样,在含氧化合物合成反应器中使用催化剂优选为改性的硫化钼基催化剂、或改性的甲醇基催化剂和/或贵金属基催化剂诸如铑催化剂和/或改性的费-托催化剂。
优选硫化钼基催化剂,它们可通过助催化剂来改性。可在催化剂制备期间作为盐添加助催化剂;优选的助催化剂是钾离子并且衍生自钾盐,诸如碳酸钾或醋酸钾。每钼的钾离子优选载量是0.7-1.5,最优选为1.0-1.4。
根据本发明优选的催化剂是含有钴的硫化钼基催化剂,钴对钼的摩尔比优选为0.5-3.0,更优选为0.5-1.0,最优选为0.5-0.9。
根据本发明的实施方案,随后冷却离开含氧化合物合成反应器的流B,并将其分离为液态部分和气态部分。根据本发明优选的实施方案,应用在和含氧化合物合成反应中所应用的类似压力下的分离罐或分馏柱进行所述分离。
随后从所述分离的液态部分回收C2和C2+醇和水流,以形成流E(例如通过常规蒸馏回收)。同时,优选用醇洗涤所述分离自流B的气态部分,以回收富CO2的流D以及产生气态的流C部分。
可通过预冷却所述醇以改善所述醇的洗涤效率。优选从流B分离出的液态部分获得所述醇。用于进行所述洗涤的优选醇是甲醇,其可通过所述流B的常规蒸馏获得。
所述醇洗涤需要良好的气/液接触。所应用的常规方法包括采用增加液体和气体之间接触的内部表面面积的容器内部结构,诸如填料、整装填料、隔板、筛板。或者,可通过本领域已知的任何合适的方法回收所述富CO2的流D,例如通过与胺反应、进行甲醇洗涤(即RECTISOL方法)和/或通过应用热的碳酸钾盐(例如BENFIELD方法)。
根据本发明,流C包含CO、C1-C3烷烃、氢气和甲醇。所述甲醇来自流B液态部分的分离(在流E回收之后)和/或从前述CO2洗涤中回收的液体甲醇。
此外,作为前述分离的结果,一些甲醇可能与CO2夹杂在一起形成流D的一部分;然后可回收所述甲醇以随后形成流C的一部分。用于从流D回收所述夹杂的甲醇的方法可以是本领域技术人员公知的任何一种或多种方法(例如H2O洗涤和/或分子筛和/或冷冻技术)。
因此,流C由气态部分和液态部分(在标准温度和压力下,即0C和101,325Pa)组成。流C的液态部分主要含有甲醇并且还可含有酯和/或醚。流C的气态部分主要含有H2、CO和烷烃(例如C1-C3烷烃);此外其还可含有N2。
根据本发明,将至少一部分所述流C再次导入至步骤2的含氧化合物合成反应器中,优选通过在输入含氧化合物合成反应器之前使流C的至少一部分与经处理的流A混合。
根据本发明优选的实施方案,在所述使循环流C和经处理的流A混合后,在将该流导入到步骤2的含氧化合物合成反应器之前,通过本领域技术人员公知的任何合适的设备或方法移除至少一部分存在的CO2。作为选择,可以将至少一部分所述经混合的流与流B一起直接导入到步骤3的分离阶段。
所述流C的循环导致含氧化合物合成反应器中酯含量的增加,并且本申请人出人意料地发现当在所述含氧化合物合成反应器中存在一定量的酯时,目标C2和C2+醇的产量总的有提升。因此,根据本发明的一个优选实施方案,导入到步骤2的含氧化合物合成反应器中的酯的优选量(作为导入到所述含氧化合物合成反应器中的总酯与甲醇的摩尔比)超过0.1%但低于10%、优选超过0.25%但低于15%并且最优选超过0.5%但低于1%。
根据本发明的另一个实施方案,所述存在于含氧化合物合成反应器中的酯的量还可包含一体化方法中独立给料的酯(除了在含氧化合物合成反应器内部产生并且构成循环流C的一部分液态部分的那些酯之外)。导入所述含氧化合物合成反应器中的酯优选为具有3个或更少碳原子的那些酯(即在酯的烷基链段中含3个或更少的碳原子和/或羧酸链段中含3个或更少的碳原子),导入到含氧化合物合成反应器中的酯最优选为乙酸甲酯和/或乙酸乙酯。
根据本发明的另一实施方案,含氧化合物合成反应器中有利地含有一定量的甲醇。然而,存在于所述含氧化合物合成反应器中的甲醇的优选量优选受限制,因为已发现甲醇的存在导致甲烷产量的增加,因此甲醇添加对产率的有益效果达到平台期。因此,本申请人已发现输入到含氧化合物合成反应器的甲醇的优选量(甲醇与输入到该含氧化合物合成反应器的总原料的摩尔比)为超过0.25%但少于10%,优选超过0.5%但少于5%,并且最优选超过0.75%但少于4%。除了形成流C一部分液态部分的循环甲醇外,所述甲醇还可包含独立给料的甲醇。
本申请人出乎意料地发现通过在本发明一体化方法中将甲醇分离并循环至含氧化合物合成反应器这一优选的实施方案,能够增加在该方法中产生的乙醇和丙醇的量。因此,本发明还提供了在目标醇的效率和选择性方面具有改进的将烃转化为醇的方法。
根据本发明的另一实施方案,通过本领域技术人员公知的任何方法或手段回收至少一部分存在于流C和/或流E中的甲醇。
取决于原料及合成气转化为醇的选择性,本申请人发现本发明另一个实施方案,其中有利地清除一些流C以防止存在于含氧化合物合成反应器中的惰性材料(例如甲烷、乙烷和N2)的积累。
根据本发明,处理流C的一部分,优选流C气态部分的一部分,并分离其为CO流、H2流以及包含烷烃和任选的氮气的惰性组分。然后将分离的CO和至少一部分最初的流C一起循环至步骤2的含氧化合物合成反应器中。优选将分离的H2组分循环回用于预加热步骤1的自热重整装置的炉。
直接循环至步骤2的含氧化合物合成反应器的那部分流C的气态部分优选占流C气态部分的95-30%,更优选占流C气态部分的75-50%。
处理并分离的那部分流C的气态部分(步骤4)优选占流C气态部分的5-60%,更优选占流C气态部分的25-40%。
优选将分离的惰性组分(就含氧化合物合成反应而言,例如C1-C3烷烃和任选的氮气)用作燃料,更优选将该惰性组分用作用于预加热输入自热重整装置的烃原料的炉的燃料。
经处理并分离的那部分流C的气态部分(步骤4)还可仍然含有一些甲醇,优选将其与分离的CO循环至步骤2的含氧化合物合成反应器中。
如上所述,循环至步骤2的含氧化合物合成反应器的甲醇存在优选的总量。因此,还可有利地分离并输出一些甲醇用于销售;还可将其用作步骤1蒸汽重整装置的原料和/或用作燃料。
可以通过本领域技术人员已知的任何合适方法完成上述的将取自流C的部分分离为CO流和氢气流和惰性组分。可以在一个或若干个步骤中完成所述分离。例如,可以从合并的H2和惰性组分流分离CO流,所述合并的流被用作燃料,或随后经历进一步分离阶段以从惰性组分分离H2,这样可随后将所述H2用作ATR的原料。或者,本发明一个优选的实施方案在一个步骤中进行三个流的分离。例如,可以有利地应用深冷分离以从烷烃和氮气中回收CO和H2。还可将真空摆动吸附用于这一分离中。
本申请人已出人意料地发现了防止在含氧化合物合成反应中积累惰性材料的另一作为选择的实施方案。这一实施方案由以下步骤组成:添加独立水原料至至少部分流C,优选至至少部分流C的气态部分;以及使所得到的混合物经历水煤气变换反应步骤,以将存在的大部分CO转化为CO2和H2。这意味着,通过应用本领域技术人员公知的简单但有效的分离方法,从惰性组分分离CO2和H2在效率上是经济有利的;例如,首先可通过醇洗涤移除CO2,然后可以使所述流C一部分的剩余部分经历膜分离方法以分离H2。或者,使最初的流C的一部分直接经历膜分离方法,以从惰性组分中分离CO2和H2。
随后,有利地循环经回收的CO2至步骤1的自热重整装置。还可以有利地将回收的H2用作炉的燃料或将其循环至步骤1的自热重整装置。
类合适的膜技术可参见Purification and Recovery Options forGasification,D.J.Kubek,E.Polla,F.P.Wilcher,UOP,1996,并且该文献通过引用并入本文。
合适的膜分离技术的另一描述参见Basic Principles of membranetechnology,作者Marcel Mulder,Kluwer academic出版社出版,2000,London,ISBN 0=7923-4248-8。用于氢气分离的合适膜包括具有弹性体或玻璃状聚合物顶层的不对称或复合膜。这一顶层一般为~0.1-1um厚。合适的顶层膜材料包括弹性体,诸如聚二甲硅氧烷和聚甲基戊烯,以及玻璃状聚合物,诸如聚酰亚胺和聚砜。还可采用金属膜,诸如钯,并且通常在升高的温度下操作,这样可适合于将水煤气变换和氢气回收结合为单一操作。通过跨越膜的压降提供分离的驱动力,在低压侧回收氢气,CO2、甲烷和氮气大部分留在高压侧。膜材料优选为玻璃状聚合物。跨膜压降优选为>5巴并且小于100巴,操作温度一般为环境温度至80℃。
如上所述,应用水煤气变换反应,使一氧化碳与例如水反应而转化为二氧化碳和氢气:
CO+H2O=CO2+H2
该反应是放热的,这意味着在较低温下该平衡移向右侧,相反,在较高温度下,该平衡移向有利于反应物。常规的水煤气变换反应器在与CO和蒸汽的非均相气相反应中应用金属催化剂。尽管该平衡在较低温度下有利于形成产物,但是在升高的温度下反应动力学更快。基于这一原因,最初在350-370℃的高温反应器中进行催化的水煤气变换反应,之后通常是在一般为200-220℃的低温反应器中进行,以提高转化率(Kirk-Othmer 1995,Ulllman′s 1989)。在第一反应器中CO的转化率一般为90%,剩余的CO的90%进一步在低温反应器中转化。更高活性的水煤气变换催化剂的开发将允许降低所应用的反应温度。已知其它非金属催化剂诸如氧化物和混合的金属氧化物诸如Cu/ZnO可催化这一反应。还可通过添加超过化学计算量的水来提高CO的转化率,但是这将增加附加的热。在典型的水煤气变换条件下,甲烷和氮气是惰性的。然后,将至少部分流C与蒸汽一起给料至水煤气变换反应器,预加热至反应温度并与催化剂接触,任选地对来自这一反应器的冷却的输出气体应用第二低温水煤气变换反应器。
因此,根据本发明的另一实施方案,提供了用于将烃原料转化为醇的方法,其中首先将烃转化为合成气,随后将所述合成气转化为醇,其特征在于以下连续的步骤:
1)在自热反应器(ATR)中将烃原料和氧气原料一起转化为流A,其主要包含碳氧化物和氢气的混合物;
2)在含氧化合物合成反应器中,在催化剂的存在下、在150-400℃之间的温度和20-200巴的压力下,将至少部分流A转化为醇流B,其主要包含甲醇、乙醇、丙醇、H2、C1-C3烷烃、CO、CO2和水;
3)将流B分离为含有CO、C1-C3烷烃、H2和甲醇的流C;含有CO2的流D;并且回收含有乙醇、丙醇和水的流E;
4)添加水至至少部分流C,并使得到的混合物进行水煤气变换反应步骤,以将大部分存在的CO转化为CO2和H2;
5)从步骤4的CO2流和H2流中分离出C1-C3烷烃;
6)将来自步骤5的CO2流循环至步骤1的自热重整装置;
7)将至少部分流C再导入步骤2的含氧化合物合成反应器;以及
8)将至少部分流D再导入至步骤1的自热反应器。
还可将步骤5的经分离的H2流循环至步骤1的自热重整装置,或用作燃料,例如用作自热重整装置炉的燃料。
如上所述,优选只对部分流C的气态部分进行步骤4)的水煤气变换反应。直接循环至步骤2的含氧化合物合成反应器的那部分流C的气态部分优选占流C气态部分的95-30%,更优选占83-50%。
进行步骤4的WGS处理的那部分流C的气态部分(步骤4)优选占流C气态部分的5-60%,更优选占流C气态部分的17-40%。
根据本发明,优选压缩步骤3中产生的所述富CO2流D,并且将至少部分该流循环回步骤1的自热重整装置,作为将流A的合成气比值调节至含氧化合物合成反应所需比值的手段。
然而,本申请人发现为了导入在含氧化合物合成反应器中最佳的合成气比值,优选需要从循环管中清除至少部分流D。有利地,清除的CO2适于化学应用和/或螯合作用。因此,流B分离(步骤3)期间产生的CO2不被释放到大气中,并且可以在对环境有益的有效方式中加以利用并提高系统的总经济性。
进行本发明描述的方法的另一优点是,由于所述发明的某些实施方案,例如应用自热重整装置和循环CO2(如上所述),整个过程的CO2排放量显著减少。这一陈述还得到了以下事实的支持,即本发明不需要独立的CO2输入以进行有效的操作,并且与应用本领域其它合成气产生装置(例如蒸汽重整装置)相比较时,一般还产生显著减少量的稀释的CO2排放(即来自炉的燃烧)。
已发现根据本发明的方法对于醇选择性、尤其是对于乙醇选择性非常有益,同时显著地减少了总CO2排放并改进了与常规方法相关的总热效率。
除了这些优点之外,还发现本方法发明尤其具有以下预料不到的优点:
(i)更少废料,并且因此更高的碳效率;
(ii)减少的甲烷产量;
(iii)改进的经济性,更少分离,减少储罐;
(iv)没有由于随后纯化和储存阶段可能的酯水解导致的腐蚀和冶金限制。
Claims (11)
1.一种将烃原料转化为醇的方法,其中首先将烃转化为合成气,随后将所述合成气转化为醇,其特征在于以下连续的步骤:
1).在自热反应器(ATR)中将烃原料和氧气原料一起转化为流A,其主要包含碳氧化物和氢气的混合物;
2).在含氧化合物合成反应器中,在催化剂的存在下、在150-400℃之间的温度和20-200巴的压力下,将至少部分流A转化为醇流B,其主要包含甲醇、乙醇、丙醇、H2、C1-C3烷烃、CO、CO2和水;
3).将流B分离为含有CO、C1-C3烷烃、H2和甲醇的流C;含有CO2的流D;并且回收含有乙醇、丙醇和水的流E;
4).处理部分流C,以将所述部分分离为包含CO的流和包含H2和C1-C3烷烃的流;
5).将至少部分流C与来自步骤4的包含CO的流再次导入步骤2的含氧化合物合成反应器中;以及
6).将至少部分流D再次导入至步骤1的自热反应器中。
2.一种将烃原料转化为醇的方法,其中首先将烃转化为合成气,随后将所述合成气转化为醇,其特征在于以下连续的步骤:
1)在自热反应器(ATR)中将烃原料和氧气原料一起转化为流A,其主要包含碳氧化物和氢气的混合物;
2)在含氧化合物合成反应器中,在催化剂的存在下、在150-400℃之间的温度和20-200巴的压力下,将至少部分流A转化为醇流B,其主要包含甲醇、乙醇、丙醇、H2、C1-C3烷烃、CO、CO2和水;
3)将流B分离为含有CO、C1-C3烷烃、H2和甲醇的流C;含有CO2的流D;并且回收含有乙醇、丙醇和水的流E;
4)添加水至至少部分流C,并使得到的混合物进行水煤气变换反应步骤,以将大部分存在的CO转化为CO2和H2;
5)从步骤4的CO2流和H2流中分离出C1-C3烷烃;
6)将来自步骤5的CO2循环至步骤1的自热重整装置;
7)将至少部分流C再导入步骤2的含氧化合物合成反应器;以及
8)将至少部分流D再导入至步骤1的自热反应器。
3.前述权利要求中任一项的方法,其中导入步骤2的含氧化合物合成反应器的总原料的定义为H2/CO的合成气摩尔比为0.5-2.0,优选为0.5-1.5。
4.前述权利要求中任一项的方法,其中在步骤2的含氧化合物合成反应器中产生的醇主要为甲醇、乙醇、丙醇(正丙醇及少量异丙醇)和丁醇(正丁醇和异丁醇),并且优选一起占从含氧化合物合成反应器获得的产物(流B)的碳含量的至少50%、更优选占获得的产物的碳含量的至少75%、最优选占获得的产物的碳含量的至少80%,其中将产物定义为除CO2和CO之外的所有产物。
5.前述权利要求中任一项的方法,其中每通过一次所述含氧化合物合成反应器的碳氧化物转化率为5-70%,优选10-50%,最优选15-40%。
6.前述权利要求中任一项的方法,其中循环的流C包含含有甲醇、酯和/或醚的液态部分,以及含有氢气、CO、氮气和C1-C3烷烃的气态部分。
7.权利要求6的方法,其中以导入到所述含氧化合物合成反应器中的总酯与甲醇的摩尔比计算,导入到步骤2的含氧化合物合成反应器中的酯的优选量超过0.1%但低于10%、优选超过0.25%但低于15%、最优选超过0.5%但低于1%。
8.权利要求6或7的方法,其中循环至所述含氧化合物合成反应器中的酯为在酯的烷基链段中具有3个或更少碳原子和/或在羧酸链段中具有3个或更少碳原子的那些酯,最优选导入到所述含氧化合物合成反应器中的酯为乙酸甲酯和/或乙酸乙酯。
9.前述权利要求中任一项的方法,其中将来自步骤5的经分离的惰性组分(C1-C3烷烃和氮气)用作燃料,优选用作用于预加热进入自热重整装置的烃原料的炉的燃料。
10.前述权利要求中任一项的方法,其中将来自步骤4的H2流循环至ATR或用作燃料,优选用作用于预加热进入自热重整装置的烃原料的炉的燃料。
11.前述权利要求中任一项的方法,其中对流C的气态部分进行步骤4的操作。
