本发明涉及一种用于制备尿素的方法,并提供一种增加基于燃料的氢气装置和氨和/或尿素装置生产能力的易行工艺。
氢气装置和氨装置可使用例如天然气、液态烃的燃料,或可使用如煤、生物体的固态燃料。在这些装置中氢气生产以四个连续步骤进行:进料纯化、蒸汽转化(reforming)(或气化)、水煤气变换(WGS)和纯化。这些步骤进一步叙述在Kirk-Othmer and Ullman中。氨的生产由Ib Dybkjaer深入叙述在Ammonia,Catalysis and Manufacture,Springer-Verlag,Berlin Heidelberg,第6章,1995,A.Nielsen编。使用常规方法的尿素生产叙述在Ullmann′s Encyclopedia of IndustrialChemistry,2002年第6版,Wiley-VCH。

甲醇以大于30MMt/y大规模生产。甲醇基本上在天然气非常便宜的位置的生产能力超过2000MTPD的非常大的装置中生产。在天然气非常便宜的位置,甲醇的生产成本约为60-80美元/MT。
可以预期的是,将来甲醇可以大量提供,并且基于能源上的价格可能比油价明显更低。
近年来已经对用于生产氢气(特别是用于燃料电池的氢气)的甲醇蒸气转化进行了大量研究。蒸气转化方法的缺点在于,必须通过器壁和设备提供反应热,因此该方法繁琐。
用于甲醇低温蒸汽转化的催化剂为基于铜的或任选基于贵金属的催化剂。例如Haldor A/S的某些公司提供的商用产品。

本发明的目标是提供一种生产尿素的方法,该方法使用能够在宽温度范围内操作的催化剂。
根据本发明,提供了一种制备尿素的方法,其中所述方法包括向含有一氧化碳的气体中加入甲醇,在含有铜、锌和铝和/或铬的催化剂的存在下将含有一氧化碳的气体、甲醇和水在至少一个变换步骤中接触以产生富含二氧化碳的物流,将富含二氧化碳的物流由至少一个变换步骤转移到尿素反应器,并使二氧化碳与氨反应生产尿素。
该方法可通过向水煤气变换反应器的进料物流中加入甲醇进行,水煤气变换反应器中含有包括锌、铝和/或铬的基于铜的催化剂,并导致甲醇的催化分解和水煤气变换反应。在等温的情况下,放热的水煤气变换反应产生的热平衡了吸热的甲醇蒸汽转化使用的热。进料物流中的显热可另外用于该方法中,由此更多量的甲醇可以被蒸汽转化。
本发明方法中使用的催化剂能够在较低温度和高于350℃的温度操作。

由气体中的显热和WGS反应的潜热获得了必要的反应热。本发明方法使用的催化剂耐得住最高入口温度,并且在更低温度(通常在240-320℃的温度范围)仍然具有活性,该温度主要由希望保持尽可能低的出口甲醇浓度确定。在本发明的一个技术方案中,变换进口温度至少为280℃并且压力为0-10Mpag,优选2-6Mpag。
向基于铁的变换催化剂中加入甲醇的试验已经表明,在这些催化剂上产生了大量的甲醇。这也是使用Lurgi研发的Hytanol方法大规模生产城市煤气的结果。
本发明适于任何规模的制氢装置和尿素装置。另外,本发明特别可在基于气化的联合循环发电厂或燃料处理器中用于为补充高峰需求从储罐中抽出液态天然气的场合,例如通过在自热转化装置后注入(液态)甲醇水混合物。
图1显示了本发明方法。合成气1注入到转化区2。甲醇物流3和水物流4也注入到进行转化步骤的转化区2。甲醇物流3可以液态形式或蒸汽形式加入。水4可以蒸汽形式加入。转化区含有同时对一氧化碳变换反应和甲醇蒸汽转化反应具有活性的催化剂。吸热的甲醇蒸汽转化反应所需的热量通过变换反应产生的热提供。产品为富氢物流5。
适于本发明方法的催化剂含有铜、锌、铝和/或铬。使用该催化剂导致生产能力的增加,并且催化剂能够在较低温度和高于350℃的温度具有活性。
甲醇和水以蒸汽形式加入具有以下好处:在转化区避免使用分配液体甲醇所需的复杂的分散元件。另外的好处在于,在整个转化区产生了高反应物分压。甲醇可以以单一物流加入,这也是一个优点。
变换区可包括单一变换步骤或变换步骤的组合。本发明的一个实施方案包括一种方法,其中至少一个变换步骤为中等温度或高温变换步骤。本发明的另一实施方案包括一种方法,其中中温或高温变换步骤后进行低温变换步骤。还可使用变换步骤的其它组合,并包括在本发明方法内。
合成气体物流1可从多种来源得到,例如蒸汽转化气、二段转化装置、自热转化装置,或例如油或煤炭气化器的部分氧化装置。
本发明的特定实施方案包括一种方法,其中将烃物流和蒸汽首先预转化以得到甲烷,然后在进入转化步骤之前蒸汽转化以得到含有一氧化碳的气体。变换反应之后,将产生的氢气分离并将未转化的甲醇再循环到预转化装置。
除甲醇外,还可使用例如甲酸甲酯、甲醛或甲酸的其它类似物质。
本发明的特定实施方案中甲醇和水为液态形式。
本发明的特定实施方案中含有一氧化碳的气体得自烃进料的转化和/或部分氧化。
本发明的特定实施方案中烃进料在转化步骤之前预转化。
本发明的特定实施方案中未反应的甲醇从变换步骤流出物中分离并再循环到预转化步骤。
本发明还可用于所有规模的氨或尿素装置。甲醇可用作燃料代替物或用于提高装置生产能力。
在传统的氨装置中,氮气以空气的方式以平衡量提供到二段转化装置,以使得气体进入氨合成回路之前H2/N2比接近于3。在回路的变换区加入甲醇以增加产生的氢气量。通过增加二段转化装置中空气的加入量,H2/N2比可以保持在3。这要求在一段转化装置中减少加热。
甲醇相对于尿素以化学计量加入:
CH3OH+H2O→3H2+CO2 (2)
3H2+N2→2NH3 (3)
2NH3+CO2→(NH2)2CO+H2O (4)
由轻天然气蒸汽转化产生的合成气CO2不足。大量甲醇的加入不要求在一段转化装置中加热,亦即加热变得多余。在工艺(反应(2))中产生的二氧化碳可用于氨装置中进行另外的尿素生产(反应(3)和(4))。在本发明方法中,尿素使用常规方法根据反应(4)通过氨和二氧化碳的反应生产。因此,甲醇可用于增加氨装置的燃料适应性,并同时为尿素生产提供CO2。
基于氢气和二氧化碳加入的基于部分氧化的氨制备可以以类似方式提供。
本发明方法的优点将在以下实施例中说明。
实施例
得自Haldor A/S的以下催化剂用于实施例中:
催化剂A:SK201-2,包括铜、铁和铬氧化物的高温变换催化剂。
催化剂B:MK101,包括铜、锌和铝氧化物的甲醇合成催化剂。
催化剂C:MK121,包括铜、锌和铝氧化物的甲醇合成催化剂。
反应都在0-10Mpa g,优选2-6Mpa g的压力下进行。所述压力为如上所述大气压力之上的值。
实施例1为对比例,其用于证明例如催化剂A的催化剂不适于通过甲醇裂解制备氢气。实施例2-13用于说明本发明使用基于铜的催化剂的范围。在这些实施例中,说明了根据本发明方法如何显著改善氢气生产,并如何以极高效率生产氢气。实施例14-18为显示正常水煤气变换条件下催化剂性能的对比例。催化剂C用于这些实施例中。
实施例1(对比)
10克催化剂A通过蒸汽和含有15%CO、10%CO2和75%H2的干气活化。在2.3Mpa的压力下,在50Nl/h的干气流量和45Nl/h的蒸汽流量在380℃进一步测试。70小时后,干燥排出气体中的CO浓度为3.7%。另外加入0.5Nl/h的甲醇,以使得CO排出浓度增加到4.0%,并使得CH4排出浓度由20ppm增加到1000ppm。并且当反应器中含有大量未转化的甲醇(相应于加入的甲醇的约50%)时,将水冷凝。当除去甲醇时,形成的CH4减少至25ppm并且形成的CO至3.9%。
结果清楚表明,该催化剂不适于将甲醇催化分解为氢气和二氧化碳。
实施例2
15.2克催化剂B在185℃和0.1Mpa的压力下在稀释氢气(1-5体积%)中还原,并加入由43.1%氢气、14.3%一氧化碳、11.1%二氧化碳和31.5%氮气组成的合成气。将压力增加到2.5Mpa,并将温度升高至235℃。将19.63%重量/重量的甲醇水溶液蒸发并与合成气一起进料。干气流量为100Nl/h,然而液体流量为41.6g/h,相当于41.6Nl/h的蒸汽流量和5.7Nl/h的甲醇流量。在冷凝剩余蒸汽和甲醇后分析排出气体。在此条件下CO排出浓度达0.90%并且CO2排出浓度为21.7%,并且干气流量增加到130Nl/h。在任何时候都没有检测到CH4,检测极限大约为1ppm。
在这些条件下,紧接催化剂床后的出口温度测量为242℃,反应器排出的液体流量为20.8g/h,甲醇浓度为8.14重量%。这样甲醇出口流量为1.18Nl/h。这相应于甲醇转化率C(M):
C(M)=((甲醇流量进口-甲醇流量出口)/甲醇流量进口)×100%=79.3%
一氧化碳转化率以C(CO)计算如下:C(CO)=((CO流量进口-CO流量出口)/CO流量进口)×100%=91.8%
氢气的生产率以Prod(H2)表示,如下计算:Prod(H2)=(氢气流量出口-氢气流量进口)/催化剂质量=1700Nl H2/kg/h。
碳质量平衡测定值,(C(进口)/C(出口))为1.02。结果列于表1。
实施例3-7
除了根据表1变更温度、干气流量和液体流量外,进行实施例2中的过程。催化剂与实施例2中使用的催化剂相同。实施例7排出气体冷凝部分的分析显示出乙醇的浓度为10ppm(重量/重量)。在实施例3-7中没有观察到高级醇、甲烷或任何其它烃。这样在试验精确度内,甲醇转化为碳的氧化物和氢的选择性为100%。
实施例8
15.1克催化剂C在185℃和0.1Mpa的压力下在干燥稀释氢气(1-5体积%)中还原,并加入由43.1%氢气、14.3%一氧化碳、11.1%二氧化碳和31.5%氮气组成的合成气。将压力增加到2.5Mpa,并将温度升高至216℃。将22.37%重量/重量的甲醇水溶液蒸发并与合成气一起进料。干气流量为50Nl/h,然而液体流量为16.0g/h,相当于15.5Nl/h的蒸汽流量和2.5Nl/h的甲醇流量。在冷凝剩余的蒸汽和甲醇后分析排出气体。在此条件下CO排出浓度达0.64%并且CO2排出浓度为22.3%,并且干气流量增加到63Nl/h。在任何时候都没有检测到CH4,检测极限大约为1ppm。在此条件下,紧接催化剂床后的出口温度测量为219℃,反应器排出的液体流量为18.7g/h,甲醇浓度为11.26重量%。这样甲醇出口流量为1.47Nl/h。
转化率如上计算,C(M)=56.9%并且C(CO)94.3%。氢气的生产率Prod(H2)=749Nl H2/kg/h。发现碳质量平衡测定值为1.00。通过催化剂C的甲醇增加变换的结果列于表2。

除了按表2中所示变更干气流量和液体流量外,该实施方案与实施例8相似。甲醇转化为碳氧化物和氢的选择性为100%。
实施例10
实施例8-9中使用的催化剂在313℃的进口温度、100Nl/h的干气流量、60g/h的液体流量、2.5Mpa的压力和如实施例8-9的进料组成下保持在物流中120小时。甲醇转化为碳的氧化物和氢的选择性为100%。在此期间内一氧化碳的出口浓度恒定在1.25±0.05%。在120小时后再次分析冷凝物,结果列于表2。
实施例11-13
除了按表2中所示变更温度、干气流量和液体流量外,这些实施方案与实施例10相似。
实施例14-17(对比)
除了液态进料中不含有甲醇外,这些实验与实施例10~13相似。不加入甲醇的催化剂C的结果列于表3。

上述实施例表明,通过向合成气中加入甲醇并将所得混合物暴露于含有铜的催化剂,氢气的生产可得到显著改善。因此,当15克催化剂MK121在313℃的进口温度、100Nl/h的干气流量、57Nl/h的蒸汽流量、25巴的压力下暴露于合成气时,氢气的生产率达1040Nl/kg/h(实施例17)。在此实施例中出口温度为327℃,并且CO浓度为1.15%。使用相同的催化剂向进料中加入9.4Nl/h甲醇并使用其它相同操作条件,氢气的生产率增加到2550Nl/kg/h(实施例10)。在此实施例中出口温度为310℃,并且CO浓度为1.23%。
实施例18
该实施例描述了向基于天然气的氨装置中加入甲醇增加尿素生产量的好处。
在许多情况下,由于二氧化碳的短缺,在氢气和二氧化碳之间的平衡没有完全满足尿素生产的必要条件。本发明方法可用于新建装置和现有装置。
该实施例通过图2所示方法说明。贮罐1的甲醇泵送到甲醇预热器2,在预热器2中甲醇蒸发。甲醇与来自二段转化装置的气体物流3(冷却后)混合并进料到变换反应器4。在反应器4(其中装有含有铜、锌、铝和/或铬的催化剂)中进行水煤气变换反应(反应1)和甲醇分解反应(反应2)。
得自变换反应器4的排出气体比常规变换反应器方法的排出气体含有更多的二氧化碳。表4显示出图2所示三个不同位置的气体物流中存在的各种组分的浓度。

表5表明通过在用于尿素生产的1500MTPD氨装置中变换反应器的上游加入100MTPD甲醇得到的生产数据。由于尿素的形成产生的氨的量减少。还可以看出,通过加入100MTPD甲醇,尿素的产量增加191MTPD。

Claims (10)
1.一种用于生产尿素的方法,包括向含有一氧化碳的气体中加入甲醇,在含有铜、锌和铝和/或铬的催化剂的存在下将含有一氧化碳的气体、甲醇和水在至少一个变换步骤中接触以产生富含二氧化碳的物流,将富含二氧化碳的物流由至少一个变换步骤转移到尿素反应器,并使二氧化碳与氨反应生产尿素。
2.根据权利要求1的方法,其中甲醇和水为蒸汽形式。
3.根据权利要求1的方法,其中甲醇和水为液态形式。
4.根据权利要求1-3中任一项的方法,其中至少一个变换步骤为中温或高温变换步骤。
5.根据权利要求4的方法,其中中温或高温变换步骤后进行低温变换步骤。
6.根据权利要求1的方法,其中含有一氧化碳的气体得自烃进料的转化和/或部分氧化。
7.根据权利要求6的方法,其中烃进料在转化步骤之前预转化。
8.根据权利要求7的方法,其中未反应的甲醇从变换步骤流出物中分离并再循环到预转化步骤。
9.根据权利要求4的方法,其中变换进口温度至少为280℃并且压力为0-10Mpa g。
10.根据权利要求9的方法,其中所述压力为2-6Mpa g。
