Description
本発明は、Sm-Fe-N系焼結磁石およびその製造方法に関する。
Sm-Fe-N系磁石は希土類-遷移金属-窒素系磁石の代表であり、高い異方性磁界と残留磁化とを有する。また、Sm-Fe-N系磁石は、キュリー温度が他の希土類-遷移金属-窒素系磁石よりも比較的高いことから、耐熱性に優れる。このため、Sm-Fe-N系磁性粉末は、磁石粉末のための優れた材料の一つとして用いられてきた。
特許文献1には、磁性粉末と5原子%のアルミニウムを含有する亜鉛-アルミニウム合金とを用いたSm-Fe-N系磁石が開示されている。特許文献2には、磁性粉末と金属亜鉛とを用いたSm-Fe-N系磁石が開示されている。
特許文献1および2の磁石は、高温高湿環境下における保磁力の低下が大きい。これは、磁石の開気孔率が高いためと考えられる。
本発明は、当該課題に鑑みてなされたものであり、Sm-Fe-N系の磁石であって、高温高湿環境下においても保磁力の低下が抑制された焼結磁石を提供することを目的とする。
本発明の1つの要旨によれば、
Sm-Fe-N系磁性粉末およびZn-Al合金粉末を含む磁性材料の焼結体を含む焼結磁石であって、

本発明によれば、高温高湿環境下においても保磁力の低下が抑制されたSm-Fe-N系焼結磁石が提供される。
Sm-Fe-N系焼結磁石はその製法上、多孔質になり易く、大気および水分が外部から内部に侵入し易い。加えて、表面積が大きくなり易いため、焼結磁石は、容易に酸化および水酸化され得る。酸化物および水酸化物は主相を分解し、α―Feを生成する。そのため、高温高湿環境下では、特に保磁力が低下し易い。
本開示のSm-Fe-N系焼結磁石(以下、単に磁石と称する場合がある。)は、開気孔率が15%以下である。そのため、外部から大気および水分が侵入し難くなるとともに、表面積が小さくなるため酸化および水酸化が抑制される。低い開気孔率の磁石の保磁力は、高温高湿環境下においても低下し難い。
加えて、原料として使用されるAl含有量が6原子%以上84原子%以下のZn-Al合金(亜鉛-アルミニウム合金。以下、高Al亜鉛合金と称する場合がある。)粉末が、初期の保磁力を高め、また使用中(特に、高温高湿環境下)における保磁力の低下を効果的に抑制する。この理由は定かではないが、以下のように考えられる。
Alは酸化され易く、不動態の酸化被膜を形成することが知られている。高Al亜鉛合金もまた、Sm-Fe-N系磁性粉末よりも優先的に酸化され、加えて酸化被膜を形成する。このような高Al亜鉛合金の犠牲効果が、焼成プロセスにおけるSm-Fe-N系磁性粉末の酸化を抑制し、高温高湿環境下での磁石の酸化および水酸化を抑制すると考えられる。また、高Al亜鉛合金の犠牲効果は少量で発揮されるため、磁石における主相の割合を高く維持でき、飽和磁化の低下を抑制できる。
高Al亜鉛合金は、得られる磁石の開気孔率を低減させる機能も有する。高Al亜鉛合金は、亜鉛金属よりも低融点であるため、焼成プロセスにおいて主相粒同士の間に塗れ広がり易い。加えて、濡れ広がった高Al亜鉛合金は、主相粒同士の間に留まり易い。その結果、開気孔の少なくとも一部が高Al亜鉛合金に充填された、低い開気孔率の磁石が得られるものと考えられる。
高Al亜鉛合金が主相粒同士の間に留まり易い理由は明確ではないが、高Al亜鉛合金が、焼成プロセスにおいて、固相および液相として共存できるためと考えられる。固相および液相の高Al亜鉛合金は、焼成プロセスにおいて主相粒の隙間(開気孔および閉気孔を形成し得る)に入り込む。当該隙間は、固相によって形状が複雑化される。一旦入り込んだ液相は、固相が形成した形状によって生じるアンカー効果により、隙間から抜け出し難くなる。言い換えれば、隙間に留まり易くなる。その結果、開気孔が塞がれて、開気孔率が低減する。
亜鉛金属およびAl含有量が6原子%未満の亜鉛合金(低Al亜鉛合金)は、焼成プロセスにおいて、いずれも液相をとると考えられる。そのため、これらは金型の隙間から流れ落ちてしまって、隙間(開気孔)を埋める効果が小さい。亜鉛金属および低Al亜鉛合金を、隙間に留まる程度の量で添加すると、開気孔率は低減するものの、磁石としての特性(特に、初期の飽和磁化)も低下してしまう。
高温高湿環境下における保磁力の低下を抑制する効果を一層高め、初期の飽和磁化の低下を抑制するには、高Al亜鉛合金を用いて、開気孔率を15%以下に調整することが望ましい。
・開気孔率
開気孔(open pore)は、JIS Z 8837:2018において、「壁によって完全に閉ざされることなく,直接的に又は他の細孔と連結して粒子表面に開かれ,流体が侵入できる細孔」と定義されている。本明細書において、開気孔は、「粒子」を「焼結磁石」と読み替えること以外、JIS Z 8837:2018と同様の意味である。
開気孔(open pore)は、JIS Z 8837:2018において、「壁によって完全に閉ざされることなく,直接的に又は他の細孔と連結して粒子表面に開かれ,流体が侵入できる細孔」と定義されている。本明細書において、開気孔は、「粒子」を「焼結磁石」と読み替えること以外、JIS Z 8837:2018と同様の意味である。
開気孔率(%)は、試料の外形体積を1とした場合、これに占める開気孔部分の体積の百分比である。開気孔率(%)は、以下の式で表される。

式中、開気孔体積(cm3)は、試料の開気孔部分の総体積であり、見かけ体積(cm3)は、試料の外径寸法から計算できる、内部のすべての気孔も含んだ外形体積である。
開気孔率(%)は、具体的には、ガスピクノメータ(例えば、島津製作所製、製品名「アキュピックII1340」)で測定される開気孔体積が除かれた試料の体積と、見かけ体積とから計算できる。

試料が少ない場合、開気孔率は、JIS Z 8837:2018附属書A.1に準じて測定できる。具体的には、開気孔率は、試料と一緒に校正済の鋼球などを容器に入れて測定を行い、測定結果から鋼球の体積を差し引くことにより求めることができる。
(Sm-Fe-N系焼結磁石)
Sm-Fe-N系焼結磁石は、Sm-Fe-N系磁性粉末、および、高Al亜鉛合金粉末を含む磁性材料を、高温で焼き固める(焼成する)ことにより得られる。本開示において、焼結磁石とは、磁性材料を高温で焼き固めた磁石を意味する。
Sm-Fe-N系焼結磁石は、Sm-Fe-N系磁性粉末、および、高Al亜鉛合金粉末を含む磁性材料を、高温で焼き固める(焼成する)ことにより得られる。本開示において、焼結磁石とは、磁性材料を高温で焼き固めた磁石を意味する。
Sm-Fe-N系磁性粉末は、磁石の主相粒を形成する。高Al亜鉛合金粉末は、焼成プロセスにより主相粒の周囲に配置され、主相粒同士の隙間(開気孔)の少なくとも一部を埋める。本開示の磁石は、低い開気孔率を有する。
磁石の開気孔率(%)は、15.0%以下である。開気孔率(%)は、12.0%以下であってよく、11.6%以下であってよい。
磁石は、酸素を含まないか、あるいは、酸素を1.5質量%以下で含み得る。磁石の酸素含有量が1.5質量%以下であるということは、焼成プロセスにおいて、主相粒の酸化が抑制されていることを示している。そのため、より高い保磁力が期待できる。磁石の酸素含有量は、1.0質量%以下であってよく、0.8質量%以下であってよい。
酸素含有量は、不活性ガス融解-非分散型赤外線吸収法(NDIR)により測定できる。
磁石の初期の飽和磁化Jsは、0.90T以上であり得る。磁石の飽和磁化Jsは、0.95T以上であり得、1.00T以上であり得る。
磁石の初期の保磁力Hcjは、800kA/m以上であり得、850kA/m以上であり得、900kA/m以上であり得る。
磁石の高温高湿試験後の保磁力の低下率は、20%以下であり得、18%以下であり得、15%以下であり得、13%以下であり得る。上記低下率(%)は、100×(初期の保磁力Hcj-試験後の保磁力Hcj)/(初期の保磁力Hcj)で求められる。高温高湿試験は、Air-HAST(High Accelerated Stress Test)により、125℃、85%RHで24時間行われる。装置としては、例えば、エスペック社製、製品名「EHS-411MD」が用いられる。
飽和磁化Jsおよび保磁力Hcjは、外部印加磁場7Tの条件で、振動試料型磁力計(VSM)(例えば、東英工業(株)製、VSM-5HSC1)により取得できる。
磁石は、他の成分(例えば、α-Fe)、および不可避的に混入する微量元素を含んでいてもよい。不可避的に混入する微量元素としては、例えば、炭素(C)、ケイ素(Si)が挙げられる。
磁石は、他の磁性粉末の焼結体を含んでよい。他の磁性粉末としては、例えば、Sm以外の希土類元素とFeとNとからなる磁性粉末、Smを含む希土類元素とFeとFe以外の遷移金属元素とNとからなる磁性粉末が挙げられる。Sm以外の希土類元素としては、例えば、ランタン(La)、セリウム(Ce)、プラセオジウム(Pr)、ネオジム(Nd)、ガドリニウム(Gd)、テルビウム(Tb)、ジスプロシウム(Dy)、ホルミウム(Ho)、エルビウム(Er)、ツリウム(Tm)、イッテルビウム(Yb)が挙げられる。Fe以外の遷移金属元素としては、例えば、コバルト(Co)、ニッケル(Ni)、マンガン(Mn)、クロム(Cr)、チタン(Ti)、Zr(ジルコニア)、ニオブ(Nb)、タングステン(W)、バナジウム(V)が挙げられる。
・主相粒
主相粒は、磁石の主相を形成する。主相粒は、Sm-Fe-N系磁性粉末由来の結晶粒(Sm-Fe-N系結晶粒)であり、Sm、FeおよびNを含む。
主相粒は、磁石の主相を形成する。主相粒は、Sm-Fe-N系磁性粉末由来の結晶粒(Sm-Fe-N系結晶粒)であり、Sm、FeおよびNを含む。
主相粒は、少なくとも一部に、Th2Zn17型、Th2Ni17型またはTbCu7型の結晶構造を有する。主相として、具体的には、SmFe9N1.5相、Sm2Fe17N3相が挙げられる。主相粒の結晶構造はこれに限定されず、Sm、FeおよびNから成る任意の結晶構造であってよい。典型的な主相は、Sm2Fe17N3相である。結晶構造は、X線回折法により決定できる。
主相粒の平均粒径は特に限定されない。主相粒の平均粒径は、例えば、0.5μm以上3.0μm以下であってよい。主相粒の平均粒径が0.5μm以上であることにより、Sm-Fe-N系結晶粒の超常磁性化を効果的に抑制することができる。主相粒の平均粒径が3.0μm以下であることにより、保磁力が向上し得る。主相粒の平均粒径は、0.8μm以上であってよく、1.0μm以上であってよい。主相粒の平均粒径は、2.5μm以下であってよく、2.0μm以下であってよく、1.5μm以下であってよい。
主相粒の平均粒径の算出方法は次の通りである。初めに、磁石の断面を、少なくとも合計50個以上の粒子が含まれるように、電界放出形走査電子顕微鏡(FE-SEM)を用いて撮影する。撮影画像内の主相粒を、エネルギー分散型X線(EDX)分析法により特定する。次いで、撮影画像内の主相粒断面の総面積A1と主相粒の数N1とを求める。A1/N1を主相粒の1つ当たりの平均断面積として、平均断面積と同じ面積を有する円(相当円)の直径が主相粒の平均粒径である。
・Sm-Fe-N系磁性粉末
Sm-Fe-N系磁性粉末(以下、単に磁性粉末と称する場合がある。)は、サマリウム(Sm)、鉄(Fe)および窒素(N)を含む。磁性粉末は、Sm、FeおよびNから成る任意の組成を有し得る。磁性粉末は、代表的にはSm2Fe17N3の組成を有し得るが、これに限定されない。
Sm-Fe-N系磁性粉末(以下、単に磁性粉末と称する場合がある。)は、サマリウム(Sm)、鉄(Fe)および窒素(N)を含む。磁性粉末は、Sm、FeおよびNから成る任意の組成を有し得る。磁性粉末は、代表的にはSm2Fe17N3の組成を有し得るが、これに限定されない。
磁性粉末の平均粒径は、例えば、0.5μm以上3.0μm以下である。磁性粉末の平均粒径は、超常磁性化を抑制できる点で、0.8μm以上であってよく、1.0μm以上であってよい。磁性粉末の平均粒径は、得られる磁石の保磁力がより高まる点で、2.5μm以下であってよく、2.0μm以下であってよく、1.5μm以下であってよい。
粉末(磁性粉末等)の「平均粒径」は、体積基準で粒度分布を求め、全体積を100%とした累積曲線において、累積値が50%となる点の粒径(D50)を意味する。かかる平均粒径は、レーザー回折・散乱式の粒子径・粒度分布測定装置または電子走査顕微鏡を用いて測定することができる。
・高Al亜鉛合金粉末
高Al亜鉛合金粉末のAl含有量は、6原子%以上84原子%以下である。保磁力の観点から、上記Al含有量は、11原子%以上であってよく、15原子%以上であってよく、20原子%以上であってよい。上記Al含有量は、67原子%以下であってよく、50原子%以下であってよい。一態様において、高Al亜鉛合金粉末のAl含有量は、15原子%以上50原子%以下である。
高Al亜鉛合金粉末のAl含有量は、6原子%以上84原子%以下である。保磁力の観点から、上記Al含有量は、11原子%以上であってよく、15原子%以上であってよく、20原子%以上であってよい。上記Al含有量は、67原子%以下であってよく、50原子%以下であってよい。一態様において、高Al亜鉛合金粉末のAl含有量は、15原子%以上50原子%以下である。
上記Al含有量は、例えば、誘導結合プラズマ(ICP)発光分光分析装置により測定できる。上記Al含有量は、合金調製の際の原料の仕込み比から算出してもよい。
高Al亜鉛合金粉末の平均粒径は特に限定されない。高Al亜鉛合金粉末の平均粒径は、例えば、0.01μm以上60μm以下である。高Al亜鉛合金粉末の平均粒径は、50μm以下であってよく、40μm以下であってよい。
(Sm-Fe-N系焼結磁石の製造方法)
Sm-Fe-N系焼結磁石は、Sm-Fe-N系磁性粉末と、高Al亜鉛合金粉末とを混合して、磁性材料を得ることと、磁性材料を、300℃以上600℃以下の温度および0.5GPa以上2.0GPa以下の圧力で加圧焼成することと、を備える方法により製造される。
Sm-Fe-N系焼結磁石は、Sm-Fe-N系磁性粉末と、高Al亜鉛合金粉末とを混合して、磁性材料を得ることと、磁性材料を、300℃以上600℃以下の温度および0.5GPa以上2.0GPa以下の圧力で加圧焼成することと、を備える方法により製造される。
以下、焼結磁石の製造方法の一例を示す。図1は、本開示の焼結磁石の製造方法の一例を示すフローチャートである。
(1)Sm-Fe-N系磁性粉末の準備(S11)
Sm-Fe-N系磁性粉末は市販品であってよい。Sm-Fe-N系磁性粉末は、SmおよびFeを含む合金(Sm-Fe合金)粉末に窒化処理を行って、調製されてもよい。

(2)粉砕および分級(S12)
Sm-Fe-N系磁性粉末に対して、粉砕(あるいは解砕)および分級が行われてよい。粉砕(解砕)および分級は、Sm-Fe-N系磁性粉末の平均粒径が0.5μm以上3.0μm以下になるような条件で行われる。分級によって微粉が除去される。

解砕あるいは粉砕は、メノウ乳鉢、ジェットミル(気流粉砕型等)、ボールミル等を使用して実施できるが、これらに限定されない。気流粉砕型ジェットミルの例としては、Micromacinazione社製MC44等が挙げられるが、これに限定されない。分級は、気流分級機等を使用して実施できるが、これに限定されない。
(3)高Al亜鉛合金粉末の混合(S13)
Sm-Fe-N系磁性粉末と高Al亜鉛合金粉末とを混合し、磁性材料を調製する。
Sm-Fe-N系磁性粉末と高Al亜鉛合金粉末とを混合し、磁性材料を調製する。
高Al亜鉛合金粉末の割合が増えると、開気孔率は低減する。高Al亜鉛合金粉末の割合が多く、主相比率が過度に低下すると、飽和磁化が低下する。
磁性材料に占める高Al亜鉛合金粉末の質量は、例えば、1.0質量%以上30質量%以下である。高Al亜鉛合金粉末の上記質量が1.0質量%以上であると、上記の犠牲効果が十分に発揮される。Al亜鉛合金粉末の上記質量が30質量%以下であると、初期の飽和磁化が十分に大きく(例えば、0.90T以上に)なって、磁気特性に優れた磁石が得られる。
高Al亜鉛合金粉末の上記質量が1.0質量%以上30質量%以下であると、高Al亜鉛合金のみで、開気孔率を15%以下に調整できる。
高Al亜鉛合金粉末の上記質量は、3.0質量%以上であってよく、5.0質量%以上であってよい。高Al亜鉛合金粉末の上記質量は、10.0質量%以下であってよく、8.0質量%以下であってよい。
一態様において、磁性材料に占める高Al亜鉛合金粉末の質量は、1.0質量%以上10質量%以下である。高Al亜鉛合金粉末の上記質量が1.0質量%以上10質量%以下であると、高Al亜鉛合金のみで、開気孔率を15%以下に調整でき、かつ飽和磁化を0.95T以上にすることができる。
(4)磁場中成形(S14)
加圧焼成の前に、磁性材料を磁場中成形してよい。磁場中成形は、磁性材料に磁場を印加しながら成形する処理である。磁場中成形には、例えば、磁場発生装置を備えた粉末プレス機が用いられる。磁場中成形により、Sm-Fe-N系磁性粉末の容易磁化軸の向きが揃い、より高い磁気特性を得ることができる。
加圧焼成の前に、磁性材料を磁場中成形してよい。磁場中成形は、磁性材料に磁場を印加しながら成形する処理である。磁場中成形には、例えば、磁場発生装置を備えた粉末プレス機が用いられる。磁場中成形により、Sm-Fe-N系磁性粉末の容易磁化軸の向きが揃い、より高い磁気特性を得ることができる。
磁場中成形の条件は特に限定されない。印加する磁場は、例えば、1T以上の静磁場であってよく、パルス磁場であってよい。磁場中成形は、加圧焼成に使用される金型に充填された磁性材料に対して行ってもよい。
上記の工程は全て、体積基準の酸素濃度が10ppm以下(特には、2ppm以下)である低酸素濃度の雰囲気下で行われてよい。上記の工程は、例えば、不活性ガス(窒素、アルゴン、ヘリウム等の1種または2種以上の混合ガス)で置換したグローブボックス内、好ましくはガス循環型酸素水分精製器を接続したグローブボックス内で実施される。
磁性材料の調製後から加圧焼成(あるいは磁場中成形)までの間、マテリアルハンドリングのために、磁性材料を、酸化防止可能な有機溶媒に浸漬させた状態で、大気雰囲気に置くことは許容される。
(5)加圧焼成(S15)
金型に充填された磁性材料を、加圧焼成する。これにより、Sm-Fe-N系焼結磁石が得られる。使用される金型は、任意の形状を有するものであってよく、例えば、円筒形のものを用いることができるが、これに限定されない。

加圧焼成は、不活性ガス雰囲気の常圧下で行ってよい。加圧焼成は、通電加圧焼成をはじめとする任意の加圧焼成方法で行われてよい。加圧焼成は、例えば、ホットプレス法で実施されてよく、通電焼結によるものであってよい。ホットプレス法は、一般的な焼結方法であり、Arなどの不活性雰囲気下で加圧しながら加熱する方法である。通電焼結は、金型に一定の圧力を印加し、この圧力を保持したまま通電する方法である。
通電焼結の場合、パルス通電焼結機内は、例えば、5Pa以下の真空に保持される。金型に印加する圧力は、例えば、0.5GPa以上2.0GPa以下である。印加圧力は、0.8GPa以上であってよく、1.0GPa以上であってよい。印加圧力は、1.8GPa以下であってよく、1.6GPa以下であってよい。
加圧焼成は、300℃以上600℃以下の温度で行われる。加圧焼成温度は、350℃以上であってよく、400℃以上であってよい。加圧焼成温度は、580℃以下であってよく、550℃以下であってよい。
300℃以上600℃以下の温度で、金型に0.5GPa以上2.0GPa以下の圧力を印加する条件で加圧焼成すると、開気孔率が15%以下に調整され易い。加圧焼成時間は、例えば、30秒以上10分以内である。
本開示は上述の実施形態に限定されず、本開示の要旨を逸脱しない範囲で設計変更可能である。
以下、実施例を挙げて本開示をより具体的に説明するが、本開示はもとより下記実施例によって制限を受けるものではなく、前・後記の趣旨に適用し得る範囲で適当に変更を加えて実施する事ももちろん可能であり、それらはいずれも本開示の技術的な範囲に包含される。
[実施例1]
以下の手順により、Sm-Fe-N系の焼結磁石を作製した。
(i)Sm-Fe-N系磁性粉末の準備
組成がSm2Fe17N3であり、平均粒径が約25μmのSm-Fe-N系磁性粉末を準備した。
以下の手順により、Sm-Fe-N系の焼結磁石を作製した。
(i)Sm-Fe-N系磁性粉末の準備
組成がSm2Fe17N3であり、平均粒径が約25μmのSm-Fe-N系磁性粉末を準備した。
(ii)粉砕および分級
気流粉砕型ジェットミルを使用し、Sm-Fe-N系磁性粉末を、粉砕圧0.7MPaで粉砕した。粉砕は、2ppm以下の低酸素雰囲気下のグローブボックス内で行った。粉砕後、気流分級機を使用して微粉(粒径が0.04μm未満の粒子)を取り除いた。これにより、Sm-Fe-N系磁性粉末の平均粒径を1.6μmに調整した。
気流粉砕型ジェットミルを使用し、Sm-Fe-N系磁性粉末を、粉砕圧0.7MPaで粉砕した。粉砕は、2ppm以下の低酸素雰囲気下のグローブボックス内で行った。粉砕後、気流分級機を使用して微粉(粒径が0.04μm未満の粒子)を取り除いた。これにより、Sm-Fe-N系磁性粉末の平均粒径を1.6μmに調整した。
Sm-Fe-N系磁性粉末の平均粒径(D50)は、レーザー回折式粒度分布測定装置(Sympatec社製、製品名「HELOS」)により測定した。
(iii)高Al亜鉛合金粉末の混合
Sm-Fe-N系磁性粉末と、高Al-Zn合金粉末(Al:21.22原子%、平均粒径:33μm)とを混合し、磁性材料を調製した。高Al-Zn合金粉末の添加量は、磁性材料の3.3wt%とした。

(iv)磁場中成形
得られた磁性材料0.2gを、2ppm以下の低酸素雰囲気下のグローブボックス内でヘプタンに浸漬させて、スラリーを作製した。得られたスラリーを超硬合金金型に充填した。上記金型を、グローブボックスから取り出して磁場発生装置を備えた粉末プレス機に設置した。粉末プレス機に1.5Tの静磁場を印加しながら、磁場と垂直方向に1250MPの圧力でプレス成型をおこなった。
得られた磁性材料0.2gを、2ppm以下の低酸素雰囲気下のグローブボックス内でヘプタンに浸漬させて、スラリーを作製した。得られたスラリーを超硬合金金型に充填した。上記金型を、グローブボックスから取り出して磁場発生装置を備えた粉末プレス機に設置した。粉末プレス機に1.5Tの静磁場を印加しながら、磁場と垂直方向に1250MPの圧力でプレス成型をおこなった。
(v)加圧焼成
この金型を、サーボ制御型プレス装置による加圧機構を備えたパルス通電焼結機内に設置した。次に、Ar雰囲気下で圧力が20Paに保たれたパルス通電焼結機内で、加圧機構によって金型に1.5GPaの圧力を印加し、この圧力を保持したまま400℃の温度にて1分間の通電焼結を行うことにより、焼結磁石を得た。
この金型を、サーボ制御型プレス装置による加圧機構を備えたパルス通電焼結機内に設置した。次に、Ar雰囲気下で圧力が20Paに保たれたパルス通電焼結機内で、加圧機構によって金型に1.5GPaの圧力を印加し、この圧力を保持したまま400℃の温度にて1分間の通電焼結を行うことにより、焼結磁石を得た。
実施例1において、上記(ii)から(iv)までの処理は、それぞれガス循環型酸素水分精製器を接続したグローブボックス(窒素置換)内で実施した。グローブボックス内の酸素濃度は、1ppm以下とした。試料は、大気暴露しないように、各装置間で移動させた。
[実施例2~5]
高Al-Zn合金粉末の添加量を表1および2に示すように変更したこと以外は、実施例1と同様にして、焼結磁石を得た。

高Al-Zn合金粉末に替えて、Zn粉末(平均粒径:4μm)を表2に示すように添加したこと以外は、実施例1と同様にして、焼結磁石を得た。

[比較例4]
高Al-Zn合金粉末に替えて、低Al-Zn合金粉末(Al:5原子%、平均粒径:25μm)を表2に示すように添加したこと以外は、実施例1と同様にして、焼結磁石を得た。

[評価]
(主相粒の平均粒径)
磁石の断面をFE-SEMで観察し、上記の通りにして、主相粒の平均粒径を算出した。

磁石の開気孔率を、ガスピクノメータ(島津製作所社製、製品名「アキュピックII 1340」)により測定した。

(初期の磁気特性)
磁石の飽和磁化Jsおよび保磁力を、振動試料型磁力計(VSM)により測定した。飽和磁化Jsの測定結果を表1に、保磁力の測定結果を表2に示した。

(高温高湿試験後の磁気特性)
エスペック社製、製品名「EHS-411MD」を用いて、125℃、85%RHで24時間、Air-HAST試験を行った。その後、磁石の保磁力を振動試料型磁力計(VSM)により測定した。

(密度)
磁石の質量を見かけ体積で除して、体積密度(g/cm3)を求めた。

(酸素含有量)
磁石の酸素含有量を、不活性ガス融解-非分散型赤外線吸収法(NDIR法)で測定した。

図2は、実施例1~3,5および比較例1~4で作製された焼結磁石の開気孔率と保磁力低下率との関係を示すグラフである。グラフから、開気孔率と保磁力低下率とは相関があり、高Al-Zn合金粉末の添加量と開気孔率とは相関していることがわかる。
比較例1および実施例1~3,5の近似曲線から、高Al-Zn合金粉末の添加量が50%未満の場合、添加量が多いほど開気孔率は低下し、保磁力低下率が減少することが理解できる。実施例5に関して、高Al-Zn合金粉末の添加量が50%と多いため、焼結時に実施例1~3とは異なる現象が起きていると考えられるものの、開気孔率は15%以下であり、保磁力低下率を抑制する効果は得られた。
比較例1~4の近似曲線から、開気孔率と保磁力低下率とは相関しているものの、その保磁力低下率が全体的に高い値を示すことが理解できる。例えば、同じ添加量である実施例2と比較例4とでは、開気孔率および保磁力低下率は大きく異なっていた。このことから、同じ開気孔率であっても、高Al-Zn合金粉末を使用すると、低Al-Zn合金粉末またはZn粉末を使用するよりも、保磁力低下を抑制する効果がより高いことがわかる。これは、高Al-Zn合金粉末が、Alを多く含有しているためと考えられる。

本発明の焼結磁石および磁石粉末は、各種モーターの分野において、広範な用途に使用できる。例えば、車載用補機モーター、EV/HEV用主機モーター等に使用することができ、より具体的には、オイルポンプ用モーター、電動パワーステアリング用モーター、EV/HEV駆動用モーター等に使用することができる。
本願は、2024年7月11日付けで日本国にて出願された特願2024-111644に基づく優先権を主張し、その記載内容の全てが、参照することにより本明細書に援用される。
Claims (9)
- Sm-Fe-N系磁性粉末およびZn-Al合金粉末を含む磁性材料の焼結体を含む焼結磁石であって、
前記Zn-Al合金粉末のAl含有量は、6原子%以上84原子%以下であり、
前記焼結磁石の開気孔率が15%以下である、Sm-Fe-N系焼結磁石。 - 前記Zn-Al合金粉末の前記Al含有量は、15原子%以上50原子%以下である、請求項1に記載のSm-Fe-N系焼結磁石。
- 酸素を含まないか、あるいは、酸素を1.5質量%以下で含む、請求項1または2に記載のSm-Fe-N系焼結磁石。
- 前記焼結体は、前記Sm-Fe-N系磁性粉末由来のSm、FeおよびNを含む結晶である主相粒を含み、
前記主相粒の平均粒径が、0.5μm以上3μm以下である、請求項1~3のいずれか一項に記載のSm-Fe-N系焼結磁石。 - 飽和磁化が、0.9T以上である、請求項1~4のいずれか一項に記載のSm-Fe-N系焼結磁石。
