Description

固体電解コンデンサ素子及び固体電解コンデンサ
 本発明は、固体電解コンデンサ素子及び固体電解コンデンサに関する。
 特許文献1には、固体電解質層の形成の際に、アルミ箔を固体電解質となるモノマーの溶液に浸漬し、モノマーを化学重合させて導電性高分子からなる固体電解質層を形成する工程を含む、固体電解コンデンサ素子の製造方法が記載されている。
 実施例1では、浸漬と化学重合を行う操作を25回繰り返して固体電解質層を形成したことが記載されている。

 固体電解コンデンサを構成する弁作用金属基体の表面は細孔を有する多孔質構造となっており、弁作用金属基体の表面に誘電体層が形成されている。
 高容量のコンデンサとするためには、誘電体層の表面をできるだけ広く固体電解質層(導電性高分子)で覆う必要がある。
 固体電解質層の形成を、特許文献1に記載されたような化学重合による方法により行うと、細孔内にモノマーが入り込み、細孔内での重合が生じて導電性高分子が形成されるので、細孔の内部を固体電解質層で覆うことができ、高容量のコンデンサとなるという利点がある。
 一方、化学重合により生成した導電性高分子は粒子状であり、固体電解質層は導電性高分子の粒子の凝集体となる。粒子の凝集体は緻密な構造ではなく空隙が多く存在する。
 固体電解質層に空隙があり、陰極層となる導電性ペーストが固体電解質層の空隙を貫通して誘電体層と接触するとショート不良が生じるので、固体電解質層には陰極層が貫通し得る空隙が存在しないようにする必要がある。そのため、特許文献1に示す例では浸漬と化学重合を繰り返して厚い固体電解質層を形成している。
 また、固体電解質層に空隙が存在すると、固体電解質層がこの空隙を起点にして破断するという課題も生じ得る。
 本発明は、上記の問題を解決するためになされたものであり、高容量のコンデンサとすることができ、かつ、固体電解質層に存在する空隙に起因するショート不良や固体電解質層の破断が防止された固体電解コンデンサ素子を提供することを目的とする。
 本発明の固体電解コンデンサ素子は、細孔を有する多孔質部が形成された弁作用金属基体と、前記弁作用金属基体の表面に形成された誘電体層と、前記誘電体層上に形成された固体電解質層と、を備える固体電解コンデンサ素子であって、前記固体電解質層は、前記多孔質部の前記細孔内に充填され、導電性高分子の粒子の凝集体からなる第1層と、前記第1層の上に形成された第2層と、前記第2層の上に形成され、膜状の導電性高分子からなる第3層と、を有し、前記第2層は、前記第1層を構成する前記導電性高分子の粒子の凝集体及び前記第3層を構成する前記膜状の導電性高分子を共に含む。
 本発明の固体電解コンデンサは、本発明の固体電解コンデンサ素子を備える。
 本発明によれば、高容量のコンデンサとすることができ、かつ、固体電解質層に存在する空隙に起因するショート不良や固体電解質層の破断が防止された固体電解コンデンサ素子を提供することができる。

 以下、本発明の固体電解コンデンサ素子及び固体電解コンデンサについて説明する。
 しかしながら、本発明は、以下の構成に限定されるものではなく、本発明の要旨を変更しない範囲において適宜変更して適用することができる。なお、以下において記載する個々の望ましい構成を2つ以上組み合わせたものもまた本発明である。
 本発明の固体電解コンデンサ素子は、細孔を有する多孔質部が形成された弁作用金属基体と、前記弁作用金属基体の表面に形成された誘電体層と、前記誘電体層上に形成された固体電解質層と、を備える固体電解コンデンサ素子であって、前記固体電解質層は、前記多孔質部の前記細孔内に充填され、導電性高分子の粒子の凝集体からなる第1層と、前記第1層の上に形成された第2層と、前記第2層の上に形成され、膜状の導電性高分子からなる第3層と、を有し、前記第2層は、前記第1層を構成する前記導電性高分子の粒子の凝集体及び前記第3層を構成する前記膜状の導電性高分子を共に含む。
 図1は、本発明に係る固体電解コンデンサ素子の一例を模式的に示す断面図である。
 図1に示す固体電解コンデンサ素子1は、細孔を有する多孔質部が形成された弁作用金属基体10と、弁作用金属基体10の表面に形成された誘電体層20と、誘電体層20上に形成された固体電解質層40と、を備える。なお、図1において、誘電体層20は模式的に示されており、詳細な構造は図2において示される。
 固体電解コンデンサ素子1は、さらに、固体電解質層40上に設けられるカーボン層50と、カーボン層50上に設けられる金属層60と、を備える。
 また、誘電体層20上には、所定幅の絶縁マスク層30が周設されている。絶縁マスク層30は、弁作用金属基体10の短辺に沿うように、弁作用金属基体10の両主面及び両側面に設けられている。絶縁マスク層30によって、弁作用金属基体10が陽極部31及び陰極部32に分離されている。
 なお、本発明の固体電解コンデンサ素子において、カーボン層、金属層及び絶縁マスク層は任意の構成要素である。
 図2は、固体電解質層の構造を模式的に示す断面図である。
 図2は、細孔を有する多孔質部周辺の断面図であり、図1において点線で囲んだ領域Aの断面図でもある。
 弁作用金属基体10は、例えば、アルミニウム、タンタル、ニオブ、チタン、ジルコニウム等の金属単体、又は、これらの金属の少なくとも一種を含む合金等の弁作用金属によって構成されている。
 弁作用金属基体10には細孔11を有する多孔質部12が形成されている。多孔質部12は弁作用金属基体の主面に設けられており、金属箔の表面をエッチングしたもの、金属箔の表面に多孔質状の微粉焼結体を形成したもの等を適宜採用することができる。
 弁作用金属基体10の表面には誘電体層20が形成されている。誘電体層20は、アルミニウムの酸化物で構成されていることが好ましい。アルミニウムの酸化物は、弁作用金属基体10の表面が陽極酸化処理されることにより形成される。
 誘電体層20は細孔11の内部の表面にも形成されており、弁作用金属基体10の細孔11ではない部分の表面(多孔質部12の上面)にも形成されている。
 固体電解質層は、誘電体層上に形成されている。ここでいう「誘電体層上」とは固体電解質層が誘電体層に接していることを意味しており、方向としての上下を示すものではない。
 固体電解質層40は、多孔質部12の細孔11内に充填され、導電性高分子の粒子の凝集体からなる第1層41と、第1層41の上に形成された第2層42と、第2層42の上に形成され、膜状の導電性高分子からなる第3層43とを含む。
 以下、これらの構成について詳しく説明する。
 第1層41は、導電性高分子の粒子41aの凝集体からなる。
 導電性高分子の粒子の凝集体が多孔質部の細孔内に充填されている部分を第1層と定める。
 導電性高分子の粒子は、導電性高分子となるモノマーが細孔内に入り、細孔内で重合して成長し粒子化したものである。重合前のモノマーとして細孔内に入ることにより細孔内の奥の細い領域を充填することができる。細孔の奥にまで固体電解質層が充填されることで誘電体層と固体電解質層の接触面積が大きくなり、高容量のコンデンサとなる。
 導電性高分子の粒子の形状は鱗片状、紡錘状等の形状であり、特に限定されない。導電性高分子の凝集体を構成する粒子の間には空隙が存在する。
 導電性高分子の粒子の凝集体を構成する粒子の間の空隙を説明する図として図3を示す。
 図3は、導電性高分子の凝集体のみで形成した固体電解質層を模式的に示す断面図である。この固体電解質層の構成は本発明の固体電解コンデンサ素子の固体電解質層の構成とは異なる。
 図3には導電性高分子の粒子41aのみからなる固体電解質層140を示している。
 導電性高分子の粒子41aの間には空隙41bが存在しており、空隙41bが存在すると空隙41bを起点として剥離が生じやすいという問題が生じる。
 また、固体電解質層の厚さは、カーボン層を形成させるための導電性ペーストが固体電解質層を貫通しないように厚くする必要があり、固体電解質層の厚さが厚くなるとESRが高くなるという問題が生じる。
 本発明の固体電解コンデンサ素子は、導電性高分子の粒子の凝集体のみで固体電解質層を形成する場合の問題を解決することができる構成となっている。
 第2層の説明に先立ち、第3層について説明する。
 第3層43は、膜状の導電性高分子43aからなる層であり、固体電解質層40の最上部(弁作用金属基体10の表面から遠い側)に位置する。第3層43は固体電解質層40がカーボン層50(図1参照)と接触する部位となる層である。
 第3層は、膜状の導電性高分子が存在しているが導電性高分子の粒子が存在していない層である。
 膜状の導電性高分子は、空隙が実質的に存在しない層である。
 膜状の導電性高分子は、導電性高分子を含む分散液を塗布して乾燥させる方法により形成される。
 固体電解質層がカーボン層と接触する部位に空隙が実質的に存在しない層が存在していると、カーボン層を形成させるための導電性ペーストが固体電解質層を貫通することが防止され、導電性ペーストが誘電体層と接触することによるショート不良の発生が防止される。
 なお、本明細書における「空隙が実質的に存在しない」とは、固体電解質層に接触させる導電性ペーストが侵入し得る程度の空隙が存在しないことを意味しており、完全な緻密体であることを要求するものではない。
 膜状の導電性高分子を説明する図として図4を示す。
 図4は、膜状の導電性高分子のみで形成した固体電解質層を模式的に示す断面図である。この固体電解質層の構成は本発明の固体電解コンデンサ素子の固体電解質層の構成とは異なる。
 図4には膜状の導電性高分子43aのみからなる固体電解質層240を示している。
 膜状の導電性高分子43aは空隙が実質的に存在しないためにショート不良の発生を防止する層として機能する。その一方で、膜状の導電性高分子は分散体の固体として塗布されて固体電解質層となる材料であるため、図4に示すように多孔質部12の細孔11の入り口で詰まってしまい、細孔11の奥にまで充填されにくい。
 そのため、膜状の導電性高分子のみを使用した場合には、誘電体層と固体電解質層の接触面積を大きくすることができず、コンデンサの容量を充分に高くすることができない。
 また、多孔質部の細孔に固体電解質層が入り込めないため、多孔質部と固体電解質層の間でのアンカー効果が生じにくく、固体電解質層の剥離が生じやすくなる。
 本発明の固体電解コンデンサ素子は、膜状の導電性高分子のみで固体電解質層を形成する場合の問題も解決することができる構成となっている。
 再度図2を参照して、本発明の固体電解コンデンサ素子の構成を説明する。
 第2層42は、第1層41と第3層43の間に存在する層である。位置関係としては第1層41の上に第2層42が形成され、第2層42の上に第3層43が形成される。
 第2層42は、第1層41を構成する導電性高分子の粒子41aの凝集体及び第3層43を構成する膜状の導電性高分子43aを共に含む。
 第2層は導電性高分子の粒子の凝集体と膜状の導電性高分子がともに存在する層である。
 第1層と第2層の境界、及び、第2層と第3層の境界を定める際には、導電性高分子の粒子の凝集体と膜状の導電性高分子がともに存在する層を第2層とし、導電性高分子の粒子の凝集体が存在するが膜状の導電性高分子が存在しない層を第1層とし、膜状の導電性高分子が存在するが導電性高分子の粒子の凝集体が存在しない層を第3層とする。このように定めることにより第1層、第2層、第3層の境界を定めることができる。
 第1層は膜状の導電性高分子が存在しない層であるが、多孔質部の上面より上(多孔質部の表面から離れた部分)においては第1層が存在しないことが好ましい。多孔質部の上面より上においては導電性高分子の粒子の凝集体だけが存在することによる効果は発揮されず、固体電解質層の厚さが厚くなることによる抵抗値の上昇や固体電解質層の剥離可能性の増加という問題が生じやすくなるためである。
 膜状の導電性高分子の一部が多孔質部の細孔に入り込んでいてもよく、膜状の導電性高分子が多孔質部の細孔に入り込んだ部分は第2層となる。すなわち、第2層の一部が多孔質部の細孔に入り込んでいてもよい。
 この場合、多孔質部の細孔に充填された導電性高分子の粒子の凝集体を多孔質部の上で膜状の導電性高分子が連結した構造になっているといえる。このような構造であると、導電性高分子の粒子の凝集体が細孔の内部に入り込んでいるためにアンカー効果が生じているため、多孔質部と固体電解質層の間の剥離が生じにくくなる。さらに、導電性高分子の粒子の凝集体を膜状の導電性高分子が繋いでいて、導電性高分子の粒子の間の空隙に膜状の導電性高分子が入り込んでいるので、固体電解質層を膜状の導電性高分子のみで形成した場合と比べて固体電解質層の剥離が生じにくくなる。
 第2層においては膜状の導電性高分子が誘電体層に直接接している部分があってもよい。また、弁作用金属基体の細孔ではない部分の表面(多孔質部の上面)において誘電体層に膜状の導電性高分子が直接接している部分があってもよい。
 第2層において、導電性高分子の粒子の凝集体が、膜状の導電性高分子よりも多く含まれていることが好ましい。
 この場合、導電性高分子の粒子の凝集体の空隙に膜状の導電性高分子が入り込んで埋めることができるので、凝集体の空隙を起点として固体電解質層が破断する剥離モードの発生を防止することができる。
 第2層において、導電性高分子の粒子と膜状の導電性高分子のどちらが多く含まれているかは、電子顕微鏡(SEM)断面写真での観察により判別することができる。導電性高分子の粒子と膜状の導電性高分子はその形状が異なるので電子顕微鏡断面写真において区別できる。
 第1層、第2層及び第3層の厚さは、電子顕微鏡断面写真から求めることができる。
 第1層と第2層の境界、及び、第2層と第3層の境界を定め、それぞれの厚さを定めればよい。
 第1層の厚さは0.1μm以上、5μm以下であることが好ましい。
 第2層の厚さは0.1μm以上、3μm以下であることが好ましい。
 第3層の厚さは5μm以上、10μm以下であることが好ましい。
 また、多孔質部の上面に位置する固体電解質層の厚さが10μm以下であることが好ましい。
 多孔質部の上面に位置する固体電解質層の厚さ(図2において両矢印tで示す厚さ)は、第2層の厚さの全部又は一部と第3層の厚さの合計となる。
 第1層と第2層の境界が多孔質部の上面と一致する場合には、多孔質部の上面に位置する固体電解質層の厚さは、第2層の厚さと第3層の厚さの合計となる。
 多孔質部の上面の位置は顕微鏡断面写真において目視で線を引いて定める。
 多孔質部の上面に位置する固体電解質層の厚さが10μm以下であるということは、固体電解質層全体の厚さが薄いことを意味している。特に、特許文献1の技術のように厚い固体電解質層を形成する場合は100μm程度の固体電解質層とする必要があるが、多孔質部の上面に位置する固体電解質層として膜状の導電性高分子を使用する本発明の構成であると固体電解質層の厚さを薄くしてもショート不良が生じないため、固体電解質層の厚さを薄くすることができる。
 固体電解質層の厚さを薄くすることにより固体電解質層の抵抗を小さくすることができる。
 第1層、第2層及び第3層のいずれにおいても、固体電解質層を構成する材料は導電性高分子である。
 粒子である導電性高分子及び膜状の導電性高分子としては共通の材料を使用することができ、ポリピロール類、ポリチオフェン類、ポリアニリン類等の導電性高分子等が用いられる。これらの中では、ポリチオフェン類が好ましく、PEDOTと呼ばれるポリ(3,4-エチレンジオキシチオフェン)が特に好ましい。ポリピロール類、ポリチオフェン類、ポリアニリン類等の導電性高分子等が用いられる。これらの中では、ポリチオフェン類が好ましく、PEDOTと呼ばれるポリ(3,4-エチレンジオキシチオフェン)が特に好ましい。
 導電性高分子にはドーパントが含まれていることが好ましい。粒子である導電性高分子及び膜状の導電性高分子において同じドーパントが使用されていてもよく、異なるドーパントが使用されていてもよい。
 粒子である導電性高分子及び膜状の導電性高分子において異なるドーパントが使用されていると、化学分析によって固体電解質層の形成に2種類の材料が使用されていることが判別できるので、粒子である導電性高分子及び膜状の導電性高分子が使用されていることを推定しやすくなる。
 ドーパントとしては、ヨウ素、臭素、塩素等のハロゲン、ヘキサフルオロリン、ヘキサフルオロヒ素、ヘキサフルオロアンチモン、テトラフルオロホウ素、過塩素酸等のハロゲン化物、又はメタンスルホン酸、ドデシルスルホン酸等のアルキル置換有機スルホン酸、カンファースルホン酸イオン等の環状スルホン酸、又はベンゼンスルホン酸、パラトルエンスルホン酸、ドデシルベンゼンスルホン酸、ポリスチレンスルホン酸、ベンゼンジスルホン酸等のアルキル置換もしくは無置換のベンゼンモノもしくはジスルホン酸、2-ナフタレンスルホン酸、1,7-ナフタレンジスルホン酸等のスルホン酸基を1~4個置換したナフタレンスルホン酸等の、アルキル置換若しくは無置換のナフタレンスルホン酸、アントラセンスルホン酸、アントラキノンスルホン酸、アルキルビフェニルスルホン酸、ビフェニルジスルホン酸等のアルキル置換もしくは無置換のビフェニルスルホン酸、ポリスチレンスルホン酸、ナフタレンスルホン酸ホルマリン縮合体等の高分子スルホン酸等、またはモリブドリン酸、タングストリン酸、タングストモリブドリン酸等のヘテロポリ酸、メトキシベンゼンスルホン酸、エトキシベンゼンスルホン酸、キシレンスルホン酸、若しくはこれらのイオンが挙げられる。
 これらの中では、導電性高分子の粒子に含まれるドーパントとして、アントラセンスルホン酸、アントラキノンスルホン酸、アルキルビフェニルスルホン酸、ビフェニルジスルホン酸等のアルキル置換又は無置換のビフェニルスルホン酸が好ましく、特にアントラキノンスルホン酸であることが好ましい。
 また、膜状の導電性高分子に含まれるドーパントとして、ポリスチレンスルホン酸、ナフタレンスルホン酸ホルマリン縮合体等の高分子スルホン酸が好ましく、特にポリスチレンスルホン酸であることが好ましい。
 固体電解質層の化学分析を行い、第1層の部分にアントラキノンスルホン酸が検出され、第3層の部分にポリスチレンスルホン酸が検出され、第2層の部分にアントラキノンスルホン酸とポリスチレンスルホン酸が検出されることが好ましい。
 以下に、本発明の固体電解コンデンサ素子における任意要素である、カーボン層、金属層及び絶縁マスク層について説明する。
 カーボン層はカーボンペーストの付与により形成することができる。
 金属層は銀ペースト等の導電性ペーストの付与により形成することができ、銀層であることが好ましい。
 絶縁マスク層は、絶縁性樹脂を含む組成物などのマスク材を塗布して形成される。絶縁性樹脂としては、例えば、ポリフェニルスルホン(PPS)、ポリエーテルスルホン(PES)、シアン酸エステル樹脂、フッ素樹脂(テトラフルオロエチレン、テトラフルオロエチレン・パーフルオロアルキルビニルエーテル共重合体など)、可溶性ポリイミドシロキサンとエポキシ樹脂からなる組成物、ポリイミド樹脂、ポリアミドイミド樹脂、及び、それらの誘導体又は前駆体等が挙げられる。
 以下、本発明の固体電解コンデンサ素子を含む本発明の固体電解コンデンサの一例について説明する。なお、本発明の固体電解コンデンサ素子は、他の構成を有する固体電解コンデンサに含まれてもよい。例えば、リードフレームが外部電極として用いられてもよい。また、本発明の固体電解コンデンサには、本発明の固体電解コンデンサ素子以外の固体電解コンデンサ素子が含まれてもよい。
 図5は、本発明の固体電解コンデンサの一例を模式的に示す斜視図である。図6は、図5に示す固体電解コンデンサのZ-Z線に沿った断面図である。
 図5及び図6においては、固体電解コンデンサ100及び外装体110の長さ方向をL、幅方向をW、高さ方向をTで示している。ここで、長さ方向Lと幅方向Wと高さ方向Tとは互いに直交している。
 図5及び図6に示すように、固体電解コンデンサ100は、略直方体状の外形を有している。固体電解コンデンサ100は、外装体110と、第1外部電極120と、第2外部電極130と、複数の固体電解コンデンサ素子1と、を備える。固体電解コンデンサ素子1は、本発明の固体電解コンデンサ素子の一例である。
 外装体110は、複数の固体電解コンデンサ素子1を封止している。すなわち、外装体110には、複数の固体電解コンデンサ素子1が埋設されている。なお、外装体110は、1つの固体電解コンデンサ素子1を封止していてもよい。すなわち、外装体110の内部には、1つの固体電解コンデンサ素子1が埋設されていてもよい。
 外装体110は、略直方体状の外形を有している。外装体110は、高さ方向Tにおいて相対する第1主面110a及び第2主面110b、幅方向Wにおいて相対する第1側面110c及び第2側面110d、並びに、長さ方向Lにおいて相対する第1端面110e及び第2端面110fを有している。
 上記のように外装体110は、略直方体状の外形を有しているが、角部及び稜線部に丸みが付けられていることが好ましい。角部は、外装体110の3面が交わる部分であり、稜線部は、外装体110の2面が交わる部分である。
 外装体110は、例えば、封止樹脂から構成される。
 封止樹脂は、少なくとも樹脂を含み、樹脂及びフィラーを含むことが好ましい。
 樹脂としては、エポキシ樹脂、フェノール樹脂、ポリイミド樹脂、シリコーン樹脂、ポリアミド樹脂、液晶ポリマー等が好ましく用いられる。
 フィラーとしては、シリカ粒子、アルミナ粒子、金属粒子等が好ましく用いられる。
 第1外部電極120は、外装体110の第1端面110eに設けられている。第2外部電極130は、外装体110の第2端面110fに設けられている。第1外部電極120及び第2外部電極130は、それぞれ第1主面110a、第2主面110b、第1側面110c及び第2側面110dの各々に亘って設けられていてもよい。
 第1外部電極120は、外装体110から露出する固体電解コンデンサ素子1の弁作用金属基体10と電気的に接続されている。第1外部電極120は、外装体110の第1端面110eにおいて弁作用金属基体10と直接的に接続されてもよく、間接的に接続されてもよい。
 第2外部電極130は、外装体110から露出する固体電解コンデンサ素子1の金属層60と電気的に接続されている。第2外部電極130は、外装体110の第2端面110fにおいて金属層60と直接的に接続されてもよく、間接的に接続されてもよい。
 第1外部電極120及び第2外部電極130は、導電成分と樹脂成分とを含む樹脂電極層、めっき層の両方又はいずれか一方を有する導電層であればよく、その構成は特に限定されるものではない。
 図7は、リードフレームが外部電極として用いられている、本発明の固体電解コンデンサの一例の断面図である。
 図7に示す固体電解コンデンサ101では、複数の固体電解コンデンサ素子1が積層され、かつ、陽極リードフレーム61と弁作用金属基体10の端部を溶接し、陰極リードフレーム62と金属層60を接着銀等の導電性接着剤70で接続されている。さらに、陽極リードフレーム61と陰極リードフレーム62の基板実装に必要となる部分を除き、外装体110で封止されている。
 以下、本発明の固体電解コンデンサ素子の製造方法及び本発明の固体電解コンデンサの製造方法の一例について説明する。
(弁作用金属基体の準備)
 弁作用金属基体として、表面にエッチング層を有するアルミニウム化成箔を準備する。アルミニウム化成箔の表面をアジピン酸アンモニウム水溶液に浸漬させて陽極酸化処理することにより、アルミニウム化成箔の切断面に誘電体層を形成する。
 この方法により、細孔を有する多孔質部が形成され、表面に誘電体層が形成されたアルミニウム化成箔が得られる。
 また、陽極部と陰極部を分離するための絶縁マスク層を所定位置に形成しておくことが好ましい。
(導電性高分子の粒子の凝集体からなる固体電解質層(第1層)の形成)
 化学重合反応により導電性高分子となるモノマーを含む重合液を準備する。モノマーとしてはピロール、チオフェン、アニリン等が挙げられる。これらのなかでは、3,4-エチレンジオキシチオフェンであることがより好ましい。重合液にはドーパントが含まれていることが好ましい。
 アルミニウム化成箔を重合液に浸漬し、引き上げて静置する。細孔内に液が溜まり、細孔外の液がほぼ乾いたところで、酸化剤に浸漬して同様に引上げ、乾燥する。これを4回程度繰り返し、多孔質部の細孔内に導電性高分子の粒子の凝集体からなる第1層を形成する。その後、洗浄を行い余剰の材料を除去する。
 なお、酸化剤としては、過硫酸アンモニウム、p-トルエンスルホン酸(PTSA)鉄等が挙げられる。
 酸化剤としてスルホン酸塩等の強酸を使用する場合、アルミニウム箔の腐食を避けるために洗浄を行う必要がある。とくに、導電性高分子の粒子の凝集体には空隙があり酸化剤等が残留しやすいため、洗浄を入念に行う必要がある。重合液への浸漬回数が多いと洗浄の回数も多く作業効率が悪いが、浸漬回数が少なければ作業効率を向上させることができる。
(導電性高分子の粒子の凝集体からなる固体電解質層(第2層の一部)の形成)
 第1層の上の、多孔質部の上にまで導電性高分子の粒子の凝集体からなる固体電解質層を形成する。この固体電解質層が第2層の一部になる。
(膜状の導電性高分子からなる固体電解質層(第2層の一部及び第3層の形成))
 導電性高分子の粒子の凝集体からなる固体電解質層の上に、導電性高分子の分散体とドーパントを含む水分散液を付着させ乾燥させることにより、膜状の導電性高分子からなる固体電解質層を形成する。その後、洗浄を行い余剰の材料を除去する。
 固体電解質層の表面部分で膜状の導電性高分子が存在するが導電性高分子の粒子の凝集体が存在しない層が第3層となり、膜状の導電性高分子が導電性高分子の粒子の凝集体の空隙を埋めている部分が第2層となる。
 膜状の導電性高分子からなる固体電解質層は空隙が無いため、洗浄対象の物質の残留が生じにくく、簡便に洗浄を行うことができる。
(カーボン層及び銀層の形成、外部電極の形成)
 固体電解質層の表面にカーボンペーストを付与し、乾燥してカーボン層を形成する。さらに、銀ペーストを付与し、乾燥して銀層を形成する。この工程によりカーボン層と金属層を形成して固体電解コンデンサ素子を製造する。
 さらに、固体電解コンデンサ素子を厚み方向に積層し、樹脂封止した後に外部電極を形成することにより、固体電解コンデンサを製造する。
 本明細書には、以下の内容が開示されている。
 本開示(1)は、細孔を有する多孔質部が形成された弁作用金属基体と、前記弁作用金属基体の表面に形成された誘電体層と、前記誘電体層上に形成された固体電解質層と、を備える固体電解コンデンサ素子であって、前記固体電解質層は、前記多孔質部の前記細孔内に充填され、導電性高分子の粒子の凝集体からなる第1層と、前記第1層の上に形成された第2層と、前記第2層の上に形成され、膜状の導電性高分子からなる第3層と、を有し、前記第2層は、前記第1層を構成する前記導電性高分子の粒子の凝集体及び前記第3層を構成する前記膜状の導電性高分子を共に含む、固体電解コンデンサ素子である。
 本開示(2)は、前記第2層において、前記導電性高分子の粒子の凝集体が、前記膜状の導電性高分子よりも多く含まれる、本開示(1)に記載の固体電解コンデンサ素子である。
 本開示(3)は、前記多孔質部の上面に位置する前記固体電解質層の厚さが10μm以下である、本開示(1)又は(2)に記載の固体電解コンデンサ素子である。
 本開示(4)は、前記導電性高分子の粒子は、アルキル置換又は無置換のビフェニルスルホン酸をドーパントとして含む、本開示(1)~(3)のいずれかに記載の固体電解コンデンサ素子である。
 本開示(5)は、前記アルキル置換又は無置換のビフェニルスルホン酸は、アントラキノンスルホン酸である、本開示(4)に記載の固体電解コンデンサ素子である。
 本開示(6)は、前記膜状の導電性高分子は、高分子スルホン酸をドーパントとして含む、本開示(1)~(5)のいずれかに記載の固体電解コンデンサ素子である。
 本開示(7)は、前記高分子スルホン酸は、ポリスチレンスルホン酸である、本開示(6)に記載の固体電解コンデンサ素子である。
 本開示(8)は、本開示(1)~(7)のいずれかに記載の固体電解コンデンサ素子を備える固体電解コンデンサである。

Claims (8)

  1.  細孔を有する多孔質部が形成された弁作用金属基体と、前記弁作用金属基体の表面に形成された誘電体層と、前記誘電体層上に形成された固体電解質層と、を備える固体電解コンデンサ素子であって、
     前記固体電解質層は、前記多孔質部の前記細孔内に充填され、導電性高分子の粒子の凝集体からなる第1層と、前記第1層の上に形成された第2層と、前記第2層の上に形成され、膜状の導電性高分子からなる第3層と、を有し、前記第2層は、前記第1層を構成する前記導電性高分子の粒子の凝集体及び前記第3層を構成する前記膜状の導電性高分子を共に含む、固体電解コンデンサ素子。
  2.  前記第2層において、前記導電性高分子の粒子の凝集体が、前記膜状の導電性高分子よりも多く含まれる、請求項1に記載の固体電解コンデンサ素子。
  3.  前記多孔質部の上面に位置する前記固体電解質層の厚さが10μm以下である、請求項1又は2に記載の固体電解コンデンサ素子。
  4.  前記導電性高分子の粒子は、アルキル置換又は無置換のビフェニルスルホン酸をドーパントとして含む、請求項1~3のいずれか1項に記載の固体電解コンデンサ素子。
  5.  前記アルキル置換又は無置換のビフェニルスルホン酸は、アントラキノンスルホン酸である、請求項4に記載の固体電解コンデンサ素子。
  6.  前記膜状の導電性高分子は、高分子スルホン酸をドーパントとして含む、請求項1~5のいずれか1項に記載の固体電解コンデンサ素子。
  7.  前記高分子スルホン酸は、ポリスチレンスルホン酸である、請求項6に記載の固体電解コンデンサ素子。
  8.  請求項1~7のいずれか1項に記載の固体電解コンデンサ素子を備える固体電解コンデンサ。
