Abstract
複数のフィンが配置されている領域における伝熱管の犠牲陽極層の腐食状態を評価することができる腐食評価部品が得られる。腐食評価部品(4)は、第1金属層(1)と、第2金属層(2)と、絶縁層(5)とを備える。第2金属層(2)は、第1金属層(1)の上に配置されており、かつ第1金属層(1)より電位が卑である。絶縁層(5)は第2金属層(2)を覆う。第2金属層(2)は、上面(2a)を有する。上面(2a)は、第1金属層(1)に接している面の反対に位置する。絶縁層(5)には、貫通孔(H)が設けられている。貫通孔(H)から上面(2a)の一部が露出している。
Description
本開示は、腐食評価部品、熱交換器および空気調和器に関する。
従来、熱交換器に使用される伝熱管の母材と当該母材の表面に形成されている犠牲陽極層とを模擬した腐食評価部品が知られている(たとえば、国際公開第2015/063903号公報)。国際公開第2015/063903号公報に記載の腐食評価部品は、伝熱管において複数のフィンが配置されていない領域に腐食評価部品を配置することで、伝熱管の犠牲陽極層の腐食状態を評価することができる。
ただし、隣合ったフィンの間に形成される微小な隙間領域は、酸素が供給されにくく、外部との酸素濃度差に起因して腐食の進行が速いことがある。そのため、複数のフィンが配置されている領域における伝熱管の犠牲陽極層の腐食状態を評価するのに改善の余地があった。
本開示は、上記のような課題を解決するために成されたものであり、本開示の目的は、複数のフィンが配置されている領域における伝熱管の犠牲陽極層の腐食状態を評価することができる腐食評価部品、当該腐食評価部品を備えた熱交換器および空気調和器を提供することである。
本開示に従った腐食評価部品は、第1金属層と、第2金属層と、絶縁層とを備える。第2金属層は、第1金属層の上に配置されており、かつ第1金属層より電位が卑である。絶縁層は第2金属層を覆う。第2金属層は、上面を有する。上面は、第1金属層に接している面の反対に位置する。絶縁層には、貫通孔が設けられている。貫通孔から上面の一部が露出している。
本開示に従った熱交換器は、腐食評価部品と、伝熱管と、複数のフィンとを備える。複数のフィンは、伝熱管に取り付けられる。伝熱管は、フィン被覆領域と、フィン被覆領域以外の露出領域とを含む。フィン被覆領域には、複数のフィンが取り付けられる。腐食評価部品は、露出領域に配置されている。
本開示に従った空気調和器は、熱交換器を備える。
上記によれば、複数のフィンが配置されている領域における伝熱管の犠牲陽極層の腐食状態を評価することができる腐食評価部品、当該腐食評価部品を備えた熱交換器および空気調和器を得ることができる。
以下、本開示の実施の形態を説明する。なお、特に言及しない限り、以下の図面において同一または対応する部分には同一の参照番号を付し、その説明は繰り返さない。
実施の形態1.
<空気調和器の構成>

空気調和器300は、たとえば、空気調和用の冷凍サイクル装置であって、図1に示されるように、室外機100および室内機200を主に備える。室外機100および室内機200は、液管201とガス管202とを用いて接続されている。
室外機100は、圧縮機203、熱交換器である凝縮器204、および室外送風機(ファン103)を有する。圧縮機203は凝縮器204に配管接続されている。室内機200は、膨張弁206、熱交換器である蒸発器207、および室内送風機208を有する。膨張弁206は蒸発器207に配管接続されている。
室外機100の圧縮機203と室内機200の蒸発器207とは、ガス管202で接続されている。室外機100の凝縮器204と室内機200の膨張弁206とは、液管201で接続されている。このような空気調和器300の構成により冷媒回路が形成されている。液管201およびガス管202を介して冷媒回路内を冷媒が循環する。
圧縮機203は、ガス管202から供給されるガス状となった冷媒を圧縮する。凝縮器204は、圧縮機203で圧縮したガス状の冷媒を冷却することで、冷媒をガス状から高圧液状あるいは気液2相状にする。膨張弁206は、高圧液状あるいは気液2相状の冷媒を減圧する。蒸発器207は、減圧された冷媒を加熱して低圧ガス状の冷媒とする。圧縮機203は、蒸発器207によって低圧ガス状となった冷媒を吸引して再度圧縮する。
なお、室外送風機(ファン103)は、凝縮器204に空気を送る。室外送風機(ファン103)は、凝縮器204に流れる冷媒が空気と熱交換して、熱の吸収または放出を促進するために設けられている。また、室内送風機208は、蒸発器207に空気を送る。室内送風機208は、蒸発器207に流れる冷媒が空気と熱交換して、熱の吸収または放出を促進するために設けられている。
凝縮器204および蒸発器207は、空気と熱交換する熱交換器10である。熱交換器10には後述するように腐食評価部品4(図9参照)が設置されている。
なお、本実施の形態1に係る空気調和器300について、冷房として使用される空気調和器300について説明したが、暖房として使用されてもよい。具体的には、上記のような室外機100に対し、たとえば、切替機構(図示せず)を設けてもよい。
切替機構は、四方弁または複数の弁が組み合わされて配置されることにより、圧縮機203の吸入管と吐出管とを切り替える。切替機構を設けることにより、室外機100内の熱交換器10が蒸発器として機能し、室内機200内の熱交換器が凝縮器として機能することができる。
このようにして、本実施の形態1に係る空気調和器300は、室外の熱を利用して、室内を加熱する暖房として使用することができる。つまり、本実施の形態1に係る空気調和器300は、例えば、冷房および暖房の両方が実施可能な装置、冷房のみが実施可能な装置、あるいは暖房のみが実施可能な装置のいずれかであってもよい。
<室外機の構成>
次に、空気調和器300に用いられる室外機100の構成について説明する。図2は、実施の形態1に係る室外機100の概略外観図である。図3は、図2の線分III-IIIにおける室外機100の内部構造を示す概略断面図である。

室外機100は、筐体101と、2つの支持台102と、ファン103と、ファンガード104と、熱交換器10とを主に備える。2つの支持台102は、たとえば地面または床の上に配置される。筐体101が支持台102の上に配置されることで、支持台102は筐体101を支持する。2つの支持台102は、x方向に互いに離間して配置されている。
図2に示されているように、鉛直方向上向きをz方向とする。鉛直方向下向き(-z方向)は、重力加速度が加わる方向である。z方向に対して垂直な方向をx方向およびy方向とする。y方向は、x方向に対して垂直な方向である。
筐体101は、下壁101aと、上壁101bと、前壁101cと、側壁101dとを有する。下壁101aは支持台102に配置されている。上壁101bは、z方向において下壁101aに対向する位置に配置されている。前壁101cおよび側壁101dの各々は、上壁101bと下壁101aとを接続する。このようにして、筐体101の内部には、下壁101aと、上壁101bと、前壁101cと、側壁101dとによって囲まれる内部空間が形成されている。
筐体101には、開口領域が設けられている。開口領域は、当該筐体101の内部空間に連通する。開口領域は、y方向において前壁101cに対向する領域およびx方向において側壁101dに対向する領域から形成されている。
前壁101cには、ファンガード104が設けられている。ファンガード104には、当該筐体101の外部と筐体101の内部空間とを連通する複数の貫通孔が設けられており、y方向からみた正面視において、ファンガード104は格子状に形成されている。
筐体101の内部空間には、凝縮器としての熱交換器10と、ファン103とが配置されている。図3に示されているように、熱交換器10は、当該熱交換器10による熱交換を妨げないように開口領域に沿って設けられている。つまり、熱交換器10は、筐体101から露出するように設けられている。熱交換器10は、内部空間を形成する壁に沿って配置されてもよい。ファン103は、熱交換器10と筐体101とに囲まれている。
<熱交換器の構成>
次に、室外機100に用いられる熱交換器10の構成について説明する。図4は、実施の形態1に係る熱交換器10の概略正面図である。図5は、図4の線分V-Vにおける熱交換器10の概略断面図である。図4および図5に示されている熱交換器10は、たとえば伝熱フィンアンドチューブ型熱交換器であり、複数の伝熱管13と、複数のフィン14と、分配器11と、ヘッダ12とを備えている。分配器11およびヘッダ12は、伝熱管13を挟むように配置されている。具体的には、伝熱管13の一端が分配器11に接続されている。伝熱管13が延在する方向において一端の反対に位置する他端がヘッダ12に接続されている。
次に、室外機100に用いられる熱交換器10の構成について説明する。図4は、実施の形態1に係る熱交換器10の概略正面図である。図5は、図4の線分V-Vにおける熱交換器10の概略断面図である。図4および図5に示されている熱交換器10は、たとえば伝熱フィンアンドチューブ型熱交換器であり、複数の伝熱管13と、複数のフィン14と、分配器11と、ヘッダ12とを備えている。分配器11およびヘッダ12は、伝熱管13を挟むように配置されている。具体的には、伝熱管13の一端が分配器11に接続されている。伝熱管13が延在する方向において一端の反対に位置する他端がヘッダ12に接続されている。
伝熱管13は、たとえば、1つの冷媒流路21が形成されている円管であってもよく、複数の冷媒流路21が形成されている扁平管であってもよい。伝熱管13が扁平管であれば、当該熱交換器10の熱交換効率が向上し、かつコストを低減することができる。
図4に示されているように、伝熱管13は分配器11からヘッダ12に向かって蛇行するように延在している。具体的には、伝熱管13は、複数の直線部13aと、複数のヘアピン部13bとを有する。直線部13aは、直線状に延びている。複数の直線部13aは、z方向に隣り合って配置されている。隣り合って配置されている直線部13aの一端同士が、ヘアピン部13bを介して接続されている。ヘアピン部13bは、曲線状に延びている。
図4に示されているように、伝熱管13は、フィン被覆領域17と、当該フィン被覆領域17以外の一対の露出領域18とを含む。フィン被覆領域17は、複数のフィン14が取り付けられる領域である。露出領域18は、複数のフィン14が配置されない領域であり、伝熱管13が複数のフィン14から露出している領域である。
図4に示されているように、フィン被覆領域17は、一対の露出領域18に挟まれる位置にある。一対の露出領域18の内の一方の露出領域18は、フィン被覆領域17と分配器11との間に位置する。一対の露出領域18の内の他方の露出領域18は、フィン被覆領域17と分配器11との間に位置する。
直線部13aが延在する方向における当該直線部13aの一端および他端は、露出領域18に位置する。ヘアピン部13bは、露出領域18に位置する。
前述したように、複数のフィン14はフィン被覆領域17に取り付けられる。複数のフィン14は、直線部13aが延在する方向に沿って等間隔に配置されている。複数のフィン14の各々は、z方向に並んで配置されている複数の直線部13aに接合されている。
当該空気調和器300の運転状態が冷房である場合、ガス状の高温かつ高圧の冷媒が、熱交換器10に流れ込む。具体的には、冷媒は、図4に示されている矢印15aが示す方向に沿って分配器11に流入する。冷媒は、分配器11によって、複数の伝熱管13に流れ込む。伝熱管13に流れ込んだ冷媒は、フィン被覆領域17を通ることで空気と熱交換する。その後、複数の伝熱管13に流入した冷媒は、ヘッダ12に合流する。ヘッダ12に流れ込んだ冷媒は、図4に示されている矢印15bが示す向きに沿ってヘッダ12から流出する。このようにして、空気調和器300の運転状態が冷房である場合、熱交換器10は凝縮器として機能する。
図5に示されているように、伝熱管13は母材20と犠牲陽極層19とを有する。母材20の内部には、冷媒流路21が形成されている。冷媒流路21は、母材20の内壁20bによって囲まれた領域である。母材20の表面には、当該母材20より電位が卑である犠牲陽極層19が形成されている。
母材20を構成する材料はアルミニウム合金である。犠牲陽極層19を構成する材料は、たとえば亜鉛を含むアルミニウム合金である。自然環境において亜鉛はアルミニウムより電位が卑である。そのため、犠牲陽極層19は、母材20より電位が卑になる。つまり、犠牲陽極層19が優先的に腐食されることで、母材20の腐食を防止する。その結果、冷媒流路21から冷媒が漏れることを抑制することができる。
フィン被膜領域17において、伝熱管13にフィン14が取り付けられている。フィン14が犠牲陽極層19にロウ付けされることで、当該フィン14が伝熱管13に接合される。図5に示されているように、フィン14は曲げ加工されている。具体的には、フィン14は、本体部14aと、フィンカラー部14bとを含む。本体部14aは、伝熱管13の表面に対して垂直な方向に沿って延在している。フィンカラー部14bは、伝熱管13の表面に対して平行な方向に沿って延在している。
フィンカラー部14bは、フィン14の一端(たとえばフィン14において伝熱管13を挿通させるために形成された開口部に隣接する部分)を曲げることで形成される。フィン14は、フィンカラー部14bにて犠牲陽極層19に接合されている。このようにして、フィン14は伝熱管13に取り付けられている。また、曲げ加工されたフィン14の一端(フィンカラー部14b)が伝熱管13に接合されることで、フィン14と伝熱管13との接触面積が増える。そのため、当該熱交換器10の熱交換効率が向上する。
フィン被覆領域17において、伝熱管13の全面がフィン14で被覆されてもよい。ただし、フィン14は曲げ加工されているため、隣合うフィン14の間に伝熱管13の一部が露出している露出部分19aが形成されている。露出部分19aは、犠牲陽極層19の表面のうち、フィンカラー部14bが接合されていない領域である。つまり、露出部分19aは、隣合うフィン14の間に形成された犠牲陽極層19の表面である。
具体的には、フィン14が曲げ加工されているため、当該フィン14は曲線部14cを含む。曲線部14cは、本体部14aとフィンカラー部14bとに連なる。曲線部14cは、曲率を有する。隣合うフィン14の間に隙間領域Qが形成されている。隙間領域Qは、一方のフィン14の曲線部14cと、当該フィン14の隣に配置されている他方のフィン14のフィンカラー部14bと、これらのフィン14の間に配置されている露出部分19a(犠牲陽極層19の表面)とによって囲まれた領域である。
露出部分19aに腐食因子を含む液滴7(図10参照)が付着すると、犠牲陽極層19の腐食が進行する。特に、隙間領域Qは微小な空間であるため、当該隙間領域Qに酸素が供給されにくい。そのため、当該露出部分19aにおける犠牲陽極層19の腐食の進行は、露出領域18における犠牲陽極層19の腐食の進行よりも早くなることがある。このような、微小な隙間領域Qのように隙間部で腐食が促進される現象を隙間腐食という。
<腐食評価部品の構成>
次に、熱交換器10に取り付けられる腐食評価部品4の構成について説明する。図6は、実施の形態1に係る腐食評価部品4の概略外観図である。図7は、図6の線分VII-VIIにおける腐食評価部品4の概略断面図である。図8は、実施の形態1に係る腐食評価部品4における金属体3の概略外観図である。
次に、熱交換器10に取り付けられる腐食評価部品4の構成について説明する。図6は、実施の形態1に係る腐食評価部品4の概略外観図である。図7は、図6の線分VII-VIIにおける腐食評価部品4の概略断面図である。図8は、実施の形態1に係る腐食評価部品4における金属体3の概略外観図である。
図7に示されているように、腐食評価部品4は金属体3と絶縁層5とを備える。金属体3は、絶縁層5に覆われている。金属体3は、第1金属層1と第2金属層2とを含む。第2金属層2は、第1金属層1の上に配置されている。
図7に示されているように、第2金属層2は、上面2aと、下面2bと、側面2cとを有する。上面2aに対して垂直な方向をZ方向とする。Z方向に対して垂直な方向をX方向およびY方向とする。Z方向から見た平面視において、Y方向は、X方向に対して垂直な方向である。上面2aは、X方向およびY方向に沿って延在している。
腐食評価部品4は伝熱管13に取り付けられる形状であればよく、Z方向から見た平面視において、腐食評価部品4の形状は、矩形状であってもよく、円状であってもよく、楕円状であってもよい。図6に示されているように、Z方向から見た平面視において、腐食評価部品4の形状が矩形状である場合、たとえばX方向は腐食評価部品4の短手方向であってもよい。Y方向は、たとえば腐食評価部品4の長手方向であってもよい。Z方向は、たとえば腐食評価部品4の厚さ方向であってもよい。
第2金属層2は、下面2bにて第1金属層1に接している。上面2aは、Z方向において下面2bの反対に位置する。側面2cは、上面2aと下面2bとに連なる面である。
金属体3は、伝熱管13を模擬した構成を有する。具体的には、第1金属層1を構成する材料は、母材20を構成する材料と同じである。つまり、母材20を構成する材料がアルミニウム合金である場合、第1金属層1を構成する材料もアルミニウム合金であってもよい。第2金属層2を構成する材料は、犠牲陽極層19を構成する材料と同じである。つまり、犠牲陽極層19を構成する材料が亜鉛を含むアルミニウム合金である場合、第2金属層2を構成する材料も亜鉛を含むアルミニウム合金であってもよい。このようにすれば、第2金属層2は、第1金属層1より電位が卑である。絶縁層5を構成する材料は、たとえば自身が腐食されない絶縁性を有する樹脂である。
自然環境において亜鉛はアルミニウムより電位が卑である。そのため、アルミニウム合金に含まれる亜鉛の濃度が低いほど当該アルミニウム合金の電位が高くなる。異種の金属材料同士が互いに接している場合、各々の金属材料の電位の高低によって、それぞれの金属材料がアノードであるか、カソードであるかが決まる。
電位が高い金属材料では、還元反応等のカソード反応が進行する。一方、電位が低い金属材料では金属の酸化反応等のアノード反応が進行する。つまり、第2金属層2では、アノード反応が進行する。一方、第1金属層1では、カソード反応が進行する。その結果、第2金属層2が優先的に腐食し、第1金属層1を防食できる。これ機能を、犠牲防食機能という。
ここで、本実施の形態1に係る腐食評価部品4の特徴は、絶縁層5に貫通孔Hが設けられている点である。図6および図7に示されているように、絶縁層5に複数の貫通孔Hが設けられている。上面2aは、絶縁層5に覆われている被覆部分9と、絶縁層5から露出している露出部分6とを含む。被覆部分9は、上面2aのうち、絶縁層5が覆っている領域である。露出部分6は、上面2aのうち、絶縁層5によって覆われていない領域である。
このような絶縁層5に貫通孔Hが設けられた腐食評価部品4を熱交換器10に取り付けることで、後述するように伝熱管13の犠牲陽極層19の腐食状態を評価することができる。
絶縁層5に設けられている貫通孔Hは、少なくとも1つ以上であればよく、図6に示されているように、6つであってもよい。露出部分6の数が多いほど、腐食状態を評価できる箇所を増やすことができる。複数の露出部分6における腐食状態を評価することで、腐食状態の評価の精度を向上することができる。
図5に示されているように、熱交換器10における隣合った露出部分19aは、フィン14によって互いに離間している。そのため、互いに離間して配置されている2つの露出部分19aに跨がって液滴7が付着する可能性は低い。そのため、腐食評価部品4における複数の貫通孔Hは、互いに10mm以上離れていてもよい。このようにすれば、腐食評価部品4において、隣合って配置されている露出部分6に跨がって液滴7が付着することが抑制される。
貫通孔Hの内周幅W2は、隣合う複数のフィン14間の距離W1と同じであってもよい。つまり、隣合う複数のフィン14間の距離W1が、貫通孔Hの内周幅W2と同じであれば、実機の熱交換器10における犠牲陽極層19の腐食状態を模擬することできる。貫通孔Hの内周幅W2は、たとえば、当該貫通孔Hの径であり、最大径であってもよい。隣合う複数のフィン14間の距離W1は、伝熱管13が延在する方向における露出部分19aの幅である。
Z方向から見た平面視において、露出部分6の形状は円状であってもよく、楕円状であってもよい。このようにすれば、実機の熱交換器10における犠牲陽極層19の腐食状態を模擬することできる。
図6および図7に示されているように腐食評価部品4の短手方向がX方向であるとき、当該腐食評価部品4が伝熱管13に取り付けられるように、当該腐食評価部品のX方向における幅が伝熱管13の幅以下であってもよい。第1金属層1のZ方向における厚さは、伝熱管13の母材20の厚さ以下であってもよい。実環境における犠牲陽極層19の腐食状況を精度良く把握するために、第2金属層2のZ方向における厚さは、伝熱管13の犠牲陽極層19の厚さと同じであってもよい。
図8に示されているように、金属体3は、第1金属層1と第2金属層2とを含む。第2金属層2は、第1金属層1の上に配置されている。伝熱管13の犠牲陽極層19は、たとえば亜鉛溶射またはクラッドにより形成される。そのため、第2金属層2が伝熱管13の犠牲陽極層19を模擬するように、当該第2金属層2は犠牲陽極層19と同様の方法で形成されてもよい。
第2金属層2は、亜鉛溶射により形成された亜鉛溶射層であってもよい。ここで、亜鉛溶射とは、金属体3に亜鉛を吹き付けることで第2金属層2としての亜鉛溶射層を形成する方法である。亜鉛溶射の後に当該金属体3を加熱をすることで、亜鉛が金属体3に拡散される。このようにして、亜鉛を含む第2金属層2が形成される。金属体3の表層において、亜鉛の濃度が均一に拡散せず、表層における亜鉛の濃度が最も高くなる。このようにして、図8に示されているような金属体3を製造することができる。
第2金属層2は、クラッドにより第1金属層1に接合されたクラッド層であってもよい。ここで、クラッドとは、2枚の異なる材料で構成された金属板を貼り付けることで、第1金属層1に接合された第2金属層2としてのクラッド層を形成する方法である。第1金属層1としての金属板および第2金属層2としての金属板は、圧接法などを用いることで互いに貼り合わせることができる。貼り合わせた2枚の金属板は、熱処理を行うことで、金属体3としてクラッド板を製造することができる。このようにして、図8に示されているような金属体3を製造することができる。
図9は、実施の形態1に係る腐食評価部品4が伝熱管13に取り付けられた概略正面図である。図9に示されているように、腐食評価部品4は、伝熱管13に取り付けられる。熱交換器10の運転の妨げにならないように、腐食評価部品4は、露出領域18に配置される。このようにすることで、腐食評価部品4は、熱交換器10の腐食状況の評価に利用される。1台の室外機100に取り付けられる腐食評価部品4は1個以上であればよく、2個であってもよく、3個であってもよい。また、本開示に係る腐食評価部品4は、図1に示された構成とは異なる構成の空気調和器、あるいは熱交換器10を備える任意の構成の冷凍サイクル装置に適用できる。
腐食評価部品4は露出領域18における伝熱管13のヘアピン部13bおよび直線部13aのいずれかに配置されてもよい。図9に示されているように、上面2aが鉛直方向上向き(z方向)になるように、腐食評価部品4が露出領域18に配置されてもよい。
腐食評価部品4は、固定具30によって伝熱管13に固定される。図9に示されているように、2つの固定具30を用いて、伝熱管13に腐食評価部品4を取り付けてもよい。固定具30を伝熱管13に巻き付けることで、伝熱管13に腐食評価部品4を固定してもよい。固定具30自体の腐食を防ぐために、固定具30は金属でないことが好ましい。固定具30は、例えば樹脂によって形成されている結束バンドであってもよい。なお、腐食評価部品4の貫通孔Hを塞がないように固定具30は配置される。
腐食評価部品4において犠牲陽極層19を模擬した第2金属層2の腐食速度は、実環境における犠牲陽極層19の腐食速度より大きい。伝熱管13に取り付けた腐食評価部品4を一定期間経過後に回収してもよい。このようにすることで、第2金属層2の腐食状況を評価することで、実環境における隙間領域Qの露出部分19aにおける腐食状況を推定することができる。
隙間領域Qの露出部分19aにおける腐食が早く進行して、犠牲陽極層19の犠牲防食機構が働かなると、母材20の腐食が進行してしまう。母材20が腐食すると、冷媒流路21に連通する貫通孔が形成され、冷媒が漏れるおそれがある。
伝熱管13に取り付けられた本実施の形態1に係る腐食評価部品4を回収することで、当該腐食評価部品4における第2金属層2の腐食状況から伝熱管13における犠牲陽極層19の腐食状況を推定することできる。その結果、伝熱管13から冷媒が漏れることを事前に防ぐことができる。
回収された腐食評価部品4における第2金属層2の腐食状況は、当該腐食評価部品4の断面を観察することで評価することができる。具体的には、回収された腐食評価部品4を樹脂で包埋する。包埋した腐食評価部品4を切断・研磨することで、腐食評価部品の断面を露出させる。当該断面を、たとえば株式会社キーエンス製のデジタルマイクロスコープ(型番:VHX-X1)を用いて観察することで、第2金属層2の腐食深さを計測することができる。
実環境における母材20の腐食状況は、腐食加速試験から得られた試験結果に照合することで推定することができる。具体的には、製造された腐食評価部品に対して、実環境を模擬した腐食加速試験を実施する。腐食加速試験は、たとえば、中性塩水連続噴霧試験あるいは中性塩水噴霧サイクル試験などである。このように腐食加速試験を実施することで、所定の腐食量に達するまでの時間を得ることができる。
実環境における所定の腐食量に達するまでの時間と、腐食加速試験で得られた当該腐食量に達するまでの時間との比率を把握することで、回収された腐食評価部品4における第2金属層2の腐食状況から実環境における隙間領域Qの犠牲陽極層19の腐食の進行期間を推定することができる。
<腐食評価部品の製造方法>
次に、本実施の形態1に係る腐食評価部品4の製造方法について説明する。本実施の形態1に係る腐食評価部品4の製造方法では、まず、図8に示されているような第1金属層1と、第2金属層2とを含む金属体3を準備する。

次に、金属体3を絶縁層5で覆う。絶縁層5には、あらかじめ貫通孔Hが設けられてもよい。絶縁層5としての粘着性のテープに錐などを用いて貫通孔Hを形成してもよい。当該テープを金属体3に貼り付けることで、図6および図7に示されているような腐食評価部品4が製造されてもよい。
または、第2金属層2の一部の領域をマスキングして、当該領域以外の領域に絶縁層5を形成することで、金属体3を絶縁層5で覆ってもよい。具体的には、上面2aのうち露出部分6となる領域を粘着性のテープで被覆する。当該テープを形成した領域(露出部分6)以外の領域(上面2aの被覆部分9および側面2c)に、絶縁性を有する塗料を塗布する。その後、粘着性のテープを除去する。このように粘着性のテープを除去することで、貫通孔Hが形成され、露出部分6が絶縁層5から露出する。このようにして、図6および図7に示されているような腐食評価部品4が製造されてもよい。
露出部分6以外の領域(上面2aの被覆部分9および側面2c)が絶縁層5で覆われていることで、上面2aの被覆部分9および側面2cにおける腐食の発生を防ぐことができる。貫通孔Hに腐食因子を含む水を滞留させることで、当該露出部分6にて隙間腐食が発生する。そのため、絶縁層5の厚さは、貫通孔Hに水が溜まる程度の厚さであってもよい。つまり、絶縁層5の厚さも考慮した絶縁層5の形成方法を選択してもよい。
図7に示されているように、絶縁層5は露出部分6以外の領域を覆うように第1金属層1および第2金属層2を覆っているが、第2金属層2の側面2cが腐食されないように配置されればよく、第1金属層1を覆っていなくてもよい。第2金属層2の側面2cが第1金属層1の側面に連なる接触部分において腐食が発生しないように、絶縁層5の一部は第1金属層1の側面の一部を覆っていてもよい。
<第2金属層における腐食の状況>
次に、液滴7が露出部分6に付着した際の、第2金属層2における腐食の状況について説明する。図10から図12は、第2金属層における腐食の状況を示す腐食評価部品4の部分拡大概略断面図である。

図10は、第2金属層2が液滴7によって腐食される前の状態を示す。図10に示されているように、水のような液滴7が貫通孔Hの内部に滞留する。液滴7は、露出部分6における上面2aに接触している。液滴7は、塩化物イオンなどの腐食因子を含む。
図11は、液滴7によって第2金属層2の腐食が開始した状態を示す。液滴7が貫通孔Hの内部に滞留すると、図11に示されているように、第2金属層2において腐食が発生する。このようにして、液滴7が接触している露出部分6における第2金属層2が-Z方向に向かって減肉することで、上面2aに腐食孔hが形成される。腐食孔hの深さt1は、上面2aから、腐食孔hにおいて当該上面2aから最も奥まった位置までの距離である。腐食孔hは、第1金属層1に達していない。腐食孔hの幅t2は、貫通孔Hの内周幅以下である。
図12は、液滴7によって第2金属層2の腐食が進行した状態を示す。第2金属層2における腐食が進行すると、腐食孔hは、第1金属層1に達する。後述する第2金属層2における犠牲防食機能により、図12に示されているように、被覆部分9における第2金属層2が減肉する。腐食孔hの幅t2は、貫通孔Hの内周幅より大きくなる。
被覆部分9における腐食は以下のメカニズムで進行する。
被覆部分9と比較して、露出部分6は酸素が外部から供給されやすい。そのため、露出部分6においては、下記の式(1)で示される酸素の還元反応(カソード反応)が優位となって進行する。

一方、被覆部分9は、Z方向において第1金属層1と絶縁層5とに挟まれている。そのため、被覆部分9は酸素が外部から供給されにくい。そのため、被覆部分9においては、下記の式(2)で示されるアルミニウムの酸化反応(アノード反応)と、式(3)で示される亜鉛の酸化反応(アノード反応)とが優位となって進行する。
このようにして、露出部分6および被覆部分9による酸素濃淡電池が形成される。その結果、図11に示されるように、第2金属層2における腐食が進行する。
第2金属層2は、第1金属層1より電位が卑である。そのため、図12のように第2金属層2から第1金属層1の表面が露出しても、第2金属層2における犠牲防食機能により、第2金属層2における腐食が加速される。第2金属層2の減肉により露出した第1金属層1の表面においては、式(1)で示される酸素の還元反応が進行する。一方、被覆部分9における第2金属層2においては、式(2)で示されるアルミニウムの酸化反応と、式(3)で示される亜鉛の酸化反応とが進行する。
式(2)および式(3)で示される酸化反応により発生したアルミニウムイオン(Al+3)および亜鉛イオン(Zn+2)は被覆部分9における第2金属層2に蓄積する。その結果、電気的中性条件を満たすために、例えば、露出部分6における液滴7に含まれる塩化物イオン(Cl-)が露出部分6から被覆部分9における液滴7に泳動する。つまり、被覆部分9における液滴7の塩化物イオン(Cl-)の濃度が増加する。
また、下記の式(4)で示される亜鉛の加水分解反応と、式(5)で示されるアルミニウムの加水分解反応が進行する。その結果、液滴7の中に含まれる水素イオン(H+)が増加し、液滴7におけるpH(水素イオン指数)が減少する。
このような、液滴7に含まれる塩化物イオン(Cl-)の濃度の増加および液滴7のpHの低下によって、第2金属層2の腐食がさらに進行する。このようにして、腐食評価部品4を用いて、露出部分6に腐食を発生させ、かつ進行をさせることができる。腐食評価部品4において露出部分6以外の領域を絶縁層5で覆っている。そのため、実環境で稼働している伝熱管13において隣合うフィン14の間に形成されている隙間領域Qに液滴7が付着している状態を当該腐食評価部品4を用いて模擬することができる。
フィン14は犠牲陽極層19と同様に、亜鉛を含むアルミニウム合金が使用されている。フィン14に含まれる亜鉛の濃度は犠牲陽極層19に含まれる亜鉛の濃度以上であることが多い。
前述したように、自然環境において亜鉛はアルミニウムより電位が卑である。そのため、アルミニウム合金に含まれる亜鉛の濃度が大きいと、腐食速度は大きくなる。つまり、フィン14における腐食速度は、犠牲陽極層19の腐食速度以上となる。その結果、フィン14に犠牲防食機能が働き、犠牲陽極層19を防食することができる。このようにして、犠牲陽極層19の寿命を延ばすことができる。
母材20、犠牲陽極層19、フィン14の各々における腐食速度は、フィン14≧犠牲陽極層19>母材20の関係性となる。実環境において、フィン14は、犠牲陽極層19より早く腐食する、または、フィン14は、犠牲陽極層19と同時に腐食する。その結果、犠牲陽極層19における腐食速度は小さくなる。一方、腐食評価部品4において絶縁層5がフィン14を模擬する。絶縁層5は腐食しないため、第2金属層2における腐食速度は実環境よりも大きくなる。
<作用効果>
本開示に従った腐食評価部品4は、第1金属層1と、第2金属層2と、絶縁層5とを備える。第2金属層2は、第1金属層1の上に配置されており、かつ第1金属層1より電位が卑である。絶縁層5は第2金属層2を覆う。第2金属層2は、上面2aを有する。上面2aは、第1金属層1に接している面の反対に位置する。絶縁層5には、貫通孔Hが設けられている。貫通孔Hから上面2aの一部が露出している。
本開示に従った腐食評価部品4は、第1金属層1と、第2金属層2と、絶縁層5とを備える。第2金属層2は、第1金属層1の上に配置されており、かつ第1金属層1より電位が卑である。絶縁層5は第2金属層2を覆う。第2金属層2は、上面2aを有する。上面2aは、第1金属層1に接している面の反対に位置する。絶縁層5には、貫通孔Hが設けられている。貫通孔Hから上面2aの一部が露出している。
このようにすることで、複数のフィン14が配置されている領域における伝熱管13の犠牲陽極層19の腐食状態を評価することができる。
上記腐食評価部品4によれば、第1金属層1を構成する材料は、アルミニウム合金である。第2金属層2を構成する材料は、亜鉛を含むアルミニウム合金である。
このようにすれば、第2金属層2は、第1金属層1より電位が卑となる。また、金属体3は、伝熱管13を模擬した構成を有するため、実機の熱交換器10における犠牲陽極層19の腐食状態を模擬することできる。
上記腐食評価部品4によれば、第2金属層2は、第1金属層1にクラッドにより接合されている。
このようにすれば、第2金属層2が伝熱管13の犠牲陽極層19を模擬する金属体3を得ることができる。
上記腐食評価部品4によれば、第2金属層2は、亜鉛溶射により形成されている。
このようにすれば、第2金属層2が伝熱管13の犠牲陽極層19を模擬する金属体3を得ることができる。

本開示に従った熱交換器10は、腐食評価部品4と、伝熱管13と、複数のフィン14とを備える。複数のフィン14は、伝熱管13に取り付けられる。伝熱管13は、フィン被覆領域17と、フィン被覆領域17以外の露出領域18とを含む。フィン被覆領域17は、複数のフィン14が取り付けられる。腐食評価部品4は、露出領域18に配置されている。
このようにすれば、腐食評価部品4が熱交換器10の運転の妨げにならない。
上記熱交換器10によれば、隣合う複数のフィン14間の距離W1が、貫通孔Hの内周幅W2と同じである。

このようにすれば、腐食評価部品4は、実機の熱交換器10における犠牲陽極層19の腐食状態をより精確に模擬することできる。

このようにすれば、第2金属層2は、第1金属層1より電位が卑となる。また、金属体3は、伝熱管13を模擬した構成を有するため、実機の熱交換器10における犠牲陽極層19の腐食状態を模擬することできる。
上記熱交換器10によれば、上面2aが鉛直方向上向き(z方向)になるように腐食評価部品4が露出領域18に配置される。
このようにすれば、貫通孔Hに液滴7を滞留させることができる。
本開示に従った空気調和器300は、熱交換器10を備える。

このようにすれば、腐食評価部品4を熱交換器10の内部、たとえば伝熱管13に取り付けることで、空気調和器300における熱交換器10の腐食状況を推定することができる。
実施の形態2.
<腐食評価部品の構成>
図13は、実施の形態2に係る腐食評価部品4の概略断面図である。図13は、図7に対応する。図13に示された腐食評価部品4は、基本的には図6および図7に示された腐食評価部品4と同様の構成を備え、同様の効果を得ることができるが、絶縁層5に内周幅が互いに異なる貫通孔Hが設けられている点で異なる。
<腐食評価部品の構成>
図13は、実施の形態2に係る腐食評価部品4の概略断面図である。図13は、図7に対応する。図13に示された腐食評価部品4は、基本的には図6および図7に示された腐食評価部品4と同様の構成を備え、同様の効果を得ることができるが、絶縁層5に内周幅が互いに異なる貫通孔Hが設けられている点で異なる。
図13に示されているように、貫通孔Hは、第1貫通孔H1と、第2貫通孔H2とを含む。第2貫通孔H2の内周幅W4は、第1貫通孔H1の内周幅W3と異なる。つまり、Z方向からみた平面視において、第1貫通孔H1から露出している露出部分6の面積は、第2貫通孔H2から露出している露出部分6の面積と異なる。このように、1つの腐食評価部品4において、内周幅がそれぞれ異なる貫通孔Hが絶縁層5に設けられてもよい。
露出部分6の大きさが異なると、露出部分6の各々における腐食速度が異なると考えられる。前述したように、第2金属層2の腐食が進行すると、被覆部分9における絶縁層5と第1金属層1の間の隙間に亜鉛イオン(Zn+2)が蓄積する。蓄積した亜鉛イオン(Zn+2)は、被覆部分9から露出部分6に泳動すると、被覆部分9における液滴7の塩化物イオン(Cl-)の濃度の増加が抑制される。また、液滴7におけるpHの低下が抑制される。つまり、露出部分6の面積が大きいと、被覆部分9における液滴7の塩化物イオン(Cl-)の濃度の増加が大きく抑制され、かつ液滴7におけるpHの低下が大きく抑制されるため、第2金属層2における腐食速度が小さくなる。一方で、露出部分6の面積が小さいと、第2金属層2における腐食速度が大きくなる。
このように、露出している面積が互いに異なる露出部分6が複数あることで、第2金属層2の腐食速度と、露出部分6の面積との関係性を得ることができる。つまり、隙間腐食が発生しづらい隙間領域Qの大きさを把握することができる。その結果、隙間腐食が発生しづらい熱交換器10を設計することができる。
<作用効果>
上記腐食評価部品4によれば、貫通孔Hは、第1貫通孔H1と、第2貫通孔H2とを含む。第2貫通孔H2の内周幅W4は、第1貫通孔H1の内周幅W3と異なる。

このように、露出している面積が互いに異なる露出部分6が複数あることで、第2金属層2の腐食速度と、露出部分6の面積との関係性を得ることができる。つまり、隙間腐食が発生しづらい隙間領域Qの大きさを把握することができる。その結果、隙間腐食が発生しづらい熱交換器10を設計することができる。
上述した腐食評価部品4による効果を検証するために以下のような実験を行った。
(実験)
<サンプル>
図6および図7に示されている腐食評価部品4と同様の構成を有するサンプル1に係る腐食評価部品4を3つ準備した。サンプル1に係る金属体3として、実際の熱交換器10に用いられているA3003合金を使用した。A3003合金はマンガンが添加されたアルミニウム合金である。A3003合金は1枚の板である。使用したA3003合金の寸法は、縦40mm×横20mm×厚さ1mmであった。

図6および図7に示されている腐食評価部品4と同様の構成を有するサンプル1に係る腐食評価部品4を3つ準備した。サンプル1に係る金属体3として、実際の熱交換器10に用いられているA3003合金を使用した。A3003合金はマンガンが添加されたアルミニウム合金である。A3003合金は1枚の板である。使用したA3003合金の寸法は、縦40mm×横20mm×厚さ1mmであった。
亜鉛溶射を用いてA3003合金の表層に第2金属層2を形成した。第1金属層1は、A3003合金である。第2金属層2は、溶射された亜鉛を含む。第2金属層2に含まれる亜鉛の濃度は、2質量パーセントであった。第1金属層1の厚さは約0.9mmであり、第2金属層2の厚さは約0.1mmであった。
上記の金属体3を絶縁層5で覆った。絶縁層5として、めっき用のポリエステル製テープを用いた。絶縁層5の厚さは、0.1mmだった。図6に示されているように、錐を用いて6つの貫通孔Hが設けられた絶縁層5を、金属体3に貼り付けた。その後、貫通孔Hが設けられている領域以外の領域を覆うテープを貼り付けた。Z方向から見た平面視において、貫通孔Hの形状は円形である。当該貫通孔Hにおける径(内周幅W2)は、いずれかも約0.5mmである。複数の貫通孔H間の距離は10mmである。
サンプル1に係る腐食評価部品4が熱交換器10における犠牲陽極層19の腐食状況を模擬できていることを確認するために、サンプル2に係る熱交換器10を準備した。サンプル2に係る熱交換器10は、実環境で使用される前の熱交換器10の一部を切り出した熱交換器10である。サンプル2に係る熱交換器10の寸法は、縦(z方向に沿った長さ)約150mm×横(z方向に対して垂直であり、伝熱管13が延在する方向に沿った長さ)約150mm×厚さ(図4の奥行き方向に沿った長さ)約30mmであった。
上記のサンプル1に係る腐食評価部品4およびサンプル2に係る熱交換器10を用いて、腐食加速試験を実施した。アルミニウムは塩害環境において腐食速度が大きい。そのため、噴霧液として人工海水(八洲薬品株式会社製、アクアマリン)を用いた。試験槽に3つのサンプル1に係る腐食評価部品4、およびサンプル2に係る熱交換器10を投入した後、表1に記載の試験条件で噴霧、湿潤、乾燥の3つの工程を順に実施し、この3つの工程を繰り返した。
試験開始から、500時間、1000時間、2000時間経過後にサンプル1に係る腐食評価部品4およびサンプル2に係る熱交換器10の各々を試験槽から取り出した。試験槽から取り出されたサンプル1に係る腐食評価部品4およびサンプル2に係る熱交換器10の各々は、樹脂で包埋される。包埋された腐食評価部品4および熱交換器10の各々を研磨することで、各々における断面を露出させる。当該断面をデジタルマイクロスコープを用いて第2金属層2および犠牲陽極層19に形成された腐食孔hの深さt1および幅t2を計測した。
サンプル1に係る腐食評価部品4において、6つの露出部分のうち、特に腐食が進行していた露出部分6における腐食孔hの最大深さおよび最大幅を計測した。サンプル2に係る熱交換器10において、任意の3つの隙間領域Qにおける腐食孔hの深さt1および幅t2を計測した。
<試験結果>
表2に腐食加速試験の試験結果を示す。表1には、サンプル1に係る腐食評価部品4およびサンプル2に係る熱交換器10の各々における各時間経過後における、腐食孔hの深さt1および幅t2を示す。
試験開始から500時間経過後において、サンプル1に係る腐食評価部品4の第2金属層2に形成された腐食孔hの最大深さは、0.075mmであり、最大幅は0.847mmであった。第2金属層2に形成されていた腐食孔hは、図12に示されている腐食孔hと同様に、腐食孔hの幅t2が貫通孔Hの内周幅W2より大きい開口の広い腐食孔hであった。
試験時間2000hにおいて、サンプル2に係る熱交換器10の犠牲陽極層19に形成された腐食孔hの形態は、腐食評価部品4の第2金属層2に形成されていた腐食孔hの形態と類似していた。そのため、腐食評価部品4によっては、第2金属層2に形成される腐食孔hは熱交換器10の犠牲陽極層19に形成される腐食孔hの形態を再現できていることが分かった。
表1に示されているように、サンプル1に係る腐食評価部品4およびサンプル2に係る熱交換器10の各々において、試験時間の経過に伴い腐食孔hの深さt1および幅t2が大きくなっていることが分かる。同じ試験時間経過後において、サンプル1に係る腐食評価部品4の第2金属層2に形成された腐食孔hの幅t2は、サンプル2に係る熱交換器10の犠牲陽極層19に形成された腐食孔hの幅t2の約2倍であった。この結果から、腐食評価部品4の第2金属層2における腐食速度は、熱交換器10における犠牲陽極層19における腐食速度より大きいことが分かった。以上の結果から腐食評価部品4の効果を確認できた。
次に、実環境における腐食評価部品4の腐食状況を評価した。実環境で稼働している熱交換器10のヘアピン部13bに、図9に示されているように、固定具30を用いて腐食評価部品4を取り付けた。固定具30として、対候性を有する結束バンドを使用した。腐食評価部品4は上記の腐食加速試験で使用した腐食評価部品4と同じ寸法で製造した。室外機100を稼働させ、1年後に腐食評価部品4を回収した。
回収した腐食評価部品4に対して、上記腐食加速試験と同様の方法で、露出部分6に形成された腐食孔hの深さt1および幅t2を観察および計測した。第2金属層2に形成された腐食孔hの最大深さは0.075mmであり、最大幅は0.423mmであった。この結果から、実環境において稼働している室外機100の伝熱管13の腐食状況を早期に評価することができる。
今回開示された実施の形態はすべての点で例示であって制限的なものではないと考えられるべきである。矛盾のない限り、今回開示された実施の形態の少なくとも2つを組み合わせてもよい。本開示の基本的な範囲は、上記した説明ではなく請求の範囲によって示され、請求の範囲と均等の意味および範囲内でのすべての変更が含まれることを意図される。

- 第1金属層と、
前記第1金属層の上に配置されており、かつ前記第1金属層より電位が卑である第2金属層と、
前記第2金属層を覆う絶縁層とを備え、
前記第2金属層は、前記第1金属層に接している面の反対に位置する上面を有し、
前記絶縁層には、貫通孔が設けられており、
前記貫通孔から前記上面の一部が露出している、腐食評価部品。 - 前記貫通孔は、第1貫通孔と、第2貫通孔とを含み、
前記第2貫通孔の内周幅は、前記第1貫通孔の内周幅と異なる、請求項1に記載の腐食評価部品。 - 前記第1金属層を構成する材料は、アルミニウム合金であり、
