Abstract

本発明の目的は、溶剤への溶解性、溶解安定性に優れ、かつ、優れた耐熱性を有するポリフェニレンエーテル溶融押出成形体、及びポリフェニレンエーテル溶融押出成形体の製造方法を提供することにある。本発明は、ポリフェニレンエーテル成分を含むポリフェニレンエーテル溶融押出成形体であって、ポリフェニレンエーテル成分が、パラ位の結合で連続する繰り返し単位中に、オルト位の結合で接続する転位構造を有するポリフェニレンエーテル成分であり、前記転位構造の量が、前記ポリフェニレンエーテル成分中の全ポリフェニレンエーテル構造単位に対して1.2モル%以上であり、前記ポリフェニレンエーテル成分の重量平均絶対分子量(Mw)が40000g/モル以上であることを特徴とする、ポリフェニレンエーテル溶融押出成形体に関する。

Description

ポリフェニレンエーテル溶融押出成形体及びその製造方法
 本発明は、ポリフェニレンエーテル溶融押出成形体及びその製造方法に関する。
 ポリフェニレンエーテル(以下、「PPE」ともいう。)は、優れた高周波特性、難燃性、耐熱性を有するため、電気・電子分野、自動車分野、食品・包装分野の製品・部品用材料、その他の各種工業材料分野の材料として幅広く用いられている。特に、近年、その低誘電特性や耐熱性を活かし、基板材料等の電気電子用途を含む様々な用途における改質剤としての応用が進められている。
 しかしながら、一般的に、2,6-ジメチルフェノールに代表される1価フェノールから誘導される繰返し単位を有する高分子量のPPEは、クロロホルム等の非常に毒性が高い溶媒には溶解するものの、良溶媒として知られているトルエン等の芳香族系溶媒には溶けにくく、またメチルエチルケトン等のケトン系溶媒には不溶であるという問題があった。そのため、例えば、配線板材料として用いる際には、トルエンやメチルエチルケトン等の樹脂ワニス溶液での取り扱いが困難であった。
 特許文献1には、PPE部分を分子構造内に有し、かつ、この分子末端に、p-エテニルベンジル基やm-エテニルベンジル基等を少なくとも1つ以上有してなる低分子量PPEと、架橋型硬化剤とを含む樹脂組成物が開示されている。
 また、特許文献2には、分子末端にメタクリル基を有する二官能性PPEと、不飽和ポリエステル樹脂又はビニルエステル樹脂と、反応性液体モノマーと、相溶化剤とを含む硬化性組成物が開示されている。
 また、特許文献3には、高分子PPEと多官能フェノールとを再分配反応させることにより得られた、所定骨格を有する多官能フェノールからなる低分子PPE成分と、架橋剤、有機過酸化物を含む樹脂組成物が開示されている。

 特許文献1~3には、PPEをトルエン等の溶剤に溶解させることが記載されているが、これらの文献ではPPEを低分子量化することにより溶解させている。しかしながら、PPEを低分子量化することで、PPE骨格由来の誘電特性や耐熱性が不十分になり得るという課題があった。また、特許文献3に記載の高分子量PPEと多官能フェノールとを再分配反応させて得られた低分子量PPEにおいては、一般的に再分配反応に用いられる有機過酸化物が含有されており、製品中に残留した有機過酸化物が基板の誘電特性に悪影響を及ぼす可能性があった。
 本発明の目的は、溶剤への溶解性、溶解安定性に優れ、かつ、優れた耐熱性を有するポリフェニレンエーテル溶融押出成形体、及びポリフェニレンエーテル溶融押出成形体の製造方法を提供することにある。
 本発明者らは、ポリフェニレンエーテルについて鋭意検討を行った結果、特定量の転位構造を有し、特定の重量平均絶対分子量(Mw)を有するポリフェニレンエーテル成分を含むポリフェニレンエーテル溶融押出成形体とすることにより、上記課題が解決できることを見出し、本発明を完成するに至った。
 すなわち、本発明は、ポリフェニレンエーテル成分を含むポリフェニレンエーテル溶融押出成形体であって、
 ポリフェニレンエーテル成分が、パラ位の結合で連続する繰り返し単位中に、オルト位の結合で接続する転位構造を有するポリフェニレンエーテル成分であり、
 前記転位構造の量が、前記ポリフェニレンエーテル成分中の全ポリフェニレンエーテル構造単位に対して1.2モル%以上であり、
 前記ポリフェニレンエーテル成分の重量平均絶対分子量(Mw)が40000g/モル以上であることを特徴とする、ポリフェニレンエーテル溶融押出成形体に関する。
 ポリフェニレンエーテル成分のMark-Houwink-Sakurada式を用いて求められた分子形態パラメータαが、0.550以上0.650以下であることが好ましい。
 前記ポリフェニレンエーテル成分の絶対分子量から求めたZ平均分子量(Mz)と前記重量平均絶対分子量(Mw)の比(Mz/Mw)が2.5以下であることが好ましい。
 前記パラ位の結合で連続する繰り返し単位が、下記一般式(1):
(式中、R、Rは、それぞれ独立に、水素原子、又は、置換基を有していてもよい炭素数1~10の炭化水素基であり、Rは、それぞれ独立に、置換基を有していてもよい炭素数1~10の炭化水素基を表す)
で表される繰り返し単位であり、前記転位構造が、下記一般式(2):

で表される構造であることが好ましい。
 前記ポリフェニレンエーテル溶融押出成形体のガラス転移温度が205℃以上であることが好ましい。
 前記ポリフェニレンエーテル溶融押出成形体が、ポリフェニレンエーテルペレットであってもよい。
 また、本発明は、前記ポリフェニレンエーテル溶融押出成形体を製造する方法であって、
 原料であるポリフェニレンエーテルを、シリンダー及びスクリューを備えた押出機により、スクリューの周速が10m/min以上、押出温度が260℃以上で溶融押出する工程を有することを特徴とするポリフェニレンエーテル溶融押出成形体の製造方法に関する。
 前記押出機内での滞留時間が5分以下であることが好ましい。
 高分子量PPE成分は、通常、溶剤への溶解性が低く、特に、PPE成分を高含有量で含む場合や、PPE成分を単独で含む場合は、トルエン等の溶剤への溶解が難しいとされていた。本発明のPPE溶融押出成形体は、パラ位の結合で連続する繰り返し単位中に、オルト位の結合で接続する転位構造(以下、メチレンブリッジ転位構造(MBR)とも言う。)を特定量含むPPE成分を含むことで、前記PPE成分の重量平均絶対分子量(Mw)が40000g/モル以上と非常に高分子量のPPE成分を含むにも関わらず、トルエン等の溶剤への溶解性が良好になり、かつ、溶解安定性も良好になるものである。このような効果を奏する詳細なメカニズムは不明であるが、分岐鎖の長い分子構造が一定量以上の転位構造を有することで、分子鎖が球状に近づき、分子鎖の広がりが小さくなり、その結果、溶剤への溶解後のポリマー分子の配向や再凝集が少なく、溶剤への溶解性や溶解安定性が良好になると考えられる。また、本発明のPPE溶融押出成形体は、重量平均絶対分子量(Mw)が40000g/モル以上と非常に高分子量のPPE成分を含むため、耐熱性に優れるものである。
本発明のPPE溶融押出成形体の製造方法の一実施形態を模式的に示す断面図である。
1.PPE溶融押出成形体
 本発明のPPE溶融押出成形体は、PPE成分を含み、
 前記PPE成分が、パラ位の結合で連続する繰り返し単位中に、オルト位の結合で接続する転位構造を有するPPE成分であり、
 前記転位構造の量が、前記PPE成分中の全PPE構造単位に対して1.2モル%以上であり、
 前記PPE成分の重量平均絶対分子量(Mw)が40000g/モル以上であることを特徴とする。
<PPE成分>
 本発明で用いるPPE成分は、パラ位の結合で連続する繰り返し単位中に、オルト位の結合で連続する転位構造を有するPPEを含むものである。ここで、「オルト位の結合で接続する転位構造」とは、主鎖のパラ位の結合で連続する繰り返し単位中の一部に、オルト位で結合で接続して、連続する側鎖を形成した構造であり、側鎖は、パラ結合で連続する繰り返し単位から形成されていてもよく、また、その中に部分的にオルト位で結合で接続する部分を有していてもよい。
 前記パラ位の結合で連続する繰り返し単位としては、下記一般式(1):

で表される転位構造を有することが好ましい。前記一般式(2)中の「~」は、その先の構造は特に限定されないことを示す。「~」の部分は、パラ結合で連続するフェニレンエーテル単位から形成されていてもよく、また、その中に部分的にオルト位で結合で接続する部分を有していてもよい。
 前記転位構造は、例えば、以下の式で表される転位反応により形成され、メチレンブリッジ転位と呼ばれることもある。
 前記一般式(1)、(2)中のR、R、Rにおける炭素数1~10の炭化水素基としては、例えば、メチル基、エチル基、プロピル基、イソプロピル基、n-ブチル基、イソブチル基、t-ブチル基、ペンチル基、シクロペンチル基、ヘキシル基、シクロヘキシル基、オクチル基、デシル基等の炭素数1~10のアルキル基;フェニル基、4-メチルフェニル基、1-ナフチル基、2-ナフチル基等の炭素数6~10のアリール基;ベンジル基、2-フェニルエチル基、1-フェニルエチル基等の炭素数7~10のアラルキル基等を挙げることができる。
 前記炭化水素基が置換基を有する場合、その置換基としては、フッ素原子等のハロゲン原子、メトキシ基等のアルコキシ基等が挙げられる。置換基を有する炭化水素基の具体例としては、例えば、トリフルオロメチル基等を挙げることができる。
 これらの中でも、R、Rとしては、水素原子、メチル基が好ましく、水素原子がより好ましく、Rとしては、メチル基が好ましい。
 前記R3’は、前記Rから水素原子が1個除かれた2価の基を表し、メチレン基が好ましい。
 前記一般式(1)の繰り返し単位としては、具体的には、2,6-ジメチル-1,4-フェニレンエーテル、2,6-ジエチル-1,4-フェニレンエーテル、2-メチル-6-エチル-1,4-フェニレンエーテル、2,6-ジプロピル-1,4-フェニレンエーテルから誘導される繰り返し単位を挙げることができる。これらの中でも、2,6-ジメチル-1,4-フェニレンエーテルから誘導される繰り返し単位が好ましい。
 前記転位構造を有するPPE成分は、前記一般式(1)の繰り返し単位を有する単独重合体、又は異なる2種以上の一般式(1)の繰り返し単位を含有する共重合体中に、前記一般式(2)で表される転位構造を有するものが好ましい。
 また、前記転位構造を有するPPE成分は、本発明の効果を損なわない範囲で、前記一般式(1)以外の繰り返し単位を含むことができ、その場合は、前記一般式(1)の繰り返し単位と一般式(1)以外の繰り返し単位を含む共重合体中に前記一般式(2)で表される転位構造を有するものとすることができる。このような一般式(1)以外の繰り返し単位の含有量は、本発明の効果を損なわない範囲であれば特に限定されないが、例えば、前記共重合体中に5モル%以下程度であることが好ましく、含まないことがより好ましい。
 前記転位構造を有するPPE成分における転位構造の量(以下、「転位量」ともいう。)が、PPEを構成する全構造単位に対して1.2モル%以上であり、1.5モル%以上が好ましく、1.8モル%以上がさらに好ましい。また、前記転位量は、15モル%以下が好ましく、10モル%以下がより好ましく、8モル%以下がさらに好ましい。転位構造を有するPPE成分における転位量が前記範囲にあることで、屈曲構造が多くなり、溶剤への溶解後のポリマー分子の配向や再凝集が少なく、溶剤への溶解性が良好になる。また、得られたPPE溶液が安定性に優れる(即ち、溶解安定性に優れる)。
 前記転位構造は、核磁気共鳴スペクトル(H-NMR)測定において、3.8~4.0ppmの範囲と6.8~7.0ppmの範囲にピークを示すことが好ましい。通常、PPEは、6.4~6.6ppm付近にピークを示し、これは、PPE主鎖中のベンゼン環の3、5位の水素原子に由来するピークである。前記転位構造を有するPPEは、前記6.4~6.6ppm付近のピークに加え、3.8~4.0ppmの範囲と6.8~7.0ppmの範囲にピークを示す。前記3.8~4.0ppmの化学シフトは、前記転位構造中のR3’で示される2価の基(例えば、メチレン基等)のプロトンに由来するものであり、前記6.8~7.0ppmの化学シフトは、前記転位構造中のPPEの3、5位のR、R基のプロトン(例えば、オルト位にメチレン基を介して結合しているベンゼン環の3位と5位の水素原子)に由来するものである。
 前記PPE成分の重量平均絶対分子量(Mw)は、40000g/モル以上であり、42000g/モル以上が好ましく、44000g/モル以上がより好ましい。また、重量平均絶対分子量(Mw)は、150000g/モル以下が好ましく、100000g/モル以下がより好ましく、80000g/モル以下がさらに好ましい。前記重量平均絶対分子量(Mw)を前記範囲にすることで、耐熱性と溶剤の溶解性、溶解安定性の観点から好ましい。ここで、絶対平均分子量(Mw)とは、ポリマーの真の重量平均分子量である。従来のゲル浸透クロマトグラフィー(GPC)法により測定される重量平均分子量は、既知の分子量を有する直鎖ポリスチレンを標準ポリマーとして用いて求められる相対的な重量平均分子量であり、ポリマー中に分岐構造が存在する場合には、正確に分子量を評価できない場合があった。重量平均絶対分子量(Mw)は、所定のカラムと多角度光散乱検出器を装備したGPC装置により測定されるものであり、分岐構造等のポリマー構造に影響されることなく、分子量を正確に測定できるものである。重量平均絶対分子量(Mw)の測定方法としては、本分野において知られている方法であればよく、特に限定されないが、例えば、後述する実施例に記載の方法により測定することができる。この重量平均絶対分子量(Mw)は、従来のGPC法で得られるポリスチレン換算値(相対値)により求められる重量平均(相対)分子量とは異なるものである。
 PPE成分の分子形態パラメータαが、0.550以上が好ましく、0.552以上がより好ましく、0.555以上がさらに好ましい。また、前記分子形態パラメータαは、0.650以下が好ましく、0.640以下がより好ましく、0.630以下がさらに好ましく、0.600以下が特に好ましい。分子形態パラメータαが前記範囲にあることで、PPE成分の重量平均絶対分子量(Mw)が高いにも関わらず、分子鎖が球状に近づく傾向にあると考えられ、分子鎖の広がりが小さくなり、その結果、溶剤への溶解後のポリマー分子の配向や再凝集が少なく、溶剤への溶解性がより向上するため、好ましい。また、得られたPPE溶液の溶解安定性に優れるため好ましい。また、分子形態パラメータαが前記範囲にあることで、トルエン等の溶媒に室温で溶解できるため好ましい。前記分子形態パラメータαは、前記転位構造に起因するものの、転位構造量のみによって決まるものではなく、転位構造の位置等によるポリマー鎖の分岐構造状態や屈曲構造状態等の構造状態により決定される。ここで、前記分子形態パラメータαとは、固有粘度[η]と分子量(M)との間に成立するMark-Houwink-Sakurada式([η]=K・Mα、Kは係数)において、分子量の対数を横軸とし、固有粘度の対数を縦軸とした両対数プロットの傾きから求めたものであり、本発明においては、重量平均絶対分子量(Mw)の対数を横軸とし、固有粘度の対数を縦軸とした両対数プロットの傾きから求めた。
 前記PPE成分の絶対分子量から求めたZ平均分子量(Mz)と前記重量平均絶対分子量(Mw)の比(Mz/Mw)が2.5以下であることが好ましく、2.48以下がより好ましく、2.46以下がさらに好ましい。Mz/Mwの下限値としては特に限定されるものではないが、例えば、2が好ましい。Mz/Mwが前記範囲にあることで、溶剤への溶解性に優れるため好ましい。また、得られたPPE溶液の品質が安定する傾向があり、好ましい。ここで、Z平均分子量とは、分子量の2乗を重みとする加重平均によって求められる平均分子量である。測定方法は、実施例に記載の方法により測定することができる。
 前記PPE成分のZ平均分子量(Mz)は、80000g/モル以上が好ましく、90000g/モル以上がより好ましく、100000g/モル以上がさらに好ましい。また、Z平均分子量(Mz)は、200000g/モル以下が好ましく、190000g/モル以下がより好ましく、180000g/モル以下がさらに好ましい。
 前記PPE成分の数平均絶対分子量(Mn)は、16000g/モル以上であることが好ましく、17000g/モル以上がより好ましく、18000g/モル以上がさらに好ましい。また、数平均絶対分子量(Mn)は、100000g/モル以下が好ましく、80000g/モル以下がより好ましく、70000g/モル以下がさらに好ましい。前記数平均絶対分子量(Mn)を前記範囲にすることで、耐熱性と溶剤の溶解性、溶解安定性の観点から好ましい。ここで、数平均分子量(Mn)とは、ポリマーの真の数平均分子量であり、前記重量平均絶対分子量(Mw)と同様に、所定のカラムと多角度光散乱検出器を装備したGPC装置により測定されるものである。この数平均絶対分子量(Mn)は、従来のGPC法で得られるポリスチレン換算値(相対値)により求められる数平均(相対)分子量とは異なるものである。
 本発明で用いるPPE成分には、転位構造を有さないPPEを含んでいてもよい。転位構造を有さないPPEとしては、前記一般式(1)の繰り返し単位を有する単独重合体、異なる2種以上の一般式(1)の繰り返し単位を含有する共重合体や、前記一般式(1)の繰り返し単位と一般式(1)以外の繰り返し単位を有する共重合体等を挙げることができる。前記共重合体における一般式(1)以下の繰り返し単位の含有量としては、前述のものを挙げることができる。
 また、本発明で用いるPPE成分には、低分子量のPPEを含んでいてもよい。低分子量のPPEの分子量としては、重量平均絶対分子量(Mw)が40000g/モル未満のものを挙げることができる。
 PPE成分の含有量が、成形体を形成する全成分中95質量%以上であることが好ましく、98質量%以上であることがより好ましく、実質的にPPE成分のみ(100質量%)からなることがさらに好ましい。PPE溶融押出成形体における前記PPE成分の含有量が前記範囲にあることで、得られた成形体の機械的強度に優れるのみならず、耐熱性、耐薬品性、難燃性等に優れるものであり、好ましい。
<PPE成分以外の成分>
 本発明のPPE溶融押出成形体には、前記PPE成分以外の樹脂成分を含むことができる。PPE成分以外の樹脂成分としては、スチレン、ポリエチレン、ポリプロピレンやポリアミド4、ポリアミド6、ポリアミド10、ポリアミド11、ポリアミド66、ポリアミド6T、ポリアミド6T/11等のポリアミド、ポリエチレンテレフタレート、ポリブチレンテレフタレート等のポリエステル、ポリカーボネート等を挙げることができる。但し、その含有量は、5質量%以下であることが好ましく、2質量%以下であることがより好ましく、含まない(0質量%)ことがさらに好ましい。
 また、本発明のPPE溶融押出成形体には、本発明の効果を損なわない範囲で、滑剤、可塑剤、酸化防止剤、紫外線吸収剤、ダル剤、静電防止剤等の添加剤も添加することができる。
<PPE溶融押出成形体>
 本発明のPPE溶融押出成形体は、後述のPPE溶融押出成形体の製造方法により製造することもできる。
 PPE溶融押出成形体のガラス転移点温度は、特に限定されないが、205℃以上が好ましく、206℃以上がより好ましい。ガラス転移温度が前記範囲にあることで、耐熱性が高くなるため好ましい。また、ガラス転移温度の上限値は特に限定されるものでは無いが、230℃以下が好ましく、220℃以下がさらに好ましい。
 溶融押出成形体の形状は、特に限定されるものではなく、例えば、ペレット状、フィルム状、シート状、板状、パイプ状、チューブ状、棒状、繊維状、不織布状、紙状、布帛状等の種々の形状に成形することができる。
 本発明のPPE溶融押出成形体は、溶剤への溶解性、溶解安定性に優れるものである。溶解可能な溶剤としては、メタノール、エタノール、イソプロピルアルコール等のアルコール系溶剤;酢酸メチル、酢酸エチル、酢酸ブチル等の酢酸エステル系溶剤;アセトン、メチルエチルケトン等のケトン系溶剤;トルエン等の芳香族系溶剤;ジオキサン等の環状エーテル系溶剤等を挙げることができる。これらの溶剤の単独に溶解することもできるし、これらの2種以上を混合した溶剤にも溶解することができる。
 また、本発明のPPE溶融押出成形体は、上記溶剤への溶解時の温度は、高温を必要とするものではなく、室温~60℃程度で溶解可能である。また、PPE溶融押出成形体溶液の固形分濃度は、特に限定されるものではなく、PPEの使用用途に応じて適宜設定することができるが、本発明のPPE溶融押出成形体溶液は、5~80質量%程度の固形分濃度とすることができる。
2.PPE溶融押出成形体の製造方法
 本発明のPPE溶融押出成形体の製造方法は、原料であるPPEを、シリンダー及びスクリューを備えた押出機により、スクリューの周速が10m/min以上、押出温度が260℃以上で溶融押出する工程を有することを特徴とする。
 原料であるPPEとしては、前記一般式(1)の繰り返し単位を有する単独重合体、又は異なる2種以上の一般式(1)の繰り返し単位を含有する共重合体や、前記一般式(1)の繰り返し単位と一般式(1)以外の繰り返し単位を有する共重合体を挙げることができる。前記共重合体における一般式(1)以外の繰り返し単位の含有量としては、前述のものを挙げることができる。これらの中でも、前記一般式(1)の繰り返し単位を有する単独重合体が好ましい。
 前記一般式(1)の繰り返し単位を有する単独重合体としては、具体的には、ポリ(2,6-ジメチル-1,4-フェニレンエーテル)、ポリ(2,6-ジエチル-1,4-フェニレンエーテル)、ポリ(2-メチル-6-エチル-1,4-フェニレンエーテル)、ポリ(2,6-ジプロピル-1,4-フェニレンエーテル)等を挙げることができるが、これらの中でも、ポリ(2,6-ジメチル-1,4-フェニレンエーテル)が好ましい。
 前記ポリ(2,6-ジメチル-1,4-フェニレンエーテル)としては、市販品も好適に用いることができ、具体的は、例えば、SABIC Innovative Plastic製のPPO640、PPO646、PPOSA120、旭化成ケミカルズ(株)製のザイロンS201A、ザイロンS202A等を挙げることができる。
 前記原料であるPPEのガラス転移点温度は、170℃以上であることが好ましく、200℃以上であることがより好ましく、210℃以上であることさらに好ましい。また、ガラス転移点温度の上限値は特に限定されないが、230℃以下であることが好ましい。原料であるPPEのガラス転移点温度が前記範囲にあることで、高い耐熱性を有するPPE溶融押出成形体が得られるため、好ましい。
 また、本発明で用いる原料には、異なるガラス転移点温度を有するPPEを2種以上含んでいてもよく、具体的には、前記ガラス転移点温度が170℃以上であるPPEに加えて、ガラス転移点温度が170℃未満のPPEを含むことができる。ガラス転移点温度が170℃未満のPPEを加えることで、溶融粘度が低下して、流動性が向上するものの、PPE中の転位量が低下する傾向にある。
 原料であるPPE中、前記ガラス転移点温度が170℃以上であるPPEの含有量は、80質量%以上であることが好ましく、90質量%以上であることがより好ましく、95質量%以上であることがさらに好ましく、ガラス転移点温度が170℃以上であるPPEのみからなることが特に好ましい。また、ガラス転移点温度が170℃以上であるPPEの含有量の上限値は特に限定されるものではないが、100質量%以下であることが好ましい。本発明においては、ガラス転移点温度が高い(すなわち高分子量)のPPEを前記範囲で含むことが、得られるPPE溶融押出成形体の機械的強度、耐熱性、耐薬品性、難燃性等に優れるため、好ましい。
 また、原料であるPPEと共に、PPE成分以外の樹脂成分や添加剤を含むことができる。PPE成分以外の樹脂成分や添加剤としては、前述の通りである。また、PPE成分以外の樹脂成分の含有量は、原料中に5質量%以下であることが好ましく、2質量%以下であることがより好ましく、含まない(0質量%)ことがさらに好ましい。
 前記シリンダー及びスクリューを備えた押出機としては、本分野で通常用いることができる単軸押出機や二軸押出機を用いることができる。本発明においては、二軸押出機を用いることが好ましい。押出機はこれに限定されるものではなく、ポリマーに対してせん断を効果的に行うという目的が達成できるものであればよい。
 前記スクリューの周速は、転位構造が溶剤への溶解に必要な程度発生するスクリューの周速が必要であり、10m/min以上であり、15m/min以上であることが好ましく、20m/min以上であることがより好ましい。また、スクリューの周速の上限値は、特に限定されないが、94.2m/min以下であることが好ましい。本発明においては、スクリュー回転数上げてスクリューの周速を10m/min以上とすることで、溶剤への溶解に必要な転位量を満たすPPEを形成できるものである。
 前記スクリューの形状としては、特に限定されるものではなく、原料であるPPEの転位反応が起こる程度に剪断力を加えることができるものであればよい。
 シリンダー内の温度(押出温度)は、260℃以上であり、280℃以上が好ましく、300℃以上がより好ましい。シリンダー内の温度を前記範囲にすることで、溶剤への溶解に必要な転位量を満たすPPEを形成出来るため好ましい。
 PPE溶融押出成形体(ペレット)を製造する場合の一例を、図1を用いて説明する。原料であるPPEを図1のホッパー1からシリンダー及びスクリューを備えた押出機2に投入し、溶融したPPEはノズルより吐出され、空冷ベルトコンベア3上で冷却され、ペレタイザー4によりペレット化される。
 ノズルからの吐出量は、5g/分以上が好ましく、10g/分以上がより好ましく、15g/分以上がさらに好ましい。また、吐出量の上限は特に限定されないが、50000g/分以下が好ましく、40000g/分以下がより好ましく、30000g/分以下がさらに好ましい。この範囲で吐出することで、溶剤への溶解に必要な転位量とするための滞留時間となるため好ましい。
 また、前記押出機内での滞留時間が5分以下であることが好ましく、3分以下がより好ましく、2分以下がさらに好ましく、1分以下が特に好ましい。押出機内での滞留時間が長くなると、PPEの分子鎖切断がおこり、重量平均絶対分子量(Mw)が小さくなってしまい、その結果、耐熱性等の特性が劣化する傾向があるため、好ましくない。
 得られたPPE溶融押出成形体は、溶剤への溶解性、溶解安定性が高く、かつ、耐熱性に優れるため、例えば、配線板材料、電線被覆材、リチウムイオン電池パッケージ内装用コーティング、モーターコイル線被覆材、耐熱塗料、缶内面塗料、フィルムコンデンサ、絶縁紙等の各種用途に使用することができる。
 以下、実施例及び比較例を示して本発明をより具体的に説明するが、本発明は以下の実施例によって限定されるものではない。なお、以下の実施例における物性等の評価方法は以下の通りである。
(1)ガラス転移温度(Tg)
 TAインスツルメンツ(株)製の示差走査熱量分析計(型式:DSC-Q100)を用いて、得られたPPEペレット2mgを、窒素雰囲気下において30℃から250℃まで、昇温速度10℃/分にて測定し、ガラス転移温度以下のベースラインの延長線と遷移部における最大傾斜を示す接線との交点の温度をガラス転移温度(Tg)とした。
(2)PPE中の転位構造量
 共鳴周波数600MHzのH-NMR測定にて行った。測定装置は、BRUKER社製のNMR装置(装置名:AVANCE-NEO600)を用い、測定は以下の通りに行った。
 実施例及び比較例で得られたPPEペレット10mgを重クロロホルムに溶解後、その溶液を2時間以内にNMRチューブに充填し測定を行った。ロック溶媒には重クロロホルムを用い、待ち時間を1秒、データ取り込み時間を4秒、積算回数を64回とした。また、溶媒として重ベンゼンを用いても良い。
 転位構造量の解析は以下の通り実施した。
 PPEの3、5位のR、R基のプロトンに由来するピークと、転位構造中のR3’で示される2価の基(メチレン基等)のプロトンに由来するピークのそれぞれのピーク積分値をA、Bとし、転位構造量は以下の式により求めた。
 転位構造量(mol%)=(B/(A+B))×100
(3)絶対分子量
 数平均絶対分子量(Mn)、重量平均絶対分子量(Mw)、絶対分子量から求められるZ平均分子量(Mz)、分子量分散(Mz/Mw)は、いずれもゲル浸透クロマトグラフィー(GPC)を用いて求めた。測定条件は以下のとおりである。
 装置:OMNISEC RESOLVE(スペクトリス(株)製)
 検出器:OMNISEC REVEAL(示差屈折率検出器、光散乱検出器、粘度検出器、スペクトリス(株)製)
 カラム:東ソー(株)製TSKgel SuperHM-H(2本を直列に接続)
 溶媒:クロロホルム
 温度:40℃

(4)分子形態パラメータα
 固有粘度と分子量との間に成立するMark-Houwink-Sakurada式により求められる分子形態パラメータαは、前記測定方法により得られた重量平均絶対分子量(Mw)の対数を横軸とし、固有粘度の対数を縦軸とした両対数プロットの傾きから求めた。解析の範囲は、各検出ピーク裾におけるシグナル/ノイズ比が3以上である範囲とした。
(5)スクリューの周速
 スクリューの周速は以下の式により求めた。
 スクリューの周速(m/min)=スクリュー直径(mm)×0.00314×スクリュー回転数(rpm)
(6)溶剤溶解性・溶解安定性
 得られたPPEをトルエンに40℃で溶解し、固形分濃度10質量%と30質量%の溶液を作製した。得られた溶液の溶解直後と室温で1週間静置後の状態を観察し、溶剤溶解性・溶解安定性の状態を確認した。
(溶解直後の溶解性(溶剤溶解性))
 〇:10質量%、30質量%のいずれの濃度においても、透明な溶液であった。
 △:10質量%、30質量%の少なくとも一方の濃度において、溶解しているが濁っていた。
 ×:10質量%、30質量%の少なくとも一方の濃度において、溶け残りがあった。
(室温で1週間静置後の溶解状態(溶解安定性))
 〇:10質量%、30質量%のいずれの濃度においても、溶液が透明であった。
 △:10質量%、30質量%の少なくとも一方の濃度において、溶液が濁っていた。
 ×:10質量%、30質量%の少なくとも一方の濃度において、液が固化した。
実施例1
 ポリ(2,6-ジメチル-1,4-フェニレンエーテル)(PPO(商標登録)640、ガラス転移点温度(Tg):221℃、SABIC Innovative Plastic製)を、(株)テクノベル製2軸押出機(製品名:KZW15TW-45/60MG-NH)を用いて押出した。前記2軸押出機は、シリンダーが6ゾーンを有しており、ホッパー側からシリンダーをそれぞれ、シリンダー1、2、3、4、5、6とし、シリンダー1は280℃に設定し、シリンダー2~6及びシリンダーヘッド部は330℃に設定し、スクリュー回転数は1000rpmに設定してスクリューの周速を33.0m/minとした。吐出量は50g/minで押し出した。
 押出機の下流には、φ3.0mmのノズルを取り付け、押し出された樹脂を金属製のコンベアに落とし、10m/minで引き取り、ストランドカッターでカットし、ペレットを得た。得られたペレットの物性を表1に示す。
 得られたPPEペレットについて、前記「(2)PPE中の転位構造量」の測定方法に基づいて、H-NMR測定を行った。その結果、重クロロホルムを7.28ppmとした際、6.9ppm付近と、6.48ppm付近と、3.87ppm付近にピークが観測された。6.9ppm付近のピークが、転位により発生した(すなわち、転位構造中の)PPEの3、5位のプロトンに、6.48ppm付近のピークが主鎖中のPPEの3、5位のプロトンに、3.87ppm付近のピークが転位により発生したメチレンブリッジのメチレンに対応するピークであった。
実施例2、比較例1、2
 スクリュー回転数、スクリューの周速、吐出量、押出温度、滞留時間を表1に記載のように変更した以外は実施例1と同様にしてペレットを得た。得られたペレットの物性を表1に示す。
 表1に示すように、本発明の実施例で得られたPPEペレットは、PPE成分の重量平均絶対分子量(Mw)が40000g/モル以上と高いにも関わらず、転位構造を1.2モル%以上することで、溶剤に溶解した際の凝集が抑制され、溶剤溶解性に優れ、かつ、溶解安定性に優れたPPEペレットとすることができた。また、実施例で得られたPPEペレットのガラス転移温度が高く、耐熱性に優れるものであった。一方、比較例のPPEペレットは、溶剤溶解性、溶解安定性、耐熱性がいずれも実施例より劣るものであった。

Claims (8)

  1.  ポリフェニレンエーテル成分を含むポリフェニレンエーテル溶融押出成形体であって、
     ポリフェニレンエーテル成分が、パラ位の結合で連続する繰り返し単位中に、オルト位の結合で接続する転位構造を有するポリフェニレンエーテル成分であり、
     前記転位構造の量が、前記ポリフェニレンエーテル成分中の全ポリフェニレンエーテル構造単位に対して1.2モル%以上であり、
     前記ポリフェニレンエーテル成分の重量平均絶対分子量(Mw)が40000g/モル以上であることを特徴とする、ポリフェニレンエーテル溶融押出成形体。
  2.  前記ポリフェニレンエーテル成分のMark-Houwink-Sakurada式を用いて求められた分子形態パラメータαが、0.550以上0.650以下であることを特徴とする、請求項1に記載のポリフェニレンエーテル溶融押出成形体。
  3.  前記ポリフェニレンエーテル成分の絶対分子量から求めたZ平均分子量(Mz)と前記重量平均絶対分子量(Mw)の比(Mz/Mw)が2.5以下であることを特徴とする、請求項1に記載のポリフェニレンエーテル溶融押出成形体。
  4.  前記パラ位の結合で連続する繰り返し単位が、下記一般式(1):
    (式中、R、Rは、それぞれ独立に、水素原子、又は、置換基を有していてもよい炭素数1~10の炭化水素基であり、Rは、それぞれ独立に、置換基を有していてもよい炭素数1~10の炭化水素基を表す)
    で表される繰り返し単位であり、前記転位構造が、下記一般式(2):
    (式中、R、Rは、それぞれ独立に、水素原子、又は、置換基を有していてもよい炭素数1~10の炭化水素基であり、Rは、それぞれ独立に、置換基を有していてもよい炭素数1~10の炭化水素基であり、R’は、前記Rから水素原子が1個除かれた2価の基を表す)
    で表される構造であることを特徴とする、請求項1に記載のポリフェニレンエーテル溶融押出成形体。
  5.  ガラス転移温度が205℃以上である、請求項1に記載のポリフェニレンエーテル溶融押出成形体。
  6.  前記ポリフェニレンエーテル溶融押出成形体が、ポリフェニレンエーテルペレットであることを特徴とする、請求項1に記載のポリフェニレンエーテル溶融押出成形体。
  7.  請求項1~6のいずれかに記載のポリフェニレンエーテル溶融押出成形体を製造する方法であって、
     原料であるポリフェニレンエーテルを、シリンダー及びスクリューを備えた押出機により、スクリューの周速が10m/min以上、押出温度が260℃以上で溶融押出する工程を有することを特徴とするポリフェニレンエーテル溶融押出成形体の製造方法。
  8.  前記押出機内での滞留時間が5分以下であることを特徴とする請求項7に記載のポリフェニレンエーテル溶融押出成形体の製造方法。
