Description

3Dプリンタフィラメント用樹脂組成物、3Dプリンタフィラメント、及び積層造形物
 本開示は、3Dプリンタフィラメント用樹脂組成物に関する。
 積層造形機の一種として3Dプリンターが知られている。3Dプリンターとはコンピュータ上で作製したCAD、CG等の3Dデータを設計図として、プラスチック等からなる3次元造形物を製造する立体プリンターである。
 一般に、3Dプリンターは積層方式により分類され、例えば、結合剤噴射方式、熱溶解積層方式、液槽光重合方式、粉末焼結積層造形方式(SLS方式(Selective Laser Sintering)又はSLM方式(Selective Laser Melting))等が知られている。
 3Dプリンターでは、樹脂材料を使用して積層造形物を造形する。例えば、熱溶解積層方式(以下、「FDM方式」(Fused Deposition Modeling)と記載する)では、熱可塑性樹脂をフィラメント状にしたものを材料として用い、前記フィラメントを3Dプリンターのノズルから溶融させながら押出して、所望の形状を構成するように積層させていく。FDM方式の3Dプリンターフィラメントとしては、ポリ乳酸樹脂(PLA樹脂)やアクリロニトリル-スチレン-ブタジエン樹脂(ABS樹脂)等が主に使用されている。ABS樹脂は耐熱性に優れる積層造形物が得られやすく、後加工性も良好であるが、造形時に反りが発生する事が多い。そこで、熱可塑性樹脂+熱可塑性エラストマーにタルクを入れたフィラメントが提案されている(特許文献1)。

 しかしながら、特許文献1の樹脂組成物は、流動性が悪く、より積層造形に適した流動性を有する樹脂組成物が望まれている。流動性を改善するために、ABS樹脂の分子量を下げると、フィラメントが脆くなり、造形時に折れるなどの問題が発生し、実用に耐えない。また、流動性を上げる化合物を添加する場合、化合物の添加量が多くなると耐熱性が低下してしまう。
 そこで本開示は、一定以上の耐熱性を有し、かつ積層造形に適した流動性を有する3Dプリンタフィラメント用樹脂組成物の提供を課題とする。
 本願発明者らは鋭意検討した結果、2以下のアミド結合を含むアミド化合物と、炭素数12~30のヒドロキシ置換脂肪族モノカルボン酸を原料として含むポリアミド化合物とをそれぞれ特定量配合することにより、前述の課題を解決できることを見出し、本発明を完成させるに至った。
 すなわち、本開示は以下の態様を含む。
[1]アクリロニトリル-スチレン-ブタジエン樹脂と、第1のアミド化合物と、第2のアミド化合物とを含む、3Dプリンタフィラメント用樹脂組成物であって、
 前記第1のアミド化合物が、2以下のアミド結合を含むアミド化合物であり、
 前記第2のアミド化合物が、炭素数12~30のヒドロキシ置換脂肪族モノカルボン酸を原料として含むポリアミド化合物であり、
 前記アクリロニトリル-スチレン-ブタジエン樹脂100質量部に対する、前記第1のアミド化合物の含有量が1~2質量部であり、前記第2のアミド化合物の含有量が0.2~1.2質量部である、3Dプリンタフィラメント用樹脂組成物。
 本開示によれば、一定以上の耐熱性を有し、かつ積層造形に適した流動性を有する3Dプリンタフィラメント用樹脂組成物を提供できる。
 以下、本開示の一実施形態について詳細に説明するが、本開示の範囲はここで説明する一実施形態に限定されるものではなく、本開示の趣旨を逸脱しない範囲で種々の変更ができる。本明細書に開示された各々の態様は、本明細書に開示された他のいかなる特徴とも組み合わせることができる。また、特定のパラメータについて、複数の上限値及び下限値が記載されている場合、これらの上限値及び下限値の内、任意の上限値と下限値とを組合せて好適な数値範囲とすることができる。また、本開示に記載されている数値範囲の下限値及び/又は上限値は、その数値範囲内の数値であって、実施例で示されている数値に置き換えてもよい。数値範囲を示す「X~Y」との表現は、「X以上Y以下」であることを意味している。一実施形態について記載した特定の説明が他の実施形態についても当てはまる場合には、他の実施形態においてはその説明を省略している場合がある。
[3Dプリンタフィラメント用樹脂組成物]
 本実施形態における3Dプリンタフィラメント用樹脂組成物は、アクリロニトリル-スチレン-ブタジエン樹脂と、第1のアミド化合物と、第2のアミド化合物とを含む、3Dプリンタフィラメント用樹脂組成物であって、前記第1のアミド化合物が、2以下のアミド結合を含むアミド化合物であり、前記第2のアミド化合物が、炭素数12~30のヒドロキシ置換脂肪族モノカルボン酸を原料として含むポリアミド化合物であり、前記アクリロニトリル-スチレン-ブタジエン樹脂100質量部に対する、前記第1のアミド化合物の含有量が1~2質量部であり、前記第2のアミド化合物の含有量が0.2~1.2質量部である、3Dプリンタフィラメント用樹脂組成物である。本実施形態の3Dプリンタフィラメント用樹脂組成物は、一定以上の耐熱性を有し、かつ積層造形に適した流動性を有する樹脂組成物となる。
<アクリロニトリル-スチレン-ブタジエン樹脂(ABS樹脂)>
 ABS樹脂としては、ABS樹脂の総質量に対するブタジエンの割合が12~22質量%のものが好ましく、16~20質量%のものがより好ましい。また、ABS樹脂は、2種類以上のABS樹脂の混合物であってもよい。
 また一実施形態において、前記ABS樹脂としては、MFR(220℃、10kg荷重)が20~40g/10minのものが好ましく、20~35g/10minのものがより好ましく、20~30g/10minのものがさらに好ましい。このようなMFR(220℃、10kg荷重)を有するABS樹脂を用いることにより、高速造形性がより良好となる。なお、2種類以上のABS樹脂を用いる場合、ABS樹脂の混合物のMFR(220℃、10kg荷重)が上記の範囲となるように、各ABS樹脂の配合割合を調整してもよい。例えば、MFR(220℃、10kg荷重)が15~50g/10minのABS樹脂1と、MFR(220℃、10kg荷重)が5~15g/10minのABS樹脂2とを、ABS樹脂1:ABS樹脂2が、3~7:7~3となる範囲で組み合わせてもよい。
 一実施形態において、3Dプリンターによる造形に必要な流動性を確保しやすい観点からは、ABS樹脂の質量平均分子量(Mw)は、9万~14万が好ましい。また、耐衝撃性、耐熱性が良好な3次元造形物が得られやすい観点からは、前記Mwは、10万~15万であってもよい。なお、Mwの異なる、2種類以上のABS樹脂を混合して、前記流動性、耐熱性、及び耐衝撃性等を両立させてもよい。2種類以上のABS樹脂を混合して用いる場合、混合物の平均のMwが前述の範囲(例えば、10万~14万)となるように調整することが好ましい。また、1種類のABS樹脂を用いる場合、前述の流動性、耐熱性及び耐衝撃性の観点からは、Mwが10万~14万のABS樹脂を用いることが特に好ましい。なお、樹脂のMwは、GPCを用いて、溶媒:THF、測定温度:40℃、標準物質:ポリスチレン換算で測定した値を指す。
 3Dプリンタフィラメント用樹脂組成物中のABS樹脂の割合は、3Dプリンタフィラメント用樹脂組成物の総質量に対して、50質量%以上が好ましく、80質量%以上がより好ましい。
<第1のアミド化合物>
 本実施形態において、第1のアミド化合物は、2以下のアミド結合を含むアミド化合物である。2以下のアミド結合を含むアミド化合物としては、モノアマイドやビスアマイドが挙げられる。中でも、ビスアマイドを好適に用いることができる。
 モノアマイドとしては、ラウリン酸アマイド、パルチミン酸アマイド、ステアリン酸アマイド、精製ステアリン酸アマイド、ヒドロキシステアリン酸アマイド、エルカ酸アマイド、N-置換ステアリン酸アマイド、N-置換エルカ酸アマイド等のモノアマイドを用いることができる。
 ビスアマイドとしては、メチレンビスステアリン酸アマイド、エチレンビスカプリン酸アマイド、エチレンビスラウリン酸アマイド、エチレンビスステアリン酸アマイド、エチレンビスヒドロキシステアリン酸アマイド、エチレンビスベヘン酸アマイド、ヘキサメチレンビスステアリン酸アマイド、ヘキサメチレンビスベヘン酸アマイド、ヘキサメチレンビスヒドロキシステアリン酸アマイド、N,N’-ジステアリルアジピン酸アマイド等の飽和脂肪酸ビスアマイド;エチレンビスオレイン酸アマイド、ヘキサメチレンビスオレイン酸アマイド、N,N’-ジオレイルアジピン酸アマイド等の不飽和脂肪酸ビスアマイド等を用いることができる。
 本実施形態において、ABS樹脂100質量部に対する、第1のアミド化合物の含有量は1~2質量部である。第1のアミド化合物の含有量は、1.1~1.9質量部であることがより好ましく、1.2~1.8質量部であることがさらに好ましい。第1のアミド化合物の含有量を1質量部以上とすることで3Dプリンタフィラメント用樹脂組成物の流動性が適切な値となることに寄与し、2質量部以下とすることで3Dプリンタフィラメント用樹脂組成物中の化合物含有量を一定以下とすることができる。
<第2のアミド化合物>
 本実施形態において、第2のアミド化合物は、炭素数12~30のヒドロキシ置換脂肪族モノカルボン酸を原料として含むポリアミド化合物である。中でも、12-ヒドロキシ置換ステアリン酸を原料として含むポリアミド化合物を好適に用いることができる。一実施形態において、第2のアミド化合物は、炭素数2~10の脂肪族及び/又は炭素数6~10の芳香族ジアミン類と、炭素数12~36で直鎖状の多塩基酸類と、炭素数12~30のヒドロキシ置換脂肪族モノカルボン酸とを原料として含むポリアミド化合物であってもよい。
 ABS樹脂100質量部に対する、第2のアミド化合物の含有量は、0.2~1.2質量部である。第2のアミド化合物の含有量は、0.2~0.9質量部であることがより好ましく、0.3~0.8質量部であることがさらに好ましい。第2のアミド化合物の含有量を0.2質量部以上とすることで3Dプリンタフィラメント用樹脂組成物の流動性が適切な値となることに寄与し、1.2質量部以下とすることで3Dプリンタフィラメント用樹脂組成物中の化合物含有量を一定以下とすることができる。
<板状粒子>
 一実施形態において、3Dプリンタフィラメント用樹脂組成物は、板状粒子を含む。ABS樹脂100質量部に対する、板状粒子の含有量は、5~30質量部であることが好ましく、8~25質量部であることがより好ましく、10~20質量部であることがさらに好ましい。板状粒子の含有量を5質量部以上とすることで反りがより抑制された積層造形物を製造可能な樹脂組成物となり、30質量部以下とすることで3Dプリンタフィラメント用樹脂組成物の流動性が悪化するのを抑制することができる。
 ここで、「板状粒子」とは、厚みが薄く、かつアスペクト比が1.0以上の粒子を指す。したがって、板状粒子は、球状粒子以外の、例えば鱗片状粒子、棒状粒子、又は針状(繊維状)粒子等と表現される粒子を含み得る。好ましい実施形態においては、板状粒子は、タルク、クレイ(カオリン、ベントナイト)、マイカ等の鱗片状粒子を含む。樹脂組成物中の粒子が板状粒子であるかどうかは、例えば、SEM等の電子顕微鏡で本実施形態に係る樹脂組成物に含まれる粒子(100個以上)を観察した際に、その厚みが薄く、かつアスペクト比が1.0以上となる粒子が50個数%超含まれるかどうかで判断できる。
 一実施形態において、板状粒子のアスペクト比は、10~90であってもよく、10~80であってもよく、20~70であってもよい。
 一実施形態において、板状粒子を構成する粒子(以下、「原料粒子」と記載することもある)は、モース硬度が3以下であることが好ましい。「モース硬度」とは、硬さの指標を10段階で表したものであり、それぞれに対応する標準物質と測定する物質とを擦り、傷がつくかどうかで標準物質に対する硬さの大小を相対的に評価した値である。標準物質は、柔らかいもの(モース硬度1)から硬いもの(モース硬度10)の順に、1:滑石、2:石膏、3:方解石、4:蛍石、5:燐灰石、6:長石、7:石英、8:トパーズ、9:コランダム、10:ダイヤモンドである。モース硬度の測定方法は、表面の平滑なモース硬度既知の板2枚を用意し、測定したい異物を2枚の板の間に挟み、両方の板をこすり合わせて板表面の傷の発生有無を調べる。板状粒子の原料粒子のモース硬度は、2以下であることがより好ましく、1以下であることがさらに好ましい。
 一実施形態において、板状粒子は、結晶性シリカの含有量が少ない粒子、又は結晶性シリカを実質的に含まない粒子であることが好ましい。このような板状粒子を、前述のABS樹脂と組み合わせ、かつ樹脂組成物中の結晶性シリカの割合を一定値以下とすることにより、3Dプリンターのノズルが摩耗せず、造形時の反りも抑制しやすくなる。
 なお「結晶性シリカの含有量が少ない粒子、又は結晶性シリカを実質的に含まない粒子」とは、より具体的には、後述のX線回折法による測定において、結晶性シリカの含有率が0.2質量%未満である、あるいは結晶性シリカが実質的に検出されない粒子を指す。
 板状粒子中の結晶性シリカの含有率は、X線回折法(基底標準吸収補正法)により測定できる。具体的には、まず、X線回折分析装置により、板状粒子の遊離ケイ酸定性分析を行う。この時、遊離ケイ酸分析用標準試料として、クォーツ、クリストバライト、トリジマイト(公益社団法人 日本作業環境測定協会製)を用いる。その後、X線回折法(基底標準吸収補正法)により、板状粒子中の結晶性シリカの定量分析を行う。なお、X線回折法における測定条件は以下のとおりである。

 なお、上記の測定条件における、板状粒子中の結晶性シリカの含有率の検出限界は0.1質量%である。一般的なタルクやマイカは上記の方法で測定した結晶性シリカの含有率が約1質量%程度である。一実施形態において、板状粒子は、一般的なタルクやマイカよりも結晶性シリカの含有量が少ない。好ましい実施形態においては、板状粒子中の結晶性シリカの含有量は0.2質量%未満であり、より好ましい実施形態においては0.1質量%以下である。さらに好ましい実施形態において、板状粒子は、上記の測定条件で結晶性シリカが検出されない、タルク、マイカ及びクレイから選択される少なくとも1つの粒子である。
 樹脂組成物の総質量に対する結晶性シリカの割合は、0.02質量%未満であることが好ましい。樹脂組成物中の結晶性シリカの割合が0.02質量%未満であることにより、造形時の反りを抑制でき、かつ3Dプリンターのノズルの摩耗も抑制しやすくなる。
 樹脂組成物中の結晶性シリカの割合は、ノズルの摩耗をより抑制しやすい観点からは、0.015質量%以下であってもよく、0.01質量%以下であってもよい。また、前述の、板状粒子中の結晶性シリカの含有率の測定条件で測定した際に、結晶性シリカが検出されないことが好ましい。樹脂組成物中の結晶性シリカの割合は、樹脂組成物を窒素雰囲気中、500℃で加熱して灰化させた後、得られた残渣中の結晶性シリカの割合を、前述の測定条件で測定して求めてもよく、板状粒子中の結晶性シリカの含有率から、樹脂組成物中の結晶性シリカの割合を算出してもよい。
(平均粒子径(D50))
 一実施形態において、板状粒子の平均粒子径(D50)は、2μm未満である。一実施形態において、板状粒子の平均粒子径(D50)は、0.5μm~1.8μmであることが好ましく、0.5μm以上1.5μm未満であることがより好ましく、0.5~1.3μmがさらに好ましく、0.5μm以上1μm未満であることがさらにより好ましく、0.5μm~0.8μmであることが特に好ましい。一実施形態においては、板状粒子の平均粒子径(D50)は、0.1μm以上2μm未満であってもよく、0.1μm~1.8μmであってもよく、0.1μm以上1.5μm未満であってもよく、0.1μm以上1.3μm未満であってもよく、0,1μm以上1μm未満であってもよく、0.1μm~0,8μmであってもよい。平均粒子径(D50)が前記範囲内であれば、混合時の貯蔵弾性率の上昇が小さいことから、フィラメント作製時に折れる事がなく生産性が良好となりやすい。さらにまた、表面凹凸が抑制された積層造形物を製造可能となる。なお、板状粒子の平均粒子径(D50)は、レーザー回折散乱法にて評価した体積基準累積径(D50)を指す。また、「体積基準累積径(D50)」は、レーザー回折散乱法により測定される体積基準の累積粒度分布において、累積値が50%に相当する粒子径のことを意味する。累積粒度分布は、横軸を粒子径(μm)、縦軸を累積値(%)とする分布曲線で表される。
(表面処理剤)
 一実施形態において、板状粒子は、表面処理剤で処理されている。板状粒子は、シランカップリング剤(X)及びヘキサメチルジシラザン(HMDS)からなる群から選択される1以上の表面処理剤で処理されていてもよい。「表面処理剤で処理されている」とは、板状粒子の表面の少なくとも一部が、表面処理剤で被覆されていることを意味する。板状粒子が表面処理剤で処理され、板状粒子が疎水化されていることにより、粒子の分散性が良好になり、造形時の反り抑制効果がより得られやすく、かつ高速造形性も良好となりやすい。本開示において、「高速造形性」とは、例えば、80~150mm/sの造形速度で積層造形物を造形できることを指す。高速造形性に劣る樹脂材料は、前述の造形速度では吐出むらが生じる、又は得られた積層造形物の外観に穴あき等が発生する。板状粒子として、その表面が表面処理剤で処理された粒子を用いることにより、高速で造形しても、外観に優れた積層造形物が得られやすくなる。
 シランカップリング剤(X)としては特に限定されないが、一実施形態においては、構造内にビニル基、アミノ基、スチリル基、エポキシ基、メルカプト基等の官能基を含むシランカップリング剤を、1種単独で又は2種以上併用してもよい。
 構造内にビニル基を含むシランカップリング剤(ビニル系シランカップリング剤)としては、例えば、ビニルトリメトキシシラン、ビニルトリエトキシシラン等が挙げられる。これらは1種単独で用いられてもよく、2種以上を併用してもよい。
 構造内にアミノ基を含むシランカップリング剤(アミノ系シランカップリング剤)としては、例えば、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシラン、N-2-(アミノエチル)-3-アミノプロピルメチルトリメトキシラン、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、3-トリエトキシシリル-N-(1,3-ジメチル-ブチリデン)プロピルアミン、N-フェニル-3-アミノプロピルトリメトキシシラン等が挙げられる。これらは1種単独で用いられてもよく、2種以上を併用してもよい。
 構造内にエポキシ基を含むシランカップリング剤(エポキシ系シランカップリング剤)としては、例えば、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、3-グリシドキシプロピルメチルトリメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、3-グリシドキシプロピルトリエトキシシラン、3-グリシドキシプロピルトリメトキシシラン等が挙げられる。これらは1種単独で用いられてもよく、2種以上を併用してもよい。
 構造内にスチリル基を含むシランカップリング剤(スチリル系シランカップリング剤)としては、例えば、p-スチリルトリメトキシシラン等が挙げられる。
 構造内にメルカプト基を含むシランカップリング剤(メルカプト系シランカップリング剤)としては、例えば、3-メルカプトプロピルメチルジメトキシシラン、3-メルカプトプロピルトリメトキシシラン等が挙げられる。これらは1種単独で用いられてもよく、2種以上を併用してもよい。
 一実施形態において、シランカップリング剤(X)としては、構造内にアミノ基又はエポキシ基を含むシランカップリング剤が好ましく、エポキシ基を含むシランカップリング剤(エポキシ系シランカップリング剤)を含むことがより好ましい。特に好ましい実施形態において、シランカップリング剤(X)は、3-グリシドキシプロピルトリメトキシシランを含むことができる。このようなシランカップリング剤(X)で表面が処理された、モース硬度が3以下の板状粒子を含むことにより、シランカップリング剤(X)中の官能基、好ましくはエポキシ基に由来する粘着性が発現しやすくなり、反りがより抑制されやすくなると推察される。また、ABS樹脂の酸化に由来するカルボニル基と、シランカップリング剤(X)中の官能基(好ましくはアミノ基又はエポキシ基)との反応により、熱収縮がさらに抑制されやすくなると推察される。
 一実施形態において、板状粒子として、表面が表面処理剤で処理されたものを用いる場合、板状粒子に添加する表面処理剤の量は、板状粒子の総質量(100質量%)に対して、0.1~3質量%であってもよく、0.1~2質量%であってもよく、0.5~1.5質量%であってもよく、0.5~1質量%であってもよい。表面処理剤の割合を前記範囲内とすることにより、造形時の反り抑制の効果がより得られやすくなる。
 表面が表面処理剤で処理された板状粒子としては、前述の、結晶性シリカ含有率が0.2質量%未満のタルク、マイカ、及びクレイから選択される少なくとも1つを用いることが好ましく、タルク及び/又はマイカを用いることがより好ましい。このような板状粒子を用いることにより、3Dプリンターのノズルが摩耗せず、造形時の反りも抑制でき、かつ高速造形性も可能な樹脂組成物が得られやすくなる。
 原料粒子の表面を表面処理剤で処理する方法としては特に限定されず、例えば、エタノール等の有機溶媒に表面処理剤を溶解させたのち、原料粒子に噴霧し、攪拌しながら加熱する等、一般的な方法を採用することができる。
 なお、板状粒子の表面が表面処理剤で処理されているかどうかは、樹脂組成物中の板状粒子の表面をTEM-EDXで分析し、Si元素を検出することにより判断してもよい。
 なお、板状粒子としては、市販品を用いてもよい。市販品としては、例えば、日本タルク(株)製の製品名「FG-15」、「D-1000」、「D-800」等を採用できる。
<その他の成分>
 本実施形態に係る樹脂組成物は、本開示の効果を阻害しない範囲内で、前述の成分以外の成分(その他の成分)を含むことができる。
 その他の成分としては、例えば、ABS樹脂以外の熱可塑性樹脂(例えば、PLA樹脂、PC樹脂等);板状粒子以外の無機粒子;高分子充填材;紫外線吸収剤、安定剤、酸化防止剤、可塑剤、着色剤、整色剤、難燃剤、帯電防止剤、蛍光増白剤、艶消し剤、衝撃強度改良剤、滑剤(例えば、脂肪酸エステル、高級アルコール、エチレンビスステアリン酸アマイド等)等の添加剤等が挙げられる。これらは1種単独で用いられてもよく、2種以上を併用してもよい。樹脂組成物がその他の成分を含む場合、樹脂組成物の総質量に対して、2質量%以下の範囲で配合してもよい。
<3Dプリンタフィラメント用樹脂組成物の物性>
 一実施形態において、より高速造形性に優れ、かつ反り抑制の良好な樹脂組成物となりやすい観点からは、3Dプリンタフィラメント用樹脂組成物のMFR(220℃、10kg荷重)は、24g/10min以上40g/10min以下が好ましく、25g/10min以上35g/10min以下がより好ましく、26g/10min以上33g/10min以下がさらに好ましい。なお、樹脂組成物のMFR(220℃、10kg荷重)は、例えば、(株)東洋精機製作所製、製品名「メルトインデックサ G-02」等のMFR/MVR測定装置を用いて、JIS K7210に従い測定することができる。
 一実施形態において、3Dプリンタフィラメント用樹脂組成物は、耐熱性の観点から、粘弾性測定による貯蔵弾性率が10Paとなるときの温度が100℃以上であることが好ましく、110℃以上であることがより好ましく、120℃以上であることがさらに好ましい。また、粘弾性測定による貯蔵弾性率が10Paとなるときの温度は、熱収縮応力の低減の観点から、100℃以上140℃以下であることが好ましく、100℃以上130℃以下であることがより好ましい。
 粘弾性測定による貯蔵弾性率は、例えば、粘弾性評価装置「RSA-GA」(TA Instruments社製)を用い、JISK7244-1:1998に準じ、50℃から140℃まで3℃/分で昇温、周波数10Hz、歪み0.03%、サンプル形状:5mm×50mm×0.3mm、チャック間15mmで測定することができる。貯蔵弾性率が10Pa以下となるときの温度に基づいて、耐熱性を評価することができる。
[3Dプリンタフィラメント用樹脂組成物の製造方法]
 本実施形態に係る3Dプリンタフィラメント用樹脂組成物を製造する方法としては、本発明の効果を有する限り特に限定されず、例えば、ABS樹脂と、第1のアミド化合物と、第2のアミド化合物と、必要に応じてその他の成分とを、二軸混練機等に投入して混合した後、所望の形状となるように押出して樹脂組成物を得る方法が挙げられる。なお、樹脂組成物をフィラメント状に成形する場合、前記混練機は、フィラメント作製用のストランドスプーラー、ギアポンプ等を備えることが好ましい。
 一実施形態において、二軸混練機(例えば、「Process11」(サーモフィッシャーサイエンティフィック(株)製))を用いる場合、設定温度:200~220℃、吐出量:30~40kg/hr、回転数:250~350rpmの条件で混合することができる。
 一実施形態において、3Dプリンタフィラメント用樹脂組成物の製造方法は、板状粒子を調製することを含んでいてもよい。すなわち、原料粒子を前述の表面処理剤で処理して板状粒子を得ることと、ABS樹脂と、第1のアミド化合物と、第2のアミド化合物と、板状粒子とを混合して所望の形状に押出し、3Dプリンタフィラメント用樹脂組成物を得ることとを含んでいてもよい。
[積層造形物]
 本実施形態に係る積層造形物は、板状粒子を含む3Dプリンタフィラメント用樹脂組成物を原料として形成される。すなわち本実施形態に係る積層造形物は、板状粒子を含む3Dプリンタフィラメント用樹脂組成物を含む。好ましい実施形態においては、積層造形物は本実施形態の樹脂組成物のみで構成される。このような積層造形物は、反りが少ない。そのため、本実施形態に係る積層造形物は、文房具;玩具;スマートフォン等の電子機器のカバー;グリップ等の部品;学校教材、家電製品、OA機器の補修部品、自動車、オートバイ、自転車等の各種パーツ;建築材等の部材;プラスチックの賦形型等の用途に好適に用いることができる。
 一実施形態において、積層造形物の反りは、1mm未満が好ましく、0.7mm以下がより好ましく、0.5mm以下がさらに好ましい。積層造形物の反りとは、積層造形物(例えば、横200mm×縦50mm×厚み4mmの評価用サンプル板)を水平な板の上に配置した際の、積層造形物の底面と水平板との間の隙間の最大値(浮き量)であり、水平板上に積層造形物が静置した状態で、積層造形物の底部が水平板から離れて浮いている箇所の水平板と積層造形物との隙間の距離を曲尺で測定し、その最大値から求めることができる。
 一実施形態において、積層造形物の表面算術平均高さは、40μm未満が好ましく、30μm未満がより好ましく、20μm未満がさらに好ましい。積層造形物の表面算術平均高さは、積層造形物の表面を、ISO25178に準拠して、3D測定レーザー顕微鏡(例えば、エビデント株式会社製「LEXT OLS5100」)を用いて測定することができる。
[積層造形物の製造方法]
 本開示の一実施形態に係る積層造形物の製造方法は、ABS樹脂と、第1のアミド化合物と、第2のアミド化合物と、板状粒子とを含む樹脂組成物を原料として用いる、積層造形物の製造方法である。好ましい実施形態においては、原料樹脂は本実施形態に係る樹脂組成物のみで構成される。
 本実施形態に係る製造方法は、前記樹脂組成物を溶融させることと、前記溶融させた前記樹脂組成物をノズルから押出して積層造形物を造形することとを含む。本実施形態に係る製造方法は、FDM方式3Dプリンターを用いて積層造形物を製造する方法であることが好ましい。なお、本実施形態に係る樹脂組成物をFDM方式の3Dプリンター用の原料樹脂として用いる場合は、フィラメント状に成形されたものを用いる。
 FDM方式の3Dプリンターは、一般には、加熱可能な基板(造形テーブル)、押出ヘッド(ノズル)、加熱溶融器、フィラメントのガイド、フィラメント設置物等の原料供給部を備える。FDM方式の3Dプリンターには、ノズルと加熱溶融器とが一体化されているものもある。
 ノズルは、ガントリー構造で設置されることにより、基板のX-Y平面上を任意に移動できる。基板は目的の3次元造形物や支持材等を構築するためのプラットフォームである。基板の構成としては特に限定されないが、積層物の密着性や寸法安定性等が改善しやすい観点からは加熱保温できる構成が好ましい。ノズルと基板とは、通常、少なくとも一方がX-Y平面に垂直なZ軸方向に可動となっている。
 好ましい実施形態では、本実施形態の樹脂組成物からなるフィラメントは原料供給部から繰り出され、対向する1組のローラー又はギアーによりノズルへ送り込まれる。その後、ノズルにて加熱溶融され、ノズルの先端から溶融したフィラメントが押し出される。CADモデルを基にして発信される信号により、ノズルはその位置を移動しながら溶融フィラメントを基板上に供給して積層させて、積層造形物を造形する。この工程が完了した後、基板から積層物を取り出し、必要に応じて支持材等を剥離したり、余分な部分を切除したりして所望の積層造形物を得ることができる。
 ノズルにフィラメントを供給する手段としては、例えば、フィラメントを繰り出して供給する方法が挙げられる。なお、フィラメントは、ボビン状に巻きとったカートリッジに収納されていることが、安定した繰り出し、湿気等の環境要因からの保護や、捩れやキンクの防止等の観点から好ましい。
 フィラメントを繰り出しながらノズルに供給する方法としては、ニップロールやギアロール等の駆動ロールにフィラメントを係合させて、引き取りながらノズルへ供給することが好ましい。ここでフィラメントと駆動ロールとの係合による把持をより強固にすることでフィラメント供給を安定化させる観点からは、フィラメントの表面に微小凹凸形状を転写してもよい。
 本実施形態に係る製造方法は、ノズルの温度を好ましくは220~260℃、より好ましくは230~260℃に設定して、樹脂組成物からなるフィラメントを溶融させることが好ましい。また、基板温度は、110℃以下に設定することが好ましく、90℃以上110℃以下に設定することがより好ましい。
 また、本実施形態に係る樹脂組成物は高速造形性にも優れるため、造形速度を高く設定することもできる。一実施形態において、造形速度は、20~120mm/sであってもよい。別の実施形態において、造形速度は、80~150mm/sであってもよい。
 一実施形態において、より反りの少なく積層造形物を得る観点から、3Dプリンター内の造形雰囲気温度は、室温~50℃が好ましく、30~40℃がより好ましい。
 本開示のその他の実施形態は、前述の樹脂組成物の、3Dプリンターを用いて製造される積層造形物の樹脂原料(フィラメント)としての使用、又はその使用方法である。
 本実施形態に係る樹脂組成物を3Dプリンター用の樹脂原料(フィラメント)として使用する方法としては、例えば、前述の樹脂組成物の製造方法により樹脂組成物を得たのち、前記樹脂組成物を3Dプリンターに供給して、前記樹脂組成物を溶融させながらノズルから押出して積層造形物を造形することを含む方法が挙げられる。

 前記アクリロニトリル-スチレン-ブタジエン樹脂100質量部に対する、前記第1のアミド化合物の含有量が1~2質量部であり、前記第2のアミド化合物の含有量が0.2~1.2質量部である、3Dプリンタフィラメント用樹脂組成物。
 [2]前記ヒドロキシ置換脂肪族モノカルボン酸が、12-ヒドロキシ置換ステアリン酸を含む、[1]に記載の3Dプリンタフィラメント用樹脂組成物。
 [3]前記第1のアミド化合物が、ビスアマイド化合物を含む、[1]又は[2]に記載の3Dプリンタフィラメント用樹脂組成物。
 [4]粘弾性測定による貯蔵弾性率が10Paとなるときの温度が120℃以上である、[1]から[3]のいずれかに記載の3Dプリンタフィラメント用樹脂組成物。
 [5]さらに板状粒子を含む、[1]から[4]のいずれかに記載の3Dプリンタフィラメント用樹脂組成物。
 [6]前記板状粒子が平均粒子径2μm未満のタルクを含む、[5]に記載の3Dプリンタフィラメント用樹脂組成物。
 [7][5]又は[6]に記載の3Dプリンタフィラメント用樹脂組成物を含む、3Dプリンタフィラメント。
 [8][7]に記載の3Dプリンタフィラメントを原料とする、積層造形物。
 各実施形態における各構成及びそれらの組み合わせ等は、一例であって、本開示の主旨から逸脱しない範囲内で、適宜、構成の付加、省略、置換、及びその他の変更が可能である。
 以下、実施例を示して本開示をさらに具体的に説明するが、これらの実施例により本開示の解釈が限定されるものではない。
<原料>
(ABS樹脂)
・ABS樹脂1:「GR0500」(デンカ(株)製)、MFR(220℃、10kg荷重):21g/10min
・ABS樹脂2:「GR3000」(デンカ(株)製)、MFR(220℃、10kg荷重):8g/10min
・ABS樹脂3:MFR(220℃、10kg荷重):37g/10min
・ABS樹脂4:MFR(220℃、10kg荷重):6g/10min
(第1のアミド化合物)
・第1のアミド化合物1:ビスアマイド「EB-P」(花王(株)製)(エチレンビスステアリン酸アミド)
・第1のアミド化合物2:ビスアマイド「ライトアマイドWH-215」(共栄社化学(株)製)(エチレンジアミン、ステアリン酸、セバシン酸の重縮合物)
・第1のアミド化合物3:ビスアマイド「ライトアマイドWH-255」(共栄社化学(株)製)(エチレンジアミン、ステアリン酸、セバシン酸の重縮合物)
(第2のアミド化合物)
・第2のアミド化合物1:ポリアミド化合物「WH-510K」(共栄社化学(株)製)(高級脂肪酸ポリアミド、12-ヒドロキシ置換ステアリン酸を原料として含む)
(板状粒子)
・板状粒子1:タルク(モース硬度:1、日本タルク(株)製、製品名「FG-15」、平均粒子径(D50):1.5μm、アスペクト比:20)
<結晶性シリカの含有率の測定>
 板状粒子中の結晶性シリカの含有率は以下の条件で測定した。
 X線回折法(基底標準吸収補正法)により板状粒子中の結晶性シリカの含有率を測定した。具体的には、まず、X線回折分析装置により、板状粒子の遊離ケイ酸定性分析を行った。この時、遊離ケイ酸分析用標準試料として、クォーツ、クリストバライト、トリジマイト(公益社団法人 日本作業環境測定協会製)を用いた。その後、X線回折法(基底標準吸収補正法)により、板状粒子中の結晶性シリカの定量分析を行った。なお、X線回折法における測定条件は以下のとおりである。
 測定装置:X線発生装置((株)リガク製の卓上型回転対陰極型X線発生装置、製品名「ultrax18」)
 ターゲット:Cu
 走査角度:5°~60°
 ステップ幅:0.02度
 計測時間:0.6秒
 管電圧:40kV
 管電流:30mA
 発散スリット:1.00度、散乱スリット:1.00度、受光スリット:0.3mm
 上記の測定方法における結晶性シリカの含有率の検出限界は0.1質量%である。板状粒子1は、上記の測定方法で結晶性シリカが検出されなかったため(未検出)、板状粒子1中の結晶性シリカの含有率は0質量%以上0.1質量%未満であると推察される。
[実施例1]
 二軸混練機「Process11」(サーモフィッシャーサイエンティフィック(株)製)にモノフィラメント作製用ストランドスプーラーとギアポンプを装着し、(ABS樹脂1)64質量部、(ABS樹脂2)34.5質量部、(第1のアミド化合物1)1.2質量部(第2のアミド化合物1)0.3質量部とを混合して、220℃で混合した後に押し出して、直径1.75mmの樹脂組成物からなるフィラメントを作製した。
(MFRの測定)
 得られたフィラメントのMFR(220℃、10kg荷重)を、MFR/MVR測定装置「メルトインデックサ G-02」((株)東洋精機製作所製)でJIS K7210に沿って測定した。
 MFRが24g/10min以上である場合に積層造形に適した流動性を有していると評価した。
(耐熱性の評価)
 得られたフィラメントについて、動的粘弾性測定装置「DMS6100」(SIIナノテクノロジー(株)製)を用い、JISK7244-1:1998に準じた方法により引張変形の動的粘弾性を測定した。試験は、-70℃から300℃まで3℃/分で昇温し、周波数10Hz、歪み0.07%で引張変形した際、貯蔵弾性率が10Pa以下となるときの温度を測定した。
 貯蔵弾性率が10Pa以下となるときの温度が100℃以上である場合に一定以上の耐熱性を有すると評価し、120℃以上である場合に優れた耐熱性を有すると評価した。
 さらに、得られたフィラメントを用いて下記の条件で積層造形物を造形し、反りを評価した。
<積層造形物の反り評価>
 積層造形物の反りを以下の条件で測定し、反りが1mm未満であれば合格とした。
(測定条件)
 3Dプリンター「Raise3D Pro2」(Raise3D社製)を用いて、基板温度:100℃、ノズル温度:240℃、造形速度:30mm/s、内部充填率:100%の条件で、横200mm×縦50mm×厚み4mmの評価用サンプル板(積層造形物)を造形した。得られたサンプル板を水平なガラス板の上に設置し、サンプル板とガラス板との接面における隙間の距離の最大値を曲尺で測定した。1mm以下は、高精度接触式デジタルセンサGT2((株)キーエンス製)で測定した。
 結果を表1に示す。
[実施例2~12及び比較例1~9]
 樹脂組成物の組成を表1の通りとした以外は、実施例1と同じ条件でフィラメントを作製した。また、実施例1と同じ条件で、樹脂組成物のMFR及び耐熱性、積層造形物の反りを評価した。結果を表1に示す。
 表1に示す通り、本実施形態の構成を満たす樹脂組成物は、優れた耐熱性及び積層造形に適した流動性を有していた。
 また、3Dプリンターを用いて積層造形物を製造した場合に、積層造形物における反りが抑制されていた。
 一方、比較例1~9の樹脂組成物は、MFRの値が低い、もしくはMFRの値は問題ないが耐熱性が低かった。そして、耐熱性が低い樹脂組成物を用いた場合、積層造形物における反りが大きかった。
 以上の結果より、本実施形態に係る樹脂組成物は、一定以上の耐熱性及び積層造形に適した流動性を有することが確認できた。

Claims (8)

  1.  アクリロニトリル-スチレン-ブタジエン樹脂と、第1のアミド化合物と、第2のアミド化合物とを含む、3Dプリンタフィラメント用樹脂組成物であって、
     前記第1のアミド化合物が、2以下のアミド結合を含むアミド化合物であり、
     前記第2のアミド化合物が、炭素数12~30のヒドロキシ置換脂肪族モノカルボン酸を原料として含むポリアミド化合物であり、
     前記アクリロニトリル-スチレン-ブタジエン樹脂100質量部に対する、前記第1のアミド化合物の含有量が1~2質量部であり、前記第2のアミド化合物の含有量が0.2~1.2質量部である、3Dプリンタフィラメント用樹脂組成物。
  2.  前記ヒドロキシ置換脂肪族モノカルボン酸が、12-ヒドロキシ置換ステアリン酸を含む、請求項1に記載の3Dプリンタフィラメント用樹脂組成物。
  3.  前記第1のアミド化合物が、ビスアマイド化合物を含む、請求項1又は2に記載の3Dプリンタフィラメント用樹脂組成物。
  4.  粘弾性測定による貯蔵弾性率が10Paとなるときの温度が120℃以上である、請求項1又は2に記載の3Dプリンタフィラメント用樹脂組成物。
  5.  さらに板状粒子を含む、請求項1又は2に記載の3Dプリンタフィラメント用樹脂組成物。
  6.  前記板状粒子が平均粒子径2μm未満のタルクを含む、請求項5に記載の3Dプリンタフィラメント用樹脂組成物。
  7.  請求項5に記載の3Dプリンタフィラメント用樹脂組成物を含む、3Dプリンタフィラメント。
  8.  請求項7に記載の3Dプリンタフィラメントを原料とする、積層造形物。
