Description

固形接合剤
 本発明は、固形接合剤に関する。
 近年、製品の軽量化及び高性能化等の観点より、自動車部品、医療機器、家電製品等、各種分野で部品のマルチマテリアル化が進んでいる。マルチマテリアル化とは、機能や材質の異なる材料(以下、異種材という)を併用することで材料の軽量化や高強度化を図る手法である。マルチマテリアル化の実現には、異種材を強固に接合する技術が不可欠である。
 異種材を強固に接合する技術として、出願人は、非晶性熱可塑性樹脂を主成分とする固形接合剤を用い、基材Aと前記固形接合剤と基材Bを積層して積層体とし、前記積層体を加熱及び加圧して前記固形接合剤を溶融させ、基材Aと基材Bを接合する技術を開示している(特許文献1)。
国際公開第2022/270613号公報
 特許文献1では、「固形接合剤は、接着力やその耐熱性を阻害しない範囲で、タック性があっても良い。その場合、積層体準備工程においては基材に対して前記固形接合剤が仮固定される。」ことを開示しているが、固形接合剤にタック性を付与する具体的手段は検討されていない。
 本発明は、かかる技術的背景に鑑みてなされたものであって、常温でタック性(以下、常温タック性)を有する固形接合剤の提供を目的とする。
 本発明は、前記目的を達成するために、以下の手段を提供する。
 なお、本明細書において、接合とは、物と物を繋合わせることを意味し、接着及び溶着はその下位概念である。接着とは、テープや接着剤の様な有機材(熱硬化性樹脂や熱可塑性樹脂等)を介して、2つの被着材(接着しようとするもの)を接合状態とすることを意味し、溶着とは、熱可塑性樹脂等の表面を熱によって溶融し、接触加圧と冷却により分子拡散による絡み合いと結晶化で接合状態とすることを意味する。

 本発明によれば、常温タック性を有する固形接合剤を提供することができる。
[固形接合剤]
 一実施形態における固形接合剤は、樹脂成分として、非晶性熱可塑性樹脂と、ポリエステル樹脂を含み、前記樹脂成分中、前記ポリエステル樹脂の含有量が35~70質量%である。本開示において、ポリエステル樹脂とは、不飽和ポリエステルを除くポリエステル樹脂、を意味する。
 前記固形接合剤の「固形」とは、常温で固体、即ち23℃の加圧のない状態下において流動性が無いことを意味する。
 前記固形接合剤は、23℃の加圧のない状態下において30日以上変形せずに外形を保持でき、さらに変質しない特性を備えることが望ましい。
<ポリエステル樹脂>
 前記ポリエステル樹脂の含有量は、前記樹脂成分中、35~70質量%であり、40~70質量%であってもよく、50~70質量%であってもよい。
 前記ポリエステル樹脂の含有量が、前記樹脂成分中、35質量%以上であると、ポリエステル樹脂由来の特性である、柔軟性、タック性などを、固形接合剤に付与することができ、仮固定の用途に好適な常温タック性を備える固形接合剤が得られる。
 前記ポリエステル樹脂の含有量が、前記樹脂成分中、70質量%以下であると、フィルム成形性の確保に十分な量の非晶性熱可塑性樹脂を、前記樹脂成分に含有させることができ、固形接合剤に非晶性熱可塑性樹脂由来の特性であるフィルム成形性を付与することができる。
 ポリエステル樹脂は、多価カルボン酸類に由来する構造単位と多価アルコール類に由来する構造単位を分子中に含む。
 前記多価カルボン酸は、カルボン酸官能基(-COOH)を2以上有する化合物であればよく、例えば、テレフタル酸、イソフタル酸、オルソフタル酸、及びナフタレンジカルボン酸、ジフェニル-4、4’-ジカルボン酸、ジフェノキシエタンジカルボン酸、ジフェニル-3、3’-ジカルボン酸、ジフェニル-4、4’-ジカルボン酸、アントラセンジカルボン酸などの芳香族多価カルボン酸;1,2-シクロヘキサンジカルボン酸、1,3-シクロヘキサンジカルボン酸、1,4-シクロヘキサンジカルボン酸などの脂環式ジカルボン酸;マロン酸、コハク酸、グルタル酸、アジピン酸、ピメリン酸、スベリン酸、フマル酸スベリン酸、アゼライン酸、セバシン酸、1,10-デカメチレンジカルボン酸などの脂肪族多価カルボン酸;及びこれらのエステル形成性誘導体などをあげることができる。前記多価カルボン酸はこれらの2種以上であってもよい。
 なかでも、仮固定の用途に好適な常温タック性を付与する観点から、脂肪族多価カルボン酸及びそのエステル形成性誘導体であることが好ましく、アジピン酸及びそのエステル形成性誘導体であることがより好ましい。
 前記多価アルコールは、2個以上のヒドロキシ基(-OH基)を有する化合物であればよく、例えば、エチレングリコール、ジエチレングリコール、トリメチレングリコール、テトラメチレングリコール、ネオペンチルグリコール、ポリエチレングリコール、1,2-プロパンジオール、1,3-プロパンジオール、プロピレングリコール、1,2-ブタンジオール、1,3-ブタンジオール、1,4-ブタンジオール、1,5-ペンタンジオール、1,6-ヘキサンジオール、1,w-ヘプタンジオール、1,7-ヘプタンジオール、1,10-デカンジオール、ネオペンチルグリコール、デカメチレングリコール、3-メチル-1,5-ペンタンジオール、2-メチル-1,3-プロパンジオール、1,2-シクロヘキサンジオール、1,4-シクロヘキサンジオール、1,4-シクロヘキサンジメタノール、2,2,4,4'-テトラメチル-1,3-シクロブタンジオール、グリセリン、及びトリメチロールプロパンなどの脂肪族多価アルコール;キシリレングリコール、4,4'-ジヒドロキシビフェニル、2,2-ビス(4-ヒドロキシフェニル)プロパン、ビス(4-ヒドロキシフェニル)スルホン、ビスフェノールA、ビスフェノールAのアルキレンオキサイド付加物などの芳香族多価アルコール;及びこれらのエステル形成性誘導体などをあげることができる。前記多価アルコールはこれらの2種以上であってもよい。
 なかでも、コストの観点から、エチレングリコール、ジエチレングリコール、プロピレングリコール、ジプロピレングリコール、及びネオペンチルグリコールからなる群より選択される少なくとも1つであることが好ましく、脂肪族多価カルボン酸と組み合わせた際に、適度な強度を発現する観点から、エチレングリコールまたはプロピレングリコールであることがより好ましい。
《ガラス転移温度(Tg)》
 本開示で用いるポリエステル樹脂のガラス転移温度(Tg)は、-40~25℃であってもよく、-40~10℃であってもよく、-40~0℃であってもよい。ガラス転移温度(Tg)が-40~25℃のポリエステル樹脂は、当該ポリエステル樹脂を含む樹脂成分のガラス転移温度(Tg)を低下させ、仮固定の用途に好適な常温タック性を、固形接合剤に付与することができる。
 上記ガラス転移温度(Tg)は示差走査熱量計を用いて、測定温度範囲-60~100℃、温度上昇速度10℃/分の条件で測定した値である。
<非晶性熱可塑性樹脂>
 本開示における非晶性熱可塑性樹脂とは、融点(Tm)を有するが、示差走査熱量計(DSC)を用いた測定において、融解に伴う吸熱ピークが、明確な吸熱ピークとして確認されないか、もしくは前記吸熱ピークが非常に小さい樹脂である。
 前記非晶性熱可塑性樹脂の含有量は、前記樹脂成分中、30~65質量%であってもよく、30~60質量%であってもよく、30~50質量%であってもよい。
 前記非晶性熱可塑性樹脂の含有量は、前記樹脂成分中、30質量%以上であると、非晶性熱可塑性樹脂由来の特性である、接着性、熱可塑性、フィルム成形性などを、固形接合剤に付与することができ、固形接合剤の製造時に、良好な成形性を確保することができる。
 前記非晶性熱可塑性樹脂の含有量は、前記樹脂成分中、65質量%以下であると、柔軟性やタック性の確保に十分な量のポリエステル樹脂を、前記樹脂成分に含有させることができ、固形接合剤にポリエステル樹脂由来の特性である柔軟性やタック性を付与することができる。
 前記非晶性熱可塑性樹脂は、融解熱が15J/g以下の非晶性熱可塑性樹脂であってもよい。
 前記融解熱は、DSC(示差走査熱量計)の吸熱ピークの面積と、熱可塑性樹脂成分の重量から算出する。無機充填剤等が固形接合剤中に含まれる場合には、無機充填剤は除いた、熱可塑性樹脂成分の重量から算出する。具体的には、試料を2-10mg秤量し、アルミ製パンに入れ、DSC(株式会社リガク製DSC8231)を用いて23℃から10℃/minで200℃以上まで昇温してDSCカーブを得、次いでそのDSCカーブから求めた融解時の吸熱ピークの面積と、前記秤量値から算出することができる。
 前記非晶性熱可塑性樹脂の融解熱は、11J/g以下であってもよく、7J/g以下であってもよく、4J/g以下であってもよく、融解ピークが検出限界以下であってもよい。
 融解熱が15J/g以下である非晶性熱可塑性樹脂を含む固形接合剤では、加熱時に、急激な粘度低下は起こらず、200℃を超える高温度領域においても低粘度(0.001~100Pa・s)状態には至らない。このため当該固形接合剤は溶融して流れ出すことはなく、固化後の厚みも、所定範囲内に維持でき、高い連結力を安定して得ることができ、ポンプアウトを回避することができる。
 固形接合剤に含まれる非晶性熱可塑性樹脂が融点を有する場合、融点は50~400℃であってもよく、60℃~350℃であってもよく、70℃~300℃であってもよい。50~400℃の範囲に融点があることにより、前記固形接合剤が加熱により効率よく変形及び溶融し、発熱体と放熱部品の間、及び/又は放熱部品と放熱部品の間に有効に濡れ広がるため高い連結力が得られる。
 本明細書において、非晶性熱可塑性樹脂の融点とは、実質的に固体から軟化し、熱可塑性を帯び、溶融と接合が可能となる過程の温度範囲を意味し、DSCで測定される融解ピーク温度を意味する。なお、融解ピークが得られない場合は、ガラス転移点に70℃を足した温度を融点とする。ガラス転移点は、DSCで試料を200℃まで昇温後、40℃以下に冷却し、さらに200℃まで加熱した2サイクル目のDSCカーブの吸熱開始時の温度を意味する。
 前記非晶性熱可塑性樹脂は、熱可塑性エポキシ樹脂及びフェノキシ樹脂の少なくとも何れかであってもよい。熱可塑性エポキシ樹脂及びフェノキシ樹脂は、樹脂内の凝集力が低く、かつ水酸基を有しているため、発熱体や放熱部品との相互作用が強く、高い連結力で連結することができる。また、熱可塑性エポキシ樹脂及びフェノキシ樹脂は可撓性や強靭性に優れるため、高い強度の連結が得られる。
 前記非晶性熱可塑性樹脂が、エポキシ当量が1,600以上の非晶性熱可塑性樹脂であるか、エポキシ基を含まない非晶性熱可塑性樹脂であってもよい。
 前記エポキシ当量(エポキシ基1モルが含まれる前記熱可塑性樹脂の重量)は、製品への組み込み前の固形接合剤に含まれる熱可塑性樹脂のエポキシ当量の値であり、JIS-K7236:2001に規定された方法で測定された値(単位「g/eq.」)である。具体的には、電位差滴定装置を用い、臭素化テトラエチルアンモニウム酢酸溶液を加え、0.1mol/L過塩素酸-酢酸溶液を用い、溶媒希釈品(樹脂ワニス)は、不揮発分から固形分換算値としての数値を算出した値である。なお、2種以上の樹脂の混合物の場合はそれぞれの含有量とエポキシ当量から算出することもできる。
 前記非晶性熱可塑性樹脂のエポキシ当量は、2,000以上であってもよく、5,000以上であってもよく、9,000以上であってもよい。検出限界以上であってエポキシ基が実質的に検出されない非晶性熱可塑性樹脂であってもよい。なお、エポキシ当量が検出限界以上とは、後述のJIS K 7236:2001に基づきエポキシ当量を測定した際に、エポキシ基が検出されないことを意味する。
 エポキシ当量が1,600以上であり、融解熱が15J/g以下である非晶性熱可塑性樹脂を、固形接合剤に含めることにより、急激な粘度低下を更に効果的に抑制でき、より高い連結力を安定して得ることができる。
 本発明の固形接合剤は熱可塑性であって、可逆的に軟化・溶融と硬化を繰り返すことができるため、製品への組み込み前は固体として保管し、組み込み箇所において液体とした後、固体として組み込むことができる。製品への組み込み前に固体として保管できるため、保管や組み込み作業に関し、特殊なノウハウが不要であり、既存の製造ラインへの適性に優れる。組み込み箇所において溶融して、複雑な形状の凹凸にも追従して密着させた後、固化することができるため、各種設計への適性が高い。また、可逆的に軟化・溶融と硬化を繰り返すことができるため、ポンプアウトは生じず、ボイドも発生しにくく、長期使用や繰り返し使用に伴う性能の低下を回避することができる。
《熱可塑性エポキシ樹脂》
 熱可塑性エポキシ樹脂は、(a)2官能エポキシ樹脂モノマーもしくはオリゴマーと(b)フェノール性水酸基、カルボキシル基、メルカプト基、イソシアネート基及びシアネートエステル基からなる群より選ばれる同一の又は異なる2つの官能基を有する2官能性化合物との重合体(但し、ビスフェノール類と、エピクロルヒドリンより合成されるポリヒドロキシポリエーテルを除く)であることが好ましい。
 かかる化合物を使用することにより、直鎖状のポリマーを形成する重合反応が優先的に進行して、所望の特性を具備する熱可塑性エポキシ樹脂を得ることが可能となる。
 前記(a)2官能エポキシ樹脂モノマーもしくはオリゴマーとは、分子内にエポキシ基を2個有するエポキシ樹脂モノマーもしくはオリゴマーをいう。
 前記(a)の具体例として、例えばビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、2官能のフェノールノボラック型エポキシ樹脂、ビスフェノールAD型エポキシ樹脂、ビフェニル型エポキシ樹脂、2官能のナフタレン型エポキシ樹脂、2官能の脂環式エポキシ樹脂、2官能のグリシジルエステル型エポキシ樹脂(例えばジグリシジルフタレート、ジグリシジルテトラヒドロフタレート、ダイマー酸ジグリシジルエステルなど)、2官能のグリシジルアミン型エポキシ樹脂(例えばジグリシジルアニリン、ジグリシジルトルイジンなど)、2官能の複素環式エポキシ樹脂、2官能のジアリールスルホン型エポキシ樹脂、ヒドロキノン型エポキシ樹脂(例えばヒドロキノンジグリシジルエーテル、2,5-ジ-tert-ブチルヒドロキノンジグリシジルエーテル、レゾルシンジグリシジルエーテルなど)、2官能のアルキレングリシジルエーテル系化合物(例えばブタンジオールジグリシジルエーテル、ブテンジオールジグリシジルエーテル、ブチンジオールジグリシジルエーテルなど)、2官能のグリシジル基含有ヒダントイン化合物(例えば1,3-ジグリシジル-5,5-ジアルキルヒダントイン、1-グリシジル-3-(グリシドキシアルキル)-5,5-ジアルキルヒダントインなど)、2官能のグリシジル基含有シロキサン(例えば1,3-ビス(3-グリシドキシプロピル)-1,1,3,3-テトラメチルジシロキサン、α,β-ビス(3-グリシドキシプロピル)ポリジメチルシロキサンなど)及びそれらの変性物などが挙げられる。これらのうち、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビフェニル型エポキシ樹脂が、反応性及び作業性の点から好ましい。
 前記(b)のフェノール水酸基を持つ2官能性化合物としては、例えばカテコール、レゾルシン、ヒドロキノンなどのベンゼン環を1個有する一核体芳香族ジヒドロキシ化合物類、ビス(4-ヒドロキシフェニル)プロパン(ビスフェノールA)、ビス(4-ヒドロキシフェニル)メタン(ビスフェノールF)、ビス(4-ヒドロキシフェニル)エタン(ビスフェノールAD)などのビスフェノール類、ジヒドロキシナフタレンなどの縮合環を有する化合物、ジアリルレゾルシン、ジアリルビスフェノールA、トリアリルジヒドロキシビフェニルなどのアリル基を導入した2官能フェノール化合物、ジブチルビスフェノールAなどが挙げられる。
 前記(b)のカルボキシル基含有化合物の具体例としては、アジピン酸、コハク酸、マロン酸、シクロヘキサンジカルボン酸、フタル酸、イソフタル酸、及びテレフタル酸などが挙げられる。
 前記(b)のメルカプト基を持つ2官能性化合物としては、例えば、エチレングリコールビスチオグリコレート、エチレングリコールビスチオプロピオネートなどが挙げられる。
 前記(b)のイソシアネート基含有の2官能性化合物の具体例としては、ジフェニルメタンジイソシアネート(MDI)、イソホロンジイソシアネート(IPDI)、へキサメチレンジイソシアネート(HMDI)、及びトリレンジイソシアネート(TDI)などが挙げられる。
 前記(b)のシアネートエステル基含有の2官能性化合物の具体例としては、2,2-ビス(4-シアナトフェニル)プロパン、1,1-ビス(4-シアナトフェニル)エタン、及びビス(4-シアナトフェニル)メタンなどが挙げられる。
 前記(b)のなかでもフェノール水酸基を持つ2官能性化合物が熱可塑性の重合物を得る観点から好ましく、フェノール性水酸基を2つ持ち、ビスフェノール構造もしくはビフェニル構造を持つ2官能性化合物が耐熱性および接合性の観点から好ましく、ビスフェノールA、ビスフェノールFもしくはビスフェノールSが耐熱性およびコストの観点から好ましい。
 前記(a)がビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビスフェノールS型エポキシ樹脂、ビフェニル型エポキシ樹脂であり、前記(b)がビスフェノールA、ビスフェノールFもしくはビスフェノールSである場合、前記(a)と(b)の重合により得られるポリマーは、パラフェニレン構造とエーテル結合を主骨格とし、それらをアルキレン基で連結した主鎖と、重付加により生成した水酸基が側鎖に配置された構造を有する。
 パラフェニレン骨格からなる直鎖状の構造により、重合後のポリマーの機械的強度を高めることができるとともに、側鎖に配置された水酸基により、密着性を向上させることができる。この結果、熱硬化性樹脂の作業性を維持しながら、高い接合強度を実現することができる。
《フェノキシ樹脂》
 フェノキシ樹脂は、ビスフェノール類と、エピクロルヒドリンより合成されるポリヒドロキシポリエーテルであり、熱可塑性を有する。フェノキシ樹脂の製造には、二価フェノール類とエピクロルヒドリンの直接反応による方法、二価フェノール類のジグリシジルエーテルと二価フェノール類の付加重合反応による方法が知られているが、本発明に用いられるフェノキシ樹脂は何れの製法により得られるものであっても良い。二価フェノール類とエピクロルヒドリンの直接反応の場合は、二価フェノール類としては、例えば、ビスフェノールA、ビスフェノールF、ビスフェノールS、ビフェノール、ビフェニレンジオール、フルオレンジフェニル等のフェノール類;エチレングリコール、プロピレングリコール、ジエチレングリコール等の脂肪族グリコールが挙げられる。中でも、コストや接合性、粘度、耐熱性の観点から、ビスフェノールA、ビスフェノールF、ビスフェノールSが好ましい。これらは、1種単独で用いても、2種以上を併用してもよい。
 フェノキシ樹脂は、エポキシ樹脂に類似の化学構造をもち、パラフェニレン構造とエーテル結合を主骨格とし、それらを連結した主鎖と、水酸基が側鎖に配置された構造を有する。
《熱可塑性エポキシ樹脂及びフェノキシ樹脂の重量平均分子量》
 前記熱可塑性エポキシ樹脂およびフェノキシ樹脂は、GPC(ゲル・パーミエ―ション・クロマトグラフィー)測定によるポリスチレン換算の値である重量平均分子量が10,000~500,000であることが好ましく、18,000~300,000であることがより好ましく、20,000~200,000であることが更に好ましい。重量平均分子量はGPCによって検出される溶出ピーク位置から算出され、それぞれ標準ポリスチレン換算での分子量の値である。重量平均分子量がこの値の範囲であると熱可塑性と耐熱性のバランスが良く、耐熱性も高くなる。重量平均分子量が10,000以上であると耐熱性に優れ、500,000以下であると溶融時の粘度が低く、接合性が高くなる。
《熱可塑性エポキシ樹脂及びフェノキシ樹脂以外の非晶性熱可塑性樹脂》
 熱可塑性エポキシ樹脂及びフェノキシ樹脂以外の非晶性熱可塑性樹脂としては、例えば、ポリスチレン、ポリメチルメタクリレート、AS樹脂、ABS樹脂、ポリカーボネート、ポリイミド、ポリアミドイミド、ポリエーテルイミド、ポリエーテルスルホン、ポリフェニレンエーテル及びその変性物、ポリアリレートなどが挙げられる。
《非晶性熱可塑性樹脂とポリエステル樹脂以外の樹脂成分》
 固形接合剤は、非晶性熱可塑性樹脂とポリエステル樹脂以外の樹脂成分を含んでもよい。非晶性熱可塑性樹脂とポリエステル樹脂以外の樹脂成分として結晶性熱可塑性樹脂が挙げられる。非晶性熱可塑性樹脂とポリエステル樹脂の合計含有量は、固形接合剤に含まれる樹脂成分全体の80質量%以上が好ましく、90質量%以上がより好ましく、非晶性熱可塑性樹脂とポリエステル樹脂以外の樹脂成分の含有量は、固形接合剤に含まれる樹脂成分全体の20質量%以下が好ましく、10質量%以下がより好ましい。
《放熱フィラー》
 固形接合剤は、樹脂成分の他に、放熱フィラーを含んでもよい。放熱フィラーを含む固形接合剤は、固形熱伝導材料として用いることができる。本明細書において「樹脂成分」とはマトリックス樹脂を意味する。後述する「その他の添加剤」である有機フィラー(樹脂粉体、樹脂繊維など)は「樹脂成分」に含まれない。
 放熱フィラーの種類は特に限定されないが、熱伝導性に優れる金属含有粒子、非金属粒子等が挙げられる。例えば、金属粒子、樹脂粒子に金めっきなどを施したもの、樹脂粒子に金めっきを施した粒子の最外層に絶縁被覆を施したものなどを挙げることができる。
 放熱フィラーは、例えば、熱伝導率が10W/(m・K)以上のフィラーであってもよい。放熱フィラーは、絶縁性であってよく、導電性であってもよい。
 放熱フィラーとしては、金属、金属酸化物、金属窒化物、金属水酸化物、金属炭化物、金属フッ化物、炭素等を挙げることができ、これらの1種又は2種以上を組み合わせて使用することができる。具体的には、例えば、アルミニウム、銅、銀、酸化マグネシウム、酸化アルミニウム、酸化亜鉛、酸化鉄、二酸化ケイ素、酸化ベリリウム、酸化スズ、窒化ホウ素、窒化アルミニウム、窒化ケイ素、水酸化マグネシウム、水酸化アルミニウム、炭化ホウ素、炭化ケイ素、フッ化アルミニウム、フッ化カルシウム、カーボンブラック、カーボンナノファイバー、カーボンナノチューブ、ダイヤモンド、フラーレン、グラファイトが挙げられる。
 これらの中でも特に、熱伝導性、化学的安定性、入手容易性等の点から、銀、酸化アルミニウム、酸化マグネシウム、水酸化アルミニウム、水酸化マグネシウム、窒化アルミニウム、窒化ホウ素、二酸化ケイ素、カーボンブラック、カーボンナノファイバー、カーボンナノチューブ、炭化ケイ素および窒化ケイ素から選ばれる1種または2種以上を用いることが好ましい。
 放熱フィラーの平均粒径は特に限定されないが、0.01μm~50μmであってもよく、0.1μm~50μmであってもよく、0.2μm~20μmであってもよく、0.5μm~10μmであってもよい。平均粒径が前記範囲にあると、放熱フィラーの充填密度を高めることができる。充填密度が高いほど、放熱フィラーの接触点が多くなり、熱伝導率を向上させることができる。
 充填率を大きくするため、平均粒径の異なる2種類以上の放熱フィラーを含有してもよい。
 前記平均粒径は、体積基準のD50を用いて表すことができる。体積基準のD50は、質量累積粒度分布曲線を小粒径側から描いた場合に、質量累積が50%となる粒子径に対応する。D50は、コールター・カウンター法やレーザ回折散乱法(例えば、日機装株式会社製「マイクロトラックシリーズMT3300」)等によって測定することができる。例えば、球状アルミナ粒子の場合は、コールター・カウンター法により測定し、鱗片状六方晶窒化ホウ素粒子の場合は、レーザ回折散乱法により測定することが好ましい。
 放熱フィラーの形状は、球状、板状、多角状、顆粒状、繊維状など種々の形状を用いることができる。
 異方性を有する放熱フィラーを用いる場合、組成物中の配向を適切に制御することで、所定の方向についての樹脂組成物の強度や熱伝導性などを向上させることができる。
 放熱フィラーの含有量は、固形接合剤中、30体積%以上あってもよく、40体積%以上あってもよく、50体積%以上あってもよく、60体積%以上あってもよい。
 放熱フィラーの含有量は、固形接合剤中、95体積%以下あってもよく、90体積%以下あってもよく、85体積%以下あってもよく、80体積%以下あってもよい。
 放熱フィラーの含有量(体積%)は、25℃における仕込み量から求められ、具体的には、フィラーの質量%に対し、フィラー以外の成分の比重と、フィラーの真比重を基に、下記(式1)によりに算出される。

 (式1)において、
X:放熱フィラーの含有量(体積%)
MF:フィラーの仕込み量(質量%)
DR:樹脂成分を硬化した際の比重 
DF:フィラーの真比重
である。
 放熱フィラーの含有量を、固形接合剤中、30体積%以上とすることで、放熱フィラーの充填密度を高めることができる。充填密度が高いほど、放熱フィラーの接触点が多くなり、熱伝導率が向上する。
 放熱フィラーの含有量を、固形接合剤中、95体積%以下とすることで、成形性が良好となり、容易にシート形状への成形を行うことができる。また、放熱フィラーの含有量を、固形接合剤中、95体積%以下とすることで、高い接合力が得られる。
《その他の添加剤(放熱フィラーを除く)》
 固形接合剤は、必要に応じて、本発明の目的を阻害しない範囲で、その他の添加剤(放熱フィラーを除く)を含有することができる。
 その他の添加剤(放熱フィラーを除く)の含有量は、固形接合剤中、33体積%以下であってもよく、23体積%以下であってもよく、17%体積%以下であってもよく、9体積%以下であってもよい。
 前記体積%とは、固形接合剤の体積を基準とした体積比を意味する。添加剤の含有量(体積%)は、含有される添加剤の重量を添加剤の真比重で除して求めることができる。
 前記「その他の添加剤」としては、例えば、粘度調整剤、無機フィラー、有機フィラー、消泡剤、シランカップリング剤等のカップリング剤、顔料等を挙げることができ、これらの1種又は2種以上を組み合わせて使用することができる。
 前記粘度調整剤として、例えば、反応性希釈剤等を使用することができる。
 ここで、無機フィラーとは、熱伝導性に優れる前記放熱フィラーには含まれない無機フィラーであり、強度向上等の目的で使用され、例えば、球状溶融シリカ、珪砂、タルク、炭酸カルシウム、マイカ、酸性白土、珪藻土、カオリン、石英、酸化チタン、シリカ、ガラスバルーン等が挙げられる。
<固形接合剤の製造方法>
 固形接合剤の製造方法は特に限定されないが、例えば、2官能エポキシ化合物のモノマーもしくはオリゴマーを含む樹脂組成物を加熱して重合させて得た熱可塑性エポキシ樹脂を含む樹脂組成物に、更に、アジピン酸系ポリエステル樹脂を混合して得てもよい。重合の際に粘度を低減させて撹拌しやすくするために溶媒を加えても良い。溶媒を加える場合はその除去が必要であり、乾燥もしくは重合またはその両方を離型フィルムなどの上にて行うことで固形接合剤を得ても良い。

 このようにして得られた固形接合剤は、未反応のモノマーや末端エポキシ基含有量が少ないか実質的に含まれないため、貯蔵安定性に優れ、常温での長期保存も可能である。
<固形接合剤の形態>
 固形接合剤の形態は特に限定されないが、フィルム、棒、ペレット及び粉体からなる群から選択される少なくとも1つの形状であってもよい。少なくとも外形の少なくとも1辺が5mm以下であってもよく、3mm以下であってもよく、1mm以下であってもよく、0.5mm以下であってもよく、0.3mm以下であってもよい。前記サイズであると基材Aと基材Bの間に挟み、加熱加圧によって効率よく接着面に広がることができ、高い接着力が得られる。
 固形接合剤は、溶媒に溶解している樹脂組成物から前記溶媒を除去する製法(以下、溶媒法)で得たフィルムであってもよい。
 本発明の固形接合剤に含まれる非晶性熱可塑性樹脂は、非晶性でかつ高分子量であるため、高温で低粘度になりにくいという特性がある。この特性のため、溶媒を添加しないでフィルム化する押出法では、成形性が悪く、フィルムにボイドや凹凸が発生しやすく、表面が均一かつ平滑であるフィルムが得られないが、溶媒法によれば、ボイドや凹凸が無く、表面が均一かつ平滑であるフィルムが得られる。フィルムの均一性や平滑性は接合時の欠陥を低減させることにつながるため、高い接合強度を得るための重要な条件である。
 固形接合剤がフィルムである場合、フィルムの厚さは、10μm~3mmであってもよい。フィルムの厚さは、1mm以下であってもよく、0.5mm以下であってもよく、0.3mm以下であってもよく、0.2mm以下であってもよく、0.1mm以下であってもよい。
 次に実施例により、本発明を具体的に説明するが、本発明は、これらの例によってなんら限定されるものではない。
<製造例1~5>
 フェノトート(登録商標)YP-50S(日鉄ケミカル&マテリアル株式会社製、フェノキシ樹脂)を、固形分30質量%となるようにシクロヘキサノンに溶解させ、ここにアジピン酸系ポリエステル樹脂(レゾナック製リゴラックPPA)を表1の配合で、自転公転ミキサーで混合し、ペースト状の樹脂組成物を得た。
(実施例1~3、及び比較例1~2)
〔フィルムの作製〕
 非粘着フッ素樹脂フィルム上に製造例1~5で得た樹脂組成物を乾燥後の厚みが100μmとなるように塗布した後、160℃に加熱したオーブン中に入れ、0.5時間養生して乾燥させてフィルムを作製した。得られたフィルムを用い、以下の評価を実施した。結果を表1に示す。
<評価>
(1)フィルムの成形性
 評価はフィルムが成形できたものを「〇」、フィルムとして離形できなかったものを「×」とした。
(2)常温タック性
 プローブタック測定値を下記条件で測定し、20gf以上を「◎」、10gf以上を「〇」、10gf未満を「×」とした。
 「プローブタック」の値は、レスカ社製タッキング試験機(TAC-II)を用いて、JIS  Z0237(2022)に準拠した条件で測定した。
 <測定条件>
 プローブの材質:ステンレス
 プローブの底面の直径:5mm
 プローブ加圧力:100gf
 プローブ押し込み速度:120mm/分
 プローブ保持時間:0.1秒
 プローブ引き離し速度:600mm/min
 温度:25℃および40℃
 本発明の固形接合剤は、例えば、ドアサイドパネル、ボンネットルーフ、テールゲート、ステアリングハンガー、Aピラー、Bピラー、Cピラー、Dピラー、クラッシュボックス、パワーコントロールユニット(PCU)ハウジング、電動コンプレッサー部材(内壁部、吸入ポート部、エキゾーストコントロールバルブ(ECV)挿入部、マウントボス部等)、リチウムイオン電池(LIB)スペーサー、電池ケース、LEDヘッドランプ等の自動車用部品や、スマートフォン、ノートパソコン、タブレットパソコン、スマートウォッチ、大型液晶テレビ(LCD-TV)、屋外LED照明の構造体等に用いられるが、特にこれら例示の用途に限定されるものではない。
 本発明の固形熱伝導材料は、電子機器で使用される電熱部材の用途に好適である。本願発明の固形熱伝導材料は半導体チップ用のフィルム状接着材料としても利用できる。

Claims (11)

  1.  樹脂成分として、非晶性熱可塑性樹脂とポリエステル樹脂を含み、
     前記ポリエステル樹脂の含有量が、前記樹脂成分中、35~70質量%である、固形接合剤。
  2.  前記ポリエステル樹脂が、アジピン酸由来の構造単位を有する、アジピン酸系ポリエステル樹脂である、請求項1に記載の固形接合剤。
  3.  前記ポリエステル樹脂が、多価カルボン酸に由来する構造単位と多価アルコールに由来する構造単位を分子中に含み、
     前記多価アルコールが、エチレングリコール、ジエチレングリコール、プロピレングリコール、ジプロピレングリコール、及びネオペンチルグリコールからなる群より選択される少なくとも1つである、請求項1又は2に記載の固形接合剤。
  4.  前記非晶性熱可塑性樹脂が、融解熱が15J/g以下の非晶性熱可塑性樹脂である、請求項1又は2に記載の固形接合剤。
  5.  前記非晶性熱可塑性樹脂が、熱可塑性エポキシ樹脂及びフェノキシ樹脂の少なくとも何れかである、請求項4に記載の固形接合剤。
  6.  前記非晶性熱可塑性樹脂が、エポキシ当量が1,600以上である非晶性熱可塑性樹脂、又はエポキシ基を含まない非晶性熱可塑性樹脂である、請求項4に記載の固形接合剤。
  7.  更に、放熱フィラーを含む、請求項1に記載の固形接合剤。
  8.  前記放熱フィラーの含有量が、固形接合剤中、30~95体積%である、請求項7に記載の固形接合剤。
  9.  前記放熱フィラーが、銀、酸化アルミニウム、酸化マグネシウム、水酸化アルミニウム、水酸化マグネシウム、窒化アルミニウム、窒化ホウ素、二酸化ケイ素、カーボンブラック、カーボンナノファイバー、カーボンナノチューブ、炭化ケイ素および窒化ケイ素からなる群から選択される少なくとも何れかである、請求項7又は8に記載の固形接合剤。
  10.  フィルムである、請求項1に記載の固形接合剤。
  11.  前記フィルムが、溶媒に溶解している樹脂組成物から前記溶媒を除去する製法で得たフィルムである、請求項10に記載の固形接合剤。
