Description

導電性膜、導電性基材、電子デバイス、RFタグ、電磁波シールドフィルムおよび面状発熱体
 本発明は、導電性膜、導電性基材、電子デバイス、RFタグ、電磁波シールドフィルムおよび面状発熱体に関する。より具体的には、銅粒子が焼結してなる導電性膜などに関する。
 基材上に、導電性粒子を含有する導電性組成物を用いて導電性膜を用いて導電パターンを得る技術が知られている。このような技術は、近年盛んに開発が行われているプリンテッドエレクトロニクスに適用可能と考えられる。プリンテッドエレクトロニクスとは、印刷技術を用いて、フィルムなどの基材の上に電子回路、センサー、素子などを形成する技術のことである。
 特許文献1は、直線的に成長した主幹と該主幹から分かれた複数の枝とを有する樹枝状の形状をなし、大きさが1.0μm以上であり且つ断面厚さ0.2~0.5μmの平板状の銅粒子の単体により、枝の太さが10μm以下となる範囲で集合して構成されていることを特徴とする銅粉を開示している。特許文献1は、さらに、この銅粉を用いて導電性ペーストを作成することや、その導電性ペーストを用いて導電膜を形成することを開示している。
 特許文献2は、安息角が50度より大きく、且つ、グラインドゲージの値(μm)が40~4であることを特徴とする銅粉を開示している。特許文献2は、さらに、この銅粉を用いて導電性ペーストを作成することや、その導電性ペーストを用いて導電膜を形成することを開示している。

 導電性粒子として樹枝状の銅粒子が知られている。樹枝状の銅粒子は例えば上述の特許文献1に記載されている。
 本発明者の知見によれば、樹枝状の銅粒子を用いて形成した導電性膜については、例えば導電性について改善の余地があった。
 本発明はこのような事情に鑑みてなされたものである。本発明の目的の1つは、樹枝状の銅粒子を用いて、導電性が良好な導電性膜を形成することである。
 本発明者らは、以下に提供される発明を完成させ、上記課題を解決した。

 複数の銅粒子が焼結してなる導電性膜であって、
 前記複数の銅粒子は、樹枝状の銅粒子を含み、
 前記導電性膜の少なくとも一方の面における、ISO 25178で規定される算術平均高さSaは0.1~0.9μmであり、かつ、ISO 25178で規定される最大高さSzは1.5~11.0μmである、導電性膜。

 本発明によれば、樹枝状の銅粒子を用いて、導電性が良好な導電性膜を形成することができる。

 以下、本発明の実施形態について、図面を参照しつつ、詳細に説明する。
 図面において、同様な構成要素には同様の符号を付し、適宜説明を省略する。
 図面はあくまで説明用のものである。図面中の各部材の形状や寸法比などは、必ずしも現実の物品と対応しない。
 本明細書中、数値範囲の説明における「X~Y」との表記は、特に断らない限り、X以上Y以下のことを表す。例えば、「1~5質量%」とは「1質量%以上5質量%以下」を意味する。
 本明細書における「(メタ)アクリル」との表記は、アクリルとメタクリルの両方を包含する概念を表す。「(メタ)アクリレート」等の類似の表記についても同様である。
 本明細書における「電子デバイス」の語は、半導体チップ、半導体素子、プリント配線基板、電気回路ディスプレイ装置、情報通信端末、発光ダイオード、物理電池、化学電池など、電子工学の技術が適用された素子、デバイス、最終製品等を包含する意味で用いられる。
<導電性膜>
 本実施形態の導電性膜は、銅粒子が焼結してなる。銅粒子は、樹枝状の銅粒子を含む。
 本実施形態の導電性膜の少なくとも一方の面における、ISO 25178で規定される算術平均高さSaは0.1~0.9μmであり、かつ、ISO 25178で規定される最大高さSzは1.5~11.0μmである。
 Saは、好ましくは0.2~0.8μm、より好ましくは0.3~0.7μm、さらに好ましくは0.4~0.7μmである。
 Szは、好ましくは2.0~10.0μm、より好ましくは3.0~9.5μm、さらに好ましくは4.0~9.0μmである。
 上記のような導電性膜の導電性は良好である。その理由は必ずしもすべてが明らかではないが、SaやSzなどの指標が、導電性膜中の銅粒子またはその焼結物の密度、導電性膜中の空隙率などと相関しているのではないかと、本発明者は考えている。具体的には、後掲の実施例等で示すように、樹枝状の銅粒子を含む導電性組成物で形成した膜に、適切な温度および圧力を加えることにより、銅粒子が十分に圧縮されたり焼結したりした結果が、上記のSaおよびSzの数値として表れていると解釈できる。
 樹枝状の銅粒子は、その形状に起因して、粒子間に空隙が生じやすいと考えられる。このため、従来、樹枝状の銅粒子を用いて形成される導電性膜の導電性は低くなりがちであった。しかし、例えば適切な製法・製造条件を採用することにより、SaおよびSzが上記数値範囲となる導電性膜を形成すれば、樹枝状の銅粒子を用いても導電性膜の導電性を良好とすることができる。
 既に少し説明しているが、本実施形態の導電性膜は、樹枝状の銅粒子を用いて、適切な製法・製造条件を採用することにより得ることができる。製法・製造条件の詳細については追って述べるが、ここで簡単に述べておくと、樹枝状の銅粒子を含む導電性組成物を用いて形成した膜に、適切な熱を加えながら適切な圧力をかけることで、本実施形態の導電性膜を製造することができる。加熱や加圧の条件によっては、本実施形態の導電性膜が得られない場合もある。
 念のため述べておくと、本実施形態の導電性膜は、製法や製造条件により限定的に解釈されるものではない。
 本実施形態の導電性膜についての説明を続ける。
(表面粗さの各種指標)
 本実施形態の導電性膜においては、SaおよびSzに加え、その他の表面粗さに関する指標が所定の数値範囲内であることにより、導電性を一層高めうる。具体的には以下のとおりである。これら指標も、おそらくは、導電性膜中の銅粒子またはその焼結物の密度、導電性膜中の空隙率などと相関していると考えられる。
 導電性膜の少なくとも一方の面における、ISO 25178で規定される二乗平均平方根高さSqは、例えば0.1~1.0μm、好ましくは0.2~1.0μm、より好ましくは0.3~1.0μm、さらに好ましくは0.5~0.9μmである。
 導電性膜の少なくとも一方の面における、ISO 25178で規定される最大山高さSpは、例えば0.9~5.0μm、好ましくは1.5~5.0μm、より好ましくは2.0~5.0μmである。
 導電性膜の少なくとも一方の面における、ISO 25178で規定されるコア部のレベル差Skは、例えば0.1~2.5μm、好ましくは1.0~2.5μm、より好ましくは1.0~2.0μmである。
 導電性膜の少なくとも一方の面における、ISO 25178で規定されるコア部の空隙容積Vvcは、例えば0.1~1.3ml/m、好ましくは0.3~1.2ml/m、より好ましくは0.5~1.1ml/mである。
 導電性膜の少なくとも一方の面における、ISO 25178で規定されるコア部の実体体積Vmcは、例えば0.05~1.0ml/m、好ましくは0.3~0.9ml/m、より好ましくは0.4~0.8ml/mである。
(導電性の指標)
 本実施形態の導電性膜の導電性は良好である。このことは、例えば表面抵抗率により定量的に表現することができる。具体的には、導電性膜の少なくとも一方の面における表面抵抗率は、好ましくは5~100mΩ/□である。
(厚み)
 本実施形態の導電性膜の厚みは特に制限されないが、プリンテッドエレクトロニクスへの適用を考慮すると、導電性膜の厚みは、例えば2~100μm、好ましくは5~50μm、さらに好ましくは10~30μmである。導電性膜の厚みが一様でない場合には、少なくともSaやSzを測定した点における厚みが上記範囲内にあることが好ましい。
 導電性膜が適度に厚いことにより、電流が流れやすくなり、導電性は向上する。一方、導電性膜が厚すぎないことにより、例えば後述のように導電性膜が基材の表面に設けられている場合に、剥離が抑えられる場合がある。
(銅粒子について)
 既に説明しているが、導電性膜の形成に用いられる複数の銅粒子(つまり銅粉末)は、樹枝状の銅粒子を含む。
 「樹枝状の銅粒子」との語は、銅粒子の形状を表現するために通常用いられる。「樹枝状」とは、通常、一方向に伸長した形状を有する主幹と、その主幹から分岐した、少なくとも1つの枝と、を有する形状を表す。
 電解法により製造される銅粒子は、通常、銅の結晶生成機構のためにデンドライトとなる。銅粒子の技術分野においては、電解法により製造されたデンドライト状の銅粒子を、通常「樹枝状の銅粒子」と表現する。本明細書における「樹枝状の銅粒子」の語の意味は、銅粒子の技術分野における「樹枝状の銅粒子」の語の通常の意味と変わらない。
 導電性膜の形成に用いられる銅粒子の全体中の、樹枝状の銅粒子の比率は、好ましくは50質量%以上、より好ましくは75質量%以上、さらに好ましくは90質量%以上である。もちろん、銅粒子のすべて(100質量%)が樹枝状の銅粒子であってもよい。樹枝状の銅粒子は比較的安価であるため、複数の銅粒子(銅粉末)中の樹枝状の銅粒子の比率が高いことは、導電性膜の製造コスト低減につながる。また、本実施形態においては、複数の銅粒子(銅粉末)中の樹枝状の銅粒子の比率が高くても、導電性膜としたときにSaおよびSzが上述の数値範囲内となれば、導電性膜の導電性は良好である。
 導電性膜の形成に用いられる複数の銅粒子(銅粉末)として、適切な粒径分布を有するものを用いることで、最終的に得られる導電性膜の導電性を一層向上させうる。導電性膜の導電性は、膜中の粒界の多さや、膜の空隙率と相関していると考えられる。膜中の粒界の数が少なければ導電性は高まると考えられる。また、膜の空隙率が小さければ導電性は高まると考えられる。適切な粒径分布を有する複数の銅粒子(銅粉末)を用いることで、これら2つのバランスが最適化されると考えられる。
 具体的には、導電性膜の形成に用いられる複数の銅粒子(銅粉末)をレーザー回折散乱法により粒子径測定したときに得られる体積基準累積粒子径分布曲線において、累積頻度が50%となる粒子径D50は、好ましくは0.5~100μm、より好ましくは1~50μm、さらに好ましくは3~30μm、特に好ましくは4~20μmである。
 D50については、銅粒子の入手元にて測定している場合は、その数値、つまりカタログ値を採用することができる。カタログ値が不明な場合は、銅粒子をレーザー回折散乱法により測定することでD50を求めればよい。
 複数の銅粒子(銅粉末)は、通常、銅を主成分とする。「銅を主成分とする」とは、複数の銅粒子(銅粉末)中の全構成元素中の銅元素の比率が、好ましくは50mol%以上、より好ましくは75mol%以上、さらに好ましくは90mol%以上、特に好ましくは95mol%以上であることをいう。この比率は100mol%であってもよい。
 念のため述べておくと、所望の導電性が得られる限り、複数の銅粒子(銅粉末)は、銅以外の元素を含んでもよい。銅以外の元素としては、金、銀、アルミニウム、白金、パラジウム、イリジウム、タングステン、ニッケル、タンタル、鉛、亜鉛等を挙げることができる。もちろん、数の銅粒子(銅粉末)は、銅以外の元素を実質的に含まなくてもよい。「実質的に含まない」とは、複数の銅粒子(銅粉末)が不可避的に不純物として銅以外の元素を含むことはあるが、意図的・人為的に銅以外の元素を含むことはない、ということである。
 複数の銅粒子(銅粉末)については、表面処理が施されていてもよいし、施されていなくてもよい。
 銅粒子、特に樹枝状の銅粒子(銅粉末)は、例えば、DOWAエレクトロニクス社、福田金属箔粉工業社、三井金属鉱業社などから購入可能である。粒径分布の調整・最適化やその他の目的のため、2以上の異なる銅粉末を混合して用いてもよい。
<導電性基材>
 本実施形態の導電性基材10は、例えば図1に示されるように、
 基材1と、
 基材1の少なくとも一方の面側に設けられた、上述の導電性膜(導電性膜3)と、
を備えることができる。
 導電性膜3の具体的態様については既に述べたとおりである。
 通常は、導電性膜3の、基材1とは反対側の面が、上述のSaやSzなどの数値範囲を満たす。
 基材1は、通常、フィルム状、シート状または板状である。工業的な生産性の観点から、基材1の形状はこれらのいずれかが好ましい。
 基材1は、好ましくは可撓性を有する。可撓性を有する基材1を採用することで、フレキシブル基板(FPC)を製造することができる。もちろん、基材1は、可撓性を有しないリジッドな基材であってもよい。
 コストや最終用途を考慮し、基材1は、PET(ポリエチレンテレフタレート)、PEN(ポリエチレンナフタレート)などのポリエステル、ポリエチレンやポリプロピレンなどのポリオレフィン、ポリカーボネート、ポリイミドおよび紙からなる群より選択される少なくともいずれかであることが好ましい。ここで、紙は、コート紙(紙表面がコート剤でコーティングされた紙)であってもよいし、コート紙ではない通常の紙であってもよい。また、基材1としては、PETなどに限らず、一般の樹脂フィルムを採用することができる。また、基材1は、透明であってもよいし不透明であってもよい。不透明な樹脂フィルムとして、例えば発泡PETフィルムなどの発泡樹脂フィルムまたは発泡樹脂シートを挙げることもできる。
 後述の加熱は、さほど高温でなくてもよい場合がある。よって、ポリエステル、ポリオレフィン、ポリカーボネート、紙などの、低耐熱性の基材1も、基材として好適に用いることができる。また、ポリイミドなどの高耐熱性の基材1を用いた場合、高温の加熱を行うことで、最終的に得られる導電パターンの比抵抗を一層小さくすることができる。
 基材1の厚みは特に限定されず、後述する最終用途(電子デバイス、RFタグ、電磁波シールドフィルム、面状発熱体など)や種々の事情に応じて適宜設定可能である。基材1の厚みは、典型的には10~250μm、好ましくは30~100μmである。ただし、カールの発生を抑制する観点では、基材1はある程度厚いことが好ましい。具体的には、基材1の厚みは、好ましくは100~250μm、より好ましくは100~150μmである。
 基材1は、単層構成であってもよいし、2層以上の積層構成であってもよい。
 基材1と導電性膜3との間には、何らかの層があってもよいし、なくてもよい。例えば、導電性膜3の密着性向上(剥離抑制)のために、基材1と導電性膜3との間には、硬化性樹脂材料の硬化物(接着剤の硬化物等)が存在してもよい。
 基材1については何らかの表面処理(例えば導電性膜の密着性を高めるための処理)がなされていてもよいし、なされていなくてもよい。
<導電性膜/導電性基材の製造方法>
 既に少し述べたように、本実施形態の導電性膜は、樹枝状の銅粒子を用いて、適切な製法・製造条件を採用することにより得ることができる。簡単に述べると、樹枝状の銅粒子を含む導電性組成物を用いて形成した膜に、適切な熱を加えながら適切な圧力をかけることで、本実施形態の導電性膜を製造することができる。加熱や加圧の条件によっては、本実施形態の導電性膜が得られない場合もある。
 以下、基材の一方の面側に導電性膜を設けて、導電性基材を製造する製造方法の一例を説明する。
(導電性組成物の調製)
 まず、樹枝状の銅粒子を含む導電性組成物を調製する。
 導電性組成物は、樹枝状の銅粒子などの銅粒子(正確には、複数の銅粒子で構成される銅粉末)、溶剤、必要に応じて樹脂成分などを均一に混合することで調製することができる。
 樹枝状の銅粒子などの銅粒子の具体的態様については、既に述べた通りである。粒径分布の最適化などの目的のために2以上の銅粒子を用いてもよい。もちろん、1のみの銅粒子(樹枝状の銅粒子)を用いてもよい。
 導電性膜の導電性を一層高める観点から、導電性組成物中の導電性粒子の比率は大きいことが好ましい。具体的には、導電性組成物の全不揮発成分中の導電性粒子の比率は、好ましくは90質量%以上、より好ましくは92質量%以上、さらに好ましくは94質量%以上である。
 溶剤の種類は特に限定されない。溶剤は典型的には有機溶剤である。溶剤は、導電性組成物中の各成分を実質的に変質させないものであればよい。溶剤を用いる場合、1のみの溶剤を用いてもよいし、2以上の溶剤を用いてもよい。
 溶剤の使用量は、導電性組成物の塗布方法などに応じて適宜調整すればよい。溶剤の使用量は、導電性組成物の全体中、例えば3~30質量%、好ましくは5~25質量%である。
 樹脂成分は、基材との密着性、塗布性、印刷性などの観点で、適宜用いてもよいし、用いなくてもよい。
 樹脂成分を用いる場合、その種類は特に限定されない。具体例としては、ポリビニルピロリドン、ポリエステル、エポキシ樹脂、(メタ)アクリル系樹脂、ポリビニルアセタール、セルロース系樹脂(例えばエチルセルロースなど)、フェノール樹脂などを好ましく挙げることができる。
 導電性膜の導電性を特に高める観点からは、導電性組成物の全不揮発成分中の樹脂成分の量は、例えば10質量%以下、好ましくは5質量%以下、より好ましくは3質量%以下、さらに好ましくは2質量%以下、特に好ましくは1質量%以下である。樹脂成分の量の下限は0であってもよい。ただし、樹脂成分を用いることにより密着性向上などの効果を積極的に得ようとする場合には、樹脂成分の量は、導電性組成物の全不揮発成分中、1質量%以上とすることが好ましく、2質量%以上とすることがより好ましい。すなわち、諸性能のバランスの観点からは、樹脂成分の量は、導電性組成物の全不揮発成分中、好ましくは1~10質量%、より好ましくは2~5質量%である。
 導電性組成物は、その他、従来のインク組成物や導電性ペーストにおける各種添加成分を含んでもよいし、含まなくてもよい。
 各成分の均一な混合のためには、例えば遊星式攪拌機を用いることが好ましい。
(膜形成)
 基材上に、塗布、印刷、転写などの適当な手段により、導電性組成物の膜を形成する。
 基材の具体的態様については上述のとおりである。
 導電性組成物は、基材の一面の全体に膜形成されてもよいし、基材の一面の一部にのみ膜形成されてもよい。前者の場合、ブレードコーター、エアナイフコーター、ドクターコーター、ロールコーター、バーコーター(ロッドコーター)、カーテンコーターなどの装置を用いて塗布を行うことができる。後者の場合、各種の印刷法、例えばスクリーン印刷法、グラビア印刷法、凸版印刷法、平板印刷法(オフセット印刷法)、インクジェット法、転写印刷法など適用することができる。要は、所望のパターン形状を有する導電性組成物の膜を形成可能であれば、その形成方法は問わない。
 塗布、印刷などで形成されるパターンの形状を適切に設計することで、回路として働くことができる導電性膜(回路パターン)や、電磁波シールド能を有するメッシュパターンなどの、パターン構造を備えた導電性基材を製造することができる。導電性組成物を基材の一面の一部にのみ膜形成する場合、膜(パターン)の形状は、最終的に得られる導電性基材の用途に応じて適切に設計されることが好ましい。
 所望の場所以外に導電性組成物による膜が形成されないように、例えば孔をくりぬいたフィルムを基材1の上に置き、その上から導電性組成物を塗布または印刷し、その後フィルムを除去するという工程を行ってもよい。
 最終的に十分な導電性を有する導電性膜を得る観点と、膜形成のしやすさの観点から、ここで設けられる層の厚み(導電性組成物が溶剤を含む場合は乾燥厚み)は、好ましくは5~100μm、より好ましくは10~50μmである。
 導電性組成物が溶剤を含む場合、溶剤を乾燥させるための加熱処理を行うことが好ましい。加熱処理の条件は、溶剤が十分に乾燥する限り特に限定されないが、溶剤の十分な乾燥と、過度な加熱による導電性粒子の変質抑制の観点から、加熱処理の温度は好ましくは50~150℃、より好ましくは80~120℃である。加熱処理の時間は好ましくは1~60分、より好ましくは3~30分である。
 溶剤を乾燥させるための加熱処理は、具体的には、形成した膜に熱風を当てることで行うことができる。もちろんこれ以外の方法で加熱処理を行ってもよい。
(加熱および加圧)
 上記のようにして得られた、基材と、導電性組成物により設けられた層との積層体を、加熱および加圧する。加熱と加圧は同時に行われることが好ましい。これにより、導電性組成物により設けられた層中の銅粒子(樹枝状の銅粒子を含む)を焼結し、粒子同士を連結する。これにより、導電性が良好な導電性膜、および、その導電性膜および基材を備える導電性基材を製造することができる。
 加熱および加圧は、例えば、加熱機構を備えた平面プレス装置を用いて行うことができる。つまり、基材と、導電性組成物により設けられた層との積層体を、2枚(1対)の平板で挟んで、加熱しながらプレスすることで、導電性組成物により設けられた層中の銅粒子を焼結させることができる。
 ここでの加熱および加圧の条件を適切に設定することで、SaやSzなどの指標が適切に制御された導電性膜を得ることができる。具体的には、平面プレス装置を用いる場合、加熱温度は好ましくは105~120℃、より好ましくは105~115℃、加圧の圧力は好ましくは5~80MPa、より好ましくは5~75MPa、加熱および加圧の時間は好ましくは3~60秒、より好ましくは3~40秒である。
 平面プレス装置を用いた加熱および加圧においては、装置の押圧面(平面)と、導電性組成物により設けられた層との間に、樹脂フィルムを介在させることが好ましい。この樹脂フィルムがあることにより、押圧面からの圧力が分散/均一化されるため、SaやSzの適切な制御に寄与する場合がある。加熱および加圧の終了後には、通常、用いられた樹脂フィルムは剥離される。
 ここで使用可能な樹脂フィルムは特に限定されない。例えば基材と同様の樹脂フィルムを用いることができる。樹脂フィルムは、耐久性の観点ではポリイミドフィルムが好ましい。この樹脂フィルムは、使い捨てであってもよいし、可能なら繰り返し用いてもよい。
 圧力の分散/均一化の観点では、樹脂フィルムの代わりに、ガラスクロス、ゴム系シート、カーボン系シートなどを用いることも考えられる。ゴム系シートの材質としてはシリコーンゴム、フッ素ゴム等が挙げられる。カーボン系シートの材質としては炭素繊維、黒鉛、グラフェン等が挙げられる。
 平面プレス装置のほか、ロールプレス装置やその他の装置を用いることでも加熱および加圧は可能である。ただし、ロールプレス装置により加熱および加圧を行う場合、平面プレス装置を用いた加熱および加圧に比べて、単位面積あたりの加熱および加圧の時間が短くなりがちなので、加熱、加圧、搬送速度(ロールの回転速度)などを適切に制御するように留意する。
(酸化膜除去工程)
 本実施形態においては、上記の加熱および加圧の前に、導電性組成物により設けられた層中に、銅粒子の表面の酸化膜を除去することが可能な成分Xを浸透させる、酸化膜除去工程を行うことが好ましい。酸化膜除去工程により、加熱および加圧による銅粒子の焼結がより進行しやすくなり、最終的に得られる導電性膜のSaやSzなどが変わってくると考えられる。また、銅粒子の焼結がより進行しやすくなるために、最終的に得られる導電性膜の導電性が一層高まる傾向がある。
 成分Xは、導電性組成物により設けられた層の内部まで浸透することが好ましい。このことにより最終的に得られる導電性膜の導電性はさらに高まる傾向がある。このため、酸化膜除去工程においては、成分Xが接触した状態にある、導電性組成物により設けられた層を押圧して、層の内部への成分Xの浸透を促進してもよい。この場合、酸化膜除去工程と、前述の加熱および加圧とが、同時に行われることとなる場合もある。
 もちろん、酸化膜除去工程は加熱および加圧とは別に行われてもよい。
 酸化膜除去工程では、銅粒子の表面の酸化膜を除去することが可能な成分Xを含む液体を、導電性組成物により設けられた層に、滴下、噴霧、浸漬などの任意の方法で接触させ、そして好ましくは浸透させることにより行うことができる。また、インクジェット方式やディスペンサー方式により、成分Xを含む液体を、導電性組成物により設けられた層に接触させてもよい。
 成分Xを含む液体としては、成分Xが溶解または分散した水が好ましい。水を用いることは、環境負荷の低減やプロセスの安全性(引火しない)の観点で好ましい。もちろん、成分Xが溶解または分散した有機溶剤も使用可能である。
 成分Xを含む液体を用いる替わりに、気体状態にある成分Xを、導電性組成物により設けられた層に接触させるようにして酸化膜除去工程を行ってもよい。
 また、成分Xを含むシートを、導電性組成物により設けられた層に接触させ、好ましくは圧力を加えることにより導電性組成物により設けられた層内に成分Xを浸透させることも考えられる。ここでのシートとしては、具体的には、成分Xを含む紙や不織布、成分Xが表面に塗布または印刷された樹脂シート、などを挙げることができる。
 その他、成分Xを、導電性組成物により設けられた層に接触させて浸透させる方法は特に限定されない。
 成分Xは、銅粒子の表面の酸化膜を除去することが可能なものである限り、特に限定されない。
 本明細書において、酸化膜の「除去」とは、銅粒子の表面に存在する酸化物自体が除去される場合だけでなく、酸化物が還元などの化学的変化をすることで酸化物が非酸化物に戻る場合も包含する。
 本発明者の知見によれば、有機酸、リンのオキソ酸、および、ヒドラジンまたはその誘導体、からなる群より選ばれる少なくともいずれかを含むことが好ましい。
 有機酸としては、クエン酸、ギ酸、酢酸、マロン酸、リンゴ酸、酒石酸、アスコルビン酸、コハク酸、フマル酸、プロピオン酸、などのカルボン酸を挙げることができる。
 リンのオキソ酸としては、ホスフィン酸、ホスホン酸、亜リン酸、リン酸、二リン酸、三リン酸、メタ三リン酸を具体的に上げることができる。これらの中でも特にホスフィン酸が好ましい。
 ヒドラジンまたはその誘導体としては、ヒドラジンそのもの;モノ塩酸ヒドラジン、ジ塩酸ヒドラジン、モノ臭化水素酸ヒドラジン、硫酸ヒドラジンなどのヒドラジン塩類;その他、-NH-NH構造を有する化合物;などを挙げることができる。
 その他、酸化膜を除去するという点では、水中でのpKaが小さい化合物を成分Xとして用いることができる。具体的には、水中でのpKaが-5.0~5.0である化合物が成分Xとして好ましく、pKaが-4.0~4.5である化合物が成分Xとしてより好ましい。ちなみに、成分Xが多塩基酸である場合には、複数のpKa中の最も小さいpKaが上記範囲内にあることが好ましい。
 pKaの小ささとそれによる酸化膜の除去性だけを考えると、成分Xとして、塩酸、硝酸、硫酸などの無機酸を用いることも考えられる。ただし、導電性組成物により設けられた層中に残存した場合の不具合などを考慮すると、成分Xとしては有機酸が好ましい。ここでのpKaの値は、常温(例えば25℃)での値を採用することができる。
 還元反応により銅の酸化膜を非酸化状態に戻すことができる化合物全般も、成分Xとして用いることができる。例えば、アルデヒド基を有する化合物は、銅の酸化物を還元できる場合があるため、成分Xとして用いうる。
 水中でのpKaが小さく、かつ、還元反応により銅の酸化膜を非酸化状態に戻すことができる化合物も成分Xとして好ましく用いられる。このような化合物としては、例えばギ酸を挙げることができる。ギ酸には、揮発しやすいために導電性組成物により設けられた層中に残存しにくいという利点がある。
 上記以外にも、成分Xとしては、ピロガロール、フェニドン、ハイドロキノン、オルトアミノフェノールなどを挙げることができる。これらは、銀塩写真分野において還元剤として機能することが知られている物質である。
 ある化合物Aを導電性組成物により設けられた層に浸透させた場合と、浸透させなかった場合とを比較して、前者のほうがより小さい比抵抗を有する導電性膜を得られるならば、その化合物Aは成分Xとして採用することができる。
 成分Xが溶解または分散した液体を導電性組成物により設けられた層に接触させる場合、その液体中の成分Xの濃度は、適宜調整すればよい。濃度は、導電性組成物により設けられた層中に十分な量の成分Xを浸透させる観点と、残余の成分Xの量を少なくして導電性膜の腐食や劣化を抑える観点から調整すればよい。
 液体中の成分Xの濃度は、例えば0.05~50mol/L、好ましくは0.1~40mol/L、より好ましくは0.1~30mol/L、さらに好ましくは0.1~10mol/L、特に好ましくは0.15~5.0mol/Lである。もちろん、ここに示した濃度よりも低い濃度で成分Xを含む液体を用いてもよいし、ここに示した濃度よりも高い濃度(例えば飽和濃度)で成分Xを含む液体を用いてもよい。
<導電性基材の応用>
 本実施形態の導電性基材は、様々な用途に適用可能である。
(電子デバイス)
 一例として、本実施形態の導電性基材を含む電子デバイスを製造することが考えられる。導電性層のパターン形状を適切に設計することで、回路として働くことができる導電性層(回路パターン)を備えた基材を製造することができる。そして、この基材と他の電子素子とを組み合わせることで、電子デバイスを製造することができる。
 電子デバイスの例をいくつか記載しておく。念のため述べておくと、電子デバイスは、当然、これらのみに限定されない。
・センサー:例えば感圧センサー、バイタルセンサー等のセンサー中の、導電性部材/回路について、本実施形態の導電性基材を適用することができる。
・太陽電池:例えば太陽電池の集電配線について、本実施形態の導電性基材を適用することができる。
・メンブレンスイッチ:メンブレンスイッチとは、薄いシート状のスイッチでフィルムに回路と接点を印刷して貼り重ねたものである。これの回路や接点を形成するために、本明細書に記載の事項を適用することができる。
・タッチセンサー・タッチパネル:例えばタッチセンサー・タッチパネルにおける引き出し配線を形成するために、本明細書に記載の事項を適用することができる。また、タッチセンサー・タッチパネルにおける透明電極を形成するために、本明細書に記載の事項を適用することも考えられる。
・フレキシブル基材:従来は、まず可撓性フィルムの全面に金属膜をコーティングし、その後、薬剤を使って金属膜の不要な部分を取り除くことで回路を形成している。このような従来の方法の代わりに、本明細書に記載のようにして回路を形成することが考えられる。
 とりわけ好ましい電子デバイスとしては、RFタグを挙げることができる。すなわち、RFタグにおけるアンテナ部等の導電回路の部分が、樹枝状の銅粒子を含む複数の銅粒子が焼結してなる導電性膜であり、その表面のSaやSzなどが上述の数値範囲内であることが好ましい。
 RFタグの具体的構造については、例えば特開2003-332714号公報、特開2020-46834号公報などを参考にすることができる。
(電磁波シールドフィルム)
 電子デバイスとは別の応用として、電磁波シールドフィルムが挙げられる。導電性組成物を塗布・印刷等することで基材に膜形成する際に、その膜のパターン形状を、電磁波シールドフィルム特有のパターン(メッシュパターンなど)とすることで、電磁波シールドフィルムを製造することができる。
(面状発熱体)
 さらに別の応用として、面状発熱体が挙げられる。面状発熱体とは、基材上に電気配線が設けられ、その配線に電流を流すことで発熱するもののことをいう。面状発熱体の具体例としては、例えば乗用車のリアガラスなど、防曇や防寒のための面状発熱体を挙げることができる。導電性組成物を塗布・印刷等することで基材に膜形成する際に、その膜のパターン形状を、面状発熱体特有のパターンすることで、面状発熱体を製造することができる。
 以上、本発明の実施形態について述べたが、これらは本発明の例示であり、上記以外の様々な構成を採用することができる。また、本発明は上述の実施形態に限定されるものではなく、本発明の目的を達成できる範囲での変形、改良等は本発明に含まれる。
 本発明の実施態様を、実施例、比較例および参考例に基づき詳細に説明する。念のため述べておくと、本発明は実施例のみに限定されない。
 以下において、指数表記を記号「E」で示す場合がある。例えば、1.3E-06とは、1.3×10-6を意味する。
<導電性組成物の調製>
・導電性組成物A
 導電性粒子75質量部と、市販の有機溶剤に可溶なポリエステル樹脂4質量部と、有機溶剤21質量部とを、遊星式攪拌機を用いて攪拌した。これにより均一なペースト状の導電性組成物を得た。導電性粒子としては、福田金属箔粉工業社から入手した樹枝状の銅粒子(D50:5μm)を用いた。
・導電性組成物B
 導電性粒子として、福田金属箔粉工業社から入手した樹枝状の銅粒子(D50:7μm)を用いた以外は、導電性組成物Aと同様にして、均一なペースト状の導電性組成物を得た。
・導電性組成物C
 導電性粒子として、三井金属鉱業社製の樹枝状の銅粒子(電解銅粉、D50:7μm)を用いた以外は、導電性組成物Aと同様にして、均一なペースト状の導電性組成物を得た。
・導電性組成物D
 導電性粒子として、三井金属鉱業社製の樹枝状の銅粒子(電解銅粉、D50:5μm)を用いた以外は、導電性組成物Aと同様にして、均一なペースト状の導電性組成物を得た。
・導電性組成物E(参考)
 導電性粒子として、樹枝状の銅粒子ではなく、福田金属箔粉工業社製のアトマイズ銅粉(D50:5μm)を用いた以外は、導電性組成物Aと同様にして、均一なペースト状の導電性組成物を得た。
・導電性組成物F(参考)
 導電性粒子として、樹枝状の銅粒子ではなく、三井金属鉱業社製の湿式還元銅粉(D50:5μm)を用いた以外は、導電性組成物Aと同様にして、均一なペースト状の導電性組成物を得た。
 参考のため、導電性組成物Aの調製で用いた樹枝状の銅粒子(D50:5μm)の電子顕微鏡画像を、図2および図3に示しておく。これら画像から、銅粒子の形状が「樹枝状」であることがわかる。
<基材上への導電性膜の形成(導電性基材の製造)>
(膜形成)
 上記の導電性組成物を用いて、ポリイミドフィルム上に、15mm×5mmの大きさの塗布膜(ベタ膜)を形成した。
 具体的には、まずポリイミドフィルム(基材)上に、スリーエム社のスコッチテープを貼って15mm×5mmの大きさの「くりぬき部」を設けた。そして、そのくりぬき部の上で、スキージーを用いて導電性組成物をスキージングして、くりぬき部に導電性組成物を充填した。その後、スコッチテープを剥がした。このときの膜(未乾燥)の厚みは40μm程度であった。
 上記の膜を設けたポリイミドフィルムを、熱風循環式大気オーブンに入れ、100℃で15分間加熱した。これにより溶剤を揮発させた。
 以上のようにして、ポリイミドフィルム上に導電性粒子含有層が設けられた積層体を得た。
(加圧および加熱)
 上記積層体の導電性粒子含有層の上に、酸化膜除去液(ギ酸水溶液)を2μL滴下して、導電性粒子含有層を濡らした。その後、その上にポリイミドフィルム(基材とは異なる)を載せて、ポリイミドフィルム(基材)-導電性粒子含有層-ポリイミドフィルム、の重ね合わせ体を得た。
 この重ね合わせ体を、平面プレス機(アズワン株式会社製HC300-15K)の下プレートに設置した金属板(30mm×20mm)の上に載せた。そしてプレス処理を行った。圧力や温度などの処理条件は表1に記載のようにした。
(補足)
 プレス温度については、機械の表示値ではなく、プレート(押圧面)に設置した熱電対で正確に温度測定を実施して調整した。
 圧力については、以下計算により求めた。
 まず、平面プレス機(下プレート)に設置した金属板の面積について、30×20mm=600mmと計算した。また、加圧力はFとした。600mmの領域にFの力がかかったことから、F÷600mmの計算により、圧力を算出した。
 上記加圧の後、ポリイミドフィルム(基材とは異なる)を剥がした。そして、ポリイミドフィルム(基材)の上に導電性膜が形成された導電性基材を製造した。
<表面粗さに関する各指標の測定>
 得られた導電性基材上の導電性膜について、レーザー顕微鏡(キーエンス社製VK-X3000、対物レンズ50倍)を用いて、表面粗さの各指標を測定した。測定方法は、ISO 25178に準じた方法で実施した。測定は3回行い、各指標について得られた3つの値の算術平均値を、各指標の値とした。
 補足しておくと、Vvc、Vmcの測定については、コア部と突出山部を分離する負荷面積率、コア部と突出谷部を分離する負荷面積率を指定する必要がある。今回はこれらの数値については装置のデフォルト値を用いた。
<評価:表面抵抗率および比抵抗>
 得られた導電性基材上の導電性膜について、4端子抵抗測定器で表面抵抗値を測定した。
 また、膜厚計で膜厚を測定し、測定された表面抵抗値および膜厚から、比抵抗を算出した。比抵抗の値は小さいほど好ましい。
 導電性組成物および製造条件(加熱・加圧条件)についてまとめて表1に、各種測定・評価結果をまとめて表2に、それぞれ示す。
 表2において、比抵抗の「測定範囲外」は、1.4Ω・cm以上であること、表面抵抗値の「測定範囲外」は、1kΩ/□以上であることを表す。
 表2に示されるとおり、樹枝状の銅粒子を含む導電性組成物を用いて形成された、Saが0.1~0.9μmであり、Szが1.5~11.0μmである、実施例1~5の導電性膜は、Saが0.9μm超であり、Szが11.0μm超である比較例1の導電性膜に比べて、良好な導電性を示した。
 樹枝状の銅粒子ではない銅粒子を原材料として用いた参考例1および2においては、比抵抗や表面抵抗値の数値は実施例1~5と同程度であった。しかし、参考例1で用いられたアトマイズ銅粉や、参考例2で用いられた湿式還元銅粉は、樹枝状の銅粒子(電解銅粉)に比べて高コストである。つまり、実施例1~5は、樹枝状の銅粒子を用いることで、低コストで良好な導電性を有する導電性膜が得られたことを示している。

 図4に、実施例1で得られた導電性基材の断面のSEM画像を、図5に、実施例3で得られた導電性基材の断面のSEM画像を、それぞれ示す。これら断面画像においては、少なくとも一部で接触している粒子間の界面が不明瞭になっており、粒子間の焼結が進行していることが推察される。
 この出願は、2024年3月15日に出願された日本出願特願2024-040854号を基礎とする優先権を主張し、その開示の全てをここに取り込む。

Claims (15)

  1.  複数の銅粒子が焼結してなる導電性膜であって、
     前記複数の銅粒子は、樹枝状の銅粒子を含み、
     前記導電性膜の少なくとも一方の面における、ISO 25178で規定される算術平均高さSaは0.1~0.9μmであり、かつ、ISO 25178で規定される最大高さSzは1.5~11.0μmである、導電性膜。
  2.  請求項1に記載の導電性膜であって、
     前記一方の面における、ISO 25178で規定される二乗平均平方根高さSqは、0.1~1.0μmである、導電性膜。
  3.  請求項1または2に記載の導電性膜であって、
     前記一方の面における、ISO 25178で規定される最大山高さSpは、0.9~5.0μmである、導電性膜。
  4.  請求項1または2に記載の導電性膜であって、
     前記一方の面における、ISO 25178で規定されるコア部のレベル差Skは、0.1~2.5μmである、導電性膜。
  5.  請求項1または2に記載の導電性膜であって、
     前記一方の面における、ISO 25178で規定されるコア部の空隙容積Vvcは、0.1~1.3ml/mである、導電性膜。
  6.  請求項1または2に記載の導電性膜であって、
     前記一方の面における、ISO 25178で規定されるコア部の実体体積Vmcは、0.05~1.0ml/mである、導電性膜。
  7.  請求項1または2に記載の導電性膜であって、
     前記一方の面における表面抵抗率は、5~100mΩ/□である、導電性膜。
  8.  請求項1または2に記載の導電性膜であって、
     厚みが2~100μmである、導電性膜。
  9.  請求項1または2に記載の導電性膜であって、
     前記複数の銅粒子をレーザー回折散乱法により粒子径測定したときに得られる体積基準累積粒子径分布曲線において、累積頻度が50%となる粒子径D50は、0.5~100μmである、導電性膜。
  10.  基材と、
     前記基材の少なくとも一方の面側に設けられた、請求項1または2に記載の導電性膜と、
    を備える、導電性基材。
  11.  請求項10に記載の導電性基材であって、
     前記基材が可撓性を有する、導電性基材。
  12.  請求項10に記載の導電性基材を含む、電子デバイス。
  13.  請求項10に記載の導電性基材を含む、RFタグ。
  14.  請求項10に記載の導電性基材を含む、電磁波シールドフィルム。
