Description

ガスバリア積層体、並びにこれを用いた包装材及び真空断熱材
 本開示は、ガスバリア積層体、並びにこれを用いた包装材及び真空断熱材に関する。
 プラスチックフィルム基材と、蒸着層とを組み合わせたガスバリア積層体は、水蒸気や酸素等の各種ガスの遮断を必要とする物品の包装材として広く利用されている。ガスバリア積層体は、ガスバリア性の低下防止やバリア性のさらなる向上を目的として種々の改良が検討されている。例えば、特許文献1には、ポリエチレンナフタレート層を有する基材、アクリルポリオールとイソシアネート系化合物とを含む組成物からなる層、及び無機薄膜層をこの順に有することを特徴とするガスバリア性積層体が開示されている。

 ところで、近年、海洋プラスチックごみ問題等に端を発する環境意識の高まりから、プラスチック材料の分別回収と再資源化の更なる高効率化が求められるようになってきている。すなわち、従来、様々な異種材料を組み合わせることで高性能化を図ってきた包装材においても、モノマテリアル化が求められるようになってきた。
 本発明者は、リサイクル性に優れる材料としてポリオレフィン系樹脂を選択した。しかしながら、ポリオレフィン系樹脂を用いてモノマテリアル化を実現しようとすると、折り曲げ後のバリア性について改善の余地があることが本発明者の検討により明らかとなった。
 本開示は、ポリオレフィン系基材層を備え、折り曲げ後であってもガスバリア性に優れるガスバリア積層体を提供する。本開示は、このガスバリア積層体を用いた包装材及び真空断熱材を提供する。
 上記課題を解決するために、本開示は、以下のガスバリア積層体、包装材及び真空断熱材を提供する。
[1]ポリオレフィン系基材層と、
 第1のポリビニルアルコール系樹脂層と、
 蒸着層と、
 第2のポリビニルアルコール系樹脂層と、
をこの順序で備える積層構造を有し、
 上記蒸着層が、上記第1のポリビニルアルコール系樹脂層及び上記第2のポリビニルアルコール系樹脂層と直接接しており、
 上記第2のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度が、0.5GPa以下である、ガスバリア積層体。

 本開示によれば、ポリオレフィン系基材層を備え、折り曲げ後であってもガスバリア性に優れるガスバリア積層体が提供される。本開示によれば、このガスバリア積層体を用いた包装材及び真空断熱材が提供される。

 以下、場合により図面を参照しながら、本開示の実施形態について詳細に説明する。ただし、本開示は以下の実施形態に限定されるものではない。
 本実施形態に係るガスバリア積層体は、ポリオレフィン系基材層と、第1のポリビニルアルコール系樹脂層と、蒸着層と、第2のポリビニルアルコール系樹脂層と、をこの順序で備える積層構造を有し、蒸着層が、第1のポリビニルアルコール系樹脂層及び第2のポリビニルアルコール系樹脂層と直接接しており、第2のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度が、0.5GPa以下である。
 上記ガスバリア積層体によれば、折り曲げ後であってもガスバリア性に優れる。かかる効果が奏される理由について、本発明者は以下のように推察している。すなわち、蒸着層は硬くもろいため、折り曲げによりダメージを受けやすい。上記ガスバリア積層体では、蒸着層が、第1及び第2のポリビニルアルコール系樹脂層と直接接している。そして更に、第2のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度が、0.5GPa以下である。これらにより、ポリビニルアルコール系樹脂層が、柔軟層として蒸着層の亀裂の拡大を防ぐと共にガスバリア層として蒸着層の欠陥を埋める役割を担う。そのため、上記ガスバリア積層体は、折り曲げ後であってもガスバリア性に優れる。
 なお、例えば、第1及び第2のポリビニルアルコール系樹脂層と蒸着層との間に他の層が設けられている場合には、他の層から蒸着層の欠陥を通ったガスが逃げてしまう。
 上記ガスバリア積層体は、基材としてポリオレフィン系基材層を用いているため、基材としてEVOHを用いた場合と比較して、滑り性がよく搬送性に優れる傾向がある。また、上記ガスバリア積層体は、基材としてポリオレフィン系基材層を用いており、熱や湿気等による影響を受けづらいため、加工適性に優れる傾向がある。
 図1は、一実施形態に係るガスバリア積層体を示す模式断面図である。図1に示すガスバリア積層体100は、ポリオレフィン系基材層10、第1のポリビニルアルコール系樹脂層11、蒸着層12及び第2のポリビニルアルコール系樹脂層13、をこの順で備える。
(ポリオレフィン系基材層)
 ポリオレフィン系基材層(以下、単に「基材層」ともいう。)は支持体の一つとなるフィルムであり、ポリオレフィン系樹脂を含む。
 ポリオレフィン系樹脂としては、例えばポリエチレン(PE)、ポリプロピレン(PP)、ポリブテン(PB)、シクロオレフィンポリマー等が挙げられる。また、ポリオレフィン系樹脂としては、ポリオレフィンを、不飽和カルボン酸、不飽和カルボン酸の酸無水物、不飽和カルボン酸のエステル等を用いてグラフト変性して得られる酸変性ポリオレフィン等が挙げられる。ポリプロピレン合成時の原料モノマーとして、エチレンやブテン等の第二、第三等の成分を少量用いてもよい。ポリオレフィン系樹脂としては、柔軟性が高いため、液体重量物を収容しても破袋しづらく、真空処理が施される包装材として利用しても内容物に拠らず追従しやすくガスバリア性が一層劣化しにくい傾向があるため、ポリエチレンであることが好ましい。優れた耐熱性の観点から、基材層としてプロピレンのモノポリマーフィルムを用いることができる。
 ポリエチレンは、例えば、低密度ポリエチレン(LDPE)、中密度ポリエチレン(MDPE)、高密度ポリエチレン(HDPE)、線状低密度ポリエチレン(L・LDPE)、エチレン-酢酸ビニル共重合体(EVA)又はエチレン・α-オレフィン共重合体である。
 基材層を構成するフィルムは、延伸フィルムであってよく、非延伸フィルムであってよい。但し、耐衝撃性、耐熱性、耐水性、寸法安定性等の観点から、基材層を構成するフィルムは延伸フィルムであってよい。延伸方法としては特に限定されず、インフレーションによる延伸、または一軸延伸、二軸延伸など、寸法が安定したフィルムが供給可能であれば、どのような方法でもよい。引き裂く方向に因らず引き裂き性に優れるという観点から、二軸延伸フィルムであることが好ましい。
 基材層の厚さは特に制限されないが、優れた耐衝撃性と優れたガスバリア性とを得る観点から、9~100μmとすることができ、15~30μmであってよい。
 基材層を構成するフィルムには、その積層面に、バリア性能を損なわない範囲でコロナ処理、プラズマ処理、フレーム処理などの各種前処理を施したり、易接着層などのコート層を設けたりしても構わない。
 基材層を構成するフィルムには、必要に応じて帯電防止剤、紫外線吸収剤、可塑剤、滑り剤といった添加剤が含まれていてもよい。
 基材層におけるポリオレフィン系樹脂の含有量は、基材層の全量を基準として、70質量%以上、80質量%以上、90質量%以上又は100質量%であってよい。
(第1のポリビニルアルコール系樹脂層)
 ポリビニルアルコール系樹脂としては、ビニルエステル単位がケン化されてなるビニルアルコール単位を有するものであればよく、例えば、ポリビニルアルコール(PVA)、エチレン-ビニルアルコール共重合体(EVOH)が挙げられる。耐熱性やガスバリア性の観点から、EVOHを好適に用いることができる。
 PVAとしては、例えば、酢酸ビニル、ギ酸ビニル、プロピオン酸ビニル、バレリン酸ビニル、カプリン酸ビニル、ラウリン酸ビニル、ステアリン酸ビニル、ピバル酸ビニル、バーサチック酸ビニル等のビニルエステルを、単独で重合し、次いでケン化した樹脂が挙げられる。
 PVAは、共重合変性又は後変性された変性PVAであってもよい。共重合変性PVAは、例えばビニルエステルと、ビニルエステルと共重合可能な不飽和モノマーを共重合させた後にケン化することで得られる。後変性されたPVAは、ビニルエステルを重合させた後にケン化して得られたPVAに、重合触媒の存在下で不飽和モノマーを共重合させることで得られる。変性PVAにおける変性量は、充分なガスバリア性を発現する観点から、50モル%未満とすることができ、また変性による効果を得る観点から10モル%以上とすることができる。
 上記の不飽和モノマーとしては、例えばエチレン、プロピレン、イソブチレン、α-オクテン、α-ドデセン、α-オクタデセン等のオレフィン;3-ブテン-1-オール、4-ペンチン-1-オール、5-ヘキセン-1-オール等のヒドロキシ基含有α-オレフィン;アクリル酸、メタクリル酸、クロトン酸、マレイン酸、無水マレイン酸、イタコン酸、ウンデシレン酸等の不飽和酸;アクリロニトリル、メタアクリロニトリル等のニトリル;ジアセトンアクリルアミド、アクリルアミド、メタクリルアミド等のアミド;エチレンスルホン酸、アリルスルホン酸、メタアリルスルホン酸等のオレフィンスルホン酸;アルキルビニルエーテル、ジメチルアリルビニルケトン、N-ビニルピロリドン、塩化ビニル、ビニルエチレンカーボネート、2,2-ジアルキル-4-ビニル-1,3-ジオキンラン、グリセリンモノアリルエーテル、3,4-ジアセトキシ-1-ブテン等のビニル化合物;塩化ビニリデン、1,4-ジアセトキシ-2-ブテン、ビニレンカーボネート、ポリオキシプロピレン、ポリオキシプロピレンビニルアミン等が挙げられる。ガスバリア性の観点からは、不飽和モノマーとしてはオレフィンとすることができ、特にエチレンであってよい。
 重合触媒としては、アゾビスイソブチロニトリル、過酸化ベンゾイル、過酸化ラウリル等のラジカル重合触媒が挙げられる。重合方法は特に制限されず、塊状重合、乳化重合、溶媒重合等を採用することができる。
 PVAの重合度は300~3000が好ましい。重合度が300以上であるとバリア性に一層優れる傾向があり、また3000以下であると塗工適性に優れる傾向がある。PVAのケン化度は80モル%以上が好ましく、90モル%以上がより好ましく、98モル%以上がさらに好ましい。また、PVAのケン化度は100モル%以下であっても、99.9モル%以下であってもよい。PVAの重合度及びケン化度は、JIS K 6726(1994)に記載の方法に準拠して測定できる。
 EVOHは、一般にエチレンと、酢酸ビニル、ギ酸ビニル、プロピオン酸ビニル、バレリン酸ビニル、カプリン酸ビニル、ラウリン酸ビニル、ステアリン酸ビニル、ピバル酸ビニル、バーサチック酸ビニル等の酸ビニルエステルとの共重合体をケン化して得られる。
 EVOHのエチレン単位含有量は10モル%以上であり、15モル%以上がより好ましく、20モル%以上がさらに好ましく、35モル%より大きいことが特に好ましい。また、EVOHのエチレン単位含有量は65モル%以下が好ましく、55モル%以下がより好ましく、50モル%未満がさらに好ましい。エチレン単位含有量が10モル%以上であると、高湿度下におけるガスバリア性あるいは寸法安定性を良好に保つことができる。一方、エチレン単位含有量が65モル%以下であると、ガスバリア性を高めることができる。EVOHのエチレン単位含有量は、NMR法により求めることができる。
 ケン化はアルカリ又は酸で行うことができるが、ケン化速度の観点からアルカリを用いることができる。アルカリとしては、水酸化ナトリウム、水酸化カリウム等のアルカリ金属水酸化物、ナトリウムエチラート、カリウムエチラート、リチウムメチラート等のアルカリ金属アルコキシドが挙げられる。
 第1のポリビニルアルコール系樹脂層の厚さは特に制限されないが、バリア性と加工適性の観点から、0.05~5μmとすることができ、0.5~2.5μmであってよく、0.3~1.5μmであってよい。
 第1のポリビニルアルコール系樹脂層の単位面積あたりの質量は、0.1~10g/mとすることができる。この質量が0.1g/m以上であると、基材層の表面の平滑性が不十分であっても第1のポリビニルアルコール系樹脂層の表面を十分に平滑に形成することができ、ガスバリア性に優れる蒸着層を表面上に形成できる。他方、この質量が10g/m以下であることは、包装材のモノマテリアルの実現及び材料コストの低減の点において有利である。
 第1のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度は、0.05~0.1GPaであってよい。押し込み硬度は、後述する実施例に記載の方法により測定される。
(蒸着層)
 蒸着層は、水蒸気、酸素に対するガスバリア性を示す層(ガスバリア層)である。蒸着層は、金属及び無機酸化物の少なくとも一を含んでいてよい。蒸着層は、単層構造でもよいし、積層構造でもよい。蒸着層は、金属蒸着層及び無機酸化物層の少なくとも一を含む。蒸着層が金属蒸着層を備える場合、金属蒸着層に含まれる金属としては、例えばアルミニウム、ステンレスなどが挙げられる。蒸着層が無機酸化物層を備える場合、無機酸化物層に含まれる無機酸化物としては、例えば、酸化アルミニウム、酸化ケイ素、酸化マグネシウム、酸化錫等が挙げられる。透明性及びバリア性の観点から、無機酸化物としては、酸化アルミニウム、酸化ケイ素、及び酸化マグネシウムからなる群より選択されてよい。また、加工時に引っ張り延伸性に優れる観点から、無機酸化物層として酸化ケイ素を用いた層とすることが好ましい。無機酸化物層を用いることにより、ガスバリア積層体のリサイクル性に影響を与えない範囲のごく薄い層で、高いバリア性を得ることができる。
 蒸着層の層厚は、5~80nmとすることができる。層厚が5nm以上であると、充分なガスバリア性を得易くなる。また、層厚が80nm以下であると、薄膜の内部応力による変形によりクラックが発生することが抑制され、ガスバリア性の低下が抑制され易くなる。上記の観点から、蒸着層の層厚は、10~50nmであってよく、20~40nmであってよい。
(第2のポリビニルアルコール系樹脂層)
 第2のポリビニルアルコール系樹脂層を構成するポリビニルアルコール系樹脂に関しては、第1のポリビニルアルコール系樹脂層の項にて説明した内容を参照することができる。
 第2のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度は、0.5GPa以下であり、折り曲げ後のガスバリア性に一層優れることから、0.5GPa未満であることが好ましく、0.4GPa以下であることがより好ましく、0.3GPa以下であることが更に好ましい。第2のポリビニルアルコール系樹脂層の押し込み硬度は、0.05GPa以上であってよい。押し込み硬度は、後述する実施例に記載の方法により測定される。
 第1のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度(S1)に対する第2のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度(S2)の比率(S2/S1)は、折り曲げ後のガスバリア性に一層優れることから、3~10であることが好ましい。
 第2のポリビニルアルコール系樹脂層はSiを含んでいてもよい。具体的には、第2のポリビニルアルコール系樹脂層は、ポリビニルアルコール系樹脂及びシラン化合物を含む原料の硬化物であってよい。シラン化合物としては、テトラメトキシシラン、テトラエトキシシラン等のテトラアルコキシシラン、ヘキサメチルジシラザン等のシラザンなどが挙げられる。シラン化合物としては、一般的にシランカップリング剤として用いられる化合物や、シロキサン結合を有するポリシロキサン化合物を用いてもよい。シランカップリング剤としては、例えば、エポキシシラン(グリシドキシプロピルトリメトキシシラン等)、(メタ)アクリルシラン(アクリロキシプロピルトリメトキシシラン等)、アミノシラン、ウレイドシラン、イソシアネートシラン、イソシアヌレートシラン(トリス(3-トリアルコキシシリルプロピル)イソシアヌレート等)、メルカプトシランなどが挙げられる。
 第2のポリビニルアルコール系樹脂層を形成する際、上記原料におけるシラン化合物の量は、第2のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度を調整し、得られるガスバリア積層体が折り曲げ後のガスバリア性に優れることから、ポリビニルアルコール系樹脂1質量部に対して0.1~10質量部とすることができ、0.5~8質量部であってよく、1~5質量部であってよい。
 第2のポリビニルアルコール系樹脂層の厚さは特に制限されないが、バリア性と加工適性の観点から、0.05~2μmとすることができ、0.1~0.6μmであってよく、0.2~0.5μmであってよい。
<ガスバリア積層体の製造方法>
 ガスバリア積層体は、例えば、基材層上に第1のポリビニルアルコール系樹脂層を形成する工程、第1のポリビニルアルコール系樹脂層上に蒸着層を形成する工程、及び、蒸着層上に第2のポリビニルアルコール系樹脂層を形成する工程を備える製造方法により製造することができる。
(第1のポリビニルアルコール系樹脂層を形成する工程)
 本工程においては、ポリビニルアルコール系樹脂及び液状媒体を含む塗布液を用いることができる。当該塗布液は、例えば合成により得られたポリビニルアルコール系樹脂の粉末を、液状媒体に溶解させて得ることができる。液状媒体としては、水、ジメチルスルホキシド、ジメチルホルムアミド、ジメチルアセトアミド、N-メチルピロリドン、各種グリコール類、トリメチロールプロパン等の多価アルコール類、エチレンジアミン、ジエチレントリアミン等のアミン類などが挙げられる。これらは単独で、または、二種以上組み合わせて用いてよい。環境負荷低減等の観点から、液状媒体として水を用いることができる。この場合、ポリビニルアルコール系樹脂の粉末を、高温(例えば80℃)の水に溶解させることで塗布液を得ることができる。
 塗布液中のポリビニルアルコール系樹脂(固形分)の含有量は、良好な塗布性を維持する観点から3~20質量%とすることができる。
 塗布液には、密着性向上のためにイソシアネートやポリエチレンイミン等の添加剤が含まれていてよい。また、塗布液には、防腐剤、可塑剤、アルコール、界面活性剤等の添加剤が含まれていてよい。
 基材層への塗布液の塗布は、任意の適切な方法により行うことができる。塗布液の塗布は、例えばグラビアコーター、ディップコーター、リバースコーター、ワイヤーバーコーター、ダイコーター等のウェット成膜法により行うことができる。塗布液の塗布温度及び乾燥温度は特に制限されず、例えば50℃以上とすることができる。
 第1のポリビニルアルコール系樹脂層は、押出法により基材層上に形成してもよい。押出の場合は、Tダイを用いた多層押出を採用することができる。押出時に用いることができる接着剤としては、例えば、無水マレイン酸変性ポリプロピレン樹脂が挙げられる。
 上記の接着成分を基材層上に塗工後、乾燥することで、基材層上に接着層を予め形成しておいてよい。
 接着層の厚さは、接着性、追随性、加工性等の観点から、0.1~50μmとすることができ、0.5~20μmであってよい。
 基材層と第1のポリビニルアルコール系樹脂層とは、共押出法により形成された共押出層であってもよい。これらの層が共押出層であると、積層体は密着が得られガスバリア性を維持しやすい傾向がある。
(蒸着層を形成する工程)
 蒸着層は、例えば真空成膜で形成することができる。真空成膜では、物理気相成長法あるいは化学気相成長法を用いることができる。物理気相成長法としては、真空蒸着法、スパッタリング法、イオンプレーティング法等を挙げることができるが、これらに限定されるものではない。化学気相成長法としては、熱CVD法、プラズマCVD法、光CVD法等を挙げることができるが、これらに限定されるものではない。
 上記真空成膜では、抵抗加熱式真空蒸着法、EB(Electron Beam)加熱式真空蒸着法、誘導加熱式真空蒸着法、スパッタリング法、反応性スパッタリング法、デュアルマグネトロンスパッタリング法、プラズマ化学気相堆積法(PECVD法)等が特に好ましく用いられる。但し、生産性を考慮すれば、現時点では真空蒸着法が最も優れている。真空蒸着法の加熱手段としては電子線加熱方式や抵抗加熱方式、誘導加熱方式のいずれかの方式を用いることが好ましい。
(第2のポリビニルアルコール系樹脂層を形成する工程)
 本工程は、第1のポリビニルアルコール系樹脂層を形成する工程と同様に、塗布液を用いることができる。塗布液に関しては、第1のポリビニルアルコール系樹脂層を形成する工程の項にて説明した内容を参照することができる。
 第2のポリビニルアルコール系樹脂層を形成するための塗布液は、シラン化合物を含んでいてもよい。塗布液中のシラン化合物の含有量は、ポリビニルアルコール系樹脂の量に対し所望量のシラン化合物が含まれるよう調整すればよい。
 塗布液中にシラン化合物が含まれる場合、塗布液はさらに酸触媒、アルカリ触媒、光重開始剤等を含んでいてよい。
<包装材>
 包装材は、上記のガスバリア積層体と、ガスバリア積層体の表面上に設けられたシーラント層と、を備える。シーラント層としては、ポリオレフィン系樹脂やポリエステル系樹脂を含む層が挙げられる。ポリオレフィン系樹脂としては、例えばポリエチレン(PE)、ポリプロピレン(PP)、ポリブテン(PB)、シクロオレフィンポリマー等が挙げられる。また、ポリオレフィン系樹脂としては、ポリオレフィンを、不飽和カルボン酸、不飽和カルボン酸の酸無水物、不飽和カルボン酸のエステル等を用いてグラフト変性して得られる酸変性ポリオレフィン等が挙げられる。ポリプロピレン合成時の原料モノマーとして、エチレンやブテン等の第二、第三等の成分を少量用いてもよい。ポリオレフィン系樹脂としては、柔軟性が高いため、液体重量物を収容しても破袋しづらく、真空処理が施される包装材として利用しても内容物に拠らず追従しやすくガスバリア性が一層劣化しにくい傾向があるため、観点から、ポリエチレンであることが好ましい。ポリエチレンは、例えば、低密度ポリエチレン(LDPE)、中密度ポリエチレン(MDPE)、高密度ポリエチレン(HDPE)、線状低密度ポリエチレン(L・LDPE)、エチレン-酢酸ビニル共重合体(EVA)又はエチレン・α-オレフィン共重合体である。図2は、一実施形態に係る包装材を示す模式断面図である。
 図2に示す包装材200は、ガスバリア積層体100と、ガスバリア積層体100の基材層と反対側の表面上(第2のポリビニルアルコール系樹脂層の表面上)に設けられたシーラント層14とを備える。例えば、基材層10及びシーラント層14を共にポリオレフィン系樹脂とした場合、包装材200の全質量を基準として、ポリオレフィン系樹脂の含有率を90質量%以上(好ましくは95質量%以上)とすることができる。このような包装材200はモノマテリアルを実現することができる。包装材200は、真空処理が施される包装体に好適に用いられる。真空処理では内容物に起因する折り曲がりが包装材に生じる。包装材200は、折り曲げ後であってもガスバリア性に優れるガスバリア積層体を備えるため、真空処理後であってもガスバリア性に優れる。また、包装材200は、冷凍処理が施される包装体に好適に用いられる。ここで、包装体は、包装材200により構成される包装袋と、該包装袋に収容される内容物とを備える。
 内容物としては、例えば、食品、液体、医薬品、電子部品、及び後述する断熱コア材が挙げられる。
 基材層10及びシーラント層14を共にポリプロピレンとした場合、包装材200の全質量を基準として、ポリプロピレンの含有率を90質量%以上(好ましくは95質量%以上)とすることができる。また、基材層10及びシーラント層14を共にポリエチレンとした場合、包装材200の全質量を基準として、ポリエチレンの含有率を90質量%以上(好ましくは95質量%以上)とすることができる。基材層10及びシーラント層14は、柔軟性が高いため、液体重量物を収容しても破袋しづらく、真空処理が施される包装材として利用しても内容物に拠らず追従しやすくガスバリア性が一層劣化しにくい傾向があるため、共にポリエチレンを含むことが好ましい。
 包装材200のポリオレフィン系樹脂の含有率は、包装材200の全量を基準として、90質量%であることが好ましい。
 本開示の包装材は、上記実施形態に限定されない。例えば、包装材200は、シーラント層とガスバリア積層体との間に樹脂層を更に備えていてよい。このような樹脂層を構成する材料は、例えば、ナイロン、ポリエチレンテレフタレート及びポリオレフィンが挙げられる。
 また、本開示の包装材は、ガスバリア積層体を更に備えていてよい。図3に示す包装材300は、ガスバリア積層体100aと、樹脂層15と、ガスバリア積層体100bと、シーラント層14とを備える。包装材300は、真空断熱材として好適に用いられる。真空断熱材は、包装材300により構成される包装袋と、当該包装袋に収容される断熱コア材と、を備える。断熱コア材としては、例えば、ガラス繊維及び硬質ウレタンが挙げられる。
 真空断熱材において包装材300内の圧力は、10Pa以下、10Pa以下、10-1Pa以下、10-5Pa以下又は10-8Pa以下であってよく、10-8Pa以上、10-5Pa以上、10-1Pa以上又は10Pa以上であってよい。
 真空断熱材は、例えば、保冷機器及び保温機器の外面を覆い断熱性を保持させる部材、保冷容器及び保温容器の外面を覆い断熱性を保持させる部材、建築用途で使用される外壁材として用いることができる。保冷機器及び保温機器としては、例えば、自動販売機、冷蔵庫、冷凍庫、ジャーポット及び炊飯器が挙げられる。保冷機器及び保温機器としては、例えば、クーラーボックス及び水筒が挙げられる。外壁材が使用される建築物としては、例えば、住宅及び保冷倉庫が挙げられる。
 包装材300において、ガスバリア積層体100bは、第2のポリビニルアルコール系樹脂層13が樹脂層側15となるように配置されているが、基材層10が樹脂層15側となるように位置していてもよい。
 以下、実施例を挙げて本開示を具体的に説明するが、本開示はこれらの実施例に限定されるものではない。
 以下の材料を準備した。

(接着剤)
・三井化学SKCポリウレタン株式会社製、商品名「A525/A52」、2液型
(コーティング液A)
 ポリビニルアルコール(商品名:クラレポバール60-98、株式会社クラレ製、以下「PVA」ともいう)を固形分5%の水溶液に調製した。
(コーティング液B)
 テトラエトキシシラン(商品名:KBE04、固形分:100%、信越化学工業株式会社製、以下「TEOS」ともいう)とメタノール(関東化学)と0.1N塩酸(関東化学)とを、重量比が17/10/73となるように混合し、固形分5%(重量比SiO換算)の加水分解溶液を調製した。
 (コーティング液C)
 1,3,5-トリス(3-メトキシシリルプロピル)イソシアヌレート(シランカップリング剤)を、水/IPA=1/1溶液で、固形分5%(重量比RSi(OH)換算)の加水分解溶液を調製した。
[第1の検討]
<ガスバリア積層体の作製>
(実施例1)
 ポリプロピレンのモノマー樹脂を使用してOPPフィルム(ポリオレフィン系基材層)を製膜すると同時に、OPPフィルムの表面にEVOH層(第1のポリビニルアルコール系樹脂層)を共押出法により形成した。EVOH層の単位面積当たりの質量は0.97g/mであった。
 電子ビーム加熱方式の真空蒸着装置を用いて、第1のポリビニルアルコール系樹脂層の表面上に酸化ケイ素を蒸着させ、SiO蒸着膜(蒸着層、厚さ:50nm)を成膜した。
 コーティング液A、B及びCを混合した混合物を得た。コーティング液A、B及びCの混合比率は、PVA/SiO/シランカップリング剤(SC剤)が表1に示す固形分質量比となるように調整した。蒸着層の第1のポリビニルアルコール系樹脂層とは反対側の表面に混合物を塗布して塗膜を形成し塗膜を乾燥することで第2のポリビニルアルコール系樹脂層(厚さ:300nm)を形成した。これによりガスバリア積層体を得た。
(実施例2)
 SiO蒸着膜に代えて、電子ビーム加熱方式の真空蒸着装置を用いて、第1のポリビニルアルコール系樹脂層の表面上にALを蒸着させAL蒸着膜(厚さ:50nm)を成膜したこと以外は、実施例1と同様にしてガスバリア積層体を得た。
(実施例3)
 基材層としてポリプロピレンフィルム(三井化学東セロ社製、商品名「ME-1」、厚さ:20μm)を準備した。EVOH溶液(三菱ケミカル社製、商品名:16DX)を水及びIPA混合溶液に溶解させ固形分が5質量%の溶液を調整した。得られた溶液をポリプロピレンフィルムのコロナ処理がされている面に塗工して塗膜を形成し、塗膜を乾燥させることで第1のポリビニルアルコール系樹脂層(厚さ:0.8μm)を形成した。実施例1と同様にして、第1のポリビニルアルコール系樹脂層の表面上に蒸着層と、蒸着層上の第2のポリビニルアルコール系樹脂層とを形成し、ガスバリア積層体を得た。
(実施例4)
 コーティング液A、B及びCの混合比率(PVA/SiO/SC剤)を表1に示す固形分質量比となるように調整したこと以外は、実施例3と同様にしてガスバリア積層体を得た。
(実施例5)
 ポリオレフィン系基材層としてOPPフィルムに代えて二軸延伸のHDPE(BOPE:Biaxially Oriented Polyethylene)フィルムを用いたこと以外は、実施例1と同様にしてガスバリア積層体を得た。
(実施例6)
 ポリオレフィン系基材層としてOPPフィルムに代えて二軸延伸のHDPEフィルム(厚さ:24.2nm)を用いたことと、AL蒸着膜の厚さを75nmとしたこと以外は、実施例2と同様にしてガスバリア積層体を得た。
(実施例7)
 コーティング液A、B及びCの混合比率(PVA/SiO/SC剤)を表2に示す固形分質量比となるように調整したこと以外は、実施例5と同様にしてガスバリア積層体を得た。
(実施例8)
 コーティング液A、B及びCの混合比率(PVA/SiO/SC剤)を表2に示す固形分質量比となるように調整したこと以外は、実施例6と同様にしてガスバリア積層体を得た。
(比較例1)
 コーティング液A、B及びCの混合比率を表1に示す固形分質量比としたこと以外は、実施例1と同様にしてガスバリア積層体を得た。
(比較例2)
 ALを蒸着した二軸延伸EVOHフィルム(クラレ社製、商品名「VM-XL」)をガスバリア積層体として用いた。
(比較例3)
 第2のポリビニルアルコール系樹脂層を形成しなかったこと以外は、実施例1と同様にしてガスバリア積層体を得た。
(比較例4)
 基材層としてポリプロピレンフィルム(厚さ:20μm)を準備した。基材層の表面上にアンカーコート層を形成した。電子ビーム加熱方式の真空蒸着装置を用いて、アンカーコート層の表面上に酸化ケイ素を蒸着させ、SiO蒸着膜(蒸着層、厚さ:50nm)を成膜した。実施例1と同様にしてコーティング液A、B及びCを混合した混合物を得た。蒸着層の基材層とは反対側の表面に混合物を塗布して塗膜を形成し塗膜を乾燥することで第2のポリビニルアルコール系樹脂層(厚さ:300nm)を形成した。これによりガスバリア積層体を得た。
(比較例5)
 コーティング液A、B及びCの混合比率(PVA/SiO/SC剤)を表2に示す固形分質量比となるように調整したこと以外は、実施例5と同様にしてガスバリア積層体を得た。
(比較例6)
 第2のポリビニルアルコール系樹脂層を形成しなかったこと以外は、実施例5と同様にしてガスバリア積層体を得た。
(比較例7)
 AL(厚さ:75nm)を蒸着した二軸延伸のHDPEフィルム(厚さ:25nm)をガスバリア積層体として用いた。
<押し込み硬度の測定>
 各実施例及び比較例で得られたガスバリア積層体の第1及び第2のポリビニルアルコール系樹脂層の押し込み硬度を測定した。押し込み硬度は、ナノインデンテーション法より測定した。ナノインデンテーション法とは、目的の測定対象に対して準静的な押し込み試験を行い、試料の機械特性を取得する測定法である。
 測定試料(断面試料)は以下のとおり作製した。すなわち、ガスバリア積層体の両面にコロナ処理を実施後、可視光硬化性樹脂D-800に包埋した。そして、ウルトラミクロトーム Leica EM UC7を用いてダイヤモンドナイフ マイクロスター LHにて、ガスバリア積層体を積層方向に垂直に切断した。現れた断面に対し、切削厚 Feed 100nm、切削速度 Speed 1mm/sの条件にて仕上げ処理を行い、測定試料とした。
 測定には、測定装置としてブルカージャパン株式会社製のHysitron TI-Premier(商品名)を、圧子としてブルカージャパン株式会社製のバーコビッチ型ダイヤモンド圧子を用いた。測定条件は以下のとおりとした。
温度:常温(25℃)。
モード:荷重制御モード。
押し込み及び除荷:押し込み速度1.5μN/秒にて荷重15μNまで押し込みを行った後、最大荷重にて5秒間保持後、1.5μN/秒の速度にて除荷した。
測定箇所:圧子によって試料表面を走査する測定装置の形状測定機能によって、第2のポリビニルアルコール系樹脂層の断面の形状像を取得し、形状像から第2のポリビニルアルコール系樹脂層の断面上を1μm以上の間隔で20点指定。
 押し込み硬度の算出に際しては、標準試料として溶融石英を用いて、圧子と試料の接触深さと接触投影面積の関係を予め校正した。その後、除荷時の最大荷重に対して60~95%領域の除荷曲線を、Oliver-Pharr法にて解析し、押し込み硬度を算出した。
<ガスバリア積層体の滑性の評価>
 各実施例及び比較例のガスバリア積層体について基材層側の主面と、その反対側の主面との動摩擦係数を測定した。測定はJIS K7125に準拠し、試験幅80×200mm、すべり片の接地面積40cm、すべり速度100mm/分で実施した。測定値(単位:μD)を以下の基準で評価した。結果を表1及び表2に示した。

A:測定値が1.0μD以下
B:測定値が1.0μD超又は積層体が滑らずジッパリングが発生し測定ができない
<搬送性>
 各実施例及び比較例のガスバリア積層体(幅:500mm)を巻き取った第1の原反を準備した。ロールツーロールで原反からガスバリア積層体を送り出して第2の原反として巻き取った。送り出しの速度は50m/分とした。第2の原反にシワが生じた場合に「B」の評価とし、シワが生じなかった場合に「A」の評価とした。結果を表1及び表2に示した。
<ポリオレフィン系樹脂の質量比率>
(実施例1~4,比較例1~4)
 各実施例及び比較例のガスバリア積層体と、CPPフィルム(シーラント層、三井化学東セロ株式会社製、商品名「TUX-MCS」、厚さ:60μ)を厚さ3μの2液硬化型接着剤(三井化学製、商品名「A525」と「A50」)によりドライラミネートしてラミネートフィルムを得た。ガスバリア積層体の基材層とは反対側の表面とCPPフィルムとが対向するように貼り合わせた。
 ラミネートフィルムにおけるポリオレフィン系樹脂(ポリプロピレン)の質量比率をガスバリア積層体とCPPフィルム(厚さ:60μ)と接着剤(厚さ:3μ)の質量から求めた。結果を表1に示した。
(実施例5~8,比較例5~7)
 シーラント層としてCPPフィルムに代えてLLDPEフィルム1を用いたこと以外は、実施例1~4及び比較例1~4と同様にしてラミネートフィルムにおけるポリオレフィン系樹脂(ポリエチレン)の質量比率を求めた。結果を表2に示した。
<酸素透過度測定(初期)>
(実施例1~4,比較例1~4)
 各実施例及び比較例のガスバリア積層体とCPPフィルム(シーラント層)とを接着剤によりドライラミネートしてラミネートフィルムを得た。ガスバリア積層体の基材層とは反対側の表面とCPPフィルムとが対向するように貼り合わせた。ラミネートフィルムの酸素透過度を測定した。測定は、酸素透過度測定装置(Modern Control社製、OXTRAN 2/20)を用いて、温度30℃、相対湿度70%の条件で行った。測定方法は、JIS K-7126、B法(等圧法)、及びASTM D3985-81に準拠した。結果を表1に示した。測定値は単位[cc/m・day・atm]で表記した。
(実施例5~8,比較例5~7)
 シーラント層としてCPPフィルムに代えてLLDPEフィルム1を用いたこと以外は、実施例1~4及び比較例1~4と同様にして酸素透過度を測定した。結果を表2に示した。
<水蒸気透過度測定(初期)>
 酸素透過度測定(初期)と同様にして各実施例及び比較例のガスバリア積層体を用いてラミネートフィルムを得た。ラミネートフィルムの水蒸気透過度を測定した。測定は酸素透過度測定装置(Modern Control社製、PERMATRAN 3/31)を用いて、温度40℃、相対湿度90%の条件で行った。測定方法は、JIS K-7126、B法(等圧法)、及びASTM D3985-81に準拠した。結果を表1及び表2に示した。測定値は単位[g/m・day]で表記した。
<ラミネート強度>
 酸素透過度測定(初期)と同様にして各実施例及び比較例のガスバリア積層体を用いてラミネートフィルムを得た。ラミネートフィルムについて、ラミネート強度を測定した。測定はJIS K6854に準拠し、試験幅15mm、剥離速度300mm/分、剥離角度180°にて行った。結果を表1及び表2に示した。測定値は単位[N/15mm]で表記した。
<屈曲試験>
 酸素透過度測定(初期)と同様にして各実施例及び比較例のガスバリア積層体を用いてラミネートフィルムを得た。ラミネートフィルムから210mm×297mmの試験片を切り出した。試験片の両端を貼り合わせて円筒状に丸めた。円筒状にした試験片の両端を固定ヘッドと駆動ヘッドで保持した。以下の工程1~4を1サイクルとして25℃で100サイクル行った。サイクルを行う速さは40サイクル/分とした。屈曲試験後の酸素透過度を酸素透過度測定(初期)と同様にして測定した。屈曲試験後の水蒸気透過度を水蒸気透過度測定(初期)と同様にして測定した。
工程1:試験片に440度のひねりを加えながら固定ヘッドと駆動ヘッドの間隔を7インチから3.5インチに狭める。
工程2:試験片にひねりを加えたままヘッドの間隔を1インチまで狭める。
工程3:ヘッドの間隔を3.5インチまで広げる。
工程4:ひねりを戻しながらヘッドの間隔を7インチまで広げる。

[第2の検討]
<ラミネートフィルムの製造>
(実施例1A)
 第1の検討の実施例1と同様にしてガスバリア積層体を得た。ガスバリア積層体と、CPPフィルム(シーラント層)と、を接着剤によりドライラミネートしてラミネートフィルムを得た。ガスバリア積層体の第2のポリビニルアルコール系樹脂層側の表面とCPPフィルムとが対向するように貼り合わせた。
(実施例1B)
 CPPフィルムに代えてLLDPEフィルム1を用いたこと以外は、実施例1Aと同様にしてラミネートフィルムを得た。
(実施例1C)
 第1の検討の実施例1と同様にしてガスバリア積層体を得た。ガスバリア積層体と、ONYフィルムと、を接着剤によりドライラミネートして積層体を得た。ガスバリア積層体の第2のポリビニルアルコール系樹脂層側の表面とONYフィルムとが対向するように貼り合わせた。次いで、当該積層体のONYフィルム側の表面と、LLDPEフィルム1とを接着剤を用いてドライラミネートしてラミネートフィルムを得た。
(比較例3A)
 実施例1のガスバリア積層体に代えて比較例3のガスバリア積層体を用いたこと以外は、実施例1Aと同様にしてラミネートフィルムを得た。
<真空処理後のガスバリア性>
 各実施例及び比較例のラミネートフィルムを縦315mm×横230mmの大きさに切り出した。これを2つ折りにして3辺をヒートシールすることにより開口部を有するパウチを作製した。このパウチ内に直径1cm~2cmのビー玉を入れた。次いで、小型チャンバー式真空包装機により真空処理された包装体を得た。包装体を1時間後に開封した。開封後の包装袋について、酸素透過度測定(初期)及び水蒸気透過度測定(初期)と同様にして酸素透過度及び水蒸気透過度を測定した。結果を表3に示した。
<真空処理及びボイル処理後のガスバリア性>
 各実施例及び比較例のラミネートフィルムを縦315mm×横230mmの大きさに切り出した。これを2つ折りにして3辺をヒートシールすることにより開口部を有するパウチを作製した。このパウチ内に直径1cm~2cmのビー玉を入れた。次いで、小型チャンバー式真空包装機により真空処理された包装体を得た。包装体を10分後に開封し、再度水を入れて開封部をヒートシールすることで包装体を得た。包装体を90℃3分ボイル処理した。ボイル処理後の包装袋について、酸素透過度測定(初期)及び水蒸気透過度測定(初期)と同様にして酸素透過度及び水蒸気透過度を測定した。結果を表3に示した。
<真空処理及び冷凍処理後の食品の変色の有無>
 各実施例及び比較例のラミネートフィルムを縦315mm×横230mmの大きさに切り出した。これを2つ折りにして3辺をヒートシールすることにより開口部を有するパウチを作製した。このパウチ内に赤み魚肉(ブリ)を充填して真空処理をすることで包装体を得た。包装体を-25℃で1か月保存した。保存前後の包装体の写真を目視で比べた。赤み魚肉の色見の変化がないものを「A」とし、冷凍焼けにより茶色に変色したものを「B」とした。結果を表3に示した。

[第3の検討]
(実施例1D)
 第1の検討の実施例1と同様にしてガスバリア積層体を2つ得た。1つ目の実施例1のガスバリア積層体の第2のポリビニルアルコール系樹脂層と、ONYフィルムと、を接着剤によりドライラミネートして第1の積層体を得た。次いで、第1の積層体のONYフィルム側の表面と、2つ目の実施例1のガスバリア積層体の第2のポリビニルアルコール系樹脂層側の表面とを接着剤を用いてドライラミネートして第2の積層体を得た。第2の積層体の一方の基材層側の表面と、LLDPEフィルム2と、を接着剤によりドライラミネートしてラミネートフィルムを得た。
(比較例3B)
 実施例1のガスバリア積層体に代えて比較例3のガスバリア積層体を用いたこと以外は、実施例1Dと同様にしてラミネートフィルムを得た。
<真空断熱材の評価>
 実施例1D及び比較例3Bのラミネートフィルムから真空断熱材を製造した。具体的には、各ラミネートフィルム(サイズ:300mm×300mm)をそれぞれ2枚準備した。ラミネートフィルム同士を対向させて3辺をヒートシールすることで、1辺のみが開口した断熱コア材を収容するための包装袋を得た。断熱コア材として乾燥処理(温度:120℃、時間:1時間)をしたガラス繊維(290×290mm)を準備した。包装袋にガラス繊維を収容した。包装袋の内部空間を脱気して袋内の圧力を1.0Paとした後、袋の開口部をヒートシールして密封した。これにより真空断熱材(厚さ:5mm、縦:300mm、横:300mm)を得た。
 真空断熱材を60℃で2週間保存した。保存前後の真空断熱材の熱伝導率を測定した。熱伝導率はJIS-A-1412-3に従い熱伝導率測定装置(英弘精機製、商品名「HC-074」)を用いた熱流計法により測定した。実施例1D及び比較例3Bの保存前の熱伝導率は、いずれも0.005[W/M・K]であった。実施例1Dの保存後の熱伝導率は、保存前から変わらず0.005[W/M・K]であった。他方、比較例3Bの保存後の熱伝導率は、0.005[W/M・K]よりも大きな値であった。

Claims (11)

  1.  ポリオレフィン系基材層と、
     第1のポリビニルアルコール系樹脂層と、
     蒸着層と、
     第2のポリビニルアルコール系樹脂層と、
    をこの順序で備える積層構造を有し、
     前記蒸着層が、前記第1のポリビニルアルコール系樹脂層及び前記第2のポリビニルアルコール系樹脂層と直接接しており、
     前記第2のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度が、0.5GPa以下である、ガスバリア積層体。
  2.  前記第1のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度(S1)に対する前記第2のポリビニルアルコール系樹脂層の断面におけるナノインデンターによる押し込み硬度(S2)の比率(S2/S1)が、3~10である、請求項1に記載のガスバリア積層体。
  3.  前記第1のポリビニルアルコール系樹脂層の厚さが、0.5~2.5μmである、請求項1に記載のガスバリア積層体。
  4.  前記第2のポリビニルアルコール系樹脂層が、Siを含む、請求項1に記載のガスバリア積層体。
  5.  前記第2のポリビニルアルコール系樹脂層が、シランカップリング剤を含む、請求項1に記載のガスバリア積層体。
  6.  前記蒸着層が、アルミニウム又は酸化ケイ素を含む、請求項1に記載のガスバリア積層体。
  7.  前記ポリオレフィン系基材層と前記第1のポリビニルアルコール系樹脂層とが共押出層である、請求項1に記載のガスバリア積層体。
  8.  請求項1~7のいずれか一項に記載のガスバリア積層体を備える、包装材。
  9.  真空処理が施される包装体に用いられる、請求項8に記載の包装材。
  10.  冷凍処理が施される包装体に用いられる、請求項8に記載の包装材。
  11.  請求項8に記載の包装材を備える、真空断熱材。
