Abstract
【課題】 微粒子であるが凝集し難くて分散性が良く、球形であり、樹脂等への充填性および分散性に優れ、しかも、粒度分布の範囲が狭く一次粒子径が均一であるから、所望の周波数で磁気特性に優れ、1GHz以上の高周波数帯におけるQ値が高い磁性材料を作製することができる軟磁性金属粉末を提供する。 【解決手段】 Bを5.0重量%以上、かつ、10.0重量%以下含有し、残部がFe、Ni及びCoから選択される1以上の金属からなる軟磁性金属粉末であって、平均一次粒子径が0.05μm以上、かつ、1.5μm以下で、変化係数(一次粒子径の標準偏差/平均一次粒子径)が0.25以下であり、凝集比(平均凝集粒子径/平均一次粒子径)が3以下である軟磁性金属粉末。
Description
本発明は軟磁性金属粉末に関する。詳しくは、該軟磁性金属粉末は微粒子であるが凝集し難くて分散性が良く、球形であり、樹脂等への充填性および分散性に優れ、しかも、粒度分布の範囲が狭く一次粒子径が均一であるから、所望の周波数における磁気特性に優れ、1GHz以上の高周波数帯におけるQ値が高い磁性材料を作製することができる軟磁性金属粉末に関する。
各種電気機器の高機能化や小型・薄型化に伴い、電気機器に内蔵されるインダクタやトランス等の素子には磁気特性の向上に加え、薄層化も求められている。
また、AIや機器の自動化に伴い、高速通信性や高い応答性が求められており、高周波に対応できるインダクタやノイズ抑制部材等の磁性材料の開発が求められている。
高周波、特にGHz帯域で使用される素子において、透磁率実数部(μ´)と透磁率虚数部(μ´´)の比であるQ値(Q値=μ´/μ´´)が大きい磁性材料の開発が求められている。
従来、インダクタに用いられてきた磁性材料は主としてフェライトであるが、近年では自動化における大電流化に伴い、それよりも飽和磁束密度の高い金属系材料が注目されている。
インダクタ等の磁性材料の磁気特性の向上や安定化のため、微細かつ粒度分布が均一な磁性粉末が要求される。
一次粒子径が均一であって凝集し難い軟磁性金属粉末微粒子からなる集合体であれば磁性材料の磁気特性の向上と安定化が望める。
しかし、サブミクロン程度の微粒子は凝集し易いため、樹脂等への混合が容易でないという問題がある。
微粒子の軟磁性金属粉末を作製する方法として、後述する特許文献1に記載されるような液相還元法がある。
しかし、従来の液相還元法では、凝集物ができたり、一次粒子径が不均一になったりするという問題がある。
粒度分布と周波数特性は密接な関係があるため、一次粒子径が不均一で粒度分布が広ければ、所望の高周波帯域において十分な磁気特性が得られない虞がある。
したがって、工業的に使用するには凝集した粒子の解砕処理や、必要な一次粒子径以外の金属微粒子を分級作業で取り除く必要があるという問題がある。
液相反応を伴わないアトマイズ法、カルボニル分解法、噴霧熱分解法等の方法においても、凝集物ができたり、一次粒子径が不均一になったりとするという問題がある。
そこで、微粒子であっても凝集せずに分散し易く、樹脂等へ充填可能な、しかも、一次粒子径が均一であって高周波における磁気特性に優れる磁性材料を作製できる軟磁性金属粉末の開発が求められている。
特許文献1には、鉄塩、錯化剤、分散剤、pH調整剤、P(リン)系還元剤を含む鉄塩水溶液にB(ボロン)系還元剤を含む還元液を滴下する液相還元法によって、従来よりも粒径が小さい軟磁性金属粉末を製造する方法が記載されている。
しかし、特許文献1記載の製造方法では、凝集物ができたり、一次粒子径が不均一になったりという問題がある。
本発明者らは、前記諸問題を解決することを技術的課題とし、試行錯誤的な数多くの試作・実験を重ねた結果、Bを5.0重量%以上、かつ、10.0重量%以下含有し、残部がFe(鉄)、Ni(ニッケル)及びCo(コバルト)から選択される1以上の金属からなる軟磁性金属粉末であって、平均一次粒子径が0.05μm以上、かつ、1.5μm以下で、変化係数(一次粒子径の標準偏差/平均一次粒子径)が0.25以下であり、凝集比(平均凝集粒子径/平均一次粒子径)が3以下である軟磁性金属粉末であれば、微粒子であるが凝集し難くて分散性が良く球形であるため充填性に優れ、しかも、粒度分布が狭く、一次粒子径が均一であるから、高周波の帯域においても磁気特性に優れる磁性材料を作製できるという刮目すべき知見を得て前記技術的課題を達成したものである。
前記技術的課題は次のとおりの本発明によって解決できる。
本発明は、Bを5.0重量%以上、かつ、10.0重量%以下含有し、残部がFe、Ni及びCoから選択される1以上の金属からなる軟磁性金属粉末であって、平均一次粒子径が0.05μm以上、かつ、1.5μm以下で、下記(式1)で表される変化係数が0.25以下であり、下記(式2)で表される凝集比が3以下である軟磁性金属粉末である。

また本発明はO(酸素)の含有量が8.0重量%未満である前記の軟磁性金属粉末である。
また本発明は、前記の軟磁性金属粉末を含有する樹脂組成物である。
また本発明は、Fe、Ni及びCoから選択される1以上の金属塩水溶液にB系還元剤を含有する還元液を滴下する液相還元法によって製造する前記の軟磁性金属粉末の製造方法である。
本発明は、微粒子であるが凝集し難く、分散性に優れると共に一次粒子径が均一であるため、磁気特性に優れる軟磁性金属粉末である。
一次粒子径の粒度分布の範囲が狭いので、1GHz以上の高周波数帯において高いQ値を示す。
また、Oの含有量が8.0重量%未満であれば酸化被膜による飽和磁化の低下を抑制できる。
また、本発明における軟磁性金属粉末を含有する樹脂組成物であれば磁気特性に優れる磁性材料を作製できる。
特に、本発明における軟磁性金属粉末は平均一次粒子径が0.05μm以上、かつ、1.5μm以下の微粒子であるので、粒子内の渦電流は低減される。軟磁性金属粉末の渦電流損失は駆動周波数の2乗に比例して大きくなる傾向にあるため、高周波域で使用する磁性材料において有効である。
したがって、本発明における軟磁性金属粉末であれば、小型高周波用インダクタやノイズ抑制部品に好適に使用することができる。
本発明における軟磁性金属粉末は一次粒子径の粒度分布が狭い微粒子の集合体である。
本発明における軟磁性金属粉末の平均一次粒子径は0.05μm~1.5μmが好ましく、さらに好ましくは、0.07μm~1.0μmである。
平均一次粒子径が0.05μm未満であると、粒子表面の酸化被膜の比率が多くなるため飽和磁化が低下し、また、1.5μmよりも大きければ高周波での渦電流損失が大きくなるからである。
酸化被膜による飽和磁化の低下を抑制するために、軟磁性金属粉末におけるOの含有量は8.0重量%未満が好ましく、さらに好ましくは6.2重量%以下である。
軟磁性金属粉末におけるOの含有量の下限は0.05重量%である。

本発明における軟磁性金属粉末の(式1)で表される一次粒子径の変化係数は0.25以下が好ましく、より好ましくは0.23以下であり、さらに好ましくは0.16以下である。

変化係数が0.25を超えると、高周波用小型電子部材に使用した場合に、高周波の帯域において十分なQ値が得られない虞がある。
なお、変化係数の下限値は、0.001程度である。
本発明における(式2)で表される凝集比は3以下が好ましく、より好ましくは2.7以下、さらに好ましくは2.5以下である。
(式2) 平均凝集粒子径(D2)/平均一次粒子径(D1)
凝集比が3を超えると、高周波用小型電子部材に使用した場合に、高周波の帯域において十分なQ値が得られない虞がある。
また、凝集比が3を超えると、樹脂等への分散性が低下する虞がある。
なお、粒径の揃った凝集の少ない微粒子においては、凝集比が1を下回る場合がある。
本発明における凝集比の下限値は0.3程度である。
軟磁性金属粉末の一次粒子径は走査型顕微鏡(SEM)を用いて2000倍~10000倍で撮影した後、画像解析ソフトを使用して計測することができる。
本発明の軟磁性金属粉末が含有するBの含有量は5.0重量%~10.0重量%が好ましく、より好ましくは5.2重量%~9.0重量%であり、さらに好ましくは5.8重量%~8.0重量%である。
Bの含有量が10.0重量%より多いと、磁性元素の割合が少なくなることで飽和磁化(σs)が低くなり、十分な磁気特性が得られない虞がある。
一方で、Bの含有量が5.0重量%未満であると、結晶質になるために高周波における渦電流損失が高くなる虞がある。
また、液相還元法による製造方法において、B系還元作用を有する組成物を使用しないと球形ではない微粒子が増加するので所望の高周波帯域における磁気特性が低下する虞がある。
軟磁性金属粉末の形状は特に限定されないが、樹脂等への分散性や、充填性向上の観点から球形が好ましい。
軟磁性金属粉末のσsは120Wb・m/kg以上が好ましく、より好ましくは130Wb・m/kg以上であり、さらに好ましくは140Wb・m/kg以上である。
保磁力(Hc)は10kA/m以下が好ましく、より好ましくは5kA/m以下であり、さらに好ましくは3kA/m以下である。
本発明における軟磁性金属粉末は金属酸化物で被覆されていてもよい。絶縁効果の向上が望めるからである。
次に、本発明に係る軟磁性金属粉末の製造方法について述べる。
本発明における軟磁性金属粉末は、Fe、Ni及びCoの3種から選択される1種以上の金属塩の水溶液をB系還元剤で還元する液相還元法で製造することができる。
鉄塩としては、硫酸鉄(II)、塩化鉄(II)、酢酸鉄(II)、シュウ酸鉄(II)、塩化鉄(III)、硫酸鉄(III)を例示するが、これらに限定されるものではない。
ニッケル塩としては、塩化ニッケル(II)、硫酸ニッケル(II)、硝酸ニッケル(II)、フッ化ニッケル(III)を例示するが、これらに限定されるものではない。
コバルト塩としては、塩化コバルト(II)、硫酸コバルト(II)、硝酸コバルト(II)を例示するが、これらに限定されるものではない。
金属塩水溶液は錯化剤やB系以外の還元剤を含有してもよい。
錯化剤は特に限定されないが、グリシン、アラニン、硫酸アンモニウム、塩化アンモニウム、クエン酸IIIナトリウムを例示する。
B系以外の還元剤は特に限定されず、P系還元剤を使用しても良い。
P系還元剤として次亜リン酸ナトリウム、次亜リン酸カルシウムを例示するがこれらに限定されるものではない。
金属塩水溶液は必ずしもP系還元剤を含有する必要はない。
本発明の軟磁性金属粉末が含有するPの含有量は2.0重量%以下が好ましい。2.0重量%を超えると磁性元素の割合が少なくなることでσsが低くなり、十分な磁気特性が得られない虞がある。
金属塩水溶液はpH調整剤でpH6.5~11.0に調整することが好ましい。
pH調整剤は特に限定されないが、水酸化ナトリウム、アンモニア水、炭酸水素ナトリウムを例示する。
金属塩水溶液には適宜、分散剤、触媒、消泡剤を含有してもよい。
金属塩水溶液を還元する還元剤はB系還元剤である。
B系還元剤としては、水素化ホウ素ナトリウム、水素化ホウ素カリウム、ジメチルアミノボランを例示することができる。
B系還元剤と併せて、Bを含有しないヒドラジンを使用してもよい。
B系還元剤の添加量は金属塩に対して15重量%~60重量%が好ましい。
B系還元剤の添加量が15重量%未満であると結晶質になるために高周波における渦電流損失が高くなる虞があり、60重量%を超えると磁性元素の割合が少なくなることでσsが低くなり、十分な磁気特性が得られない虞がある。

還元温度は10℃~95℃で行うことが好ましい。
還元温度が10℃より低いと粒径が大きくなり所望のサイズが得られない。また、冷却コストが高くなり工業的に好ましくなく、また、還元温度が95℃より高いと還元剤の失活が速くなるために本発明における軟磁性金属粉末を得られない虞がある。
本発明における軟磁性金属粉末は樹脂と混合し、樹脂組成物とすることができる。
樹脂組成物を用いてインダクタや磁気シート等の磁性材料を作製することができる。
樹脂の種類は特に限定されず、用途や必要な耐熱性によって適宜選択すればよい。
樹脂として、エポキシ樹脂、フェノール樹脂、シリコーン樹脂、ポリアミドイミド樹脂、不飽和ポリエステル樹脂、ジアリルフタレート樹脂、キシレン樹脂、ポリエステル系樹脂、ポリ塩化ビニル系樹脂、ポリビニルプチラール樹脂、ポリウレタン樹脂、セルロース系樹脂、ニトリル-ブタジエン系ゴム、スチレン-ブタジエン系ゴム、スチレン-ブタジエン系ゴムの熱可塑性樹脂、若しくは、エポキシ樹脂、フェノール樹脂、アミド系樹脂、イミド系樹脂の熱硬化性樹脂を例示する。
樹脂組成物における軟磁性金属粉末の含有量は、特に限定されず、柔軟性等の所望の物理特性とQ値等の所望の磁気特性に応じて適宜変化させればよいが、10体積%~90体積%が好ましく、より好ましくは15体積%~85体積%であり、さらに好ましくは20体積%~80体積%である。
軟磁性金属粉末を含有する樹脂組成物のQ値が高いほど、電力効率を向上できるため好ましい。
樹脂組成物の1GHzにおけるQ値は5以上が好ましく、より好ましくは7以上であり、さらに好ましくは10以上であるが、本発明における軟磁性金属粉末を含有する樹脂組成物であれば、10以上のQ値も実現することができる。
磁気特性の高い微粒子を高充填することでQ値と√(D1)の積が高まるので、高周波用の磁性材料として好適な特性が期待できるからである。
Q値×√(D1)は1GHzにおいて5以上が好ましく、より好ましくは6以上であり、さらに好ましくは7以上である。
本発明を実施例と比較例を挙げて説明するが、本発明はこれらに限定されるものではない。
(実施例1)
硫酸鉄(II)7水和物0.20mol/l、グリシン0.10mol/l、次亜リン酸ナトリウム0.20mol/lの濃度になるようにガラスビーカー内に蒸留水600mlと共に投入し、室温で攪拌機により100rpm~300rpmで攪拌させながら水酸化ナトリウムを用いてpH7.5~9.5に調整して金属塩水溶液を作製した。
硫酸鉄(II)7水和物0.20mol/l、グリシン0.10mol/l、次亜リン酸ナトリウム0.20mol/lの濃度になるようにガラスビーカー内に蒸留水600mlと共に投入し、室温で攪拌機により100rpm~300rpmで攪拌させながら水酸化ナトリウムを用いてpH7.5~9.5に調整して金属塩水溶液を作製した。
水素化ホウ素ナトリウム0.50mol/lになるように蒸留水200mlと混合し、室温にて撹拌機により100rpm~300rpmで攪拌溶解させて還元液を作製した。
窒素雰囲気中で、撹拌機により100rpm~300rpmで攪拌している50℃の金属塩水溶液に還元液を滴下した。
金属塩水溶液からの発泡が無くなったところを還元反応の終点とした。
還元反応終了後、蒸留水で水洗し、アルコールで置換後、窒素ガスの不活性雰囲気で乾燥させることで軟磁性金属粉末を得た。

(実施例2)
硫酸鉄(II)7水和物0.20mol/l、グリシン0.10mol/l、硫酸アンモニウム0.20mol/l、次亜リン酸ナトリウム0.20mol/lの濃度になるようにガラスビーカー内に蒸留水600mlと共に投入し、室温で攪拌機により100rpm~300rpmで攪拌させながら水酸化ナトリウムを用いてpH9.0~11.0に調整して金属塩水溶液を作製した。
硫酸鉄(II)7水和物0.20mol/l、グリシン0.10mol/l、硫酸アンモニウム0.20mol/l、次亜リン酸ナトリウム0.20mol/lの濃度になるようにガラスビーカー内に蒸留水600mlと共に投入し、室温で攪拌機により100rpm~300rpmで攪拌させながら水酸化ナトリウムを用いてpH9.0~11.0に調整して金属塩水溶液を作製した。
水素化ホウ素ナトリウム0.30mol/lになるように蒸留水200mlと混合し、室温にて撹拌機により100rpm~300rpmで攪拌溶解させて還元液を作製した。
窒素雰囲気中で撹拌機により100rpm~300rpmで攪拌している25℃の金属塩水溶液に還元液を滴下した。
金属塩水溶液からの発泡が無くなったところを還元反応の終点とした。
還元反応終了後、蒸留水で水洗し、アルコールで置換した後、窒素ガスの不活性雰囲気で乾燥させることで軟磁性金属粉末を得た。

(実施例3)
硫酸鉄(II)7水和物0.21mol/l、硫酸アンモニウム0.58mol/lの濃度になるようにガラスビーカー内に蒸留水400mlと共に投入し、室温で攪拌機により100rpm~300rpmで攪拌させながら水酸化ナトリウムを用いてpH9.0~11.0に調整して金属塩水溶液を作製した。
硫酸鉄(II)7水和物0.21mol/l、硫酸アンモニウム0.58mol/lの濃度になるようにガラスビーカー内に蒸留水400mlと共に投入し、室温で攪拌機により100rpm~300rpmで攪拌させながら水酸化ナトリウムを用いてpH9.0~11.0に調整して金属塩水溶液を作製した。
水素化ホウ素ナトリウム0.22mol/lになるように蒸留水400mlと混合し、室温にて撹拌機により100rpm~300rpmで攪拌して溶解させて還元液を作製した。
窒素雰囲気中で撹拌機により100rpm~300rpmで攪拌している25℃の金属塩水溶液に還元液を滴下した。
金属塩水溶液からの発泡が無くなったところを還元反応の終点とした。
還元反応終了後、蒸留水で水洗し、アルコールで置換後、窒素ガスの不活性雰囲気で乾燥させることで軟磁性金属粉末を得た。

(比較例1)
特許文献1に開示される方法に準じて、塩化鉄(II)水和物1.0mol/l、塩化アンモニウム1.5mol/l、クエン酸三ナトリウム水和物0.8mol/l、ポリビニルピロリドン0.004mol/l、次亜リン酸ナトリウム水和物1.5mol/lの濃度になるように蒸留水200mlと共に投入し、室温で撹拌機により160rpm~300rpmで攪拌させながら30%水酸化ナトリウム水溶液を用いてpH10に調整して金属塩水溶液を作製した。
特許文献1に開示される方法に準じて、塩化鉄(II)水和物1.0mol/l、塩化アンモニウム1.5mol/l、クエン酸三ナトリウム水和物0.8mol/l、ポリビニルピロリドン0.004mol/l、次亜リン酸ナトリウム水和物1.5mol/lの濃度になるように蒸留水200mlと共に投入し、室温で撹拌機により160rpm~300rpmで攪拌させながら30%水酸化ナトリウム水溶液を用いてpH10に調整して金属塩水溶液を作製した。
水素化ホウ素ナトリウムを0.50mol/lになるように蒸留水150mlと混合し、室温にて撹拌機により160rpm~300rpmで攪拌溶解させて還元液を作製した。
撹拌機により160rpm~300rpmで攪拌している25℃の金属塩水溶液に還元液を滴下した。
金属塩水溶液からの発泡が無くなったところを還元反応の終点とした。
還元反応終了後、蒸留水で水洗し、アルコールで置換後、窒素ガスの不活性雰囲気で乾燥させることで軟磁性金属粉末を得た。

(比較例2)
硫酸鉄(II)7水和物0.21mol/l、硫酸アンモニウム1.93mol/lの濃度になるようにガラスビーカー内に蒸留水400mlと共に投入し、室温で攪拌機により100rpm~300rpmで攪拌させながら水酸化ナトリウムを用いてpH9.0~11.0に調整して金属塩水溶液を作製した。
硫酸鉄(II)7水和物0.21mol/l、硫酸アンモニウム1.93mol/lの濃度になるようにガラスビーカー内に蒸留水400mlと共に投入し、室温で攪拌機により100rpm~300rpmで攪拌させながら水酸化ナトリウムを用いてpH9.0~11.0に調整して金属塩水溶液を作製した。
水素化ホウ素ナトリウムが0.22mol/lになるように蒸留水400mlと混合し、室温にて撹拌機により100rpm~300rpmで攪拌溶解させて還元液を作製した。
窒素雰囲気中で撹拌機により100rpm~300rpmで攪拌している20℃の金属塩水溶液に還元液を滴下した。
金属塩水溶液からの発泡が無くなったところを還元反応の終点とした。
還元反応終了後、蒸留水で水洗し、アルコールで置換後、窒素ガスの不活性雰囲気で乾燥させることで軟磁性金属粉末を得た。

実施例1で得られた軟磁性金属粉末を32体積%含有するシリコーン樹脂シートおよび実施例2、3、比較例1、2で得られた各軟磁性金属粉末を40体積%含有する樹脂シートをそれぞれ作製し、1GHzにおけるQ値を透磁率測定システムにて評価した。
(一次粒子径と平均一次粒子径の測定)
走査型電子顕微鏡を用いて2000倍~10000倍で撮影し、撮影した視野内のすべての粒子の最長径を、画像解析ソフトA像君(旭化成エンジニアリング株式会社製)で計測して平均一次粒子径(D1)を算出し、さらに一次粒子径の標準偏差(σ)を計算した。
また、得られたD1及びσから(式1)にて変化係数を算出した。
走査型電子顕微鏡を用いて2000倍~10000倍で撮影し、撮影した視野内のすべての粒子の最長径を、画像解析ソフトA像君(旭化成エンジニアリング株式会社製)で計測して平均一次粒子径(D1)を算出し、さらに一次粒子径の標準偏差(σ)を計算した。
また、得られたD1及びσから(式1)にて変化係数を算出した。

粒度分布計(Microtrac MT3300EXII/マイクロトラック・ベル株式会社製)で平均凝集粒子径(D2)を測定した。0.02μm~2000μmまでを測定範囲とし、溶媒にはエタノールを用いて測定した。

シリコーン樹脂(X-32-2100-T/信越化学工業株式会社製)に実施例及び比較例の各軟磁性金属粉末を30体積%~40体積%含有させたシート状の成形物(樹脂シート)を、透磁率測定システム(N5230A/アジレント・テクノロジー株式会社製)で0.1GHz~10GHzにて透磁率実数部μ´および透磁率虚数部μ´´を測定し、1GHzの透磁率実数部(μ´)/透磁率虚数部(μ´´)の比よりQ値を計算した。
シリコーン樹脂(X-32-2100-T/信越化学工業株式会社製)に実施例及び比較例の各軟磁性金属粉末を30体積%~40体積%含有させたシート状の成形物(樹脂シート)を、透磁率測定システム(N5230A/アジレント・テクノロジー株式会社製)で0.1GHz~10GHzにて透磁率実数部μ´および透磁率虚数部μ´´を測定し、1GHzの透磁率実数部(μ´)/透磁率虚数部(μ´´)の比よりQ値を計算した。
実施例及び比較例に使用した材料及び条件を表1、結果を表2に示す。
表2中のσは粒子径の標準偏差、D1は平均一次粒子径、D2は平均凝集粒子径を表す。

実施例1及び実施例2で得られた球形の軟磁性金属粉末の走査型電子顕微鏡(SEM)写真(10000倍)をそれぞれ図1及び図2に示す。
表2、図1及び図2より、本発明における軟磁性金属粉末は球形で、一次粒子径が均一で凝集し難く、また、高周波における磁気特性に優れる磁性材料を作製できることが証明された。
本発明における軟磁性金属粉末は、微粒子であるが凝集し難く、分散性が良く、球形で、しかも、粒度分布の範囲が狭く、一次粒子径が均一であるから、1GHz以上の高周波数帯におけるQ値が高い磁性材料を作製することができるため、1GHz以上の高周波数帯において磁気特性に優れるインダクタ等の電子部材に好適に使用することができる。
したがって、本発明は産業上の利用可能性の高い発明である。

Claims (4)
- Bを5.0重量%以上、かつ、10.0重量%以下含有し、残部がFe、Ni及びCoから選択される1以上の金属からなる軟磁性金属粉末であって、平均一次粒子径が0.05μm以上、かつ、1.5μm以下で、下記(式1)で表される変化係数が0.25以下であり、下記(式2)で表される凝集比が3以下である軟磁性金属粉末。
