Description
本発明は、スラリー、電極の製造方法及び電池の製造方法に関する。
環境・エネルギー問題の高まりから、化石燃料への依存度を減らす低炭素社会の実現に向けた技術の開発が盛んに行われている。このような技術開発としては、ハイブリッド電気自動車や電気自動車等の低公害車の開発、太陽光発電や風力発電等の自然エネルギー発電・蓄電システムの開発、電力を効率よく供給し、送電ロスを減らす次世代送電網の開発等があり、多岐に渡っている。
これらの技術に共通して必要となるキーデバイスの一つが電池であり、このような電池に対しては、システムを小型化するための高いエネルギー密度が求められる。また、使用環境温度に左右されずに安定した電力の供給を可能にするための高い放電レート特性が求められる。さらに、長期間の使用に耐えうる良好なサイクル特性等も求められる。そのため、従来の鉛蓄電池、ニッケル-カドミウム電池、ニッケル-水素電池から、より高いエネルギー密度、放電レート特性及びサイクル特性を有するリチウムイオン二次電池への置き換えが急速に進んでいる。
従来、リチウムイオン二次電池の正極は、正極活物質、導電材及び結着材(バインダーとも言う)を含有する正極ペーストを、集電体に塗工することより製造されている。正極活物質としては、コバルト酸リチウム、マンガン酸リチウム等のリチウム含有複合酸化物が用いられてきた。また、正極活物質は導電性に乏しいことから、導電性を付与する目的で、正極ペーストにカーボンブラック等の導電材を添加することが行われてきた(例えば、特許文献1)。
近年、リチウムイオン二次電池等の電池における、更なる性能向上が求められている。
本発明は、カーボンブラックを含有し、放電レート特性及びサイクル特性に優れ、また合材層と集電体間との剥離強度に優れた電極、及び電池の形成に有用なスラリーを提供することを目的とする。本発明はまた、当該スラリーを用いた電極の製造方法及び電池の製造方法を提供することを目的とする。

以下、本発明の好適な実施形態について詳細に説明する。
<スラリー>
本実施形態のスラリーは、液状媒体中にカーボンブラックを含有する。本実施形態において、カーボンブラックの平均一次粒子径は17nm以上30nm以下であり、カーボンブラックの結晶子サイズ(Lc)は15Å以上26Å以下である。また、本実施形態のスラリーは、レーザー回折・散乱法で測定される体積基準の粒度分布において、D50(μm)が0.5μm以上0.9μm以下であり、D10(μm)とD90(μm)との差に対するD50(μm)の比(D50/(D90-D10))が0.25以上0.5以下である。
本実施形態のスラリーは、液状媒体中にカーボンブラックを含有する。本実施形態において、カーボンブラックの平均一次粒子径は17nm以上30nm以下であり、カーボンブラックの結晶子サイズ(Lc)は15Å以上26Å以下である。また、本実施形態のスラリーは、レーザー回折・散乱法で測定される体積基準の粒度分布において、D50(μm)が0.5μm以上0.9μm以下であり、D10(μm)とD90(μm)との差に対するD50(μm)の比(D50/(D90-D10))が0.25以上0.5以下である。
本実施形態のスラリーは、リチウムイオン二次電池等の電池用電極の形成に有用であり、本実施形態のスラリーを用いて形成された電極を用いることで、電池の放電レート特性、サイクル特性に優れた電池を形成できる。また合材層と集電体間との剥離強度に優れた電極や電池を提供することができる。
本発明者らの知見によれば、平均一次粒子径及び結晶子サイズが上記範囲内のカーボンブラックを、D50及び比(D50/(D90-D10))が上記範囲内となるように液状媒体中に微分散させることで、スラリー中におけるカーボンブラックは電極形成に有効な分散状態となり、放電レート特性に優れた電池が実現されると考えられる。
より詳細には、電極形成において、カーボンブラックのストラクチャーが導電性に影響すると考えられ、ストラクチャーが発達すると電極内での導電パスを効率的に形成できる。一方、一次粒子径が小さいカーボンブラックのストラクチャーは複雑に絡み合った形状で発達するため、スラリーが高粘度化し、液状媒体中での均一分散が困難となりやすい。本実施形態のスラリーは、電極内で効率的な導電パスを形成可能なストラクチャーを維持しつつ、電極形成に有効な分散状態でカーボンブラックが液状媒体中に微分散される。このため、本実施形態のスラリーによって、優れた放電レート特性を有する電池が実現されると考えられる。
<カーボンブラック>
本実施形態において、カーボンブラックは、アセチレンブラック、ファーネスブラック、チャンネルブラック等であってよく、純度に優れ、優れた電池特性を得やすい観点からは、好ましくはアセチレンブラックである。

カーボンブラックの平均一次粒子径は17nm以上であり、18nm以上又は19nm以上であってもよい。カーボンブラックの平均一次粒子径が大きいことで、液状媒体と導電材との間の相互作用、及び、導電材間の相互作用が小さくなることで、活物質と均一に混合しやすくなり、強固な導電経路が形成されやすくなることで優れた電池特性が得やすくなると考えられる。
また、カーボンブラックの平均一次粒子径は30nm以下であり、29nm以下、27nm以下、25nm以下、23nm以下又は21nm以下であってもよい。カーボンブラックの平均一次粒子径が小さいことで、活物質及び導電材との電気的接点が多くなり、導電性が良好となることで優れた電池特性が得やすくなると考えられる。
すなわち、カーボンブラックの平均一次粒子径は、例えば17~30nm、17~29nm、17~27nm、17~25nm、17~23nm、17~21nm、18~30nm、18~29nm、18~27nm、18~25nm、18~23nm、18~21nm、19~30nm、19~29nm、19~27nm、19~25nm、19~23nm又は19~21nmであってもよい。
すなわち、カーボンブラックの平均一次粒子径は、例えば17~30nm、17~29nm、17~27nm、17~25nm、17~23nm、17~21nm、18~30nm、18~29nm、18~27nm、18~25nm、18~23nm、18~21nm、19~30nm、19~29nm、19~27nm、19~25nm、19~23nm又は19~21nmであってもよい。
カーボンブラックの平均一次粒子径は、透過型電子顕微鏡(TEM)でカーボンブラックを観察した際の画像をもとに測定される円相当径の平均値を意味し、具体的には、透過型電子顕微鏡JEM-2000FX(日本電子社製)を用いて、カーボンブラックを10万倍の倍率で10枚撮像し、得られる画像について無作為に抽出したカーボンブラックの一次粒子200個の円相当径を画像解析により測定して、算術平均することにより得られる。
カーボンブラックの結晶子サイズ(Lc)は15Å以上であり、16Å以上であってもよい。カーボンブラックの結晶子サイズ(Lc)が大きいことで、π電子が結晶層を動き易くなり、集電体から流れてきた電子を活物質へと運ぶ導電経路がより形成されやすくなることで優れた電池特性が得やすくなると考えられる。
また、カーボンブラックの結晶子サイズ(Lc)は26Å以下であり、25Å以下、23Å以下、21Å以下、19Å以下又は17Å以下であってもよい。カーボンブラックの結晶子サイズ(Lc)が小さいことで、カーボンブラックの一次粒子の粒子形状がより丸みを帯びやすくなるため、粒子間相互作用が小さくなり、活物質と均一に混合しやすくなり、導電経路がより形成されやすくなることで優れた電池特性が得やすくなると考えられる。
すなわち、カーボンブラックの結晶子サイズ(Lc)は、例えば15~26Å、15~25Å、15~23Å、15~21Å、15~19Å、15~17Å、16~26Å、16~25Å、16~23Å、16~21Å、16~19Å又は16~17Åであってもよい。

カーボンブラックのBET比表面積は、例えば100m2/g以上であってよく、120m2/g以上、140m2/g以上、又は、160m2/g以上であってもよい。カーボンブラックのBET比表面積が大きいと活物質及び導電材との電気的接点が多くなり、導電性が良好となることでより優れた電池特性が得やすくなる傾向がある。
カーボンブラックのBET比表面積は、例えば500m2/g以下であってよく、450m2/g以下、400m2/g以下、350m2/g以下、又は、300m2/g以下であってもよい。カーボンブラックのBET比表面積が小さいと、液状媒体と導電材との間の相互作用、及び、導電材間の相互作用が小さくなることで、活物質と均一に混合しやすくなり、強固な導電経路が形成されやすくなることでより優れた電池特性が得やすくなる傾向がある。
すなわち、カーボンブラックのBET比表面積は、例えば100~500m2/g、100~450m2/g、100~400m2/g、100~350m2/g、100~300m2/g、120~500m2/g、120~450m2/g、120~400m2/g、120~350m2/g、120~300m2/g、140~500m2/g、140~450m2/g、140~400m2/g、140~350m2/g、140~300m2/g、160~500m2/g、160~450m2/g、160~400m2/g、160~350m2/g又は160~300m2/gであってもよい。

カーボンブラックのBET比表面積は、吸着質として窒素を使用し、JIS Z8830に準拠して静的容量法により測定することができる。
カーボンブラックの昇温脱離ガス分析法により検出される質量数m/z57のピークのピーク面積をS1とし、質量数m/z128のピークのピーク面積をS2としたとき、ピーク面積S1に対するピーク面積S2の比(S2/S1)は、0.2~1.9であることが好ましい。比(S2/S1)は、カーボンブラックの表面に吸着している有機成分の割合を示している。比(S2/S1)が1.9以下であることで、カーボンブラックの表面に吸着している有機成分が十分に少なくなり、有機成分がπ電子をトラップすることに起因する導電性の低下が顕著に抑制される。また、比(S2/S1)が0.2以上であることで、カーボンブラックの表面に吸着している有機成分が分散剤の役割を担い、液状媒体中での分散性が向上するため、スラリー粘度がより低減される。質量数m/z57のピークのピーク面積S1と質量数m/z128のピークのピーク面積S2は、発生ガス質量分析(EGA-MS)により測定することができる。例えば、熱分解装置を有するガスクロマトグラフ質量分析計にカーボンブラックをセットし、大気圧Heフロー中で、50℃で5分間保持した後、80℃/minで800℃まで昇温し、昇温により脱離した成分の質量分析を行うことで、質量数m/z57のピークのピーク面積S1と質量数m/z128のピークのピーク面積S2を測定できる。
比(S2/S1)は、放電レート特性がより優れる観点から、1.5以下、1.0以下、0.8以下、0.6以下、0.5以下、0.4以下、又は0.3以下であってよい。また、比(S2/S1)は、0.25以上又は0.3以上であってもよい。
すなわち、比(S2/S1)は、例えば0.2~1.9、0.2~1.5、0.2~1.0、0.2~0.8、0.2~0.6、0.2~0.5、0.2~0.4、0.2~0.3、0.25~1.9、0.25~1.5、0.25~1.0、0.25~0.8、0.25~0.6、0.25~0.5、0.25~0.4、0.25~0.3、0.3~1.9、0.3~1.5、0.3~1.0、0.3~0.8、0.3~0.6、0.3~0.5又は0.3~0.4であってもよい。
すなわち、比(S2/S1)は、例えば0.2~1.9、0.2~1.5、0.2~1.0、0.2~0.8、0.2~0.6、0.2~0.5、0.2~0.4、0.2~0.3、0.25~1.9、0.25~1.5、0.25~1.0、0.25~0.8、0.25~0.6、0.25~0.5、0.25~0.4、0.25~0.3、0.3~1.9、0.3~1.5、0.3~1.0、0.3~0.8、0.3~0.6、0.3~0.5又は0.3~0.4であってもよい。
カーボンブラックの体積抵抗率は、導電性に優れる観点から、0.30Ω・cm以下又は0.25Ω・cm以下であってよい。カーボンブラックの体積抵抗率は、例えば、7.5MPaの荷重下で圧縮した状態で測定される。
カーボンブラックの灰分量及び水分量は特に限定されるものではない。カーボンブラックの灰分量は、例えば、0.04質量%以下であってよく、カーボンブラックの水分量は、例えば、0.10質量%以下であってよい。
カーボンブラックの製造方法は特に限定されない。カーボンブラックは、例えば、炭化水素を含む原料ガスを円筒状分解炉で処理して、カーボンブラックを得る合成工程と、合成工程で得られたカーボンブラックから磁石により磁性異物を除去する高純度化工程と、を含む製造方法により製造されたものであってよい。
合成工程では、原料ガスを円筒状分解炉で処理する。円筒状分解炉は、例えば、炭化水素の熱分解反応を行う熱分解部と、熱分解反応生成物を改質する熟成部と、を備えるものであってよい。円筒状分解炉は、原料ガスを熱分解部に供給する供給口と、熟成部から生成したカーボンブラックを回収する回収口とを更に備えていてよい。
熱分解部は、供給された原料ガスが、1900℃以上の温度で30~150秒滞留することが好ましい。原料ガスの滞留時間が30秒以上であることで、熱分解反応の完結及び連鎖構造の発達によるカーボンエアロゾルの形成をより確実に実施できる。また、原料ガスの滞留時間が150秒以下であることで、カーボンエアロゾルの凝集化が抑制されるため、高純度化工程で磁性異物をより除去しやすくなり、高純度のカーボンブラックが得られやすくなる。
熟成部は、熱分解部から供給された熱分解反応生成物が、1700℃以上の温度で20~90秒滞留することが好ましい。熱分解反応生成物の滞留時間が20秒以上であることで、カーボンエアロゾルの改質及びアグリゲートの発達促進によって、より高品質のカーボンブラックが得られやすくなる。また、熱分解反応生成物の滞留時間が90秒以下であることで、カーボンエアロゾルの凝集化が抑制されるため、高純度化工程で磁性異物をより除去しやすくなり、高純度のカーボンブラックが得られやすくなる。
熱分解部及び熟成部における滞留時間は、それぞれ、流通するガスのガス線速度を調整することで適宜調整できる。熟成部における滞留時間は、熱分解部における滞留時間より短いことが好ましい。すなわち、熟成部におけるガス線速度は、熱分解部におけるガス線速度より速いことが好ましい。
本実施形態において、原料ガスは、炭素源として、アセチレンを含むことが好ましい。原料ガス中の炭素源(例えばアセチレン)の含有量は、例えば10体積%以上であり、好ましくは20体積%以上、より好ましくは30体積%以上であり、100体積%であってもよい。なお、原料ガス中の各成分の含有量は、100℃、1気圧での体積を基準として体積比を示す。
原料ガスは、炭素源(例えばアセチレン)以外の他の炭化水素を更に含んでいてもよい。他の炭化水素としては、例えば、メタン、エタン、プロパン、エチレン、プロピレン、ブタジエン、ベンゼン、トルエン、キシレン、ガソリン、灯油、軽油、重油等が挙げられる。これらの他の炭化水素の添加により、反応温度を変化させて、カーボンブラックの比表面積を増減させることができる。他の炭化水素は、ベンゼン、トルエン等の芳香族炭化水素及びエチレン、プロピレン等の不飽和炭化水素からなる群より選択されることが好ましい。
原料ガスが、アセチレンと他の炭化水素とを含有する場合、他の炭化水素の含有量は、アセチレン100体積部に対して、例えば0.1~99体積部であり、好ましくは0.2~50体積部であり、より好ましくは0.3~30体積部である。
すなわち、他の炭化水素の含有量は、アセチレン100体積部に対して、例えば0.1~99体積部、0.1~50体積部、0.1~30体積部、0.2~99体積部、0.2~50体積部、0.2~30体積部、0.3~99体積部、0.3~50体積部又は0.3~30体積部であってもよい。
すなわち、他の炭化水素の含有量は、アセチレン100体積部に対して、例えば0.1~99体積部、0.1~50体積部、0.1~30体積部、0.2~99体積部、0.2~50体積部、0.2~30体積部、0.3~99体積部、0.3~50体積部又は0.3~30体積部であってもよい。
原料ガスは、水蒸気ガス、酸素ガス、水素ガス、二酸化炭素ガス等を更に含んでいてもよい。これらのガスとしては、99.9体積%以上の高純度ガスを用いることが好ましい。このような高純度ガスを用いることで、磁性異物が少なく、BET比表面積及びオイル吸収量が安定したカーボンブラックが製造しやすくなる傾向がある。
水蒸気ガスの含有量は、原料ガス中の炭素源(例えばアセチレン)100体積部に対して、例えば0~80体積部であってよく、好ましくは0.1~70体積部、より好ましくは1~60体積部、更に好ましくは3~55体積部である。水蒸気ガスの含有量が上記範囲であると、カーボンブラックのBET比表面積がより大きくなる傾向がある。
すなわち、水蒸気ガスの含有量は、原料ガス中の炭素源(例えばアセチレン)100体積部に対して、例えば0~80体積部、0~70体積部、0~60体積部、0~55体積部、0.1~80体積部、0.1~70体積部、0.1~60体積部、0.1~55体積部、1~80体積部、1~70体積部、1~60体積部、1~55体積部、3~80体積部、3~70体積部、3~60体積部又は3~55体積部であってもよい。
すなわち、水蒸気ガスの含有量は、原料ガス中の炭素源(例えばアセチレン)100体積部に対して、例えば0~80体積部、0~70体積部、0~60体積部、0~55体積部、0.1~80体積部、0.1~70体積部、0.1~60体積部、0.1~55体積部、1~80体積部、1~70体積部、1~60体積部、1~55体積部、3~80体積部、3~70体積部、3~60体積部又は3~55体積部であってもよい。
合成工程では、原料ガスと共に酸素ガスを熱分解部に供給することが好ましく、原料ガスを熱分解部に供給する供給口の周囲から酸素ガスを噴射することで、酸素ガスを熱分解部に供給することがより好ましい。
円筒状分解炉は、原料ガスの供給口の近傍に酸素ガスの噴射口を有することが好ましく、供給口を取り囲むように均等間隔に設けられた複数の噴射口を有することがより好ましい。噴射口の数は、好ましくは3以上、より好ましくは3~8である。
また、円筒状分解炉は、原料ガスの供給口とその周囲から酸素ガスを噴射する噴射口とを有する多重管構造(例えば、二重管構造、三重管構造等)のノズルを備えていてもよい。二重管構造の場合、例えば、内筒側の空隙部から原料ガスを、外筒側の空隙部から酸素ガスを噴射してよい。内管、中管及び外管からなる三重管構造の場合、例えば、中管の外壁と外管の内壁とによって形成される空隙部から酸素ガスを噴射し、残りの空隙部から原料ガスを噴射してよい。
酸素ガスの噴射量は、カーボンブラックの生成収率を考慮しなければ特に制限はない。必要以上に多くの酸素ガスを噴射してもカーボンブラックを製造できる。酸素ガスの噴射量は、原料ガス中の炭素源(例えばアセチレン)100体積部に対して、例えば、0~300体積部、0~250体積部、0~220体積部又は0~200体積部であってよく、好ましくは0.1~190体積部、より好ましくは0.5~180体積部、更に好ましくは1~160体積部である。酸素ガスの噴射量が多くなると、カーボンブラックのBET比表面積、及び、上記の比(S2/S1)がより大きくなる傾向があり、酸素ガスの噴射量が少なくなると、カーボンブラックの平均一次粒子径が大きくなる傾向がある。

合成工程では、例えば、アセチレン以外の他の炭化水素の添加率、噴射する酸素ガスの量等を調整することによって、得られるカーボンブラックの平均一次粒子径、BET比表面積、結晶子サイズ(Lc)を調整することができる。
高純度化工程は、合成工程で得られたカーボンブラックから、磁石により磁性異物を除去する工程である。高純度化工程は、例えば、合成工程で得られたカーボンブラックを、磁石に接触させて、又は、磁石の近傍に配置して(例えば、磁石の近傍を通過させて)、カーボンブラックから磁性異物を除去する工程であってよい。
磁石の最大表面磁束密度は特に限定されないが、例えば700mT以上であってよく、好ましくは1000mT以上、より好ましくは1200mT以上である。これにより、カーボンブラックに付着した微細な磁性異物がより強力に吸着されるため、ニッケル含有量のより少ないカーボンブラックが得られやすくなる。磁石の最大表面磁束密度の上限は特に限定されず、例えば、1400mT以下であってよい。
すなわち、磁石の最大表面磁束密度は、例えば700~1400mT、1000~1400mT又は1200~1400mTであってもよい。

高純度化工程では、ニッケル含有量が50ppb以下(好ましくは40ppb以下、より好ましくは30ppb以下、更に好ましくは20ppb以下)となるように、カーボンブラックから磁性異物を除去する工程であってよい。ニッケル含有量の下限に特に制限はないが、カーボンブラック中のニッケル含有量は、例えば1ppb以上であってよく、コスト及び生産性の観点からは、10ppb以上であってもよく、15ppb以上であってもよい。
すなわち、カーボンブラック中のニッケル含有量は、例えば1~50ppb、1~40ppb、1~30ppb、1~20ppb、10~50ppb、10~40ppb、10~30ppb、10~20ppb、15~50ppb、15~40ppb、15~30ppb又は15~20ppbであってもよい。
すなわち、カーボンブラック中のニッケル含有量は、例えば1~50ppb、1~40ppb、1~30ppb、1~20ppb、10~50ppb、10~40ppb、10~30ppb、10~20ppb、15~50ppb、15~40ppb、15~30ppb又は15~20ppbであってもよい。
<液状媒体>
液状媒体は、カーボンブラックを微分散可能な分散媒であれば特に限定されない。液状媒体としては、例えば水、N-メチル-2-ピロリドン、シクロヘキサン、メチルエチルケトン、メチルイソブチルケトン等が挙げられ、これらのうち、カーボンブラックの易分散性の観点からは、N-メチル-2-ピロリドンが好ましい。なお、本明細書中において、N-メチル-2-ピロリドンを「NMP」と略記することがある。
液状媒体は、カーボンブラックを微分散可能な分散媒であれば特に限定されない。液状媒体としては、例えば水、N-メチル-2-ピロリドン、シクロヘキサン、メチルエチルケトン、メチルイソブチルケトン等が挙げられ、これらのうち、カーボンブラックの易分散性の観点からは、N-メチル-2-ピロリドンが好ましい。なお、本明細書中において、N-メチル-2-ピロリドンを「NMP」と略記することがある。
本実施形態のスラリー中のカーボンブラックの含有量は、例えば1質量%以上であってよく、3質量%以上、5質量%以上又は10質量%以上であってもよい。カーボンブラックの含有量が多いと、固形分濃度の高い電極形成用塗液を調製しやすくなる傾向がある。また、本実施形態のスラリー中のカーボンブラックの含有量は、スラリーの全量基準で、例えば30質量%以下であってよく、25質量%以下、20質量%以下又は15質量%以下であってもよい。カーボンブラックの含有量が少ないと、粘度の低い電極形成用塗液が得やすくなり、電極形成用塗液を塗布した際に均一な電極が得やすくなる。
すなわち、本実施形態のスラリー中のカーボンブラックの含有量は、例えば1~30質量%、1~25質量%、1~20質量%、1~15質量%、3~30質量%、3~25質量%、3~20質量%、3~15質量%、5~30質量%、5~25質量%、5~20質量%、5~15質量%、10~30質量%、10~25質量%、10~20質量%又は10~15質量%であってもよい。
すなわち、本実施形態のスラリー中のカーボンブラックの含有量は、例えば1~30質量%、1~25質量%、1~20質量%、1~15質量%、3~30質量%、3~25質量%、3~20質量%、3~15質量%、5~30質量%、5~25質量%、5~20質量%、5~15質量%、10~30質量%、10~25質量%、10~20質量%又は10~15質量%であってもよい。
<分散剤>
本実施形態のスラリーは、分散剤を更に含有していてもよい。分散剤は、カーボンブラックの液状媒体への微分散を補助する機能を有する成分であればよい。

分散剤としては、例えば、高分子型分散剤、低分子型分散剤等が挙げられ、カーボンブラックの長期的な分散安定性の観点からは、高分子型分散剤が好ましい。
分散剤としては、例えば、ポリビニルアルコール、ポリビニルピロリドン、ポリビニルブチラール、カルボキシメチルセルロース及びその塩、ポリビニルアセタール、ポリ酢酸ビニル、ポリビニルアミン並びにポリビニルホルマールからなる群より選択される分散剤であってよい。
本実施形態のスラリー中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば1質量部以上であってよく、3質量部以上、7質量部以上又は11質量部以上であってもよい。分散剤の含有量が多いと、導電材がより均一に微分散しやすくなり、より優れた電池特性が得やすくなる傾向がある。また、本実施形態のスラリー中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば50質量部以下であってよく、30質量部以下、20質量部以下又は15質量部以下であってもよい。分散剤の含有量が少ないと、電極形成用塗液中の絶縁成分が減少し、電極の抵抗が低減することでより優れた電池特性が得やすくなる傾向がある。
すなわち、本実施形態のスラリー中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば1~50質量部、1~30質量部、1~20質量部、1~15質量部、3~50質量部、3~30質量部、3~20質量部、3~15質量部、7~50質量部、7~30質量部、7~20質量部、7~15質量部、11~50質量部、11~30質量部、11~20質量部、11~15質量部であってもよい。
すなわち、本実施形態のスラリー中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば1~50質量部、1~30質量部、1~20質量部、1~15質量部、3~50質量部、3~30質量部、3~20質量部、3~15質量部、7~50質量部、7~30質量部、7~20質量部、7~15質量部、11~50質量部、11~30質量部、11~20質量部、11~15質量部であってもよい。
<スラリー中におけるカーボンブラック粒子群の粒度分布>
本実施形態のスラリー中におけるカーボンブラックの二次粒子、及び前記カーボンブラックの二次粒子が凝集した三次粒子を合わせた粒子群の体積基準の粒度分布は、レーザー回折・散乱法で測定される。具体的には、以下の条件で測定される。
・測定機器:レーザー回折・散乱式粒子径度分布測定装置(マイクロトラックベル社製、型式マイクロトラックMT3300EXII)
・測定条件:測定範囲/0.02~2000μm、粒子透過性/吸収、粒子形状/非球形、溶媒/NMP、循環出力/5
・サンプル投入量:サンプル投入時に表示される透過率(TR)が0.85~0.9になるよう、スラリーを追加、調整する。
なお前記カーボンブラックの二次粒子とは、カーボンブラック一次粒子が化学的に結合して構成された、カーボンブラックの構造による分類において一般にアグリゲートと呼ばれる粒子のことであり、また前記カーボンブラックの三次粒子とは、一般的にアグロメレートと呼ばれる粒子のことである。
本実施形態のスラリー中におけるカーボンブラックの二次粒子、及び前記カーボンブラックの二次粒子が凝集した三次粒子を合わせた粒子群の体積基準の粒度分布は、レーザー回折・散乱法で測定される。具体的には、以下の条件で測定される。
・測定機器:レーザー回折・散乱式粒子径度分布測定装置(マイクロトラックベル社製、型式マイクロトラックMT3300EXII)
・測定条件:測定範囲/0.02~2000μm、粒子透過性/吸収、粒子形状/非球形、溶媒/NMP、循環出力/5
・サンプル投入量:サンプル投入時に表示される透過率(TR)が0.85~0.9になるよう、スラリーを追加、調整する。
なお前記カーボンブラックの二次粒子とは、カーボンブラック一次粒子が化学的に結合して構成された、カーボンブラックの構造による分類において一般にアグリゲートと呼ばれる粒子のことであり、また前記カーボンブラックの三次粒子とは、一般的にアグロメレートと呼ばれる粒子のことである。
本明細書中、D10は、上記粒度分布における積算値10%での粒径(10%径)(μm)を意味し、D50は、上記粒度分布における積算値50%での粒径(50%径)(μm)を意味し、D90は、上記粒度分布における積算値90%での粒径(90%径)(μm)を意味する。
上記粒度分布におけるD50は、0.5μm以上であり、0.6μm以上又は0.7μm以上であってもよい。また、上記粒度分布におけるD50は、0.9μm以下である。
すなわち、上記粒度分布におけるD50は、例えば0.5~0.9μm、0.6~0.9μm又は0.7~0.9μmであってもよい。
すなわち、上記粒度分布におけるD50は、例えば0.5~0.9μm、0.6~0.9μm又は0.7~0.9μmであってもよい。
上記粒度分布におけるD10とD90との差に対するD50の比(D50/(D90-D10))は、0.25以上であり、0.26以上又は0.27以上であってもよい。また、上記粒度分布におけるD10とD90との差に対するD50の比(D50/(D90-D10))は、0.5以下であり、0.48以下又は0.46以下であってもよい。
すなわち、上記粒度分布におけるD10とD90との差に対するD50の比(D50/(D90-D10))は、例えば0.25~0.5、0.25~0.48、0.25~0.46、0.26~0.5、0.26~0.48、0.26~0.46、0.27~0.5、0.27~0.48又は0.27~0.46であってもよい。
すなわち、上記粒度分布におけるD10とD90との差に対するD50の比(D50/(D90-D10))は、例えば0.25~0.5、0.25~0.48、0.25~0.46、0.26~0.5、0.26~0.48、0.26~0.46、0.27~0.5、0.27~0.48又は0.27~0.46であってもよい。
本実施形態のスラリーにおけるD50及び比(D50/(D90-D10))が上記範囲であると、カーボンブラックが電極内で導電パスを効率的に形成でき、且つ、後述の電極形成用塗液中でカーボンブラックが好適な分散状態で微分散できる。
本実施形態において、D50及び比(D50/(D90-D10))は、スラリー形成時の混合方法(例えば、撹拌手段、撹拌時間等)を適宜選択することで、調整することができる。
<他の成分>
本実施形態のスラリーは、カーボンブラック、分散剤及び液状媒体以外の他の成分を更に含有していてもよい。他の成分としては、例えば、カーボンナノチューブ、黒鉛、グラフェン、結着材、分散安定剤、脱泡剤等が挙げられる。

<スラリーの粘度>
本実施形態のスラリーの25℃でせん断速度10(1/sec)における粘度は、例えば、電極形成用塗液の固形分濃度を上げ、均一な正極を得られやすくする観点から、100~1300mPa・secが望ましい。

<スラリーの製造方法>
本実施形態のスラリーは、カーボンブラックと液状媒体と必要に応じて分散剤と、を配合し、液状媒体中にカーボンブラックの二次粒子や三次粒子が本発明における所定の粒度分布を示すよう混合/微分散させることで製造できる。

前記混合/微分散の方法は特に限定されず、公知の方法(例えば、ビーズミル、ボールミル、サンドミル、二軸混練機、自転公転式撹拌機、プラネタリーミキサー、ディスパーミキサー等による撹拌混合)により実施してよい。これらの方法や装置は、適宜組み合わせて採用することもできる。
混合/微分散の方法における各種条件は、D50及び比(D50/(D90-D10))が上述の範囲内となるように適宜調整してよい。例えば、撹拌時間を長くすることで、D50が小さくなる傾向があり、比(D50/(D90-D10))が大きくなる傾向がある。また、撹拌時間を短くすることで、D50が大きくなる傾向があり、比(D50/(D90-D10))が小さくなる傾向がある。
<電極の製造方法>
本実施形態である電極の製造方法は、スラリーと、液状媒体中に結着材を含有する結着材溶液と、活物質とを混合して、電極形成用塗液を得る塗液調製工程と、電極形成用塗液を集電体上に塗布する塗布工程と、液状媒体の少なくとも一部を除去して集電体上に合材層を形成させ、集電体及び合材層を含む電極を形成する電極形成工程を備える。
本実施形態である電極の製造方法は、スラリーと、液状媒体中に結着材を含有する結着材溶液と、活物質とを混合して、電極形成用塗液を得る塗液調製工程と、電極形成用塗液を集電体上に塗布する塗布工程と、液状媒体の少なくとも一部を除去して集電体上に合材層を形成させ、集電体及び合材層を含む電極を形成する電極形成工程を備える。
<結着材溶液>
前記結着材溶液は、液状媒体中に結着材剤を含む溶液である。

結着材溶液中における液状媒体としては、スラリーにおける液状媒体と同じものが例示できる。結着材溶液における液状媒体は、スラリーにおける液状媒体と同じであっても異なっていてもよく、同じであることが好ましい。
結着材は、例えば、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、スチレンブタジエン共重合体、(メタ)アクリル酸エステル共重合体が挙げられる。結着材のポリマーの構造は、例えば、ランダム共重合体、交互共重合体、グラフト共重合体、ブロック共重合体等であってよい。結着材としては、耐電圧性が優れる観点から、ポリフッ化ビニリデンが好ましい。
結着材溶液は、結着材及び液状媒体以外の他の成分を更に含有していてもよい。結着材溶液における他の成分としては、例えば、導電材、増粘剤、界面活性剤等が挙げられる。
結着材溶液中の固形分濃度は特に限定されず、例えば1質量%以上であってよく、2質量%以上、又は3質量%以上であってもよい。また、結着材溶液中の固形分濃度は、例えば15質量%以下であってよく、13質量%以下、又は10質量%以下であってもよい。
すなわち、結着材溶液中の固形分濃度は、例えば1~15質量%、1~13質量%、1~10質量%、2~15質量%、2~13質量%、2~10質量%、3~15質量%、3~13質量%又は3~10質量%であってもよい。

<活物質>
活物質は、特に制限はなく、例えば正極用活物質または負極用活物質のいずれかを選択して用いることができる。

正極活物質の種類は、特に限定されず、カチオンを可逆的に吸蔵放出可能な物質であればよい。正極活物質は、例えば、体積抵抗率1×104Ω・cm以上のマンガンを含むリチウム含有複合酸化物、又は、リチウム含有ポリアニオン化合物であってよい。マンガンを含むリチウム含有複合酸化物としては、例えば、LiMnO2、LiMnO3、LiMn2O3、Li1+xMn2-xO4(但し、x=0~0.33)等のマンガン酸リチウム;LiMnxNiyCozO2(但し、x+y+z=1、0≦y<1、0≦z<1、0≦x<1)、Li1+xMn2-x-yMyO4(但し、x=0~0.33、y=0~1.0、2-x-y>0)、LiMn2-xMxO2(但し、x=0.01~0.1)、Li2Mn3MO8等の1種類以上の遷移金属元素を含む複合酸化物が挙げられる。リチウム含有ポリアニオン化合物としては、LiFePO4、LiMnPO4、Li2MPO4F(ただし、MはCo、Ni、Fe、Cr、Znより選ばれた少なくとも1種の金属である)等のポリアニオン化合物が挙げられる。各組成式中のMは、Fe、Co、Ni、Al、Cu、Mg、Cr、Zn、Taからなる群より選ばれる少なくとも1種である。
活物質は、負極活物質であってもよい。負極活物質としては、例えば、天然黒鉛、人造黒鉛、グラファイト、活性炭、コークス、ニードルコークス、フリュードコークス、メソフェーズマイクロビーズ、炭素繊維、熱分解炭素等の炭素質材料が挙げられる。
<塗液調製工程>
塗液調製工程における各種成分の混合方法は特に限定されず、公知の方法(例えば、ボールミル、サンドミル、二軸混練機、自転公転式撹拌機、プラネタリーミキサー、ディスパーミキサー等による撹拌混合)により実施してよい。

電極形成用塗液中のカーボンブラックの含有量は、固形分の全量基準で、例えば0.01質量%以上であってよく、0.04質量%以上、0.07質量%以上又は0.1質量%以上であってもよい。また、電極形成用塗液中のカーボンブラックの含有量は、固形分の全量基準で、例えば8質量%以下であってよく、7質量%以下、6質量%以下又は5質量%以下であってもよい。

電極形成用塗液の固形分濃度、即ち電極形成用塗液中の前記スラリーから持ち込まれるカーボンブラックと分散剤、さらに正味の結着材、活物質となる割合の濃度は、例えば50質量%以上であってよく、55質量%以上、60質量%以上又は65質量%以上であってもよい。また、電極形成用塗液の固形分濃度は、例えば90質量%以下であってよく、85質量%以下、82質量%以下、77質量%以下、75質量%以下、73質量%以下又は70質量%以下であってもよい。

<電極形成工程>
電極形成工程では、電極形成用塗液を集電体上に塗布して、集電体上に合材層を形成する。これにより、集電体及び合材層を含む電極が得られる。合材層は、電極形成用塗液中の固形分(カーボンブラック、結着材及び活物質(必要に応じて更に分散剤))を含有する層であり、電極形成用塗液から液状媒体の少なくとも一部を除去してなる層であってよい。
電極形成工程では、電極形成用塗液を集電体上に塗布して、集電体上に合材層を形成する。これにより、集電体及び合材層を含む電極が得られる。合材層は、電極形成用塗液中の固形分(カーボンブラック、結着材及び活物質(必要に応じて更に分散剤))を含有する層であり、電極形成用塗液から液状媒体の少なくとも一部を除去してなる層であってよい。
集電体は特に限定されず、公知の集電体を特に制限無く用いることができる。集電体としては、例えば、金属箔(金、銀、銅、白金、アルミニウム、鉄、ニッケル、クロム、マンガン、鉛、タングステン、及びチタン等の金属並びにこれらの何れか一種を主成分とする合金)が使用される。中でも、正極にはアルミニウムを、負極には銅を用いることが好ましい。集電体は、箔の形態で提供されるのが一般的であるが、それに限られるものではなく、穴あき箔状及びメッシュ状の集電体も使用できる。
集電体上に電極形成用塗液を塗布する方法は特に限定されず、例えば、ダイコーティング法、ディップコーティング法、ロールコーティング法、ドクターコーティング法、ナイフコーティング法、スプレーコティング法、グラビアコーティング法、スクリーン印刷法、及び静電塗装法等の方法であってよい。
電極形成用塗液の塗布量は特に限定されず、合材層の厚みが所望の範囲内となるよう適宜調整してよい。
合材層は、集電体上に形成された電極形成用塗液の塗膜から、液状媒体の少なくとも一部を除去することで形成されてよい。液状媒体の除去方法は特に限定されず、例えば、加熱及び/又は減圧により液状媒体の少なくとも一部を気化させて除去する方法として、放置乾燥、送風乾燥機、温風乾燥機、赤外線加熱機、遠赤外線加熱機等が挙げられる。
本実施形態の電極の製造方法は、電極形成工程で形成された合材層と集電体とを積層方向に加圧する加圧工程を更に含んでいてもよい。加圧工程により、合材層と集電体とを密着させることができる。
加圧工程における加圧方法は特に限定されず、例えば、ロールプレス、金型プレス、カレンダープレス等の方法であってよい。
電極中の合材層の厚さは特に限定されず、例えば50μm以上であってよく、電池の高容量化の観点からは、好ましくは55μm以上、より好ましくは60μm以上であり、65μm以上又は70μm以上であってもよい。また、電極中の合材層の厚さは、例えば150μm以下であってよく、放電レート特性をより高める観点からは、好ましくは140μm以下、より好ましくは130μm以下であり、120μm以下又は110μm以下であってもよい。
すなわち、電極中の合材層の厚さは、例えば50~150μm、50~140μm、50~130μm、50~120μm、50~110μm、55~150μm、55~140μm、55~130μm、55~120μm、55~110μm、60~150μm、60~140μm、60~130μm、60~120μm、60~110μm、65~150μm、65~140μm、65~130μm、65~120μm、65~110μm、70~150μm、70~140μm、70~130μm、70~120μm又は70~110μmであってもよい。
すなわち、電極中の合材層の厚さは、例えば50~150μm、50~140μm、50~130μm、50~120μm、50~110μm、55~150μm、55~140μm、55~130μm、55~120μm、55~110μm、60~150μm、60~140μm、60~130μm、60~120μm、60~110μm、65~150μm、65~140μm、65~130μm、65~120μm、65~110μm、70~150μm、70~140μm、70~130μm、70~120μm又は70~110μmであってもよい。
本実施形態の製造方法により製造される電極は、電池、特に二次電池(リチウムイオン二次電池)の電極として好適に用いることができる。
本実施形態の電極は、カーボンブラック、活物質及び結着材を含有する合材層を含む電極であり、合材層は分散剤を更に含有していてもよい。本実施形態の電極は、例えば、上述の製造方法により製造された正極であってよい。
本実施形態における電池(好ましくは二次電池、より好ましくはリチウムイオン二次電池)は、上述の製造方法により製造された正極を備える。本実施形態の電池において、正極以外の構成は公知の電池と同様の構成であってよい。
本実施形態における電池の用途は特に限定されず、例えば、デジタルカメラ、ビデオカメラ、ポータブルオーディオプレイヤー、携帯液晶テレビ等の携帯AV機器、ノート型パソコン、スマートフォン、モバイルPC等の携帯情報端末、その他、携帯ゲーム機器、電動工具、電動式自転車、ハイブリット自動車、電気自動車、電力貯蔵システム等の幅広い分野において使用することができる。
以上、本発明の好適な実施形態について説明したが、本発明は上記実施形態に限定されるものではない。
以下、実施例によって本発明を更に詳細に説明するが、本発明はこれらの実施例に限定されるものではない。
<実施例1>
(カーボンブラックAの製造)
カーボンブラック反応炉(炉長6m、炉直径0.65m)の上流部に設置されたノズルから原料であるアセチレンを12Nm3/h、トルエンを32kg/h、酸素を20Nm3/h供給してカーボンブラックを製造し、反応炉の下流部に設置したバグフィルターで捕集した。その後、乾式サイクロン装置、鉄除去用磁石を通過させてタンクに回収した。尚、アセチレン、トルエン、酸素は115℃に加熱してから反応炉へ供給し、カーボンブラックAを得た。得られたカーボンブラックAは、平均一次粒子径が20nm、結晶子サイズ(Lc)が16Å、BET比表面積が240m2/gであった。
(カーボンブラックAの製造)
カーボンブラック反応炉(炉長6m、炉直径0.65m)の上流部に設置されたノズルから原料であるアセチレンを12Nm3/h、トルエンを32kg/h、酸素を20Nm3/h供給してカーボンブラックを製造し、反応炉の下流部に設置したバグフィルターで捕集した。その後、乾式サイクロン装置、鉄除去用磁石を通過させてタンクに回収した。尚、アセチレン、トルエン、酸素は115℃に加熱してから反応炉へ供給し、カーボンブラックAを得た。得られたカーボンブラックAは、平均一次粒子径が20nm、結晶子サイズ(Lc)が16Å、BET比表面積が240m2/gであった。
また、発生ガス質量分析装置(GC/MS:島津製作所製、QP-2010、パイロライザー:フロンティアラボ社製、Py-2020iD)にカーボンブラックAをセットし、大気圧Heフロー中で、50℃で5分間保持した後、80℃/minで800℃まで昇温し、昇温により脱離した成分の質量分析を下記の条件で行い、得られたカーボンブラックAの質量数m/z57のピークのピーク面積S1及び質量数m/z128のピークのピーク面積S2を測定した。測定したカーボンブラックAの質量数m/z57のピークのピーク面積S1及び質量数m/z128のピークのピーク面積S2から比(S2/S1)を算出したところ、0.40であった。

液状媒体であるNMP86.6質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールB05、ケン化度:87%)を1.4質量%及びカーボンブラックAを12.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーについて、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、54分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、実施例1のスラリーを得た。
液状媒体であるNMP86.6質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールB05、ケン化度:87%)を1.4質量%及びカーボンブラックAを12.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーについて、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、54分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、実施例1のスラリーを得た。
得られたスラリー中のカーボンブラックの体積基準の粒度の頻度分布及び累積分布を、レーザー回折・散乱式粒子径度分布測定装置(マイクロトラックベル社製、型式マイクロトラックMT3300EXII)を用いて以下の方法に従って測定し、D10、D50及びD90を求めた。

(電極形成用塗液の製造)
上記で得られたスラリーと、ポリフッ化ビニリデン(結着材)のNMP溶液と、リチウムニッケルコバルトマンガン複合酸化物LiNi0.6Mn0.2Co0.2O2(正極活物質、北京当升社製、「ME6E」)と、NMPとを用い、固形分、即ち前記スラリーから持ち込まれるカーボンブラックと分散剤(1.0質量部)、さらに正味の結着材(2.0質量部)、正極活物質(97質量部)となる割合(合計100質量部)の濃度が、電極形成用塗液全体の69質量%となるようNMPの量を調整し、実施例1の電極形成用塗液を得た。
上記で得られたスラリーと、ポリフッ化ビニリデン(結着材)のNMP溶液と、リチウムニッケルコバルトマンガン複合酸化物LiNi0.6Mn0.2Co0.2O2(正極活物質、北京当升社製、「ME6E」)と、NMPとを用い、固形分、即ち前記スラリーから持ち込まれるカーボンブラックと分散剤(1.0質量部)、さらに正味の結着材(2.0質量部)、正極活物質(97質量部)となる割合(合計100質量部)の濃度が、電極形成用塗液全体の69質量%となるようNMPの量を調整し、実施例1の電極形成用塗液を得た。
(正極の製造)
得られた電極形成用塗液を、ベーカー式アプリケーターを用いて厚さ15μmのアルミニウム箔(UACJ社製)上に塗布し、105℃で1時間乾燥させて、NMPを完全に除去した。その後、プレス、裁断して、正極を作製した。

(負極の製造)
溶媒として純水(関東化学社製)、負極活物質として人造黒鉛(日立化成社製、「MAG-D」)、結着材としてスチレンブタジエンゴム(日本ゼオン社製、「BM-400B」、以下、SBRと記載)、分散剤としてカルボキシメチルセルロース(ダイセル社製、「D2200」、以下、CMCと記載)、導電材としてカーボンブラック(デンカ社製、「Li-400」)をそれぞれ用意した。次いで、CMCが固形分で1質量%、カーボンブラックが1質量%、人造黒鉛が固形分で96質量%となるように秤量して混合し、この混合物に純水を添加し、自転公転式混合機(シンキー社製、あわとり練太郎ARV-310)を用いて、均一になるまで混合して混合物を得た。次いで、SBRが固形分で2質量%となるように秤量し、得られた混合物に添加し、自転公転式混合機(シンキー社製、あわとり練太郎ARV-310)を用いて、均一になるまで混合して、負極形成用塗液を得た。次いで、負極形成用塗液を、厚さ10μmの銅箔(UACJ社製)上にアプリケーターにて成膜して積層体を作製し、乾燥機内に静置して60℃で1時間予備乾燥させた。次いで、ロールプレス機にて50kg/cmの線圧でプレスし、積層体全体の厚さが60μmになるように調製した。次いで、120℃で3時間真空乾燥させて、残留水分を完全に除去し、集電体と合材層とを備える負極を得た。

(電池の製造)
正極、セパレーター及び負極を重ね、積層した後、アルミラミネートフィルムでパック、プレシーリングし、続いて電解液を注入し、バッテリーフォーマッティング、真空シーリングして、ラミネート型二次電池を作製した。

(電池の評価)
本発明の効果を示す各実施例、比較例における電池の評価は、全て実施例1での説明に記載した方法で測定した。なおそれらの結果は、表4を除き、同じ種類のカーボンブラックを用いている同一表内で比較するのが妥当である。
[放電レート特性(レート容量維持率)]
作製した電池を、25℃において、4.3V、0.2C制限の定電流定電圧充電をした後、0.2Cの定電流で3.0Vまで放電した。次いで、再度4.3V、0.2C制限の定電流定電圧で回復充電した後、0.2Cの定電流で3.0Vまで放電させ、このときの放電容量を測定した。次いで、回復充電の条件は4.3V、0.2C制限の定電流定電圧にして充電を行い、一方で放電電流は0.5C、1C、2C、3Cと段階的に変化させながら、回復充電と放電とを繰り返して、各放電電流に対する放電容量を測定した。電池の放電レート特性の指標として、0.2C放電時に対する3C放電時の容量維持率をレート容量維持率として算出した。

[サイクル特性(サイクル容量維持率)]
作製した電池を、25℃において、4.3V、1C制限の定電流定電圧充電をした後、1Cの定電流で3.0Vまで放電した。上記の充放電を500サイクル繰り返し、各サイクルにおける放電容量を測定した。電池のサイクル特性の指標として、1サイクル後の容量維持率に対する500サイクル後の容量維持率をサイクル容量維持率として算出した。
作製した電池を、25℃において、4.3V、1C制限の定電流定電圧充電をした後、1Cの定電流で3.0Vまで放電した。上記の充放電を500サイクル繰り返し、各サイクルにおける放電容量を測定した。電池のサイクル特性の指標として、1サイクル後の容量維持率に対する500サイクル後の容量維持率をサイクル容量維持率として算出した。
[剥離強度]
電極形成用塗液を、ベーカー式アプリケーターを用いて厚さ15μmのアルミニウム箔(UACJ社製)上に塗布し、105℃で1時間乾燥させて、NMPを完全に除去した。
その後、プレス、裁断して、得られた正極を剥離強度試験機(島津製作所製、AGS-X)にて、180℃剥離試験をした。剥離試験は目付量19.5~20mg/cm2、密度3.4mg/cm3、試験片幅2cm、引張速度50mm/minの条件にて、アルミニウム箔と電極合材間の剥離強度を測定した。剥離した極板のストローク幅が30~70mmの範囲の試験力Nの平均を剥離強度として算出した。
電極形成用塗液を、ベーカー式アプリケーターを用いて厚さ15μmのアルミニウム箔(UACJ社製)上に塗布し、105℃で1時間乾燥させて、NMPを完全に除去した。
その後、プレス、裁断して、得られた正極を剥離強度試験機(島津製作所製、AGS-X)にて、180℃剥離試験をした。剥離試験は目付量19.5~20mg/cm2、密度3.4mg/cm3、試験片幅2cm、引張速度50mm/minの条件にて、アルミニウム箔と電極合材間の剥離強度を測定した。剥離した極板のストローク幅が30~70mmの範囲の試験力Nの平均を剥離強度として算出した。
<実施例2>
(スラリーの製造)
NMP86.6質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールB05、ケン化度:87%)を1.4質量%及びカーボンブラックAを12.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーをジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、60分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、実施例2のスラリーを得た。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。

このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。

実施例1~3及び比較例1~2の評価結果を表1に示す。なお、表中、CBはカーボンブラックを、CBAはカーボンブラックAを示す。以降の表においても同様である。

NMP85.6質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を0.9質量%及びカーボンブラック(Li-435、デンカ社製、平均一次粒子径:26nm、結晶子サイズ(Lc):25Å、BET比表面積:133m2/g、比(S2/S1):0.23)を13.5質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、45分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、実施例6のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。

このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。

NMP85.6質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を0.9質量%及びカーボンブラック(Li-435、デンカ社製)を13.5質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、50分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、実施例7のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
(スラリーの製造)

<実施例8>
(スラリーの製造)

このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
(スラリーの製造)

このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
実施例6~8及び比較例5~6の評価結果を表3に示す。
<比較例7>
(スラリーの製造)
NMP89.7質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を1.3質量%及びカーボンブラック(BLACK PEARLS 1000、キャボット社製、平均一次粒子径:16nm、結晶子サイズ(Lc):14Å、BET比表面積:343m2/g、比(S2/S1):3.42)を9.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、45分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、比較例7のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
(スラリーの製造)
NMP89.7質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を1.3質量%及びカーボンブラック(BLACK PEARLS 1000、キャボット社製、平均一次粒子径:16nm、結晶子サイズ(Lc):14Å、BET比表面積:343m2/g、比(S2/S1):3.42)を9.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、45分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、比較例7のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
<比較例8>
(スラリーの製造)
NMP87.6質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を1.7質量%及びカーボンブラック(ECP、ライオン社製、平均一次粒子径:40nm、結晶子サイズ(Lc):16Å、BET比表面積:820m2/g、比(S2/S1):2.06)を10.7質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、55分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、比較例8のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
(スラリーの製造)
NMP87.6質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を1.7質量%及びカーボンブラック(ECP、ライオン社製、平均一次粒子径:40nm、結晶子サイズ(Lc):16Å、BET比表面積:820m2/g、比(S2/S1):2.06)を10.7質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、55分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、比較例8のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
<比較例9>
(スラリーの製造)
NMP80.7質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を1.3質量%及びカーボンブラック(SuperPLi、イメリスグラファイト&カーボン社製、平均一次粒子径:36nm、結晶子サイズ(Lc):20Å、BET比表面積:62m2/g、比(S2/S1):1.12)を18.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、20分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、比較例9のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
(スラリーの製造)
NMP80.7質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を1.3質量%及びカーボンブラック(SuperPLi、イメリスグラファイト&カーボン社製、平均一次粒子径:36nm、結晶子サイズ(Lc):20Å、BET比表面積:62m2/g、比(S2/S1):1.12)を18.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、20分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、比較例9のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
<比較例10>
(スラリーの製造)
NMP83.5質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を1.5質量%及びカーボンブラック(YS、オリオン社製、平均一次粒子径:26nm、結晶子サイズ(Lc):27Å、BET比表面積:120m2/g、比(S2/S1):0.92)を15.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、35分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、比較例10のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
(スラリーの製造)
NMP83.5質量%に、分散剤としてポリビニルアルコール(デンカ社製ポバールDR-1137、ケン化度:87%)を1.5質量%及びカーボンブラック(YS、オリオン社製、平均一次粒子径:26nm、結晶子サイズ(Lc):27Å、BET比表面積:120m2/g、比(S2/S1):0.92)を15.0質量%加えて、プラネタリーミキサー(ハイビスミックス3D-5、プライミクス株式会社製)を用い70rpmで3時間撹拌して、カーボンブラックを含有するスラリーを調製した。得られたスラリーを、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(ムゲンフローMGF2-ZA、アシザワ・ファインテック株式会社製)で、スラリー流速1kg/min、ミル周速8m/sの条件において、35分間分散処理を行った。分散処理後、ろ過にてジルコニアビーズを取り除き、比較例10のスラリーを作製した。
このスラリーを用いて、実施例1と同様に電極形成用塗液の製造、正極の製造、負極の製造及び電池の製造を行い、各評価を実施した。
比較例7~10の評価結果を表4に示す。
Claims (4)
- 液状媒体中にカーボンブラックを含有するスラリーであって、
前記カーボンブラックの平均一次粒子径が17nm以上30nm以下であり、
前記カーボンブラックの結晶子サイズ(Lc)が15Å以上26Å以下であり、
レーザー回折・散乱法で測定される前記スラリー中におけるカーボンブラックの二次粒子、及び前記カーボンブラックの二次粒子が凝集した三次粒子を合わせた粒子群の体積基準の粒度分布において、D50(μm)が0.5μm以上0.9μm以下であり、D10(μm)とD90(μm)との差に対するD50(μm)の比(D50/(D90-D10))が0.25以上0.5以下である、スラリー。 - 請求項1に記載のスラリーと、液状媒体中に結着材を含む結着材溶液と、活物質との混合物である、電極形成用塗液。
- 集電体及び合材層を含む電極の製造方法であって、
請求項1に記載のスラリーと、液状媒体中に結着材を含む結着材溶液と、活物質とを混合して、請求項2に記載の電極形成用塗液を得る塗液調製工程と、
前記電極形成用塗液を集電体上に塗布する塗布工程と、
前記液状媒体の少なくとも一部を除去して前記集電体上に合材層を形成させ、前記集電体及び前記合材層を含む電極を形成させる電極形成工程と、を備える、電極の製造方法。 - 請求項3に記載の電極の製造方法を備える、電池の製造方法。
