本発明のポリエステルフィルムには、公知のポリエステルを適宜用いることができるが、例えば、以下に示すものが好適に用いることができる。
本発明における基材フィルム(以下、「基材」と記載する場合がある)として用いるポリエステルフィルムを構成するポリエステルは、特に限定されず、離型フィルム用基材として通常一般に使用されているポリエステルをフィルム成形したものを使用することができる。好ましくは、芳香族二塩基酸成分とジオール成分からなる結晶性の線状飽和ポリエステルであり、例えば、ポリエチレンテレフタレート、ポリエチレンイソフタレート、ポリエチレン-2,6-ナフタレート、ポリブチレンテレフタレート、ポリ(1,4-シクロヘキシレンジメチレンテレフタレート)、ポリトリメチレンテレフタレート又はこれらの樹脂の構成成分を主成分とする共重合体がさらに好適である。なかでも、ポリエチレンテレフタレートから形成されたポリエステルフィルムが特に好適である。ポリエチレンテレフタレートは、エチレンテレフタレートの繰り返し単位が好ましくは90モル%以上、より好ましくは95モル%以上であり、他のジカルボン酸成分、ジオール成分が少量共重合されていてもよい。例えば、コストの点から、テレフタル酸とエチレングリコールのみから製造されたものが好ましい。

本発明におけるアルケニル基及び/又はSiO4/2で表されるQ単位(以下、単に「Q単位」と称することがある)を含有するシリコーン(A)として、下記の一般式(I)を有するオルガノポリシロキサン(以下、「シリコーン(A)」という場合がある)が例示される。

本発明における、Si-H基で表されるSi原子と直接結合した水素原子を有するシリコーン(B)(以下、「シリコーン(B)」、「Si-H基含有シリコーン(B)」という場合がある)として、下記の一般式(II)で示される構造を有するオルガノハイドロジェンポリシロキサンが例示される。

本発明における離型用コーティング組成物において、上記組成物の固形分質量を基準としてアルケニル基及び/又はSiO4/2で表されるQ単位を含むシリコーン(A)固形分とSi-H基含有シリコーン(B)固形分の合計量は70質量%以上であることが好ましい。また、それぞれのシリコーン固形分のより好ましい含有量は80質量%以上97質量%以下である。ここでシリコーン固形分とは水系溶媒を除いた量を指し、組成物の固形分質量は各添加剤の固形分の合計量を指す。上記シリコーン固形分の合計量が下限よりも少ないと、塗膜が形成されるフィルム表面に対してシリコーンで被覆される面積が少なくなり、剥離力が重くなり、剥離力の不均一化が生じる場合がある。
本発明の各シリコーン水分散体を形成する水系溶媒として、水が好ましく用いられる。水系溶媒を用いることにより、離型フィルム製造の工程中に有機溶剤で必要となる防爆設備及び有機溶剤回収設備を用いることなくシリコーン離型層を形成させることができる。
それぞれの水分散体は、水分散体の安定性やせん断耐性を上げるためにノニオン系乳化剤を使用して作製される。なお、発明者らが鋭意検討した結果、それぞれの水分散体同士の凝集を防ぎ、かつシリコーンの硬化反応に影響を与えないためには、乳化剤はノニオン系乳化剤であることが必要であることが判明した。カチオン系乳化剤はシリコーンの硬化反応に影響を与え、また塗膜中に局在化、例えば、表面にブリードアウトして離型性に影響を与え、重剥離化してしまう。また、詳細は不明であるが、カチオン系乳化剤を使用した場合、シリコーン系の水分散体同士が凝集しやすくなる。
本発明の塗布層を構成する離型用コーティング組成物には、アルケニル基及び/又はQ単位を含有する1種類以上のシリコーン(A)とSi-H基含有シリコーン(B)とを付加反応させるため、白金系触媒を用いることが必要である。
室温における白金系触媒の活性を抑制するために、水性コーティング組成物に架橋反応抑制剤が含有されていることが好ましい。上記架橋反応抑制剤は、好ましくはアルキニル基を有する架橋反応抑制剤である。アルキニル基を有する架橋反応抑制剤としては、アルキニル基を有するものであれば特に限定されないが、具体的には、1-エチニル-1-シクロヘキサノール、4-エチル-1-オクチン-3-オール、3-メチル-1-ドデシン-3-オール、3,7,11-トリメチル-1-ドデシン-3-オール、1,1-ジフェニル-2-プロピン-3-オール、3-エチル-6-エチル-1-ノニン-3-オール、3-メチル-1-ペンタデシン-3-オール、2,5-ジメチル-3-ヘキシン-2,5-ジオール、3-フェニル-1-ブチン-3-オールが例示される。これらは単独で使用してもよく、また2種以上を組み合わせて使用してもよい。本発明では水性エマルジョンコーティング組成物を採用しているため、水への親和溶解性と白金への配位能のバランス及び沸点から、例示するアルキニル基と水酸基を有する架橋反応抑制剤を使用することが好ましい。
本発明の離形用コーティング組成物には、本発明の課題を損なわない範囲内で、さらに、例えば、基材への密着性付与剤、着色剤、紫外線吸収剤、粒子、帯電防止剤等を添加してもよい。
本発明の各シリコーン水分散体を作製するにあたり、上述のシリコーン成分、水系溶媒及び乳化剤を用いて乳化させる方法があげられる。これら成分の乳化は公知の方法を用いることができ、例えば、予め作製したシリコーンと乳化剤と、必要に応じてその他成分とを、ホモジナイザー、アジホモミキサー、ウルトラプラネタリーミキサー等の撹拌装置を用いて水系媒体中で機械的に乳化する方法等があげられる。
本発明において、本発明の離型用コーティング組成物を用いてポリエステルフィルムの少なくとも一方の面に塗布層(離型層)が形成される。本発明の塗布層(離型層)は、上記ポリエステルフィルム上に上記離型用コーティング組成物を用いて塗布された後、乾燥が施され、塗布層が形成される。
本発明のシリコーン離型ポリエステルフィルムの製造方法は、
ポリエステルフィルムの少なくとも片面に、アルケニル基及び/又はSiO4/2で表されるQ単位を含有する1種類以上のシリコーン(A)の水分散体(1)、Si-H基で表されるSi原子と直接結合した水素原子を有するシリコーン(B)の水分散体(2)、架橋反応抑制剤、白金系触媒、並びにノニオン系乳化剤を含む離型用コーティング組成物を用いて塗布層を形成する工程を含む、シリコーン離型ポリエステルフィルムの製造方法であって、
上記シリコーンAの数平均分子量は、150000以上であり、
上記Q単位に含まれるSi原子の含有量は、0.05モル%以上60モル%以下の範囲である。
粘着テープ剥離強度は、離型フィルムの塗布層(離型層)表面にポリエステル粘着テープ(日東電工社製、No.31B)を貼合せ、5kgの圧着ローラーで圧着し30分以上放置後、離型層と粘着テープとの剥離強度(剥離角度180度、剥離速度300mm/分、単位:g/25mm幅)を剥離強度試験機で測定して得られた強度である。本発明のシリコーン離型ポリエステルフィルムは、剥離強度が20g/25mm以上400g/25mm以下であることが好ましい。
ポリエステル粘着テープ(日東電工製、No.31B)を、JIS G4305に規定する冷間圧延ステンレス板(SUS304)に貼り付けた後の剥離強度を測定し、基礎接着力(f0)とした。また、上記ポリエステル粘着テープを離型ポリエステルフィルムの離型層表面に5kgの圧着ローラーで圧着し、30秒間維持した後粘着テープを剥がし、この剥がした粘着テープを上記のステンレス板に貼り付けた後の剥離強度を測定し、残留接着力(f)とした。得られた基礎接着力(f0)と残留接着力(f)から下記式を用いて残留接着率を求めた。なお、剥離角度はいずれも180度、剥離速度は300mm/分とした。
残留接着率(%)=(f)/(f0)×100
残留接着率は、90%以上が好ましく、シリコーン架橋密度が高いことを示す。また90%に満たない場合は、架橋不足であることを示す。
平均粒径0.7μmの炭酸カルシウムの粒子0.1質量%を含む溶融ポリエチレンテレフタレート([η]=0.64dl/g、Tg=78℃)を、ダイより押し出し、常法により冷却ドラムで冷却して未延伸フィルムとし、次いで縦方向に3.6倍に延伸した後、表1に示す固形分比率となるように各成分を混合して調製した水性塗布液(固形分濃度3質量%の水分散体)をフィルムの表面に、ロールコーターで均一に塗布した。
容器内全体を攪拌できる乳化装置(株式会社エヌ・ピー・ラボ製、装置名「ウルトラプラネタリーミキサー」)を用いて、シリコーン(1)を95質量%、及び界面活性剤としてポリオキシエチレントリデシルエーテル(竹本油脂株式会社製、商品名「ニューカルゲンD-1208」)5質量%からなる原料を水媒体中で機械的に乳化させて、固形分20質量%のシリコーン(1-a)の水分散体を得た。また、乳化の際の撹拌速度と撹拌時間の調整によりエマルジョン粒径を平均粒径200nmに調整した。

(式(I)中、R1は、炭素数2~8のアルケニル基、R2は、アルキル基又はアリール基から選択される炭素数1~16の1価の飽和炭化水素基であり、aは0~3、bは0~3で、かつa+b≦3を満たす整数をそれぞれ表す。)
容器内全体を攪拌できる乳化装置(株式会社エヌ・ピー・ラボ製、装置名「ウルトラプラネタリーミキサー」)を用いて、シリコーン(1-b)を95質量%、及び界面活性剤としてポリオキシエチレントリデシルエーテル(竹本油脂株式会社製、商品名「ニューカルゲンD-1208」)5質量%からなる原料を水媒体中で機械的に乳化させて、固形分20質量%のシリコーン(1-b)の水分散体を得た。また、乳化の際の撹拌速度と撹拌時間の調整によりエマルジョン粒径を平均粒径200nmに調整した。
容器内全体を攪拌できる乳化装置(株式会社エヌ・ピー・ラボ製、装置名「ウルトラプラネタリーミキサー」)を用いて、Si-H基含有シリコーン(2)97質量%、及び界面活性剤としてポリオキシエチレントリデシルエーテル(竹本油脂株式会社製、商品名「ニューカルゲンD-1208」)3質量%からなる原料を水媒体中で機械的に乳化させて、固形分10質量%のSi-H基含有シリコーン(2))の水分散体(2)を得た。また、乳化の際の撹拌速度と撹拌時間の調整によりエマルジョン粒径を平均粒径160nmに調整した。

(式(II)中、R3は、アルキル基又はアリール基から選択される炭素数1~16の1価の飽和炭化水素基であり、cは0~2、dは1~3で、かつc+d≦3を満たす整数をそれぞれ表す。)
水性コーティング組成物(離型用コーティング組成物)として、シリコーン(1-a)の水分散体、又はシリコーン(1-b)の水分散体、並びに、Si-H基を有するシリコーン(2)を、表1の固形分配合比になるよう混合したシリコーン水分散体に、シリコーン(1-a)とシリコーン(2)の合計塗液質量に対して40ppmの下記の白金系触媒、及び、塗布質量に対し200ppmの下記の架橋反応抑制剤を混合し、乾燥塗膜厚みが40nmになるよう塗布液の固形分濃度を水で希釈し、塗布液を調製した。
・白金系触媒:白金系触媒エマルジョン(信越化学工業株式会社製、商品名「CAT-PM-10A」)
・架橋反応抑制剤:1-エチニルシクロヘキサノール(AlfaLancaster社製)
Claims (8)
- ポリエステルフィルムの少なくとも片面に、アルケニル基及び/又はSiO4/2で表されるQ単位を含有する1種類以上のシリコーン(A)の水分散体(1)、Si-H基で表されるSi原子と直接結合した水素原子を有するシリコーン(B)の水分散体(2)、架橋反応抑制剤、白金系触媒、並びにノニオン系乳化剤を含む離型用コーティング組成物を用いて形成される塗布層を有するシリコーン離型ポリエステルフィルムであって、
前記シリコーンAの数平均分子量は、150000以上であり、
前記Q単位に含まれるSi原子の含有量は、0.05モル%以上60モル%以下である、
シリコーン離型ポリエステルフィルム。 - 前記シリコーン(B)の含有量は、前記シリコーン(A)と前記シリコーン(B)との含有量の合計を100質量部とした場合、3質量部以上45質量部以下である、請求項1に記載のシリコーン離型ポリエステルフィルム。
- 前記シリコーン(A)のアルケニル基は、ビニル基である、請求項1に記載のシリコーン離型ポリエステルフィルム。
- ポリエステル粘着テープに貼り付けた後の剥離力は、20g/25mm幅以上400g/25mm幅以下である、請求項1に記載のシリコーン離型ポリエステルフィルム。
- 積層セラミックコンデンサ製造におけるセラミックグリーンシート成形に用いられる、請求項1~4のいずれか1項に記載のシリコーン離型ポリエステルフィルム。
- ポリエステルフィルムの少なくとも片面に、アルケニル基及び/又はSiO4/2で表されるQ単位を含有する1種類以上のシリコーン(A)の水分散体(1)、Si-H基で表されるSi原子と直接結合した水素原子を有するシリコーン(B)の水分散体(2)、架橋反応抑制剤、白金系触媒、並びにノニオン系乳化剤を含む離型用コーティング組成物を用いて塗布層を形成する工程を含む、シリコーン離型ポリエステルフィルムの製造方法であって、
