Description
本発明は、グリースのせん断安定性が要求される潤滑部、転がり運動及び転がりすべり運動を行う鋼製の被潤滑部を有する機械部品の潤滑部等に好適に使用できるグリース組成物に関する。
グリースは、液状の潤滑油(基油)に増ちょう剤を分散させることによって半固体あるいは半液体の状態にしたものである。グリースは、潤滑油のように重力程度の外力では流動せず、降伏値を超える大きい外力がかかると流動し始め、流動し始めると潤滑油と同様の潤滑作用を示すことが特徴である。この特徴により、潤滑部のまわりの構造が簡単になるというメリットにより機器の小型化が図れるため、グリースは自動車、電機、情報機器、鉄道車両、産業機械、宇宙機器などあらゆる産業分野で用いられている。
グリースの定義に現れる半固体状又は固体状という状態の度合い(硬さ)は、「ちょう度」で表現され、規定回数往復混和した後のちょう度である「混和ちょう度」の範囲によりグレード分けされている。機械部品をグリースで潤滑する場合、取り回しやすさや漏洩抑制の観点から適切なちょう度のグリースが選定される。例えば転がり軸受用グリースでは混和ちょう度が265~295のNo.2グレードが比較的良く用いられ、集中給脂でグリースを供給する場合は混和ちょう度が355~385のNo.0グレードが良く用いられる。
グリースは、潤滑部分で強いせん断を受けると、グリース中の増ちょう剤の三次元的網目構造体が破壊され元の硬さに戻ることはできず、一般に軟化する。軟化の度合いは機械的安定性又はせん断安定性と呼ばれ、実用上の重要な特性の一つである。

シクロヘキシル%が0モル%を超え、90モル%以下の増ちょう剤は、脂環式脂肪族ジウレアと呼ばれ、ジフェニルメタン-4,4’-ジイソシアネート等のジイソシアネートと、シクロヘキシルアミン及びC8~20の直鎖又は分岐アルキル基又はアルケニル基を有するモノアミンとから合成される。脂環式脂肪族ジウレアは、2種の異なるアミンを用いて合成されるため、式(I)で表わされる脂環式ジウレアと、式(II)で表わされる脂肪族ジウレアと、式(III)で表わされる脂環式脂肪族ジウレアとの混合物である。より好ましい脂環式脂肪族ジウレアは、以下の構造式(I-1)~(III-1)の混合物である。
本発明の増ちょう剤としては、脂肪族ジウレアが好ましい。なかでも、ジフェニルメタン-4,4’-ジイソシアネートとオクチルアミンまたはオクタデシルアミンから合成される脂肪族ジウレアが好ましい。ジフェニルメタン-4,4’-ジイソシアネートとオクチルアミンまたはオクタデシルアミンから合成される脂肪族ジウレアが、せん断安定性および流動性の観点で好ましい。
本発明のグリース組成物における増ちょう剤の含有量は特に限定されないが、流動性および耐久性の観点から、組成物の全質量を基準として、3~20質量%であるのが好ましく、6~18質量%であるのがより好ましく、9~16質量%であるのがさらに好ましい。

[(b)基油]
本発明において使用可能な基油は特に限定されない。鉱油、合成油又はそれらの混合物を使用できる。鉱油としては、パラフィン系鉱油、ナフテン系鉱油などがあげられる。合成油としては、ジエステル、ポリオールエステル等のエステル系合成油;ポリαオレフィン、ポリブデン等の合成炭化水素油;アルキルジフェニルエーテル、ポリプロピレングリコ-ル等のエーテル系合成油;シリコーン油;フッ素化油などがあげられる。合成油は、動植物などから生まれた生物資源を原料として製造される、所謂バイオマス油でもよい。例えば、植物油を原料とする各種脂肪酸とアルコールとから合成されるバイオマスエステル油や、パーム油、コーン油、大豆油などの植物油を用いたバイオマス炭化水素油を使用することもできる。基油は、単独で用いてもよいし、2種以上を混合してもよい。
本発明の基油としては、鉱油、ポリαオレフィン、ポリオールエステル、アルキルジフェニルエーテルが好ましく、鉱油、ポリαオレフィンを含有するのがさらに好ましい。鉱油はパラフィン系鉱油が好ましく、米国石油協会(American Petroleum Institute)分類におけるグループIIのパラフィン系鉱油(すなわち、硫黄分0.03質量%以下、飽和分90vol%以上、粘度指数80以上、120未満)、グループIIIのパラフィン系鉱油(すなわち、硫黄分0.03質量%以下、飽和分90vol%以上、粘度指数120以上)であることがさらに好ましい。
基油が鉱油及び/又はポリ-α-オレフィンであって、更なる基油を含む場合、基油の全質量を基準にして、鉱油及び/又はポリ-α-オレフィンを50質量%以上含有するのが好ましく、80質量%以上含有するのがより好ましく、90質量%以上がさらに好ましい。
本発明において用いる基油の動粘度は特に制限されないが、100℃における動粘度が5~30mm2/sであるのが好ましく、7~20mm2/sであるのがより好ましく、10~16mm2/sであるのがさらに好ましい。基油の動粘度がこのような範囲にあると、耐久性と発熱性の観点で好ましい。
基油の含有量は、組成物の全質量を基準として、50~95質量%であるのが好ましく、70~95質量%であるのがより好ましく、80~90質量%であるのがさらに好ましい。基油の割合がこのような範囲にあると、流動性の観点で好ましい。

本発明の基油としては、鉱油、ポリαオレフィン、ポリオールエステル、アルキルジフェニルエーテルが好ましく、鉱油、ポリαオレフィンを含有するのがさらに好ましい。鉱油はパラフィン系鉱油が好ましく、米国石油協会(American Petroleum Institute)分類におけるグループIIのパラフィン系鉱油(すなわち、硫黄分0.03質量%以下、飽和分90vol%以上、粘度指数80以上、120未満)、グループIIIのパラフィン系鉱油(すなわち、硫黄分0.03質量%以下、飽和分90vol%以上、粘度指数120以上)であることがさらに好ましい。
基油が鉱油及び/又はポリ-α-オレフィンであって、更なる基油を含む場合、基油の全質量を基準にして、鉱油及び/又はポリ-α-オレフィンを50質量%以上含有するのが好ましく、80質量%以上含有するのがより好ましく、90質量%以上がさらに好ましい。
本発明において用いる基油の動粘度は特に制限されないが、100℃における動粘度が5~30mm2/sであるのが好ましく、7~20mm2/sであるのがより好ましく、10~16mm2/sであるのがさらに好ましい。基油の動粘度がこのような範囲にあると、耐久性と発熱性の観点で好ましい。
基油の含有量は、組成物の全質量を基準として、50~95質量%であるのが好ましく、70~95質量%であるのがより好ましく、80~90質量%であるのがさらに好ましい。基油の割合がこのような範囲にあると、流動性の観点で好ましい。
ちょう度はハンドリング性の観点から280~360が好ましく、300~350がより好ましく、300~330が特に好ましい。なお、本明細書において、用語「ちょう度」は、JIS K2220 7.に従って測定される60回混和ちょう度を意味する。また、特に断りの無い限り、未使用のグリースのちょう度を指す。
[ロール安定度試験によるせん断安定性]
グリースのせん断安定性は、ロール安定度試験後のちょう度を判断基準として評価することができる。ロール安定度試験には、未使用のグリースを使用する。
潤滑部からの漏洩や飛散、チャーニング防止の観点から、ロール安定度試験後のちょう度が440以下であることが好ましい。420以下であることがより好ましく、400以下であることが更に好ましい。380以下であることが特に好ましく、360以下であることが最も好ましい。
グリースのせん断安定性は、ロール安定度試験後のちょう度を判断基準として評価することができる。ロール安定度試験には、未使用のグリースを使用する。
潤滑部からの漏洩や飛散、チャーニング防止の観点から、ロール安定度試験後のちょう度が440以下であることが好ましい。420以下であることがより好ましく、400以下であることが更に好ましい。380以下であることが特に好ましく、360以下であることが最も好ましい。
[X線回折法によるせん断安定性]
グリースのせん断安定性は増ちょう剤の構造の安定性で決定され、増ちょう剤の構造安定性は増ちょう剤の種類及び結晶の状態に依存する。ウレア系増ちょう剤の結晶構造には安定型又は準安定型(エネルギーを加えることで安定型に移行しやすい型)が存在しており、安定型の増ちょう剤構造を有すると、グリースは良好なせん断安定性を示す。
ウレア増ちょう剤の結晶構造が安定型か準安定型かは、XRDにより分子の格子間距離(=分子のセルサイズ)を測定することで見分けることができる。準安定型は分子がまっすぐつながって結晶を構成するため、机上で幾何学的に計算される分子サイズ(最大値)と近い分子セルサイズの位置にピークが検出されるが、安定型は斜めにつながって結晶を構成するため、机上で幾何学的に計算される分子サイズ(最大値)から離れた、より小さい分子セルサイズの位置にピークが検出される。
このことから、本発明においては、下記式(A)に規定するとおり、X線回折法により測定されたジウレア増ちょう剤の分子セルサイズを、幾何学計算で求めた、同じ化学式で表わされるジウレア増ちょう剤の分子セルサイズで除した値が0.7~0.4の範囲内にあるピークをジウレア増ちょう剤が有する場合に、結晶構造が安定型をとり、せん断安定性がより良好なグリースであると判断する。計算は分子力学法にて分子力場としてMMFF94(Merck Molecular Force Field 94)を用いて行った。具体的には分子エディタソフトウェア「Avogadro」のエネルギー最適化機能を用いて単分子時の分子形状を決定、分子サイズを計算した。なお、X線回折法により測定する増ちょう剤は、使用前のグリース(すなわち、潤滑部分でせん断を受ける前)中に含まれるジウレア増ちょう剤である。

本発明のグリース組成物が属するウレア系グリースは、一般的に、イソシアネートとアミンとを反応させる工程と、次いで、反応物を加熱及び保持することでウレアの結晶構造を成長させる工程を経て、製造される。前者の反応工程において、増ちょう剤の分子レベルの構造が決定され、後者の成長工程において、増ちょう剤の結晶レベルの構造が決定される。成長工程後、増ちょう剤を分散させる工程を経て、目的のグリースが得られる。最後の分散工程では、結晶レベルよりもマクロなサイズを制御している。
一般的に、反応工程における反応温度は80℃以下であり、成長工程における加熱温度は120~180℃であるが、本発明では、成長工程における加熱温度を通常よりも高くした上、その後の保持時間を従来とは変えることで、安定な結晶構造を有する増ちょう剤を含むグリース組成物を得ることができた。加熱温度としては、190℃より高いことが好ましく、195℃以上がより好ましく、220℃以下が好ましく、210℃以下がより好ましい。加熱後の保持時間は、加熱温度にもよるが、1時間以下が好ましく、30分以下がより好ましい。保持時間は0時間でもよい。
一般的に、反応工程における反応温度は80℃以下であり、成長工程における加熱温度は120~180℃であるが、本発明では、成長工程における加熱温度を通常よりも高くした上、その後の保持時間を従来とは変えることで、安定な結晶構造を有する増ちょう剤を含むグリース組成物を得ることができた。加熱温度としては、190℃より高いことが好ましく、195℃以上がより好ましく、220℃以下が好ましく、210℃以下がより好ましい。加熱後の保持時間は、加熱温度にもよるが、1時間以下が好ましく、30分以下がより好ましい。保持時間は0時間でもよい。
[添加剤]
本発明のグリース組成物は、各種潤滑油やグリースに一般的に用いられている添加剤を含むことができる。一般的に用いられている添加剤としては、以下のものがあげられる:
・固体添加物(例えば、二硫化モリブデン、グラファイト又はメラミンシアヌレート(MCA)、ポリテトラフルオロエチレン(PTFE)、酸化金属塩(例えば、CaO、ZnO、MgO)又は炭酸金属塩(例えば、CaCO3、ZnCO3)、金属石けん等)、
・極圧剤(例えば、硫化オレフィン、硫化エステル又は硫化油脂、硫黄-リン系化合物(トリフェニールホスホロチオネート等)、
・・有機金属系極圧剤(ジアルキルジチオリン酸のZn、Mo、Sb、Biなどの塩、ジアルキルジチオカルバミン酸のZn、Mo、Sb、Ni、Cu、Biなどの塩など、その他;無灰ジチオカーバメート、無灰ジチオフォスフェートカーバメート)等)、
・耐摩耗剤(例えば、リン酸エステル、酸性リン酸エステル、酸性リン酸エステルアミン塩等)、
・油性剤(例えば、トリグリセライド、ジグリセライド、モノグリセライド、脂肪酸、アルコール類、アミン類、エステル類又は動植物系油脂等)、
・摩擦調整剤(例えば、ポリエチレンワックス、酸化ポリエチレンワックス、ポリプロピレンワックス、モンタンワックス及びアマイドワックス等)、
・錆止め剤(例えば、脂肪酸アミン塩類、ナフテン酸亜鉛類又は金属スルフォネート類、金属石けん、多価アルコールのカルボン酸部分エステル、カルボン酸及びその誘導体(アルケニルコハク酸無水物、アルケニルコハク酸エステル、アルケニルコハク酸ハーフエステル等)、エステル(ソルビタントリオレート、ソルビタンモノオレート)
・不働態化剤(亜硝酸Na、モリブデン酸Na等))、
・金属腐食防止剤(例えば、ベンゾトリアゾール類又はチアジアゾール類、酸化亜鉛等)、
・金属系清浄剤(例えば、アルカリ土類金属スルフォネート、アルカリ土類金属フェネート、アルカリ土類金属サリシレート)、
・無灰分散剤(例えば、ポリブテニルコハク酸イミド系、ポリブテニルコハク酸アミド系、ベンジルアミン系、コハク酸エステル系)、
・酸化防止剤(アミン系酸化防止剤、フェノール系酸化防止剤等)。
・・アミン系酸化防止剤(N-フェニルベンゼンアミンと2.4.4-トリメチルペンテンの反応生成物やオクチル化ジフェニルアミン等のアルキルジフェニルアミン、N-n-ブチル-p-アミノフェノール、4,4’-テトラメチル-ジ-アミノジフェニルメタン、α-ナフチルアミン、N-フェニル-α-ナフチルアミン、フェノチアジン等)、
・・フェノール系酸化防止剤(2,6-ジ-ターシャリーブチル-p-クレゾール(BHT)、2,2’-メチレンビス(4-メチル-6-ターシャリーブチルフェノール)、4,4’-ブチリデンビス(3-メチル-6-ターシャリーブチルフェノール)、2,6-ジ-ターシャリーブチル-フェノール、2,4-ジメチル-6-ターシャリーブチルフェノール、ターシャリーブチルヒドロキシアニソール(BHA)、4,4’-ブチリデンビス(3-メチル-6-ターシャリーブチルフェノール)、4,4’-メチレンビス(2,3-ジ-ターシャリーブチルフェノール)、4,4’-チオビス(3-メチル-6-ターシャリーブチルフェノール)等)
・粘度指数向上剤(例えば、ポリメタクリレート系、ポリイソブチレン系、エチレン-プロピレン共重合体系、オレフィン共重合体系、スチレン-ブタジエン水添共重合体系等)、
・流動点降下剤(エチレン-酢酸ビニル共重合体、塩素化パラフィンとナフタレンとの縮合物、塩素化パラフィンとフェノールとの縮合物、ポリメタクリレート、ポリアルキルスチレン等)を挙げることができる。
本発明のグリース組成物は、各種潤滑油やグリースに一般的に用いられている添加剤を含むことができる。一般的に用いられている添加剤としては、以下のものがあげられる:

・粘度指数向上剤(例えば、ポリメタクリレート系、ポリイソブチレン系、エチレン-プロピレン共重合体系、オレフィン共重合体系、スチレン-ブタジエン水添共重合体系等)、
・流動点降下剤(エチレン-酢酸ビニル共重合体、塩素化パラフィンとナフタレンとの縮合物、塩素化パラフィンとフェノールとの縮合物、ポリメタクリレート、ポリアルキルスチレン等)を挙げることができる。
[用途]
本発明のグリース組成物は、例えば、転がり運動及び転がりすべり運動を行う鋼製の被潤滑部を有する機械部品に使用することができ、代表的なものとしては、転がり軸受、歯車、ボールねじ、直動案内軸受、継ぎ手及びカム等が挙げられる。
具体的には、産業機械用各種モータ、事務機器用各種モータ、自動車用各種モータに使用される転がり軸受、自動車車輪用軸受、オルタネータ、電磁クラッチ、アイドラプーリ、タイミングベルト用テンショナー等の自動車用電装部品や補機部品に使用される転がり軸受、風車やロボット、自動車などの減速機や増速機等に使用される歯車、電動パワーステアリングや工作機械等に使用されるボールねじ、産業機器や電子機器等に使用される直動案内軸受、自動車のドライブシャフトやプロペラシャフト等に使用される等速ジョイント等が挙げられる。特に減速機や増速機、ドライブシャフト、プロペラシャフトに好適に用いられる。

[グリース調製]
容器に基油とジフェニルメタン-4,4’-ジイソシアネート1モルを投入し、混合物を70~80℃に加熱した。別容器に基油とアミン2モルを投入し、70~80℃に加熱後、先の容器に加え、よく攪拌しながら、30分間反応させた。その後、攪拌しながら、表1及び表2に記載の温度まで昇温し、30分程度保持した後放冷し、ベースグリースを得た。このベースグリースに、最終的に得られるグリースの全質量を基準として1質量%となる量のアミン系酸化防止剤を添加し、適宜基油を加え、得られる混合物を三段ロールミルにて、ちょう度300に調整した。
なお、グリースの調製に用いた原料は以下のとおりである
<基油>
鉱油:40℃における動粘度12mm2/s、JIS K2220 83に従って測定
<アミン>
「脂肪族ジウレア(C8)」の原料アミン:オクチルアミン
「脂肪族ジウレア(C18)」の原料アミン:オクタデシルアミン
「脂肪族ジウレア(C8/C18)」の原料アミン:オクチルアミン:オクタデシルアミン=5:5(モル比)
「脂環式脂肪族ジウレア」を構成するアミン:オクタデシルアミン:シクロヘキシルアミン=9:1(モル比)
<添加剤>
アミン系酸化防止剤:Irganox L-57
容器に基油とジフェニルメタン-4,4’-ジイソシアネート1モルを投入し、混合物を70~80℃に加熱した。別容器に基油とアミン2モルを投入し、70~80℃に加熱後、先の容器に加え、よく攪拌しながら、30分間反応させた。その後、攪拌しながら、表1及び表2に記載の温度まで昇温し、30分程度保持した後放冷し、ベースグリースを得た。このベースグリースに、最終的に得られるグリースの全質量を基準として1質量%となる量のアミン系酸化防止剤を添加し、適宜基油を加え、得られる混合物を三段ロールミルにて、ちょう度300に調整した。
なお、グリースの調製に用いた原料は以下のとおりである

上で得られた実施例及び比較例のグリース組成物のせん断安定性を、ロール安定度試験により評価した。ロール安定度は、ASTM D 1831記載の方法で測定した。ただし、温度及び試験時間を120℃、24時間に変更した。結果を表1,2に示す。

上で得られた実施例及び比較例のグリース組成物のせん断安定性を、ロール安定度試験により評価した。ロール安定度は、ASTM D 1831記載の方法で測定した。ただし、温度及び試験時間を120℃、24時間に変更した。結果を表1,2に示す。

[X線回折法によるせん断安定性の評価]
上で得られた実施例及び比較例のグリース組成物のせん断安定性を、X線回折法により評価した。測定にはX線回折装置(XRD、Bruker社製、D8DISCOVER)を用いた。測定条件は、ターゲット:Cu、管電圧:40kV、管電流:40mA、サンプリング幅:2θ=0.015°、スキャン速度2θ=1.5°/分とした。計算は、既述のとおり、分子力学法にて分子力場としてMMFF94を用いて行った。
X線回折法により測定したピークのうち、上記式(A)に該当するピークの有無によりグリース組成物を評価した。結果を表1,2に示す。また、実施例1及び比較例2のX線回折パターンを図1に示す。
上で得られた実施例及び比較例のグリース組成物のせん断安定性を、X線回折法により評価した。測定にはX線回折装置(XRD、Bruker社製、D8DISCOVER)を用いた。測定条件は、ターゲット:Cu、管電圧:40kV、管電流:40mA、サンプリング幅:2θ=0.015°、スキャン速度2θ=1.5°/分とした。計算は、既述のとおり、分子力学法にて分子力場としてMMFF94を用いて行った。
X線回折法により測定したピークのうち、上記式(A)に該当するピークの有無によりグリース組成物を評価した。結果を表1,2に示す。また、実施例1及び比較例2のX線回折パターンを図1に示す。

- (a)下記式(I)、(II)及び(III)で表されるジウレア化合物の混合物を含む増ちょう剤、
(I):R1-NHCONH-R2-NHCONH-R1
(II):R3-NHCONH-R2-NHCONH-R3
(III):R1-NHCONH-R2-NHCONH-R3
(式中、R1はシクロヘキシル基であり、R2はC6~15の2価の芳香族炭化水素基であり、R3はC8~20の直鎖又は分岐アルキル基又はアルケニル基であり、シクロへキシル基とアルキル基又はアルケニル基の総モル数に対するシクロヘキシル基のモル数の割合[{R1/(R1+R3)}×100]は、80~0モル%である。)
(b)基油
を含み、
JIS K 2220.7に記載の方法で測定される60回混和ちょう度が300~350であり、
ASTM D 1831に準拠した試験機を用いて、120℃において24時間せん断を与えた後に測定されるロール安定度試験におけるちょう度が440以下である、
