以上の結果から、被膜の曲げ密着性には、加工端部のクラック発生頻度が影響を及ぼしていると考え、上記のコイル1を用いて、クラック発生頻度と曲げ密着性の関係を調査した。ここでは、スリット加工をレーザのパルス幅をフェムト秒~連続波の範囲で変更したレーザを用いて施してレーザ加工材を得た。それ以外の条件は実験1と同じである。スリット加工に用いたレーザのパルス幅とクラック発生頻度割合(加工端部領域のクラック発生頻度/加工端部以外の領域のクラック発生頻度)との関係を図1に示す。スリット加工に用いるレーザのパルス幅を変更することでクラック発生頻度割合が変化することが確認できた。これはパルス幅が狭く(短く)なるにつれて熱影響範囲が広がる前に加工がおこなわれるため、クラックの発生原因である熱応力が鋼板に導入されにくいためと考えられる。パルス幅が狭くなることによって加工は衝撃波によって行われる。これは、パルス幅が狭くなってエネルギー密度が大きくなると、アブレーション時に衝撃波を誘起するのに十分なプラズマが発生するためと考えられる。図2に、クラック発生頻度割合と、被膜の曲げ密着性との関係を示す。クラック発生頻度割合を3.0以下、すなわち、加工端部領域において絶縁被膜を貫通するクラックの発生頻度(個/mm)が、加工端部以外の領域において絶縁被膜を貫通するクラックの発生頻度(個/mm)の3.0倍以下にすることで被膜の曲げ密着性が大きく改善した。そして、その方法としては、パルス幅をナノ(1×10-9)秒(図1では、1.E-09と表記)未満にしてレーザ照射(レーザ加工)すればよいことが明らかになった。なお、前記クラックの発生頻度割合は、好ましくは2.0倍以下である。また、前記クラック発生頻度割合の下限は特に限定されず、0倍であってもよい。
ただし、上記実験では、連続波レーザ(連続レーザ)を用いた場合でもクラック発生頻度割合が抑制される条件が存在していた。そこで、パルス幅がナノ秒以上のレーザを用いた場合でも衝撃波を発生させる手段がないかの検討を行った。ポイントとなるのは、衝撃波を誘起するのに十分なプラズマを発生させられるかということである。エネルギー密度の低いパルス幅がナノ秒以上のレーザではプラズマが膨張してしまい衝撃波が発生しない。プラズマ膨張の抑制方法としては水分の活用が知られているので、本発明者らはスリット加工においても水分を活用できないか検討した。連続波レーザを用いた場合でもクラック発生頻度割合が抑制されていたコイル2では電磁鋼板表面の粗さ係数が大きい。これは鋼板に形成された絶縁被膜表面が凹凸していることを意味しており、凹凸が大きいほど電磁鋼板表面に付着する水分量は増大すると考えられる。今回、この電磁鋼板表面に付着した水分量が、衝撃波の発生に寄与したのではないかと考え、電磁鋼板表面の粗さ係数と曲げ密着性の関係を調査した。
衝撃波を発生させるためには、大きなエネルギーが必要である。パルス幅がナノ秒以上のレーザ(連続レーザを含む)の場合、エネルギー密度が小さいために、レーザのビーム径も重要な制御因子ではないかと考え、ここではレーザビーム径を変化させた。なお、レーザビーム径は、被加工材である電磁鋼板表面でのレーザビーム径である。加工サンプルはコイル2を使用し、大気中でのレーザ加工(大気中)、コイル2(電磁鋼板)表面に水膜を形成した条件でのレーザ加工(水膜形成)、水中でのレーザ加工(水中レーザ)の3条件でスリット加工を行った。ここでは、レーザビーム径を50~300μmの間で変化させ、それ以外は実験1のレーザ使用条件と同じ条件である。図7に、レーザビーム径と被膜の曲げ密着性の関係を示す。大気中では、ビーム径を200μm以下にする必要があることが分かった。水膜形成および水中レーザでは、ビーム径に関係なく良好な曲げ密着性を示した。これは、プラズマ膨張を抑制する水分量が関係していると考えている。
Cは、熱延板組織の改善のために添加をするが、0.08質量%を超えると、製造工程中に磁気時効の起こらない50質量ppm以下までCを低減することが困難になるため、C含有量は0.08質量%以下とすることが好ましい。なお、C含有量の下限は、Cを含まない鋼素材でも二次再結晶が可能であるので特に設ける必要はないが、熱延板組織の改善の観点からは、C含有量は0.01質量%以上が好ましい。
Siは、鋼の電気抵抗を高め、鉄損を改善するのに有効な元素であるが、含有量が2.0質量%に満たないと十分な鉄損低減効果が達成できないおそれがある。一方、Si含有量が8.0質量%を超えると加工性が著しく低下し、また磁束密度も低下する。そのため、Si含有量は2.0~8.0質量%の範囲とすることが好ましい。より好ましくは、Si含有量は2.5質量%以上である。また、より好ましくは、Si含有量は4.0質量%以下である。
Mnは、熱間加工性を良好にする上で必要な元素であるが、含有量が0.005質量%未満ではその添加効果に乏しい。一方、Mn含有量が1.0質量%を超えると製品板の磁束密度が低下する。そのため、Mn含有量は0.005~1.0質量%の範囲とすることが好ましい。より好ましくは、Mn含有量は0.01質量%以上である。また、より好ましくは、Mn含有量は0.1質量%以下である。
Niは、熱延板組織を改善して磁気特性を向上させるために有用な元素である。しかしながら、含有量が0.03質量%未満では磁気特性の向上効果が小さく、一方1.50質量%を超えると二次再結晶が不安定になり磁気特性が劣化するおそれがある。そのため、Ni含有量は0.03~1.50質量%の範囲とすることが好ましい。
C:0.04質量%、Si:2.9質量%、Mn:0.05質量%、Ni:0.01質量%、Al:50質量ppm、N:30質量ppm、Se:5質量ppmおよびS:5質量ppmを含有し、残部Feおよび不可避的不純物の成分組成からなる方向性電磁鋼板用スラブを連続鋳造にて製造した。前記方向性電磁鋼板用スラブを、1300℃に加熱後、熱間圧延により板厚:2.0mmの熱延板としたのち、1070℃で30秒の熱延板焼鈍を施した。ついで、塩酸酸洗により表面のサブスケールを除去したのち、冷間圧延を実施して、板厚:0.35mmの冷延板とした。
Claims (4)
- 鋼板の表面側から順にフォルステライト被膜と絶縁被膜を有する方向性電磁鋼板であって、
前記方向性電磁鋼板の板幅方向の端部から板幅中央方向に100μm以内の領域において前記絶縁被膜を貫通するクラックの発生頻度(個/mm)が、前記端部から板幅中央方向に100μm超500μm以内の領域において前記絶縁被膜を貫通するクラックの発生頻度(個/mm)の3.0倍以下である、方向性電磁鋼板。 - 表面の粗さ係数が2.0以上である、請求項1に記載の方向性電磁鋼板。
- 方向性電磁鋼板用スラブに、熱間圧延を施すかまたは施さずに、ついで、熱延板焼鈍を施すかまたは施さずに、1回または中間焼鈍を挟む2回以上の冷間圧延を施して、最終板厚に仕上げたのち、脱炭焼鈍を施し、ついで鋼板表面にMgOを含む焼鈍分離剤を塗布してから、仕上げ焼鈍を行った後、鋼板表面に絶縁被膜を形成して、素材となる方向性電磁鋼板を製造した後、前記素材となる方向性電磁鋼板にスリット加工を施して、スリット加工が施された方向性電磁鋼板を製造する方向性電磁鋼板の製造方法において、
前記スリット加工を、
前記素材となる方向性電磁鋼板に、ピコ秒パルスレーザ、または、フェムト秒パルスレーザを用いて施すか、もしくは、
水中で、または、当該方向性電磁鋼板の表面に水膜がある状態で、パルス幅がナノ秒以上のパルスレーザ、または、連続レーザを用いて施す、方向性電磁鋼板の製造方法。 - 方向性電磁鋼板用スラブに、熱間圧延を施すかまたは施さずに、ついで、熱延板焼鈍を施すかまたは施さずに、1回または中間焼鈍を挟む2回以上の冷間圧延を施して、最終板厚に仕上げたのち、脱炭焼鈍を施し、ついで鋼板表面にMgOを含む焼鈍分離剤を塗布してから、仕上げ焼鈍を行った後、鋼板表面に絶縁被膜を形成して、素材となる方向性電磁鋼板を製造した後、前記素材となる方向性電磁鋼板にスリット加工を施して、スリット加工が施された方向性電磁鋼板を製造する方向性電磁鋼板の製造方法において、
前記絶縁被膜を形成する際に、絶縁被膜形成用コーティング液をwet膜厚が3.0μm以上となるように塗布し、焼付け温度を850℃以上として絶縁被膜を形成し、
前記スリット加工を、
前記素材となる方向性電磁鋼板に、ビーム径が200μm以下、かつ、パルス幅がナノ秒以上のパルスレーザ、または、ビーム径が200μm以下の連続レーザを用いて施す、方向性電磁鋼板の製造方法。
