Description

コイル装置および電力変換装置
 本開示は、コイル装置および電力変換装置に関する。
 たとえば、DC-DC変換装置等の電力変換装置には、平滑リアクトルおよびトランス等のコイル装置が搭載されている。電力変換装置に搭載されるコイル装置は、コイルとコアとから構成されている。コアは、コイルを流れる電流によって生じる磁力線の経路である磁路を形成する機能を有する。電力変換装置では、コイル装置のコイルには直流電流または交流電圧が印加される。
 交流電圧の周波数を高い周波数に設定することによって、コアの小型化とコイルの巻き数(ターン数)の低減化とを図り、コイル装置の小型化に寄与することができる。近年では、コイル装置およびコイル装置を搭載した電力変換装置の小型化のために、電力変換装置に搭載されるスイッチング素子として、たとえば、1kHz以上の高いスイッチング周波数に対応可能なスイッチング素子が適用されている。
 コイル装置の通電に伴う発熱には、大まかには、コイルにおいて発生するジュール発熱と、コアにおいて発生する発熱とがある。ジュール発熱は、コイルとして使用される配線の断面積に反比例して増加する。このため、コイル装置の小型化のために、断面積の小さい配線を適用しようとすると、コイル装置において発生するジュール発熱は増加することになる。
 また、交流電流が流れる際には、表皮効果によって、電流は、配線の表面近傍のみを流れるようになるため、コイル装置の電気抵抗値が高くなる。配線を流れる交流電流の周波数が高くなると、電気抵抗値は単調に増加することになる。
 したがって、コイル装置の小型化を図ろうとして、コイル装置に印加する交流電圧の周波数を高い値に設定するほど、表皮効果によって、コイル装置の配線の電気抵抗値が高くなり、コイル装置において発生するジュール発熱が増加することになる。
 このため、コイル装置において発生するジュール発熱等によって、コイル装置の温度が上昇するのを、許容温度以下となるように抑えるために、コイル装置には放熱性を高めることが求められている。すなわち、コイル装置の小型化には、併せて、コイル装置の放熱性を向上させることが求められている。特許文献1において提案されているコイル装置では、特に、コアの内側の領域においてコイルから発生する熱を、プリント基板とコイルとを介して放熱する手法が提案されている。

 上述したように、コイル装置では小型化を図るために、コイル装置の放熱性を高めることが求められている。
 本開示は、このような開発の一環でなされたものであり、一つの目的は、放熱性を向上させることができるコイル装置を提供することであり、他の目的は、そのようなコイル装置を適用した電力変換装置を提供することである。
 本開示に係るコイル装置は、1つ以上のコイルユニットを有するコイル装置である。コイルユニットは、コアと第1巻線部とを備えている。コアは、1つ以上のループ状の磁路を有する。第1巻線部は、コアによって取り囲まれたコアの内側領域を通り抜ける態様で、コアに巻回されている。コアの内側領域とコアの外側領域とには、金属ベース本体に絶縁層を介在させてコイルパターンが形成された金属ベース基板が配置されている。金属ベース基板には、コアが貫通する第1貫通穴が形成されている。金属ベース本体に対して、絶縁層およびコイルパターンが形成されている側とは反対側に冷却体が熱接合されている。第1巻線部は、コイルパターンを含む。
 本開示に係る電力変換装置は、上述したコイル装置を備えている。
 本開示に係るコイル装置によれば、コアの外側領域に位置する第1巻線部の部分において発生する熱は、絶縁層および金属ベース本体を介して冷却体へ放熱される。また、コアの内側領域に位置する第1巻線部の部分において発生する熱も、絶縁層および金属ベース本体を介して冷却体へ放熱される。これにより、コアの内側領域に位置する第1巻線部の部分において発生する熱を、コアの外側領域に位置する第1巻線部の部分において発生する熱と同程度に、冷却体へ放熱させることができる。その結果、コイル装置の放熱性を向上させることができる。
 本開示に係るコイル装置によれば、上述したコイル装置を備えていることで、放熱性を向上させることができる。

 はじめに、コイル装置を含む電力変換装置の一例として、DC-DCコンバーについて説明する。図1に、DC-DCコンバータの回路図の一例を示す。DC-DCコンバータは、たとえば、電気自動車に搭載される。DC-DCコンバータは、100V~300V程度のリチウムイオン電池の入力電圧を、12V~15Vの電圧に変換し、その変換した電圧を出力することによって、鉛蓄電池を充電する機能を有する。
 図1に示すように、電力変換装置1としてのDC-DCコンバータは、インバータ回路部2、変圧部3、整流回路部4、平滑回路部5、入力端子6、入力コンデンサ8、制御回路部10および出力端子7を備えている。
 インバータ回路部2は、スイッチング素子9によって構成され、ここでは、4つのスイッチング素子9a、スイッチング素子9b、スイッチング素子9cおよびスイッチング素子9dによって構成される。スイッチング素子9として、たとえば、MOSトランジスタ(MOSFET:Metal Oxide Semiconductor Field Effect Transistor)または絶縁ゲート型バイポーラトランジスタ(IGBT:Insulated Gate Bipolar Transistor)等のパワー半導体素子が適用される。4つのスイッチング素子9は、制御回路部10によってスイッチング動作が制御される。
 変圧部3は、1次巻線11aと2次巻線とを有するトランス11によって構成される。整流回路部4は、整流素子12によって構成され、ここでは、2つの整流素子12aおよび整流素子12bによって構成される。整流素子12として、たとえば、ダイオード、MOSトランジスタまたはサイリスタ等のパワー半導体素子が適用される。平滑回路部5は、平滑リアクトル13および平滑コンデンサ14によって構成される。
 電力変換装置1としてのDC-DCコンバータでは、インバータ回路部2における4つのスイッチング素子9のそれぞれのスイッチング動作を制御回路部10によって制御することで、入力端子6から入力される直流電圧が交流電圧に変換される。
 変圧部3では、インバータ回路部2において変換された交流電圧が、トランス11によって任意の電圧に変換される。変換される電圧は、トランス11における1次巻線11aと2次巻線11bとの巻線比によって決定される。なお、トランス11は、入力端子6と出力端子7との間を電気的に絶縁する。
 整流回路部4では、変圧部3から供給される交流電圧が、整流素子12によって、再び、直流電圧に変換される。平滑回路部5では、整流回路部4によって変換された直流電圧が、平滑リアクトル13および平滑コンデンサ14によって平滑化される。これにより、出力端子7から出力される出力電圧の安定化が図られる。
 図1に示される電力変換装置1において、トランス11と平滑リアクトル13とは、発熱量が比較的高いコイル装置である。トランス11と平滑リアクトル13とにおいて発生した熱を放熱し、トランス11および平滑リアクトルのそれぞれの温度を、たとえば、約100℃~120℃程度以下の、許容温度以下に下げる必要がある。各実施の形態では、1つ以上のコイルユニットから構成されるコイル装置を放熱させる構造について具体的に説明する。
 実施の形態1.
 実施の形態1では、コイル装置の一例として平滑リアクトルについて説明する。図2および図3に示すように、コイル装置20は、1つのコイルユニット18から構成される。コイル装置20としての平滑リアクトル13は、1つ以上のループ状の磁路を有するコア21と、コア21に巻回された第1巻線部29とによって形成されている。後述するように、第1巻線部29は、金属ベース基板31におけるコイルパターン37と、配線部材41における配線本体45とを備えている。
 コイル装置20の構造について具体的に説明する。平滑リアクトル13は、金属ベース基板31、配線部材41、コア21および冷却体39を備えている。金属ベース基板31は、金属ベース本体33、絶縁層35およびコイルパターン37によって構成される。コア21は、E型コア23とI型コア25とによって構成される。E型コア23は、脚部23a、脚部23bおよび脚部23cを有する。I型コア25が、脚部23a、脚部23bおよび脚部23cに当接することで、ループ状の磁路を有するコア21が形成されることになる。E型コア23とI型コア25とは、接着材(図示せず)によって固定されている。
 コア21(E型コア23とI型コア25)として、たとえば、マンガン亜鉛(Mn-Zn)系フェライトコア、または、ニッケル亜鉛(Ni-Zn)系フェライトコアのようなフェライトコアが適用されている。また、コア21として、アモルファスコアまたはアイアンダストコアを適用してもよい。
 なお、コア21として、E型コア23とI型コア25とを組み合わせた構造としたが、組み合わせることでループ状の磁路を有するコア21を構成することができれば、E型コア23およびI型コア25に限られるものではなく、たとえば、2つのU型コアを組み合わせたコアであってもよい。また、2つのE型コアを組み合わせたコアであってもよい。さらに、T型コアとU型コアとを組み合わせたコアであってもよい。
 金属ベース基板31等の構造について、より詳しく説明する。図2および図4に示すように、金属ベース基板31では、金属ベース本体33の上に絶縁層35を介在させてコイルパターン37が配置されている。
 金属ベース本体33は、1.0W/(m・K)以上、好ましくは10.0W/(m・K)以上、さらに好ましくは100.0W/(m・K)以上の熱伝導率を有する。金属ベース本体33は、たとえば、銅、鉄、アルミニウム、鉄合金またはアルミニウム合金等の金属材料から形成されている。金属ベース本体33は、第1主面33aと第2主面33bとを有する。第1主面33aは絶縁層35と対向する。第2主面33bは冷却体39と対向する。
 金属ベース本体33には、E型コア23の脚部23a、脚部23bおよび脚部23cがそれぞれ挿通される第1貫通孔としての貫通穴32が形成されている。脚部23aが挿通される貫通穴32と脚部23cが挿通される貫通穴32との間に位置する金属ベース本体33の部分には、スリット27が形成されている。スリット27は、金属ベース本体33において、E型コア23とI型コア25とによって取り囲まれたコア21の内側領域に位置する部分に形成されている。スリット27では、金属ベース本体33の端面33cが対向する態様で露出している。
 コイルパターン37が巻回されるE型コア23の脚部23cの周囲を取り囲むように位置する金属ベース本体33の部分が、スリット27によって、物理的に、電気的に分断されることになる。一方の端面33cと他方の端面33cとの間の距離をスリット27の幅とすると、スリット27の幅は、たとえば、約0.1mm以上10mm以下の範囲内において設定されている。
 スリット27は、金属ベース本体33に、ショートコイルを形成させない機能を有する。金属ベース本体33にショートコイルを形成させないことで、コイル装置20をコイル装置20(平滑リアクトル13)として機能させることができる。
 これについて説明する。図5における左図に示すように、金属ベース本体33に、スリットを設けない場合には、コイルパターン37が巻回される脚部23c(図2参照)の周囲を取り囲むように位置する金属ベース本体33の部分が、物理的に電気的に繋がってしまう。
 このため、コイルパターン37における端子TAと端子TBとの間に電流が流れる際に、その金属ベース本体33の部分に、ループ状に誘導電流RPが流れることになる。図5における右図に示すように、誘導電流RPは、金属ベース本体33において、コイルパターン37と磁気結合したショートコイルとなる。その結果、コイル装置20(平滑リアクトル13)としての所望の性能を発揮することができなくなる。
 図2および図4に示すように、絶縁層35は、第1主面35aと第2主面35bとを有する。第2主面35bは、金属ベース本体33における第1主面33aのほぼ全面にわたって接触する態様で配置されている。絶縁層35は、電気的絶縁性を有している。絶縁層35は、たとえば、エポキシ樹脂、ガラス繊維強化エポキシ樹脂、または、ポリイミド樹脂等から形成されている。また、そのエポキシ樹脂等に、熱伝導性を向上させるために、熱伝導性フィラーを混入させてもよい。
 絶縁層35の厚さとしては、電気的絶縁性または製造性に影響を与えない範囲内において、できるだけ薄くすることが好ましい。絶縁層35の厚さとしては、たとえば、約1μm以上2000μm以下の厚さに設定される。より好ましくは、絶縁層35の厚さは、約1μm以上200μm以下の厚さに設定される。
 絶縁層35の第1主面35aにコイルパターン37が配置されている。絶縁層35には、E型コア23の脚部23a、脚部23bおよび脚部23cがそれぞれ挿通される貫通穴32が形成されている。なお、絶縁層35としては、金属ベース本体33に形成されたスリット27を跨ぐようなパターンとしてもよい。この場合には、絶縁層35の強度を確保しておくことが好ましい。
 コイルパターン37は、絶縁層35の第1主面35aに密着する態様で形成されている。絶縁層35の第1主面35aには、コイルパターン37以外の配線パターン(図示せず)が形成されていてもよい。コイルパターン37等の厚さは、たとえば、約1μm以上2000μm以下である。コイルパターン37等は、たとえば、銅、ニッケル、金、アルミニウム、銀または錫等から形成されている。また、コイルパターン37等は、これらの金属を含む合金から形成されていてもよい。
 絶縁層35は、金属ベース本体33における第1主面33aのほぼ全面に接触する態様で配置されている。コイルパターン37において発生する熱は、その絶縁層35を介して、金属ベース本体33に放熱される。絶縁層35の厚さを、電気的絶縁性と製造性との双方に影響を与えない範囲内においてできるだけ薄く設定することで、放熱経路の放熱性を高めることができる。
 さらに、図6に示すように、コイルパターン37と金属ベース本体33における端面33cとは、沿面距離CRを隔てられている。沿面距離CRを確保することで、コイルパターン37の電位と金属ベース本体33の電位とが異なる場合に、コイルパターン37と金属ベース本体33における端面33cとの間の沿面において、絶縁破壊が発生するのを阻止することができる。
 沿面距離CRは、コイルパターン37の電位と金属ベース本体33の電位とに基づいて設定される。コイルパターン37の電位と金属ベース本体33の電位との電位差が大きくなるほど、沿面距離CRを長く設定する必要がある。また、絶縁破壊を防止する観点から、コイルパターン37としては、可能な限り、コーナー等に尖った部分がないように、たとえば、丸みを帯びたパターンにすることが好ましい。
 図2および図6に示すように、配線部材41は、スリット27によって分断された金属ベース本体33における一方の部分に配置されたコイルパターン37と、他方の部分に配置されたコイルパターン37とを電気的に接続するように配置されている。配線部材41として、プリント基板が適用されている。配線部材41としては、プリント基板の他に、たとえば、絶縁被膜によって覆われた金属バスバー等を適用してもよい。
 配線部材41は、絶縁部43と配線本体45とを備えている。この場合、配線本体45は、絶縁部43において、コイルパターン37と対向している側に形成されている。配線本体45は、コイルパターン37等と同様に、たとえば、銅、ニッケル、金、アルミニウム、銀または錫等から形成されている。
 絶縁部43は、電気的絶縁性を有している。絶縁部43は、たとえば、ガラス繊維強化エポキシ樹脂、フェノール樹脂、ポリフェニレンサルファイド(PPS:Poly Phenylene Sulfide)またはポリエーテルエーテルケトン(PEEK:Poly Ether Ether Ketone)等から形成されている。
 このように、配線部材41として適用されるプリント基板は、一般に、熱伝導率が比較的低いとされる材料によって形成されていてもよい。つまり、配線部材41に適用されるプリント基板は、汎用のプリント基板であってもよい。また、配線部材41に適用されるプリント基板として、酸化アルミニウム、窒化アルミニウムまたは炭化珪素等のセラミック基板を適用してもよい。なお、配線部材41の表面または内部には、図示されない導電部分が形成されていてもよい。
 また、配線部材41として、たとえば、絶縁フィルムシートと金属導体とを積層してラミネート加工したラミネートブスバーを用いてもよい。絶縁フィルムシートとして、たとえば、ポリエチレンテレフタレート(PET:Poly Ethylene Terephthalate)から形成されるフィルム、ポリイミド(PI:Poly Imide)から形成されるフィルム、または、アラミド(全芳香族ポリアミド)繊維から形成される紙が適用される。絶縁フィルムシートは、接着層または粘着層によって、配線本体となる金属導体に接着等されていてもよい。
 図6に示すように、配線部材41における配線本体45は、接合部材53を介してコイルパターン37と電気的に接続されている。接合部材53は、導電性材料から形成されている。接合部材53として、たとえば、導電性接着剤またははんだ等を適用することができる。配線部材41と金属ベース基板31とは、接合部材53を介して、熱伝導可能に熱結合されている。
 また、コイルパターン37と配線本体45との間に、さらに、第1熱伝導部材としての熱伝導部材57を介在させることが好ましい。配線部材41と金属ベース基板31とが、接合部材53に加えて、熱伝導部材57を介しても、熱伝導可能に熱結合されることになる。熱伝導部材57の熱伝導率としては、たとえば、0.1W/(m・K)以上が好ましく、1.0W/(m・K)以上がより好ましく、10.0W/(m・K)以上がさらに好ましい。熱伝導部材57として、たとえば、熱伝導グリス、熱伝導性シートまたは熱伝導性接着材等を適用することができる。
 コイルパターン37が形成されている金属ベース基板31は、冷却体39に載置されている。金属ベース基板31は、ネジ(図示せず)によって冷却体39に固定されている。冷却体39では、金属ベース本体33と対向する主面39aに溝部40が形成されている。溝部40には、E型コア23が収納される。冷却体39の熱伝導率としては、たとえば、1.0W/(m・K)以上が好ましく、10.0W/(m・K)以上がより好ましく、100.0W/(m・K)以上がさらに好ましい。
 冷却体39は、たとえば、銅、鉄、アルミニウム、鉄合金またはアルミニウム合金等の金属材料から形成されている。また、冷却体39は、たとえば、高い熱伝導率を有する樹脂から形成されていてもよい。なお、冷却体39は、接地電位と同じ電位になるように、他の部材と電気的に接続されていてもよい。
 冷却体39の主面39aは、金属ベース本体33の第2主面33b(図4参照)に当接することで、冷却体39と金属ベース本体33(金属ベース基板31)とは、熱伝導可能に熱結合している。冷却体39の主面39aと金属ベース本体33の第2主面33bとの間に、熱伝導部材(図示せず)を介在させることで、熱がさらに伝導しやすくなる。
 また、冷却体39は、溝部40の底面においてE型コア23(コア21)と接触していることで、コア21と冷却体39とは、熱伝導可能に熱結合している。冷却体39の溝部40とE型コア23との間に、熱伝導部材(図示せず)を介在させることで、熱がさらに伝導しやすくなる。
 なお、E型コア23と冷却体39とは、接着材(図示せず)等によって接着されていてもよい。また、冷却体39は、コイル装置20の筐体の一部を構成するようにしてもよい。また、冷却体39は、コイル装置20を備えた電力変換装置1の筐体の一部を構成するようにしてもよい。さらに、冷却体39に対して、金属ベース基板31が配置されている面とは異なる面が、空冷または水冷されていてもよい。
 (第1変形例(第1例および第2例))
 図7に示すように、スリット27の上方に位置する、配線部材41の配線本体45の部分を覆うように、絶縁部材59を配置してもよい(第1例)。また、図8に示すように、スリット27を覆うように、絶縁部材59を配置してもよい(第2例)。絶縁部材59は、電気的絶縁性を有する材料から形成されていればよい。絶縁部材59として、たとえば、ポリイミドテープにシリコン系粘着剤を塗布した粘着テープを適用してもよい。
 図7に示すコイル装置20および図8に示すコイル装置20では、絶縁部材59を配置することで、配線本体45と金属ベース本体33との距離(空間距離)を伸ばすことができる。これにより、配線本体45の電位と金属ベース本体33の電位とが異なる場合において、配線本体45と金属ベース本体33との間の領域(空間)において、絶縁破壊が生じるのを、より効果的に防止することができる。
 (第2変形例)
 図9に示すように、配線部材41としては、絶縁部43において金属ベース基板31と対向する表面(下面)に配線本体45aが形成され、絶縁部43において金属ベース基板31と対向する表面とは反対側の表面(上面)に配線本体45bが形成された配線部材41を適用してもよい。配線本体45aと配線本体45bとは、絶縁部43を貫通するように形成されたスルーホール導電部47によって電気的に接続されている。なお、図9に示すコイル装置20において、図7または図8に示される絶縁部材59を配置してもよい。
 (第3変形例)
 図10に示すように、絶縁部43において金属ベース基板31と対向する表面のうち、スリット27の直上に位置する部分を除く態様で、配線本体45aを形成するようにしてもよい。スリット27の直上に位置する絶縁部43の表面の部分に配線本体45aを配置させない構造とすることで、図7または図8に示される絶縁部材59を配置することなく、配線本体45aと金属ベース本体33との距離(空間距離)を確保することができる。
 これにより、配線本体45aの電位と金属ベース本体33の電位とが異なる場合において、配線本体45と金属ベース本体33との間の領域(空間)において、絶縁破壊が生じるのを、より効果的に防止することができる。なお、図2に示されるコイル装置20として、図10に示される構造を有する配線部材41を適用するようにしてもよい。
 (第4変形例)
 図11に示すように、コア21と金属ベース基板31とを、固定テープ61によって互いに固定するようにしてもよい。固定テープ61として、たとえば、ポリエステルフィルムにアクリル系粘着剤を塗布した粘着テープを適用することができる。冷却体39では、コア21と金属ベース基板31とを固定する固定テープ61が、冷却体39に干渉しないように、溝部40を含む各部の寸法が設定されている。なお、金属ベース基板31は、たとえば、ネジ(図示せず)によって冷却体39に固定される。
 (第5変形例)
 ここでは、E型コア23とI型コア25とからなるコア21を適用したコイル装置20において、金属ベース本体(金属ベース基板)に形成されるスリットの配置位置のバリエーションについて説明する。図12に、金属ベース本体33に形成されるスリット27の配置位置として、図4に示される第1の配置例の他に、第2の配置例と第3の配置例とを示す。
 第2の配置例では、平面視的に、金属ベース本体33が、金属ベース本体34aと金属ベース本体34bとに分割されている。金属ベース本体34aと金属ベース本体34bとが、間隔を隔てて配置されており、この間隔がスリット27として機能する。
 また、金属ベース本体34aには、貫通穴32と金属ベース本体34aの外側領域とを連通する態様でスリット27が形成されている。金属ベース本体34bには、貫通穴32と金属ベース本体34bの外側領域とを連通する態様でスリット27が形成されている。
 金属ベース本体34aと金属ベース本体34bとは、たとえば、接続部材(図示せず)によって互いに接続されていてもよい。また、金属ベース本体34aと金属ベース本体34bとのそれぞれが、たとえば、ネジ(図示せず)等によって冷却体39(図2参照)に固定されていてもよい。
 第3の配置例では、平面視的に、3つの貫通穴32のそれぞれと、金属ベース本体33の外側領域とを連通するスリット27が形成されている。
 (第6変形例)
 ここでは、コア21として2つのU型コアを適用したコイル装置20において、金属ベース本体(金属ベース基板)に形成されるスリットの配置位置のバリエーションについて説明する。図13に、金属ベース本体33に形成されるスリット27の配置位置として、第1の配置例、第2の配置例および第3の配置例を示す。
 第1の配置例では、平面視的に、2つの貫通穴32を連通する態様でスリット27が形成されている。第2の配置例および第3の配置例のそれぞれでは、平面視的に、2つの貫通穴32のそれぞれと、金属ベース本体33の外側領域とを連通するスリット27が形成されている。第2の配置例では、スリット27は、貫通穴32の長手方向と交差する方向に形成されている。第3の配置例では、スリット27は、貫通穴32の長手方向に沿って形成されている。
 金属ベース基板31の金属ベース本体33は、冷却体39に載置される。このとき、冷却体39が金属等の導電性材料から形成されている場合には、金属ベース本体33と冷却体39とが電気的に接続されることになる。このため、金属ベース本体33にスリット27が形成されていたとしても、冷却体39を介して、ループ状に誘導電流RPが流れ、誘導電流RPはショートコイルとなる。
 E型コア23とI型コア25とからなるコア21を適用した場合におけるスリット27の配置例のうち、図12に示す第2の配置例および第3の配置例のそれぞれの場合において、冷却体39を介して形成されることが想定される誘導電流を図14に示す。図14に示すように、第2の配置例および第3の配置例のそれぞれにおいて、誘導電流RP1、誘導電流RP2および誘導電流RP3が形成されることが想定される。
 そこで、冷却体39を、たとえば、熱伝導率が比較的高い樹脂等の電気的絶縁性を有する材料から形成することで、このような誘導電流RP1、RP2、RP3を形成させないようにすることができる。
 次に、コイル装置20の製造方法の工程の一例について説明する。図15に示すように、コイル装置20は、金属ベース基板加工工程ST1、部品実装工程ST2および組立工程ST3を経て製造される。
 金属ベース基板加工工程ST1では、金属ベース本体33の上に絶縁層35を介在させてコイルパターン37が形成される。さらに、金属ベース基板31に、貫通穴32とスリット27とが形成される。
 部品実装工程ST2では、金属ベース基板31におけるしかるべき位置に、接合部材53と配線部材41とを配置する。接合部材53として、はんだを使用する場合には、リフローはんだ付け等を行うことによって、配線部材41(配線本体45)が、接合部材53によって金属ベース基板31(コイルパターン37)に接合される。
 組立工程ST3では、配線部材41が接合された金属ベース基板31、E型コア23、I型コア25および冷却体39を、たとえば、接着材等によって互いに固定しながら組み合わせる。また、このとき、固定テープ61(図11参照)を用いて、金属ベース基板31、E型コア23およびI型コア25を固定するようにしてもよい。こうして、コイル装置20が完成する。
 次に、上述したコイル装置20による効果について説明する。コイル装置20は、金属ベース基板31、配線部材41、コア21および冷却体39を備えている。コア21は、E型コア23とI型コア25とをループ状になるように組み合わせることによって形成されている。
 金属ベース基板31には、E型コア23の脚部23a、23b、23cがそれぞれ挿通される貫通穴32が形成されている。金属ベース基板31は、金属ベース本体33、絶縁層35およびコイルパターン37を備えている。金属ベース本体33とコイルパターン37とは、絶縁層35によって電気的に絶縁されている。コイルパターン37は、E型コア23とI型コア25とによって囲まれた空間(領域)を通るように配置されている。すなわち、コイルパターン37は、コア21の内側領域を通るように配置されている。
 また、金属ベース基板31(金属ベース本体33)には、コア21に対して、ショートコイルが形成されないように、スリット27が形成されている。スリット27を挟んで金属ベース基板31の一方側に配置されているコイルパターン37と、他方側に配置されているコイルパターン37とが配線部材41によって電気的に接続されている。配線部材41は、接合部材53によってコイルパターン37と電気的に接続されている。
 冷却体39には、コア21(E型コア23)が収容される溝部40が形成されている。完成したコイル装置20では、金属ベース本体33の第2主面33bと冷却体39の主面39aとが接触し、金属ベース本体33と冷却体39とが熱結合している。
 上述したコイル装置20によれば、まず、コア21の外側領域に配置されたコイルパターン37の部分から発生する熱は、絶縁層35および金属ベース本体33を介して冷却体39へ放熱される。一方、コア21の内側領域に配置されたコイルパターン37の部分から発生した熱も、絶縁層35および金属ベース本体33を介して冷却体39へ放熱される。これにより、コア21の内側領域に配置されたコイルパターン37の部分から発生した熱の放熱性は、コア21の外側領域に配置されたコイルパターン37の部分から発生する熱の放熱性と同じ程度にまで向上する。
 このため、たとえば、特許文献1に開示されたコイル装置のように、コア21の内側領域に配置されたコイルパターン37の部分から発生した熱の放熱性を向上させるために、コア21の内側領域に位置するコイルパターン37の部分のパターンを大型化する必要性がなくなる。その結果、コイル装置20の小型化に寄与することができ、ひいては、コイル装置20を備えた電力変換装置1の小型化に寄与することができる。
 また、配線部材41(配線本体45)と金属ベース基板31(コイルパターン37)とは、接合部材53を介して熱結合している。このため、配線部材41(配線本体45)において発生した熱は、接合部材53、コイルパターン37、絶縁層35および金属ベース本体33を介して冷却体39に放熱される。これにより、配線部材41(配線本体45)において発生した熱を放熱するために、配線部材41のパターンを大型化する必要性がなくなる。その結果、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 さらに、スリット27に露出している一方の端面33cと他方の端面33cとの間の距離が短くなればなるほど、一方の端面33c側に位置するコイルパターン37と、他方の端面33c側に位置するコイルパターン37とを電気的に接続する配線本体45(配線部材41)の長さも短くなる。これにより、配線本体45(配線部材41)の延在方向の中央付近において発生した熱が、接合部材53、コイルパターン37、絶縁層35および金属ベース本体33を介して冷却体39へ放熱される経路が短くなる。その結果、配線部材41における延在方向の中央付近の温度上昇を抑えることができる。
 さらに、配線部材41(配線本体45)と金属ベース基板31(コイルパターン37)との間に、接合部材53に加えて熱伝導部材57が充填されている。このため、配線部材41(配線本体45)において発生した熱は、熱伝導部材57、コイルパターン37、絶縁層35および金属ベース本体33をも介して冷却体39に効率よく放熱される。これにより、配線部材41(配線本体45)において発生した熱を効率的に放熱するために、配線部材41のパターンを大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 さらに、金属ベース基板31(金属ベース本体33)と冷却体39との間に熱伝導部材(図示せず)を介在させるとともに、コア21(E型コア23)と冷却体39(溝部40)との間に熱伝導部材(図示せず)を介在させてもよい。これにより、配線部材41(配線本体45)において発生し、金属ベース本体33に放熱された熱が、さらに効率的に冷却体39に放熱される。その結果、放熱のためにコイルパターン37および配線部材41のパターンを大型化する必要性がさらになくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第7変形例)
 配線部材41(配線本体45)において発生する熱を抑えるために、コイルパターン37と配線本体45とを電気的に並列に接続させた区間を設けるようにしてもよい。図16および図17に示すように、コア21(図2参照)に巻回される第1巻線部29において、位置P1と位置P2との間の区間、位置P3と位置P4との間の区間および位置P5と位置P6との間の区間のそれぞれでは、電気的に並列に接続された配線本体45とコイルパターン37とが配置されている。
 コイルパターン37と配線本体45とは、接合部材53によって電気的に接続されている。配線本体45は、絶縁層35の下面に形成された配線本体45aと、絶縁層35の上面に形成された配線本体45bを含む。配線本体45aと配線本体45bとは、スルーホール導電部47を介して電気的に接続されている。
 このように、コイルパターン37と配線本体45とを電気的に並列に接続させた区間を設けることで、コイルパターン37に加え、配線本体45も第1巻線部29の一部となる。これにより、第1巻線部29を流れる電流の流路断面積が増加し、第1巻線部29において発生するジュール熱を低減することができる。その結果、放熱のためにコイルパターン37のパターンを大型化する必要性がさらになくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 また、図17に示すように、コイルパターン37と配線本体45との間に、熱伝導部材57を介在させてもよい。これにより、配線部材41(配線本体45)において発生した熱は、熱伝導部材57、コイルパターン37、絶縁層35および金属ベース本体33を介して冷却体39に効率よく放熱される。その結果、配線部材41(配線本体45)において発生した熱を効率的に放熱するために、配線部材41のパターンを大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 さらに、配線部材41としては、絶縁部43の両面に配線本体45が形成されたプリント基板を1つ配置した構造を例に挙げたが、2つ以上のプリント基板が積層された配線部材41を適用してもよい。この場合には、たとえば、一のプリント基板と他のプリント基板とは、一のプリント基板の絶縁部の上面に形成された配線本体と、他のプリント基板の絶縁部の下面に形成された配線本体とが、接合部材によって電気的に接続されることになる。
 また、配線部材41としては、たとえば、絶縁部と配線本体とを交互に積層させた多層プリント基板を適用してもよい。このような多層プリント基板を適用することで、絶縁部の表面または内部において、第1巻線部29の一部となる配線本体を配置する領域の面積を拡大することができる。配線部材41が、たとえば、2層のプリント基板の場合には、1層のプリント基板の場合に比べて、配線本体を形成することができる領域の面積は、約2倍に増えることになる。
 これにより、第1巻線部29の一部となる配線本体を流れる電流の流路断面積が増加し、第1巻線部29において発生するジュール熱をさらに低減することができる。その結果、放熱のためにコイルパターン37のパターンを大型化する必要性がさらになくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第8変形例)
 配線部材41として、絶縁部に、配線本体とは電気的に絶縁された導電部が形成された配線部材を適用し、その導電部を金属ベース基板31を介して冷却体39に熱接合させるようにしてもよい。
 図18および図19に示すように、配線部材41では、絶縁部43の下面には、配線本体45aとは電気的に絶縁された導電部45cが形成されている。絶縁部43の上面には、配線本体45bとは電気的に絶縁された導電部45cが形成されている。絶縁部43の上面に形成された導電部45cと絶縁部43の下面に形成された導電部45cとは、スルーホール導電部49によって熱結合されている。
 絶縁部43の下面に形成された導電部45cは、接合部材55によって、金属ベース基板31における絶縁層35に形成された配線パターン37aに接合されている。配線パターン37aは、コイルパターン37とは電気的に絶縁されている。
 このような配線部材41によれば、配線本体45a、45bにおいて発生する熱は、熱伝導部材57および金属ベース基板31を介して冷却体39へ放熱されるとともに、配線本体45a、45bから、絶縁部43、導電部45c、接合部材55、配線パターン37a、絶縁層35および金属ベース本体33を介して冷却体39へ放熱されることになる。
 これにより、配線本体45a、45bにおいて発生する熱を、さらに効率的に冷却体39へ放熱させることができる。その結果、放熱のために配線部材41のパターンを大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第9変形例)
 コイル装置20の小型化の観点からでは、第1巻線部29の巻き数を増やすことでコアの小型化に寄与することができる。図20に示すように、コイル装置20では、配線部材41における配線本体45(配線本体45a、配線本体45b)は、第1巻線部29の一部を構成する。その配線本体45が、E型コア23の脚部23c(図2参照)のまわりに、2回巻回されている(巻き数2(2ターン))。
 第1巻線部29を流れる電流が、位置P10から位置P15に向かって流れる場合、電流は、位置P10と位置P11との間の区間、位置P11と位置P12との間の区間、位置P12と位置P13との間の区間、位置P13と位置P14との間の区間および位置P14と位置P15との間の区間を順次流れる。
 ここで、位置P10と位置P11との間の区間および位置P12と位置P13との間の区間では、配線本体45とコイルパターン37とが、接合部材53(図17参照)によって電気的に並列に接続されている。これにより、電流は、配線本体45とコイルパターン37とを並列に流れることになる。このようにして、第1巻線部29の巻き数を増やすことができ、コア21(E型コア23、I型コア25)の小型化に寄与することができる。その結果、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 また、配線部材41としては、絶縁部43の両面に配線本体45が形成されたプリント基板を1つ配置した構造を例に挙げたが、2つ以上のプリント基板が積層された配線部材41を適用してもよい。この場合には、たとえば、一のプリント基板と他のプリント基板とは、一のプリント基板の絶縁部の上面に形成された配線本体と、他のプリント基板の絶縁部の下面に形成された配線本体とが、接合部材によって電気的に接続されることになる。
 さらに、配線部材41としては、たとえば、絶縁部と配線本体とを交互に積層させた多層プリント基板を適用してもよい。このような配線部材41を適用することで、第1巻線部29(配線本体45)の巻き数を増やすことができ、コア21の小型化に寄与することができる。その結果、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第10変形例)
 配線部材として、金属バスバーを適用してもよい。図21および図22に示すように、配線部材41は、配線本体45となる金属バスバー45dと、金属バスバー45dを被覆する絶縁部43aおよび絶縁部43bとを備えている。絶縁部43aは、金属バスバー45dの上面の一部を露出する態様で形成されている。絶縁部43bは、金属バスバー45dの下面の一部を露出する態様で形成されている。
 金属バスバー45dとコイルパターン37とが電気的に接続されている。金属バスバー45dの露出した下面の一部とコイルパターン37とが、接合部材53によって接合されている。金属バスバー45dは、他の配線本体45と同様に、たとえば、銅等の金属から形成されている。金属バスバー45dの厚さは、たとえば、約0.1mm以上5.0mm以下が好ましい。絶縁部43a、43bは、電気的絶縁性を有する材料から形成されていればよく、たとえば、エポキシ樹脂またはポリイミド樹脂等から形成されている。
 特に、絶縁部43bは、スリット27の直上に位置する金属バスバー45dの下面の部分を覆うように、一方の接合部材53と他方の接合部材53との間に形成されている。絶縁部43bは、金属バスバー45dと金属ベース本体33との間の領域(空間)において、絶縁破壊が生じるのを防止する機能を有する。
 一般的に、プリント基板における絶縁部43の表面に形成される配線本体45と比較して、金属バスバー45dでは、厚さを容易に厚くすることができる。このため、配線本体45としての金属バスバー45dの厚さを、プリント基板における配線本体45の厚さよりも厚く設定できることで、電流が流れる電流路断面積を拡げることができる。これにより、金属バスバー45d(配線本体45)において発生するジュール発熱を低減することができる。その結果、放熱のために配線部材41のパターンを大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第11変形例)
 配線本体45として金属バスバー45dを適用する場合、図23に示すように、屈曲した金属バスバー45eを適用してもよい。金属バスバー45eは、スリット27から遠ざかる方向に向かって屈曲(または湾曲)している。これにより、金属バスバー45eと金属ベース本体33との間の距離が伸び、金属バスバー45eと金属ベース本体33との間の領域(空間)において、絶縁破壊が生じるのを効果的に防止することができる。その結果、コイル装置20の電気的絶縁性を向上させることができ、ひいては、電力変換装置1の電気的絶縁性を向上させることができる。
 なお、金属バスバー45eと金属ベース本体33との間に絶縁破壊が生じるおそれがない程度にまで、金属バスバー45eと金属ベース本体33との間の距離を伸ばすことができれば、金属バスバー45eの表面に絶縁部43a、43bを形成しなくてもよい。
 効率的な熱伝導を行うために、コア21と冷却体39との間に、熱伝導部材を介在させてもよい。コア21において発生した熱を、効率的に冷却体39へ放熱させることができる。これにより、コア21のサイズを大きくして放熱を行いやすくする必要がなく、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第12変形例)
 図24に示すように、コア21と金属ベース本体33との間に、それぞれ第2熱伝導部材としての熱伝導部材63aおよび熱伝導部材63bを介在させてもよい。熱伝導部材63aは、E型コア23の脚部23aと脚部23cとの間に位置するE型コア23における面23acと金属ベース本体33の第2主面33bとの間に挟み込まれるように配置されている。熱伝導部材63bは、E型コア23の脚部23cと脚部23bとの間に位置するE型コア23における面23bcと金属ベース本体33の第2主面33bとの間に挟み込まれるように配置されている。
 E型コア23の面23acは、熱伝導部材63aに接触する。E型コア23の面23bcは、熱伝導部材63bに接触する。金属ベース本体33の第2主面33bは、熱伝導部材63aおよび熱伝導部材63bに接触する。これにより、E型コア23と金属ベース本体33とが、熱伝導部材63a、63bを介して熱結合する。
 まず、熱伝導部材63a(63b)に接触するE型コア23の面23ac(面23bc)の温度が、熱伝導部材63a(63b)に接触する金属ベース本体33の第2主面33bの温度よりも低い場合には、配線部材41(配線本体45)およびコイルパターン37において発生した熱を、効率的に冷却体39へ放熱させることができる。
 配線部材41(配線本体45)およびコイルパターン37において発生した熱は、絶縁層35、金属ベース本体33、熱伝導部材63a、63bおよびE型コア23(コア21)を介して冷却体39へ放熱される。これにより、放熱のために配線部材41およびコイルパターン37のパターンを大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 一方、熱伝導部材63a(63b)に接触するE型コア23の面23ac(面23bc)の温度が、熱伝導部材63a(63b)に接触する金属ベース本体33の第2主面33bの温度よりも高い場合には、コア21(E型コア23)において発生した熱を、効率的に冷却体39へ放熱させることができる。
 コア21(E型コア23)において発生した熱は、熱伝導部材63a、63bおよび金属ベース本体33を介して冷却体39へ放熱される。これにより、放熱のためにコア21を大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第13変形例)
 コア21において発生する熱を、冷却体へ放熱する放熱経路を増やす構造としてもよい。図25に示すように、コイル装置20では、コア21は、支柱67と押さえ部材65とによって冷却体39に押さえ付けられている。ここでは、押さえ部材65として、平板状部材65aが適用されている。支柱67は、冷却体39から突出するように形成されている。
 支柱67および押さえ部材65(平板状部材65a)は、熱伝導性の良好な材料から形成されていることが好ましく、たとえば、金属から形成されている。平板状部材65aは、コア21を上方から押さえ付けるように支柱67に固定されている。平板状部材65aと支柱67とは熱結合している。
 これにより、コア21において発生する熱を、冷却体39へ直接放熱させる他に、平板状部材65aおよび支柱67を介して冷却体39へ放熱することができる。その結果、放熱のためにコア21を大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第14変形例)
 また、図26に示すように、平板状部材65aとI型コア25(コア21)との間に、第3熱伝導部材としての熱伝導部材69を介在させてもよい。これにより、コア21において発生する熱を、熱伝導部材69を介して平板状部材65aおよび支柱67へ効率よく伝導させ、その支柱に67に伝導した熱を冷却体39へ放熱することができる。その結果、放熱のためにコア21を大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化にさらに寄与することができる。
 その熱伝導部材69として、コア21と比較して変形しやすい材料から形成された熱伝導部材69を適用してもよい。この場合には、平板状部材65aによって上方からコア21を押さえ付ける際に、熱伝導部材69が変形することで、コア21に作用する応力が緩和される。これにより、コア21の靭性を向上させるために、コア21を大型化する必要性がなく、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第15変形例)
 さらに、図27に示すように、コア21に作用する応力を緩和する観点から、押さえ部材65として、板バネ部材65bを適用してもよい。この場合には、板バネ部材65bによってコア21を押さえ付ける際に、板バネ部材65bが変形することで、コア21に作用する応力が緩和される。これにより、コア21の靭性を向上させるために、コア21を大型化する必要性がなく、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第16変形例)
 また、図28に示すように、コア21において発生する熱を、冷却体へ放熱する放熱経路をさらに増やすため、押さえ部材65としてT型部材65cを適用してもよい。T型部材65cは、平板状部材65a(図25参照)に、冷却体39に向かって突出する凸部65ccが形成された構造を有する。
 I型コア25には、凸部65ccが挿通される第2貫通穴としての貫通穴25aが形成されている。貫通穴25aと凸部65ccとの間には、熱伝導部材(図示せず)が充填されている。貫通穴25aの内壁面と凸部65ccとは熱結合している。E型コア23の脚部23cには、凸部65ccが挿通される第2貫通穴としての貫通穴23dが形成されている。貫通穴23dと凸部65ccとの間には、熱伝導部材(図示せず)が充填されている。貫通穴23dの内壁面と凸部65ccとは熱結合している。
 この場合には、コア21(E型コア23およびI型コア25)において発生した熱を、さらに、貫通穴25aおよび貫通穴23dのそれぞれの内壁面から熱伝導部材(図示せず)およびT型部材65cの凸部65ccを介して冷却体39へ放熱させることができる。これにより、放熱のためにコア21を大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 また、T型部材65cの凸部65ccの端面65cca(底面)と冷却体39の溝部40の底面との間に熱伝導部材(図示せず)を介在させてもよい。これにより、凸部65ccから冷却体39へ効率よく熱を放熱させることができ、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 (第17変形例)
 図29に示すように、スリット27を挟んで対向する金属ベース本体33の端面33c間における電気的短絡を防止するために、一方の端面33cと他方の端面33cとのそれぞれに、短絡防止部材71を形成してもよい。短絡防止部材71は、電気的絶縁性を有する部材であればよく、たとえば、ポリイミドフィルムにシリコン系粘着剤を塗布した粘着テープを適用することができる。
 このような粘着テープを短絡防止部材71として使用する場合には、短絡防止部材71としての粘着テープを、端面33cを覆うように貼り付けることが好ましい。これにより、金属ベース本体33における一方の端面33cと他方の端面33cとの間に、仮に、導電性の異物が侵入した場合であっても、一方の端面33cと他方の端面33cとの間が、電気的に短絡するのを阻止することができる。
 また、一方の端面33cと他方の端面33cとの間に侵入しうる導電性の異物を想定し、電気的短絡を阻止するために、スリット27の幅を拡げる必要もなくなる。これにより、金属ベース基板31を設計する際に、金属ベース本体33におけるスリット27の幅の設定(設計)を簡素化することができる。
 (第18変形例)
 図30に示すように、金属ベース基板31および配線部材41を封止部材73によって封止させてもよい。この場合には、冷却体39として、上方に向かって開口した箱型(箱状)の冷却体39が適用される。箱型の冷却体39に収容された金属ベース基板31および配線部材41を封止するように、箱型の冷却体39内に封止部材73が充填される。
 封止部材73は、約0.1W/(m・K)以上、好ましくは、約1.0W/(m・K)程度の熱伝導率を有する材料から形成されていてもよい。封止部材73は、電気的絶縁性を有する。また、封止部材73は、1MPa以上のヤング率を有していてもよい。封止部材73は、弾性を有する樹脂材料から形成されていてもよい。封止部材73は、熱伝導性フィラーを含有するエポキシ樹脂から形成されていてもよい。封止部材73は、シリコンまたはウレタン等のゴム材料から形成されていてもよい。
 このような封止部材73を充填することで、金属ベース基板31(コイルパターン37)において発生した熱と、配線部材41(配線本体45)において発生した熱とを、封止部材73を介して冷却体39へ放熱させることができる。その結果、放熱のためにコイルパターン37および配線部材41を大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化にさらに寄与することができる。
 また、一般的に、電位の異なる導電性材料の間では、一方の導電性材料と他方の導電性材料との間で絶縁破壊を防ぐために、一定以上の沿面距離が確保される。その一方の導電性材料と他方の導電性材料との間における沿面が、電気伝導性を有する物質によって汚損されるおそれが想定される場合には、沿面距離を長く設定する必要がある。
 図30に示すコイル装置20では、金属ベース基板31のほぼ全表面と、配線部材41のほぼ全表面とが、封止部材73によって覆われる。このため、金属ベース基板31の表面または配線部材41の表面が、電気伝導性を有する物質によって汚損されるのを阻止することができる。これにより、金属ベース基板31と配線部材41との間の沿面距離を縮めることができ、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 また、図30に示されるコイル装置20では、冷却体39に収容された金属ベース基板31および配線部材41を封止するように、冷却体39内に封止部材73が充填されることで、金属ベース本体33と配線本体45との間の空間も、封止部材73が充填されることになる。これにより、金属ベース本体33と配線本体45との間において、絶縁破壊が発生するのを防止することができる。
 さらに、封止部材73はスリット27にも充填されることになる。このため、スリット27を挟んで対向する金属ベース本体33の一方の端面33cと他方の端面33cとの間への導電性の異物の侵入が阻止される。これにより、スリット27を挟んで対向する金属ベース本体33の端面33cに短絡防止部材71(図29参照)を設ける必要性がなくなる。
 また、一方の端面33cと他方の端面33cとの間に侵入しうる導電性の異物を想定し、電気的短絡を阻止するために、スリット27の幅を拡げる必要もなくなり、金属ベース基板31を設計する際に、金属ベース本体33におけるスリット27の幅の設定(設計)を簡素化することができる。
 なお、コイル装置20としては、コア21のほぼ全体が封止部材73によって封止されるように、封止部材73を箱型の冷却体39に充填するようにしてもよい。この場合には、コア21において発生する熱を、封止部材73を介して冷却体39へ放熱されることになる。その結果、放熱のためにコア21を大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化にさらに寄与することができる。
 また、配線部材41は、封止部材73によって金属ベース基板31に機械的に固定された状態になる。これにより、コイル装置20の耐振動性、ひいては、電力変換装置1の耐振動性を向上させることができる。
 実施の形態2.
 実施の形態2では、コイル装置の他の例としてトランスについて説明する。図31に示すように、コイル装置20としてのトランス11は、コア21(図2参照)と、コア21にそれぞれ巻回された第1巻線部29および第2巻線部30とによって形成されている。第1巻線部29と第2巻線部30とは、電気的に絶縁されている。
 図32、図33および図34に示すように、第1巻線部29は、金属ベース基板31におけるコイルパターン37と、配線部材41における配線本体45aとを備えている。第2巻線部30は、金属ベース基板31におけるコイルパターン38と、配線部材41における配線本体45gおよび配線本体45fとを備えている。
 コイルパターン37とコイルパターン38とは、金属ベース本体33に絶縁層35を介在させて形成されている。配線本体45a(第1巻線部29)と配線本体45g(第2巻線部30)とは、絶縁部43において、コイルパターン37、38と対向している側に形成されている。配線本体45f(第2巻線部30)は、絶縁部43において、コイルパターン37、38と対向している側とは反対側に形成されている。
 配線本体45aとコイルパターン37とは、接合部材53によって電気的に接続されている。配線本体45fと配線本体45gとは、スルーホール導電部47によって電気的に接続されている。配線本体45gとコイルパターン38とは、接合部材53によって電気的に接続されている。なお、これ以外の構成については、図2等に示されるコイル装置20の構成と同様なので、同一部材には同一符号を付し、必要である場合を除きその説明を繰り返さないこととする。
 上述したコイル装置20では、コイルパターン37と配線本体45aとを含む第1巻線部29が、トランス11の1次巻線11a(または、2次巻線11b)となり、コイルパターン38と配線本体45g、45fとを含む第2巻線部30が、トランス11の2次巻線11b(または、1次巻線11a)となる。
 コア21の外側領域にそれぞれ位置する第1巻線部29(コイルパターン37、配線本体45a)の部分と、第2巻線部30(コイルパターン38、配線本体45f、45g)の部分とにおいて発生する熱は、絶縁層35および金属ベース本体33を介して冷却体39へ放熱される。
 また、コア21の内側領域にそれぞれ位置する第1巻線部29(コイルパターン37、配線本体45a)の部分と、第2巻線部30(コイルパターン38、配線本体45f、45g)の部分とにおいて発生する熱も、絶縁層35および金属ベース本体33を介して冷却体39へ放熱される。
 これにより、コア21の内側領域に位置する第1巻線部29の部分および第2巻線部30の部分のそれぞれにおいて発生する熱は、コア21の外側領域に位置する第1巻線部29の部分および第2巻線部30の部分のそれぞれにおいて発生する熱と同程度に、冷却体39へ放熱されることになる。その結果、放熱のために、第1巻線部29のコイルパターン37等および第2巻線部30のコイルパターン38等を大型化する必要性がなくなり、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 なお、たとえば、第1巻線部29の電圧が第2巻線部30の電圧より高い場合には、第2巻線部30を流れる電流が第1巻線部29を流れる電流よりも多くなるため、第2巻線部30の発熱量が相対的に大きくなる。このため、第2巻線部30を金属ベース本体33に近い側に配置することが好ましく、電圧が相対的に高い第1巻線部29をより確実に電気的に絶縁するために、絶縁部43の上面側に配置することが好ましい。
 また、上述したコイル装置20では、第1巻線部29および第2巻線部30のそれぞれが、E型コア23の脚部23c(図2参照)のまわりに、1回巻回された場合(巻き数1(1ターン))を例に挙げた。また、配線本体45a、45f、45gが形成される配線部材41として、1枚のプリント基板を例に挙げた。
 第1巻線部29および第2巻線部30のそれぞれの巻き数は、必要に応じて、2回以上の巻き数であってもよい。また、第1巻線部29および第2巻線部30のそれぞれの巻き数を増やすために、配線部材41として、2枚以上のプリント基板を積層させた配線部材を適用するようにしてもよい。前述したように、2枚以上のプリント基板を積層させた配線部材においては、一のプリント配線基板と他の配線基板とは、接合部材によって電気的に接続される。さらに、配線本体(導電層)と絶縁部とを交互に積層した多層プリント基板を適用するようにしてもよい。
 第1巻線部29および第2巻線部30のそれぞれの巻き数が増えても、プリント基板等を積層させればよく、金属ベース基板31を大型化する必要性がない。その結果、コイル装置20の小型化、ひいては、電力変換装置1の小型化に寄与することができる。
 実施の形態3.
 実施の形態3では、コイル装置のさらに他の例として、2つのコイルユニットを備えたコイル装置について説明する。図35および図36に示すように、コイル装置20は、コイルユニット18として、第1コイルユニット18aと第2コイルユニット18bとから構成されている。
 第1コイルユニット18aから構成されるコイル装置20と、第2コイルユニット18bから構成されるコイル装置20とは、隣り合うように配置されている。一方のコイル装置20(第1コイルユニット18a)と、他方のコイル装置20(第2コイルユニット18b)とは電気的に直列に接続されていてもよいし、電気的に並列に接続されていてもよい。
 一方のコイル装置20における冷却体39には、第1熱拡散部材としての熱拡散部材75が配置されている。他方のコイル装置20における冷却体39には、第2熱拡散部材としての熱拡散部材75が配置されている。熱拡散部材75として、たとえば、ヒートパイプまたはベーパチャンバを適用することができる。また、熱拡散部材75として、たとえば、300W/m・K以上の熱伝導率を有する材料から形成されていてもよい。
 点線に示されるように、一方のコイル装置20における熱拡散部材75と他方のコイル装置20における熱拡散部材75とは繋がっている。熱拡散部材75は、一方のコイル装置20の冷却体39から他方のコイル装置20の冷却体39に渡り、連続的に形成されている。なお、図面の煩雑さを避けるために、点線は、手前側の熱拡散部材75について示されている。
 一方のコイル装置20と他方のコイル装置20との双方のコイル装置20が動作をする際には、コイルまたはコアの発熱に伴って、コイル装置20の温度が上昇する。コイル装置20の温度が上昇すると、コアが磁気飽和しやすくなる傾向にある。また、コイルの電気抵抗率が増加する傾向にある。このため、コイル装置20の電気的な特性が変化することが想定される。
 上述したコイル装置20では、一方のコイル装置20の冷却体39から他方のコイル装置20の冷却体39に渡って、熱拡散部材75が連続的に形成されている。これにより、一方のコイル装置20の温度上昇と他方のコイル装置20の温度上昇との差を小さくすることができる。その結果、温度上昇の差が大きくなることに起因してコイル装置20の動作が不安定になるのを抑制することができ、コイル装置20を備えた電力変換装置1の誤動作を抑制することができる。
 また、一般的に、一方のコイル装置の温度上昇と他方のコイル装置の温度上昇との差が大きい場合には、温度上昇が大きい方のコイル装置によって許容温度が決定されることになる。このため、温度上昇が大きい方のコイル装置を冷却するための構造が必要になり、コイル装置が大型化することが想定される。
 上述したコイル装置20では、熱拡散部材75によって、一方のコイル装置20の温度上昇と他方のコイル装置20の温度上昇との差が小さくなり、均熱化することができる。これにより、温度上昇の差が大きくなることに起因するコイル装置が大型化が抑制されて、コイル装置20を備えた電力変換装置1の小型化に寄与することができる。
 なお、上述したコイル装置20では、一方のコイル装置20および他方のコイル装置20のそれぞれに冷却体39が配置されている場合を例に挙げた。図37に示すように、コイル装置20における冷却体39としては、一方のコイル装置20および他方のコイル装置20の全体に対して、一体的に形成された冷却体39を適用してもよい。
 なお、各実施の形態において説明したコイル装置と電力変換装置とについては、必要に応じて種々組み合わせることが可能である。
 今回開示された実施の形態は例示であってこれに制限されるものではない。本開示は上記で説明した範囲ではなく、請求の範囲によって示され、請求の範囲と均等の意味および範囲でのすべての変更が含まれることが意図される。

  1.  1つ以上のコイルユニットを有するコイル装置であって、
     前記コイルユニットは、
     1つ以上のループ状の磁路を有するコアと、
     前記コアによって取り囲まれた前記コアの内側領域を通り抜ける態様で、前記コアに巻回された第1巻線部と
    を備え、
     前記コアの前記内側領域と前記コアの外側領域とには、金属ベース本体に絶縁層を介在させてコイルパターンが形成された金属ベース基板が配置され、
     前記金属ベース基板には、前記コアが貫通する第1貫通穴が形成され、
     前記金属ベース本体に対して、前記絶縁層および前記コイルパターンが形成されている側とは反対側に冷却体が熱接合され、
     前記第1巻線部は、前記コイルパターンを含む、コイル装置。
  2.  前記金属ベース基板は、前記コアを連続的に取り囲まないように分断するスリットが形成される態様で、前記コアの前記内側領域と前記外側領域とから前記コアを取り囲むように配置され、
     前記スリットは、前記第1貫通穴に繋がるように形成され、

  17.  前記押さえ部材は、前記冷却体に向かって突出し、前記冷却体に熱接合する凸部を備え、
     前記コアには、前記凸部が挿通する第2貫通穴が形成された、請求項14記載のコイル装置。
  18.  前記コアの前記内側領域を通り抜ける態様で前記コアに巻回され、前記第1巻線部と電気的に絶縁された第2巻線部を備えた、請求項1~17のいずれか1項に記載のコイル装置。
  19.  前記コアの前記内側領域を通り抜ける態様で前記コアに巻回され、前記第1巻線部と電気的に絶縁された第2巻線部を備え、
     前記配線部材には、互いに電気的に絶縁された前記第1巻線部と前記第2巻線部とが配置された、請求項2~11のいずれか1項に記載のコイル装置。
  20.  前記コイルユニットは、
     第1コイルユニットと、
     第2コイルユニットと
    を含み、
     前記第1コイルユニットと前記第2コイルユニットとは、互いに隣り合うように配置され、
     前記第1コイルユニットにおける前記冷却体には、第1熱拡散部材が配置され、
     前記第2コイルユニットにおける前記冷却体には、第2熱拡散部材が配置され、
     前記第1熱拡散部材と前記第2熱拡散部材とは互いに繋がるように配置された、請求項1~19のいずれか1項に記載のコイル装置。
  21.  請求項1~20のいずれか1項に記載のコイル装置を備えた、電力変換装置。
