Abstract
Description
これらの方法では、重合温度を上げ、かつポリマーの溶融粘度を下げることにより、上述した重合度に関する問題の解決を図ろうとしている。具体的には、約300℃の高温条件下、高真空下で、溶融プレポリマーに対して機械的攪拌を行うことにより表面更新を図りながら重合を行っている。
すなわち、本発明は、以下の通りである。
下記<条件(i)>~<条件(iii)>を満たす、芳香族分岐ポリカーボネート。
<条件(i)>
下記一般式(1)で表される繰り返し単位を主鎖及び分岐鎖に有し、
当該主鎖及び分岐鎖に、下記一般式(2)、(3)及び(4)で表される分岐構造を一種以上含有し、
下記一般式(1)で表される繰り返し単位の物質量に対する、前記分岐構造の合計物質量の割合が0.01モル%~0.5モル%以下である。

本実施形態の芳香族分岐ポリカーボネートは、エステル交換法で製造されたものである。

また、一般式(5)、(6)、(7)で表されるオリゴマーの合計質量の割合は、後述するガイド接触流加式重合装置より重合し、当該装置に供給するプレポリマーに窒素を吸収させて後述する所定圧力に保って供給することにより、上記数値範囲に制御ですることができる。
前記一般式(5)~(7)で表されるオリゴマーの合計物質量に対する、一般式(5)、(6)で表されるオリゴマーの合計物質量の割合が、前記範囲であることにより、着色が少なく、熱に対する色相安定性がよい芳香族分岐ポリカーボネートが得られる。
前記割合は、好ましくは50モル%以下、より好ましくは30モル%以下である。前記割合の下限値は、特に限定されないが、10モル%以上とすることができる。
また、一般式(5)、(6)、(7)で表されるオリゴマーの合計物質量に対する、前記一般式(5)、(6)で表されるオリゴマーの合計物質量の割合は、後述するガイド接触流加式重合装置より重合し、当該装置に供給するプレポリマーに窒素を吸収させて後述する所定圧力に保って供給することにより、上記数値範囲に制御ですることができる。
2価の芳香族基Arは、好ましくは例えば、次式で示されるものである。

2価の芳香族基Ar1、Ar2は、1つ以上の水素原子が、反応に悪影響を及ぼさない他の置換基、例えば、ハロゲン原子、炭素数1~10のアルキル基、炭素数1~10のアルコキシ基、フェニル基、フェノキシ基、ビニル基、シアノ基、エステル基、アミド基、ニトロ基等によって置換されたものであってもよい。複素環式芳香族基としては、例えば、1~複数の環形成窒素原子、酸素原子又は硫黄原子を有する芳香族基が挙げられる。
2価の芳香族基Ar1、Ar2としては、例えば、置換又は非置換のフェニレン、置換又は非置換のビフェニレン、置換又は非置換のピリジレンなどの基が挙げられる。ここでの置換基は前述のとおりである。
2価のアルカン基Yは、例えば、下記式で示される有機基である。
kは3~11の整数を表し、R5及びR6は、各Xについて個々に選択され、互いに独立に、水素又は炭素数1~6のアルキル基を表し、Xは炭素を表す。
また、R1、R2、R3、R4、R5、R6は、一つ以上の水素原子が反応に悪影響を及ぼさない範囲で、他の置換基、例えばハロゲン原子、炭素数1~10のアルキル基、炭素数1~10のアルコキシ基、フェニル基、フェノキシ基、ビニル基、シアノ基、エステル基、アミド基、ニトロ基等によって置換されたものであってもよい。)

(式中、Ar1及びAr2は前述した通りであり、Zは単結合又は-O-、-CO-、-S-、-SO2-、-SO-、-COO-、-CON(R1)-等の2価の基を表す。なお、R1は前述のとおりである。)
前記式(5)~(7)中、Ar’’は、上記のように1価の炭素環式又は複素環式の芳香族基を表すが、このAr’’は、1つ以上の水素原子が、反応に悪影響を及ぼさない他の置換基、例えば、ハロゲン原子、炭素数1~10のアルキル基、炭素数1~10のアルコキシ基、フェニル基、フェノキシ基、ビニル基、シアノ基、エステル基、アミド基、ニトロ基等によって置換されたものであってもよい。Ar’’は同じものであってもよく、異なるものであってもよい。1価の芳香族基Ar’’としては、例えば、フェニル基、ナフチル基、ビフェニル基、ピリジル基が挙げられる。これらは、上述の1種以上の置換基で置換されたものでもよい。
好ましいAr’’としては、それぞれ例えば、下記式に示されるもの等が挙げられる。
このような金属元素が1ppm以下、好ましくは、0.5ppm以下、より好ましくは、0.1ppmである場合、製品としての芳香族分岐ポリカーボネートの物性に影響を与えない。アルカリ金属及び/又はアルカリ土類金属の上述の含有量は、後述する本実施形態に係る芳香族分岐ポリカーボネートの製造装置により製造することで達成可能である。アルカリ金属及び/又はアルカリ土類金属の上述の含有量は、IPC(Inductively Coupled Plasma)分析により測定可能である。
本実施形態の芳香族分岐ポリカーボネートを製造する方法は、
窒素を吸収させた芳香族分岐ポリカーボネートのプレポリマーを15kPaA~200kPaAに保って、芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下式重合装置に供給する工程と、
前記プレポリマーを、それ自身加熱源を具備しないガイドの外部表面に沿って流下させ、低沸点物質を蒸発させる工程と、を有するものとする。
プレポリマーを15kPaA~200kPaAの範囲とすることで、上述の<条件(ii)>及び<条件(iii)>を満たす、芳香族分岐ポリカーボネートが得られやすくなる。また、ガイド接触流下式重合装置によって重合することで、メルトフローインデックス(MI)を低くすることができ、更には、製造を開始してからのMIのばらつきを少なくすることができ、MIの標準偏差を低く抑えることができる。
なお、低沸点物質とは、目的とする芳香族分岐ポリカーボネートよりも沸点が低く、製造工程中で副生されるものである。
前記プレポリマーの圧力としては、上述の<条件(ii)>及び<条件(iii)>を満たす、芳香族分岐ポリカーボネートを得る観点から、好ましくは15kPaA~200kPaAの範囲であり、より好ましくは20kPaA~150kPaA、さらに好ましくは20~100kPaAである。
ガイド接触流下式重合装置の内部は、比較的高真空であり、前記ガイド接触流下式重合装置への液体受給口付近のプレポリマーは、前記ガイド接触流下式重合装置に吸引され圧力が低い状態となりやすい。そのため、不活性ガス吸収装置で吸収させた不活性ガスがプレポリマーから分離し、凝集することがある。よって、かかる不活性ガスの分離や凝集を防止するため、プレポリマーの圧力は、具体的には、上記数値範囲であることが好ましい。
詳細には、不活性ガス吸収装置下のギアポンプからガイド接触流下式重合装置間の配管内は、配管の圧損などにより、ガイド接触流下式重合装置の直前付近までは比較的高圧(常圧から15kPa以上)に保たれている。よって、ガイド接触流下式重合装置に入る直前においてのみ、15kPa以上に保つことが好ましい。
このため、プレポリマーの圧力が15kPa以上を保てない場合は、圧力調整弁等を設置し、これにより、プレポリマーの圧力を15kPa以上とすることが好ましい。
一方、プレポリマーの圧力が200kPaAを超えても効果は変わらず、不活性ガス吸収装置の排出ギアポンプや配管に過剰の負荷がかかり、耐圧性を向上させる必要があり現実的ではない。
よって、プレポリマーをガイド接触流下式重合装置の供給する圧力は、上述した数値範囲であることが好ましい。
本実施形態の芳香族分岐ポリカーボネートの製造方法に用いる、本実施形態の芳香族分岐ポリカーボネートの製造装置の具体的な構成について、以下に図を参照して説明する。
芳香族分岐ポリカーボネートの製造装置においては、重合原料及び触媒を混合槽31に投入し混合し、次に移送ポンプ32により溶解混合物貯槽33A、33Bに移送し、ここからさらに移送ポンプ34A、34Bにより、第1重合器35で予備重合を行う。
さらに排出用ギアポンプ36を介して第2重合器37で予備重合を行い、芳香族分岐ポリカーボネートのプレポリマーを得る。
芳香族分岐ポリカーボネートのプレポリマーを、供給ポンプ38を介して第1不活性ガス吸収装置39に移送し、不活性ガスの溶解度を圧力調整弁41により調節して、供給ポンプ40を介して第1ガイド接触流下式重合装置42に移送して重合を行う。ここで、低沸点物質である低分子量成分としてフェノールをベントから排出する。
次に、供給ポンプ43を介して第2不活性ガス吸収装置44に移送し、さらに、ここから、三方ポリマーバルブ45により分岐させ、供給ポンプ46A、46Bにより、移送する。不活性ガスの溶解度を圧力調整弁47A、47Bにより調節して、連結された第2ガイド接触流下式重合装置48A、48Bに移送して重合を行う。ここで、フェノールをベントから排出する。
さらに、供給ポンプ49A、49Bにより移送し、後段の機器50A、50Bで添加剤を添加し、目的とする芳香族分岐ポリカーボネートを得る。
なお、不活性ガスの溶解度を調節する圧力調整弁41、47A、47Bは、その形態については限定されるものではなく、所定の配管に設けたバルブであってもよく、その他所定の圧力を制御可能な機器であってもよい。
なお、不活性ガス吸収装置とガイド接触流下式装置は、それぞれ内部空間において不活性ガスの吸収を行う不活性ガス吸収ゾーン、低沸点物質の蒸発を行う蒸発ゾーンを有している点で異なるが、基本的な装置構造は共通する。
図3及び図4は、不活性ガス吸収装置、及びガイド接触式流下重合装置の上部の概略図を示す。
<条件(1)>
液体受給口1、多孔板2を通して蒸発ゾーン5のガイド4に液体を供給するための液体供給ゾーン3、前記多孔板2と側面ケーシング10と底部ケーシング11とに囲まれた空間に前記多孔板2から下方に延びる複数のガイド4が設けられた蒸発ゾーン5、前記蒸発ゾーン5に設けられた真空ベント口6、底部ケーシングの最下部に設けられた液体排出口7を有する。
前記液体供給ゾーン3において、前記液体受給口1から多孔板2に供給される液体を、多孔板2の周辺部から中央部の方向に流す機能を有する流路制御部品20が前記液体供給ゾーン3に設置されている。
前記蒸発ゾーン5の側面ケーシング10の水平面(図2中、a-a’における切断面)における内部断面積A(m2)が、下記式(I)を満足する。

前記内部断面積A(m2)と、前記液体排出口7の水平面(図2中、b-b’面)における内部断面積B(m2)との比が、式(II)を満足する。

前記式(II)を満たすことにより、蒸発濃縮された液体やポリマー、または製造されたポリマーの品質を低下させることなく溶融粘度の高められたこれらの溶融物を排出することができる。
前記蒸発ゾーン5の底部を構成する底部ケーシング11が、上部の側面ケーシング10に対してその内部において、図2中、角度C度(°)で接続されており、前記角度C度が式(III)を満足することが好ましい。
110 ≦ C ≦ 165 式(III)
設備費を低下させるためには、Cはできるだけ90度に近い方がよいが、ガイド4の下端から落下してくる濃縮された液体やポリマーの品質を低下させることなく溶融粘度の高められたこれらの溶融物を排出口7に移動させるためには、Cは式(III)を満足することが好ましい。
前記ガイド4の長さ h(cm)が、式(IV)を満足する。
150 ≦ h ≦ 5000 式(IV)
ガイド4の長さhが150cm以上であることにより、実用上十分な速度及び品質で濃縮や重合を進めることができる。hが5000cm以下であることにより、ガイド4の上部と下部での液体の粘度の違いが大きくなりすぎず、濃縮度のバラツキや重合度のバラツキの発生を防止できる。
複数の前記ガイド4の外部総表面積S(m2)が下記式(V)を満足する。
2 ≦ S ≦ 50000 式(V)
S(m2)が2以上であることにより、1時間あたり1トン以上の蒸発処理された液体量や、製造ポリマーの生産量を達成できる。
また、S(m2)が50000以下であることにより、設備費を低下させつつこの生産量を達成し、かつ物性にバラツキをなくすことができる。
前記多孔板1m2あたりの平均孔数N(個/m2)が、式(VI)を満足する。
50 ≦ N ≦ 3000 式(VI)
多孔板の平均孔数N(個/m2)とは、孔の総数を、多孔板2の上部面の面積(孔の上部面積を含む)T(m2)で割った数値である。
多孔板2の孔は、多孔板2にほぼ均一に配置されていることが好ましいが、多孔板2の周縁部と蒸発ゾーン5の内壁面との距離K(cm)は、通常隣接する孔間の距離よりも長くすることが好ましいので、周縁部での単位面積あたりの孔数は、中央部のそれよりも少なくすることが好ましい。本実施形態においては、かかる意味において、平均孔数Nを使う。より好ましいNの範囲は、70≦N≦2000であり、さらに好ましい範囲は、100≦N≦1000である。
前記多孔板の孔の上部面積を含む前記多孔板の上部面積T(m2)と、前記孔の有効断面積の合計Q(m2)との比が、下記式(VII)を満足する。
50 ≦ T/Q ≦ 3000 式(VII)
前記T/Qは、より好ましくは100~2500であり、さらに好ましくは250~1500である。
なお、多孔板の孔の「有効断面積」とは、液体が通過する孔の断面で最も狭い部分の面積を表す。ガイド4がこの孔を貫通している場合には、孔の断面積からガイド4の断面積を差し引いた面積である。
Q(m2)は、それら孔の有効断面積の合計を表す。
例えば前記式(IV)及び(V)を満足する高表面積のガイドは、比較的低温度で供給される大量の液体やプレポリマーやポリマーの効率的な内部攪拌と表面更新に非常に有効であって、低沸点物質の蒸発を効率的に行うことができ、高品質の濃縮液体やポリマーを1時間あたり1トン以上の大量に得ることに役立つとともに、前記式(III)を満足する角度Cは、ガイド4から落下してくる大量の高品質の濃縮液体やポリマーが液体排出口7から排出されるまでの時間を短縮でき熱履歴を減らせる。
本実施形態の芳香族ポリカーボネートの製造装置を構成するガイド接触流下式重合装置は、従来の蒸発装置や重合器に比べ、性能に対する設備費を低くすることができる。
式(I)に示した、蒸発ゾーン5の側面ケーシング10の水平面における内部断面積A(m2)のより好ましい範囲は、 0.8 ≦ A ≦ 250 であり、さらに好ましくは、 1 ≦ A ≦ 200 である。
また、式(II)に示した、内部断面積A(m2)と、液体排出口7の水平面における内部断面積B(m2)との比のより好ましい範囲は、 25 ≦ A/B ≦ 900 であり、さらに好ましくは、 30 ≦ A/B ≦ 800 である。
また、式(III)に示した、蒸発ゾーン5の底部を構成する底部ケーシング11が、上部の側面ケーシング10に対してその内部においてなす角度C度(°)のより好ましい範囲は、 120 ≦ C ≦ 165 であり、さらに好ましくは、 135 ≦ C ≦ 165 である。なお、複数のガイド接触流下式重合装置を用いて順に濃縮度あるいは重合度を上げていく場合には、それぞれに対応する角度を、C1、C2、C3、・・・とすれば、 C1≦ C2 ≦ C3 ≦ ・・・であることが好ましい。
また、式(IV)に示した、ガイド4の必要な長さ h(cm)は、処理すべき液体の量や粘度や温度、低沸点物質の量や、沸点、蒸発ゾーンの圧力や温度、必要とする濃縮度あるいは重合度等の要因の違いによって異なるが、より好ましい範囲は、 200 ≦ h ≦ 3000 であり、さらに好ましくは、 400 < h ≦ 2500 である。
また、式(V)に示した、必要なガイド全体の外部総表面積S(m2)も、上記と同様の要因の違いによって異なるが、そのより好ましい範囲は、 10 ≦ S ≦ 40000 であり、さらに好ましくは、 15≦ S ≦ 30000 である。
本明細書において、ガイド全体の外部総表面積とは、液体が接触して流下するガイドの表面積全体を意味しており、例えばパイプなどのガイドの場合、外側の表面積を意味しており、液体を流下させないパイプ内側の面の表面積は含めない。
液体受給口1は一箇所でも複数箇所でもよいが、液体が液体供給ゾーン3でできるだけ均一に多孔板2へと供給されるように配置することが好ましく、一箇所の場合は液体供給ゾーン3の上部の中央部に設けることが好ましい。
液体供給ゾーン3において、液体受給口1から多孔板2に供給される液体の流れが主として多孔板2の周辺部から中央部の方向に流す機能を有する流路制御部品20が、前記液体供給ゾーン3に設置されていることが好ましい。前記流路制御部品20を設けることにより、液体の流れを多孔板2の周辺部から中央部に向かわせることによって、多孔板2の孔部(例えば21)と液体供給ゾーンの内部側壁面22との間のスペースに液体が長期滞留することを防ぐ効果がある。主として多孔板2の周辺部から中央部に向かって流された液体は、その間に存在する多孔板2の孔からガイド4に供給されるようになる。
前記流路制御部品20と液体供給ゾーン3の内部側壁面22との間の間隔は、処理すべき液体の量、粘度等によって好ましい範囲は異なるが、本実施形態の芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下式重合装置や、不活性ガス吸収装置において、取り扱う液体の粘度が比較的高い場合、通常1cm~50cmの範囲が好ましく、より好ましくは2cm~30cmであり、さらに好ましくは3cm~20cmである。
液体供給ゾーン3の上部内部壁面23と流路制御部品20との間の間隔は、液体受給口1から液体供給ゾーン3の内部側壁面22に到るまでほぼ同じ間隔となるような流路制御部品20とすることもできるし、その間隔を徐々に狭くしていく、あるいは、逆に徐々に広げていくような流路制御部品20とすることもできる。
また、流路制御部品20と多孔板2との間隔は通常1cm~50cmであり、好ましくは2cm~30cmであり、より好ましくは3cm~20cmである。
多孔板2と流路制御部品20との間の間隔は、液体供給ゾーン3の内部側壁面22から多孔板2の中央部に到るまでほぼ同じ間隔となるようにしてもよく、その間隔を徐々に狭くしていく、あるいは逆に徐々に広げていくようにしてもよい。好ましくは、ほぼ同じ間隔か、あるいは徐々に狭くしていくような流路制御部品20とする。
液体供給ゾーン3において「デッドスペース」を作らせないためには、さらに液体供給ゾーンの内部側壁面22と多孔板2とのなす角度、すなわち、図4中のE度(°)が、下記式(VIII)を満足することが好ましい:
100 ≦ E < 180 式(VIII)
ここで、前記液体供給ゾーン3の内部側壁面22が平面状の場合、その平面に垂直で、かつ多孔板2の上面に垂直な面での切断面における内部側壁面22と多孔板2とのなす角度がE(°)である。
また、前記内部側壁面22が凹面の曲面の場合、その凹面に垂直で、かつ多孔板2の上面に垂直な面での切断面においてなす曲線が立ち上がり始める点における接線と多孔板2の上面とのなす角度がE(°)である。
より好ましいE(°)の範囲は、120≦E<180であり、さらに好ましくは、145≦E<180である。
また、液体供給ゾーン3の上部内部壁面23と内部側壁面22との接合部付近も「デッドスペース」とならないように工夫することも好ましく、これらの両面がなす角度を90°より大きくするか、90°又はそれに近い場合は、接合部付近を凹面状にして液が滞留しないようにすることが好ましい。
5 ≦ K ≦ 50 式(IX)
前記蒸発ゾーン5の側面ケーシング10の内壁面に液体が付着すると、内壁面で蒸発濃縮が起こり、濃縮された液体が内壁面を流下していくことになる。しかしながら、この内壁は、通常蒸発ゾーン5の保温及び/又は加熱のために外壁面はジャケット等で水蒸気や熱媒加熱されているか、あるいは電熱ヒーター等で加熱されているので、内壁面に付着した液体は、ガイド4を流下する液体よりも高度に濃縮され、通常粘度が高くなる。このような粘度の高くなった液体は壁面を流下する時間(滞留時間)が長くなり、さらに高粘度化する。
しかも通常、外壁面から絶えず加熱されているので熱変性も起こりやすくなる。特に重合器やポリマーの精製及び/又は回収装置として用いる場合のように、プレポリマーやポリマーなどの粘度の高い液体を扱う場合には、この傾向は非常に高くなる。このような場合、蒸発ゾーン5の内壁面に付着したポリマー類は、着色や、高分子量化、ゲル化が起こりやすくなり、このような変生物が混入すると製品としてのポリマーに好ましくない。従って、内壁面に最も近いガイド4と内壁面との距離K(cm)は、長いほうが好ましいが、工業的装置の場合、製造コストの観点や、できるだけ小さい装置で高い蒸発能力を得ようとする観点からは、短い方が好ましい。
本実施形態の芳香族分岐ポリカーボネートの製造装置の特徴の1つは、製品に悪影響を及ぼさず、しかもできるだけ短いK(cm)の範囲(前記式(IX))を見出したことにある。
より好ましいK(cm)の範囲は、10≦K≦40であり、さらにより好ましい範囲は、12≦K≦30である。
蒸発ゾーン5は、通常減圧下で操作されるため、それに耐えられるものであればどのようなものでもよいが、好ましくは円形、又はそれに近い形状である。従って、蒸発ゾーン5の側面ケーシング10は、円筒形であることが好ましい。この場合、円筒形の側面ケーシング10の下部にコーン形の底部ケーシング11が設置され、前記底部ケーシング11の最下部に円筒形の液体排出口7が設けられることが好ましい。

なお、h(cm)は、前記<条件(6)>に示したガイド4の長さである。
また、D/d のより好ましい範囲は、 6 ≦ D/d ≦ 45 であり、さらに好ましくは、 7 ≦ D/d ≦ 40 である。
また、L/Dのより好ましい範囲は、0.6 ≦ L/D ≦ 25 であり、さらに好ましくは、 0.7 ≦ L/D ≦ 20 である。
また、L(cm)のより好ましい範囲は、 h - 10 ≦ L ≦ h +250 であり、さらに好ましくは、 h ≦ L ≦ h + 200 である。
なお、D、d、Lについては、ガイドに付着できるプレポリマーの量と側面ケーシング10の円筒形部の内径(D)とのバランスと、液体排出口7の内径dの大きさのバランスが、上記範囲の中に入ることは好ましい。
プレポリマーの供給量に対して、ガイドの数と側面ケーシング10の円筒形部の内径(D)が決まり、落下したポリマー(重合が進んでいるため、供給されたプレポリマーより粘度が高くなっている)を抜き出すためには、粘度に対応した液体排出口7の内径、すなわち配管径(d)が必要となる。
一方、ガイド4には上部から液体や溶融物が連続的に供給されているので、上述した式の関係を満たすことにより、ほぼ同じ粘度をもつ液体やほぼ同じ溶融粘度をもつ重合度のより高められた溶融物が、ガイド4の下端から底部ケーシング11に連続的に落下して行くことになる。すなわち底部ケーシング11の下部には、ガイド4を流下しながら生成したほぼ同じ粘度の液体やほぼ同じ重合度のポリマーが溜まってくることになり、蒸発度のバラツキのない濃縮液体や分子量のバラツキのないポリマーが連続的に製造されることになる。このことは本実施形態の芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下式重合装置の持つ他の優れた特徴の1つである。
0.02(m) ≦ V/T ≦ 0.5(m) 式(XIV)
前記空間容積V(m3)は、ガイド接触流下式重合装置を連続運転中は、液体供給ゾーン3における実質的な液体の容積であって、流路制御部品20の容積は除くものである。
液体供給ゾーン3における液体保持量はV(m3)であるが、この量は少ない方が液体供給ゾーン3における滞留時間が少なくて熱変性による悪影響がないが、蒸発処理された液体が1トン/hr以上で、かつ長期間安定的に所定の濃縮度又は重合度の濃縮液体及び/又はポリマーを得るためには、多孔板2の孔に液体を可能な限り均等に供給することが好ましい。そのためには、V/Tの値が、前記式(XIV)の範囲であることが好ましい。より好ましいV/Tの値の範囲は、0.05(m)≦V/T ≦0.4(m) であり、さらに好ましくは、0.1(m)≦V/T ≦0.3(m)である。
10 ≦ Y/V ≦ 500
熱変性による物性の低下を招かずに、長時間安定的に効率よく、単位時間あたり大量の液体を蒸発処理するためには、Y/Vの値がこの範囲であることが好ましい。より好ましいY/Vの値の範囲は、15≦Y/V≦400 であり、さらに好ましくは、20≦Y/V≦300である。
なお、蒸発ゾーン5の空間容積Y(m3)とは、多孔板2の下面から液体排出口7までの空間容積であって、ガイド4の占める容積を含むものである。
0.1 ≦ r ≦ 1 式(XV)
また、ガイド接触流下式重合装置に設置されたガイド4は、ガイド4自身の質量に加え、保持している液体や溶融プレポリマーやポリマーの質量をも支えるだけの強度が必要である。このような意味において、ガイド4の太さは重要であり、円柱状又はパイプ状の場合、前記式(XV)を満足していることが好ましい。
このような意味で、より好ましいガイド4の外径r(cm)の範囲は、0.15≦r≦0.8 であり、さらに好ましくは、0.2≦r≦0.6である。
ガイド4と多孔板2は互いに接触していてもよいし、接触していなくてもよい。
ガイド4を多孔板2の孔に対応させて設置することが好ましいが、これに限定されない。その理由は、多孔板2から落下する液体や原料溶融プレポリマーやポリマーが適当な位置でガイド4に接触するように設計されていればよいためである。
また、ガイド4の表面は、メッキ、ライニング、不動態化処理、酸洗浄、溶媒やフェノール等での洗浄等、必要に応じて種々の処理がなされてもよい。
すなわち、本実施形態の芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下式重合装置においては、原料の液体は液体受給口1から、液体供給ゾーン3及び多孔板2を経由して、ガイド4に導かれ、ガイド4に沿って流下しながら濃縮されるか、あるいは重合度が上昇していく。この場合、液体や溶融プレポリマーはガイド4に沿って流下しながら効果的な内部攪拌と表面更新が行われ、低沸点物質の抜出しが効果的に行われるため、速い速度で濃縮や重合が進行する。濃縮や重合の進行とともにその粘度が高くなってくるために、ガイド4に対する粘着力が増大し、ガイド4に粘着する液体や溶融物の量はガイド4の下部に行くに従って増えてくる。このことは、液体や溶融プレポリマーのガイド上での滞留時間、すなわち蒸発時間や重合反応時間が増えることを意味している。しかも、ガイド4に支えられながら自重で流下している液体や溶融プレポリマーは、重量当たりの表面積が非常に大きく、その表面更新が効率的に行われているので、従来公知の蒸発装置や機械的攪拌式重合器ではどうしても不可能であった高粘度領域での蒸発濃縮や重合後半の高分子量化が容易に達成できる。これが本実施形態の芳香族分岐ポリカーボネートの製造装置の、優れた特徴の1つである。
多孔板の孔の横断面は、通常、円状、長円状、三角形状、スリット状、多角形状、星形状などの形状から選ばれる。
孔の断面積は、通常、0.01~100cm2であり、好ましくは0.05~10cm2であり、より好ましくは0.1~5cm2の範囲である。孔と孔との間隔は、孔の中心と中心の距離で通常、1~500mmであり、好ましくは10~100mmである。多孔板2の孔は、多孔板2を貫通させた孔であっても、多孔板2を貫通せず、ガイド4が取り付けられた状態であってもよい。また、深さ方向にテーパー状になっていてもよい。
また、ガイド接触流下式重合装置を構成するガイド4とは、それ自身内部に熱媒や電気ヒーターなどの加熱源を持たないものであって、水平方向断面の外周の平均長さに対して垂直方向断面の長さの比率が非常に大きい材料により構成されていることが好ましい。(垂直方向断面の長さ/水平方向の断面の外周の平均長さ)の比率は、通常、10~1,000,000の範囲であり、好ましくは50~100,000の範囲である。
ガイド4の表面は平滑であっても凹凸があるものであってもよく、部分的に突起等を有するものでもよい。好ましいガイド4は、針金状や細い棒状等の円柱状のもの、前記の細いパイプ状のもの網状のもの、パンチングプレート状のものである。
例えば、複数の針金状又は細い棒状又は前記の細いパイプ状のガイドの上部から下部までにおいて横方向の支持材を用いて上下の適当な間隔、例えば1cm~200cmの間隔で固定した格子状、又は網状ガイド;複数の格子状又は網状のガイドを前後に配置し、それらを横方向の支持材を用いて上下の適当な間隔、例えば1cm~200cmの間隔で結合させた立体的なガイド;又は複数の針金状または細い棒状または前記の細いパイプ状のガイドの前後左右を横方向の支持材を用いて上下の適当な間隔、例えば1cm~200cmの間隔で固定したジャングルジム状の立体的なガイドである。
横方向の支持材は各ガイド間の間隔をほぼ同じに保つために役立つだけでなく、全体として平面状や曲面状になるガイド、あるいは立体的になるガイドの強度の強化にも役立っている。これらの支持材はガイドと同じ素材であってもよいし、異なるものであってもよい。
前記液体は常温であってもよいが、通常加熱された状態で、液体受給口1からガイド接触流下式重合装置に供給される。また、このガイド接触流下式重合装置の外壁面には通常ジャケット等が設置されていることが好ましく、必要に応じてこのジャケットに水蒸気や熱媒等を通じて加熱することによって、液体供給ゾーン3や流路制御部品20や多孔板2の加熱及び/又は保温と、蒸発ゾーン5や多孔板2の保温等を行うことが好ましい。
上述したガイド接触流下式重合装置を具備する芳香族分岐ポリカーボネートの製造装置を用いることによって、着色やゲル状物質や固形異物がなく、分子量のバラツキのない、高純度、高性能の縮合系ポリマーを長時間安定的に製造できる。
例えば、本実施形態のガイド接触流下式重合装置を、縮合系ポリマーの重合器として用いた場合、従来公知の重合器では液の一部が長時間加熱されたままで滞留する場所があり、そのことによって滞留した液が、着色、ゲル化、架橋化、超高分子量化、固化、焼け、炭化等の変性が起こり、それらの変生物が徐々にまたは集中的にポリマーに混入する欠点が避けられなかったが、本実施形態の芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下式重合装置は、このような欠点がないだけでなく、従来の重合器にはない優れた効果を有している。
すなわち、例えば、芳香族ジヒドロキシ化合物とジアリールカーボネートとから得られる溶融プレポリマーを重合させて芳香族分岐ポリカーボネートを製造する場合の反応の温度は、通常200~350℃の範囲が必要とされ、特に重合の後半ではその粘度が急激に高くなり、その超高粘度物質から平衡反応で生成してくる芳香族モノヒドロキシ化合物を抜き出さなければならないため、これまでの重合器、例えば、横型2軸撹拌式超高粘度ポリマー用リアクターを用いた場合は、300℃以上の高温で、しかも133Pa以下の高真空下で長時間反応させなければならない上に、しかもシート用などの高分子量体は製造困難であった。
しかしながら、本実施形態の芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下式重合装置においては、内部攪拌を伴う効率的な表面更新が行われているので、比較的低温で重合反応を進行させることができる。したがって、好ましい反応温度は、100~290℃であり、さらに好ましくは150~270℃である。従来の機械的攪拌式重合器の場合よりも低温で十分に重合を進めることができることが、本実施形態の芳香族分岐ポリカーボネートの製造装置の特徴であり、このことも、着色や物性低下のない高品質の芳香族ポリカーボネートを製造することができるひとつの原因となっている。
さらに、従来公知の重合器では、高真空下での撹拌機のシール部からの空気等の漏れこみ、異物混入などが起こる欠点があったが、本実施形態の芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下式重合装置においては、機械的攪拌がなく、攪拌機のシール部もないため空気等の漏れこみや異物混入は非常に少なく、高純度・高性能の芳香族分岐ポリカーボネートを製造することができる。
かかる場合、2基以上のガイド接触流下式重合装置は、直列、並列、及び直列と並列の併用の、いずれかの態様により連結されていることが好ましい。
例えば、第1ガイド接触流下式重合装置、第2ガイド接触流下式重合装置、第3ガイド接触流下式重合装置、第4ガイド接触流下式重合装置・・・・を用い、この順に重合度を上げていく方式の場合、それぞれの重合装置がもつガイド全体の外部総表面積を、S1、S2、S3、S4・・・・とすれば、 S1≧S2≧S3≧S4≧・・・・ とすることができる。
また、重合温度も、それぞれの重合装置において同じ温度でもよいし、順に上げていくことも可能である。
重合圧力も、それぞれの重合装置で、順に下げていくことも可能である。
このような意味において、例えば、第1ガイド接触流下式重合装置、第2ガイド接触流下式重合装置の、2基の重合装置を用いてこの順に重合度を上げていく場合、第1重合装置のガイド全体の外部総表面積S1(m2)と前記第2重合装置のガイド全体の外部総表面積S2(m2)とが、下記式(XVI)を満足するようなガイドを用いることが好ましい:
1 ≦ S1/S2 ≦ 20 式(XVI)
前記S1/S2が1以上であることにより、分子量のバラツキを抑制でき、長期間安定製造が可能となり、所望の生産量が得られる。
S1/S2が20以下であることにより、第2重合装置でのガイドを流下する溶融プレポリマーの流量を抑制でき、その結果、溶融プレポリマーの滞留時間を十分に確保でき、必要とする分子量のポリマーが得られる。より好ましい範囲は、1.5≦S1/S2≦15である。
また、ガイド接触流下式重合装置を複数基連結して用いる場合、それぞれのガイド接触流下式重合装置に対し、前記ガイド接触流下式重合装置に供給する前の溶融プレポリマーに不活性ガスを吸収させるための不活性ガス吸収装置が、それぞれ設置されていることが好ましい。不活性ガス吸収装置の設置により、本発明の効果をさらに高めることができる。
溶融プレポリマーは、ガイド接触流下式重合装置に供給する前に、不活性ガス吸収装置に導入される。不活性ガス吸収装置において、溶融プレポリマーを不活性ガスで処理することによって、溶融プレポリマーに不活性ガスを吸収させ、それにより、溶融プレポリマーに、溶融プレポリマー1kg当り、0.0001~1Nリットル(但し、Nリットルは標準温度・圧条件下で測定した容積である)の特定量の不活性ガスを吸収させ、次いで、この特定量の不活性ガスを吸収させた溶融プレポリマーを、ガイド接触流下式重合装置に供給し、重合させる。
溶融プレポリマーに吸収させる不活性ガス量は、溶融プレポリマー1kg当り、0.0001~1Nリットルが好ましく、より好ましくは0.001~0.8Nリットルの範囲であり、さらに好ましくは0.005~0.6Nリットルの範囲である。
吸収された不活性ガスの量が溶融プレポリマー1kgに対して0.0001Nリットルより少ない場合は、不活性ガス吸収プレポリマーを用いることによって達成される重合速度上昇効果、及び、不活性ガス吸収プレポリマーを用いることによって達成される、芳香族分岐ポリカーボネートの安定製造の効果が小さくなる。また、溶融プレポリマーに吸収させる不活性ガスの量を溶融プレポリマー1kgに対して1Nリットルより多くする必要はない。
上記数値範囲の不活性ガスを吸収させた溶融プレポリマーを本実施形態の芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下式重合装置で重合させることにより、本発明の効果がさらに高められる。
溶融プレポリマーに不活性ガスを吸収させることとは、溶融プレポリマー中に不活性ガスを分散及び/又は溶解させることを意味している。
分散とは、溶融プレポリマー中に不活性ガスが気泡状で混合され、気液混相となっているような状態を意味し、溶解とは溶融プレポリマーに不活性ガスが混じり合い、均一な液相を形成しているような状態を意味する。
不活性ガスは、溶融プレポリマー中に単に分散するだけでなく、溶融プレポリマー中に溶解していることが特に好ましい。
不活性ガスを溶融プレポリマー中に効率よく溶解させるためには、気液界面積を大きくして接触効率をよくすることや、不活性ガスの吸収を、不活性ガスの加圧下で実施することが好ましい。
また、ガイド接触流下式重合装置に溶融プレポリマーを供給する配管中に直接不活性ガスを供給して吸収させる装置でもよい。スプレー塔式吸収装置や、ガイドに沿わせて落下させながら吸収させる装置を用いることは特に好ましい。
不活性ガス吸収装置は、重合をほとんど進行させない条件で運転されるため、ガイド接触流下式重合装置とは機能的に全く異なるものであるが、この形式の装置の優れた特徴は、ガイドを流下中の溶融物の、質量あたりの表面積が非常に大きいことと、溶融物の表面更新と内部攪拌が非常に良好であることが相まって、短時間で非常に効率的な不活性ガス吸収を可能としていることである。
ガイド接触流下式重合装置とは異なり、不活性ガス吸収装置では、ガイドの上部と下部での溶融プレポリマーの粘度の変化がほとんどないので、単位時間当りの溶融プレポリマーの処理能力は大きい。従って、同じ形式であっても、不活性ガス吸収装置は、ガイド接触流下式重合装置よりも一般的に小さくすることができる。
不活性ガスを吸収させる前後の溶融プレポリマーの数平均分子量を、各々M1、M2とした時、不活性ガスを吸収させる前後における分子量変化(M2-M1)は、実質的に2,000以下であることが好ましく、より好ましくは1,000以下であり、さらにより好ましくは500以下である。
溶融プレポリマーに不活性ガスを吸収させる温度は、溶融状態であれば特に制限はないが、通常150~350℃、好ましくは180~300℃、より好ましくは230~270℃の範囲である。
すなわち、芳香族ジヒドロキシ化合物をジアリールカーボネートと反応させることによって芳香族分岐ポリカーボネートの溶融プレポリマーを製造する際に用いられた反応圧力と同じか、又はそれより高い圧力条件下で不活性ガスを吸収させることが好ましい。
また、Pg(PaA)は、次に続く、ガイド接触流下式重合装置における重合反応の圧力Pp(PaA)よりも高い圧力であるが、M1(不活性ガスを吸収させる前の溶融プレポリマーの数平均分子量)に対して、下記式の関係を満足することが好ましい。

溶融プレポリマーに不活性ガスを吸収させる圧力Pg(PaA)が、上記式の関係を満足しない場合には、不活性ガス吸収プレポリマーを用いることによって達成される重合速度上昇効果、及び、不活性ガス吸収プレポリマーを用いることによって達成される、芳香族分岐ポリカーボネートの安定製造の効果が小さくなる。
不活性ガスを吸収させる時の圧力が常圧もしくは加圧であることは、不活性ガスの溶融プレポリマーへの吸収速度を高め、結果的に不活性ガス吸収装置を小さくできる点で特に好ましい。
不活性ガス吸収時の圧力の上限に特に限定はないが、通常、2×107PaA以下、好ましくは1×107PaA以下、より好ましくは5×106PaA以下の圧力下で不活性ガス吸収を行わせる。
前者の方法としては、例えば、スプレー塔式吸収装置や、ガイドに溶融プレポリマーを沿わせて落下させながら不活性ガスを吸収させる装置を用い、溶融プレポリマー中に吸収させる目的量の不活性ガスとほぼ等量の不活性ガスを供給して装置の圧力をほぼ一定に保ちながら不活性ガス吸収させる方法や、溶融プレポリマーをガイド接触流下式重合装置に供給する配管中に直接不活性ガスを供給する装置を用いる方法等が挙げられる。
また後者の方法としては、例えば、スプレー塔式吸収装置や、溶融プレポリマーをガイドに沿わせて落下させながら不活性ガスを吸収させる装置を不活性ガス吸収装置として用い、不活性ガス吸収装置内に溶融プレポリマー中に吸収される以上の不活性ガスを流通させ、過剰の不活性ガスを不活性ガス吸収装置から排出させる方法等が挙げられる。
不活性ガスの使用量をより少なくする点で、前者の方法が特に好ましい。
ガイド接触流下式重合装置の内部は、比較的高真空であり、本装置への供給口付近の溶融プレポリマーは本装置に吸引され圧力が低い状態となりやすい。そのため、不活性ガス吸収装置で吸収させた不活性ガスが溶融プレポリマーから分離し、凝集することがある。そのため、これらを防止するため、ガイド接触流下式重合装置へは、不活性ガス吸収装置で溶融プレポリマーに不活性ガスを吸収させる圧力以上に保って、溶融プレポリマーを供給することが好ましい。
具体的には、15kPaA~200kPaAの範囲であることが好ましく、より好ましくは20kPaA~150kPaA、さらに好ましくは20~100kPaAである。
一方、200kPaAを超えても効果は変わらず、不活性ガス吸収装置の排出ギアポンプや配管に過剰の負荷がかかり、耐圧性を向上させる必要があり現実的ではないため、上限値は200kPaAとすることが好ましい。
また、本実施形態の芳香族ポリカーボネートの製造装置は、上述したガイド接触流下式重合装置や不活性ガス吸収装置を複数結合したものであってもよいし、蒸発以外の他のいかなる機能を有する装置・設備を付加したものであってもよい。
なお、溶融プレポリマー、または芳香族分岐ポリカーボネートを抜き出し口12から排出するための排出ポンプ8は、通常、定量的に高粘度物質を排出できるギアポンプ類が好ましいが、これらのギアポンプの材質はステンレススチールであってもよいし、他の特殊な金属であってもよい。
以下、本実施形態の芳香族分岐ポリカーボネートの製造装置を用いて芳香族分岐ポリカーボネートを製造する際に用いる材料である、芳香族ジヒドロキシ化合物、及びジアリールカーボネートについて示す。
芳香族ポリカーボネートを製造する場合において使用される、芳香族ジヒドロキシ化合物とは、次式で示される化合物である。
HO-Ar-OH
(式中、Arは2価の芳香族基を表す。)。
2価の芳香族基Arは、上述した定義と同様に定義される。
芳香族ジヒドロキシ化合物としては、例えば、ビスフェノールAが好ましい。また、分岐構造を導入するための3価の芳香族トリヒドロキシ化合物を併用してもよい。
ビスフェノールAとして特に好ましいのは、塩素の含有量が1ppb以下のポリカーボネート用高純度品である。
本実施形態の芳香族ポリカーボネートの製造装置を用いて芳香族ポリカーボネートを製造する場合において使用される、ジアリールカーボネートは、下記式で表される。
まず、エチレンオキシドとCO2を反応させて製造・精製されたエチレンカーボネートを得、これとメタノールと反応させて製造・精製されたジメチルカーボネートを得、前記ジメチルカーボネートと精製フェノールとを反応蒸留法によって反応させ、ジフェニルカーボネートを得、これを精製することにより目的とするジフェニルカーボネートが得られる。これは、アルカリ金属、アルカリ土類金属、及び塩素を含まない超高純度品である。
本実施形態の芳香族分岐ポリカーボネートの製造装置を用いて芳香族分岐ポリカーボネートを製造する場合において使用される溶融プレポリマーは、前記の芳香族ジヒドロキシ化合物とジアリールカーボネートとから製造されるが、その使用割合(仕込み比率)は、用いられる芳香族ジヒドキシ化合物とジアリールカーボネートの種類や、重合温度その他の重合条件によって異なる。ジアリールカーボネートは芳香族ジヒドロキシ化合物1モルに対して、通常0.9~2.5モルであり、好ましくは0.95~2.0モル、より好ましくは0.98~1.5モルの割合で用いられる。
重合原料として用いられる溶融プレポリマーは、公知の方法によって製造することができる。
芳香族ジヒドロキシ化合物とジアリールカーボネートから芳香族分岐ポリカーボネートを製造する反応は、触媒を加えずに実施することができるが、重合速度を高めるため、必要に応じて触媒の存在下で行われる。
触媒としては、この分野で用いられているものであれば特に制限はない。
触媒としては、以下に限定されないが、例えば、水酸化リチウム、水酸化ナトリウム、水酸化カリウム、水酸化カルシウム等のアルカリ金属及びアルカリ土類金属の水酸化物類;水素化アルミニウムリチウム、水素化ホウ素ナトリウム、水素化ホウ素テトラメチルアンモニウム等のホウ素やアルミニウムの水素化物のアルカリ金属塩、アルカリ土類金属塩、第四級アンモニウム塩類;水素化リチウム、水素化ナトリウム、水素化カルシウム等のアルカリ金属及びアルカリ土類金属の水素化合物類;リチウムメトキシド、ナトリウムエトキシド、カルシウムメトキシド等のアルカリ金属及びアルカリ土類金属のアルコキシド類;リチウムフェノキシド、ナトリウムフェノキシド、マグネシウムフェノキシド、LiO-Ar-OLi、NaO-Ar-ONa(Arはアリール基)等のアルカリ金属及びアルカリ土類金属のアリーロキシド類;酢酸リチウム、酢酸カルシウム、安息香酸ナトリウム等のアルカリ金属及びアルカリ土類金属の有機酸塩類;酸化亜鉛、酢酸亜鉛、亜鉛フェノキシド等の亜鉛化合物類;酸化ホウ素、ホウ酸、ホウ酸ナトリウム、ホウ酸トリメチル、ホウ酸トリブチル、ホウ酸トリフェニル、酸化スズ、ジアルキルスズオキシド、ジアルキルスズカルボキシレート、酢酸スズ、エチルスズトリブトキシド等のアルコキシ基又はアリーロキシ基と結合したスズ化合物、有機スズ化合物等のスズの化合物類;酸化鉛、酢酸鉛、炭酸鉛、塩基性炭酸塩、鉛及び有機鉛のアルコキシド又はアリーロキシド等の鉛の化合物;第四級アンモニウム塩、第四級ホスホニウム塩が挙げられる。
これらの触媒は1種だけを単独で用いてもよく、2種以上を組み合わせて用いてもよい。また、これらの触媒の使用量は、原料の芳香族ジヒドロキシ化合物に対して、通常10-10~1質量%、好ましくは10-9~10-1質量%、さらに好ましくは10-8~10-2質量%の範囲である。
溶融エステル交換法を実施する場合、使用した触媒は、製品の芳香族分岐ポリカーボネート中に残存しているが、これらの触媒は通常ポリマー物性に悪影響を及ぼすものが多い。従って、触媒の使用量はできるだけ下げることが好ましい。本実施形態の芳香族分岐ポリカーボネートの製造装置を構成するガイド接触流下型重合装置は、重合を効率的に行えるので触媒の使用量を少なくできる。このことも高品質の芳香族分岐ポリカーボネートを製造できる本実施形態の芳香族分岐ポリカーボネートの製造装置の利点の1つである。
触媒失活剤の使用量は、エステル交換触媒1モル当たり0.5~50モルの割合が好ましく、より好ましくは0.5~10モルの割合で、さらに好ましくは0.8~5モルの割合である。触媒失活剤は、例えば、押出機において添加することができる。
例えば、溶融した芳香族分岐ポリカーボネートを押出機に供給し、押出機において、ABSやPET等の他の樹脂や、耐熱安定剤、酸化防止剤、光安定剤、紫外線吸収剤、離型剤、難燃剤等の添加剤、有機系や無機系の顔料や染料、金属不活性化剤、帯電防止剤、滑剤、造核剤等の任意の添加剤を混合してもよい。
これら他の樹脂及び任意の添加剤は、1種単独で用いてもよく、2種以上組み合わせて用いてもよい。
本実施形態の芳香族分岐ポリカーボネートの製造方法により得られた芳香族分岐ポリカーボネートは、所定の成形工程を経て成形品とすることができる。
成形工程は、公知の成形工程であればよく、例えば、射出成形機、押出成形機、ブロー成型機及びシート成形機等を用いて、芳香族分岐ポリカーボネートを成形して成形品を得ることができる。
得られた成形品は、自動車、電気、電子、OA、光メディア、建材及び医療等の幅広い用途の材料として利用できる。
〔原料〕

DPC-1:国際公開第2006/006585号公報に記載の方法により製造されたジフェニルカーボネート

プレポリマー、または芳香族分岐ポリカーボネートのペレットを測定対象とし、ゲルパーミュエーションクロマトグラフィー(HLC-8320GPC 東ソー社製、TSK-GEL Super Multipore HZ-M 2本、RI検出器)を用いて、溶離液としてテトラヒドロフランを用いて、温度40℃で、測定した。
プレポリマー、またはペレットの分子量は、標準単分散ポリスチレン(EasiVial VARIAN社製)の較正曲線から下記式による換算分子量較正曲線を用いて求めた。

熱風乾燥機で、120℃、5時間乾燥させた芳香族分岐ポリカーボネートのペレットを用いて、射出成形機により、シリンダー温度300℃、金型温度90℃で、縦50mm×横90mm×厚さ3.0mmの試験片を連続成形し、試験片を得た。
試験片を、分光測色計(Vista HunterLab社製)を用いて、D65光源、視野角10°で透過法により測定し、黄色度をb*値で示した(CIE No.15(ASTM E308)規格)。
芳香族分岐ポリカーボネート0.15gを、テトラヒドロフラン7mLに溶解した後、メタノールを約15g加えて、20回程ハンドシェイクして30分間静置させた。
静置後40分以内に、その上澄み液を、孔径が0.5μmのフィルターでろ過し、逆相液体クロマトグラフィー(UPLC 日本ウォーターズ社製)で各オリゴマーのピーク強度を測定した。
逆相液体クロマトグラフィーは、ACQUITY UPLCカラム: HSS T3 1.8μmカラム(日本ウォーターズ社製)、溶離液としてメタノール/蒸留水の混合比率85/15からなる混合溶離液を用い、カラムオーブンは40℃で測定した。
検出は波長210nmのUV検出器を用いて行った。
前記(1)の分子量測定で得られた測定結果から、分子量曲線全体に対する、分子量が500~800の間の面積比率を算出し、芳香族分岐ポリカーボネートの質量に対する、前記オリゴマーの合計質量割合(質量%)とした。
芳香族分岐ポリカーボネート55mgを、テトラヒドロフラン2mLに溶解した後、5規定の水酸化カリウムメタノール溶液を0.5mL添加し、25℃で2時間攪拌して完全に加水分解した。
その後、濃塩酸0.3mLを加え、逆相液体クロマトグラフィー(LC-1100 Agilent社製)で、芳香族分岐ポリカーボネートにおける、前記一般式(1)で表される繰り返し単位の物質量に対する、前記一般式(2)、(3)、(4)で表される分岐構造の物質量を測定した。
逆相液体クロマトグラフィーは、Inertsil ODS-3カラム(登録商標:GLサイエンス社製)、溶離液としてメタノールと0.1%リン酸水溶液からなる混合溶離液を用い、カラムオーブンは40℃、メタノール/0.1%リン酸水溶液比率を20/80からスタートし、100/0までグラジエントする条件下で測定した。
検出は波長300nmのUV検出器を用いて行い、標準物質の吸光係数から定量した。
熱風乾燥機で、120℃、5時間乾燥させた芳香族分岐ポリカーボネートのペレットを、メルトフロー試験装置(Mflow ツビックローエル(Zwick Roell)社製)を用いて、300℃・1.2kg荷重の条件で測定した(単位:g/10min)(ISO1133規格)。
製造開始してから50時間後から300時間の間、2時間毎に測定(測定点数150点)し、平均値と標準偏差を求めた。
上記(2)の色相の測定で製造した試験片と同様の方法で試験
片を製造し、当該試験片を120℃に保ったギアオーブン内で、1,000時間静置した。
その後、色相の測定を行い、熱風試験前と試験後との差(Δb*値)を求めた。
図5に示す構成の芳香族分岐ポリカーボネートの製造装置を用いて、下記のようにして芳香族分岐ポリカーボネートの製造を行った。
芳香族分岐ポリカーボネートの製造装置において、重合原料及び触媒を混合槽31に投入し、混合した。
次に移送ポンプ32により溶解混合物貯槽33A、33Bに移送し、ここからさらに移送ポンプ34A、34Bにより、第1重合器35で予備重合を行った。
さらに排出用ギアポンプ36を介して第2重合器37で予備重合を行い、芳香族分岐ポリカーボネートのプレポリマーを得た。
芳香族分岐ポリカーボネートのプレポリマーを、供給ポンプ38を介して第1不活性ガス吸収装置39に移送し、不活性ガスを吸収したプレポリマーの、下記ガイド接触流下式重合装置への供給圧力を、必要に応じて圧力調整弁41により調節して第1のガイド接触流下式重合装置42に移送、供給して重合を行った。ここで低分子量成分としてフェノールをベントから排出した。
なお、圧力調整弁41としては、例えばバルブのような構成が例として挙げられるが、不活性ガスの溶解度を調節できればよく、構成は限定されるものではない。下記圧力調整弁47A、47Bも同様である。
次に、供給ポンプ43を介して芳香族分岐ポリカーボネートのプレポリマーを第2不活性ガス吸収装置44に移送し、さらに、ここから、供給ポンプ46A、46Bにより、移送した。不活性ガスを吸収したプレポリマーの下記ガイド接触流下式重合装置への供給圧力を、必要に応じて圧力調整弁47A、47Bにより調節して、連結された第2ガイド接触流下式重合装置48A、48Bに移送して重合を行った。ここで、フェノールをベントから排出した。
さらに、供給ポンプ49A、49Bにより移送し、後段の機器50A、50Bで添加剤を添加し、目的とする芳香族分岐ポリカーボネートを得た。
なお、不活性ガス吸収装置39、44は、装置構成が後述するガイド接触流下式重合装置42、48A、48Bと略共通しているため、共通箇所については、同一符号を使用する。
第1不活性ガス吸収装置39については、内部空間である不活性ガス吸収ゾーン15において、側面ケーシング10の上部は円筒形であり、側面ケーシング10の下部構造を構成するテーパー型下部である底部ケーシング11は逆円錐であって、図1中、L=500cm、h=400cm、D=200cm、d=20cm、C=150°であるものとする。
また、内部空間である不活性ガス吸収ゾーン15に設けられているガイド4の外径が、r=0.3cmであり、前記ガイド4の外部総表面積S=60m2、内部空間である不活性ガス吸収ゾーン15の上部に設けられている多孔板2の孔の直径=約0.2cmである。
また、第2不活性ガス吸収装置44は、多孔板の孔の直径が約0.6cmである以外は第1不活性ガス吸収装置39とほぼ同じ形状である。
第1ガイド接触流下式重合装置42は、図3に示すような、厚さ約2cmの円盤状の流路制御部品20、及び円柱状又はパイプ状のガイド4を有する。
また、図3に、ガイド接触流下式重合装置の、ガイド4の上部の概略構成図を示す。
ガイド接触流下式重合装置においては、流路制御部品20は、液体供給ゾーン3の上部内部壁面23からの間隔が約8cmとなるように、上部から懸垂固定されている。
また、液体供給ゾーン3の内部側壁面22と流路制御部品20との間隔は約9cmで、多孔板2と流路制御部品20との間隔は約8cmである。
なお、この円盤状の流路制御部品20の周縁部は垂直断面が半径約1cmの半円となるように細工されており、周縁部に液体が滞留しないように工夫されている。
また、液体供給ゾーンの内部側壁面22と多孔板2との接続部の断面は、図4に示すような内側が凹状に細工されており、その立ち上がり部の角度Eは約170度(°)である。
このガイド接触流下式重合装置の材質は、全てステンレススチールである。
排出ポンプ8は、濃縮液体が高粘度の場合、ギアポンプが好ましく、それほど粘度が高くない場合は通常の送液ポンプである。
蒸発ゾーン5の側面ケーシングの内径D=400cmであり、コーン形の底部ケーシング11の液体排出口7の内径d=20cmであり、C=150度である。
ガイド4全体の外部総表面積S=750m2である。

蒸発ゾーン5の内壁面に最も近いガイド4と該内壁面との間隔Kは約14cmである。

前記液体受給口1から多孔板2の上面までの液体供給ゾーン3において液体が存在することができる空間容積Vと、蒸発ゾーンの空間容積Yとの比Y/Vの値は、約67である。
ガイド接触流下式重合装置の下部には、不活性ガス供給口9が備えられており、上部には低沸点物質の蒸発物抜出し口である真空ベント口6(通常はガス凝縮器及び減圧装置に接続している)が備えられている。
ガイド接触流下式重合装置の外側は、ジャケット、又は熱媒用加熱管が設置されており、熱媒で所定の温度に保持できるようになされている。
円盤状の流路制御部品20は、液体供給ゾーン3の上部内部壁面23からの間隔が約8cmとなるように上部から懸垂固定されている。
また、液体供給ゾーン3の内部側壁面22と流路制御部品20との間隔は約9cmで、多孔板2と流路制御部品20との間隔は約8cmである。
なお、この円盤状の流路制御部品20の周縁部は垂直断面が半径約1cmの半円となるように細工されており、周縁部に液体が滞留しないように工夫されている。
また、液体供給ゾーン3の内部側壁面22と多孔板2との接続部の断面は、図4に示すような内側が凹状に細工されており、その立ち上がり部の角度Eは約170度(°)である。
ガイド接触流下式重合装置の材質は、全てステンレススチールである。
第2ガイド接触流下式重合装置は、円筒形の側面ケーシング10と、コーン形の底部ケーシング11を有する。
第2ガイド接触流下式重合装置は、図2中、L=1,000cm、h=900cmである。

多孔板2の1m2あたりの平均孔数(数/m2)N=約140である。多孔板の孔の直径=約0.4cmである
多孔板2の孔の上部面積を含む多孔板2の上部面積Tと、前記孔の有効断面積の合計Qとの比T/Q=約470 である。
蒸発ゾーン5の内壁面に最も近いガイド4と前記内壁面との間隔Kは約15cmである。
蒸発ゾーン5の空間容積Yは約222.8m3であり、前記液体受給口1から多孔板2の上面までの液体供給ゾーン3において液体が存在することができる空間容積Vと、蒸発ゾーンの空間容積Yとの比Y/Vの値は、約70である。
また、第1ガイド接触流下式重合装置42のガイド4の外部総表面積S1(m2)と、第2ガイド接触流下式重合装置(48A、48B)1基の、ガイド4の外部総表面積S2(m2)との比は、S1/S2=750/250=3である。
次いで触媒として、水酸化カリウムをビスフェノールA(BPA-1)45トンに対して、カリウム分で120質量ppb添加し、混合槽内の混合液の温度が100℃以上を維持するようにしながらビスフェノールAを1.8時間かけて投入した。
前記ビスフェノールAの投入量は45.3トンであった。
次いで、前記ビスフェノールAに対するジフェニルカーボネートのモル比が1.10となるように、ジフェニルカーボネート6.67トンを追加で投入した。なお、ジフェニルカーボネートの投入量は、コリオリ式質量重量計を用いて秤量し、ビスフェノールAの投入量はロードセル計量器が設けられている計量ホッパーを用いて秤量した。
前記混合液の温度が180℃に達した時点で、溶解混合物貯槽(内容量120m3)33Aに1時間かけて移送した。
濾過後の反応混合物を、予熱器(図示せず。)で加熱し、撹拌槽式の第1重合器35へ供給した。予熱器出口の液温は230℃であった。
溶解混合物貯槽33A中の反応混合物のレベルが所定値よりも低下した時点で、撹拌槽式の第1重合器35へ反応混合物を供給する供給元を溶解混合物貯槽33Aから溶解混合物貯槽33Bに切り替えた。撹拌槽式第1重合器35への反応混合物の供給は、供給元の溶解混合物貯槽33Aと33Bを3.9時間毎に交互に切り替える操作を繰り返すことによって連続的に行った。
なお、溶解混合物貯槽33A、33Bともに、内部コイルとジャケットとが設置されており、180℃を保持した。
そのときの撹拌槽式の第1重合器35の温度は230℃、圧力は13.3kPaAであり、撹拌槽式の第2重合器37の温度は265℃、圧力は2.66kPaAであった。
得られた芳香族分岐ポリカーボネートの溶融プレポリマー(数平均分子量Mnは2,200)を、供給ポンプ38によって第1不活性ガス吸収装置の液体受給口1より液体供給ゾーン3に連続的に供給した。
第1不活性ガス吸収装置39の内部空間である不活性ガス吸収ゾーン15は、不活性ガス供給口9から窒素ガスを供給して180kPaAに保持した。
ガイド4の下部から第1不活性ガス吸収装置39のケーシングのテーパー型下部11に落下した溶融プレポリマー(該溶融プレポリマー1kgあたり窒素を0.04Nリットル含む)は、前記装置の底部での量がほぼ一定となるように排出ポンプ8(図5中、符号40に相当)によって連続的に排出し、第1ガイド接触流下式重合装置42の液体受給口1にある圧力調整弁41により、弁に入る溶融プレポリマーの圧力を75kPaAに保持して、第1ガイド接触流下式重合装置42の液体受給口1を経て液体供給ゾーン3に連続的に供給した。
第1ガイド接触流下式重合装置42の内部空間である蒸発ゾーン5は、真空ベント口6を通して800PaAの圧力に保持した。
ガイド4の下部から、第1ガイド接触流下式重合装置42のケーシングのテーパー型下部11に落下した重合度の高められた芳香族分岐ポリカーボネートの溶融プレポリマー(数平均分子量Mnは4,700)は、底部での量がほぼ一定となるように排出ポンプ8(図5中、符号43に相当)によって、液体排出口7から一定の流量で連続的に抜き出され、次いで第2不活性ガス吸収装置44の液体供給ゾーン3に連続的に供給した。
溶融プレポリマーを、ガイド4に沿って流下させ不活性ガスの吸収を行った。
第2不活性ガス吸収装置44の内部空間である不活性ガス吸収ゾーン15は、不活性ガス供給口9から窒素ガスを供給して75kPaAに保持されているものとした。
ガイド4の下部から第2不活性ガス吸収装置のケーシングのテーパー型下部である底部ケーシング11に落下した溶融プレポリマー(該溶融プレポリマー1kgあたり窒素を0.05Nリットル含む)は、三方ポリマーバルブ(45)で二分割(50:50の比で分割)し、該底部での量がほぼ一定となるように排出ポンプ8(図5中、符号46A、46Bに相当)によって一定量で連続的に排出し、第2ガイド接触流下式重合装置48A、48Bの液体受給口1にある圧力調整弁(47A、47B)により、弁に入る溶融プレポリマーの圧力を220kPAに保持してそれぞれの供給ゾーン3に連続的に供給した。
第2ガイド接触流下式重合装置の内部空間である蒸発ゾーン5は、真空ベント口6を通してそれぞれ120PaAの圧力に保持した。
ガイド4の下部から、第2ガイド接触流下式重合装置のケーシングのテーパー型下部である底部ケーシング11に落下した芳香族分岐ポリカーボネートは、該底部での量がほぼ一定となるように排出ポンプ8(49A、49B)によって後段の機器(50A、50B)からストランドとして連続的に抜き出し、冷却後切断してペレット状の芳香族分岐ポリカーボネートを得た。
生産量は、それぞれ4.0トン/hr(合計8.0トン/hr)であった。
添加剤は無添加とした。
製造開始から150時間後に、分岐量、オリゴマー量、カラー、熱風試験用のペレットを採取した。
各測定や試験は、後段の機器50Aから得られた芳香族分岐ポリカーボネートを用いて行った。
なお、後段の機器50Bについては、後段の機器50Aで得られた芳香族分岐ポリカーボネートと製造条件は同一のため、各測定や試験は実施しなかった。
BPA-1に対するDPC-1のモル比、触媒添加量、撹拌槽式の第1重合器35への反応混合物供給量、第2ガイド接触流下式重合装置の反応温度を、下記表1に記載しているように変更したこと以外は、前記実施例1と同様に実施してペレット状の芳香族分岐ポリカーボネートを得た。
表1に製造条件と測定、試験結果を示す。
圧力調整弁41、47A、47Bに換えて、第1及び第2ガイド接触流下式重合装置へ供給する配管と同じ内径の配管を設置した以外は、前記実施例1と同様に実施してペレット状の芳香族分岐ポリカーボネートを得た。なお圧力計の設置位置は実施例1と同じとした。
表1に製造条件と測定、試験結果を示す。
第1不活性ガス吸収装置と第2不活性ガス吸収装置の内部空間である不活性ガス吸収ゾーン15に窒素ガスを供給して、それぞれ180kPaAと200kPaAとした後、窒素の供給を停止し、それぞれの内部空間である不活性ガス吸収ゾーン15の圧力が一定となった後(窒素が吸収されていない状態)、50時間経過後を製造開始時点とした以外は、前記実施例1と同様に実施して、ペレット状の芳香族分岐ポリカーボネートを得た。
表1に製造条件と測定、試験結果を示す。
圧力調整弁41、47A、47Bに換えて第1及び第2ガイド接触流下式重合装置へ供給する配管と同じ内径の配管を設置した以外は、前記実施例4と同様に実施してペレット状の芳香族分岐ポリカーボネートを得た。(圧力計の設置位置は実施例1と同じ)
表1に製造条件と測定、評価結果を示す。
触媒添加量、撹拌槽式の第1重合器35への反応混合物供給量、第1ガイド接触流下式重合装置の圧力、第2ガイド接触流下式重合装置の反応温度と圧力を、下記表1に記載しているように変更したこと以外は、前記実施例5と同様に実施して、ペレット状の芳香族分岐ポリカーボネートを得た。

<条件(1)>
液体受給口、多孔板を通して蒸発ゾーンのガイドに液体を供給するための液体供給ゾーン、前記多孔板と側面ケーシングと底部ケーシングとに囲まれた空間に前記多孔板から下方に延びる複数のガイドが設けられた蒸発ゾーン、前記蒸発ゾーンに設けられた真空ベント口、底部ケーシングの最下部に設けられた液体排出口を有する。
<条件(2)>
前記液体供給ゾーンにおいて、前記液体受給口から多孔板に供給される液体を、
多孔板の周辺部から中央部の方向に流す機能を有する流路制御部品が前記液体供給ゾーンに設置されている。
<条件(3)>
前記蒸発ゾーンの側面ケーシングの水平面における内部断面積A(m2)が、下記式(I)を満足する。
0.7 ≦ A ≦ 300 式(I)
<条件(4)>
前記内部断面積A(m2)と、液体排出口の水平面における内部断面積B(m2)との比が、下記式(II)を満足する。
20 ≦ A/B ≦ 1000 式(II)
<条件(5)>
前記蒸発ゾーンの底部を構成する底部ケーシングが、上部の側面ケーシングに対してその内部において、角度C度(°)で接続されており、前記角度C度が、下記式(III)を満足する。
110 ≦ C ≦ 165 式(III)
<条件(6)>
前記ガイドの長さ h(cm)が、式(IV)を満足する。
150 ≦ h ≦ 5000 式(IV)
<条件(7)>
複数の前記ガイド全体の外部総表面積S(m2)が、式(V)を満足する。
2 ≦ S ≦ 50000 式(V)
<条件(8)>
前記多孔板1m2あたりの平均孔数N(個/m2)が、下記式(VI)を満足する。
50 ≦ N ≦ 3000 式(VI)
<条件(9)>
前記多孔板の孔の上部面積を含む前記多孔板の上部面積T(m2)と、前記孔の有効断面積の合計Q(m2)との比が、下記式(VII)を満足する。
