Description

발열체
본 발명은 발열체에 관한 것이다. 상세하게는, 본 발명은 노출 환경 차이에 따른 발열체의 차등 냉각으로 발열층에 열적 불균형이 발생하는 것을 차단 내지 최소화할 수 있는 발열체에 관한 것이다.
발열체는 전기를 이용하여 열을 발생하는 것으로, 선상 발열체, 면상 발열체 등 다양한 형태가 있다. 예를 들어, 면상 발열체는 면(Plate) 형태로 구성하여 면 전체에서 열이 발생하게 하는 것으로, 히팅 패드, 자동차 사이드 미러, 욕실 거울, 도로 등에서 난방, 김서리 방지, 결빙 방지 등에 널리 사용되고 있다.
종래의 발열체는 보통 기재층, 전극층, 절연층, 발열층, 보호층, 인출선 등으로 구성하고 있다. 종래기술에서, 발열층은 폭방향을 따라 대체로 균일한 두께로 형성하고 있다. 이 경우, 발열체의 노출 환경에 따라 발열층에 차등 냉각이 발생하면, 발열층에 열적 불균형이 생겨 발열체의 효율이 떨어지고 수명도 단축될 수 있다.
종래의 발열체는 기재층에 전극층 등을 형성할 때 에칭 공정 등의 반도체 공정을 활용하고 있다. 그런데, 공정에서 포토레지스트가 전극층에 잔존하거나, 포토레지스트를 제거하는 과정에서 전극층 표면이 산화될 수 있다. 이러한 현상은 전극층과 발열체 사이의 계면 저항을 증가시켜 발열체의 발열 효율을 떨어뜨릴 수 있다.
또한, 종래의 발열체는 적층 구조의 결합력을 높이고 두께를 줄이기 위해 다수의 발열체를 적층 가압하는 과정을 거친다. 이러한 적층 가압 공정의 별도 수행은 제조 공정을 복잡하게 하고 제조 원가도 증가시킬 수 있다.
본 발명은 노출 환경 차이에 따른 발열체의 차등 냉각으로 발열층에 열적 불균형이 발생하는 것을 상쇄시킬 수 있는 발열체를 제공하고자 한다.
본 발명은 전극층 표면에 이물질이 잔존하거나 전극층이 산화되는 것을 차단할 수 있는 발열체를 제공하고자 한다.
또한, 본 발명은 발열체를 적층 가압(압착)하는 공정을 제외함으로써 공정 축소, 공정 용이, 원가 절감 등을 도모할 수 있는 발열체를 제공하고자 한다.
이러한 목적을 달성하기 위한 본 발명의 발열체는 기재층, 전극층, 발열층 등을 포함할 수 있다.
전극층은 기재층에 이격 형성될 수 있다.

도 2a,2b는 본 발명에 따른 일 형태의 발열체를 제조하는 과정을 도시하는 공정 사시/단면도이다.
도 3은 본 발명에 따른 다른 형태의 발열체의 단면도 및 평면도이다.
도 4는 본 발명에 따른 또다른 형태의 발열체의 단면도 및 평면도이다.
이하, 첨부도면을 참조하여 본 발명을 상세히 설명한다.
도 1은 본 발명에 따른 일 형태의 발열체의 단면도 및 평면도이다.
도 1에 도시한 바와 같이, 본 발명에 따른 일 형태의 발열체는 기재층(110), 전극층(120), 발열층(130) 등을 포함할 수 있다.
기재층(110)은 발열체의 기재로서, 예를 들어 시클로올레핀폴리머(cyclo-olefin polymer: COP), 폴리카보네이트, 폴리에틸렌테레프탈레이트(PET), 폴리메틸메타크릴레이트, 폴리이미드, 폴리에틸렌나프탈레이트, 폴리에테르설폰 등의 절연물로 구성할 수 있다.
전극층(120)은 기재층(110)에 이격되어 형성될 수 있다. 전극층(120)은 도전성 재질, 예를 들어 은(Ag), 금(Au), 구리(Cu), 니켈(Ni), 백금(Pt), 팔라듐(Pd), 알루미늄(Al) 등으로 구성할 수 있다. 전극층(120)은 박막 필름 형상으로 구성할 수 있다. 이를 위해서, 전극층(120)은 테이프(tape) 형태의 박막 도전 금속을 라미네이트(laminate) 방식으로 기재층(110) 상에 부착하거나 도전성 재질을 포함하는 페이스트 잉크로 실크 스크린, 그라비아 옵셋, 임프린팅 등을 통하여 인쇄할 수 있다.
전극층(120)은, 발열체를 2,000mm 폭으로 구성하는 경우(기재층(110)의 폭을 2,000mm로 형성하는 경우와 동일할 수 있고, 2,000mm 폭은 발열체의 예시 크기임), 각각 5 초과 997.5 ㎜ 미만의 폭으로 형성할 수 있다.
전극층(120)의 폭이 5mm 이하이면, 발열층(130) 또는 인출선과의 전기적 접속이 불량될 수 있다. 특히, 전극층(120)의 폭이 5mm 이하이면, 전극층(120)을 테이프 형태로 기재층(110)에 라미네이트하는 경우에 전극층(120)이 끊어지거나 뒤틀릴 수 있다.
한편, 전극층(120)의 폭이 997.5mm 이상이면, 전극층(120) 사이의 간격이 5mm 이내로 좁아져서 전극층(120) 사이에 쇼트(shortage)가 발생할 수 있다. 또한, 전극층(120)의 폭이 997.5mm 이상이면, 발열 효율에 비해 전극층(120)의 비용이 지나치게 높아질 수 있다.
발열층(130)은 이격된 전극층(120)을 전기적으로 연결하면서 전극층(120)의 이격 공간과 상면 일부에 형성될 수 있다.
발열층(130)은 전기가 인가될 때 열을 발생할 수 있는 재질, 예를 들어 탄소나노튜브(CNT), 카본 블랙, 그래핀, 도전금속 나노와이어, 도전 산화물(ITO 등) 등으로 구성할 수 있다.
발열층(130)은 상면의 중앙 영역에 함몰부(R)를 구비할 수 있다. 함몰부(R)는 발열층(130)의 발열 체적을 조절함으로써, 발열체의 차등 냉각에 따른 발열층(130)의 열적 불균형을 상쇄 또는 차단할 수 있다.
함몰부(R)은 길이방향을 따라 형성되는 일정 폭을 갖는 라인 형태로 구성할 수 있다.
함몰부(R)는 폭방향 중심선에 대해 폭방향으로 대칭되게 형성할 수 있다. 이를 통해, 발열층(130)에서 발생하는 열이 폭방향을 따라 동일한 변화를 야기하게 할 수 있다.
함몰부(R)는 전극층(120)의 이격 간격보다 작은 폭으로 구성할 수 있다. 이러한 폭 제한을 통해, 전극층(120) 영역에서 발열층(130)의 체적이 감소하는 것을 차단함으로써, 열의 불균형이 역 발생하는 것을 차단할 수 있다.
함몰부(R)는 함몰 하단이 전극층(120)의 상면보다 높게 위치하도록 구성할 수 있다. 이를 통해, 전극층(120)의 이격 공간에서 양측 전극층(120)이 터널링됨으로써 발열층(130)의 발열 효율이 떨어지는 것을 차단 내지 최소화할 수 있다.
발열층(130)은 함몰부(R) 형성을 통해 폭방향을 따라 체적이 동일해지도록 구성할 수 있다. 이를 통해, 발열층(130)에서 폭방향을 따라 동일한 양의 열이 발생되게 할 수 있다.
보호층은 발열층(130)을 보호하는 것으로 발열층(130)을 커버하는 형태로 구성할 수 있다. 보호층은 전기 전도도가 낮은 코팅용 또는 필름 재질이면 어떤 것이든 사용할 수 있는데, 예를 들어 경화성 프리폴리머, 경화성 폴리머, 가소성 폴리머에서 선택되는 하나 이상의 물질로 구성할 수 있다.
보호층은 필름화가 가능한 바니쉬(varnish) 타입의 재료를 사용할 수도 있다. 바니쉬 타입의 재료로는 폴리다이메틸실록산(PDMS: polydimethylsiloxane), 폴리오가노실록산(POS: polyorganosiloxane) 등의 폴리실리콘계 또는 폴리이미드계 또는 스판덱스 등의 폴리우레탄계 등이 있다. 이러한 바니쉬 타입의 재료들은 연성 절연물로서 발열체의 연신성을 높이고 다이나믹 폴딩 능력을 높일 수 있다.
인출선은 일측이 전극층(120)에 본딩 접속하고 타측은 전원(미도시)에 접속하여 외부로부터 전기를 전극층(120)에 공급할 수 있다.
도 2a,2b는 본 발명에 따른 일 형태의 발열체를 제조하는 과정을 도시하는 공정 사시/단면도이다.
먼저, 도 2a에 도시한 바와 같이, 본 발명에 따른 일 형태의 발열체를 제조하는 방법은, 기재층(110)을 준비하고, 그 위에 전극층(120)을 형성할 수 있다.
기재층(110)은 폴리에틸렌테레프탈레이트(polyethylene terephthalate: PET) 등을 재질로 하는 필름을 사용할 수 있다.
전극층(120)은 기재층(110)에 라미네이트 방식으로 이격시켜 형성할 수 있다. 전극층(120)의 라미네이트에는 박막 도전 테이프 등을 이용할 수 있다. 박막 도전 테이프는 필름 형태의 기재에 도전 금속을 박막 형태로 형성한 것일 수 있다. 이와 같이, 전극층(120)을 라미네이트(또는 테이핑) 방식으로 형성하면, 도전 금속의 코팅, 식각 등의 공정에서 발생할 수 있는 전극층 상의 이물질 잔존이나 전극층 산화를 차단할 수 있다.
도 2a의 단계에서, 기재층(110)에 전극층(120)을 형성할 때, 롤투롤(Roll to Roll) 방식을 채택하면, 기재층(110)에 전극층(120)을 가압 결합할 수 있다. 그 결과, 발열체의 적층 가압(압착) 공정을 별도 수행할 필요가 없다. 또한, 롤투롤 방식은 공정을 단순화하고 공정 속도를 높일 수 있어, 원가 절감도 달성할 수 있다.
다음으로, 도 2b와 같이, 전극층(120)의 이격 공간과 상면 일부에 발열층(130)을 형성할 수 있다.
발열층(130)은 코팅, 인쇄 등의 방식으로 형성할 수 있는데, 공정 간소화, 별도의 가압 공정 생략 등을 위해서는 롤투롤 코팅 방식으로 형성하는 것이 바람직할 수 있다.
도 2b에서, 발열층(130)의 중앙 영역에 라인 형태의 함몰부(R)를 형성할 수 있다. 함몰부(R)는 발열층을 코팅한 후 별도의 압착 공정 등을 통해 형성할 수 있다.
스크린 인쇄는 함몰부(R)의 메쉬를 촘촘히 하여 코팅 두께를 조절할 수 있다. 그라비아 인쇄는 함몰부(R)의 옵셋 패턴의 깊이를 낮게 할 수 있다. 또한, 코팅 방식에서는 함몰부(R) 이외의 부분을 추가 코팅하여 두께를 조절할 수도 있다.
발열층(130)에 보호층을 형성하는 단계를 추가로 수행할 수 있다. 보호층은 발열층(130)을 전기, 물리, 화학적으로 보호할 수 있다.
보호층은 코팅, 인쇄, 라미네이트(테이핑) 등의 방식으로 형성할 수 있는데, 공정 간소화, 별도의 가압 공정 생략 등을 위해서 롤투롤 라미네이트(테이핑) 또는 코팅 방식으로 형성하는 것이 바람직할 수 있다.
보호층을 형성한 발열체가 벌크 형태이면, 원하는 크기로 절단하여 개별 발열체를 형성할 수 있다.
노출된 전극층(120)에 인출선을 연결하는 단계를 추가로 수행할 수 있다. 인출선은 일측이 전극층(120)의 상측 노출면에 본딩되고 타측은 전원(미도시)에 연결될 수 있다.
도 3은 본 발명에 따른 다른 형태의 발열체의 단면도 및 평면도이다.
도 3에 도시한 바와 같이, 본 발명에 따른 다른 형태의 발열체는 기재층(110), 전극층(120), 발열층(130) 등을 포함할 수 있다.
기재층(110) 및 전극층(120)은 위에서 설명한 기재층(110) 및 전극층(120)과 동일하므로, 이들에 대한 상세한 설명은 위의 관련 설명으로 갈음한다.
다른 형태의 발열체에서, 발열층(130)은 제1 관통부(H1)를 구비할 수 있다.
제1 관통부(H1)는 발열층(130)의 폭방향 중앙 영역에 다수를 형성할 수 있다. 제1 관통부(H1)는 폭방향 중앙 영역에서 발열층(130)의 체적을 감소시킴으로써 중앙 영역보다 외측 영역에서 더 많은 열을 발생시킬 수 있다. 이를 통해, 외측 영역에서 과냉각이 발생하는 노출 환경에서 발열체의 열적 불균형을 상쇄 내지 차단할 수 있다.
제1 관통부(H1)는 섬(island) 형태로 이격 배열할 수 있다. 이 경우, 제1 관통부(H1)는 폭방향으로 대칭되게 배열하여, 폭방향 중심선에서 폭방향 양측으로 가면서 체적 변화가 동일해지도록 구성하는 것이 바람직할 수 있다. 이를 통해, 제1 관통부(H1)는 폭방향 중심선에서 폭방향 양측으로 가면서 발생 열의 변화에 대칭성을 갖게 할 수 있다.
제1 관통부(H1)는 전극층(120)의 이격 간격 사이에 위치할 수 있다. 이를 통해, 제1 관통부(H1)의 관통 깊이를 최대로 할 수 있고, 그 결과 발열층(130)의 체적 변화 효과를 최대화할 수 있다.
도 3에서, 제1 관통부(H1)는 발열층(130)에 형성하는 것이 바람직하나, 공정 편의를 위해 기재층(110)까지 관통되게 형성할 수도 있다. 이 경우, 제1 관통부(H1)는 기재층(110), 전극층(120), 발열층(130)을 모두 형성한 후, 발열층(130)과 기재층(110)을 일괄 타공하는 방식으로 형성할 수 있다.
도 3에서, 발열층(130)의 상면에 함몰부를 형성하는 것으로 도시하고 있으나, 함몰부를 구비하지 않을 수 있다.
도 4는 본 발명에 따른 또다른 형태의 발열체의 단면도 및 평면도이다.
도 4에 도시한 바와 같이, 본 발명에 따른 또다른 형태의 발열체는 기재층(110), 전극층(120), 발열층(130) 등을 포함할 수 있다.
기재층(110) 및 전극층(120)은 위에서 설명한 기재층(110) 및 전극층(120)과 동일하므로, 이들에 대한 상세한 설명은 위의 관련 설명으로 갈음한다.
또다른 형태의 발열체에서, 발열층(130)은 제2 관통부(H2)를 구비할 수 있다.
제2 관통부(H2)는 발열층(130)의 폭방향 외측 영역, 예를 들어 전극층(120) 영역에 다수를 형성할 수 있고, 섬(island) 형태로 이격 배열할 수 있다.
제2 관통부(H2)는 폭방향 외측 영역에서 발열층(130)의 체적을 감소시킴으로써 외측 영역보다 중앙 영역에서 더 많은 열을 발생시킬 수 있다. 이를 통해, 중앙 영역에서 과냉각이 발생하는 노출 환경에서 발열체의 열적 불균형을 상쇄 내지 차단할 수 있다.
제2 관통부(H2)는 폭방향으로 대칭되게 배열하여, 폭방향 중심선에서 폭방향 양측으로 가면서 체적 변화가 동일해지도록 구성하는 것이 바람직할 수 있다. 이를 통해, 제2 관통부(H2)는 폭방향 중심선에서 폭방향 양측 단부로 가면서 발생 열의 변화에 대칭성을 갖게 할 수 있다.
제2 관통부(H2)는 발열층(130)에 형성하는 것이 바람직하다. 다만, 공정 편의를 위해 전극층(120) 및 기재층(110)까지 관통되게 형성할 수도 있다. 이 경우, 제2 관통부(H2)는 기재층(110), 전극층(120), 발열층(130)을 모두 형성한 후, 이들을 일괄 타공하는 방식으로 형성할 수 있다.
도 4에서, 발열층(130)의 상면에 함몰부를 형성하는 것으로 도시하고 있으나, 함몰부를 구비하지 않을 수 있다.
이상, 본 발명을 실시예로서 설명하였는데, 이들은 본 발명을 예증하기 위한 것이다. 통상의 기술자라면 이러한 실시예를 다른 형태로 변형하거나 수정할 수 있을 것이다. 그러나, 본 발명의 권리범위는 아래의 특허청구범위에 의해 정해지므로, 그러한 변형이나 수정은 본 발명의 권리범위에 포함되는 것으로 해석될 수 있다.

  1. 기재층;
    상기 기재층에 이격 형성되는 전극층;
    상기 전극층의 이격 공간 및 상면 일부에 형성되고, 상면 중앙 영역에 함몰부를 구비하는 발열층을 포함하는, 발열체.
  2. 제1항에 있어서, 상기 함몰부는
    일정 폭을 갖는 라인 형태로 구성되는, 발열체.
  3. 제2항에 있어서, 상기 함몰부는
    폭방향으로 대칭되는, 발열체.
  4. 제2항에 있어서, 상기 함몰부는
    상기 전극층의 이격 간격보다 작은 폭을 갖는, 발열체.
  5. 제2항에 있어서, 상기 함몰부는
    함몰 하단이 상기 전극층의 상면보다 높게 위치하는, 발열체.
  6. 제1항에 있어서, 상기 발열층은
