Mg-Ba-Al系複合酸化物は、例えば、塩基を含む水溶液に、Ba塩、Mg塩及びAl塩を含む水溶液を添加し、Ba、Mg及びAlを含む沈殿物を形成し、得られた沈殿物を必要に応じて乾燥した後、焼成することにより製造することができる。焼成物は必要に応じて粉砕してもよい。粉砕は、例えば、乳鉢、ハンマーミル、ボールミル、ビーズミル、ジェットミル、ローラーミル等を使用して、乾式又は湿式にて行うことができる。Ba塩、Mg塩及びAl塩としては、例えば、硝酸塩、酢酸塩等の水溶性塩が挙げられる。塩基としては、例えば、炭酸アンモニウム、炭酸水素アンモニウム等が挙げられる。乾燥温度は、例えば60℃以上120℃以下であり、乾燥時間は、例えば0.5時間以上3時間以下である。焼成温度は、例えば900℃以上1400℃以下であり、焼成時間は、例えば0.5時間以上4時間以下である。焼成は、例えば、大気雰囲気下で行うことができる。
本発明の排ガス浄化用触媒組成物は、Rh(ロジウム元素)を含む。Rhは、触媒活性成分として機能し得る形態、例えば、金属Rh、Rhを含む合金、Rhを含む化合物(例えば、Rhの酸化物)等の形態で本発明の排ガス浄化用触媒組成物に含まれる。排ガス浄化性能を高める観点から、金属Rh、Rhを含む合金、Rhを含む化合物等の触媒活性成分は、粒子状であることが好ましい。
本発明の排ガス浄化用触媒組成物は、Mg-Ba-Al系複合酸化物以外の無機酸化物(以下「その他の無機酸化物」という。)を含んでいてもよい。
本発明の排ガス浄化用触媒組成物は、例えば、Rh塩含有溶液と、Mg-Ba-Al系複合酸化物と、必要に応じてその他の成分(例えば、Mg-Ba-Al系複合酸化物以外の無機酸化物等)とを混合した後、乾燥し、焼成することにより製造することができる。焼成物は、必要に応じて粉砕してもよい。粉砕は、例えば、乳鉢、ハンマーミル、ボールミル、ビーズミル、ジェットミル、ローラーミル等を使用して、乾式又は湿式にて行うことができる。Rh塩としては、例えば、硝酸塩、アンミン錯体塩、塩化物等が挙げられる。Rh塩含有溶液の溶媒は、通常、水(例えば、イオン交換水等)である。Rh塩含有溶液は、水以外の1種又は2種以上の溶媒を含有してもよい。水以外の溶媒としては、例えば、アルコール、アセトン、ジメチルスルホキシド、ジメチルホルムアミド等の有機溶媒が挙げられる。乾燥温度は、例えば60℃以上120℃以下であり、乾燥時間は、例えば0.5時間以上2時間以下である。焼成温度は、例えば400℃以上700℃以下であり、焼成時間は、例えば0.5時間以上3時間以下である。焼成は、例えば、大気雰囲気下で行うことができる。
以下、本発明の排ガス浄化用触媒について説明する。
本発明の排ガス浄化用触媒は、基材を備える。基材は、排ガス浄化用触媒の基材として一般的に使用されている基材から適宜選択することができる。基材としては、例えば、ウォールフロー型基材、フロースルー型基材等が挙げられる。
本発明の排ガス浄化用触媒は、基材上に設けられた第1触媒層を備える。第1触媒層は、基材上に直接設けられていてもよいし、他の層(例えば、後述する第2触媒層)を介して基材上に設けられていてもよい。
本発明の排ガス浄化用触媒は、基材上に設けられた第2触媒層を備えていてもよい。第2触媒層は、基材上に直接設けられていてもよいし、他の層を介して基材上に設けられていてもよい。
以下、図1~4に基づいて、本発明の第1実施形態に係る排ガス浄化用触媒1Aについて説明する。
以下、図5に基づいて、本発明の第2実施形態に係る排ガス浄化用触媒1Bについて説明する。排ガス浄化用触媒1Bにおいて、排ガス浄化用触媒1Aと同一の部材は、排ガス浄化用触媒1Aと同一の符号で示されている。以下で別段記載する場合を除き、排ガス浄化用触媒1Aに関する上記説明は、排ガス浄化用触媒1Bにも適用される。
基材10に、一部のセル13の排ガス流出側の端部を封止する第1封止部14、及び、残りのセル13の排ガス流入側の端部を封止する第2封止部15が設けられており、これにより、基材10に、排ガス流入側の端部が開口しており、排ガス流出側の端部が第1封止部14で閉塞されている流入側セル13a、及び、排ガス流入側の端部が第2封止部15で閉塞されており、排ガス流出側の端部が開口している流出側セル13bが形成されている点、並びに、
基材10の隔壁部12の流出側セル13b側に第2触媒層30が設けられており、基材10の隔壁部12の流入側セル13a側に第1触媒層20が設けられている点
で、排ガス浄化用触媒1Aと相違する。
(1)Mg-Ba-Al系又はMg-Al系複合酸化物粉末の製造
実施例1~4では、Mg-Ba-Al系複合酸化物粉末を製造し、比較例1~2では、Mg-Al系複合酸化物粉末を製造した。
Mg-Ba-Al系又はMg-Al系複合酸化物粉末のD50は、7μmであった。D50の測定は、レーザー回折散乱式粒度分布測定装置自動試料供給機(マイクロトラック・ベル社製「Microtorac SDC」)を使用して、Mg-Ba-Al系又はMg-Al系複合酸化物粉末を水性分散媒(例えば純水)に投入し、26mL/secの流速中、40Wの超音波を360秒間照射した後、レーザー回折散乱式粒度分布測定装置(マイクロトラック・ベル社製「マイクロトラックMT3300EXII」)を使用して行った。D50の測定は、粒子屈折率:1.5、粒子形状:「真球形」、溶媒屈折率:1.3、「セットゼロ」:30秒、測定時間:30秒の条件で、2回行い、得られた測定値の平均値をMg-Ba-Al系又はMg-Al系複合酸化物粉末のD50とした。
Mg-Ba-Al系又はMg-Al系複合酸化物粉末の比表面積を表1に示す。比表面積の測定は、比表面積計QUADRASORB SI(Quantachrome社製)を用いて、BET1点法にて測定した。測定の際に使用するガスは、窒素ガスとした。BET1点法は、JIS R1626「ファインセラミック粉体の気体吸着BET法による比表面積測定方法」の「6.2流動法」における「(3.5)一点法」に従って行った。
Mg-Ba-Al系又はMg-Al系複合酸化物粉末のX線回折スペクトルを、X線回折装置(型番:MiniFlex600、株式会社リガク製)を使用して、X線源:CuKα、操作軸:2θ/θ、測定方法:連続、計数単位:cps、開始角度:5°、終了角度:85°、サンプリング幅:0.02°、スキャンスピード:7°/分、電圧:15kV、電流:100mAの条件で測定した。2θ=37±0.5°の位置に存在するスピネル型結晶相由来ピーク強度Isに対する、2θ=35.1±0.1°の位置に存在するαアルミナ相由来ピーク強度Icの強度比Ic/Isが2以下である場合、Mg-Ba-Al系又はMg-Al系複合酸化物の分相が生じていないと評価し、強度比Ic/Isが2を超える場合、Mg-Ba-Al系又はMg-Al系複合酸化物の分相が生じていると評価した。結果を表1に示す。
硝酸ロジウム水溶液に、アルミナ粉末、Ce-Zr系複合酸化物粉末及び上記(1)で製造されたMg-Ba-Al系又はMg-Al系複合酸化物粉末を添加して混合し、第1スラリーを製造した。第1スラリー中の各成分の量は、Rh量、アルミナ量、Ce-Zr系複合酸化物量及びMg-Ba-Al系又はMg-Al系複合酸化物量が、第1スラリーの乾燥及び焼成によって形成される第1触媒層の質量を基準として、それぞれ、2質量%、41質量%、41質量%及び16質量%となるように調整した。
硝酸パラジウム水溶液に、アルミナ粉末及びCe-Zr系複合酸化物粉末を添加して混合し、第2スラリーを製造した。第2スラリー中の各成分の量は、Pd量、アルミナ量及びCe-Zr系複合酸化物量が、第2スラリーの乾燥及び焼成によって形成される第2触媒層の質量を基準として、それぞれ、5質量%、48質量%及び47質量%となるように調整した。
第2スラリーに、ハニカム基材(材質:コージェライト、直径:118.4mm、軸方向長さ:91mm、セル密度:600セル/インチ2、体積:1L)を浸漬した後、70℃で1時間乾燥した。乾燥後、450℃で1時間焼成し、第2触媒層をハニカム基材上に形成した。ハニカム基材の単位体積当たりの第2触媒層の質量は、115g/Lであった。ハニカム基材の単位体積当たりの第2触媒層中のPdの質量は、5g/Lであった。ハニカム基材の単位体積当たりの第2触媒層中のアルミナ及びCe-Zr系複合酸化物の合計質量は、110g/Lであった。
上記(4)で製造された排ガス浄化用触媒を15mLにコアリングし、1000℃×25時間、10体積%H2O雰囲気下、下記FCモードにて熱耐久試験を行った。
FCモード:下記組成のモデルガス 3L/minと空気 3L/minとを、所定時間毎に交互に流した。
モデルガス流量:C3H6 6mL/min、O2 71mL/min、N2 2923mL/min(計3L/min)とした。
10体積%H2Oは、水入りタンクより気化させ、水蒸気としてモデルガス又は空気に混入させた。温度により飽和水蒸気圧を調整し、上記体積%の水蒸気量とした。
上記(5)の熱耐久試験後の排ガス浄化用触媒を所定治具内に固定して排気管に搭載し、ハニカムの中央に熱電対を差し込んだ。この排気管をエンジンにセットし、熱電対の温度が750℃±20℃になるようにエンジン回転数/トルク等を調整した。このとき、A/F(空気/燃料)は14と15を一定時間ずつ繰り返すサイクル試験とし、リン被毒を促進するため、エンジンオイルを6mL/時間ずつ触媒の上流に添加し、耐久試験時間を150時間とした。
リン被毒耐久試験後、排ガス浄化用触媒を評価装置に充填し、排気モデルガス(CO:0.50%,H2:0.17%,O2:0.50%,NO:500ppm,C3H6:1200ppm,CO2:14%,H2O:10%,N2:残部)を空間速度100000/hで流通させながら、20℃/分の昇温温度で500℃まで昇温し、炭化水素(THC)の浄化率を連続的に測定し、炭化水素(THC)の浄化率が50%に達する温度(ライトオフ温度T50)(℃)を求めた。ライトオフ温度T50は、昇温時について求めた。結果を表1に示す。
Claims (9)
- Rhと、Mg、Ba及びAlを含む複合酸化物とを含む排ガス浄化用触媒組成物であって、
前記複合酸化物が、スピネル型結晶構造を有し、
前記複合酸化物におけるAl含有量に対するMg含有量の比が、モル比で、0.010以上0.25以下である、排ガス浄化用触媒組成物。 - 前記複合酸化物におけるAl含有量に対するBa含有量の比が、モル比で、0.0010以上0.10以下である、請求項1に記載の排ガス浄化用触媒組成物。
- 前記複合酸化物におけるMg含有量に対するBa含有量の比が、モル比で、0.010以上1.0以下である、請求項1又は2に記載の排ガス浄化用触媒組成物。
- 前記排ガス浄化用触媒組成物が、前記複合酸化物以外の無機酸化物を前記複合酸化物よりも多い量で含む、請求項1~3のいずれか一項に記載の排ガス浄化用触媒組成物。
- 基材と、前記基材上に設けられた第1触媒層とを備える排ガス浄化用触媒であって、
前記第1触媒層が、Rhと、Mg、Ba及びAlを含む複合酸化物とを含み、
前記複合酸化物が、スピネル型結晶構造を有し、
前記複合酸化物におけるAl含有量に対するMg含有量の比が、モル比で、0.010以上0.25以下である、排ガス浄化用触媒。 - 前記排ガス浄化用触媒が、前記基材上に設けられた第2触媒層をさらに備え、
前記第2触媒層が、Pd又はPtを含み、
前記第1触媒層が、前記第2触媒層の上側又は上流側に設けられている、請求項5に記載の排ガス浄化用触媒。 - 前記複合酸化物におけるAl含有量に対するBa含有量の比が、モル比で、0.0010以上0.10以下である、請求項5又は6に記載の排ガス浄化用触媒。
- 前記複合酸化物におけるMg含有量に対するBa含有量の比が、モル比で、0.010以上1.0以下である、請求項5~7のいずれか一項に記載の排ガス浄化用触媒。
- 前記第1触媒層が、前記複合酸化物以外の無機酸化物を前記複合酸化物よりも多い量で含む、請求項5~8のいずれか一項に記載の排ガス浄化用触媒。
