Abstract
Description
本発明は、また、CF-SMCの製造に好適に用い得る炭素繊維マット堆積装置と、それを含むSMC製造装置に関する。
本願は、2021年2月16日に、日本に出願された特願2021-022590号に基づき優先権を主張し、その内容をここに援用する。
CFRP製品の生産効率化を図るために、炭素繊維からなる補強材を予めマトリックス樹脂で含浸させた中間材料、すなわち炭素繊維プリプレグの開発が行われている。
CF-SMCは炭素繊維プリプレグの一種であり、その製造工程では、連続炭素繊維束(continuous carbon fiber bundle)をチョッパーに供給して切断することにより生じるチョップド炭素繊維束(chopped carbon fiber bundle)から、炭素繊維マットが形成される。
走行するキャリアフィルム上に繊維目付の均一な炭素繊維マットを堆積させるための技法が検討されている(特許文献1、特許文献2)。
本明細書中には、本発明の各実施形態により解決され得る課題が明示的または黙示的に開示されている場合がある。
[1](i)キャリアフィルムをロールから引き出して、その幅方向が水平に維持されるように走行させること、(ii)水平でかつ前記キャリアフィルムの走行方向に垂直な方向をT方向としたとき、前記T方向に平行な回転軸を有するカッターロールを備えるチョッパーに、複数本の連続炭素繊維束を互いに平行に並べて供給し、その各々を前記チョッパーで5mm~60mmの範囲内の所定長さに切断すること、(iii)前記切断により生じるチョップド炭素繊維束を、前記チョッパーの下に配置された下記の断片化処理装置Aで断片化処理したうえで前記キャリアフィルム上に落下させて炭素繊維マットを堆積させること、(iv)前記炭素繊維マットを熱硬化性樹脂組成物で含浸させること、および、(v)T方向に垂直な下部パーティションを前記断片化処理装置の下に配置すること、を含むシートモールディングコンパウンドの製造方法:断片化処理装置Aは、前記T方向と直交する方向に並べられた、それぞれが前記T方向に平行な回転軸を有する第一ピンロールと第二ピンロールを有し、前記第一ピンロールは前記第二ピンロールに面する側でピンが上から下に向かって動くように回転駆動され、前記第二ピンロールは前記第一ピンロールに面する側でピンが上から下に向かって動くように回転駆動される、断片化処理装置である。
[2]前記第一ピンロールの最大半径と前記第二ピンロールの最大半径の和が前記第一ピンロールと前記第二ピンロールの回転軸間距離よりも大きい、[1]に記載の製造方法。
[3]前記第一ピンロールおよび前記第二ピンロールの各々において、シリンダーの半径が最大半径の半分以上である、[1]または[2]に記載の製造方法。

本発明の一実施形態は、次の(i)~(v)を含むSMC製造方法に関する。
(i)キャリアフィルムをロールから引き出して、その幅方向が水平に維持されるように走行させること。
(ii)水平でかつ前記キャリアフィルムの走行方向に垂直な方向をT方向としたとき、前記T方向に平行な回転軸を有するカッターロールを備えるチョッパーに、複数本の連続炭素繊維束を互いに平行に並べて供給し、その各々を前記チョッパーで5mm~60mmの範囲内の所定長さに切断すること。
(iii)前記切断により生じるチョップド炭素繊維束を、前記チョッパーの下に配置された下記の断片化処理装置Aで断片化処理したうえで前記キャリアフィルム上に落下させて炭素繊維マットを堆積させること:断片化処理装置Aは、前記T方向と直交する方向に並べられた、それぞれが前記T方向に平行な回転軸を有する第一ピンロールと第二ピンロールを有し、前記第一ピンロールは前記第二ピンロールに面する側でピンが上から下に向かって動くように回転駆動され、前記第二ピンロールは前記第一ピンロールに面する側でピンが上から下に向かって動くように回転駆動される、断片化処理装置である。
(iv)前記炭素繊維マットを熱硬化性樹脂組成物で含浸させること。
(v)T方向に垂直な下部パーティションを前記断片化処理装置の下に配置すること。
以下、具体例に即して、本実施形態に係るSMC製造方法の詳細を説明する。
本実施形態に係るSMC製造方法に用いる連続炭素繊維束は、好ましくはPAN(ポリアクリロニトリル)系炭素繊維フィラメントからなり、束当たりのフィラメント数は、限定するものではないが、例えば3K~100Kである。ここで、NKはN×1000を意味する。従って、3K~100Kは、言い換えれば、3000~100000である。
図1および図2では、扁平な形状を有する連続炭素繊維束10が、スリットを入れることによって、5本のサブ束11に部分的スプリットされている。便宜のために、繊維束の繊維方向(長手方向)をx方向、幅方向をy方向、厚さ方向をz方向とすると、図1は連続炭素繊維束10をz方向から見た平面図であり、図2は連続炭素繊維束10のx方向に垂直な断面(yz平面で切断したときの断面)を示している。
第一スリット列AS1は、x方向に並んだ複数の第一スリットS1からなる。
第二スリット列AS2は、x方向に並んだ複数の第二スリットS2からなる。
第三スリット列AS3は、x方向に並んだ複数の第三スリットS3からなる。
第四スリット列AS4は、x方向に並んだ複数の第四スリットS4からなる。
スリット長LSとスリット間ギャップ長LGの和に対するスリット長LSの比LS/(LS+LG)は通常90%以上、好ましくは95%以上であり、例えば99%であってもよい。従って、連続炭素繊維束10は、図2に示すように、殆どの部分で5本のサブ束11にスプリットされている。
第一スリット列AS1、第二スリット列AS2、第三スリット列AS3および第四スリット列AS4のy方向の位置は、5本のサブ束11の幅が概ね同じとなるように設定されている。例えば、連続炭素繊維束10のフィラメント数が15Kのとき、各サブ束11のフィラメント数は3K±0.5Kである。
スリット長LSは、例えば、25mm超50mm以下、50mm超100mm以下、100mm超200mm以下、200mm超500mm以下、500mm超1000mm以下、1000mm超1500mm以下、1500mm超2000mm以下、2000mm超3000mm以下などであり得る。
スリット間ギャップ長LGは、限定するものではないが、例えば1~10mmであり得る。
スリット間ギャップGSのx方向位置は、図1に示す例のように全てのスリット列の間で一致させることが好ましいが、必須ではない。
連続炭素繊維束10のスプリットにより形成されるサブ束のフィラメント数は、形成するサブ束の本数に関係なく、好ましくは15K以下、より好ましくは10K以下、更に好ましくは5K以下であり、4K以下、更には3K以下であってもよい。サブ束のフィラメント数は、限定するものではないが、0.5Kより多いことが好ましい。
本実施形態のSMC製造方法を用いてSMCを製造するときに好ましく用い得るSMC製造装置の概念図を、図3に示す。
図3を参照すると、SMC製造装置100は、第一塗工機110、第二塗工機120、チョッパー130、断片化処理装置140、下部パーティション150および含浸機160を有する。
異なるロールから引き出される第一キャリアフィルム41および第二キャリアフィルム42の幅方向は、いずれも常に水平に維持される。
第一塗工機110は、第一キャリアフィルム41に第一樹脂ペースト51を塗布して第一樹脂ペースト層51Lを形成するために用いられる。
第二塗工機120は、第二キャリアフィルム42に第二樹脂ペースト52を塗布して第二樹脂ペースト層52Lを形成するために用いられる。
カッターロール131、受けロール132およびガイドロール133の回転軸は、いずれもT方向に平行である。
T方向は、水平であり、かつ第一キャリアフィルム41の走行方向に垂直な方向である。図3においてはT方向が紙面に垂直である。チョッパー130の下方を走行する第一キャリアフィルム41の幅方向もT方向に平行である。
複数本の連続炭素繊維束10を互いに平行に並べ、カッターロール131の回転軸に交わる方向からチョッパー130に供給すると、その各々から一定の繊維長を有するチョップド炭素繊維束20が次々と切り出される。
第一ピンロール141と第二ピンロール142は、T方向と直交する方向に並べられている。
図5に示す例では、断片化処理装置140がカバー143と、その内側に配置された誘導板144とを備えているが、必須ではない。
シリンダー141aとピン141bはどちらも剛体であり、例えば金属材料で形成される。金属材料の例には、鉄鋼、ステンレス鋼およびアルミニウム合金が含まれるが、これらに限定されない。
シリンダー141aの直径は、限定するものではないが、例えば60mm~150mmであり得る。
ピン141bの直径は、限定するものではないが、例えば1mm~5mmであり得る。
ピン141bの長さLP1、つまり、ピンの先端から根元までの距離は、限定するものではないが、例えば10mm~50mmであり得る。
例えば、図6に示す第一ピンロール141の場合、シリンダー141aの周面を平面展開すると、図7に示すように、一辺が軸方向と平行となるように平面充填する正三角形(破線で表示)の各頂点にピン141bが配置されている。この正三角形の一辺の長さが例えば5mmであるとき、図7に示すピン141bの配置は、軸方向に2.5mmおよび周方向に約4.3mmずらしたときに元の配置と重なる。
様々なステンレス鋼のうち、クロム・ニッケル系ステンレス鋼に属するオーステナイト系ステンレス鋼(代表的鋼種は日本産業規格のSUS304のような18Cr-8Niステンレス鋼)は磁性を有さない。
一方、クロム・ニッケル系ステンレス鋼に属するオーステナイト・フェライト系ステンレス鋼(代表的鋼種は日本産業規格のSUS329J1やSUS329J4L)や、クロム系ステンレス鋼に属するフェライト系ステンレス鋼(代表的鋼種は日本産業規格のSUS430のような18Crステンレス鋼)およびマルテンサイト系ステンレス鋼(代表的鋼種は日本産業規格のSUS410のような13Crステンレス鋼)や、析出硬化系ステンレス鋼(代表的鋼種は日本産業規格のSUS630やSUS631)は、磁性体である。
限定するものではないが、断片化処理装置140の設計、製造および保守のコストを下げるためには、軸方向長、最大半径、シリンダー径、ピンの形状、寸法、本数および配置、並びに、シリンダーおよびピンの材料を含め、できる限り多くの項目で第一ピンロール141と第二ピンロール142の設計および仕様を一致させることが好ましい。
第一ピンロール141の最大半径rM1と第二ピンロール142のシリンダー半径rC2の和と、第一ピンロール141のシリンダー半径rC1と第二ピンロールの最大半径rM2の和は、どちらも、2つのピンローラーの回転軸間距離d12より小さい。
第一ピンロール141と第二ピンロール142の両方を回転させることは、これら2つのピンロールの間にチョップド炭素繊維束20が詰まらないようにするうえで有利である。
第一ピンロール141と第二ピンロール142の回転速度は、独立に制御可能であり得る。
好ましい例では、断片化処理の効率が著しく低下しない範囲内で、発生する気流ができるだけ弱くなるように、第一ピンロールおよび第二ピンロールにおける、ピンの長さ、シリンダー表面におけるピンの密度、および、周速が調整される。
図9(a)に示すように、1つ以上の下部パーティション150によって断片化処理装置140の下方の空間をT方向に沿って複数の領域に区画したとき、この空間内におけるチョップド炭素繊維束20のT方向の移動は、それぞれの領域内に制限される。その結果、複数本の連続炭素繊維束10を、カッターロール131の軸方向長さ当たり切断本数が一定となるようにチョッパー130に供給したときに、第一キャリアフィルム41上に落下する単位時間当たりのチョップド炭素繊維束20の量をT方向に沿って均一化することができる。その結果、第一キャリアフィルム41上に堆積する炭素繊維マット30の目付が、T方向に沿って均一となる。
それに対し、下部パーティション150を配置しない場合には、断片化処理装置140の下方の空間におけるチョップド炭素繊維束20のT方向の移動が制限されないので、第一ピンロール141および第二ピンロール142の回転により生じる気流の影響により、図9(b)に模式的に示すように、第一キャリアフィルム41上に落下する単位時間当たりのチョップド炭素繊維束20の量がT方向に沿って大きく変動する。
下部パーティション150は、第一ピンロール141および第二ピンロール142の回転により生じる気流でばたつかない程度の強度を有することが望ましいが、厚過ぎることは望ましくない。例えば、金属板を下部パーティション150に用いるとき、その厚さは好ましくは5mm以下、より好ましくは3mm以下である。
第一に、下部パーティション150は、第一ピンロール141の回転軸を含む垂直平面と第二ピンロール142の回転軸を含む垂直平面の両方と交わるように、第一キャリアフィルム41の走行方向に沿って延びていることが好ましい。第一キャリアフィルム41上に落下するチョップド炭素繊維束20の多くが、これら2つの垂直平面に挟まれた領域を通って落下するからである。
ピンロールを回転させたときに、ピンロールのピン先端と下部パーティションの上縁とが好ましくは0.1cm以上、より好ましくは0.5cm以上、常に離れていることで、ピンロールと下部パーティションの間にチョップド炭素繊維束が挟まれて強いせん断力を受けることによる毛羽の発生や、ピンロールと下部パーティションの間にチョップド炭素繊維束が詰まることを、避けられる。
第一条件:第一ピンロールのシリンダー141aの周面からの距離dP1が、第一ピンロールのピン141bの長さLP1プラス3cm未満、好ましくはLP1プラス2cm未満、より好ましくはLP1プラス1.2cm未満である。
第二条件:第二ピンロールのシリンダー142aからの距離dP2が、第二ピンロールのピン141bの長さLP2プラス3cm未満、好ましくはLP2プラス2cm未満、より好ましくはLP2プラス1.2cm未満である。
距離dP3は、下部パーティションの下縁150bと第一キャリアフィルム41上に堆積する炭素繊維マットの間に十分な隙間ができるように、例えば5cm以上とされ得る。
図10の例では、下部パーティション150の前縁(front edge)、すなわち第一キャリアフィルム41の走行方向側の縁と、下部パーティション150の後縁(rear edge)、すなわち第一キャリアフィルム41の走行方向とは反対方向側の縁が、いずれも直線的かつ垂直である。かかる構成は好ましくはあるが、必須ではない。
下部パーティション150をT方向に沿って複数枚並べるときのピッチPは、好ましくは20cm以下であり、より好ましくは15cm以下、更に好ましくは10cm以下であり、7.5cm以下、更には5cm以下であってもよい。
該ピッチPは、連続炭素繊維束10がチョッパー130で切断されて生じるチョップド炭素繊維束20の繊維長の2倍以上であることが好ましく、3倍以上であることがより好ましい。ピッチPをこのように設定することで、チョップド炭素繊維束が第一キャリアフィルム41上に堆積するときに、下部パーティション150に沿って配向し難くなる。
図24(a)~(c)に、水平断面の形状がそれぞれサイン波、三角波、台形波である波板を例示する。
波付けのピッチと高さは、例えば、チョップド炭素繊維束の繊維長と同程度とすることができるが、限定するものではない。これらは、波付け波形に応じて試行錯誤により最適化することができる。
図25に示す例では、複数の下部パーティション150が互いに平行であるが、かかる構成は必須ではない。複数の下部パーティション150の法線を水平面内においてT方向から傾斜させるにあたり、下部パーティション150同士を互いに平行にする必要はない。

ただし、式(1)において、d12は第一ピンロール141と第二ピンロール142の回転軸間距離であり、LFはチョップド炭素繊維束20の繊維長である。
係数aは、好ましくは1、より好ましくは2である。
チョップド炭素繊維束20が両端に有する切断面と繊維方向とがなす角度によっては、チョップド炭素繊維束20の長さがその繊維長を超え得るので、θの設定にあたってはこの点も考慮することが望ましい。
波付けの周期は、チョップド炭素繊維束20の長さに比べ十分に大きいことが望ましく、従って、チョップド炭素繊維束20の繊維長LFの2倍以上であることが好ましい。
囲い152は、第一キャリアフィルム41の走行方向に平行な2つの側壁152aと、T方向に平行な前壁152bおよび後壁152cとからなる。
図5に示す例のように、断片化処理装置140がカバー143を備える場合、囲い152の上部はカバー143ごと第一ピンロール141および第二ピンロール142を取り囲んでもよいし、あるいは、囲い152の上部が該カバー143と一体化して、第一ピンロール141および第二ピンロール142を取り囲んでもよい。
囲い152の2つの側壁152aの下縁から第一キャリアフィルム41の上面までの距離は、下部パーティションの下縁150bから第一キャリアフィルム41の上面までの距離と同等以下であることが好ましい。
下部パーティション150は、囲いの前壁152bおよび後壁152cのそれぞれと隙間なくつながっていてもよい。
波付けのピッチと高さは、例えば、チョップド炭素繊維束の繊維長と同程度とすることができるが、限定されるものではない。
変形例として、第一キャリアフィルム41上に形成される炭素繊維マット30のT方向の幅を規制する機能が失われないよう、各側壁152aの全部または一部だけを残して、囲い152の他の部分を取り払ってもよい。この変形には、下部パーティション150に生じた不具合の検知および修繕が容易になる他、下部パーティションに付着した綿状の繊維屑の除去が容易になるという利点がある。
図14の例では、下部パーティション150の上縁150aと上部パーティション154の下縁154bが、それぞれ両端に水平部を有しており、前者と後者が該水平部において互いに突き当たっている。かかる構成は好ましくはあるが、必須ではない。他の例において、下部パーティション150と上部パーティション154のT方向の位置は互いにずれていてもよい。
上部パーティション154の目的は、チョップド炭素繊維束20がチョッパー130から断片化処理装置140に向かって落下する間に、第一ピンロール141および第二ピンロール142の回転により生じる気流によってT方向に移動するのを防ぐことによって、第一キャリアフィルム41上に堆積する炭素繊維マットの目付のT方向の均一性を、下部パーティション150だけを用いた場合に比べて更に改善することにある。
第一に、上部パーティション154は、下部パーティション150と同じく、第一ピンロール141の回転軸を含む垂直平面と第二ピンロール142の回転軸を含む垂直平面の両方と交わるように、第一キャリアフィルム41の走行方向に沿って延びていることが好ましい。
ピンロールを回転させたときに、ピンロールのピン先端と上部パーティションの下縁とが好ましくは0.1cm以上、より好ましくは0.5cm以上、常に離れていることで、ピンロールと上部パーティションの間にチョップド炭素繊維束が挟まれて強いせん断力を受けることによる毛羽の発生や、ピンロールと上部パーティションの間にチョップド炭素繊維束が詰まることを、避けられる。
第三条件:第一ピンロールのシリンダー141aの周面からの距離dP1が、第一ピンロールのピン141bの長さLP1プラス3cm未満、好ましくはLP1プラス2cm未満、より好ましくはLP1プラス1.2cm未満である。
第四条件:第二ピンロールのシリンダー142aの周面からの距離dP2が、第二ピンロールのピン141bの長さLP2プラス3cm未満、好ましくはLP2プラス2cm未満、より好ましくはLP2プラス1.2cm未満である。
第五条件:カッターロール131の周面からの距離が3cmを超えず、好ましくは2cmを超えず、より好ましくは1cmを超えない。
第六条件:受けロール132の周面からの距離が3cmを超えず、好ましくは2cmを超えず、より好ましくは1cmを超えない。
変形例においては、下部パーティション150と上部パーティション154とを互いにつなげて一体型パーティションとしてもよい。
図14に示すように、コーム170は、第一ロッド170aがT方向に平行、第二ロッド170bがT方向に垂直となるように配置され、好ましくは、第二ロッド170bの自由端が固定端よりも第一キャリアフィルム41に近くなるように傾けられる。図14の例では、第二ロッド170bの固定端が自由端よりも第一キャリアフィルム41の走行方向の上流側に位置するが、反対であってもよい。
コーム170を用いることにより、第一キャリアフィルム41上に堆積するチョップド炭素繊維束の配向が、第一キャリアフィルム41の走行方向に偏ることを抑制できる。ただし、コーム170の使用は任意であり、必須ではない。
再び図3を参照すると、SMC製造装置100は、含浸機160の上流側に、第一キャリアフィルム41と第二キャリアフィルム42を徐々に近づけるための機構を有している。
該機構によって、第一キャリアフィルム41と第二キャリアフィルム42が貼り合わされて、積層体60が形成される。積層体60においては、第一キャリアフィルム41と第二キャリアフィルム42の間に、第一樹脂ペースト層51L、炭素繊維マット30および第二樹脂ペースト層52Lが挟まれる。この積層体60を、2つの搬送ベルトで上下から挟んで搬送するために、含浸機160は上下2つのベルト搬送機を備えるとともに、積層体60を搬送ベルトごと挟んで加圧するためのロールを備えている。
本実施形態のSMC製造方法を、前記1.2.で説明したSMC製造装置を用いる場合を例にして説明すると次の通りである。
まず、予め準備された繊維パッケージから、連続炭素繊維束10が引き出される。クリールに取り付けられたボビンパッケージから、外取りで連続炭素繊維束が引き出されてもよいし、あるいは、ボビンが抜き取られたパッケージから内取りで連続炭素繊維束が引き出されてもよい。
連続炭素繊維束10を一定のピッチで並べることは、好ましいが、必須ではない。例えば、複数の下部パーティション150がT方向に一定のピッチPで並べられるときは、該ピッチPを単位長さとしたときの、カッターロール131の単位長さ当たり切断本数が一定となるように、連続炭素繊維束10を並べてもよい。
他の一例において、部分的スプリットされていない連続炭素繊維束を切断して得られるチョップド炭素繊維束を、よりフィラメント数が少ないチョップド炭素繊維束に分割することが、断片化処理の目的であり得る。
炭素繊維マット30に表裏ができ難い理由は、重いチョップド炭素繊維束も軽いチョップド炭素繊維束も、2つのピンロールの間の狭い領域に集められ、同時に第一キャリアフィルム41上に落下するからである。
この目的をより効果的に達成するためには、第一ピンロール141と第二ピンロール142の間でピン先端における周速を等しくすることが好ましい。
第一樹脂ペースト51は熱硬化性樹脂組成物であり、そのベース樹脂は、限定するものではないが、例えばビニルエステル樹脂(エポキシアクリレート樹脂ともいう)、不飽和ポリエステル樹脂、エポキシ樹脂、ポリイミド樹脂、マレイミド樹脂またはフェノール樹脂である。ビニルエステル樹脂と不飽和ポリエステル樹脂の混合樹脂をベース樹脂としてもよい。第一樹脂ペースト51には、必要に応じて、硬化剤、重合禁止剤、増粘剤、反応性希釈剤、低収縮剤などが配合される。
別途工程では、第二塗工機120を用いて、第一樹脂ペースト51と同じ組成の第二樹脂ペースト52が第二キャリアフィルム42に塗布される。
第二キャリアフィルム42は、第二樹脂ペースト層52Lが形成された面を下にして、炭素繊維マット30を上面に載せた第一キャリアフィルム41に重ね合わされ、それにより形成される積層体60が含浸機160で加圧されることにより、炭素繊維マット30が第一樹脂ペースト51および第二樹脂ペースト52で含浸される。
シートモールディングコンパウンドは、例えば圧縮成形法を用いた、CFRP製品の成形に用いられる。シートモールディングコンパウンドを用いて製造され得るCFRP製品は、航空機、無人航空機、自動車、船舶その他各種の輸送機器に用いられる部品だけでなく、スポーツ用品、レジャー用品など、多岐にわたる。
変形実施形態においては、上記1.で説明したSMCの製造方法および製造装置に対し、断片化処理装置Aを別タイプの断片化処理装置に置き換える変形、あるいは、断片化処理装置Aの動作を変更する変形が加えられる。
変形実施形態に係るSMCの製造方法および製造装置と、上記1.で説明したSMCの製造方法および製造装置との間で共通する構成においては、その好ましい態様も共通する。
第一変形実施形態では、断片化処理装置Aが、T方向に平行な回転軸を有するピンロールをひとつだけ備える単一ピンロール型の断片化処理装置に置き換えられる。この断片化処理装置が備える単一のピンロールは、最大半径が例えば100mm以上200mm以下の範囲内であり、シリンダーの直径が40mm以上60mm以下の範囲内であり得るが、限定されるものではない。
下部パーティションを第一垂直平面と第二垂直平面の一方または両方と交わるように設けるかどうか、下部パーティションを第一垂直平面と第二垂直平面の間で連続させるかどうか、といったことは、チョップド炭素繊維束が多く落下する位置を観察したうえで決定すればよい。

係数aは好ましくは1、より好ましくは2である。
第二変形実施形態では、断片化処理装置Aが、篭ロール型の断片化処理装置に置き換えられる。篭ロール型の断片化処理装置は、チョップド炭素繊維束を打撃する手段として、T方向に平行な回転軸を有する篭ロール(cage roll)を備える。
篭ロールは、中心ロッドの周りに固定された一対の円盤の間に複数の細長部材が架け渡された構造を単位構造として備え、中心ロッドの中心軸を回転軸とするロールである。細長部材の例には、丸棒、角棒または平棒のような様々な断面形状を有する棒、および、ぴんと張ったワイヤが含まれる。
一例において、篭ロールは、1本の中心ロッドの周りに上記の単位構造を複数有してもよく、また、2つの単位構造の間で共有された円盤を有してもよい。
細長部材の直径は、例えば3mm以下であり、1.5mm以下であってもよく、また、1mm以上であり得る。
篭ロールの最大半径は、例えば100mm以上200mm以下の範囲内であり得るが、限定されるものではない。
下部パーティションを第三垂直平面と第四垂直平面の一方または両方と交わるように設けるかどうか、下部パーティションを第三垂直平面と第四垂直平面の間で連続させるかどうか、といったことは、チョップド炭素繊維束が多く落下する位置を観察したうえで決定すればよい。

ただし、式(3)において、D34は第三垂直平面と第四垂直平面の間の距離(篭ロールの最大半径の4倍)であり、LFはチョップド炭素繊維束の繊維長である。
係数aは好ましくは1、より好ましくは2である。
変形実施形態で使用される、断片化処理装置Aとは別タイプの断片化処理装置は、前記2.1.および2.2.に記したものに限定されない。変形実施形態のひとつにおいては、前述の断片化処理装置Aにおけるピンロールの回転方向を変更し、第一ピンロール141と第二ピンロール142の少なくとも一方を、他のピンロールに面する側でピンが下から上に向かって動くように回転駆動させてもよい。
以下に、本発明者等が行った実験の結果を記す。
スリット長1000mm、スリット間ギャップ長5mmのスリット列を4列形成することによって、フィラメント数15K、幅8mm、厚さ0.1mmの扁平な連続炭素繊維束(三菱ケミカル社製TR50S15L)を約1.6mm幅のサブ束5本に部分的スプリットした。スリット間ギャップの繊維方向の位置は、全てのスリット列で同じとした。
より詳しくいうと、連続炭素繊維束をチョッパーで約1インチ(25.4mm)の長さに切断し、生じたチョップド炭素繊維束を、水平方向に線速5m/分で走行する、樹脂ペーストを塗布していないキャリアフィルム上に落下させて、炭素繊維マットを形成した。
作製した炭素繊維マットにおける、フィラメント数が0.5Kを超える炭素繊維束の含有量は99.9重量%以上であった。
断片化処理装置を備えること以外は実験1で使用したものと同じSMC製造装置を用いて、炭素繊維マットを作製し、該炭素繊維マットにおけるチョップド炭素繊維束のフィラメント数分布を測定した。炭素繊維マットの作製手順は、チョップド炭素繊維束を、キャリアフィルム上に堆積する前に断片化処理装置で断片化処理したことを除いて、実験1と同様である。
断片化処理装置は、水平方向に並んだ、それぞれT方向に平行な回転軸を備える2個のピンロールを備えており、その2個のピンロールはいずれも金属製で同じ構成を有していた。ピンロールのシリンダー周面上に配置されたピンの直径と長さはそれぞれ3mmおよび20mmであった。ピンロールのシリンダー周面上におけるピンの配置は周期的であり、該周面を平面展開したとき、軸方向に7.5mmおよび周方向に6.5mmずらしたときに元の配置と重なった。各ピンロールの最大半径の和は、2個のピンロールの回転軸間距離よりも10mm大きかった。
作製した炭素繊維マットにおける、フィラメント数が0.5Kを超える炭素繊維束の含有量は99.9重量%以上であった。
2個のピンロールを、どちらも他のピンロールに面する側でピンが下から上に向かって動くように回転させたこと以外は実験2と同様にして、炭素繊維マットを作製し、そのフィラメント数分布を測定した。
作製した炭素繊維マットにおけるチョップド炭素繊維束のフィラメント数分布を図18に示す。
実験3の断片化処理では、実験2のそれに比べ、チョップド炭素繊維束がより細かく断片化される傾向があることが分かった。
2個のピンロールを同じ方向に回転させたこと以外は実験2と同様にして、炭素繊維マットを作製し、そのフィラメント数分布を測定した。
作製した炭素繊維マットにおけるチョップド炭素繊維束のフィラメント数分布を図19に示す。
実験4の断片化処理では、実験2のそれに比べ、チョップド炭素繊維束がより細かく断片化される傾向があることが分かった。
下部パーティションを備えないこと、および、キャリアフィルム上に堆積する炭素繊維マットのT方向の幅を規制するために2枚のサイドカバーを配置したこと以外は、図3に示すSMC製造装置と共通の基本構成を有するSMC製造装置を用いて、以下に記す実験を行った。
スリット長700mm、スリット間ギャップ長5mmのスリット列を8列形成することによって、フィラメント数15K、幅8mm、厚さ0.1mmの扁平な連続炭素繊維束(三菱ケミカル社製TR50S15L)を約0.9mm幅のサブ束9本に部分的スプリットした。スリット間ギャップの繊維方向の位置は、全てのスリット列で同じとした。
チョッパーで連続炭素繊維束を約1インチ(25.4mm)の長さに切断し、生じたチョップド炭素繊維束を断片化処理装置で断片化処理したうえで、水平方向に線速5m/分で走行する樹脂ペーストを塗布していないキャリアフィルム上に落下させた。
2個のピンロールは、どちらもピン先端における周速が314m/分となるように、かつ、どちらも他のピンロールに面する側でピンが上から下に向かって動くように回転させた。
各サイドカバーの下縁は水平で、走行するキャリアフィルム上面からの距離は58mmであった。両サイドカバーの下縁間のT方向の間隔が600mmとなるように、各サイドカバーの下部を内側に向けて軽く折り曲げた。
サイドカバーを用いた結果、キャリアフィルム上に堆積する炭素繊維マットのT方向の幅は約600mmとなった。
仕切り箱の6つの区画A~Fのそれぞれに落下したチョップド炭素繊維束の重量を測定し、区画間の平均、標準偏差および変動係数を算出した。
互いに同じ形状とサイズを有する5枚の上部パーティションと、互いに同じ形状とサイズを有する5枚の下部パーティションを、厚さ3mmのアルミニウム合金製の平板で作製した。
5枚の下部パーティションは、断片化処理装置の下に配置された2枚のサイドカバーの間に、T方向に沿って100mmピッチで、各々がT方向と垂直となるように、また、中央のひとつが2枚のサイドカバーのちょうど中間に位置するように設置した。
5枚の上部パーティションは、チョッパーと断片化処理装置の間に、各々がT方向と垂直となるように、かつ、各々が下部パーティションのひとつと対をなすように、設置した。
下部パーティションの上縁の両端と、上部パーティションの下縁の両端には、それぞれ水平部を設け、対をなす下部パーティションと上部パーティションの間で、前者の上縁と後者の下縁とが該水平部において互いに突き当たるようにした。
下部パーティションおよび上部パーティションの後縁から前縁までの長さ、すなわち、キャリアフィルムの走行方向に沿った長さは、いずれも370mmであった。下部パーティションおよび上部パーティションは、いずれも、断片化処理装置の一方のピンロールの回転軸を含む垂直平面と断片化処理装置の他方のピンロールの回転軸を含む垂直平面の両方と交わるように配置した。
上部パーティションの下縁は、断片化処理装置の一方のピンロールの周面と向かい合う部分では、該周面と30mmの距離を置いて平行とし、また、断片化処理装置の他方のピンロールの周面と向かい合う部分では、該周面と30mmの距離を置いて平行とした。
下部パーティションの上縁は、断片化処理装置の一方のピンロールの周面と向かい合う部分では、該周面と30mmの距離を置いて平行とし、また、断片化処理装置の他方のピンロールの周面と向かい合う部分では、該周面と30mmの距離を置いて平行とした。
下部パーティションの下縁は水平とし、キャリアフィルムの上面からの距離は177mmとした。
実験5で使用した仕切り箱を、図22(b)に示すように、仕切り箱内の5枚のパーティションがそれぞれ、SMC製造装置に設けた下部パーティションの真下を通過するようにキャリアフィルム上に載せて、断片化処理装置の下方を通過させた。
仕切り箱の6つの区画A~Fのそれぞれに落下したチョップド炭素繊維束の重量を測定し、区画間の平均、標準偏差および変動係数を算出した。
上部パーティションを設置しないで、下部パーティションのみをSMC製造装置に設置したことを除き、実験6と同様にして、52本の部分的スプリットした連続炭素繊維束をチョッパーに供給して切断し、生じたチョップド炭素繊維束を断片化処理装置で処理したうえで走行するキャリアフィルム上に落下させた。
実験6と同様にして、仕切り箱をキャリアフィルム上に載せて断片化処理装置の下方を通過させ、仕切り箱の6つの区画A~Fのそれぞれに落下したチョップド炭素繊維束の重量を測定し、区画間の平均、標準偏差および変動係数を算出した。
下部パーティションを設置しないで、上部パーティションのみをSMC製造装置に設置したことを除き、実験6と同様にして、52本の部分的スプリットした連続炭素繊維束をチョッパーに供給して切断し、生じたチョップド炭素繊維束を断片化処理装置で処理したうえで走行するキャリアフィルム上に落下させた。
実験6と同様にして、仕切り箱をキャリアフィルム上に載せて断片化処理装置の下方を通過させ、仕切り箱の6つの区画A~Fのそれぞれに落下したチョップド炭素繊維束の重量を測定し、区画間の平均、標準偏差および変動係数を算出した。

Claims (91)
- (i)キャリアフィルムをロールから引き出して、その幅方向が水平に維持されるように走行させること、(ii)水平でかつ前記キャリアフィルムの走行方向に垂直な方向をT方向としたとき、前記T方向に平行な回転軸を有するカッターロールを備えるチョッパーに、複数本の連続炭素繊維束を互いに平行に並べて供給し、その各々を前記チョッパーで5mm~60mmの範囲内の所定長さに切断すること、(iii)前記切断により生じるチョップド炭素繊維束を、前記チョッパーの下に配置された下記の断片化処理装置Aで断片化処理したうえで前記キャリアフィルム上に落下させて炭素繊維マットを堆積させること、(iv)前記炭素繊維マットを熱硬化性樹脂組成物で含浸させること、および、(v)T方向に垂直な下部パーティションを前記断片化処理装置の下に配置すること、を含むシートモールディングコンパウンドの製造方法:断片化処理装置Aは、前記T方向と直交する方向に並べられた、それぞれが前記T方向に平行な回転軸を有する第一ピンロールと第二ピンロールを有し、前記第一ピンロールは前記第二ピンロールに面する側でピンが上から下に向かって動くように回転駆動され、前記第二ピンロールは前記第一ピンロールに面する側でピンが上から下に向かって動くように回転駆動される、断片化処理装置である。

- 前記断片化処理装置が、前記T方向に平行な回転軸を有する篭ロールを備え、前記パーティションは、第三垂直平面と第四垂直平面とに挟まれた部分を有する、請求項46または47に記載の製造方法。ただし、前記第三垂直平面と前記第四垂直平面の中間に前記篭ロールの回転軸を含む垂直平面が位置し、前記篭ロールの回転軸を含む垂直平面から前記第三垂直平面までの距離と前記第四垂直平面までの距離はどちらも篭ロールの最大半径の2倍であるものとして、前記第三垂直平面と前記第四垂直平面が定義される。
- 前記波付けの周期が、前記チョップド炭素繊維束の繊維長の2倍以上である、請求項46~51のいずれか一項に記載の製造方法。
- (i)キャリアフィルムをロールから引き出して、その幅方向が水平に維持されるように走行させること、(ii)水平でかつ前記キャリアフィルムの走行方向に垂直な方向をT方向としたとき、前記T方向に平行な回転軸を有するカッターロールを備えるチョッパーに、複数本の連続炭素繊維束を互いに平行に並べて供給し、その各々を前記チョッパーで切断すること、(iii)前記切断により生じるチョップド炭素繊維束を、前記チョッパーの下に配置された断片化処理装置で断片化処理したうえで前記キャリアフィルム上に落下させて炭素繊維マットを堆積させること、(iv)前記炭素繊維マットを熱硬化性樹脂組成物で含浸させること、および、(v)前記断片化処理をされた前記チョップド炭素繊維束が落下する装置の下方の空間をT方向に沿って区画するパーティションを配置すること、を含み、前記パーティションの少なくとも一部において、その法線が水平面内でT方向から傾斜している、シートモールディングコンパウンドの製造方法。
- 前記傾斜の角度が1°以上である、請求項53に記載の製造方法。
- 前記傾斜の角度が45°以下である、請求項53または54に記載の製造方法。
- 前記断片化処理装置がピンロールまたは篭ロールを備え、前記ピンロールまたは篭ロールは前記T方向に平行な回転軸を有する、請求項53~55のいずれか一項に記載の製造方法。
- 前記断片化処理装置が、前記T方向と直交する方向に並べられた、それぞれが前記T方向に平行な回転軸を有する第一ピンロールと第二ピンロールを有し、前記パーティションは前記第一ピンロールの回転軸を含む垂直平面と前記第二ピンロールの回転軸を含む垂直平面とに挟まれた部分を有する、請求項53~55のいずれか一項に記載の製造方法。
- 下記式(1)が充足される、請求項57に記載の製造方法。

- 前記パーティションの全てが2枚のサイドカバーの間に配置され、前記2枚のサイドカバーはそれぞれが前記キャリアフィルムの走行方向に平行であり、前記炭素繊維マットの前記T方向の幅が前記2枚のサイドカバーにより規制される、請求項46~63のいずれか一項に記載の製造方法。
- 前記炭素繊維マットにおける、フィラメント数が0.5Kを超える炭素繊維束の含有量が99重量%以上である、請求項46~65のいずれか一項に記載の製造方法。
- 前記複数本の連続炭素繊維束の各々は、N本のフィラメントからなり、かつ、予めn本のサブ束に部分的スプリットされており、前記チョップド炭素繊維束が前記断片化処理装置で断片化処理されることにより、前記炭素繊維マットの単位重量に含まれるフィラメント数が{(N/n)+0.5}Kより大きいチョップド炭素繊維束の個数が減少する、請求項46~66のいずれか一項に記載の製造方法。
- 前記キャリアフィルム上に前記炭素繊維マットを堆積させる前に、前記キャリアフィルムの上面に熱硬化性樹脂組成物からなる樹脂ペーストを塗布するとともに、前記炭素繊維マットを堆積させた後に、熱硬化性樹脂組成物からなる別の樹脂ペーストを片面に塗布した別のキャリアフィルムを前記キャリアフィルムの上面側に重ね合わせて積層体を形成し、更に前記積層体を加圧する、請求項46~67のいずれか一項に記載の製造方法。
- キャリアフィルムの走行路と、前記走行路の上に配置されたチョッパーと、前記チョッパーと前記走行路の間に配置された断片化処理装置と、前記断片化処理装置と前記走行路との間の空間をT方向に沿って区画するパーティションとを備え、水平でかつ前記走行路に垂直な方向をT方向としたとき、前記チョッパーは前記T方向に平行な回転軸を有するカッターロールを備え、前記パーティションは少なくとも一部で水平断面が波の形となるように波付けされている、炭素繊維マット堆積装置。
- 前記波付けの波形が矩形波、サイン波、三角波または台形波である、請求項69に記載の炭素繊維マット堆積装置。
- 前記断片化処理装置がピンロールまたは篭ロールを備え、前記ピンロールまたは篭ロールは前記T方向に平行な回転軸を有する、請求項69または70に記載の炭素繊維マット堆積装置。
- 前記断片化処理装置が、前記T方向と直交する方向に並べられた、それぞれが前記T方向に平行な回転軸を有する第一ピンロールと第二ピンロールを有し、前記パーティションは、前記第一ピンロールの回転軸を含む垂直平面と前記第二ピンロールの回転軸を含む垂直平面とに挟まれた部分を有する、請求項69または70に記載の炭素繊維マット堆積装置。
- 前記断片化処理装置が、前記T方向に平行な回転軸を有するピンロールをひとつだけ備え、前記パーティションは、第一垂直平面と第二垂直平面とに挟まれた部分を有する、請求項69または70に記載の炭素繊維マット堆積装置。ただし、前記第一垂直平面と前記第二垂直平面の中間に前記ピンロールの回転軸を含む垂直平面が位置し、前記ピンロールの回転軸を含む垂直平面から前記第一垂直平面までの距離と前記第二垂直平面までの距離はどちらも前記ピンロールの最大半径の2倍であるものとして、前記第一垂直平面と前記第二垂直平面が定義される。
- 前記断片化処理装置が、前記T方向に平行な回転軸を有する篭ロールを備え、前記パーティションは、第三垂直平面と第四垂直平面とに挟まれた部分を有する、請求項69または70に記載の炭素繊維マット堆積装置。ただし、前記第三垂直平面と前記第四垂直平面の中間に前記篭ロールの回転軸を含む垂直平面が位置し、前記篭ロールの回転軸を含む垂直平面から前記第三垂直平面までの距離と前記第四垂直平面までの距離はどちらも篭ロールの最大半径の2倍であるものとして、前記第三垂直平面と前記第四垂直平面が定義される。
- 前記波付けの周期が、前記チョッパーで連続炭素繊維束を切断したときに生じるチョップド炭素繊維束の繊維長の2倍以上である、請求項69~74のいずれか一項に記載の炭素繊維マット堆積装置。
- キャリアフィルムの走行路と、前記走行路の上に配置されたチョッパーと、前記チョッパーと前記走行路の間に配置された断片化処理装置と、前記断片化処理装置と前記走行路との間の空間をT方向に沿って区画するパーティションとを備え、水平でかつ前記走行路に垂直な方向をT方向としたとき、前記チョッパーは前記T方向に平行な回転軸を有するカッターロールを備え、前記パーティションの少なくとも一部において、その法線が水平面内でT方向から傾斜している、炭素繊維マット堆積装置。
- 前記傾斜の角度が1°以上である、請求項76に記載の炭素繊維マット堆積装置。
- 前記傾斜の角度が45°以下である、請求項76または77に記載の炭素繊維マット堆積装置。
- 前記断片化処理装置がピンロールまたは篭ロールを備え、前記ピンロールまたは篭ロールは前記T方向に平行な回転軸を有する、請求項76~78のいずれか一項に記載の炭素繊維マット堆積装置。
- 前記断片化処理装置が、前記T方向と直交する方向に並べられた、それぞれが前記T方向に平行な回転軸を有する第一ピンロールと第二ピンロールを有し、前記パーティションは前記第一ピンロールの回転軸を含む垂直平面と前記第二ピンロールの回転軸を含む垂直平面とに挟まれた部分を有する、請求項76~78のいずれか一項に記載の炭素繊維マット堆積装置。
- 下記式(1)が充足される、請求項80に記載の炭素繊維マット堆積装置。
