 本発明は、フィルム片の打ち抜き接合装置、フィルムの製造装置、袋状容器の製造装置、フィルム片の打ち抜き接合方法、フィルムの製造方法および袋状容器の製造方法に関する。
 従来、薬品や食品などを包装する袋状の容器において、フィルムからなる袋本体にジッパーテープが接合された各種の袋が知られている。このようなジッパーテープ付き袋には、例えば特許文献1に記載されているように、1枚のフィルムを背貼りするとともに背貼り方向とは直交する方向に接合して袋本体を構成し、袋本体の互いに対向する前壁と後壁とのうち前壁に再閉鎖可能なファスナーを接合し、前壁でこのファスナーに近接して開封のためのプルアウトプラグや糸を取り付けたものがある。
 上記の特許文献1に記載された技術では、プルアウトプラグを形成するために、パンチング機構によって前壁に複数の孔が設けられ、これらの孔のために袋の密閉性が低下する可能性がある。また、開封のために糸を前壁の内面に設けることも開示されているが、この糸の端部を外部に露出させてタブを形成するための具体的な方法の開示はない。通常、糸の端部をタブとして機能させるために、糸が袋本体のフィルムに挿通する孔を前壁に形成することが考えられるが、この場合も孔のために袋の密閉性が低下する可能性がある。
 この点に鑑み、特許文献2では、高い密封性を得られる袋、フィルムおよび袋の製造方法が提案されている。具体的には、袋は、収納空間を形成する袋本体と、袋本体を構成するフィルムの一方の面に設けられ切裂き条片と基部条片とを含む長尺部材と、基部条片とフィルムとを貫通する切断線によって外縁が形成されるタブとを備える。基部条片は、切裂き条片の長手方向に沿ってフィルムの他方の面と切裂き条片との間に設けられる。基部条片が設けられた側のフィルムには、タブを覆う保護部材が設けられる。

 上記の特許文献2に記載された技術によれば、保護部材によってタブの切断線を通じた収納空間と外部空間との連通が阻止されるため、切裂き条片とタブによって開封を容易にしつつ、袋の密閉性を維持することができる。ここで、特許文献2には、保護部材を所定の位置に保持しながらフィルムおよび長尺部材に接合する工程については説明されているが、例えば保護部材に適した形状のフィルム片を切り出す工程については、公知の技術を利用可能であるために説明されていない。それでも問題は生じないが、例えば保護部材を構成するフィルム片を切り出す工程とフィルム片を接合して保護部材にする工程とを統合できれば、製造工程が経済化できる。
 そこで、本発明は、保護部材を構成するフィルム片の切り出し工程と接合工程とを統合することによって製造工程の経済化を可能にするフィルム片の打ち抜き接合装置、フィルムの製造装置、袋状容器の製造装置、フィルム片の打ち抜き接合方法、フィルムの製造方法および袋状容器の製造方法を提供することを目的とする。

 上記の構成によれば、単一の装置ユニットでフィルム片の切り出し工程および樹脂部材への接合工程を実施することができる。これによって、例えば製造装置のライン長が短くなって省スペース化が可能になり、また切り出されたフィルム片の搬送および供給のための装置構成が不要になる。従って、製造工程の経済化が可能になる。

 以下に添付図面を参照しながら、本発明の好適な実施形態について詳細に説明する。なお、本明細書および図面において、実質的に同一の機能構成を有する構成要素については、同一の符号を付することにより重複した説明を省略する。
 図1は、本発明の一実施形態における袋状容器の平面図である。図示された例において、袋状容器100は、袋本体を構成し互いに対向する第1面111Aおよび第2面111Bを有するフィルム110と、フィルム110の第1面111Aに接合される長尺部材120と、保護部材140を含む。長尺部材120は基部条片121と切裂き条片122とを含み、長尺部材120の長手方向の一方の端部周辺部にはタブ130が形成される。
 フィルム110は、例えば単層または多層の熱可塑性樹脂フィルムで構成される。熱可塑性樹脂は、具体的には低密度ポリエチレン(LDPE)、直鎖状低密度ポリエチレン(LLDPE)、またはポリプロピレン(PP)であってもよい。PPは、ホモポリプロピレン(HPP)、ランダムポリプロピレン(RPP)、またはブロックポリプロピレン(BPP)であってもよい。フィルム110が多層のフィルムで構成される場合、表基材に二軸延伸ポリプロピレン(OPP)、二軸延伸ポリエチレンテレフタレート(OPET)、または二軸延伸ナイロン(ONy)を用いてもよい。また、フィルム110を構成するフィルムはアルミニウムなどの金属材料の層や、無機材料の層を含んでもよい。また、任意の量のバイオポリエチレンなどのバイオプラスチックを含有した樹脂フィルムを用いることもできる。
 本実施形態では、フィルム110の両端縁から所定寸法の位置で折り返し、折り返された両端縁を線状のシール部112で線状に接合することによって第1面111Aおよび第2面111Bを形成する。袋本体の上端および下端は、それぞれシール部113,114で封止される。なお、例えば袋状容器100の完成後に内容物が充填される場合は、シール部113,114の少なくともいずれかが形成されていなくてもよい。
 長尺部材120は、基部条片121と、基部条片121とは異なる材料で形成される切裂き条片122とを含み、容器本体を構成するフィルム110の第1面111Aに接合される。タブ130は長尺部材120の基部条片121および切裂き条片122、ならびにフィルム110の第1面111Aを貫通して形成される例えばC字形の切り込みによって形成され、ユーザは開封時にタブ130を起点にして切裂き条片122を引っ張り、切裂き条片122でフィルム110の第1面111Aを切裂くことによって、袋状容器100を開封することができる。本実施形態において、タブ130は長尺部材120の長手方向の一方の端部周辺部に形成される。
 ここで、例えば、図2に示される断面図のように、長尺部材120は対向基部条片123と、基部条片121および対向基部条片123からそれぞれ突出して互いに係合可能な係合部124A,124Bとをさらに含み、ジッパーテープを構成していてもよい。なお、1対の雌雄型の係合部124A,124Bが図示されているが、この例に限られず、爪状、鉤状、または瘤状などを組み合わせた公知の各種のジッパーテープの係合部の形状を採用することが可能である。また、2対以上の係合部が形成されてもよい。この場合、形状の異なる係合部(例えば雄型および雌型ならびに鉤型)がそれぞれ1対以上配置されてもよいし、同じ形状の係合部(例えば雄型および雌型)が2対以上配置されてもよい。あるいは、図3に示される断面図のように、長尺部材120は単一の基部条片121を含み、ジッパーテープではない単純なテープを構成していてもよい。
 上記のような長尺部材120において、基部条片121は、例えばポリオレフィン系樹脂の押出成形によって形成される。より具体的には、基部条片121は、低密度ポリエチレン(LDPE)、直鎖状低密度ポリエチレン(LLDPE)、またはポリプロピレン(PP)で形成されてもよい。PPは、ホモポリプロピレン(HPP)、ランダムポリプロピレン(RPP)、またはブロックポリプロピレン(BPP)であってもよい。これらは、環境に配慮したバイオプラスチックであってもよいし、化石燃料由来の樹脂とバイオポリエチレンなどのバイオマスプラスチックとの混合物を用いてもよい。基部条片121の材料には、必要に応じて、公知の添加剤、例えば安定剤、酸化防止剤、滑剤、帯電防止剤、または着色剤などが添加されてもよい。
 一方、切裂き条片122は、基部条片121と同様に例えばポリオレフィン系樹脂の押出成形によって形成される。基部条片121を形成する樹脂に対して相溶性が低い樹脂で切裂き条片122を形成することによって、基部条片121と切裂き条片122とを接合面で界面剥離させることができる。このために、例えば基部条片121または切裂き条片122の一方を低密度ポリエチレン系の樹脂で形成し、他方をランダムポリプロピレン系の樹脂で形成してもよい。具体的には、低密度ポリエチレン(LDPE)/ランダムポリプロピレン(RPP)、直鎖状低密度ポリエチレン(LLDPE)/RPP(一部、m-LLも含む)、LDPE/ホモポリプロピレン(HPP)、LLDPE/HPP(一部、m-LLも含む)、LDPE/ポリスチレン(PS)、LLDPE/PS(m-LLも含む)、RPP/PS、HPP/PS、LDPE/ポリエチレンテレフタレート(PET)、LLDPE/PET、RPP/PET、HPP/PET、PS/PET、LDPE/ナイロン(Ny)、LLDPE/Ny、RPP/Ny、HPP/Ny、またはPS/Nyのような組み合わせが例示される。
 保護部材140は、タブ130の切り込みが形成された領域を容器本体の内側から覆うように配置されて長尺部材120に接合される。保護部材140は長尺部材120を越えて広がり、フィルム110の第1面111Aにも接合されてもよい。保護部材140によってタブ130の切り込みに通じる空間が容器本体の内側で封止され、切裂き条片122を用いて開封される前の袋状容器100の密封性を向上させることができる。保護部材140は、例えば上述したフィルム110と同様の材質で形成される。上述した材質のうち、保護部材140とフィルム110とでそれぞれ異なる材質を選択することも可能であるが、保護部材140とフィルム110とで同じ材質を選択することがより好ましい。
 また、袋状容器100では、タブ130とは異なる位置、例えばタブ130が形成される方とは反対側の、長尺部材120の他方の端部周辺部に、少なくともフィルム110の第1面111Aおよび切裂き条片122を貫通する切り込み131が形成されてもよい。切り込み131を形成することによって、切裂き条片122による第1面111Aの切裂きの終点を容易に形成することができる。切り込み131は、例えば第1面111Aおよび切裂き条片122に加えて長尺部材120の基部条片121を貫通して形成されてもよい。この場合、切り込み131が形成された領域を容器本体の内側から覆うように保護部材141を配置して、長尺部材120に接合することによって、切裂き条片122を用いて開封される前の袋状容器100の密封性を向上させることができる。保護部材141は、上記の保護部材140と同様に長尺部材120だけではなく第1面111Aにも接合されてもよい。あるいは、切り込み131を、第1面111Aおよび切裂き条片122を貫通し、基部条片121を貫通しないように形成してもよい。この場合、切り込み131に通じる空間は容器本体の内側に達していないため、必ずしも保護部材141を配置しなくてもよい。
 図4は、図1に示す袋状容器の製造工程を概略的に示す図である。図示された例において、製造装置500は、長尺部材取付部510と、タブ形成部520と、保護部材取付部530と、袋本体形成部540と、頂部/底部形成部550とを含む。以下、それぞれの具体的な構成について説明する。製造装置500において、ロール(図示せず)などから引き出された長尺状のフィルム110は、間欠的に搬送されながら上記の各部において加工される。以下、各部についてさらに説明する。
 長尺部材取付部510は、長手方向に搬送されるフィルム110に、フィルム110の幅方向に延びる長尺部材120を接合する。長尺部材120は、図1に示した基部条片121および切裂き条片122を含む。これらの部材はいずれも同じ方向に延びる長尺状の部材であるため、例えば押出成形(共押出成形を含む)などによって予め成形した上で、まとめて長尺部材120としてフィルム110に接合することができる。この場合、製造工程は、基部条片121および切裂き条片122を例えば共押出成形によって一体的に成形する工程をさらに含むが、この工程は例えば製造装置500に含まれる、または製造装置500とは別に設けられる押出成形機などの成形装置によって実施される。
 具体的には、長尺部材取付部510は、フィーダー511と、受台512Aおよびシールバー512Bとを含む。フィーダー511は、所定の長さの長尺部材120を送り出して、フィルム110上の所定の位置に配置する。フィーダー511は、長尺部材120を切り出すカッターを含んでもよい。受台512Aおよびシールバー512Bは、フィルム110を長尺部材120とともに挟み込み、ヒートシールまたは超音波シールなどによって長尺部材120をフィルム110に接合する。あるいは、長尺部材120とフィルム110との間には予め接着剤が塗布され、受台512Aおよびシールバー512Bは重ね合わされたフィルム110と長尺部材120とを挟み込んで押圧することによってこれらを接合してもよい。受台512Aは、例えばシリコンで形成される。
 タブ形成部520は、フィルム110と、フィルム110に接合された長尺部材120とにタブ130を形成する。具体的には、タブ形成部520は、カッター521と、受台522とを含む。カッター521は、タブ130を形成する切り込みに対応する平面形状(図示せず)を有する。本実施形態においてタブ130はC字形の切り込みによって形成されるため、カッター521もC字形の平面形状を有する。この段階でフィルム110はまだ折り返されていないため、カッター521がフィルム110および長尺部材120を厚さ方向に貫通して切断することによってタブ130を形成することができる。
 保護部材取付部530は、保護部材140を長尺部材120上でタブ130の切り込みを覆う領域に接合する。なお、保護部材取付部530の詳細な構成については後述する。
 袋本体形成部540は、頂部/底部形成部550とともにフィルム110を袋状に成形する製袋機構を構成する。具体的には、袋本体形成部540は、巻芯541と、搬送ベルト542と、シール装置543とを含む。フィルム110は、巻芯541に巻きつけられながら搬送ベルト542で上方から下方へと搬送される。巻芯541が上部では略円形断面であることによって、フィルム110を円滑に筒状に巻くことができる。筒状に巻かれたフィルム110は幅方向の両側で折り返され、これによって上記で図1を参照して説明した第1面111Aおよび第2面111Bが形成される。長尺部材120が接合された領域は、第1面111Aになる。シール装置543は、巻かれたフィルム110の幅方向の両端縁を接合することによってシール部112を形成する。シール部112が形成された領域は、第2面111Bになる。シール装置543は、上述した受台512Aおよびシールバー512Bと同様に、例えばヒートシールなどの方法でシール部112を形成する。
 頂部/底部形成部550は、幅方向の両側で折り返されたフィルム110にシール部113,114を形成するとともに、フィルム110を幅方向に切断することによって、袋状容器100を成形する。頂部/底部形成部550は、シールバー551A,551B、カッター552および受台553を含む。シールバー551A,551Bはカッター552を挟んで上下両側で互いに対向しており、これらの対向部分によってフィルム110にシール部113,114が形成される。シールバー551A,551Bは、上述した受台512Aおよびシールバー512Bと同様に、例えばヒートシールなどの方法でシール部113,114を形成する。カッター552は受台553に向かって接近および離隔し、シール部113,114の近傍でフィルム110を幅方向に切断する。
 ここで、上述した巻芯541は中空であり、内側に上方から充填装置601が挿入されている。充填装置601は、頂部/底部形成部550においてシールバー551A,551Bがフィルム110を挟み込むのに同期して内容物を吐出する。これによって、袋状容器100の底部に位置するシール部114よりも上に形成される収納空間に内容物を充填することができる。内容物はシールバー551A,551Bが離隔したときにフィルム110とともにシールバー551A,551Bを越えて下方へ搬送され、次に袋状容器100の頂部にシール部113が形成されることによって収納空間が封止される。
 以上で説明したような製造工程によって、袋状容器100を製造することができる。なお、上記の工程は一例であり、様々な変更が可能である。例えば、保護部材取付部530までの工程を終えたフィルム110が再びロールなどに巻き取られて搬送および保管された後に、ロールからフィルム110を引き出して袋本体形成部540からの工程が実施されてもよい。この場合、長尺部材付きのフィルムの製造工程と、長尺部材付きフィルムを用いた袋状容器の製造工程とが別に実施されることになる。
 図5は、図4に示す製造装置の保護部材取付部を拡大して示す断面図である。図6は図5に示す保護部材取付部が動作した状態を示す図であり、図7は図5のVII-VII線断面図である。図示された例において、保護部材取付部530は、フィルム片の打ち抜き機構の第1部材531および第2部材532と、熱板533と、ヒーター534と、受台535とを含む。第1部材531および第2部材532は、図6に示されるように第2部材532が第1部材531に対して相対的に移動することによってフィルム140Aから保護部材140になるフィルム片を打ち抜くフィルム片の打ち抜き機構を構成する。図7に示されるように、第1部材531の内周縁にはダイ刃531Aが形成され、第2部材532の外周縁にはパンチ刃532Aが形成される。
 なお、図5の例においてパンチ刃532Aは刃形状がフィルム140Aに対して略平行であるように図示されているが、例えば図8に示されるようにパンチ刃532Aの刃形状をダイ刃531Aの刃形状に対して傾斜させることによって、フィルム140Aの打ち抜きがより容易になる。また、例えば図9に示されるようにパンチ刃532Aの刃形状を両側が突出して傾斜部を形成するような形状にすることで、フィルム140Aの打ち抜きがさらに容易になる。
 フィルム140Aをダイ刃531Aとパンチ刃532Aとの間に挟んで切断することによってフィルム片が打ち抜かれる。打抜かれたフィルム片は、図6に示すように第2部材532よりも遅延して移動してきた熱板533によってフィルム110および長尺部材120が接合された樹脂部材に押し付けられる。熱板533は、第2部材532の内側で移動してフィルム片を樹脂部材に押し付ける押し付け機構を構成する。このとき、フィルム片とフィルム110および長尺部材120とは熱板533と受台535との間に挟み込まれる。フィルム片に接する面はヒーター534によって加熱されているため、上記の工程によってフィルム片は長尺部材120にヒートシールされ、保護部材140になる。
 なお、上記の例では熱板533およびヒーター534がフィルム片の接合手段を構成し、ヒートシールによって保護部材140が長尺部材120に接合されるが、例えばヒーター534に代えて発振器を配置して、超音波シールによって保護部材140を長尺部材120に接合してもよい。あるいは、フィルム片または長尺部材120に予め接着剤を塗布した場合、接合手段は単純にフィルム片を長尺部材120に押し付けるだけでよく、ヒーターや発振器は必要とされない。また、上記の例では保護部材140の平面形状が矩形として例示されているが、保護部材140の形状はタブ130を覆うことが可能であれば限定されず、例えば円形や楕円形、多角形など任意の形状でありうる。従って、ダイ刃531Aおよびパンチ刃532Aの平面形状も矩形には限定されず、上記のような任意の形状でありうる。また、図6では保護部材140が長尺部材120のみに接合されるように図示されているが、保護部材140は長尺部材120を越えてフィルム110にも接合されてもよい。
 本実施形態では、保護部材取付部530が上記のようなフィルム片の打ち抜き接合装置を含むことによって、単一の装置ユニットで保護部材140を構成するフィルム片の切り出し工程およびフィルム110および長尺部材120を含む樹脂部材への接合工程を実施することができる。これによって、例えば製造装置500のライン長が短くなって省スペース化が可能になり、また切り出されたフィルム片の搬送および供給のための装置構成が不要になる。従って、製造工程の経済化が可能になる。
 また、袋状容器100において上述したような切り込み131が形成され、切り込み131が形成された領域を覆うように保護部材141が配置される場合、図4に示すように、製造装置500は切り込み形成部560と、別の保護部材取付部570とをさらに含んでもよい。この場合、切り込み形成部560は、カッター561と、受台562とを含み、カッター521は切り込み131に対応する形状を有する。切り込み131は、まだ折り返されていないフィルム110と長尺部材120とを厚さ方向に貫通して切断することによって形成される。一方、保護部材取付部570は、上記の保護部材取付部530と同様に形成される。図4には、図5を参照して説明した第1部材531、第2部材532、熱板533およびヒーター534に対応する打ち抜き押し付け機構571と、受台572とが図示されている。保護部材取付部570が上記のようなフィルム片の打ち抜き接合装置を含むことによっても、保護部材取付部530の場合と同様に製造工程の経済化が可能になる。
 従って、本発明の実施形態に係る製造装置500は、タブ130を形成する切り込みを覆う領域に保護部材140を接合する接合手段を含む第1のフィルム片の打ち抜き接合装置である保護部材取付部530と、切り込み131を覆う領域に保護部材141を接合する接合手段を含む第2のフィルム片の打ち抜き接合装置である保護部材取付部570の両方を含んでもよいし、保護部材取付部530または保護部材取付部570のいずれか一方だけを含んでもよい。

  1.  内周縁に第1の刃が形成された第1部材、および前記第1部材に対して相対的に移動可能であり、外周縁に前記第1の刃に対応する形状の第2の刃が形成された第2部材を含むフィルム片の打ち抜き機構と、
     前記第2部材の内側で前記第2部材と同じ方向に前記第2部材とは独立して移動可能であり、前記打ち抜き機構によって打ち抜かれたフィルム片を前記フィルム片に対向して保持された樹脂部材に押し付けることによって接合することが可能な接合手段と
     を備えるフィルム片の打ち抜き接合装置。
  2.  前記接合手段の前記フィルム片に接する面を加熱する加熱手段をさらに含む、請求項1に記載のフィルム片の打ち抜き接合装置。

     第2のフィルム片を前記樹脂部材の前記第2の切り込みを覆う領域に接合する第2のフィルム片の打ち抜き接合方法の工程と
     を含む、請求項13に記載のフィルムの製造方法。
  15.  前記第1の切り込みは、前記長尺部材の長手方向の一方の端部周辺部に形成され、
     前記第2の切り込みは、前記長尺部材の長手方向の前記第1の切り込みとは反対側の端部周辺部に形成される、請求項13または請求項14に記載のフィルムの製造方法。
  16.  請求項12から請求項15のいずれか1項に記載のフィルムの製造方法の工程を含む袋状容器の製造方法であって、
     前記第2のフィルムを袋状に成形する工程をさらに含む、袋状容器の製造方法。
