Description
本発明は、表示装置に関する。
特許文献1には、3原色に対応する発光層それぞれを隔壁(バンク)で囲まれた領域に形成する構成が開示されている。
前記従来の構成は、3色の発光層に対して3つのバンクを必要とするため、表示部の開口率(表示部の面積に対する発光領域の面積の割合)が低下するという問題がある。
本発明の一態様にかかる表示装置は、基板と、前記基板上に形成され、凹部を有する絶縁膜と、前記絶縁膜の上面に形成される第1画素電極と、前記第1画素電極よりも上層に形成され、前記第1画素電極と平面視で重なる第1発光層と、前記凹部に形成された第2発光層と、を備える。
本発明の一態様では、絶縁膜の上面に第1画素電極を形成し、前記第1画素電極よりも上層に、前記第1画素電極と平面視で重なる第1発光層を形成するため、従来の構成と比較して表示部の開口率を高めることができる。

図2に示すように、表示部30では、第1~第3トランジスタT1~T3を含む基板(TFT基板)4上に、絶縁膜21と発光素子X1~X3とが形成される。絶縁膜21は、例えば、平坦化効果のある層間絶縁膜であり、例えば、ポリイミド、アクリル樹脂等の塗布可能な有機材料によって構成することができる。なお、絶縁膜21は、SiNX膜、SiOX膜などの無機絶縁膜であってもよい。絶縁膜21には、凹部21yが設けられる。凹部21yでは、絶縁膜21が除去されている。
発光素子X1は、絶縁膜21の上面21jに形成される第1画素電極K1と、第1画素電極K1よりも上層に形成され、平面視で第1画素電極K1に重なる第1発光層E1とを含む。第1画素電極K1は、コンタクトホールCHを介して第1トランジスタT1に接続される。

基板4は、基材2、半導体膜SC、ゲート絶縁膜16、ゲート電極GE、第1無機絶縁膜18および第2無機絶縁膜20を含む。第1~第3トランジスタT1~T3それぞれが、ゲート電極GEおよびチャネルとして機能する半導体膜SCを含む。基材2は、ガラス、可撓性樹脂等で構成される。基材2の最上層を、水、酸素等の異物をバリアするバリア層(例えば、窒化シリコン等の無機絶縁膜)で構成してもよい。半導体膜SCは、LTPS(低温ポリシリコン)、酸化物半導体等で構成される。LTPS(低温ポリシリコン)、酸化物半導体等は、導体化処理を施すことで、配線、電極のほか、各トランジスタのソース領域、ドレイン領域として機能させることができる。
発光素子X1~X3はQLED(量子ドット発光ダイオード)である。第1発光層E1は、塗布法およびフォトリソグラフィ法を用いて形成されるレジスト層であり、第1色を発する第1量子ドットを含む。また、レジスト層は例えばフォトレジストを含み、ポジ型フォトレジストであれば、例えばノボラック系樹脂と感光性材料との混合物、または化学増幅型あるいは化学増幅型のアクリル系樹脂などを含み、ネガ型フォトレジストであれば、例えばアクリル系樹脂などを含む。第2発光層E2は、インクジェット法を用いて形成されるインクジェット層であり、インクジェット材料として、第2色を発する第2量子ドットを含む。インクジェット材料とは、吐出するインクに含まれる材料であり、インクジェット層には、第2量子ドット以外のインクジェット材料、例えば粘度調整剤が含まれていてもよい。粘度調整剤には、例えばカーボンナノファイバーが用いられる。第3発光層E3は、塗布法およびフォトリソグラフィ法を用いて形成されるレジスト層であり、第3色を発する第3量子ドットを含む。
下層に絶縁膜21が配される第1発光層E1は、第1トランジスタT1の半導体膜SCおよび第2トランジスタT2の半導体膜SCと平面視で重なる。一方、下層に絶縁膜21が配されない第2発光層E2は、第2トランジスタT2の半導体膜SCと平面視で重ならない。
発光素子X1~X3では、第1~第3画素電極K1~K3および共通電極25間に生じる駆動電流によって正孔(ホール)および電子が第1~第3発光層E1~E3内で再結合し、これによって生じたエキシトンが、量子ドットの伝導帯準位から価電子帯準位に遷移する過程で光が放出される。
実施形態1の表示装置10では、絶縁膜21の上面21jに第1画素電極K1を形成し、第1画素電極K1よりも上層に、第1画素電極K1と平面視で重なる第1発光層E1を形成する。このように、絶縁膜21上に第1発光層E1を設け、絶縁膜21をバンクとして凹部21yに第2発光層E2を設けることで、3色の発光領域それぞれをバンクの間に収める前記従来の構成と比較して表示部30の開口率を高めることができる。また、第2発光層E2を、絶縁膜21をバンクとし、絶縁膜21の側面を液止めとして利用するインクジェット法で形成されるインクジェット層とすることで、第2発光層E2を形成するための蒸着工程あるいはフォトリソグラフィ工程を省くことができ、製造工程を簡易化することができる。インクジェット層は、レジストを含有しないため、電荷の流れを阻害せず、発光効率が高められるメリットがある。
また、絶縁膜の凹部21yに形成される第2発光層E2は、第2トランジスタT2の半導体膜SCと平面視で重ならない。このため、下部電荷機能層ULおよび第2発光層E2をフラットに形成することができ、発光効率が高められる。
一般に、青色発光の発光素子(QLED)は、赤色発光、緑色発光の発光素子よりも発光効率が悪い。そこで、第1発光層(レジスト層)の発光色である第1色を赤または緑とし、第2発光層(インクジェット層)の発光色である第2色を青とすることが望ましい。
図3は、表示装置の製造方法の一例を示すフローチャートである。図4(a)~図4(g)は、実施形態1の表示装置の製造方法を示す断面図である。ステップS1では、第1~第3トランジスタT1~T3を含む基板4を形成する。このとき、最上層に第2画素電極K2を形成する(図4(a))。
ステップS2では、基板上に絶縁膜21を成膜後、凹部21yとコンタクトホールCHを形成する(図4(b))。絶縁膜21の厚みは、例えば、1~2μmとする。
ステップS3では、絶縁膜21上に、スパッタ法、蒸着法等を用いて、第1画素電極K1および第3画素電極K3、並びに下部電荷機能層ULを順次形成する(図4(c))。
ステップS4では、第1量子ドットおよびレジストを含む溶液を全面塗布し、ステップS5では、フォトリソグラフィ法を用いて、絶縁膜21上の第1画素電極K1と平面視で重なるように第1発光層E1を形成する(図4(d))。具体的には、全面塗布された溶液を50~120℃でプリベークすることで溶媒を蒸発させ、次いで乾燥した塗膜に対してマスク露光を行い(露光強度は、例えば、1000mJ/cm2)、次いでアルカリ溶液、有機溶媒、水等を用いて現像し、その後必要に応じて70~200℃で本焼成する。レジストにはエポキシ系、アクリル系を用いることができる。
ステップS6では、第3量子ドットおよびレジストを含む溶液を全面塗布し、ステップS7では、フォトリソグラフィ法を用いて、絶縁膜21上の第3画素電極K3と平面視で重なるように第3発光層E3を形成する(図4(e))。ステップS7は、ステップS5と同様である。
ステップS8では、インクジェット法を用いて、第2画素電極K2と平面視で重なるように、絶縁膜の凹部21yに第2発光層E2を形成する。ここでは、絶縁膜の側面21s(液止め)で囲まれた空間に、第3量子ドットおよびこれを分散させる溶媒を含むインクを吐出し、焼成、真空・減圧乾燥等によって溶媒を除去する。(図4(f))。溶媒には、例えば、イソプロピルアルコール、エタノール、グリコールエーテル、オクタン、トルエン、メタノール、ブタノール、ヘキサン、アセトニトリルおよび水の少なくとも1つを含む液体を用いることができる。
ステップS9では、第1~第3発光層E1~E3上に、スパッタ法、蒸着法等を用いて、上部電荷機能層FLおよび共通電極25を順次形成する(図4(g))。
各発光層(E1・E2・E3)の厚みは、1~100nmであり、活性層(下部電荷機能層、発光層および上部電荷機能層)の厚みは、10~200nmである。電荷機能作用を有するナノ粒子とレジストを混合し、露光・現像することで、下部電荷機能層ULの塗り分け、上部電荷機能層FLの塗り分けも可能である。
正孔輸送機能をもつ下部電荷機能層ULの材料としては、例えば、ベンゼン、スチリルアミン、トリフェニルアミン、ポルフィリン、トリアゾール、イミダゾール、オキサジアゾール、ポリアリールアルカン、フェニレンジアミン、アリールアミン、オキザゾール、アントラセン、フルオレノン、ヒドラゾン、スチルベン、トリフェニレン、アザトリフェニレン、およびこれら誘導体、ポリシラン系化合物、ビニルカルバゾール系化合物、チオフェン系化合物、アニリン系化合物などの、鎖状式共役系の有機モノマー、オリゴマー、またはポリマーに加え、溶液から膜を形成できる酸化ニッケルや酸化タングステン、酸化チタン、酸化セシウムといった無機化合物などが挙げられる。
第1~第3量子ドットの材料としては、CdSe、CdZnSe、InP、ZnSe、ZnS、ZnTe、ZnTeSe、Si、CdS等が挙げられる。
電子輸送機能をもつ上部電荷機能層FLの材料としては、Alq、Alq3、BCP等の有機化合物、ZnO(Al、Mg、Li、Ga等が添加されていてもよい)、SnO2、In2O3等の無機化合物(ナノ粒子形状でもよい)が挙げられる。
〔実施形態2〕
図5は、実施形態2の表示部の構成を示す断面図である。図5では、第2画素電極K2を、絶縁膜21よりも上層に、かつ第1画素電極K1および第3画素電極K3と同層に形成する。こうすれば、製造工程数の削減を図ることができる。

図6は、実施形態2の表示部の変形例を示す断面図である。図5の絶縁膜の凹部21yでは、絶縁膜21が除去されているが、これに限定されない。図6のように、凹部21yでは、絶縁膜21が周囲よりも薄く形成されている構成でもよい。こうすれば、第2発光層E2が配線Ws等に重なっても、第2発光層E2をフラットに形成することができる。このような絶縁膜の凹部21yは、グレートーンマスクを用いたフォトリソグラフィで形成することができる。
〔実施形態3〕
図7は、実施形態3の表示部の構成を示す断面図である。図7では、第2画素電極K2を、絶縁膜21よりも上層に、かつ第1画素電極K1および第3画素電極K3と同層に形成し、絶縁膜21よりも上層に、第1~第3画素電極K1~K3のエッジを覆うエッジカバー膜23を設ける。この場合、第1発光層E1および第3発光層E3は、エッジカバー膜23の開口に形成される。こうすれば、第1~第3画素電極K1~K3のエッジ近傍の電界を抑制することができ、さらに、第2発光層E2をインクジェット法で形成する際の液止めを高くすることができる。なお、第2発光層E2は、平面視において、第2トランジスタT2の半導体膜SCとは重ならないが、配線Wsとは重なってもよい。
図7は、実施形態3の表示部の構成を示す断面図である。図7では、第2画素電極K2を、絶縁膜21よりも上層に、かつ第1画素電極K1および第3画素電極K3と同層に形成し、絶縁膜21よりも上層に、第1~第3画素電極K1~K3のエッジを覆うエッジカバー膜23を設ける。この場合、第1発光層E1および第3発光層E3は、エッジカバー膜23の開口に形成される。こうすれば、第1~第3画素電極K1~K3のエッジ近傍の電界を抑制することができ、さらに、第2発光層E2をインクジェット法で形成する際の液止めを高くすることができる。なお、第2発光層E2は、平面視において、第2トランジスタT2の半導体膜SCとは重ならないが、配線Wsとは重なってもよい。
図8は、実施形態3の表示部の変形例を示す断面図である。図8では、第1トランジスタT1は、絶縁膜21に形成された共通コンタクトホールCHsを介して第1画素電極K1に接続され、第2トランジスタT2は、共通コンタクトホールCHsを介して第2画素電極K2に接続される。共通コンタクトホールCHs内では、第1画素電極K1と第2画素電極K2とが、エッジカバー膜23で分離されている。

図9(a)は、実施形態4の表示部の構成を示す平面図であり、図9(b)は、実施形態4の表示部の構成を示す断面図である。図9では、絶縁膜21に、凹部21yと、これとは別の凹部21zとが設けられる。

発光素子X1は、絶縁膜21の上面21jに形成される第1画素電極K1と、第1画素電極K1よりも上層に形成され、平面視で第1画素電極K1に重なる第1発光層E1とを含む。第1画素電極K1は、コンタクトホールCHを介して第1トランジスタT1に接続される。
発光素子X2は、絶縁膜21よりも下層に形成される第2画素電極K2と、絶縁膜21の凹部21yに形成され、平面視で第2画素電極K2に重なる第2発光層E2とを含む。絶縁膜21は、第2画素電極K2のエッジを覆い、第2画素電極K2は第2トランジスタT2に接続される。
発光素子X3は、絶縁膜21よりも下層に形成される第3画素電極K3と、絶縁膜21の凹部21zに形成され、平面視で第3画素電極K3に重なる第3発光層E3とを含む。絶縁膜21は、第3画素電極K3のエッジを覆い、第3画素電極K3は第3トランジスタT3に接続される。
第1発光層E1は、塗布法およびフォトリソグラフィ法を用いて形成されるレジスト層であり、第1色を発する第1量子ドットを含む。第2発光層E2は、インクジェット法を用いて形成されるインクジェット層であり、第2色を発する第2量子ドットを含む。第3発光層E3は、インクジェット法を用いて形成されるインクジェット層であり、第3色を発する第3量子ドットを含む。
下層に絶縁膜21が配される第1発光層E1は、第1トランジスタT1の半導体膜SC、第2トランジスタT2の半導体膜SC、および第3トランジスタT3の半導体膜SCと平面視で重なる。下層に絶縁膜21が配されない第2発光層E2は、第2トランジスタT2の半導体膜SCと平面視で重ならない。また、下層に絶縁膜21が配されない第3発光層E3は、第3トランジスタT3の半導体膜SCと平面視で重ならない。
図9では、例えば、第2発光層E2の面積>第3発光層E3の面積>第1発光層E1の面積とし、第1発光層(レジスト層)の発光色である第1色を緑とし、第2発光層(インクジェット層)の発光色である第2色を青とし、第3発光層(インクジェット層)の発光色である第3色を赤とする。
実施形態4では、第2および第3発光層E2・E3をインクジェット法で形成することができるため、製造工程数を削減することができる。
図10は、実施形態4の表示部の変形例を示す断面図である。図10のように、凹部21zの一方の側に位置する絶縁膜21aの下方に第1トランジスタT1を配置し、他方の側に位置する絶縁膜21bの下方に第3トランジスタT3を配置してもよい。
〔実施形態1~4について〕
図11(a)~図11(d)は、各実施形態における画素構成の例を示す平面図である。図11(a)では、2行2列に配された4つの画素PX1~PX4それぞれにおいて、ライン状の第3発光層E3を含む赤のサブ画素SP3、ライン状の第1発光層E1を含む緑のサブ画素SP1、ライン状の第2発光層E2を含む青のサブ画素SP2をこの順に行方向に並べてストライプ形状とする。ここでは、例えば、第2発光層E2の幅>第3発光層E3の幅>第1発光層E1の幅とする。こうすれば、列方向に並ぶ同色の複数のサブ画素で、インクジェット層(E2、またはE2およびE3)を共通化することができる。
図11(a)~図11(d)は、各実施形態における画素構成の例を示す平面図である。図11(a)では、2行2列に配された4つの画素PX1~PX4それぞれにおいて、ライン状の第3発光層E3を含む赤のサブ画素SP3、ライン状の第1発光層E1を含む緑のサブ画素SP1、ライン状の第2発光層E2を含む青のサブ画素SP2をこの順に行方向に並べてストライプ形状とする。ここでは、例えば、第2発光層E2の幅>第3発光層E3の幅>第1発光層E1の幅とする。こうすれば、列方向に並ぶ同色の複数のサブ画素で、インクジェット層(E2、またはE2およびE3)を共通化することができる。
図11(b)では、2行2列に配された4つの画素PX1~PX4それぞれにおいて、列方向に隣接するPX1・PX3では、赤のサブ画素SP3(第3発光層E3を含む)、緑のサブ画素SP1(第1発光層E1を含む)、青のサブ画素SP2(第2発光層E2を含む)をこの順に行方向に並べてストライプ形状とし、列方向に隣接するPX2・PX4では、青のサブ画素SP2(第2発光層E2を含む)、緑のサブ画素SP1(第1発光層E1を含む)、および赤のサブ画素SP3(第3発光層E3を含む)をこの順に行方向に並べてストライプ形状とする。こうすれば、列方向に並ぶ同色の複数のサブ画素で、インクジェット層(E2またはE2・E3)を共通化することができ、さらに、行方向に隣り合う同色の2つのサブ画素で、インクジェット層(E2)を共通化することができる。
図11(c)では、2行2列に配された4つの画素PX1~PX4それぞれを、第1サブ画素SP1(例えば台形)、第2サブ画素SP2(例えば正方形)および第3サブ画素SP3(例えば台形)に分割し、第1サブ画素SP1が、第2および第3サブ画素SP2・SP3と隣接し、第2サブ画素SP2が、第1および第3サブ画素SP1・SP3と隣接し、第3サブ画素SP3が、第1および第2サブ画素SP1・SP2と隣接するように配置する。さらに、列方向に隣接する画素PX1・PX3の第2サブ画素SP2同士が隣接し、行方向に隣接する画素PX1・PX2の第2サブ画素SP2同士が隣接し、列方向に隣接する画素PX2・PX4の第2サブ画素SP2同士が隣接し、行方向に隣接する画素PX3・PX4の第2サブ画素SP2同士が隣接し、画素PX1・PX3の第1サブ画素SP1同士が隣接し、画素PX1・PX2の第3サブ画素SP3同士が隣接し、画素PX2・PX4の第1サブ画素SP1同士が隣接し、画素PX3・PX4の第3サブ画素SP3同士が隣接するように構成する。こうすれば、同色の4つのサブ画素でインクジェット層(E2またはE2・E3)を共通化することができる。
図11(d)では、2行2列に配された4つの画素PX1~PX4それぞれを、第1サブ画素SP1(例えば台形)、第2サブ画素SP2(例えば正方形)および第3サブ画素SP3(例えば台形)に分割し、第1サブ画素SP1が、第2および第3サブ画素SP2・SP3と隣接し、第2サブ画素SP2が、第1および第3サブ画素SP1・SP3と隣接し、第3サブ画素SP3が、第1および第2サブ画素SP1・SP2と隣接するように配置する。さらに、列方向あるいは行方向に隣接する2つの画素では、第1および第3サブ画素SP1・SP3が隣接するように構成する。こうすれば、同色の4つのサブ画素でインクジェット層(E2)を共通化することができる。
上述の各実施形態は、例示および説明を目的とするものであり、限定を目的とするものではない。これら例示および説明に基づけば、多くの変形形態が可能になることが、当業者には明らかである。

- 基板と、
前記基板上に形成された絶縁膜と、
前記絶縁膜の上面に形成される第1画素電極と、
前記第1画素電極よりも上層に形成され、前記第1画素電極と平面視で重なる第1発光層と、
前記絶縁膜に設けられた凹部に形成される第2発光層と、を備える表示装置。 - 前記第1発光層は、第1色を発する第1量子ドットを含み、
前記第2発光層は、第2色を発する第2量子ドットを含む請求項1に記載の表示装置。 - 前記絶縁膜は、トランジスタを含む基板上に形成された層間絶縁膜である請求項1または2に記載の表示装置。
- 前記凹部では、前記絶縁膜が除去されている請求項3に記載の表示装置。
- 前記凹部では、前記絶縁膜が周囲よりも薄く形成されている請求項3に記載の表示装置。
- 前記凹部と平面視で重なる第2画素電極を備え、
