Abstract
Description
食器として、あるいは、飲料・食品等を充填する容器として使用する、上面側が開口した金属製の容器は周知であり(特許文献1等参照。)、これを応用することが考えられる。
近年、金属缶容器のリサイクル環境も整っていることから、特許文献1のような薄い材料の金属容器を用いることで、材料コスト、成形コストを低減し、重量も軽くしつつ、食器として1度のみの利用でも資源の節約、廃棄物の削減を行える可能性はある。
しかしながら、上面側が開口した金属製の容器そのものを空のままで保管、輸送し、使用者が開口したままで使用を行うには、形状、構造が適していないという問題があった。
また、プラスチックによる海洋汚染が進行している等の環境汚染を防止する世界的な意識の高まりから、リサイクルに向け回収され易い材料で作られた容器が求められている。
有底円筒状の金属製のカップ体を、前記カップ体の外径よりも小径の孔部を有する縮径ダイを底側から円筒軸方向に沿って作用させて縮径する底絞り成形工程を含み、
前記底絞り成形工程を、複数回繰り返すことにより、前記課題を解決するものである。
有底円筒状の金属製のカップ体を底側から円筒軸方向に沿って作用させて縮径するための、前記カップ体の外径よりも小径の孔部を有する縮径ダイを備える底絞り成形金型を、複数有することを特徴とする。
本請求項3、本請求項4および本請求項5に係る容器の製造方法並びに本請求項14、本請求項15および本請求項16に係る容器の製造装置によれば、カップ体の内部に中子ツールを配置すること、または、カップ体の内部に気体流入によって圧力を付与することによって、上記の所期の滑らかなテーパ形状の胴部を有する容器を確実に製造することができる。
本請求項6に係る容器の製造方法および本請求項17に係る容器の製造装置によれば、底絞り成形工程を5~40回繰り返すことによって、確実に容器の胴部の広い高さ範囲をテーパ形状に成形することができる。
また、このように製造された容器によれば、容器を2つ重ねた際、上方の容器の下方の容器から突出する突出部を、下方の容器の上端から20mm以下の高さとすることにより、複数の容器を重ねた際の高さを小さくすることできる。
さらに、飲料・食料等の充填設備、蓋の取り付け設備等の容器の輸送、移送の際に、容器を積み重ねた状態で輸送、移送を行うことが可能となり、飲料・食料等を充填し封緘して缶の製造する場合等の効率を向上することができる。
また、底部の板厚が0.35mm以下とし、容器の全高を100%とした場合の50±10%の高さの範囲で胴部が板厚0.10~0.22mmとすることにより、材料コスト、成形コストを低減し、軽量とされるとともに、さらに好適な形状である、容器の全高を100%とした場合の、最下部から10%の高さの外周面と90%の高さの外周面を結ぶ線が上方に向かって3°~10°の角度で外方に広がる形状に形成された容器を得ることができる。
本請求項9に記載の構成によれば、突出部の容器の高さに対する割合を4%~15%とすることにより、複数の容器を重ねた際に嵌まり込みを防ぐ等の分離の容易性を担保しつつ体積を小さくすることができ、空のままで保管、輸送する際の効率が向上された容器を製造することができる。上記の突出部の容器の高さに対する割合を5%~9%とすることにより、さらに好適となる。
本請求項11に記載の構成によれば、胴部を、他の容器と重ねた際に互いの接触箇所を少なくすることで他の容器と密着することを防ぐ接触部を有するものとすることにより、複数の容器を重ねた際に胴部同士が面で密着することが確実に防止され、複数重ねた容器を個々に分離する際、接触部以外は非接触となり容器間の空気の流通を良好にでき分離の容易性がさらに向上された容器を得ることができる。
本発明の容器の製造方法によって製造される容器は、図1に示すように、底部120と胴部110を有し、金属製で、上面側が開口した上部開口101を有する、周知の紙コップ、プラスチックコップに代替可能な形状を有する容器100である。
容器100の胴部110は、上方(上部開口101側)に向かうに従って外方に広がる逆円錐台形状(テーパ形状)のテーパ部111と、テーパ部111から上部開口101まで連続する上方側部113と、テーパ部111から底部120に繋がる下方側部114とを有している。胴部110のテーパ部111は、例えば、断面視で直線状の一様なテーパ形状であり、その角度θは5°である。
また、上方側部113及び下方側部114は、外方に広がっておらず、略円筒状を有する。
容器100のテーパ部111は、容器の全高を100%としたときの、容器100を底部120が下方になる姿勢で水平面に載置した場合の水平面から10%の高さから90%の高さまで、均一の外方への広がり角度で形成されているので、容器の全高を100%とした場合の最下部から10%の高さの外周面と90%の高さの外周面を結ぶ線の外方への広がり角度(胴部テーパ角)はθとほぼ同じ約5°である。
本実施形態では、底部120は周知の2ピース飲料缶と同様の形状に形成されている。
また、上部開口101の周縁部すなわち胴部110の上端部は、コップとして使用するために鋭い端面が直接口に当たらない形状、例えばカール形状に成形されている。
容器100は、金属製の板材(ブランク)を略同一径の円筒部分を有する有底円筒状に成形してカップ体200を得るカップ体成形工程と、得られたカップ体200にさらに底部220側に向かうに従って径が狭まるように底絞りを施すことによって上部開口101側に向かうに従って外方に広がるテーパ部111を成形する底絞り成形工程とを含む。底絞り成形工程の後、胴部110の上端部にカール成形が施されて丸められるカール成形工程が行われる。なお、カール成形工程は、底絞り成形工程の前、あるいは複数回の底絞り成形工程の途中に行われてもよい。
底絞り成形工程の繰り返し回数は、所望する容器100のサイズ、胴部テーパ角やカップ体200を形成する板材の厚みによっても異なるが、好ましくは2~50回、より好ましくは5~40回、さらに好ましくは10~30回、特に好ましくは20回である。
底絞り成形工程の繰り返し回数が過多である場合は、工程数の増加により製造上の負荷や製造コストが増大することや、成形熱の影響が大きく出来上がり寸法に無視できないバラつき生じ、歩留まりが低くて生産性が低くなるおそれがある。一方、底絞り成形工程の繰り返し回数が過少である場合は、胴部110の所定の高さ範囲を所望するテーパ形状に成形することができないおそれや、テーパ部111に滑らかなテーパ形状が得られないおそれがある。
孔部340の内周面は、縮径の作用面となる全周にわたって同テーパ角度に延びるテーパ面341と、テーパ面341の小径側に連続して斜め上外方に延びる逃げ面342とを備えている。テーパ面341のテーパ角度は、所望の容器100のテーパ部111の胴部テーパ角に適合する角度とされ、この実施形態においては5゜である。
縮径ダイ300は、図示されない駆動機構によって、所定のストローク長さで往復動可能とされている。
また、各底絞り成形工程において用いられる縮径ダイ300の孔部340のテーパ面341のテーパ角度は略同一とされる。
また、(n-1)回目の底絞り成形工程に用いられる縮径ダイ300の孔部340の最小内径と、これに続くn回目の底絞り成形工程に用いられる縮径ダイ300の孔部340の最大内径とは、略同一または(n-1)回目の底絞り成形工程に用いられる縮径ダイ300の孔部340の最小内径がn回目の底絞り成形工程に用いられる縮径ダイ300の孔部340の最大内径よりも小径とされる。
さらに、各底絞り成形工程において用いられる縮径ダイ300の孔部340のテーパ面341の長さ(孔部340の軸方向長さ)は略同一とされ、具体的な長さは、所望する容器100の胴部110におけるテーパ部111の高さや、底絞り成形工程の繰り返し回数によって決定される。
なお、各縮径ダイ300において、孔部340のテーパ面341のテーパ角度や軸方向長さは、同一に限定されるものでなく、所望の容器100の具体的なカップ形状に合わせてそれぞれ適宜の形状となる大きさに設定されていればよい。例えばテーパ面341は曲面状とされていてもよい。また、各縮径ダイ300の孔部340の最小内径や最大内径も、所望の容器100の具体的なカップ形状に合わせてそれぞれ適宜の大きさに設定されていればよい。
後続する底絞り成形工程においては、より小径の孔部を有する縮径ダイを用いて同様のことが行われ、先行する底絞り成形工程において形成された縮径円筒部250の最も開口端部201側、すなわち先行する底絞り成形工程において形成されたテーパ筒部251の底部220側に新たなテーパ筒部が滑らかに接続されるように形成される。
最後の底絞り成形工程においてテーパ形状に成形されずに残った円筒状の縮径円筒部が、容器100の下方側部114となる。
上記の底絞り成形工程を繰り返すことにより、複数のテーパ筒部251が滑らかに連続されてテーパ部111となり、これにより、均一の外方への広がり角度で形成されたテーパ形状のテーパ部111を有する胴部110の容器100が得られる。
エアー機構によって付与される圧力が過小である場合は、縮径ダイ300による押圧力によって底絞り成形時にカップ体200が座屈してしまうおそれがある。一方、エアー機構によって付与される圧力が過大である場合は、カップ体200の底部220が反転する等の変形が生じるおそれや、エアーの不必要な使用量増加に伴って製造コストが増大するおそれがある。
絞り率は、複数回繰り返された全ての底絞り成形工程での総絞り率であり、1回目の底絞り成形工程前のカップ体200(素缶)の径をL、最後(n回目)の底絞り成形工程後の容器100のテーパ部111の最小径をAとしたとき、式(1):絞り率=(L-A)/L×100(%)で表される。
絞り率が小さいほど金属材料の流れやすさが得られて損傷なく所望するテーパ形状のテーパ部111を得ることができる。絞り率が過大である場合は、容器100のテーパ部111に破断が生じるおそれがある。
このような板材を用いることによって、容器に成形した時、材料の板厚がほぼ維持される底部が板厚0.20mm~0.35mm、容器の全高を100%とした場合の50±10%の高さの範囲の胴部110が板厚0.10~0.22mmとなる。
(1)上方の容器100のテーパ部111の外面上端と、下方の容器100uの上方側部113の内面上端付近
(2)上方の容器100の下方側部114の外面下端と、下方の容器100uのテーパ部111の内面下端付近
の少なくとも1つが接触して重なり、上方の容器100のテーパ部111の外面と下方の容器100uのテーパ部111の内面とが密着することはない。
図3の例においては、突出高さTは8.0mmであり、容器100の高さHに対する突出部の高さTの割合は7.1%である。
なお、上方側部113及び下方側部114をテーパ部111とは異なる角度で外方に広がるように形成してもよく、いずれか一方のみを設ける、あるいは、両方設けないようにしてもよい。
さらに、上方側部113及び下方側部114をテーパ部111とは逆のテーパで内方に狭まるように形成してもよい。
ビードの形状、方向、本数、場所はいかなるものでもよく、内面側に突出しても外面側に突出しても内外面が混在してもよい。
また、接触部として機能するのであれば、ビード形状ではなく、点や面でテーパ部111から突出する突出部であってもよい。
蓋部材としては、金属製のステイオンタブ蓋、積層体からなるシート、ネジ蓋等、いかなるものであってもよい。
蓋部材をステイオンタブ蓋として胴部の上端に巻締める場合は、容器の胴部の上端は巻締のためのトリミング加工後に面状部を形成するフランジング加工を行った状態であればよい。
蓋部材を積層体からなるシートとして胴部の上端に熱等で接着する場合は、容器の胴部の上端は接着面積を確保するために面状部を有する形状としてもよい。積層体からなるシートとしては、例えば、アルミニウム箔、紙、樹脂フィルムやこれらを2種以上積層したラミネート材が挙げられ、更に熱接着層(ヒートシール層)が積層されていてもよい。熱接着層としては、公知のシーラントフィルムを始め、ラッカータイプ接着剤、イージーピール接着剤、ホットメルト接着剤等の接着剤からなる層が採用できる。
蓋部材をネジ蓋として胴部の上端にネジ固定する場合は、容器の胴部の上端の上方側部113等の突出部112にネジ条を有するものとしてもよく、ネジ蓋をネジ固定するために別途ネジ条を有する注出口付き蓋部材を容器の胴部の上端に巻締めてもよい。
突出部112を蓋部材の取り付け形態に合わせることで、蓋部材をどのようなものとしても、容器部分を保管、輸送する際の効率を向上することができる。
例えば、本発明の容器の製造方法では、胴部のテーパ部がいずれの箇所においても胴部テーパ角が2°~15°の角度で外方に広がる形状に形成された容器に限定されず、局所的には本実施形態の上方側部や下方側部と同様に、2°~15°の範囲外の部分が一部存在する容器や、胴部の外方への広がりが断面視で角度が徐々に変化する曲線状の容器や、胴部に複数の段部が形成された容器など、直線状の広がり、曲線状の広がり、段部等が組み合わされた胴部を有する容器も製造可能である。
中子ツール320を用いた底絞り成形工程においては、図5Aに示すように、まず、カップ体200を、開口端部201側を台座370側に向けた姿勢で、台座370と支持具380との間において中子ツール320がカップ体200の内部に配置され、カップ体200の底部220側に縮径ダイ300をテーパ面341が裾広がり(図5Aにおいて下方に広がる円錐台形状)となる姿勢で同軸状に載置する。この状態で、図5Bに示すように、図2Bと同様に縮径ダイ300をカップ体200の底部220側から円筒軸Xの方向に沿って相対的に移動させてカップ体200の周側壁210を絞って縮径し、図5Cに示すように、図2Cと同様に、縮径ダイ300の孔部340の最小内径に従った外径を有する円筒状の縮径円筒部250と、縮径ダイ300のテーパ面341に対応するテーパ形状のテーパ筒部251とが形成される。縮径ダイ300が縮径するための移動を停止して当接しなかった部分が、容器100の上方側部113となる。
後続する底絞り成形工程においては、より小径の孔部を有する縮径ダイおよびより小径の中子ツールを用いて同様のことが行われ、先行する底絞り成形工程において形成された縮径円筒部250の最も開口端部201側、すなわち先行する底絞り成形工程において形成されたテーパ筒部251の底部220側に新たなテーパ筒部が滑らかに接続されるように形成される。
最後の底絞り成形工程においてテーパ形状に成形されずに残った円筒状の縮径円筒部が、容器100の下方側部114となる。
上記の底絞り成形工程を繰り返すことにより、複数のテーパ筒部251が滑らかに連続されてテーパ部111となり、これにより、均一の外方への広がり角度で形成されたテーパ形状のテーパ部111を有する胴部110の容器100が得られる。

Claims (17)
- 底部と胴部とを有し、上面側が開口するとともに前記胴部が上面側に向かうに従って外方に広がる形状の金属製の容器を製造する方法であって、
有底円筒状の金属製のカップ体を、前記カップ体の外径よりも小径の孔部を有する縮径ダイを底側から円筒軸方向に沿って作用させて縮径する底絞り成形工程を含み、
前記底絞り成形工程を、複数回繰り返すことを特徴とする容器の製造方法。 - 先行する底絞り成形工程に使用する縮径ダイの孔部の径が、後続する底絞り成形工程に使用する縮径ダイの孔部の径よりも大きいことを特徴とする請求項1に記載の容器の製造方法。
- 前記底絞り成形工程において、前記カップ体の周側壁の内周面を支持する中子ツールを前記カップ体の内部に配置することを特徴とする請求項1または請求項2に記載の容器の製造方法。
- 前記底絞り成形工程において、前記カップ体の内部に気体流入によって圧力を付与することを特徴とする請求項1または請求項2に記載の容器の製造方法。
- 前記カップ体の内部に付与される圧力が、0.05~0.40MPaであることを特徴とする請求項4に記載の容器の製造方法。
- 前記底絞り成形工程を、5~40回繰り返すことを特徴とする請求項1乃至請求項5のいずれかに記載の容器の製造方法。
- 前記容器の胴部を、容器の全高を100%とした場合の、最下部から10%の高さの外周面と90%の高さの外周面を結ぶ線が2°~15°の角度で外方に広がる形状に形成し、
前記容器を2つ重ねた際、上方の容器の突出する突出部を、下方の容器の上端から20mm以下の高さとすることを特徴とする請求項1乃至請求項6のいずれかに記載の容器の製造方法。 - 前記底部を板厚0.20mm~0.35mmとし、
容器の全高を100%とした場合の、50±10%の高さの範囲で前記胴部を板厚0.10~0.22mmとし、
前記胴部を、容器の全高を100%とした場合の、最下部から10%の高さの外周面と90%の高さの外周面を結ぶ線が3°~10°の角度で外方に広がる形状に形成することを特徴とする請求項7に記載の容器の製造方法。 - 前記突出部の前記容器の高さに対する割合を、4%~15%とすることを特徴とする請求項7または請求項8に記載の容器の製造方法。
- 前記突出部の前記容器の高さに対する割合を、5%~9%とすることを特徴とする請求項7または請求項8に記載の容器の製造方法。
- 前記胴部を、他の容器と重ねた際に互いの接触箇所を少なくすることで他の容器と密着することを防ぐ接触部を有するものとすることを特徴とする請求項7乃至請求項10のいずれかに記載の容器の製造方法。
- 底部と胴部とを有し、上面側が開口するとともに前記胴部が上面側に向かうに従って外方に広がる形状の金属製の容器を製造する装置であって、
有底円筒状の金属製のカップ体を底側から円筒軸方向に沿って作用させて縮径するための、前記カップ体の外径よりも小径の孔部を有する縮径ダイを備える底絞り成形金型を、複数有することを特徴とする容器の製造装置。 - 前記底絞り成形金型の各々は、縮径ダイの孔部の径が互いに異なるものであることを特徴とする請求項12に記載の容器の製造装置。
- 前記底絞り成形金型が、前記カップ体の内部に配置される、前記カップ体の周側壁の内周面を支持する中子ツールを有することを特徴とする請求項12または請求項13に記載の容器の製造装置。
- 前記底絞り成形金型が、前記カップ体の内部に気体流入によって圧力を付与するエアー機構を有することを特徴とする請求項12または請求項13に記載の容器の製造装置。
- 前記エアー機構が、前記カップ体の内部に0.05~0.40MPaの圧力を付与するものであることを特徴とする請求項15に記載の容器の製造装置。
- 前記底絞り成形金型を、5~40個備えることを特徴とする請求項12乃至請求項16のいずれかに記載の容器の製造装置。
