Description

吸音材、吸音性向上部材及び車両部材
 本発明は、吸音材、吸音性向上部材及び車両部材に関する。
 メルトブロー不織布からなる単一層の吸音構造体が知られている(例えば、特許文献1)。

 不織布からなる単一層の吸音構造体の場合、広い周波数領域において吸音特性を高く維持することが難しい。
 本発明は上記事情に鑑みてなされたものであり、広い周波数領域における吸音特性に優れる吸音材を提供することを目的とする。本発明はまた、吸音性向上部材及び車両部材を提供することを目的とする。
 以下に説明する吸音材は、音の入射側から、いわゆる重りの機能を有する硬い層(樹脂フィルム)と、バネの機能を有する柔らかい層(連通孔を有する基材層)を備えており、これらの層の組合せにより、好適に音を吸収することができると考えられる。発明者らは、そのような吸音材において、当該柔らかい層を密度の異なる二層構成とすることで、吸音特性の周波数依存性を調整できることを見出した。
 本発明の一側面は、樹脂フィルムと、連通孔を有する第一基材層と、連通孔を有する第二基材層と、をこの順に備え、第一基材層の密度が、第二基材層の密度よりも低い、吸音材を提供する。
 本発明の一側面は、連通孔を有する第一基材層と、連通孔を有する第二基材層と、をこの順に備え、第一基材層の密度が、第二基材層の密度よりも低く、第一基材層側が音の入射方向となるように用いられる、吸音性向上部材に関する。
 本発明の一側面は、上記の吸音材を備える車両部材に関する。
 一態様において、第一基材層の通気抵抗が、第二基材層の通気抵抗よりも低くてよい。
 一態様において、第一基材層及び第二基材層が、樹脂発泡体又は不織布であってよい。
 一態様において、第一基材層の厚さが、第二基材層の厚さよりも薄くてよい。
 一態様において、樹脂フィルムが、ポリオレフィン、ポリエステル又はポリアミドから構成されていてよい。
 一態様において、吸音材が、樹脂フィルムの少なくともいずれかの表面に、金属蒸着層を有してよい。
 一態様において、吸音材が、樹脂フィルム及び第一基材層間、並びに第一基材層及び第二基材層間の少なくともいずれかに、接着剤層をさらに備えてよい。
 一態様において、第一基材層の密度が、0.005~0.20g/cmであってよく、第二基材層の密度が、0.015~0.30g/cmであってよい。
 一態様において、第一基材層の通気抵抗が、0.003~0.45kPa・s/mであってよく、第二基材層の通気抵抗が、0.02~0.5kPa・s/mであってよい。
 一態様において、吸音材の厚さが1~100mmであってよい。
 本発明によれば、広い低周波数領域における吸音特性に優れる吸音材を提供することができる。また、本発明によれば、吸音性向上部材及び車両部材を提供することができる。

<吸音材>
 図1は吸音材の模式断面図である。吸音材10は、樹脂フィルム1と、基材層として連通孔を有する第一基材層2及び連通孔を有する第二基材層3と、をこの順に備える。樹脂フィルム側から入射した音(音響エネルギー)は、吸音材を透過する際に熱エネルギーとして散逸される。これにより音の減衰が観察される。
(基材層)
 連通孔を有する基材層としては、樹脂発泡体、不織布、高分子多孔体、多孔質セラミック等が挙げられる。これらのうち、広い周波数領域における吸音特性に優れる観点から、基材層は樹脂発泡体又は不織布であってよく、不織布であってよい。第一基材層及び第二基材層は、同じ素材から構成されていてもよく、異なる素材から構成されていてもよい。
 樹脂発泡体の素材としては、例えば、ポリエチレン樹脂、ポリプロピレン樹脂、ポリウレタン樹脂、ポリエステル樹脂、アクリル樹脂、ポリスチレン樹脂、メラミン樹脂、シリコーン樹脂、天然ゴム、合成ゴム等が挙げられる。耐熱性、難燃性等の観点から、樹脂発泡体の素材はメラミン樹脂であってよい。
 不織布を構成する繊維としては、有機繊維及び無機繊維が挙げられる。有機繊維としては、例えば、ポリエチレン(低密度又は高密度)、ポリプロピレン、共重合ポリエチレン、共重合ポリプロピレン等のポリオレフィン繊維、ポリエチレンテレフタレート、ポリトリメチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリブチレンナフタレート等のポリエステル繊維、ポリアミド繊維、アクリル繊維、ナイロン繊維、レーヨン繊維、ウール等の天然繊維などが挙げられる。また、無機繊維としては、ガラス繊維、金属繊維、セラミックス繊維、炭素繊維等が挙げられる。不織布を構成する繊維は、これらを1種又は2種以上を含むことができる。
 基材層の厚さは、広い周波数領域における吸音特性に優れる観点から、0.1~50mmとすることができ、0.5~20mmであってもよく、2.0~10mmであってもよい。第一基材層及び第二基材層は、同じ厚さを有していてもよく、異なる厚さを有していてもよい。広い周波数領域における吸音特性に優れる観点から、第一基材層(音の入射側の基材層)の厚さが、第二基材層の厚さよりも薄くてよい。
 広い周波数領域における吸音特性に優れる観点から、第一基材層の密度は、第二基材層の密度よりも低い。そのような第二基材層との組み合わせにおいて、第一基材層の密度は、広い周波数領域における吸音特性に優れる観点から、0.005~0.20g/cmとすることができ0.007~0.16g/cmであってもよく、0.009~0.12g/cmであってもよい。
 また、上記のような第一基材層との組み合わせにおいて、第二基材層の密度は、広い周波数領域における吸音特性に優れる観点から、0.015~0.30g/cmとすることができ0.020~0.25g/cmであってもよく、0.025~0.20g/cmであってもよい。
 第一基材層の密度に対する第二基材層の密度の比(第二基材層の密度/第一基材層の密度)は、広い周波数領域における吸音特性に優れる観点から、1.2~10とすることができ、1.2~5とすることができる。
 広い周波数領域における吸音特性により優れる観点から、第一基材層の通気抵抗は、第二基材層の通気抵抗よりも低くてよい。そのような第二基材層との組み合わせにおいて、第一基材層の通気抵抗は、広い周波数領域における吸音特性に優れる観点から、0.003~0.45kPa・s/mとすることができ0.004~0.3kPa・s/mであってもよく、0.005~0.25kPa・s/mであってもよい。
 また、上記のような第一基材層との組み合わせにおいて、第二基材層の通気抵抗は、広い周波数領域における吸音特性により優れる観点から、0.02~0.5kPa・s/mとすることができ0.025~0.4kPa・s/mであってもよく、0.03~0.3kPa・s/mであってもよい。
 第一基材層の通気抵抗に対する第二基材層の通気抵抗の比(第二基材層の通気抵抗/第一基材層の通気抵抗)は、広い周波数領域における吸音特性により優れる観点から、1.1~20とすることができ、1.2~16とすることができる。
 基材層の通気抵抗は、カトーテック株式会社製の通気性試験機(KES-F8)等により測定される。
 吸音材は、広い周波数領域における吸音特性に優れる観点から、さらに連通孔を有する他の基材層を備えていてもよい。すなわち、吸音材は、連通孔を有する第一基材層及び連通孔を有する第二基材層に加えて、さらに連通孔を有する第三基材層、連通孔を有する第四基材層等を備えていてもよい。各基材層は、同じ素材から構成されていてもよく、異なる素材から構成されていてもよい。
(樹脂フィルム)
 樹脂フィルムを構成する樹脂としては、例えば、ポリエチレン(低密度又は高密度)、ポリプロピレン(延伸又は未延伸)、共重合ポリエチレン、共重合ポリプロピレン等のポリオレフィン系樹脂、ポリエチレンテレフタレート、ポリトリメチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリブチレンナフタレート等のポリエステル系樹脂、PTFE、FEP、PFA等のフッ素系樹脂、ポリイミド系樹脂、ポリアミド系樹脂、アラミド系樹脂、塩化ビニル系樹脂、アクリル系樹脂、ポリカーボネート系樹脂、ポリフェニレンサルファイド系樹脂、ポリビニルアルコール系樹脂、ポリスチレン系樹脂、ポリアクリロニトリル系樹脂、エチレン・酢酸ビニル系樹脂などが挙げられる。樹脂フィルムは、連通孔を有しないフィルムである。
 樹脂フィルムの厚さは、広い周波数領域における吸音特性に優れる観点から、0.5~500μmとすることができ、5~250μmであってもよく、10~100μmであってもよい。また、広い周波数領域における吸音特性に優れる観点から、樹脂フィルムの厚さに対する基材層の厚さの比率(基材層の厚さ/樹脂フィルムの厚さ)は、1~20000とすることができ、10~10000であってもよく、100~1000であってもよい。
 樹脂フィルムは、フィルム特性の調整による吸音効果の向上機能、及び熱線反射機能の付与の観点から、その表面に金属蒸着層を備えていてもよい。すなわち、吸音材は、樹脂フィルムの表面に、金属蒸着層をさらに備えてよい。金属蒸着層は、アルミニウム、銅、亜鉛、亜鉛合金、銀等の金属を真空蒸着等の物理蒸着又は化学蒸着により形成できる。金属蒸着層は樹脂フィルムの両面に設けられていてもよく、一方の面に設けられていてもよい。
 樹脂フィルムは、広い周波数領域の吸音効果の向上及び吸音周波数ピークの調整の観点から、有孔フィルムであってもよい。有孔フィルムは格子状や菱形状に配列した孔を有してよい。当該孔は、広い周波数領域における吸音特性に優れる観点から、直径が0.1~50.0mmの円形状であってよく、0.2~10.0mmの円形状であってよく、0.3~5.0mmの円形状であってよい。孔の形状は、円形、楕円形、長方形、多角形等であってよい。
(接着剤層)
 吸音材は、上記の各層間にさらに接着剤層を備えていてもよい。例えば、吸音材は、樹脂フィルム及び第一基材層間、並びに第一基材層及び第二基材層間の少なくともいずれかに接着剤層を備えていてもよい。接着剤層としては、酢酸ビニル樹脂、ポリオレフィン樹脂、エチレン・酢酸ビニル共重合樹脂、イソブテン・無水マレイン酸共重合樹脂、アクリル共重合樹脂、アクリルモノマー、アクリルオリゴマー、スチレン・ブタジエンゴム、塩化ビニル樹脂、クロロプレンゴム、ニトリルゴム、ウレタン樹脂、シリル化ウレタン樹脂、エポキシ樹脂、変性エポキシ樹脂、ポリエチレン樹脂、アイオノマー樹脂、シリコーン樹脂、変性シリコーン樹脂、水ガラス、シリケート等の接着成分を含む層、あるいは紙、布、樹脂フィルム、金属テープ等から構成される支持体の両面にこれらの接着成分を含む層を備える積層物(例えば両面テープ)などが挙げられる。各接着剤層は、同じ素材から構成されていてもよく、異なる素材から構成されていてもよい。
 接着剤層の厚さは特に限定されないが、0.01~500μmとすることができ、1~250μmであってもよい。各接着剤層は、同じ厚さを有していてもよく、異なる厚さを有していてもよい。
 吸音材の厚さは、吸音特性の発現、材料の施工性、省スペース化等の観点から、1~100mmとすることができ、2~50mmであってもよく、5~30mmであってもよい。
 JIS A 1405-1に準拠して測定される、吸音材の500~1500Hzにおける平均垂直入射吸音率は、0.45以上とすることができる。
<吸音材の製造方法>
 吸音材は、各層を積層することにより製造することができる。吸音材は、上記のとおり接着剤層を備えることにより各層が接着された状態で用いられてもよいが、各層が接着されずに用いられてもよい。また、一部の層間のみに接着剤層が設けられてもよい。吸音材を構成する積層体は、筐体に収納された状態で用いてもよい。
<吸音性向上部材>
 吸音材が備える基材層の部分を、吸音性向上部材として用いることができる。吸音性向上部材は、連通孔を有する第一基材層と、連通孔を有する第二基材層と、をこの順に備える。吸音性向上部材は、第一基材層側が音の入射方向となるように用いられ、第一基材層の密度が、第二基材層の密度よりも低い。
 吸音性向上部材は、吸音特性を向上させたい(吸音性を付与したい)基体の、音が出射する面上に設けられる。基体上に、吸音性向上部材を、基体と第一基材層とが対向するように設けることで、基体の吸音特性を向上させることができる。すなわち、吸音特性を向上させたい基体上に、吸音性向上部材を、基体と第一基材層とが対向するように設けることで、吸音構造体を得ることができる。得られる吸音構造体は、基体と、吸音性向上部材と、を備えるものであって、基体、第一基材層及び第二基材層をこの順に備えることになる。当該構成により、上記吸音材と同様の構成(音の入射側から、重りの機能を有する硬い層及びバネの機能を有する柔らかい層)が実現される。
 基体上への吸音性向上部材の設け方としては、基体と吸音性向上部材とを上記接着剤層により貼り合わせる方法、基体上に吸音性向上部材を載置した状態で筐体等を用いて吸音性向上部材を固定する方法、などが挙げられるが、これらの方法に制限されるものではない。
 基材層に関しては、上記吸音材の記載を適宜参照することができる。また、基体としては、樹脂板、ゴム板、繊維板、金属板、セラミックス板、ガラス板等が挙げられる。それらの材質としては具体的には、ポリエチレン(低密度又は高密度)、ポリプロピレン、共重合ポリエチレン、共重合ポリプロピレン等のポリオレフィン系樹脂、ポリエチレンテレフタレート、ポリトリメチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリブチレンナフタレート等のポリエステル系樹脂、PTFE、FEP、PFA等のフッ素系樹脂、ポリウレタン系樹脂、ポリイミド系樹脂、ポリアミド系樹脂、アラミド系樹脂、塩化ビニル系樹脂、アクリル系樹脂、ポリカーボネート系樹脂、ポリフェニレンサルファイド系樹脂、ポリビニルアルコール系樹脂、ポリスチレン系樹脂、ポリアクリロニトリル系樹脂、エチレン・酢酸ビニル系樹脂等の樹脂;天然ゴム、スチレン・ブタジエンゴム、イソプレンゴム、ブタジエンゴム、クロロプレンゴム、アクリロニトリルブタジエンゴム、ブチルゴム、エチレンプロピレンゴム、エチレンプロピレンジエンゴム、ウレタンゴム、シリコーンゴム、フッ素ゴム、アクリルゴム、エピクロロヒドリンゴム、クロロスルホン化ポリエチレン、塩素化ポリエチレン等のゴム;ポリエチレン(低密度又は高密度)、ポリプロピレン、共重合ポリエチレン、共重合ポリプロピレン等のポリオレフィン繊維、ポリエチレンテレフタレート、ポリトリメチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリブチレンナフタレート等のポリエステル繊維、ポリアミド繊維、アクリル繊維、ナイロン繊維、レーヨン繊維、ウール等の天然繊維、ガラス繊維、金属繊維、セラミックス繊維、炭素繊維などの繊維;銅、アルミニウム、チタン、ステンレス、真鍮等の金属;窒化珪素、炭化珪素等のセラミックス;ガラスが挙げられる。
<吸音材及び吸音性向上部材の用途>
 上記吸音材及び吸音性向上部材は広い周波数領域における吸音特性に優れる。そのため、上記吸音材及び吸音性向上部材は、自動車、鉄道車両、航空機、船舶、住宅等の建築物、電子機器、精密機械などの用途において好適に用いることができる。ここでいう広い周波数領域とは、周波数が500~1500Hzの領域とすることができ、上記吸音材は、当該周波数領域において優れた吸音特性を有する。
<車両部材>
 車両部材は上記の吸音材を備える。車両部材としては、例えば以下の態様が挙げられる。車両部材は自動車部材であってよい。
 外装:車両用外装材の吸音部材である車両部材、車両用外装材。
 外装としては、(車両用)アンダーカバー又はアンダープロテクター、防音カバー等が挙げられ、具体的にはエンジンアンダーカバー、フロアアンダーカバー、リアアンダーカバー、ミッションカバー、フェンダライナ/プロテクタ又はマッドガード等が挙げられる。
 内装:車両用内装材の吸音部材である車両部材、車両用内装材。
 内装としては、車両用サイレンサー、車両用防音体等が挙げられ、具体的には天井材(ルーフサイレンサー)、ダッシュサイレンサー、フロアサイレンサー、フロアカーペット、フードサイレンサー等が挙げられる。
 その他:タイヤ用吸音材。
 タイヤ用吸音材としては、車両用カバー、ケース等と上記の吸音材を組み合わせた吸音構造体が挙げられる。
 本実施形態の内容を以下に列記する。
 樹脂フィルムと、連通孔を有する第一基材層と、連通孔を有する第二基材層と、をこの順に備え、第一基材層の密度が、第二基材層の密度よりも低い、吸音材。
 第一基材層の通気抵抗が、第二基材層の通気抵抗よりも低い、上記の吸音材。
 第一基材層及び第二基材層が、樹脂発泡体又は不織布である、上記の吸音材。
 第一基材層の厚さが、第二基材層の厚さよりも薄い、上記の吸音材。
 樹脂フィルムが、ポリオレフィン、ポリエステル又はポリアミドから構成される、上記の吸音材。
 樹脂フィルムの少なくともいずれかの表面に、金属蒸着層をさらに備える、上記の吸音材。
 樹脂フィルム及び第一基材層間、並びに第一基材層及び第二基材層間の少なくともいずれかに、接着剤層をさらに備える、上記の吸音材。
 第一基材層の密度が、0.005~0.20g/cmであり、第二基材層の密度が、0.015~0.30g/cmである、上記の吸音材。
 第一基材層の通気抵抗が、0.003~0.45kPa・s/mであり、第二基材層の通気抵抗が、0.02~0.5kPa・s/mである、上記の吸音材。
 厚さが1~100mmである、上記の吸音材。
 連通孔を有する第一基材層と、連通孔を有する第二基材層と、をこの順に備え、第一基材層の密度が、第二基材層の密度よりも低く、第一基材層側が音の入射方向となるように用いられる、吸音性向上部材。
 第一基材層の通気抵抗が、第二基材層の通気抵抗よりも低い、上記の吸音性向上部材。
 上記の吸音材を備える、車両部材。
 以下、実施例によって本発明を更に詳細に説明するが、本発明はこれらの実施例に限定されるものではない。
(基材層の準備)
 表1及び表2に示す基材層を準備した。

(樹脂フィルムの準備)
 以下の樹脂フィルムを準備した。
両面アルミニウム蒸着ポリエチレンテレフタレートフィルム(AlPET):厚さ12μm
2軸延伸ポリプロピレンフィルム(OPP):厚さ20μm
低密度ポリエチレンフィルム(PE):厚さ25μm
(接着剤層の準備)
 以下の接着剤層を準備した。
両面テープ:スリーエムジャパン株式会社、PGD-100、厚さ0.12mm
(吸音材の作製)
 表3及び表4に示す構成を有する吸音材を作製した。各層の接着には両面テープを用いた。
(吸音材の吸音特性評価)
 作製した各吸音材の垂直入射吸音率を、以下に従って測定した。樹脂フィルム側から音を入射した。500~1500Hzにおける垂直入射吸音率の平均値を平均吸音率として算出し、比較例の平均吸音率を100とした場合の比をその吸音材の吸音特性とした。結果を表3及び表4に示す。

 図2及び図4、並びに図3及び図5は、それぞれ実施例及び比較例の垂直入射吸音率を示す図である。同図に示されるように、第一基材層の密度が第二基材層の密度よりも高い構成を有する吸音材は、当該構成を有しない吸音材に比して広い周波数領域における吸音特性に優れることが分かる。

  1.  樹脂フィルムと、連通孔を有する第一基材層と、連通孔を有する第二基材層と、をこの順に備え、
     前記第一基材層の密度が、前記第二基材層の密度よりも低い、吸音材。
  2.  前記第一基材層の通気抵抗が、前記第二基材層の通気抵抗よりも低い、請求項1に記載の吸音材。
  3.  前記第一基材層及び前記第二基材層が、樹脂発泡体又は不織布である、請求項1又は2に記載の吸音材。
  4.  前記第一基材層の厚さが、前記第二基材層の厚さよりも薄い、請求項1~3のいずれか一項に記載の吸音材。
  5.  前記樹脂フィルムが、ポリオレフィン、ポリエステル又はポリアミドから構成される、請求項1~4のいずれか一項に記載の吸音材。
  6.  前記樹脂フィルムの少なくともいずれかの表面に、金属蒸着層をさらに備える、請求項1~5のいずれか一項に記載の吸音材。
  7.  前記樹脂フィルム及び前記第一基材層間、並びに前記第一基材層及び前記第二基材層間の少なくともいずれかに、接着剤層をさらに備える、請求項1~6のいずれか一項に記載の吸音材。
  8.  前記第一基材層の密度が、0.005~0.20g/cmであり、前記第二基材層の密度が、0.015~0.30g/cmである、請求項1~6のいずれか一項に記載の吸音材。
  9.  前記第一基材層の通気抵抗が、0.003~0.45kPa・s/mであり、前記第二基材層の通気抵抗が、0.02~0.5kPa・s/mである、請求項1~8のいずれか一項に記載の吸音材。
  10.  厚さが1~100mmである、請求項1~9のいずれか一項に記載の吸音材。
  11.  連通孔を有する第一基材層と、連通孔を有する第二基材層と、をこの順に備え、
     前記第一基材層の密度が、前記第二基材層の密度よりも低く、
     前記第一基材層側が音の入射方向となるように用いられる、吸音性向上部材。
  12.  前記第一基材層の通気抵抗が、前記第二基材層の通気抵抗よりも低い、請求項11に記載の吸音性向上部材。
