Description
本開示は、誘電体組成物、誘電体フィルム及びコンデンサに関し、より詳細には、高分子を含む誘電体組成物、誘電体フィルム及びコンデンサに関する。
特許文献1には、フィルムコンデンサ素子が記載されている。このフィルムコンデンサ素子は、ポリユリア膜からなる誘電体膜層と、金属蒸着膜層とが少なくとも積層されてなる積層体を用いて構成される。
特許文献1に記載のフィルムコンデンサ素子において、誘電体膜層の誘電体の種類を変えずに高容量化を目指す場合、誘電体膜層の薄膜化が必要である。しかしながら、誘電体膜層の薄膜化は加工難易度が高く、薄膜化することで絶縁破壊しやすい問題がある。
特許文献1には、高誘電体率を有する誘電体としてポリユリアが記載されている。しかしながら、ポリユリアには下記化学構造(1)で記載されるアミド結合を含む。このアミド結合の分解により、アミンが発生する。このアミンが金属に吸着すると腐食が発生してしまうため、誘電体内にアミド結合を含まない方が良い。
本開示は、アミド結合を含まず、かつ高誘電率を有する誘電体組成物、誘電体フィルム及びコンデンサを提供することを目的とする。
本開示の一態様に係る誘電体組成物は、複素環とカルボニル基とを少なくとも1つずつ含む単位構造の繰り返し単位を有する高分子を含む。
本開示の一態様に係る誘電体フィルムは、前記誘電体組成物を含む。
本開示の一態様に係るコンデンサは、前記誘電体フィルムを有する。
(実施形態)
(1)概要
近年、EV車(電気自動車)やハイブリッド車が広く流通することに伴い、モータ制御を担うインバータにも小型化が求められており、結果として、インバータの構成部品であるフィルムコンデンサ等のコンデンサにも小型化が求められている。

性能を維持しつつコンデンサの小型化を実現するための方法として、誘電体フィルム等の誘電体層の薄膜化、誘電率の高い物質での誘電体層の作成が挙げられる。
誘電体層の薄膜化は加工の難易度が高く、また薄膜化による絶縁破壊も発生しやすくなる。一方で、高誘電率の物質で誘電体層を構成することは、薄膜化をしないか或いはほとんどすることなく、誘電体層の高誘電率化が可能で、コンデンサの容量アップを実現することができ、また薄膜化をしないか或いはほとんどすることがないので、絶縁破壊も発生しにくい。
本開示では、アミド結合を含まず、かつ従来の高分子の誘電率(概ね2.0~3.0)よりも高誘電率(3.5以上)の誘電体組成物を提供する。また、薄膜化をほとんどすることなく、コンデンサの容量アップを実現する誘電体フィルム、並びにこの誘電体フィルムを使用したコンデンサを提供する。
本実施形態に係る誘電体組成物は、複素環とカルボニル基とを少なくとも1つずつ含む単位構造の繰り返し単位を有する高分子(以下、高分子(P)ということがある)を含む。これにより、単位構造内にメチレン基(-CH2-)が少なく、かつ、単位構造内に酸素元素(O)及び窒素元素(N)を多く含む高分子(P)を得ることができ、この高分子(P)を含む誘電体組成物の高誘電率化を図ることができる。
本実施形態に係る誘電体フィルムは、本実施形態に係る誘電体組成物を含む。これにより、高誘電率を有するフィルムを得ることができる。
本実施形態に係るコンデンサは、本実施形態に係る誘電体フィルムを有する。これにより、高誘電率を有する誘電体フィルムで電極間に設けられた誘電体層を形成することができ、誘電体層の薄膜化をしないか或いはほとんどすることがなく、コンデンサの容量アップを行いやすい。また、アミド結合は腐食を促進するアミンを発生させるので、誘電体層内に含めない方が良い構造であるが、本実施形態に係るコンデンサは、誘電体層内にアミド結合を含んでおらず、腐食しにくいものであり、特に、車載用コンデンサとして好適である。
(2)詳細
(2.1)誘電体組成物
本実施形態に係る誘電体組成物は、複素環とカルボニル基とを少なくとも1つずつ含む単位構造の繰り返し単位を有する高分子(P)を含む。すなわち、高分子(P)は、複素環とカルボニル基とを、各々、1つ又は複数含む単位構造を有し、この単位構造を繰り返し構造として有している。よって、高分子(P)は複素環式化合物である。
(2.1)誘電体組成物
本実施形態に係る誘電体組成物は、複素環とカルボニル基とを少なくとも1つずつ含む単位構造の繰り返し単位を有する高分子(P)を含む。すなわち、高分子(P)は、複素環とカルボニル基とを、各々、1つ又は複数含む単位構造を有し、この単位構造を繰り返し構造として有している。よって、高分子(P)は複素環式化合物である。
複素環は、2種類以上の元素により構成される環である。複素環を構成する元素は、炭素、窒素、酸素、硫黄などが例示される。これらの中でも、高誘電率を有する誘電体組成物を得るためには、複素環は窒素元素を含むことが好ましい。すなわち、単位構造は窒素複素環を有している。また複素環は、三員環、四員環、五員環、六員環及び七員環以上であってもよい。これらの中でも、高誘電率を有する誘電体組成物を安定して得るためには、複素環は五員環又は六員環であることが好ましい。
カルボニル基は-C(=O)-で示される構造を有する官能基である。
複素環とカルボニル基とを少なくとも1つずつ含む単位構造は、複素環と複素環に結合したカルボニル基とを含む化学構造を少なくとも1つ含むことが好ましい。すなわち、複素環とカルボニル基とを少なくとも1つずつ含む単位構造は、複素環とカルボニル基とが直接結合している化学構造を有していることが好ましい。この場合、高誘電率を有する誘電体組成物を安定して得ることができる。
複素環とカルボニル基とが直接結合している化学構造とは、複素環とカルボニル基との間に他の元素が介在することなく、複素環を構成する元素(例えば、炭素)とカルボニル基の炭素とが化学結合している。複素環とカルボニル基とが直接結合している化学構造は、例えば、後述の化学構造式(A)、(B)、(C1)、(C2)、(D1)及び(D3)で示される。化学構造式(A)、(B)、(C1)、(C2)、(D1)及び(D3)では、複素環を構成する炭素とカルボニル基の炭素とが化学結合している。
複素環とカルボニル基とが直接結合していない化学構造とは、複素環とカルボニル基との間に他の元素(例えば、酸素)が介在し、複素環を構成する元素(例えば、炭素)とカルボニル基の炭素とが他の元素を介して化学結合している。複素環とカルボニル基とが直接結合していない化学構造は、例えば、後述の化学構造式(D2)及び(D4)で示される。化学構造式(D2)及び(D4)では、複素環を構成する炭素とカルボニル基の炭素とが酸素を介して化学結合している。
化学構造式(A)、(B)、(C1)、(C2)、(D1)、(D2)、(D3)及び(D4)を以下に示す。
ここで、化学構造式(C1)及び(C2)の各々のmは0以上6以下の整数である。また、化学構造式(D1)、(D2)、(D3)及び(D4)の各々のmは0以上5以下の整数である。この場合、高誘電率を有する誘電体組成物を安定して得ることができる。
表1~4に本実施形態に係る誘電体組成物の実施例1~32を示す。各表の「化学構造式」の欄には、各実施例の誘電体組成物に含まれている高分子(P)の化学構造式を記載している。また各表の「分子量」の欄には、各実施例の誘電体組成物に含まれている高分子(P)の分子量を記載している。この分子量は、ゲルろ過クロマトグラフィー「GPC HFIP-805」(昭和電工製)と示差屈折検出器「2414 RI検出器」(日本ウォーターズ株式会社製)を組み合わせることで得た。測定手順は、まず、各誘電体組成物をヘキサフルオロプロパンオールに溶解させ、ゲルろ過クロマトグラフィーを通過させた。次に、ゲルろ過クロマトグラフィーを通過した液体を示差屈折検出器に流入させ、得られた出力から分子量範囲を算出した。本開示において、分子量の測定方法は上記の方法に限定されない。各表の「誘電率」の欄には、各実施例の誘電体組成物の誘電率を記載している。
誘電率の測定方法は、次のようにした。使用機器は、パラメータアナライザ「HP4284A」(ヒューレットパッカード社製)であった。測定手順は、まず、各実施例の誘電体組成物を成膜しての誘電体フィルムを形成した。誘電体フィルムの厚みは2.3~3.0μm、絶縁耐圧は0.9kV以上であった。次に、誘電体フィルムの両面にアルミニウムを蒸着することで電極(厚み50nm)を形成し、そして、上記パラメータアナライザにて室温(25℃)、周波数1kHzにて誘電率(比誘電率)を求めた。本開示において、誘電率の測定方法は上記の方法に限定されない。
また実施例の番号が記載されている欄には、高分子(P)が有する化学構造の種類(化学構造式(A)、(B)、(C1)、(C2)、(D1)~(D4))とmの値を記載している。
本実施形態に係る誘電体組成物は、高分子(P)を主成分としており、誘電体組成物の全量に対して、高分子(P)を90重量%以上含むことが好ましい。この場合、高誘電率を有する誘電体フィルム等が形成しやすい。本実施形態に係る誘電体組成物は、誘電体組成物の全量に対して、高分子(P)を95重量%以上含むことがより好ましい。本実施形態に係る誘電体組成物は、高分子(P)の他に、水などの溶剤、重合開始剤、硬化剤などを含んでいてもよい。
本実施形態に係る誘電体組成物は、単位構造が化学構造式(A)、(B)、(C1)、(C2)、(D1)、(D2)、(D3)及び(D4)のいずれか1つで示される構造を有する高分子(P)を2種類以上含むことができる。すなわち、本実施形態に係る誘電体組成物は、化学構造が異なる複数類の高分子(P)を含んでいてもよい。この場合、誘電体組成物の誘電率を調整することが可能である。
化学構造式(A)で示される単位構造を繰り返し単位とする高分子(PA)の合成経路を以下に示す。この場合、モノマー(MA)をエステル重合することにより、高分子(PA)を合成することができる。
化学構造式(B)で示される単位構造を繰り返し単位とする高分子(PB)の合成経路を以下に示す。この場合、モノマー(MB)から中間モノマー(MB-1)と中間モノマー(MB-2)を順次得て、中間モノマー(MB-2)をエステル重合することにより、高分子(PB)を合成することができる。
化学構造式(C1)で示される単位構造を繰り返し単位とする高分子(PC1)の合成経路を以下に示す。この場合(m≠0の場合)、モノマー(MC1)を重合することにより高分子(PC1)を合成することができる。
m=0の場合、化学構造式(C1)で示される単位構造を繰り返し単位とする高分子(PC1)は、[化6]の合成経路で合成することができる。
化学構造式(C2)で示される単位構造を繰り返し単位とする高分子(PC2)の合成経路を以下に示す。この場合(m≠0の場合)、モノマー(MC2)を重合することにより高分子(PC2)を合成することができる。
m=0の場合、化学構造式(C2)で示される単位構造を繰り返し単位とする高分子(PC2)は、[化8]の合成経路で合成することができる。
化学構造式(D1)で示される単位構造を繰り返し単位とする高分子(PD1)の合成経路を以下に示す。この場合(m≠0の場合)、モノマー(MD1)から中間モノマー(MD1-1)と中間モノマー(MD1-2)と中間モノマー(MD1-3)を順次得て、中間モノマー(MD1-3)をエステル重合することにより、高分子(PD1)を合成することができる。
化学構造式(D2)で示される単位構造を繰り返し単位とする高分子(PD2)の合成経路を以下に示す。この場合(m≠0の場合)、モノマー(MD2)から中間モノマー(MD2-1)を得て、中間モノマー(MD2-1)をエステル重合することにより、高分子(PD2)を合成することができる。
m=0の場合、化学構造式(D1)又は(D2)で示される単位構造を繰り返し単位とする高分子(PD1)又は(PD2)は、[化11]の合成経路で生成することができる。なお、m=0の場合、PD1とPD2は同じ高分子である。
化学構造式(D3)で示される単位構造を繰り返し単位とする高分子(PD3)の合成経路を以下に示す。この場合(m≠0の場合)、モノマー(MD3)を塩酸水溶液下で反応させて中間モノマー(MD3-1)を得たあと、中間モノマー(MD3-1)をエステル重合することにより、高分子(PD3)を合成することができる。
化学構造式(D4)で示される単位構造を繰り返し単位とする高分子(PD4)の合成経路を以下に示す。この場合(m≠0の場合)、モノマー(MD4)をエステル重合することにより、高分子(PD4)を合成することができる。
m=0の場合、化学構造式(D3)又は(D4)で示される単位構造を繰り返し単位とする高分子(PD3)又は(PD4)は、[化13]に示す合成経路で生成することができる。なお、m=0の場合、PD3とPD4は同じ高分子である。
(2.2)誘電体フィルム
本実施形態に係る誘電体フィルムは、本実施形態に係る誘電体組成物を含んでいる。これにより、本実施形態に係る誘電体フィルムには高分子(P)が含まれることになり、高誘電率を有する誘電体フィルムを得ることができる。本実施形態に係る誘電体フィルムは、本実施形態に係る誘電体組成物を乾燥、硬化させることにより形成することができる。
本実施形態に係る誘電体フィルムは、本実施形態に係る誘電体組成物を含んでいる。これにより、本実施形態に係る誘電体フィルムには高分子(P)が含まれることになり、高誘電率を有する誘電体フィルムを得ることができる。本実施形態に係る誘電体フィルムは、本実施形態に係る誘電体組成物を乾燥、硬化させることにより形成することができる。
本実施形態に係る誘電体フィルムは、各種の方法で、フィルム化することができる。例えば、本実施形態に係る誘電体組成物を含む樹脂溶液をキャリアフィルムに塗布し、その後に乾燥硬化させることにより、本実施形態に係る誘電体フィルムを形成することができる。この場合、溶剤としては水などを使用することができる。またキャリアフィルムとしてはPETフィルムなどの剥離性のよいフィルムを使用することができる。さらに乾燥硬化の際に加熱してもよい。
本実施形態に係る誘電体フィルムは、例えば、本実施形態に係る誘電体組成物を押出成形でフィルムに成形してもよい。
本実施形態に係る誘電体フィルムは、使用目的に応じて、適宜の厚みに形成される。例えば、誘電体フィルムがコンデンサの誘電体層を形成するものであれば、厚みは1.0μm以上6.0μm以下に形成するのが好ましく、さらに好ましくは、2.3μm以上3.0μm以下である。また誘電体フィルムがコンデンサの誘電体層を形成するものであれば、耐電圧は、0.9kV以上であることが好ましい。
(2.3)コンデンサ
本実施形態に係るコンデンサ10は、本実施形態に係る誘電体フィルム1を有する。コンデンサ10は、誘電体フィルム1を誘電体層として有している。したがって、コンデンサ10は、一対の電極2の間に誘電体フィルム1を備えて形成されている(図1参照)。電極2は、金属が蒸着されることによって形成される薄膜状の電極層であっても、金属箔であってもよい。電極2を構成する金属としては、例えば、アルミニウム、亜鉛、銅、錫、これらの合金等が挙げられ、アルミニウム又はアルミニウム合金が好適に用いられる。
本実施形態に係るコンデンサ10は、本実施形態に係る誘電体フィルム1を有する。コンデンサ10は、誘電体フィルム1を誘電体層として有している。したがって、コンデンサ10は、一対の電極2の間に誘電体フィルム1を備えて形成されている(図1参照)。電極2は、金属が蒸着されることによって形成される薄膜状の電極層であっても、金属箔であってもよい。電極2を構成する金属としては、例えば、アルミニウム、亜鉛、銅、錫、これらの合金等が挙げられ、アルミニウム又はアルミニウム合金が好適に用いられる。
コンデンサ10は、電極面積が広いほど高容量となり、また誘電体層の誘電率が高いほど高容量となり、さらに電極間距離が狭いほど高容量となる。本実施形態に係るコンデンサ10は、高誘電率化を有する誘電体フィルム1を使用しているため、高容量化を図ることができる。

実施形態は、本開示の様々な実施形態の一つに過ぎない。実施形態は、本開示の目的を達成できれば、設計等に応じて種々の変更が可能である。

本実施形態に係る誘電体組成物又は誘電体フィルムは、誘電体ミラーを形成することができる。すなわち、本実施形態に係る誘電体組成物又は誘電体フィルムをガラス基板上に層状に複数形成して、複数の誘電体層を積層した誘電体ミラーを形成することができる。
本実施形態に係る誘電体組成物又は誘電体フィルムは、熱伝導部材を形成することができる。すなわち、本実施形態に係る誘電体組成物又は誘電体フィルムを、モータ、発電機及び変圧器などの発熱部品からの放熱性を高めるために、発熱部品から熱を伝導させる部材として形成することができる。
本実施形態に係る誘電体組成物又は誘電体フィルムは、プリント配線板を構成する絶縁層を形成することができる。すなわち、本実施形態に係る誘電体組成物又は誘電体フィルムを含む樹脂基板を形成し、この樹脂基板の表面に導体を形成してプリント配線板とすることができる。
本実施形態に係るコンデンサ10は、巻回型、積層型のどちらでもよい。巻回型のコンデンサは、例えば、内部電極となる金属箔に誘電体フィルムを重ねてロール状に巻き取って形成される。積層型のコンデンサは、例えば、内部電極となる金属箔と誘電体フィルムとを交互に重ねて積層して形成される。
本実施形態に係るコンデンサ10は、誘電体組成物を成膜したあと、膜中の高分子を重合することと、膜に金属を蒸着して電極を形成することとを同じ工程で行ってもよい。この場合、膜から誘電体フィルムを形成することと、蒸着電極を形成することとを効率的に行うことができる。
