[0002] スポッ ト溶接に代表される電気抵抗溶接は、 車体の組立等に多用されてい る。 スポッ ト溶接では、 複数の金属板を重ね合わせたワークを一対の棒状電 極によって加圧しつつ通電する。 この通電によって発生するジュール熱で当 該複数の金属板がその接触部において溶解し凝固することで溶接される。 こ のとき、 溶接条件によっては、 溶接部の温度が上昇し過ぎて溶融物が飛散す る散り現象を生ずることがある。 この散りを生ずると、 所期の溶接強度が得 られず、 また、 飛散した溶融物が溶接部の周辺に付着し、 後処理が必要にな る場合もある。

発明を実施するための形態
[0020] 以下、 本発明を実施するための形態を図面に基づいて説明する。 以下の好 ましい実施形態の説明は、 本質的に例示に過ぎず、 本発明、 その適用物或い はその用途を制限することを意図するものではない。
[0021] <電気抵抗溶接における散り検知装置の全体構成 >
図 1 に示す電気抵抗溶接装置としてのスポッ ト溶接装置 1は、 例えば生産 ラインに配置され、 複数の金属板を重ね合わせたワーク を一対の電極によ つて加圧しつつ通電することにより上記複数の金属板を溶接する。
[0022] スポッ ト溶接装置 1は、 溶接ガン 1 1 と、 溶接ガン 1 1 を保持するアーム 型ロボッ ト 1 2と、 ロボッ ト制御装置 1 3と、 溶接制御装置 (タイマー) 1 4とを備えている。 ロボッ ト制御装置 1 3は、 溶接ガン 1 1の作動及びロボ ッ ト 1 2の作動を制御する。 溶接制御装置 1 4は、 溶接電流を流す時間と電 流の大きさを制御するとともに、 流した電流の時間と大きさを監視する。 こ 〇 2020/175158 6 卩(:170? 2020 /005611
の溶接制御装置 1 4に散り検知装置 1 5が接続されている。 散り検知装置 1 5は、 後述する通電抵抗低下量に係るデータに基づいて溶接中に溶融物が飛 散する散りの発生を検知する。
[0023] 溶接ガン 1 1は、 〇型溶接ガンであり、 アーム 1 6と、 アーム 1 6に設け られた一対の相対する電極 (固定電極 1 7と可動電極 1 8) と、 可動電極 1 8を駆動するサーボモータ 1 9とを備えている。 サーボモータ 1 9はロボッ 卜制御装置 1 3によって制御される。
[0024] ロボッ ト 1 2は、 6つの関節軸」 1〜」 6を有する多関節ロボッ トである 。 このロボッ ト 1 2は、 ベース 2 1上に、 旋回部 2 2、 下部アーム 2 3、 上 部アーム 2 4、 第 1〜第 3の先端部 2 5〜 2 7等を備え、 これらは相互に回 動可能に構成されている。 ロボッ ト 1 2は、 各関節軸」 1〜」 6回りに各部 材を駆動するサーボモータを備えている。 これらのサーボモータはロボッ ト 制御装置 1 3によって制御される。
[0025] 溶接制御装置 1 4は、 ロボッ ト制御装置 1 3から受信する溶接条件や溶接 指令に基づき、 ワーク が電極 1 7 , 1 8によって規定加圧力で挟持された 状態で、 制御された溶接電流を電極 1 7 , 1 8からワークに通電する。 通電 終了後、 溶接制御装置 1 4から溶接完了信号がロボッ ト制御装置 1 3に送ら れる。
[0026] 散り検知装置 1 5は、 データ蓄積手段 3 1 と、 度数分布算出手段 3 2と、 判定手段 3 3とを備えてなり、 マイクロコンピュータを含む電子回路で構成 される。
[0027] データ蓄積手段 3 1は、 溶接制御装置 1 4によって制御される溶接中の電 極 1 7 , 1 8間の電圧及び溶接電流に基づいて、 電極 1 7 , 1 8間の通電抵 抗の経時変化データを求め、 所定の微小時間における通電抵抗の低下量を所 定時間間隔をおいて検出し、 該通電抵抗低下量に係るデータを蓄積していく 。 要するに、 図 2に示すように、 溶接が進むにつれて通電抵抗が低下するた め、 その低下量を検出するものである。

抗値に基づいて通電抵抗低下量 (八[¾ 1 , 八[¾ 2 , 八[¾ 3 , ) を算 出し、 同一の溶接条件での各溶接中の通電抵抗低下量△ 8に係るデータを蓄 積していく。 そのようなデータを種々の溶接条件において取得する。 ここに 、 通電抵抗低下量△ 8の検出に関し、 電極 1 7 , 1 8による通電開始当初は 接触抵抗により通電抵抗の低下が急になるから、 通電開始から数 + 1^60経過 して通電抵抗の低下が安定する時点から通電抵抗低下量△ ^に係るデータを 取得することが好ましい。
[0029] 度数分布算出手段 3 2は、 データ蓄積手段 3 1のデータに基づいて当該溶 接条件での通電抵抗低下量

の度数分布を算出する。 図 3は度数分布とし てのヒストグラムの一例を示す。 判定手段 3 3は、 上記度数分布に基づいて 統計的手法によって当該溶接条件での散りの発生を判定する。
[0030] 次に図 3〜図 7を参照して散り検知装置 1 5による散り検知方法を具体的 に説明する。
[0031] 散り検知方法は、 図 4に示すように、 データ蓄積手段 3 1 によるステップ
3 1の処理、 度数分布算出手段 3 2によるステップ 3 2の処理、 並びに判定 手段 3 3によるステップ3 3 ~ 3 8の処理によって構成されている。
[0032] ステップ 3 1 において、 同一溶接条件での各溶接における通電抵抗低下量 △ が蓄積される。

[0034] ステップ 3 3において、 ヒストグラムに対してガウシアンフィッティング が行なわれる。 すなわち、 ガウス関数 1つでのフィッティング 011/11とガウス 関数 2つでのフィッティング 011/12が行なわれる。 図 3の例では、 八がガウス 関数 1つでフィッティングしたガウス分布曲線であり、 巳がガウス関数 2つ でフィッティングガウス分布曲線である。

[0037] 続くステップ 3 5において、 ガウス関数 2つでのフィッティングが統計的 に有意であると判定されたときは、 ステップ 3 6に進んで、 2つのガウス関 数の平均値 1 , ^ 2の差が所定値以上であるか否かを判定する。
[0038] 所定値としては、 先に述べたように、 散りが発生するときは、 通電抵抗低 下量の度数分布をヒストグラムにしたとき双峰性を帯びやすくなるから、 そ の 2つのピーク位置の差に基づいて適宜に設定することができる。 或いは、 図 5に示すように、 ピーク位置の差、 すなわち、 平均値 1 , 2の差につ いてヒストグラムを作成すると、 当該差が 「8」 の付近が谷となった双峰型 のグラフになっている。 この場合、 所定値として 7〜 9付近の値を採用する ことが好ましいということができる。
[0039] 2つのガウス関数の平均値 1 , 2の差が所定値以上であるときは、 ス テップ 7の第 1散り判定に進む。 すなわち、 平均値が大きい方のガウス分布 に属する確率が高い通電抵抗低下量は散りの発生によると判定する。

[0041] 図 7に示すように、 2つのガウス分布曲線巳 1 , 巳 2が一部重なっている ときは、 どちらのガウス分布に属する確率が高いかによって、 散りの発生に 係る通電抵抗低下量か否かを判定する。 例えば、 通電抵抗低下量△ 8 3は、 巳 1 に属する確率の方が巳 2に属する確率よりも高いから、 正常溶接での通 電抵抗の低下と判定する。 これに対して、 通電抵抗低下量

匕は、 巳 2に 属する確率の方が巳 1 に属する確率よりも高いから、 散りの発生による通電 抵抗の低下と判定する。
[0042] 一方、 ステップ 3 5の判定が N0 (ガウス関数 1つでのフィッティングが有 意) であるとき、 並びに、 ステップ 3 6の判定が N0 (2つのガウス関数の平 均値の差が所定値未満 (図 3のケース;当該平均値の差は約 3 . 6) ) であ るときは、 ステップ 3 8の第 2散り判定に進む。

[請求項 1 ] 複数の金属板を重ね合わせたワークを一対の電極によって加圧しつ つ通電することにより上記複数の金属板を溶接する電気抵抗溶接にお ける散り検知方法であって、
所定の溶接条件での各溶接中に所定時間間隔をおいて上記一対の電 極間の通電抵抗低下量を検出し、 該通電抵抗低下量に係るデータを蓄 積するステップと、
上記データに基づいて当該溶接条件における上記通電抵抗低下量の 度数分布を算出するステップと、
上記度数分布をガウス関数でフィッティングし、 該フィッティング が統計的に有意か否かによって当該溶接条件での散りの発生を判定す るステップとを備えていることを特徴とする電気抵抗溶接における散 り検知方法。

上記所定時間間隔をおいて検出する通電抵抗低下量は当該所定時間 での通電抵抗低下量であることを特徴とする電気抵抗溶接における散 り検知方法。

上記度数分布について、 1つのガウス関数でのフィッティングと 2 つのガウス関数でのフィッティングを行ない、 2つのガウス関数での フィッティングの方が統計的に有意であるときは、 当該溶接条件での 散りの発生度が高いと判定することを特徴とする電気抵抗溶接におけ る散り検知方法。

[請求項 6] 複数の金属板を重ね合わせたワークを一対の電極によって加圧しつ つ通電することにより上記複数の金属板を溶接する電気抵抗溶接にお ける散り検知装置であって、
所定の溶接条件での各溶接中に所定時間間隔をおいて上記一対の電 極間の通電抵抗低下量を検出し、 該通電抵抗低下量に係るデータを蓄 積するデータ蓄積手段と、
上記データ蓄積手段のデータに基づいて当該溶接条件における上記 通電抵抗低下量の度数分布を算出する度数分布算出手段と、
上記度数分布算出手段で算出される度数分布をガウス関数でフィツ ティングし、 該フィツティングが統計的に有意か否かによって当該溶 接条件での散りの発生を判定する判定手段とを備えていることを特徴 とする電気抵抗溶接における散り検知装置。
[請求項 7] 請求項 6において、
上記所定時間間隔をおいて検出する通電抵抗低下量は当該所定時間 での通電抵抗低下量であることを特徴とする電気抵抗溶接における散 り検知装置。
[請求項 8] 請求項 6又は請求項 7において、
上記判定手段は、 上記度数分布について、 1つのガウス関数でのフ ィツティングと 2つのガウス関数でのフィツティングを行ない、 2つ 〇 2020/175158 13 卩(:170? 2020 /005611

上記判定手段は、 1つのガウス関数でのフィッティングの方が統計 的に有意であるとき、 並びに 2つのガウス関数でのフィッティングの 方が統計的に有意であるが、 当該両ガウス関数各々の期待値の差が所 定値未満であるときは、 上記データから上記所定時間間隔をおいて検 出される各通電抵抗低下量についてカイニ乗値を算出し、 カイニ乗分 布により決定される所定閾値よりも大きいカイニ乗値に係る通電抵抗 低下量は散りの発生によると判定することを特徴とする電気抵抗溶接 における散り検知装置。
