Description

調光素子の製造方法
 本発明は、調光素子の製造方法に関する。
 従来、ポリマーと液晶材料との複合体による光散乱効果を利用した調光素子の開発が行われている。このような調光素子においては、ポリマーマトリクス内で液晶材料が相分離または分散した構造をとることから、ポリマーと液晶材料の屈折率をマッチングすること、および、該複合体に電圧を印加して液晶材料の配向を変化させることによって、光を透過させる透過モードと光を散乱させる散乱モードとを制御することができる。このような駆動を実現するため、上記調光素子は、通常、上記複合体を含む調光層を透明電極層付基材で挾持させた構成を有するとともに、外部回路から駆動信号を供給するために透明電極層の一部を露出させて取出し電極部として機能させる。
 上記取出し電極部は、通常、他の液晶表示素子と同様に、切断刃またはレーザー光を用いて調光素子の上面から調光層または上側の透明電極層付基材までを切断(ハーフカット)して下側の透明電極層を露出させること、および、下面から調光層または下側の透明電極層付基材までを切断して上側の透明電極層を露出させることによって形成される(例えば、特許文献1および2)。
 しかしながら、切断刃を用いたハーフカット加工では、取出し電極部として使用する側の透明電極層を傷付けてしまい、断線の原因となる場合がある。また、レーザー光を用いたハーフカット加工では、基材の形成材料によってレーザー光の吸収率が低く、出力が変動し得る為、精度の高いハーフカット加工が困難な場合がある。特に、薄型の調光素子においては、上記問題が顕著になる。

 本発明は上記の課題を解決するためになされたものであり、その主たる目的は、ハーフカット加工をすることなく取出し電極部を有する調光素子を得る方法を提供することにある。
 本発明の1つの局面によれば、取出し電極部を有する調光素子の製造方法が提供される。該製造方法は、透明電極層同士が対向するように配置された第1の透明電極層付基材および第2の透明電極層付基材と該透明電極層付基材間に挟持された液晶調光層とを有し、厚み方向と直交する方向に延出した延出部を有する、調光フィルムを得ること、該延出部において、該透明電極層付基材間に剥離手段を挿入して、一方の透明電極層付基材を該調光フィルムから剥離すること、および、該一方の透明電極層付基材の剥離部分を外方に折り曲げて折り割ること、を含み、該一方の透明電極層付基材の割れ屈曲直径が、0.1mm~5mmである。
 1つの実施形態において、上記調光フィルムが、第1の延出部および第2の延出部を有し、上記製造方法が、該第1の延出部において、上記透明電極層付基材間に剥離手段を挿入して、一方の透明電極層付基材を上記調光フィルムから剥離すること、該一方の透明電極層付基材の剥離部分を外方に折り曲げて折り割ること、該第2の延出部において、上記透明電極層付基材間に剥離手段を挿入して、他方の透明電極層付基材を上記調光フィルムから剥離すること、および、該他方の透明電極層付基材の剥離部分を外方に折り曲げて折り割ること、を含み、上記第1の透明電極層付基材および第2の透明電極層付基材の割れ屈曲直径が、0.1mm~5mmである。
 1つの実施形態において、上記第1の透明電極層付基材と上記液晶調光層との界面および/または上記第2の透明電極層付基材と上記液晶調光層との界面の剥離強度が、0.2N/25mm~5N/25mmである。
 1つの実施形態において、上記第1の透明電極層付基材および/または上記第2の透明電極層付基材が、透明基材と該透明基材の一方の側に設けられた透明電極層とを有し、該透明基材の形成材料が、ガラス、シクロオレフィン系樹脂およびアクリル系樹脂から選択される少なくとも1種を含む。
 1つの実施形態において、上記第1の透明電極層付基材および/または上記第2の透明電極層付基材が、透明基材と、該透明基材の一方の側に設けられた透明電極層と、該透明基材の他方の側に設けられたハードコート層とを有する。
 1つの実施形態において、上記第1の透明電極層付基材および/または上記第2の透明電極層付基材が、透明基材と、該透明基材の一方の側に設けられた透明電極層と、該透明基材の他方の側および該透明基材と該透明電極層との間に設けられたハードコート層とを有する。
 1つの実施形態において、上記液晶調光層の厚みが、15μm以下である。
 本発明によれば、ハーフカット加工することなく、簡便に取出し電極部を有する調光素子が簡便に得られ得る。

 該一方の透明電極層付基材の剥離部分を外方に折り曲げて折り割ること(透明電極層付基材の除去工程)、を含む。当該製造方法は、必要に応じて、任意の付加的な工程をさらに含んでもよい。以下、各工程について詳細に説明する。
A.調光フィルムの準備工程
 図1(a)および(b)はそれぞれ、本発明に適用可能な調光フィルムの一例の概略断面図および概略上面図である。また、図1(c)は、本発明に適用可能な調光フィルムの別の例の概略上面図である。図1(a)に示されるとおり、調光フィルム100は、第1の透明電極層付基材10および第2の透明電極層付基材20と、該透明電極層付基材10と20との間に挟持された液晶調光層30と、を有する。また、図1(b)、(c)に示されるとおり、調光フィルム100、100’は、厚み方向と直交する方向に延出した延出部40を有する。本発明の製造方法においては、当該延出部において一方の透明電極層付基材を除去して他方の透明電極層付基材の透明電極層を露出させる。これにより、取出し電極部が形成される。取出し電極部は、通常、各透明電極層に対して1つずつ設けられることから、調光フィルムは、2つの延出部を有することが好ましい。なお、本明細書において、取出し電極部を有し、外部回路との接続が可能であるものを調光素子と称し、取出し電極部が形成されていない状態のものを調光フィルムと称する場合がある。
A-1.第1の透明電極層付基材
 図1(a)に示されるとおり、第1の透明電極層付基材10は、第1の透明基材12とその一方の側に設けられた第1の透明電極層14と、他方の側に設けられた第1のハードコート層16とを有する。第1の透明電極層付基材10は、第1のハードコート層16に代えて、あるいは、第1のハードコート層16に加えて、第1の透明基材12と第1の透明電極層14との間に第2のハードコート層(図示せず)を有するものであってもよい。また、第1の透明電極層付基材は、第1のハードコート層および第2のハードコート層のいずれをも有さないものであり得る。好ましくは、第1の透明電極層付基材は、第1のハードコート層を有し、より好ましくは第1のハードコート層および第2のハードコート層の両方を有する。また、図示しないが、駆動モードに応じて、透明電極層表面に配向膜が設けられてもよい。
 第1の透明電極層付基材の割れ屈曲直径は、代表的には0.1mm~5.0mmであり、好ましくは1.0mm~4.0mmである。当該範囲の割れ屈曲直径を有する透明電極層付基材は、所望の箇所で簡単に割り折って除去することができることから、ハーフカット加工を行うことなく取出し電極部を形成することができる。なお、本明細書において、割れ屈曲直径とは、割れが発生しないで曲げることができる、最小の曲げ直径を意味し、図11に示すように、U字型フィルム屈曲試験法において、平行な板の間にフィルムをU字状に屈曲させて配置し、その板の間隔を狭くしていき、フィルムが割れるときの板の間隔によって規定される値である。
 第1の透明電極層付基材の表面抵抗値は、好ましくは0.1Ω/□~1000Ω/□であり、より好ましくは0.5Ω/□~300Ω/□であり、さらに好ましくは1Ω/□~200Ω/□である。
 第1の透明電極層付基材のヘイズ値は、好ましくは20%以下であり、より好ましくは10%以下であり、さらに好ましくは0.1%~10%である。
 第1の透明電極層付基材の全光線透過率は、好ましくは30%以上であり、より好ましくは60%以上であり、さらに好ましくは80%以上である。
 第1の透明電極層は、例えば、インジウム錫酸化物(ITO)、酸化亜鉛(ZnO)、酸化錫(SnO)等の金属酸化物を用いて形成され得る。この場合、金属酸化物は、アモルファス金属酸化物であってもよく、結晶化金属酸化物であってもよい。あるいは、第1の透明電極層は、銀ナノワイヤー(AgNW)等の金属ナノワイヤ、カーボンナノチューブ(CNT)、有機導電膜、金属層またはこれらの積層体によって形成され得る。第1の透明電極層は、目的に応じて、所望の形状にパターニングされ得る。
 第1の透明電極層の厚みは、好ましくは0.01μm~0.10μmであり、より好ましくは0.01μm~0.045μmである。
 第1の透明電極層は、代表的には、スパッタ等の方法を用いて、第1の透明基材の一方面(ハードコート層が設けられている場合はハードコート層表面)に直接設けられる。
 第1の透明基材は、上記割れ屈曲直径を有する透明電極層付基材が得られる限りにおいて、任意の適切な材料から形成される。具体的には、ガラス基材または高分子基材が好ましく用いられる。
 上記高分子基材は、代表的には熱可塑性樹脂を主成分とする高分子フィルムである。熱可塑性樹脂としては、例えば、ポリノルボルネン等のシクロオレフィン系樹脂;アクリル系樹脂;ポリエステル系樹脂;ポリカーボネート樹脂;セルロース系樹脂等が挙げられる。なかでも、シクロオレフィン系樹脂またはアクリル系樹脂が好ましく用いられ得る。これらの樹脂フィルムは、フレキシブル性を有しつつも同時に比較的高い脆性を有することから、屈曲により簡便に折り割ることができる。上記熱可塑性樹脂は、単独で、または2種以上組み合わせて用いてもよい。
 第1の透明基材の厚みは、好ましくは20μm~200μmであり、より好ましくは30μm~100μmである。
 第1のハードコート層および第2のハードコート層は、調光フィルムに耐擦傷性および表面平滑性を付与するとともに、第1の透明電極層付基材の割れ屈曲直径を上記範囲内とすることに寄与し得る。ハードコート層は、例えば、任意の適切な紫外線硬化型樹脂の硬化層である。紫外線硬化型樹脂としては、例えば、アクリル系樹脂、シリコーン系樹脂、ポリエステル系樹脂、ウレタン系樹脂、アミド系樹脂、エポキシ系樹脂等が挙げられる。ハードコート層は、このような紫外線硬化型樹脂のモノマーまたはオリゴマーと必要に応じて光重合開始剤等を含む塗工液を第1の透明基材に塗工および乾燥し、乾燥した塗工層に紫外線を照射して硬化させることにより形成され得る。
 ハードコート層の厚みは、好ましくは0.4μm~40μmであり、より好ましくは1μm~10μmである。ハードコート層の厚みを当該範囲とすることにより、屈曲時にハードコート層が割れ易くなり、ハードコート層の割れをきっかけにして透明基材の割れが誘発され、結果として、容易に透明電極層付基材を割ることができる。1つの実施形態において、ハードコート層の厚み(第1および第2のハードコート層が形成される場合は合計厚み)は、第1の透明基材の厚みの1%~20%、好ましくは2%~15%に設定され得る。
A-2.第2の透明電極層付基材
 図1(a)に示されるとおり、第2の透明電極層付基材20は、第2の透明基材22とその一方の側に設けられた第2の透明電極層24と、他方の側に設けられた第3のハードコート層26とを有する。第2の透明電極層付基材20は、第3のハードコート層26に代えて、あるいは、第3のハードコート層26に加えて、第2の透明基材22と第2の透明電極層24との間に第4のハードコート層(図示せず)を有するものであってもよい。また、第2の透明電極層付基材は、第3のハードコート層および第4のハードコート層のいずれをも有さないものであり得る。好ましくは、第2の透明電極層付基材20は、第3のハードコート層を有し、より好ましくは第3のハードコート層と第4のハードコート層の両方を有する。また、図示しないが、駆動モードに応じて、透明電極層表面に配向膜が設けられてもよい。
 第2の透明電極層付基材の割れ屈曲直径は、代表的には0.1mm~5.0mmであり、好ましくは1.0mm~4.0mmである。該範囲の割れ屈曲直径を有する透明電極層付基材は、所望の箇所で簡単に割り折って除去することができることから、ハーフカットをすることなく取出し電極部を形成することができる。
 第2の透明電極層付基材の表面抵抗値は、好ましくは0.1Ω/□~1000Ω/□であり、より好ましくは0.5Ω/□~300Ω/□であり、さらに好ましくは1Ω/□~200Ω/□である。
 第2の透明電極層付基材のヘイズ値は、好ましくは20%以下であり、より好ましくは10%以下であり、さらに好ましくは0.1%~10%である。
 第2の透明電極層付基材の全光線透過率は、好ましくは30%以上であり、より好ましくは60%以上であり、さらに好ましくは80%以上である。
 第2の透明電極層、第2の透明基材、第3のハードコート層および第4のハードコート層についてはそれぞれ、上記第1の透明電極層、第1の透明基材、第1のハードコート層および第2のハードコート層と同様の説明が適用できる。第2の透明電極層付基材は、第1の透明電極層付基材と同じ構成を有していてもよく、異なる構成を有していてもよい。
A-3.液晶調光層
 液晶調光層30は、代表的には、樹脂マトリクス中に液晶化合物が分散した構造を有する。具体例としては、高分子分散型液晶を含む調光層、高分子ネットワーク型液晶を含む調光層等が挙げられる。高分子分散型液晶は、高分子内において液晶が相分離した構造を有している。高分子ネットワーク型液晶は、高分子ネットワーク中に液晶が分散された構造を有しており、高分子ネットワーク中の液晶は、連続相を有している。
 本発明においては、透明電極層付基材を簡便に剥離する観点から、液晶調光層と透明電極層付基材との界面の剥離強度が比較的小さいことが好ましい。液晶調光層と第1の透明電極層付基材との界面の剥離強度は、好ましくは0.2N/25mm~5N/25mmであり、より好ましくは0.6N/25mm~3N/25mmである。同様に、液晶調光層と第2の透明電極層付基材との界面の剥離強度は、好ましくは0.2N/25mm~5N/25mmであり、より好ましくは0.6N/25mm~3N/25mmである。
 上記剥離強度の調整は、例えば、樹脂マトリクスの粘度や極性を変化させて、透明電極層付基材(主として、透明電極層)に対する密着性や接着性を変化させることによって行われ得る。具体的には、柔軟性の高い樹脂マトリクスを用いること、カルボキシル基等の極性基を予め反応させて無極性化または低極性化した樹脂マトリクスを用いること、樹脂マトリクスの凝集力を下げること等によって剥離強度を低下させることができる。
 上記液晶化合物としては、非重合型の任意の適切な液晶化合物が用いられる。例えば、ネマティック型、スメクティック型、コレステリック型液晶化合物が挙げられる。透過モードにおいて優れた透明性を実現する観点からは、ネマティック型液晶化合物を用いることが好ましい。上記ネマティック型液晶化合物としては、ビフェニル系化合物、フェニルベンゾエート系化合物、シクロヘキシルベンゼン系化合物、アゾキシベンゼン系化合物、アゾベンゼン系化合物、アゾメチン系化合物、ターフェニル系化合物、ビフェニルベンゾエート系化合物、シクロヘキシルビフェニル系化合物、フェニルピリジン系化合物、シクロヘキシルピリミジン系化合物、コレステロール系化合物等が挙げられる。
 液晶調光層における液晶化合物の含有割合は、例えば10重量%以上、好ましくは30重量%以上、より好ましくは35重量%以上、さらに好ましくは40重量%以上である。該含有割合は、例えば90重量%以下、好ましくは70重量%以下である。液晶化合物の含有割合によっても液晶調光層と透明電極層付基材との界面の剥離強度を調整できる。液晶化合物の含有割合を上げると、透明電極層と樹脂マトリクスとの接着面積が減るため剥離強度を下げることができ、液晶化合物の含有割合を下げると剥離強度を上げることができる。
 上記樹脂マトリクスを形成する樹脂としては、光透過率、上記液晶化合物の屈折率、透明電極層付基材との密着力等に応じて適切に選択され得る。例えば、ウレタン系樹脂、ポリビニルアルコール系樹脂、ポリエチレン系樹脂、ポリプロピレン系樹脂、アクリル系樹脂等の水溶性樹脂または水分散性樹脂および液晶ポリマー、(メタ)アクリル系樹脂、シリコーン系樹脂、エポキシ系樹脂、フッ素系樹脂、ポリエステル系樹脂、ポリイミド樹脂等の硬化型樹脂が挙げられる。なかでも、水溶性または水分散性のウレタン系樹脂およびアクリル系樹脂が好ましく用いられ得る。
 液晶調光層におけるマトリクス形成用樹脂の含有割合は、例えば90重量%以下、好ましくは70重量%以下、より好ましくは65重量%以下、さらに好ましくは60重量%以下である。また、該含有割合は、例えば10重量%以上、好ましくは30重量%以上である。
 液晶調光層の厚みは、好ましくは30μm以下、より好ましくは20μm以下、さらに好ましくは15μm以下である。液晶調光層の厚みに下限は、例えば5μmとすることができる。このように厚みの小さい液晶調光層を有する調光フィルムの加工において、本発明の効果が特に好適に得られ得る。
 液晶調光層は、任意の適切な方法で作製され得る。具体例としては、エマルション方式および相分離方式の作製方法が挙げられる。エマルション方式によれば、相分離方式よりも液晶調光層と透明電極層付基材との密着性等の制御が容易であることから、上記好適な剥離強度を得る観点において有利となり得る。
 エマルション方式の液晶調光層の作製方法は、例えば、第1の透明電極層付基材の透明電極層面に、マトリクス形成用樹脂と液晶化合物とを含むエマルション塗工液を塗工して塗工層を形成すること、および、該塗工層を乾燥させて該マトリクス形成用樹脂に樹脂マトリクスを形成させること、を含む。該エマルション塗工液は、好ましくはマトリクス形成用樹脂と塗工溶剤の混合液を連続相に含み、液晶化合物を分散相に含むエマルションである。エマルション化された塗工液を塗工および乾燥することにより、樹脂マトリクス中に液晶化合物が分散された構成を有する液晶調光層が形成され得る。代表的には、液晶調光層上に第2の透明電極層付基材を積層することにより、調光フィルムが得られる。
 A-4.延出部
 延出部40は、一方の透明電極層付基材および液晶調光層が除去されて、取出し電極部とされる部分である。調光機能を発揮する調光部本体と一辺においてのみ接続するように延出部を設けることにより、簡便に透明電極層付基材を折り割ることができる。延出部全域が取出し電極部とされてもよく、延出部の一部が取出し電極部とされてもよい。延出部全域が取出し電極部とされる場合、延出部の付け根部分(図中、点線で示される部分)で一方の透明電極層付基材が折り割られる。
 図示例では、延出部は、上面視略矩形状を有するが、当該形状に限定されず、取出し電極部として機能し得る任意の適切な形状を有することができる。
 延出部を有する調光フィルムは、例えば長尺状に形成された上記調光フィルムを作製または購入し、対応する形状となるように打ち抜き加工することによって得られ得る。
B.透明電極層付基材の剥離工程
 透明電極層付基材の剥離工程においては、延出部において、透明電極層付基材間に剥離手段を挿入して、一方の透明電極層付基材を調光フィルムから剥離する。分散した液晶化合物を含む液晶調光層は透明電極層付基材よりも凝集力が小さく、また、好ましくは液晶調光層-透明電極層付基材界面の剥離強度が比較的小さく設定されることから、剥離手段が透明電極層付基材間に容易に挿入され得、その結果として、透明電極層付基材の剥離が誘導され得る。
 図2および図3はそれぞれ、透明電極層付基材の剥離工程の一例を説明する概略側面図および概略上面図である。図示例においては、作業台300の上に調光フィルム100を載置し、延出部40の付け根(図中の点線で示されるライン)の延びる方向に沿って延出部全域に剥離手段200を挿入している。剥離手段が挿入された領域において、上方に位置する透明電極層付基材が調光フィルムから剥離し得る。なお、調光フィルムは、好ましくは吸着盤等を用いて作業台上に固定されている。
 剥離手段200の形状は、透明電極層付基材間に挿入して一方の透明電極層付基材を剥離可能である限りにおいて制限されない。剥離手段は、代表的には、薄板状の部材であり、好ましくは挿入する側の端辺に刃付けがなされた薄板状の刃部材(例えば、剃刀刃状の刃部材)である。
 剥離手段に刃付けがなされている場合、片刃であってもよく、両刃であってもよい。また、刃先の先端は、鋭利であってもよく、丸みを帯びた丸刃であってもよい。図4(a)および(b)はそれぞれ、両刃および片刃の剥離手段の形状を説明する概略側面図である。刃先角度αは、好ましくは10°~40°、より好ましくは15°~35°、さらに好ましくは20°~30°であり得る。また、剥離手段の厚みdは、好ましくは50μm~1000μm、より好ましくは60μm~600μmである。
 剥離手段は、液晶調光層を切削して透明電極層付基材間に進入する場合と、透明電極層付基材-液晶調光層間の界面剥離を誘導する場合とがあると考えられる。よって、必ずしも切削によって剥離手段を液晶調光層内に進入させる必要はなく、界面近傍に剥離手段を押し当てて界面剥離を誘導してもよい。図5は、剥離手段の挿入時における調光フィルムと剥離手段との位置関係を説明する概略図である。作業台に載置した調光フィルム100中の液晶調光層30の中心高さをP1とし、剥離手段200の端辺先端の高さをP2とした場合、P2-P1を好ましくは-100μm~100μm、より好ましくは-60μm~60μm、さらに好ましくは-40μm~40μmの範囲とすることができる。また、透明電極層付基材の厚みを100とした場合、P2-P1は好ましくは-50~50の間である。このような位置関係によれば、液晶調光層の厚みが薄い場合(例えば、約10μm厚)であっても、剥離手段を好適に透明電極層付基材間に挿入し、剥離することができる。
 剥離手段は、調光フィルムに挿入される際に、作業台との間で透明電極付基材を挟む形になる。したがって、剥離手段は、応力に応じて上方に屈曲できるような弾力を有することが好ましい。このような剥離手段は、ステンレス等の金属を用いて形成され得る。
 挿入時における剥離手段の移動速度は、好ましくは1mm/秒~100mm/秒、より好ましくは2mm/秒~50mm/秒、さらに好ましくは3mm/秒~30mm/秒とすることができる。
 調光フィルムの厚み方向における剥離手段の挿入角度θ1は、該厚み方向と直交する方向(水平方向)に対して例えば-30°~30°、好ましくは-20°~20°、より好ましくは-10°~10°とすることができる。
 また、剥離手段を延出部側面に押し当てる際には、剥離手段の端辺(好ましくは刃付けがなされている端辺)と延出部の端辺とが互いに平行な角度をなすように押し当ててもよく、非平行な角度をなすように押し当ててもよい。非平行な角度をなすように押し当てる場合、剥離手段の端辺と延出部の端辺とのなす角度θ2は、例えば1°~40°、より具体的には5°~30°または10°~25°とすることができる。
C.透明電極層付基材の除去工程
 透明電極層付基材の除去工程においては、上記透明電極層付基材の剥離部分を外方に折り曲げることによって折り割る。本発明においては、所定の割れ屈曲直径を有する透明電極層付基材が用いられることから、当該折り曲げによって簡便に剥離部分を折り割ることができる。
 図6は、液晶調光層の除去工程の1つの実施形態を説明する概略図である。当該実施形態においては、透明電極層付基材の剥離部分を、先端が当該基材の曲げ屈曲直径よりも鋭利である断面略コの字型の形状を有する把持具400で挟んだ状態で外方に折り曲げる(図示例では、第2の透明電極層付基材20の剥離部分を上方に持ち上げている)。把持具400を用いることにより、屈曲起点を良好に制御でき、結果として、透明電極層付基材を所望の位置で簡便に折り割ることができる。
 図7は、液晶調光層の除去工程の別の実施形態を説明する概略図である。当該実施形態においては、透明電極層付基材の剥離されていない部分を、先端が当該基材の曲げ屈曲直径よりも鋭利である押さえ冶具500で押さえながら、剥離部分を外方に折り曲げる(図示例では、第2の透明電極層付基材20の剥離部分を上方に持ち上げている)。押さえ冶具500を用いることにより、屈曲起点を良好に制御でき、結果として、透明電極層付基材を所望の位置で簡便に折り割ることができる。
 上記のように一方の透明電極層付基材の剥離部分を折り割って除去することにより、他方の透明電極層付基材の対応部分における透明電極層を露出させることができ、当該露出部分を取出し電極として用いることができる。剥離部分が除去されたフィルム表面に液晶調光層の一部または全部が残存している場合、当該液晶調光層を膨潤または溶解可能な溶剤を用いて残存する液晶調光層を膨潤または溶解させ、次いで、ウエス等で拭き取って除去する。これにより、他方の透明電極層付基材の透明電極層を露出させることができる。このような溶剤としては、液晶化合物を溶解し、かつ、樹脂マトリクスを溶解または膨潤しうる溶剤、例えば、無水エタール、メタノール、イソプロパノール(IPA)等のアルコール類、酢酸エチル、酢酸メチル等のエステル類、メチルエチルケトン(MEK)、メチルイソブチルケトン(MIBK)等のケトン類、アルカリ洗浄水、純水等の水類、またはこれらの混合溶剤等を用いることができる。
 なお、上述のとおり、調光フィルムは、好ましくは延出部を2つ有する。よって、一方の延出部において、一方の透明電極層付基材の剥離工程および除去工程を行い、次いで、必要に応じて調光フィルムを上下反転させてから、他方の延出部において、他方の透明電極層付基材の剥離工程および除去工程を行うことにより、各々の透明電極に関して取出し電極部が形成された調光素子が得られ得る。
 以下、実施例により本発明を具体的に説明するが、本発明はこれら実施例になんら限定されるものではない。各特性の測定方法は以下の通りである。また、特に明記しない限り、実施例および比較例における「部」および「%」は重量基準である。
≪割れ屈曲直径≫
 割れ屈曲直径は、U字型フィルム屈曲試験機において、図11に示すように平行な2枚の板の間に透明基材よりも透明電極層を外側にして透明電極層付基材をU字状に屈曲させて配置し、その板の間隔を狭くしていき、基材が割れるときの板の間隔を測定した。
≪透明電極層付基材と液晶調光層との界面の剥離強度≫
 透明電極層付基材と液晶調光層との界面の剥離強度は、JIS K 6854-3:1999接着強さ試験方法に従って25mm幅の短冊状の試験片に剥離のきっかけを作った後、室温にて、300mm/分の速さで180°の方向にピールし、その剥離応力を測定した。
[実施例1]
1.調光フィルムの準備工程
(第1および第2の透明電極層付基材の作製)
 シクロオレフィン系透明基材(日本ゼオン社製、ノルボルネン系樹脂フィルム、製品名「ZF-16」、厚み:40μm、Re[590]:5nm)の両面にコロナ処理を行った。その後、各々の面に3官能アクリルPETA49部、開始剤(Irgacure907)1部、酢酸エチル50部からなる塗工液を塗布し、酢酸エチルを乾燥後、高圧水銀UVを300mJ/m照射することにより、2μm厚のハードコート層を形成した。さらに、一方の面に、スパッタ法により25nm厚のITO層を形成し、140℃で1時間アニールして、100Ω/□のITO結晶膜(透明電極層)を形成した。このようにして、[ハードコート層/シクロオレフィン系透明基材/ハードコート層/透明電極層]の構成を有する第1および第2の透明電極層付基材を得た。得られた第1および第2の透明電極層付基材の割れ屈曲直径は、2mmであった。
(液晶化合物の作製)
 下記の組成の化合物を150℃で20分混合し、その後室温に徐冷するにより、Δn=0.12、粘度=21cP、Δε=10.1、液晶温度=3~52℃の液晶化合物(1)を得た。

(液晶調光層の作製)
 ウレタンエマルション溶液(楠本化成社製、製品名「NeoRez R967」)50部(固形分)に、液晶化合物(1) 50部を添加し、ホモジナイザーで攪拌することにより、液晶化合物の液滴(平均粒径:5μm)を含むエマルション塗工液を得た。エマルション塗工液を第1の透明電極層付基材の透明電極層側表面に塗布および乾燥させ、これにより、12μm厚の液晶調光層を形成した。
(調光フィルムの作製)
 液晶調光層上に、透明電極層が液晶調光層に対向するように第2の透明電極層付基材を積層して、調光フィルムを得た。次いで、得られた調光フィルムをトムソン刃で打ち抜くことにより、図8に示すような2つの延出部を有する調光フィルムを得た。なお、当該調光フィルムにおける液晶調光層と透明電極層付基材との界面の剥離強度を測定したところ、剥離強度は0.9N/25mmであり、液晶調光層と第2の透明電極層付基材との層間で剥離した。
2.第2の透明電極層付基材の剥離工程
 上記延出部を有する調光フィルムを第1の透明電極層付基材が下側となるように吸着台に載せて固定した。剥離手段として、1つの端辺に両刃が刃付けされたステンレス製の薄板(刃先角度22°、厚み120μm)を用い、該剥離手段の刃先先端の高さと液晶調光層の中心高さとが一致するように、かつ、剥離手段の刃付けされた端辺と延出部の端辺とのなす角度θ2が20°となるようにセットした。当該状態から、図2および図3に示すように、剥離手段を5mm/秒の速度で調光フィルムに向かって水平移動させたところ、該剥離手段は、第2の透明電極層付基材と液晶調光層との層間に沿って進入した。当該延出部全域をなぞるように該剥離手段を移動させることにより、当該領域の第2の透明電極層付基材を調光フィルムから剥離した。
3.第2の透明電極層付基材の除去工程
 図9、図10に示すように、延出部の付け根に沿うように(延出部の先端から20mmの位置に)、押さえ冶具として、先端が直径0.1mmの鋭利なステンレス金属板をあてながら、剥離した第2の透明電極層付基材の先端を指で上方に45度の方向に押し上げたところ、金属板の先端で容易に第2の透明電極層付基材が割れ、これにより、液晶調光層が露出した。
 液晶調光層の露出部分に無水エタノールを滴下して膨潤させた後、ウエスでふき取ることにより、第1の透明電極層付基材のITO電極面を露出させて、取出し電極部を形成した。
4.第1の透明電極層付基材の剥離工程および除去工程
 調光フィルムを上下反転させて吸着台に乗せて固定し、上記第2の透明電極層付基材の剥離工程および除去工程と同様にして、他方の延出部における第1の透明電極層付基材を割ったところ、液晶調光層は第2の透明電極層付基材上に残留しておらず、ITO電極面が露出していた。
 計20枚の調光フィルムに対して上記と同様の処理を行って、取出し電極部を有する調光素子を得た。
[比較例1]
 実施例1と同様にして、図8に示すような2つの延出部を有する調光フィルムを得た。得られた調光フィルムを第1の透明電極層付基材が下側となるように吸着台に載せて固定した。延出部の付け根部分(図中の点線で示すライン)をなぞるように調光フィルム表面(具体的には、第2の透明電極層付基材表面)に炭酸ガスレーザーを照射して、ハーフカット加工したところ、第2の透明電極層付基材よりも液晶調光層が加熱変形し始めたために、ハーフカットができなかった。
[比較例2]
 実施例1と同様にして、図8に示すような2つの延出部を有する調光フィルムを得た。得られた調光フィルムを第1の透明電極層付基材が下側となるように吸着台に載せて固定した。一方の延出部に関して、ハーフカッター(オルファ社製、一枚切カッター製品名「キリヌーク209B」)を用いて延出部の付け根部分(図中の点線で示すライン)上をなぞることにより、第2の透明電極層付基材を切断するハーフカット加工を行った。
 計20枚の調光フィルムに対して上記ハーフカット加工を行ったところ、2枚の調光フィルムにおいて、第2の透明電極層付基材が途中までしか切断されておらず、ハーフカットされていなかった。残りの18枚の調光フィルムについて、第2の透明電極層付基材の切断断片をはく離したところ、液晶調光層が露出した。液晶調光層の露出部分に無水エタノールを滴下して膨潤させた後、ウエスでふき取ることにより、第1の透明電極層付基材のITO電極面を露出させて、取出し電極部を形成した。
 上記18枚の調光フィルムについて、上下反転させて吸着台に載せて固定し、他方の延出部に関して、上記と同様にして第1の透明電極層付基材を切断するハーフカット加工を行ったところ、1枚の調光フィルムにおいて、第1の透明電極層付基材が途中までしか切断されておらず、ハーフカットされていなかった。残りの17枚の調光フィルムについて、第1の透明電極層付基材の切断断片を剥離したところ、液晶調光層は第2の透明電極層付基材上に残留しておらず、ITO電極面が露出していた。
≪通電検査≫
 実施例1で得た20枚の調光素子に対して、実効電圧50V(60Hz)の正弦波電圧を印加して通電検査を行った。その結果、全ての調光素子が透過モードに変化し、通電動作することが確認できた。一方、比較例2で得た17枚の調光素子に対して、実効電圧50V(60Hz)の正弦波電圧を印加して通電検査を行った。その結果、15枚の調光素子が透過モードに変化し、通電動作することが確認できたが、2枚の調光素子はヘイズが変化せず、通電動作が確認できなかった。通電動作しなかった2枚の調光素子について分析を行ったところ、第1の透明電極層が断線していた。
 本発明の製造方法は、液晶調光層を有する調光素子の製造に好適である。特に、液晶調光層の厚みが小さく、レーザーやハーフカッターを用いたハーフカット加工では安定的に取出し電極部を形成することが困難な場合に有利である。

Claims (7)

  1.  透明電極層同士が対向するように配置された第1の透明電極層付基材および第2の透明電極層付基材と該透明電極層付基材間に挟持された液晶調光層とを有し、厚み方向と直交する方向に延出した延出部を有する、調光フィルムを得ること、
     該延出部において、該透明電極層付基材間に剥離手段を挿入して、一方の透明電極層付基材を該調光フィルムから剥離すること、および、
     該一方の透明電極層付基材の剥離部分を外方に折り曲げて折り割ること、を含み、
     該一方の透明電極層付基材の割れ屈曲直径が、0.1mm~5mmである、
     取出し電極部を有する調光素子の製造方法。
  2.  前記調光フィルムが、第1の延出部および第2の延出部を有し、
     該第1の延出部において、前記透明電極層付基材間に剥離手段を挿入して、一方の透明電極層付基材を前記調光フィルムから剥離すること、
     該一方の透明電極層付基材の剥離部分を外方に折り曲げて折り割ること、
     該第2の延出部において、前記透明電極層付基材間に剥離手段を挿入して、他方の透明電極層付基材を前記調光フィルムから剥離すること、および
     該他方の透明電極層付基材の剥離部分を外方に折り曲げて折り割ること、を含み、
     前記第1の透明電極層付基材および第2の透明電極層付基材の割れ屈曲直径が、0.1mm~5mmである、請求項1に記載の製造方法。
  3.  前記第1の透明電極層付基材と前記液晶調光層との界面および/または前記第2の透明電極層付基材と前記液晶調光層との界面の剥離強度が、0.2N/25mm~5N/25mmである、請求項1または2に記載の製造方法。
  4.  前記第1の透明電極層付基材および/または前記第2の透明電極層付基材が、透明基材と該透明基材の一方の側に設けられた透明電極層とを有し、
     該透明基材の形成材料が、ガラス、シクロオレフィン系樹脂およびアクリル系樹脂から選択される少なくとも1種を含む、請求項1から3のいずれかに記載の製造方法。
  5.  前記第1の透明電極層付基材および/または前記第2の透明電極層付基材が、透明基材と、該透明基材の一方の側に設けられた透明電極層と、該透明基材の他方の側に設けられたハードコート層とを有する、請求項1から4のいずれかに記載の製造方法。
  6.  前記第1の透明電極層付基材および/または前記第2の透明電極層付基材が、透明基材と、該透明基材の一方の側に設けられた透明電極層と、該透明基材の他方の側および該透明基材と該透明電極層との間に設けられたハードコート層とを有する、請求項1から5のいずれかに記載の製造方法。
  7.  前記液晶調光層の厚みが、15μm以下である、請求項1から6のいずれかに記載の製造方法。
