Description
本明細書によって開示される技術は、電線の接続構造、およびハーネスの製造方法に関する。
複数の電線の芯線同士が接合された電線の接続構造が知られている。芯線の接合方法としては、例えば、複数の電線の芯線を束ねてねじり合わせ、超音波溶接によって接合する方法がある(特許文献1参照)。
上記のような接合方法では、接合強度が十分でなく、接合部分が剥離してしまうなどの問題が生じることがあり、改善が求められていた。
本明細書によって開示される電線の接続構造は、芯線と、前記芯線を被覆する絶縁被覆と、前記芯線が部分的に前記絶縁被覆から露出された芯線露出部と、前記芯線露出部を包囲する編組線と、を備え、前記芯線露出部が、前記編組線とともに超音波によって溶接されている。
また、本明細書によって開示されるハーネスの製造方法は、芯線と、前記芯線を被覆する絶縁被覆とを備える電線において、部分的に絶縁被覆を除去して前記芯線を露出させる露出工程と、前記露出工程において前記芯線が露出された芯線露出部を編組線で包囲する包囲工程と、前記芯線露出部および前記編組線を超音波溶接により接合する接合工程とを含む。
上記の構成によれば、編組線によって芯線の接合部分が補強されているから、接合部分の強度を向上させることができる。
上記の構成において、前記芯線がアルミニウムまたはアルミニウム合金製であり、前記編組線が銅製であり、かつ、表面にメッキ層を有しないことが好ましい。このような構成によれば、芯線と編組線との溶接が容易となる。
また、上記の構成において、引裂強度試験により得られる、前記芯線露出部および前記編組線の溶接部分の引裂強度が、下記式(1)を満たすことが好ましく、さらに、45N以上であることが好ましい。

本明細書によって開示される電線の接続構造、およびハーネスの製造方法によれば、接合部分の十分な接合強度を確保することができる。
<実施形態>
実施形態を、図1~図5を参照しつつ説明する。本実施形態の電線の接続構造は、3本の電線(電線10A、10Bおよび10C)が接続されたハーネス1の一部である。ハーネス1は、図1に示すように、複数の電線10A、10B、10Cと、編組線20とを備えている。

電線10Aは、図1に示すように、金属製の素線の複数本を撚り合わせた撚り線によって構成された芯線11Aと、この芯線11Aを被覆する合成樹脂製の絶縁被覆12Aとを備えている。芯線11Aは、電線10Aの端末部において、絶縁被覆12Aから露出された部分(芯線露出部AE)を有している。電線10B、10Cも同様の構成を備えており、端末部において、芯線11B、11Cが絶縁被覆12B、12Cから露出された部分(芯線露出部11BE、11CE)を有している。
編組線20は、図2に示すように、金属製の素線21が網目状に編みこまれた筒状の部材であって、可撓性および導電性を有している。
複数の芯線露出部11AE、11BE、11CEは、図1に示すように、束ねられた状態で、編組線20によって包囲されているとともに、編組線20とともに超音波によって溶接されている。

複数の電線10A、10B、10Cを接続して上記の構成のハーネス1を製造する方法の一例を以下に示す。
まず、複数の電線10A、10B、10Cのそれぞれの端末部において、絶縁被覆12A、12B、12Cを皮剥きして芯線11A、11B、11Cを露出させる(露出工程:図2参照)。次に、露出工程において芯線11A、11B、11Cが露出された部分(芯線露出部11AE、11BE、11CE)を束ねて、編組線20の内部に挿入し、編組線20で包囲する(包囲工程)。
次に、芯線露出部11AE、11BE、11CEを、編組線20とともに超音波溶接により接合する(接合工程)。超音波溶接装置のアンビルA上に、編組線20に包囲された芯線露出部11AE、11BE、11CEを載置する(図4参照)。そして、溶接ホーンHを下降させて、芯線露出部11AE、11BE、11CEと編組線20とを押さえつつ、芯線11A、11B、11Cの軸線方向に沿った超音波振動を加える(図5参照)。これにより、編組線20と芯線露出部11AE、11BE、11CE、および、芯線露出部11AE、11BE、11CE同士が溶接される。このようにして、ハーネス1が完成する。
溶接のしやすさを考慮すると、芯線11A、11B、11Cがアルミニウム製またはアルミニウム合金製であり、編組線20が銅製であることが好ましい。また、編組線20が、表面にメッキ層を有しないものであることが好ましい。
<試験例>
[使用機器、使用材料]
超音波溶接機としては、シュンク社製「Schunk Mimic4」を使用し、使用ツールとして「Schunk アルミ線用ツール」を使用した。
編組線としては、白光株式会社製の銅編組線「ハッコーウィックアンフラックス FR110-05」(素線径0.07mm、撚り本数240本)を用いた。
電線としては、住友電装株式会社製のアルミニウム合金電線「ALVSH」を使用した。電線サイズは、芯線(撚り線)の断面積(平方ミリメートル:sq)により表示した。
[使用機器、使用材料]
超音波溶接機としては、シュンク社製「Schunk Mimic4」を使用し、使用ツールとして「Schunk アルミ線用ツール」を使用した。
編組線としては、白光株式会社製の銅編組線「ハッコーウィックアンフラックス FR110-05」(素線径0.07mm、撚り本数240本)を用いた。

[試験方法]
1.試験例1~4
1)試験体の作成
表1に示すサイズを有する電線2本をそれぞれ100mmの長さに切断し、先端10mmの絶縁被覆を除去して芯線を露出させた。2本の電線の芯線の露出部分を束ねて、筒状の編組線の内部に挿入し、露出部分を編組線により包囲した。
続いて、超音波溶接機を用いて、溶接機の銅推奨条件で、束ねられた芯線の露出部分を編組線とともに溶接し、試験体を得た。この試験体を、引裂強度試験に供した。
1.試験例1~4
1)試験体の作成
表1に示すサイズを有する電線2本をそれぞれ100mmの長さに切断し、先端10mmの絶縁被覆を除去して芯線を露出させた。2本の電線の芯線の露出部分を束ねて、筒状の編組線の内部に挿入し、露出部分を編組線により包囲した。
続いて、超音波溶接機を用いて、溶接機の銅推奨条件で、束ねられた芯線の露出部分を編組線とともに溶接し、試験体を得た。この試験体を、引裂強度試験に供した。
2)引裂強度試験
引張試験機を用いて、試験体の2本の電線を互いに反対方向に引っ張り、2本の電線の接合部が引き裂かれるに至るまでの最大荷重を測定した。各試験例において、6個の試験体を試験し、最大荷重の平均値を引裂強度とした。

2.試験例5~8
編組線を用いず、溶接条件を溶接機のアルミニウム推奨条件とした他は、試験例1~4と同様にして試験体を作成し、引裂強度試験を行った。

[結果と考察]
表1および図6に示すように、0.35sqの電線を用いた試験例1と試験例5とを比較すると、芯線に編組線を被せて溶接された試験例1の方が、編組線を用いない試験例5と比較して、引裂強度が約2倍となっていた。他のサイズの電線を用いた場合でも同様であった。

芯線に編組線を被せて溶接された試験例1~4では、いずれも、引裂強度が45N以上となっており、充分な接合強度が得られていることが分かった。また、図6より、電線サイズと引裂強度との間には相関関係があり、引裂強度が下記式(1)を満たすならば、十分な接合強度が得られていると考えられる。

<変形例>
図7に示すように、ハーネス30が、一の電線(本線31A)の途中から他の電線(分岐線31B)が分岐する構成を有していても構わない。

本線31Aおよび分岐線31Bは、実施形態の電線10A、10B、10Cと同様の構成を有する電線である。本線31Aは、分岐線31Bを接続したい部分において、絶縁被覆33Aが剥き取られて芯線32Aが露出した芯線露出部32AEを備えている。分岐線31Bは、端末部において、絶縁被覆33Bが剥き取られて芯線32Bが露出した芯線露出部32BEを備えている。芯線露出部32AE、32BEは、束ねられた状態で、編組線20によって包囲されており、編組線20とともに超音波によって溶接されている。
<他の実施形態>
本明細書によって開示される技術は上記記述及び図面によって説明した実施形態に限定されるものではなく、例えば次のような種々の態様も含まれる。

- 芯線と、
