Description
本開示は、敷設された粉末材料に光ビームや電子ビーム等のビームを照射して積層造形を行うことにより製造可能な三次元積層造形品、及び、当該三次元積層造形品を製造するための三次元積層造形方法に関する。
層状に敷設された粉末材料に光ビームや電子ビーム等のビームを照射して積層造形を行うことで三次元積層造形品を製造する、いわゆる積層型の3Dプリンタ技術が知られている。この技術では、粉末材料で形成されたパウダーベッドにビームを照射して焼結層を形成し、それを繰り返すことで、複数の焼結層が一体として積層されることで三次元積層造形品の成形が行われる。
このような3Dプリンタ技術は、近年、様々な造形品の製造手法として発展しているが、その用途の一つとして、例えば、特許文献1に示される液体ロケットエンジンの燃料噴射器に用いられる燃料噴射エレメントが考えられる。燃料噴射エレメントは、従来、機械加工により製作された複数の部品を組み合わせることで製造されており、コストが高価になりがちであったが、3Dプリンタ技術を採用することで大幅なコストダウンが期待される。
積層型の3Dプリンタ技術では、下層側から順次積層する際に上層側になるにしたがって造形物の大きさが大きくなるオーバーハング形状が含まれる際に、表面粗さが大きくなることがある。特許文献1のような燃料噴射エレメントでは、従来、エレメント本体に対して周辺部材を係合するための雄ねじ部を一体的に形成する場合があったが、これを3Dプリンタ技術で形成しようとした場合、雄ねじ部が有する凹凸形状にオーバーハング形状が少なからず含まれてしまう。
ここで図6は従来の燃料噴射エレメント2に含まれる雄ねじ部22の断面形状を示す模式図である。雄ねじ部22は、外径a、谷径b、ピッチp、有効径dを有する1条ねじ構造を有しており、対応する雌ネジ構造を有する周辺部材(不図示)にねじ込まれる際に進行方向に対面する進み側フランク34と、進み側フランク34の反対側の追い側フランク36とを有する。このような雄ねじ部22を燃料噴射エレメント2の本体部とともに積層型の3Dプリンタ技術で一体造形する場合、追い側フランク36はオーバーハング形状を有する。雄ねじ部22の軸線Cに対する追い側フランク36をオーバーハング角θとすると、オーバーハング角θが45度以上になると、追い側フランク36における表面粗さが大きくなってしまい、実用に耐えられなくなる(図6では、オーバーハング角θが60度の場合を例示している)。
そのため、図6のような燃料噴射エレメント2を3Dプリンタ技術で一体成形する場合には、図7に示されるように、オーバーハング角θが45度未満の雄ねじ部22にする必要がある。しかしながら、オーバーハング角θを小さくすると図6の場合と同等のピッチ数を確保するためには雄ねじ部22の長さLが大きくなってしまい、製品の大型化につながってしまう。
このような事情から従来の3Dプリンタ技術で燃料噴射エレメント2を製造する際には、燃料噴射エレメント2のうち本体部のみを3Dプリンタ技術で成形し、別体として用意された雄ねじ部22を本体部に対して組み付けることで完成させなければならない。そのため、製造工程数が多くなり、3Dプリンタ技術によるコスト低減効果が十分に得られない。
本発明の少なくとも一実施形態は上述の事情に鑑みなされたものであり、積層型の3Dプリンタ技術を用いて本体部に対して雄ねじ部を一体成形しつつ、製造コストを効果的に低減可能な三次元積層造形品、及び、三次元積層造形方法を提供することを目的とする。
(1)本発明の少なくとも一実施形態に係る三次元積層造形品は上記課題を解決するために、本体部と、前記本体部の表面に一体的に突設される雄ねじ部と、を備え、前記雄ねじ部は、前記雄ねじ部の軸線の垂直面に対して第1フランク角をなす追い側フランクを有し、前記第1フランク角は45度以上である。
上記(1)の構成によれば、追い側フランクが軸線の垂直面に対してなす第1フランク角が45度以上を有するため、雄ねじ部が形成するオーバーハング角を45度未満に抑えられる。これにより、3Dプリンタ技術で形成した際に雄ねじ部の表面粗さを実用可能な範囲に抑えることが可能となり、本体部との一体形成が可能となる。その結果、製造工程数を削減でき、よりコスト的に有利な三次元積層造形品が得られる。
(2)幾つかの実施形態では上記(1)の構成において、前記雄ねじ部は、前記垂直面に対して第2フランク角をなす進み側フランクを有し、前記第2フランク角は前記第1フランク角より小さい。
上記(2)の構成によれば、進み側フランクが有する第2フランク角が、追い側フランクが有する第1フランク角より小さい。これにより、軸線方向における雄ねじ部の長さを抑えることができるので、製品の大型化を回避できる。
(3)幾つかの実施形態では上記(2)の構成において、前記第2フランク角はゼロ度である。
上記(3)の構成によれば、第2フランク角をゼロ度とすることで、雄ねじ部の進み側フランクが軸線の垂直面に対して平行なり、雄ねじ部の軸線方向に沿った長さを最も短くすることができる。その結果、よりコンパクトな三次元積層造形品が得られる。
(4)幾つかの実施形態では上記(1)から(3)のいずれか一構成において、前記第1フランク角は70度以下である。
上記(4)の構成によれば、第1フランク角の上限値は70度である。第1フランク角が大きくなるとオーバーハング角をより小さくできる点で有利ではあるが、一方で雄ねじ部を係合させた際に生じる軸力への耐久性が弱くなる。このような軸力への耐久性を考慮すると、第1フランク角は70度以下であることが好ましい。
(5)幾つかの実施形態では上記(1)から(4)のいずれか一構成において、前記追い側フランクは算術平均粗さ(Ra)が700マイクロインチ以下の表面粗さを有する。
上記(5)の構成によれば、軸線の垂直面に対してオーバーハング角を形成する追い側フランクの表面粗さは、算術平均粗さ(Ra)が700マイクロインチ以下となる。このような表面粗さは、第1フランク角が45度以上を有することでオーバーハング角が45度未満に抑えられることによって、実用的な範囲となる。
(6)幾つかの実施形態では上記(1)から(5)のいずれか一構成において、前記本体部は、液体ロケットエンジンの燃料噴射器に用いられる燃料噴射エレメントであり、前記雄ねじ部は、雌ネジ部を有するナットと係合することにより、前記本体部と前記ナットとの間に所定の機能部材を挟持可能に構成される。
上記(6)の構成によれば、上述の三次元積層造形品(上記各種態様を含む)は液体ロケットエンジンの燃料噴射器に用いられる燃料噴射エレメントである。燃料噴射エレメントは従来、機械加工により製作された複数の部品を組み合わせることで製造されることで高価なコストがかかっていたが、上述のように3Dプリンタ技術で形成することで高価的にコストを削減できる。また雄ねじ部の第1フランク角を45度以上とすることでオーバーハング角を小さくできるので、追い側フランクの表面粗さを実用的な範囲に抑えることができるため、雄ねじ部を本体部と一体成形でき、製造工程も削減できる。
(7)本発明の少なくとも一実施形態に係る三次元積層造形方法は上記課題を解決するために、本体部と、前記本体部の表面に一体的に突設される雄ねじ部と、を備える三次元積層造形品を、パウダーベッドにビームを照射して積層造形するための三次元積層造形方法であって、前記雄ねじ部の軸線の垂直面に対して追い側フランクがなす第1フランク角を45度以上に形成する。
上記(7)の方法によれば、上述の三次元積層造形品(上記各種態様を含む)を好適に製造できる。
本発明の少なくとも一実施形態によれば、3Dプリンタ技術を用いて本体部に対してネジ部を一体形成しつつ、製造コストを効果的に低減可能な三次元積層造形品、及び、三次元積層造形方法を提供できる。
以下、添付図面を参照して本発明の幾つかの実施形態について説明する。ただし、実施形態として記載されている又は図面に示されている構成部品の寸法、材質、形状、その相対的配置等は、本発明の範囲をこれに限定する趣旨ではなく、単なる説明例にすぎない。
例えば、「ある方向に」、「ある方向に沿って」、「平行」、「直交」、「中心」、「同心」或いは「同軸」等の相対的或いは絶対的な配置を表す表現は、厳密にそのような配置を表すのみならず、公差、若しくは、同じ機能が得られる程度の角度や距離をもって相対的に変位している状態も表すものとする。
また例えば、四角形状や円筒形状等の形状を表す表現は、幾何学的に厳密な意味での四角形状や円筒形状等の形状を表すのみならず、同じ効果が得られる範囲で、凹凸部や面取り部等を含む形状も表すものとする。
一方、一の構成要素を「備える」、「具える」、「具備する」、「含む」、又は、「有する」という表現は、他の構成要素の存在を除外する排他的な表現ではない。

図1は本発明の少なくとも一実施形態に係る三次元積層造形品が用いられた液体ロケットエンジンの燃料噴射器1の内部構造を示す断面図である。以下の実施形態では、本発明に係る三次元積層造形品の一実施形態として液体ロケットエンジンの燃料噴射器1に使用される一部品である燃料噴射エレメント2を例に説明するが、他の部材であってもよいことは言うまでもない。
液体ロケットエンジンは、酸化剤、水素等からなる燃料を燃焼させる燃焼器、燃焼器で発生させた燃焼ガスを膨脹、加速させることで推力を発生させるノズル、タンク内の推進剤を燃焼器に送り込む推進剤供給系を備える。推進剤供給系は、推進剤タンクに蓄積された酸化剤、燃料を混合して、燃焼器内に噴射する燃料噴射器1を備える。
燃料噴射器1は、図1に示されるように、断面が円形にされた燃料噴射エレメント2と一体的、若しくは別々に形成されたハウジング4を備える。ハウジング4は、推進剤タンクから水素供給通路6を介して液体水素が供給される水素室8と、推進剤タンクから酸素供給通路10を介して液体酸素が供給される酸素室12とを画定する。燃料噴射エレメント2は、水素室8と酸素室12との間に配置された隔壁14から下方に向けて突出するように複数形成されている。燃料噴射エレメント2の先端側には、水素室8と燃焼器内に画成された燃焼室16とを仕切るフェイスプレート18が固定されている。
燃料噴射エレメント2は、軸線方向に沿って延在する本体部20と、本体部20の先端側に本体部20と一体的に形成された雄ねじ部22とを有する。本体部20は、水素室8及び燃焼室16間を連通し、水素室8から燃焼室16に液体水素を供給するための流路を形成する液体水素ポスト24と、酸素室12及び燃焼室16間を連通し、酸素室12から燃焼室16に液体酸素を供給するための流路を形成する液体酸素ポスト26と、を有する。液体酸素ポスト26は軸線Cに沿って燃料噴射エレメント2の中心を通るように形成されており、液体水素ポスト24は本体部20の側壁に水素室8に対して開口したスリット28から液体酸素ポスト26の周囲を通って燃焼室16に連通するように形成されている。
また燃料噴射エレメント2の雄ねじ部22は、本体部20と同心に配置されており、本体部20から下方に向けて軸線Cに沿って延在する。雄ねじ部22は、所定ピッチで配設されたネジ山を有する雄ねじ構造を有する。雄ねじ部22には、対応する雌ネジ構造を有するナット30が嵌合されており、上述のフェイスプレート18がナット30との間に挟持されている。
雄ねじ部22とナット30とによって挟持されたフェイスプレート18は、部分的に水素室8に貯留された液体水素に接するように配置される。ここでフェイスプレート18は、多孔質材料から形成された機能部材であり、水素室8に貯留された液体水素の一部が透過することにより(染み出すことにより)、燃料噴射エレメント2の噴射面32を冷却可能に構成されている。
図2は図1の雄ねじ部22をナット30と分離して示す拡大斜視図であり、図3は図1の雄ねじ部22の断面構造をナット30と嵌合された状態で示す断面図である。
雄ねじ部22は、外径a、谷径b、ピッチp、有効径dの雄ねじ構造を有する1条ねじであり、ナット30に形成された雌ネジ構造に対応する形状を有する。雄ねじ部22は、ナット30にねじ込まれる際に進行方向に対面する進み側フランク34と、進み側フランク34の反対側の追い側フランク36とを有する。
雄ねじ部22は、外径a、谷径b、ピッチp、有効径dの雄ねじ構造を有する1条ねじであり、ナット30に形成された雌ネジ構造に対応する形状を有する。雄ねじ部22は、ナット30にねじ込まれる際に進行方向に対面する進み側フランク34と、進み側フランク34の反対側の追い側フランク36とを有する。
ここで図3に示されるように、雄ねじ部22の軸線Cの垂直面Pに対する追い側フランク36の角度である第1フランク角α1と、雄ねじ部22の軸線Cの垂直面Pに対する進み側フランク34の角度である第2フランク角α2(但し、図3ではα2=0のため不図示)と、が定義される。また燃料噴射エレメント2は、図4を参照して後述するように、垂直面Pに沿って本体部20から雄ねじ部22に向かって積層造形されることで成形されるため、積層造形時のオーバーハング角θは軸線Cに対する追い側フランク36の角度として定義され、(90ーα1)度と等しくなる。
第1フランク角α1は45度以上に設定されるため、オーバーハング角θ(=90-α1)は45度未満に抑えられる。本実施形態では、第1フランク角α1が60度に設定された例が示されており、従ってオーバーハング角θは30度になっている。これにより、3Dプリンタ技術で形成した際に雄ねじ部22の表面粗さを実用可能な範囲に抑えられている。本願発明者の検証によれば、オーバーハング角θを形成する追い側フランク36の表面粗さは、算術平均粗さ(Ra)が700マイクロインチ以下となる。
尚、第1フランク角α1は70度以下であるとよい。第1フランク角α1が大きくなると追い側フランク36が軸線Cの垂直面Pに対して形成するオーバーハング角θをより小さくできる点で有利であるが、一方で雄ねじ部22をナット30に係合させた際に生ずる軸力への耐久性が弱くなる。このような軸力への耐久性を考慮すると、第1フランク角α1は70度以下であることが好ましい。
また第2フランク角α2は、第1フランク角α1より小さく設定される。これにより、軸線C方向における雄ねじ部22の長さLを抑えることができる。本実施形態では、第2フランク角α2がゼロ度に設定された場合が例示されている(言い換えれば、進み側フランク34が軸線Cの垂直面Pになるように形成されている)。これにより雄ねじ部22の進み側フランク36が軸線Cの垂直面Pに対して平行なり、雄ねじ部22の軸線C方向に沿った長さLを最も短くすることができ、よりコンパクトな構成が得られる。
続いて、図4を参照して上記構成を有する燃料噴射エレメント2の製造方法について説明する。図4は本発明の少なくとも一実施形態に係る三次元積層造形方法による造形過程を段階的に示す説明図である。
本実施形態では、燃料噴射エレメント2のうち比較的容積の大きな本体部20(図2及び図3において上方側)から成形を開始し、その後、比較的容積が小さい雄ねじ部22の成形を行う。このような順番で成形を行うことにより、三次元積層造形品におけるオーバーハング形状を少なく抑え、高品質な成形が可能となる。図4(a)では、燃料噴射エレメント2のうち本体部20を途中まで成形した中間状態が初期状態として示されている。
本体部20の成形は、図4(b)に示されるように、土台となるベースプレート100上の造形面102に対して、リコータ104から供給される粉末材料を層状に敷設することによりパウダーベッド106を形成する。そして図4(c)に示されるように、パウダーベッド106に対してビーム照射ユニット(不図示)から光ビームや電子ビーム等のビーム108を照射しながら造形面102上を走査することにより粉末材料を選択的に固化する。
尚、粉末材料は、三次元積層造形品の原料となる粉末状物質であり、例えば鉄、銅、アルミニウム又はチタン等の金属材料や、セラミック等の非金属材料を広く採用可能である。
ベースプレート100は鉛直方向に沿って昇降可能に構成されており、図4(b)に示されるパウダーベッド106の形成工程と、図4(c)に示されるビーム108の照射工程とを、ベースプレート100を昇降させながら繰り返すことにより本体部20の成形が進められる。
図4(d)に示されるように本体部20が完成すると、続いて、雄ねじ部22の成形が本体部20の成形と連続的に実施される。雄ねじ部22の成形も基本的には本体部20と同様に造形面102に対するパウダーベッド106の形成とビーム照射の繰り返しによって行われるが、雄ねじ部22には、図2及び図3を参照して前述したように追い側フランク36においてオーバーハング形状が含まれる。そのため、雄ねじ部22の成形では、第1フランク角α1が45度以上になるようにパウダーベッド106の形成とビーム照射が繰り返し実施されることで、オーバーハング角θが45度以下に抑えられる。これにより、追い側フランク36の表面粗さは、算術平均粗さ(Ra)が700マイクロインチ以下となり、実用性に耐えられるようになる。
雄ねじ部22の成形では、上述したように、オーバーハング角θが70度以下になるように実施されることにより、軸力への耐久性が十分確保されるようにするとよい。また第2フランク角α2は、第1フランク角α1より小さくなるように実施されることにより、軸線C方向における雄ねじ部22の長さLを抑えるとよい。このように長さLを抑えることにより、積層造形に要する成形時間も短縮できるため、コストダウンに効果的である。より好ましくは、第2フランク角α2がゼロ度になるように成形を行うことで、長さLを最小にすることができる。
図4(e)に示されるように雄ねじ部22の成形が完了すると、成形された燃料噴射エレメント2の周囲に残存した粉末材料を除去することにより、燃料噴射エレメント2が完成する(図4(f)を参照)。
尚、図5は図4の三次元積層造形方法によって造形可能な三次元積層造形品110の他の例である。三次元積層造形品110は、前述の燃料噴射エレメント2と同様に、雄ねじ部22が本体側のフランジ部112と一体的に造形されており、特にフランジ部112の周方向に沿って雄ねじ部22が複数設けられている。このような三次元積層造形品もまた、造形時には、本体側のフランジ部112から複数の雄ねじ部22に向けて三次元積層造形が行われるが、複数の雄ねじ部22の各々は、第1フランク角α1及び第2フランク角α2の少なくとも一方が前述の角度範囲を有するように造形されることで、前述の実施形態と同様に、オーバーハング角θを抑えることができる。
以上説明したように本実施形態によれば、積層型の3Dプリンタ技術を用いて本体部20に対して雄ねじ部22を一体成形しつつ、製造コストを効果的に低減可能な三次元積層造形品、及び、三次元積層造形方法を提供できる。
本発明の少なくとも一実施形態は、敷設された粉末に光ビームや電子ビーム等のビームを照射して積層造形を行うことにより製造可能な三次元積層造形品、及び、当該三次元積層造形品を製造するための三次元積層造形方法に利用可能である。

Claims (7)
- 本体部と、
前記本体部の表面に一体的に突設される雄ねじ部と、
を備え、
前記雄ねじ部は、前記雄ねじ部の軸線の垂直面に対して第1フランク角をなす追い側フランクを有し、
前記第1フランク角は45度以上である、三次元積層造形品。 - 前記雄ねじ部は、前記垂直面に対して第2フランク角をなす進み側フランクを有し、
前記第2フランク角は前記第1フランク角より小さい、請求項1に記載の三次元積層造形品。 - 前記第2フランク角はゼロ度である、請求項2に記載の三次元積層造形品。
- 前記第1フランク角は70度以下である、請求項1から3のいずれか一項に記載の三次元積層造形品。
- 前記追い側フランクは算術平均粗さ(Ra)が700マイクロインチ以下の表面粗さを有する、請求項1から4のいずれか一項に記載の三次元積層造形品。
- 前記本体部は、液体ロケットエンジンの燃料噴射器に用いられる燃料噴射エレメントであり、
前記雄ねじ部は、雌ネジ部を有するナットと係合することにより、前記本体部と前記ナットとの間に所定の機能部材を挟持可能に構成される、請求項1から5のいずれか一項に記載の三次元積層造形品。 - 本体部と、前記本体部の表面に一体的に突設される雄ねじ部と、を備える三次元積層造形品を、パウダーベッドにビームを照射して積層造形するための三次元積層造形方法であって、
前記雄ねじ部の軸線の垂直面に対して追い側フランクがなす第1フランク角を45度以上に形成する、三次元積層造形方法。
