Abstract

電解加工方法は、電解加工により被加工物に曲り形状の加工孔を形成する方法であって、加工用電極の内部流路に電解液を流通させ、加工用電極の先端面に設けられた内部流路の出口開口から電解液を噴出させるステップと、電解液を加工用電極の出口開口から噴出させながら、加工用電極と被加工物との間に電位差を印加するステップと、被加工物に曲り形状の加工孔を形成するステップと、を備え、電解液を噴出させるステップでは、加工用電極の先端面の軸心に対して、加工用電極の先端面の電流密度の分布、または、出口開口から噴出される電解液の流速分布の少なくとも一方を加工孔の曲り方向下流側に偏心させる。

Description

電解加工方法、孔あき部材の製造方法、加工用電極、及び、電解加工システム
 本開示は、電解加工により被加工物に曲り形状の加工孔を形成する電解加工方法、該方法により加工孔を形成する孔あき部材の製造方法、電解加工に用いられる加工用電極、及び、該加工用電極を備える電解加工システムに関する。
 機械加工が困難な難削材の穿孔加工は、一般的に電解加工法や放電加工法によって行われている。特に、高アスペクト比を有する難削材に対して穿孔加工をする際には、電解加工法が用いられることがある。例えばガスタービンのガスタービン動翼内には、該ガスタービン動翼を冷却すべく冷却媒体を流通されるための冷却孔が形成されている。該冷却孔の冷却効率を高めるためには、該冷却孔の形状をガスタービン動翼の幾何形状に沿って湾曲させることが望ましい場合がある。
 特許文献1が開示する電解加工工具の電極は、可撓性を有するとともに、本体側面に電解液を径方向外側に向かって導出する流体導出部を有する。該電極は、流体導出部から電解液を導出する際の反動を利用して電極を導出方向とは反対側に曲げることで、電極の進行方向を変化させて所望の曲率の曲り孔を形成可能になっている。

 しかしながら、特許文献1の方法では、電解加工工具の電極に流体導出部を設ける必要があり、電極の構成が複雑化してしまう。
 上述した事情に鑑みて、本発明の少なくとも一実施形態の目的は、電極の構成の複雑化を回避しながら、曲り孔の形成を容易に行うことができる電解加工方法、孔あき部材の製造方法、加工用電極、及び、電解加工システムを提供することにある。
(1)本発明の少なくとも一実施形態に係る電解加工方法は、
 電解加工により被加工物に曲り形状の加工孔を形成する電解加工方法であって、
 加工用電極の内部流路に電解液を流通させ、前記加工用電極の先端面に設けられた前記内部流路の出口開口から前記電解液を噴出させるステップと、
 前記電解液を前記加工用電極の前記出口開口から噴出させながら、前記加工用電極と前記被加工物との間に電位差を印加するステップと、
 前記被加工物に前記曲り形状の加工孔を形成するステップと、を備え、
 前記電解液を噴出させるステップでは、前記加工用電極の前記先端面の軸心に対して、前記加工用電極の先端面の電流密度の分布、または、前記出口開口から噴出される前記電解液の流速分布の少なくとも一方を前記加工孔の曲り方向下流側に偏心させる。
 本発明者らによる鋭意検討の結果、加工用電極の先端面の軸心に対して、電極先端面における電流密度の分布、または、電解液の流速分布の少なくとも一方を偏心させることで、曲り形状の加工孔を形成できることが明らかになった。
 上記(1)の方法は本発明者らの上記知見に基づくものであり、該曲り形状の加工孔は、加工用電極に例えば流体導出部などを設けなくても、上述した偏心した方向に向かって湾曲する。ここで、被加工物の、曲り方向上流側に位置する内面に比べて、加工孔の曲り方向下流側に位置する内面は深く加工されるので、該内面と加工用電極の先端面との間の間隔が広がり、該間隔を流れる電解液の液圧が低下する。加工用電極は、周囲を流れる電解液の液圧により、上述した電解液の液圧が低下した方に、先端部が曲がるように促されて、被加工物を上述した偏心した方向に加工していく。したがって、上記の方法によれば、電極の構成の複雑化を回避しながら、曲り孔の形成を容易に行うことができる。
(2)幾つかの実施形態では、上記(1)の方法において、
 前記先端面のうち前記出口開口を除く領域の図心は、前記先端面の前記軸心に対して偏心しており、
 前記軸心に対する前記領域の前記図心のずれ方向に前記加工孔を曲げて形成する。
 上記(2)の方法によれば、軸心に対して出口開口を除く領域の図心がずれた方向に、加工用電極の電流密度の分布を偏心させることができるので、該領域の図心がずれた方向に加工孔を曲げて形成可能である。
(3)幾つかの実施形態では、上記(2)の方法において、
 前記内部流路は前記先端面において導電性部材により一部閉塞されることで、前記先端面のうち前記出口開口を除く領域の図心が前記軸心に対して偏心している。
 上記(3)の方法によれば、内部流路が一部閉塞される前は、軸心に対して出口開口を除く領域の図心が偏心していない場合でも、内部流路を先端面において導電性部材により一部閉塞することで、該導電性部材に電流を流れるので、軸心に対して該領域の図心を偏心させることができる。このため、軸心に対して該領域の図心がずれた方向に、加工用電極の電流密度の分布を偏心させることができるので、該領域の図心がずれた方向に加工孔を曲げて形成可能である。
(4)幾つかの実施形態では、上記(1)~(3)の方法において、
 前記出口開口の図心は、前記先端面の前記軸心に対して偏心しており、
 前記軸心に対する前記出口開口の前記図心のずれ方向に前記加工孔を曲げて形成する。
 上記(4)の方法によれば、軸心に対して出口開口の図心がずれた方向に、出口開口から噴出される電解液の流速分布を偏心させることができるので、出口開口の図心がずれた方向に加工孔を曲げて形成可能である。
(5)幾つかの実施形態では、上記(4)の方法において、
 前記内部流路は一部閉塞されることで、前記出口開口の前記図心が前記軸心に対して偏心している。
 上記(5)の方法によれば、内部流路が一部閉塞される前は、軸心に対して出口開口の図心が偏心していない場合でも、内部流路を一部閉塞することで、軸心に対して出口開口の図心を偏心させることができる。このため、軸心に対して出口開口の図心がずれた方向に、出口開口から噴出される電解液の流速分布を偏心させることができるので、出口開口の図心がずれた方向に加工孔を曲げて形成可能である。
(6)幾つかの実施形態では、上記(1)~(5)の方法において、
 前記内部流路は間仕切部により複数に分割されており、前記複数に分割された前記内部流路のうちの少なくとも1つが閉塞される。
 上記(6)の方法によれば、間仕切部によって複数に分割された内部流路のうちの少なくとも1つを閉塞することで、加工用電極の先端面の軸心に対して、加工用電極の先端面の電流密度の分布や、出口開口から噴出される電解液の流速分布を加工孔の曲り方向下流側に偏心させることを容易に行うことができる。
(7)幾つかの実施形態では、上記(1)~(6)の方法において、
 前記加工用電極の軸方向に直交する断面内において、前記内部流路の図心は前記加工用電極の軸心に対して偏心している。
 上記(7)の方法によれば、加工用電極の軸方向に直交する断面内において、内部流路の図心は加工用電極の軸心に対して偏心しているので、先端面における電解液の流速分布は、加工用電極の軸心に対して内部流路の図心がずれた方向に偏心する。よって、内部流路の図心がずれた方向に加工孔を曲げて形成可能である。
(8)幾つかの実施形態では、上記(1)~(7)の方法において、
 前記加工用電極の先端には、周方向における少なくとも一部に、先端に向かうにつれて外形寸法が小さくなるようなテーパ面が形成されている。
 上記(8)の方法によれば、テーパ面が形成された部分の近傍を流れる電解液が、電気絶縁層の外周と加工孔の内面との間に流れ込むことが容易になるので、電解加工の効率低下を防止できる。
(9)幾つかの実施形態では、上記(1)~(8)の方法において、
 前記電解液は、硝酸又は硝酸ナトリウムを含む。
 上記(9)の方法によれば、電解液は電解加工能力の大きい硝酸又は硝酸ナトリウムを含むので、電解加工の効率化を図ることができる。
(10)本発明の少なくとも一実施形態に係る孔あき部材の製造方法は、
 上記(1)~(9)に記載の方法により前記被加工物に前記加工孔を形成して孔あき部材を製造するステップを備える。
 上記(10)の方法によれば、上述した方法により、電極の構成の複雑化を回避しながら、加工孔の形成を容易に行うことができるので、加工孔を有する孔あき部材を容易に製造することができる。
(11)幾つかの実施形態では、上記(10)の方法において、
 前記孔あき部材は、前記加工孔としての曲り形状の冷却孔を有するガスタービン動翼である。
 上記(11)の方法によれば、加工孔(冷却孔)の曲り形状をガスタービン動翼の幾何形状に沿って湾曲させたりすることができる。
(12)本発明の少なくとも一実施形態に係る加工用電極は、
 電解加工により被加工物に曲り形状の加工孔を形成するための加工用電極であって、
 前記加工用電極の軸方向に沿って電解液を流通可能に構成されている内部流路と、
 前記電解液を噴出するための前記内部流路の出口開口が形成された先端面と、を備え、
 前記先端面のうち前記出口開口を除いた領域の図心、または、前記出口開口の図心の少なくとも一方は、前記先端面の軸心に対して偏心している。
 上記(12)の構成は本発明者らの上記知見に基づくものであり、加工用電極は、例えば流体導出部などを設けなくても、上述した偏心した方向に向かって湾曲する曲り形状の加工孔を形成することができる。したがって、上記の構造によれば、電極の構成の複雑化を回避しながら、曲り孔の形成を容易に行うことができる。
(13)本発明の少なくとも一実施形態に係る電解加工システムは、
 上記(12)に記載の前記加工用電極を備え、
 前記加工用電極を用いた電解加工により前記被加工物に前記加工孔を形成可能に構成されている。
 上述したように、上記(12)に記載の加工用電極は、例えば流体導出部などを設けなくても、上述した偏心した方向に向かって湾曲する曲り形状の加工孔を形成することができる。したがって、上記(13)の構造によれば、電極の構成の複雑化を回避しながら、曲り孔の形成を容易に行うことができる。
(14)幾つかの実施形態では、上記(13)の構造において、
 1つの前記加工用電極に形成された複数の前記内部流路それぞれへの前記電解液の供給量を調整可能に構成されている電解液供給量調整装置をさらに備える。
 上記(14)の構造によれば、電解液供給量調整装置により内部流路を通る電解液の流速分布の偏心させることで、出口開口から噴出される電解液の流速分布が偏心するので、内部流路を通る電解液の流速分布が偏心した方向に加工孔を曲げて形成可能である。
 本発明の少なくとも一実施形態によれば、電極の構成の複雑化を回避しながら、曲り孔の形成を容易に行うことができる電解加工方法、孔あき部材の製造方法、加工用電極、及び、電解加工システムが提供される。

 図1は、本発明の一実施形態にかかる加工用電極を、被加工物とともに概略的に示す縦断面図である。図2は、本発明の一実施形態にかかる電解加工方法を説明するためのフローチャートである。図3は、一実施形態にかかる電解加工方法を説明するための図であって、電解加工システムの一例を示す概略図である。以下、図1、3に示す、加工用電極3及び電解加工システム2の説明とともに、図2に示す電解加工方法1及び孔あき部材の製造方法を説明する。
 幾つかの実施形態に係る電解加工方法1は、図1に示されるように、電解加工により被加工物5に曲り形状の加工孔5aを形成する電解加工方法である。該電解加工方法1は、図2に示されるように、加工用電極3の内部流路3bに電解液Wを流通させ、加工用電極3の先端面3cに設けられた内部流路3bの出口開口3dから電解液Wを噴出させるステップS101と、電解液Wを加工用電極3の出口開口3dから噴出させながら、加工用電極3と被加工物5との間に電位差を印加するステップS102と、被加工物5に曲り形状の加工孔5aを形成するステップS103と、を備えている。
 上述したステップS101では、図3に示す電解液供給装置7により、加工用電極3の内部流路3bに電解液Wが供給されており、加工用電極3の内部流路3bに電解液Wを流通させ、加工用電極3の先端面3cに設けられた内部流路3bの出口開口3dから電解液Wを噴出させる。
 上述したステップS102では、電解液Wを加工用電極3の出口開口3dから噴出させながら、図3に示す電源6により電解液W中の、加工用電極3と被加工物5との間に電位差が印加されている。図3に示される実施形態では、電解液W中の、負電圧を印加する加工用電極3と正電圧を印加する被加工物5との間に電圧を加えて電流を流し、電気化学反応により被加工物5を電解液W中に溶出させている。
 上述したステップS103では、後述するように、加工用電極3の先端面3cの軸心Csに対して、先端面3cにおける電流密度の分布、または、電解液Wの流速分布の少なくとも一方を偏心させることで、被加工物5に曲り形状の加工孔5aを形成する。ステップS103では、曲り形状の加工孔5aを形成するために、図3に示す電極送り装置9により、加工用電極3が被加工物5の加工孔5a内に送られる。電極送り装置9は、加工孔5aに曲り形状を形成する場合には、加工用電極3が軸を中心として回転しないように、加工用電極3の回転を制限した状態で、加工孔5a内に送るようになっている。なお、電極送り装置9は、加工孔5aに直線的な形状を形成する場合には、加工用電極3を回転させた状態で、加工孔5a内に送るようになっている。
 以下、上述した電解加工方法1を実施するために用いることができる、加工用電極3、及び、該加工用電極3を備える電解加工システム2について説明する。
 図1、3に示されるように、電解加工システム2は、加工用電極3を含み、該加工用電極3により被加工物5に少なくとも1つの曲り形状の加工孔5a(曲り孔)を形成可能である。また、電解加工システム2は、加工用電極3により被加工物5に曲り形状の加工孔5aを形成することにより製造される、孔あき部材5Aを製造可能である。
 電解加工システム2は、図3に示されるように、上述した加工用電極3に加えて、電源6と、電解液供給装置7と、電解液供給量調整装置8と、電極送り装置9と、電極ガイド部材10と、を備えている。電源6は、例えば直流発電機を含み、加工用電極3と被加工物5との間に電位差を印加可能である。なお、電源6は、直流電流ではなく、パルス電流を流すようになっていてもよい。電解液供給装置7は、例えばポンプやディスペンサを含み、加工用電極3に電解液W(加工液)を供給可能である。なお、図1及び後述する図5、7、8、10、12、14では、電解液Wの流れる方向を矢印で示している。電解液供給量調整装置8は、例えば開度調整可能なバルブ又は開閉制御可能なバルブを含み、電解液供給装置7から加工用電極3に供給される電解液の流量(供給量)を調整可能である。
 なお、電解液Wは、電解加工の効率化を図る観点から、硝酸又は硝酸ナトリウムを含んでいてもよい。
 電極送り装置9は、被加工物5(特に加工孔5a)に対する加工用電極3の軸線方向での相対位置を調整可能である。電極送り装置9は、例えばアクチュエータを含み、加工用電極3の基端側を把持しながら、被加工物5に対する加工用電極3の送り量を調整可能である。電極ガイド部材10は、図3に示されるように、貫通孔10aを有し、該貫通孔10aに加工用電極3を通すことで、被加工物5の加工孔5aの形成位置へと加工用電極3を導くようになっている。
 図1に示されるように、加工用電極3(3A~3G)は、円筒形状等の筒形状の外筒部3aを有し、軸線Leに沿うように延在している。なお、以下の説明では、括弧中の符号を一括して引用する場合に、括弧の前の符号を用いることがある。また、加工用電極3は、例えば角筒形状等であってもよい。
 加工用電極3は、例えば、ステンレス、銅又はチタン等の可撓性を有する導電性材料から構成されている。加工用電極3の外径は例えば1mm以上10mm以下である。加工用電極3は、図1に示されるように、外筒部3aの外周面が軸線方向の全域にわたり、電気絶縁層4により覆われている。電気絶縁層4は、例えば電気絶縁性を有する樹脂(ポリエステル系樹脂等)により構成されている。なお、電気絶縁層4は、加工用電極3の先端面3cを覆ってはいないので、先端面3cは露出している。加工用電極3の基端側は電源6に接続可能であり、被加工物5もまた電源6に接続可能である。
 加工用電極3の内部には、図1に示されるように、加工用電極3の軸線Leに沿うように延在する少なくとも1つの内部流路3bが形成されている。内部流路3bは、加工用電極3の基端側から先端側に向かって、電解液Wを流通可能であり、図3に示されるように、加工用電極3の基端側にて電解液供給装置7に接続可能である。電解液供給量調整装置8は、図3に示されるように、加工用電極3の内部流路3bと電解液供給装置7との間に設けられ、上述のように、電解液供給装置7から各加工用電極3の内部流路3bへの電解液Wの供給量を調節可能になっている。
 加工用電極3の先端側に位置する先端面3cは、図1に示されるように、電解液Wを噴出するための内部流路3bの出口開口3dが少なくとも1つ形成されている。出口開口3dから噴出した電解液Wは、図1に示されるように、加工用電極3の先端面3cと被加工物5の加工孔5aの内面5bとの間や、電気絶縁層4の外周と加工孔5aの内面5bとの間を通った後、加工孔5aの開口から外部に排出される。加工用電極3は、電解液Wの液圧により加工孔5aの内面5bに接触しないように支持されている。
 上述したように、幾つかの実施形態に係る電解加工方法1は、上述したステップS101と、上述したステップS102と、上述したステップS103と、を備えている。
 ここで、本発明者らにより鋭意検討の結果、加工用電極3の先端面3cの軸心Csに対して、先端面3cにおける電流密度の分布、または、電解液Wの流速分布の少なくとも一方を偏心させることで、曲り形状の加工孔5aを形成できることが明らかになった。
 より具体的に以下に説明する。ここで、図1に示すように、加工孔5aが曲がる方向とは反対方向を曲り方向の上流側(図中軸線Lsより左側)と、加工孔5aが曲がる方向を曲り方向の下流側(図中軸線Lsより右側)と定義する。先端面3cの軸心Csに対して、先端面3cにおける電流密度の分布を、加工孔5aの曲り方向下流側に偏心させると、曲り方向上流側の先端面3cと加工孔5aの内面5d(5b)との間を流れる電流に比べて、曲り方向下流側の先端面3cと加工孔5aの内面5c(5b)との間を流れる電流が多くなるので、その分だけ加工孔5aの内面5bの加工量が大きくなる。このため、図5、7、8、10に加工線Lmで示されるように、被加工物5は、曲り方向上流側に位置する内面5dに比べて、曲り方向下流側に位置する内面5cが深く加工される。したがって、先端面3cの軸心Csに対して、先端面3cにおける電流密度の分布を偏心させることで、曲り形状の加工孔5aを形成できる。
 また、先端面3cの軸心Csに対して、出口開口3dから噴出される電解液Wの流速分布を、加工孔5aの曲り方向下流側に偏心させると、曲り方向上流側の先端面3cと加工孔5aの内面5dとの間を流れる電解液Wの流量に比べて、曲り方向下流側の先端面3cと加工孔5aの内面5cとの間を流れる電解液Wの流量が多くなるので、その分だけ電解加工によりイオン交換が行われて加工孔5aの内面5cから溶出したイオンが内在する電解液Wを排出でき、電解加工速度が向上する。このため、図12、14に加工線Lmで示されるように、被加工物5は、曲り方向上流側に位置する内面5dに比べて、電解加工の効率が低下しない曲り方向下流側に位置する内面5cが深く加工される。したがって、先端面3cの軸心Csに対して、先端面3cにおける電解液Wの電流密度の分布を偏心させることで、曲り形状の加工孔5aを形成できる。
 そこで、幾つかの実施形態では、電解液Wを噴出させるステップS101において、図4~15を参照して後述するように、加工用電極3の先端面3cの軸心Csに対して、加工用電極3の先端面3cの電流密度の分布、または、出口開口3dから噴出される電解液Wの流速分布の少なくとも一方を加工孔5aの曲り方向下流側(図1中軸心Csを通る先端面3cに垂直な軸線Lsより右側)に偏心させる。
 これにより、上述した原理に基づいて、加工孔5aは、加工用電極3に例えば流体導出部などを設けなくても、電流密度分布又は流速分布の偏心方向に向かって湾曲する。ここで、被加工物5の、曲り方向上流側に位置する内面5dに比べて、曲り方向下流側に位置する内面5cは深く加工されるので、該内面5cと加工用電極3の先端面3cとの間の間隔が広がり、該間隔を流れる電解液Wの液圧が低下する。加工用電極3は、周囲を流れる電解液Wの液圧により、上述した電解液Wの液圧が低下した方に、先端部が曲がるように促されて、被加工物5を上述した偏心した方向に加工していく。したがって、上記の方法によれば、電極(加工用電極3)の構成の複雑化を回避しながら、曲り孔(加工孔5a)の形成を容易に行うことができる。
 以下、先端面3cにおける電流密度の分布を偏心させて曲り孔を形成する方法(図4~10参照)、および、先端面3cにおける電解液Wの流速分布を偏心させて曲り孔を形成する方法(図11~14参照)について、この順に詳述する。
(電流密度分布を偏心させる曲り孔形成方法)
 図4は、図1に示すA-A線に沿う概略的な断面図であり、一実施形態に係る加工用電極3の先端面の構成を示している。図5は、図4に示す加工用電極3を用いて加工孔5aを形成する様子を示す図である。
 図6及び図9は、図4と同様に、一実施形態に係る加工用電極3の先端面の構成を示している。図7及び図10は、それぞれ、図6及び図9に示す加工用電極3を用いて加工孔5aを形成する様子を示す図である。図8は、先端にテーパ面3g,3hが形成された加工用電極3を用いて加工孔5aを形成する様子を示す図である。
 幾つかの実施形態では、図4~10に示されるように、先端面3cのうち出口開口3dを除く領域の図心Caが、先端面3cの軸心Csに対して偏心した加工用電極3(3A~3D)を用いることで、先端面3cにおける電流密度の分布を軸心Csに対して偏心させる。この場合、加工孔5aは、軸心Csに対する該領域の図心Caのずれ方向に曲がって形成される。
 図4、5に示される実施形態では、加工用電極3Aは、外筒部3aの径方向内側に1つの内部流路3bが形成され、先端面3cに内部流路3bに連通する1つの出口開口3dが形成されている。加工用電極3Aは、図4に示されるように、出口開口3dが先端面3cの軸心Csに対して図中左側に偏心して配置されている。このため、図4に示されるように、先端面3cのうち出口開口3dを除く領域の図心Caは、先端面3cの軸心Csに対して、図中右側に偏心している。
 図6、7に示される実施形態では、加工用電極3Bは、外筒部3aの径方向内側に2つの内部流路3bが形成され、先端面3cに各々の内部流路3bに連通する2つの出口開口3dが形成されている。図6に示されるように、図中右側に位置する出口開口3dは、図中左側に位置する出口開口3dに比べて、径が小さく形成されている。このため、図6に示されるように、先端面3cのうち出口開口3dを除く領域の図心Caが、先端面3cの軸心Csに対して、図中右側に偏心している。
 図8に示される実施形態では、加工用電極3Cは、加工用電極3Aと同様の構成を有しており、先端に、縦断面視において、先端に向かうにつれて徐々に外形寸法が小さくなるようなテーパ面3g,3hが形成されている。この場合には、テーパ面3g,3hが形成されることにより、加工用電極3Cの先端面3cの近傍を流れる電解液Wが、電気絶縁層4の外周と加工孔5aの内面5bとの間に流れ込むことが容易になるので、電解加工の効率低下を防止できる。このテーパ面3g,3hは、他の加工用電極3(3B,3D~3G)にも適用可能である。
 図8に示すように、加工用電極3Cのテーパ面3g,3hと、先端面3cの軸線Lsに垂直な面と、の間の傾斜角をそれぞれθ1,θ2とすると、外筒部3aが肉厚T1を有する厚肉側(図中右側)の傾斜角θ1の方が、外筒部3aが肉厚T1より薄い肉厚T2を有する薄肉側の傾斜角θ2より小さく形成されている。テーパ面の傾斜角が大きい場合には、テーパ面の傾斜角が小さい場合に比べて、多量の電解液Wを、電気絶縁層4の外周と加工孔5aの内面5bとの間に流すことができる。また、テーパ面の傾斜角が小さい場合には、傾斜角が大きい場合に比べて、全体的にテーパ面と被加工物5の内面5c,5dとの間隔が短くなるので、テーパ面における電流密度が被加工物5の内面5c,5dに与える作用が大きく、被加工物5の内面5c,5dを深く加工できる。なお、図8に示される実施形態では、先端面3cの全面にわたってテーパ面3g,3hが形成されていたが、テーパ面3g,3hは、周方向における少なくとも一部に形成されていてもよい。周方向における曲り方向下流側にのみテーパ面3gを形成することで、曲り方向下流側に電解液Wの流速分布を偏心させることができる。
 図9、10に示される実施形態では、加工用電極3Dは、外筒部3aの径方向内側に2つの内部流路3bが形成されているが、一方の内部流路3b(図中右側の内部流路3b)は導電性部材11aにより閉塞されており、出口開口を有しない。即ち、2つの内部流路3bのうち図中左側の内部流路3bのみが出口開口3dを有する。よって、先端面3cのうち出口開口3dを除く領域の図心Caが先端面3cの軸心Csに対して偏心している。なお、図6、7に示されるような、互いの径が異なる2つの内部流路3bの一方を閉塞する構成にしてもよい。
 上記の方法によれば、内部流路3bが一部閉塞される前は、軸心Csに対して出口開口3dを除く領域の図心Caが偏心していない場合でも、内部流路3bを先端面3cにおいて導電性部材11aにより一部閉塞することで、該導電性部材11aに電流が流れるので、軸心Csに対して該領域の図心Caを偏心させることができる。このため、軸心Csに対して該領域の図心Caがずれた方向に、加工用電極3Cの電流密度の分布を偏心させることができるので、該領域の図心Caがずれた方向に加工孔5aを曲げて形成可能である。
 ここで、図4、6、9に示されるように、加工用電極3の先端面3cは、基準線Ldによって、加工孔5aの曲り方向下流側の第1領域F1と、該曲り方向上流側の第2領域F2との二つに分割される。ここで、基準線Ldは、先端面3cにおいて、軸心Csを通り、かつ、図心Caと、軸心Csと、を通る直線に垂直な直線である。
 図4、6、9に示されるように、先端面3cのうち出口開口3dを除く領域の図心Caが、先端面3cの軸心Csに対して偏心した第1領域F1側は、第2領域F2側に比べて、先端面3cにおける導電可能な面積が大きく、電流が流れやすい。このため、上述した図1、4~10に示される実施形態では、加工用電極3(3A~3D)の先端面3cのうち、第2領域F2側における電流密度の平均値に比べて、第1領域F1側における電流密度の平均値の方が大きくなるような電流密度の分布が形成される。
(流速分布を偏心させる曲り孔形成方法)
 図11は、図1に示すA-A線に沿う概略的な断面図であり、一実施形態に係る加工用電極3の先端面の構成を示している。図12は、図11に示す加工用電極3を用いて加工孔5aを形成する様子を示す図である。
 図13は、図11と同様に、一実施形態に係る加工用電極3の先端面の構成を示している。図14は、図13に示す加工用電極3を用いて加工孔5aを形成する様子を示す図である。
 幾つかの実施形態では、図11~14に示されるように、出口開口3dの図心Coが、先端面3cの軸心Csに対して偏心した加工用電極3(3E,3F)を用いることで、先端面3cにおける電解液Wの流速分布を軸心Csに対して偏心させる。この場合、加工孔5aは、軸心Csに対する出口開口3dの図心Coのずれ方向に曲がって形成される。
 図11、12に示されるように、加工用電極3Eは、外筒部3aの径方向内側に1つの内部流路3bが形成され、先端面3cに内部流路3bに連通する1つの出口開口3dが形成されている。加工用電極3Eの出口開口3dは、略半円形状であり、先端面3cにおける出口開口3dの図心Coは、先端面3cの軸心Csに対して、図中右側に偏心している。
 図11に示されるように、出口開口3dの図心Coが、先端面3cの軸心Csに対して偏心した第1領域F1側は、第2領域F2側に比べて、先端面3cにおける電解液Wを噴出するための出口開口3dの開口面積が大きく、出口開口3dから電解液Wを大量に噴出させることができる。このため、上述した図11、12に示される実施形態では、加工用電極3Eの先端面3cのうち、第2領域F2における電解液Wの平均流速に比べて、第1領域F1における電解液Wの平均流速の方が大きくなるような電解液Wの流速分布が形成される。
 図13、14に示される実施形態では、加工用電極3Fは、外筒部3aの内壁同士を繋ぎ外筒部3aの内部を2分割する間仕切部3fを含んでいる。加工用電極3Fは、間仕切部3fにより、外筒部3aの径方向内側に2つの内部流路3bが形成されているが、このうち一方の内部流路3b(図中左側の内部流路3b)は先端面3cにおいて閉塞部材11によって閉塞されており、他方の内部流路3bのみが出口開口3dを有している。このように、2つの内部流路3bのうち一方を閉塞部材11により閉塞することで、先端面3cのうち出口開口3dの図心Coが先端面3cの軸心Csに対して偏心している。図13、14に示される実施形態では、閉塞部材11は断面形状が半円状の非導電性部材11bにより構成される。なお、閉塞部材11は互いの径が異なる2つの内部流路3bの一方を閉塞するようになっていてもよく、少なくとも1つの内部流路3bの一部を閉じるようになっていてもよい。
 上記の方法によれば、内部流路3bが一部閉塞される前は、軸心Csに対して出口開口3dの図心Coが偏心していない場合でも、内部流路3bを一部閉塞することで、軸心Csに対して出口開口3dの図心Coを偏心させることができる。このため、軸心Csに対して出口開口3dの図心Coがずれた方向に、出口開口3dから噴出される電解液Wの流速分布を偏心させることができるので、出口開口3dの図心Coがずれた方向に加工孔5aを曲げて形成可能である。
 なお、間仕切部3fが外筒部3aの内部を3以上の複数の分割するように構成され、間仕切部3fにより分割された内部流路3bのうちの少なくとも1つが閉塞されていてもよい。また、内部流路3bを閉塞する閉塞部材11は導電性部材11aにより構成されていてもよい。間仕切部3fによって複数に分割された内部流路3bのうちの少なくとも1つを閉塞部材11により閉塞することで、加工用電極3の先端面3cの軸心Csに対して、先端面3cにおける電流密度の分布や、電解液Wの流速分布を加工孔5aの曲り方向下流側に偏心させることを容易に行うことができる。
 なお、図13~14に示した実施形態では、先端面3cに設けた閉塞部材11により内部流路3bを部分的に閉塞することで、先端面3cにおける電解液Wの流速分布を軸心Csに対して偏心させるようになっていたが、閉塞部材11は内部流路3bの途中に設けてもよい。
 図15は、一実施形態に係る加工用電極3Gの断面図である。同図に示すように、加工用電極3Gの軸方向に直交する断面内において、内部流路3bの図心Cfは加工用電極3Gの軸心Ceに対して偏心している。なお、内部流路3bの図心Cfを加工用電極3Gの軸心Ceに対して偏心するように、加工用電極3Gの軸方向に直交する断面内における、内部流路3bの形状を出口開口3dの形状とは異なる形状にしてもよい。
 上記の方法によれば、加工用電極3Gの軸方向に直交する断面内において、内部流路3bの図心Cfは加工用電極3Fの軸心Ceに対して偏心しているので、先端面3cにおける電解液Wの流速分布は、軸心Ceに対して内部流路3bの図心Cfがずれた方向に偏心する。よって、内部流路3bの図心Cfがずれた方向に加工孔5aを曲げて形成可能である。
 上述した幾つかの実施形態では、加工用電極3Gの軸方向に直交する断面内において、内部流路3bの図心Cfを加工用電極3Fの軸心Ceに対して偏心させることで、先端面3cにおける電解液Wの流速分布を軸心Csに対して偏心させていたが、加工用電極3に複数の内部流路3bが形成されている場合に、各々の内部流路3bを通る電解液Wの流速に差異を設けることで、先端面3cにおける電解液Wの流速分布を軸心Csに対して偏心させてもよい。
 幾つかの実施形態では、上述した電解加工システム2の上述した電解液供給量調整装置8は、1つの加工用電極3に形成された複数の内部流路3bそれぞれへの電解液Wの供給量を調整可能に構成されている。この場合には、電解液供給量調整装置8による内部流路3bを通る電解液Wの流速分布の偏心にともない、出口開口3dから噴出される電解液Wの流速分布が偏心するので、内部流路3bを通る電解液Wの流速分布が偏心した方向に加工孔5aを曲げて形成可能である。
 幾つかの実施形態にかかる孔あき部材5Aの製造方法は、上述した幾つかの実施形態にかかる電解加工方法1により、被加工物5に加工孔5aを形成して孔あき部材5Aを製造するステップを備えている。すなわち、孔あき部材5Aの製造方法は、上述したステップS101と、上述したステップS102と、上述したステップS103と、を備えている。この場合には、上述した電解加工方法1により、電極(加工用電極3)の構成の複雑化を回避しながら、曲り孔(加工孔5a)の形成を容易に行うことができるので、加工孔5aを有する孔あき部材5Aを容易に製造することができる。
 なお、図3に示されるように、孔あき部材5Aは、加工孔5aとしての曲り形状の冷却孔を有するガスタービン動翼5Bであってもよい。ガスタービン動翼5Bでは、加工孔5aはガスタービン動翼5Bを冷却する冷却媒体を流通させる冷却孔として使用される。この場合には、加工孔5a(冷却孔)の曲り形状をガスタービン動翼5Bの幾何形状に沿って湾曲させたりすることができる。また、図3に示される実施形態では、加工孔5aはガスタービン動翼5Bの下端側(図中上側)から上端側(図中下側)までにわたって貫通する貫通孔であるが、ガスタービン動翼5Bの内部に設けられた冷却流路と外部とを連通させるように圧力面、負圧面又は後縁部に開口する任意の貫通孔であってもよく、また、貫通しない深孔でもよい。
 本発明は上述した実施形態に限定されることはなく、上述した実施形態に変形を加えた形態や、これらの形態を適宜組み合わせた形態も含む。

Claims (14)

  1.  電解加工により被加工物に曲り形状の加工孔を形成する電解加工方法であって、
     加工用電極の内部流路に電解液を流通させ、前記加工用電極の先端面に設けられた前記内部流路の出口開口から前記電解液を噴出させるステップと、
     前記電解液を前記加工用電極の前記出口開口から噴出させながら、前記加工用電極と前記被加工物との間に電位差を印加するステップと、
     前記被加工物に前記曲り形状の加工孔を形成するステップと、を備え、
     前記電解液を噴出させるステップでは、前記加工用電極の前記先端面の軸心に対して、前記加工用電極の先端面の電流密度の分布、または、前記出口開口から噴出される前記電解液の流速分布の少なくとも一方を前記加工孔の曲り方向下流側に偏心させる
    ことを特徴とする電解加工方法。
  2.  前記先端面のうち前記出口開口を除く領域の図心は、前記先端面の前記軸心に対して偏心しており、
     前記軸心に対する前記領域の前記図心のずれ方向に前記加工孔を曲げて形成する
     ことを特徴とする請求項1に記載の電解加工方法。
  3.  前記内部流路は前記先端面において導電性部材により一部閉塞されることで、前記先端面のうち前記出口開口を除く領域の図心が前記軸心に対して偏心していることを特徴とする請求項2に記載の電解加工方法。
  4.  前記出口開口の図心は、前記先端面の前記軸心に対して偏心しており、
     前記軸心に対する前記出口開口の前記図心のずれ方向に前記加工孔を曲げて形成する
    ことを特徴とする請求項1乃至3の何れか一項に記載の電解加工方法。
  5.  前記内部流路は一部閉塞されることで、前記出口開口の前記図心が前記軸心に対して偏心していることを特徴とする請求項4に記載の電解加工方法。
  6.  前記内部流路は間仕切部により複数に分割されており、前記複数に分割された前記内部流路のうちの少なくとも1つが閉塞される
     ことを特徴とする請求項1乃至5の何れか一項に記載の電解加工方法。
  7.  前記加工用電極の軸方向に直交する断面内において、前記内部流路の図心は前記加工用電極の軸心に対して偏心している
    ことを特徴とする請求項1乃至6の何れか一項に記載の電解加工方法。
  8.  前記加工用電極の先端には、周方向における少なくとも一部に、先端に向かうにつれて外形寸法が小さくなるようなテーパ面が形成されている
    ことを特徴とする請求項1乃至7の何れか一項に記載の電解加工方法。
  9.  前記電解液は、硝酸又は硝酸ナトリウムを含むことを特徴とする請求項1乃至8の何れか一項に記載の電解加工方法。
  10.  請求項1乃至9の何れか一項に記載の方法により前記被加工物に前記加工孔を形成して孔あき部材を製造するステップを備えることを特徴とする孔あき部材の製造方法。
  11.  前記孔あき部材は、前記加工孔としての曲り形状の冷却孔を有するガスタービン動翼であることを特徴とする請求項10に記載の孔あき部材の製造方法。
  12.  電解加工により被加工物に曲り形状の加工孔を形成するための加工用電極であって、
     前記加工用電極の軸方向に沿って電解液を流通可能に構成されている内部流路と、
     前記電解液を噴出するための前記内部流路の出口開口が形成された先端面と、を備え、
     前記先端面のうち前記出口開口を除いた領域の図心、または、前記出口開口の図心の少なくとも一方は、前記先端面の軸心に対して偏心している
     ことを特徴とする加工用電極。
  13.  請求項12に記載の前記加工用電極を少なくとも備え、
     前記加工用電極を用いた電解加工により前記被加工物に前記加工孔を形成可能に構成されている
     ことを特徴とする電解加工システム。
  14.  1つの前記加工用電極に形成された複数の前記内部流路それぞれへの前記電解液の供給量を調整可能に構成されている電解液供給量調整装置をさらに備える
     ことを特徴とする請求項13に記載の電解加工システム。
