Description
本発明は、放射線を検出して放射線の強度分布に対応する電気信号を出力する放射線検出装置の製造方法に関する。
従来の放射線検出装置の製造方法としては、例えば、特許文献1に開示されたシンチレータパネルの製造方法が知られている。このシンチレータパネルは、基板と、隔壁と、この隔壁で区画されたセル内に充填されたシンチレータ層と、を備えている。シンチレータ層は、入射したX線を光(可視光)に変換する機能を有する。
このような隔壁の作製方法としては、スクリーン印刷法、サンドブラスト法、エッチング法、インプリント法、およびフォトリソグラフィー法がある。スクリーン印刷法は、センサ基板上にペースト状の隔壁材料をスクリーン印刷により繰り返し印刷し、その後、焼成により隔壁を形成する方法である。サンドブラスト法は、センサ基板上に隔壁材料層を全面に成膜した後、レジストで隔壁形成領域を覆った後、このレジストをマスクとしてサンドブラストにより隔壁層に開口部を形成し、その後、焼成を行う方法である。エッチング法は、センサ基板上に隔壁材料を全面に成膜した後、レジストで隔壁形成領域を覆って、このレジストをマスクとして開口部をエッチングにより除去する方法である。インプリント法は、センサ基板上に隔壁材料を全面に成膜した後、金型を押し当てて隔壁と開口部を形成し、その後、焼成する方法である。フォトリソグラフィー法は、感光性ペーストを塗布した後、露光、現像を行ってパターニングして隔壁部分の感光性ペースト材料を残した後、焼成する方法である。上述したように、放射線検出装置を作製するには、先ずセンサ基板上に隔壁をパターン形成することが行われている。
しかしながら、上述した隔壁の作製方法を用いて放射線検出装置を製造した場合、工数が多くなるという課題がある。これらの作製方法では、隔壁の厚み(ライン幅)が非常に小さいため、歩留まりが悪いという課題がある。また、隔壁の厚みが小さいため、この隔壁の材料として、隔壁が上述のパターン形成条件に耐え得る特性、すなわち粘性、耐熱性、加工容易性、熱硬化性など多くの特性を備える必要がある。このため、隔壁材料の選定の自由度が低いものであった。
上述した隔壁の作製方法を用いて放射線検出装置を製造した場合、隔壁を形成した後に、シンチレータ部を形成し、その後、シンチレータ部上を覆う反射膜を形成することになる。すなわち、隔壁を形成した後に、この隔壁と接合するように反射膜を形成する必要がある。反射膜を隔壁と接合させる理由は、シンチレータ部で発光した光が隔壁と反射膜との間から散逸してしまうからである。しかしながら、従来は、上述した隔壁の作製方法を用いるため、隔壁と反射膜との接合面を緻密に高い連続性を持たせて形成できない場合が生じる。この場合、シンチレータ部で放射線から変換された発光が隔壁と反射膜との間から洩れてしまうという課題がある。
本発明は、上記の課題に鑑みてなされたものであって、発光利用効率の高い放射線検出装置を簡便かつ歩留まり良く製造することができる、放射線検出装置の製造方法を提供することを目的とする。
上述した課題を解決し、目的を達成するために、本発明の形態は、それぞれ画素を構成する複数の光センサ部が配置されたセンサ基板と、それぞれの光センサ部に一つずつ対応するように配置された、複数のシンチレータ部と、シンチレータ部同士の間に形成された隔壁と、を備えた放射線検出装置の製造方法であって、センサ基板上にシンチレータ部形成用マスクを配置した状態で、センサ基板上にシンチレータ材料を付着させて上記複数のシンチレータ部を形成するシンチレータ部形成工程と、上記シンチレータ部形成用マスクを除去して上記センサ基板上に上記複数のシンチレータ部を残すマスク除去工程と、上記マスク除去工程の後に、上記センサ基板上の前記複数のシンチレータ部を覆うように、遮光性材料膜を形成する遮光性材料膜形成工程と、を備えることを特徴とする。
上記態様としては、シンチレータ部形成工程が、真空成膜法を用いてシンチレータ部を形成するようにしてもよい。
上記態様としては、シンチレータ部形成用マスクが金属もしくは無機酸化物材料で形成されていることが好ましい。

本発明に係る放射線検出装置の製造方法によれば、発光利用効率の高い放射線検出装置を簡便に製造することができ、しかも製造歩留まりを向上できる。
以下に、本発明の実施の形態に係る放射線検出装置の製造方法の詳細を図面に基づいて説明する。但し、図面は模式的なものであり、各部材の寸法や寸法の比率や形状などは現実のものと異なることに留意すべきである。また、図面相互間においても互いの寸法の関係や比率や形状が異なる部分が含まれている。本実施の形態に係る放射線検出装置の製造方法は、放射線検出装置としての放射線画像撮影装置、X線CT(Computed tomography)の製造方法に適用できる。
[第1の実施の形態]
先ず、本発明の第1の実施の形態に係る放射線検出装置の製造方法の説明に先駆けて、本実施の形態で用いるセンサ基板およびシンチレータ部形成用マスクの構成について説明する。

(センサ基板の構成)
図1に示すように、このセンサ基板1は、例えば、ガラス基板2と、このガラス基板2の表面に形成されたTFT(thin film transistor)回路部3と、TFT回路部3の上に形成された光センサアレイ4と、を備える。

TFT回路部3は、画素領域毎に、スイッチング素子としてのTFT(図示省略する)を備える。これらのTFTは、ガラス基板2の表面にマトリクス状に配置されている。この他に、TFT回路部3は、図示しない、電荷蓄積用のキャパシタ、ゲート線、データ線などを備える。
図1に示すように、光センサアレイ4は、複数の光センサ部4Aが配列されて構成されている。これら光センサ部4Aは、フォトダイオードで構成されている。それぞれの光センサ部4Aは、画素毎に備えられた図示しないTFTに対応して配置され、それぞれのTFTに接続されている。
(シンチレータ部形成用マスクの構成)
図7に示すように、シンチレータ部形成用マスク5は格子形状を有している。すなわち、シンチレータ部形成用マスク5は、枠部5Aと、矩形状の開口部5Bと、を有する。シンチレータ部形成用マスク5におけるそれぞれの開口部5Bは、センサ基板1に形成された光センサ部4Aと対応するように設定されている。
図7に示すように、シンチレータ部形成用マスク5は格子形状を有している。すなわち、シンチレータ部形成用マスク5は、枠部5Aと、矩形状の開口部5Bと、を有する。シンチレータ部形成用マスク5におけるそれぞれの開口部5Bは、センサ基板1に形成された光センサ部4Aと対応するように設定されている。
シンチレータ部形成用マスク5は、金属もしくは無機酸化物材料で形成されることが好ましい。特に、本実施の形態では、シンチレータ部形成用マスク5が、線膨張係数の小さいインバー合金(インバーFe-Ni合金)で形成されている。このようにシンチレータ部形成用マスク5をインバー合金で形成することにより、シンチレータ部形成用マスク5の熱膨張に伴う変形を抑え、マスク精度の低下を抑えることができる。
(放射線検出装置の製造方法)
次に、図2~図6を用いて、本発明の実施の形態に係る放射線検出装置の製造方法について具体的に説明する。

先ず、図2に示すように、センサ基板1の光センサアレイ4の上に、シンチレータ部形成用マスク5を直接載せる。このとき、シンチレータ部形成用マスク5のそれぞれの開口部5Bが、光センサ部4Aに対応して配置されるように、センサ基板1とシンチレータ部形成用マスク5との位置合わせを行う。
次に、図3に示すように、シンチレータ部形成工程を行う。本実施の形態では、真空成膜法として蒸着法を用いる。シンチレータ材料としては、CsI:Tl,Gd2O2S:Tb,LaBr3:Ceなどから選ばれる材料を用いる。図中、矢印Aで示すように、蒸着を行って、シンチレータ部6を形成する。この結果、それぞれの光センサ部4Aの上に、一つずつ対応するようにシンチレータ部6が形成される。本実施の形態では、シンチレータ部形成用マスク5をインバー合金で形成したことにより、上記蒸着に際して、シンチレータ部形成用マスク5の熱膨張に伴うシンチレータ部形成用マスク5の変形を抑え、マスク精度の低下を抑えることができる。
図4に示すように、シンチレータ部形成用マスク5を矢印Fで示すように上方向に移動させて、マスク除去工程を行う。その結果、図5に示すように、シンチレータ部6同士の間に、隙間7が形成される。各シンチレータ部6同士は、隙間7を介して独立した状態で形成されている。
次に、図6の矢印Bで示すように、遮光性材料膜としての金属を蒸着して、シンチレータ部6が形成されたセンサ基板1上の全面に金属膜8を形成する(遮光性材料膜形成工程)。なお、金属膜8の材料としては、Al,Ag,Ni,Auなどを用いることができる。この金属膜8のうち、シンチレータ部6同士の間の隙間7に充填された部分は隔壁8Aとなる。また、金属膜8のうち、シンチレータ部6の上面を覆うように形成された部分は反射膜8Bとなる。このようにして、図6に示すような構成の放射線検出装置10Aの製造が完了する。
本実施の形態に係る放射線検出装置の製造方法では、シンチレータ部6を作製する際に、シンチレータ部形成用マスク5を用いるため、シンチレータ部6の寸法精度を高めることできる。したがって、シンチレータ部6同士の間の隙間7の寸法精度も高くなる。このように隙間7の寸法精度を高めたことより、隔壁8Aを簡便かつ確実に製造することができ、歩留まりを向上できる。特に、本実施の形態では、シンチレータ部形成用マスク5を線膨張係数の小さいインバー合金で作製したことにより、シンチレータ部6の寸法精度をより高める効果がある。
本実施の形態に係る放射線検出装置の製造方法で製造された放射線検出装置10Aでは、隔壁8Aの遮光機能により、光センサ部4Aが隣接する画素のシンチレータ部6からの光を検出しにくくなっているため、クロストークを防止できる。
本実施の形態に係る放射線検出装置の製造方法で製造された放射線検出装置10Aでは、隔壁8Aおよび反射膜8Bが金属で形成されているため、シンチレータ部6で発生した光を光センサ部4Aへ導く作用がある。
上述のように、本実施の形態で製造された放射線検出装置10Aでは、クロストークを防止でき、しかも光センサ部4Aへ光を導く作用を有することにより、撮像画像のコントラスト、解像度、検出分解能などの特性の低下を防止できる。このため、本実施の形態の放射線検出装置の製造方法により製造された放射線検出装置10Aによれば、撮影時のX線の照射量を低減することが可能となり、被曝線量を抑制できる。
本実施の形態に係る放射線検出装置の製造方法では、隔壁8Aと同時に反射膜8Bが形成されるため、単なる隔壁8Aを備える放射線検出装置よりも発光利用効率の高い放射線検出装置10Aを簡便に製造できる。
[第2の実施の形態]
図8は、本発明の第2の実施の形態に係る放射線検出装置の製造方法で作製した放射線検出装置10Bを示している。この放射線検出装置10Bは、上記第1の実施の形態におけるシンチレータ部形成工程において、多数の柱状結晶でなるシンチレータ部9が形成された例である。本実施の形態における他の工程は、上記第1の実施の形態の工程と同様である。このような放射線検出装置10Bでは、柱状結晶でなるシンチレータ部9での光ガイド機能により、シンチレータ部9内で光を光センサ部4Aへ向けて効率的に導くことができる。
図8は、本発明の第2の実施の形態に係る放射線検出装置の製造方法で作製した放射線検出装置10Bを示している。この放射線検出装置10Bは、上記第1の実施の形態におけるシンチレータ部形成工程において、多数の柱状結晶でなるシンチレータ部9が形成された例である。本実施の形態における他の工程は、上記第1の実施の形態の工程と同様である。このような放射線検出装置10Bでは、柱状結晶でなるシンチレータ部9での光ガイド機能により、シンチレータ部9内で光を光センサ部4Aへ向けて効率的に導くことができる。
[第3の実施の形態]
図9は、本発明の第3の実施の形態に係る放射線検出装置の製造方法で作製した放射線検出装置10Cを示している。本実施の形態は、上記第1の実施の形態における遮光性材料膜形成工程において、シンチレータ部6を形成した後に有機材料膜11を全面に成膜した例である。有機材料膜11のうち、シンチレータ部6同士の間に充填された部分は隔壁11Aであり、シンチレータ部6の上に形成された部分は光の散逸を防止する封止膜11Bとなる。なお、有機材料膜11の形成方法は、塗布法、浸漬法、蒸着法など様々な形成方法を適用することができる。
図9は、本発明の第3の実施の形態に係る放射線検出装置の製造方法で作製した放射線検出装置10Cを示している。本実施の形態は、上記第1の実施の形態における遮光性材料膜形成工程において、シンチレータ部6を形成した後に有機材料膜11を全面に成膜した例である。有機材料膜11のうち、シンチレータ部6同士の間に充填された部分は隔壁11Aであり、シンチレータ部6の上に形成された部分は光の散逸を防止する封止膜11Bとなる。なお、有機材料膜11の形成方法は、塗布法、浸漬法、蒸着法など様々な形成方法を適用することができる。
第3の実施の形態に係る放射線検出装置の製造方法では、有機材料を用いることにより、遮光性材料膜の形成を容易に行うことできる。なお、本実施の形態における他の工程は、上記第1の実施の形態の工程と同様である。

以上、第1~3の実施の形態について説明したが、これら実施の形態の開示の一部をなす論述および図面はこの発明を限定するものであると理解すべきではない。この開示から当業者には様々な代替実施の形態、実施例および運用技術が明らかとなろう。

例えば、上記の実施の形態では、光センサ部4Aとして、フォトダイオードを用いたが、CCDセンサや、CMOSセンサなどの各種の光検出素子を適用してもよい。
上記第1~3の実施の形態においては、シンチレータ部形成工程において、真空成膜法として蒸着法を用いたが、他の成膜技術を用いることも可能である。
また、上記第1~3の実施の形態においては、シンチレータ部形成用マスク5としてインバー合金でなるものを用いたが、Ni、Ni-Co合金などの金属や合金、もしくは、無機酸化物材料で形成されたものを用いてもよい。
このように、本発明に係る放射線検出装置は、それぞれ画素を構成する複数の光センサ部が配置されたセンサ基板1と、それぞれの光センサ部4Aに一つずつ対応するように配置された、複数のシンチレータ部6と、シンチレータ部6同士の間に形成された隔壁8Aと、この隔壁8Aと同時に同一の方法で形成された反射膜8Bと、を備えることを特徴とする。隔壁8Aと反射膜8Bとは、金属膜8を構成している。なお、上記第3の実施の形態のように、遮光性材料膜を有機材料で形成する場合は、隔壁11Aと封止膜11Bとが同時に同一の方法で形成できる。
このような放射線検出装置の製造方法で製造された放射線検出装置は、製造が簡便で、隔壁と反射膜とが一体に形成される。したがって、このように製造した放射線検出装置では、隔壁と反射膜とが緻密な連続性を有し、シンチレータ部で発光した光が隔壁と反射膜の間から散逸することを確実に防止できる。

Claims (9)
- それぞれ画素を構成する複数の光センサ部が配置されたセンサ基板と、それぞれの前記光センサ部に一つずつ対応するように配置された、複数のシンチレータ部と、前記シンチレータ部同士の間に形成された隔壁と、を備えた放射線検出装置の製造方法であって、
前記センサ基板上にシンチレータ部形成用マスクを配置した状態で、前記センサ基板上にシンチレータ材料を付着させて前記複数のシンチレータ部を形成するシンチレータ部形成工程と、
前記シンチレータ部形成用マスクを除去して前記センサ基板上に前記複数のシンチレータ部を残すマスク除去工程と、
前記マスク除去工程の後に、前記センサ基板上の前記複数のシンチレータ部を覆うように、遮光性材料膜を形成する遮光性材料膜形成工程と、
を備えることを特徴とする放射線検出装置の製造方法。 - 前記シンチレータ部形成工程は、真空成膜法を用いて前記シンチレータ部を形成することを特徴とする請求項1に記載の放射線検出装置の製造方法。
- 前記シンチレータ部形成用マスクは、金属もしくは無機酸化物材料で形成されていることを特徴とする請求項1または請求項2に記載の放射線検出装置の製造方法。
- 前記遮光性材料膜は、金属でなることを特徴とする請求項1に記載の放射線検出装置の製造方法。
- 前記遮光性材料膜は、有機材料でなることを特徴とする請求項1に記載の放射線検出装置の製造方法。
- 前記シンチレータ部形成用マスクは、インバー合金を用いて形成されていることを特徴とする請求項3に記載の放射線検出装置の製造方法。
- 前記真空成膜法は、蒸着法であることを特徴とする請求項2に記載の放射線検出装置の製造方法。
- 前記遮光性材料膜は、金属でなることを特徴とする請求項2に記載の放射線検出装置の製造方法。
- 前記遮光性材料膜は、金属でなることを特徴とする請求項3に記載の放射線検出装置の製造方法。
