Description

ハニカムフィルタ中間体、ハニカムフィルタ、及び、これらの製造方法
 本発明は、ハニカムフィルタ中間体、ハニカムフィルタ、及び、これらの製造方法に関する。
 従来より、内燃機関から排出される排気ガス中の煤を捕集するセラミック製のハニカムフィルタが知られている。ハニカムフィルタ内に一定量の煤が溜まると、通常、捕集された煤を燃焼により除去するいわゆる再生工程が行なわれる。
 また、ハニカムフィルタに触媒を担持させて、煤の燃焼促進や排ガスの化学的処理等を促進させることが知られている。

 触媒を担持すると再生処理中にハニカムフィルタにクラックが生じやすくなる。しかしながら、触媒の担持量を減らすと触媒機能を十分発揮させることが困難である。
 本発明は上記課題に鑑みてなされたものであり、再生処理中におけるクラックの発生を抑制することができ、かつ、触媒の機能を十分に発揮させうるハニカムフィルタ等及びその製造方法を提供することを目的とする。
 本発明者らが検討したところ、触媒がハニカムフィルタのマイクロクラック内に入り込むとハニカムフィルタの線膨張率が高くなること、及び、煤はハニカムフィルタの出口端側に相対的に多く蓄積するためフィルタの再生処理時に特にフィルタの出口端側において高い熱応力が発生してクラックが生じやすいことが判明した。
 本発明に係るハニカムフィルタ中間体の製造方法は、柱状で多孔質のセラミックハニカム構造体に、有機ポリマー粒子及び分散媒を含む液を含浸させる工程(プレコート工程)と、含浸した前記液から前記分散媒を除去する工程と、を備える。そして、前記含浸させる工程(プレコート工程)では、前記セラミックハニカム構造体の軸方向の一端面を含む一端側部分にのみ前記液を含浸させ、前記一端側部分の軸方向長さは、前記セラミックハニカム構造体の軸方向の全長に対して10~70%である。
 本発明に係るハニカムフィルタ中間体は、柱状で多孔質のセラミックハニカム構造体と、前記セラミックハニカム構造体の表面に担持された有機ポリマーと、を備える。そして、前記有機ポリマーは、前記セラミックハニカム構造体の軸方向の一端面を含む一端側部分にのみ担持され、前記一端側部分の軸方向長さは、前記セラミックハニカム構造体の軸方向の全長に対して10~70%である。
 本発明に係るハニカムフィルタの製造方法は、上記のハニカムフィルタ中間体に触媒を担持させる工程(触媒担持工程)と、前記触媒を担持した前記ハニカムフィルタ中間体から前記有機ポリマーを除去する工程と、を備える。
 これによれば、触媒担持前に有機ポリマーが担持された一端側部分ではマイクロクラックが触媒により閉塞されることが抑制されて一端側部分の熱膨張係数を低く維持できる。一方、有機ポリマーが担持されていない残部分ではマイクロクラックにも触媒が担持されるので触媒の担持量を高く維持することができる。
 本発明に係るハニカムフィルタは、柱状のセラミックハニカム構造体と、前記セラミックハニカム構造体に担持された触媒と、を備えるハニカムフィルタである。
 そして、前記ハニカムフィルタの軸方向の一端面を含む一端側部分におけるマイクロクラックの空隙容積は、前記ハニカムフィルタの残部分におけるマイクロクラックの空隙容積よりも大きく、
 前記一端側部分における見かけ体積あたりの触媒の担持量は、前記残部分における見かけ体積あたりの触媒の担持量よりも小さく、
 前記一端側部分の軸方向長さは、前記セラミックハニカム構造体の軸方向の全長に対して10~70%である。
 このようなハニカムフィルタによれば、一端側部分では相対的に線膨張係数が低くなるため、この一端側部分をガスの出口として使用することにより、煤燃焼時の熱応力によるフィルタのクラック発生を抑制できる。また、残部分における高い触媒の担持量を利用して、触媒機能を十分発現させることができる。
 ここで、前記一端側部分における線膨張率は、前記残部分における線膨張率よりも小さいことが好適である。
 本発明によれば、煤燃焼時のクラックの発生を抑制することができ、かつ、触媒の機能を十分に発揮させうるハニカムフィルタ等及びその製造方法が提供される。

 本発明の実施形態について図面を参照して説明する。
(ハニカムフィルタ中間体の製造方法及びハニカムフィルタ中間体)
 まず、図1に示す多孔質のセラミックハニカム構造体100を準備する。セラミックハニカム構造体100は、柱形状を有し、入口側端面100a及び出口側端面100bを有する。
 セラミックハニカム構造体100は隔壁120及び封口部130を有し、隔壁120は、複数の入口側流路(第1流路)110a及び複数の出口側流路(第2流路)110bを有する。入口側流路110a及び出口側流路110bの断面形状は、例えば、円形、楕円形、四角形、六角形、八角形であることができる。
 入口側流路110aは、入口側端面(他端面)100aにおいて開口し、出口側端面(一端面)100bにおいて封口されている。また、出口側流路110bは、出口側端面(一端面)100bにおいて開口し、入口側端面(他端面)100aにおいて封口されている。なお、図1では、入口側流路110a及び出口側流路110bは、プラグ状の封口部130により封口されているが、ハニカム構造体10の壁を変形することによって封口することもできる。
 セラミックの例は、チタン酸アルミニウム系セラミック、炭化ケイ素系セラミック、コージェライト系セラミックである。
 なかでも、セラミックは、チタン酸アルミニウム系セラミックであることが好ましい。チタン酸アルミニウム系セラミックは、マグネシウムやケイ素などを含むことができる。
 特に、チタン酸アルミニウム系セラミックは、Al2(1-x)MgTi(1+y)5-2x+2y(xは0<x<1、yは0.5x<y<3xを満たす。)であることが好ましい。ここで、チタン酸アルミニウム系セラミックは、0.03≦x≦0.5を満足することが好ましく、0.05≦x≦0.2を満足することがより好ましい。また、チタン酸アルミニウム系セラミックは、0.5x<y<2xを満足することが好ましく、0.7x<y<2xを満足することがより好ましい。
 セラミックは、原料由来の微量成分又は製造工程において不可避的に含まれる微量成分を含有し得る。
 プレコート前のセラミックハニカム構造体100の気孔率は、50~75%であることができる。圧損性能の保持および触媒活性の向上させる上で、気孔率は55~70%であることが好ましく、55~65%であることがより好ましい。気孔率が75%を超えるとハニカムフィルタの強度が低下する場合がある。
 セル密度は、例えば、35~80cell/cmとすることができる。
 セラミックハニカム構造体の軸方向の長さは、例えば、50~300mmとすることができる。
 本実施形態では、セラミックハニカム構造体100の出口側端面100bを含む出口側部分を一端側部分100Aとよび、セラミックハニカム構造体100の一端側部分100A以外の残りの部分を残部分100Bと呼ぶ。一端側部分100Aの軸方向長さは、セラミックハニカム構造体100の軸方向の全長に対して10~70%である。なお、一端側部分100Aと残部分100Bとの境界が軸に垂直な平面でない場合には、出口側端面(一端面)100bから境界までの最短距離及び最長距離の両方が、セラミックハニカム構造体100の軸方向の全長に対して10~70%であればよい。
 触媒担持及びプレコート前において、一端側部分100A及び残部分100Bとで、特に、材料や構造(空隙率等)に実質的な相違はない。セラミックハニカム構造体100の一端側部分100A及び残部分100Bのいずれの表面、例えば、各流路、あるいは、細孔の表面等にも、マイクロクラックが存在する。マイクロクラックの幅は、0.1~2μmであり、平均で0.5μmと考えられている。マイクロクラック内が空隙である、すなわち、マイクロクラック内に固体が存在しないと、セラミックハニカム構造体の線膨張率(熱膨張係数)が低くなる。
 このようなセラミックハニカム構造体は、例えば、セラミック原料と、有機バインダと、造孔剤と、溶媒と、必要に応じて添加される添加物を混合し、成形し、焼成、焼結させ、その後、封口することにより得ることができる。
 続いて、セラミックハニカム構造体100に対して、一端側部分100Aのみにプレコート剤200を含浸させる。図2の(a)及び(b)はセラミックハニカム構造体100の表面の拡大断面模式図であり、この表面は、入口側流路110a及び出口側流路110bの表面、あるいは、隔壁120の空孔の表面を意味することができる。図2の(b)に示すように、プレコート剤200は、一端側部分100Aにおいてマイクロクラック100MCを有するセラミックハニカム構造体100の表面を被覆する。一方、図2の(a)に示すように、残部分100Bにおいてマイクロクラック100MCを有するセラミックハニカム構造体100の表面はプレコート剤200に被覆されない。
 プレコート剤200は、分散媒である液体と、この液体中に分散された分散質としての有機ポリマー粒子200Pとを含む。有機ポリマー粒子の平均径は、例えば、0.1~0.8μmとするこができる。プレコート剤は、いわゆる、エマルジョン系接着剤、あるいは、ラテックス系接着剤であることができる。有機ポリマー粒子の平均径は、好ましくは0.1~0.4μm、より好ましくは0.1~0.2μmである。
 液体の例は、水、ヘキサン、アセトン、クロロホルムである。
 有機ポリマーの例は、ゴムである。ゴムの例は、スチレンブタジエンゴム(SBR)、ブタジエンゴム(BR)、イソプレンゴム(IR)、クロロプレンゴム(CR)、ニトリルゴム(NBR)、ブチルゴム(IIR)、エチレンプロピレンゴム(EPDM)、天然ゴム(NR)等である。
 また、有機ポリマーは、ゴム以外の有機ポリマー、例えば、アクリル樹脂(アクリル酸エステル又はメタクリル酸エステルのポリマー)、エチレン酢酸ビニル共重合体樹脂であることもできる。
 有機ポリマーの末端部を、特定の官能基で置換して、特定の物質(モノマー等)と反応することを可能とする変性体とすることもでき、これによりプレコート剤の物性を調整できる。
 変性体としては、エポキシ変性体、カルボキシル変性体、イソシアネート変性体、水素変性体等が挙げられる。また、上記の変性はグラフト変性体であってもよい。エマルジョン中の有機ポリマー分散質のゼータ電位を負に安定させることができ、製造も容易であることからカルボキシル変性体が好ましく用いられる。
 有機ポリマー粒子の平均径は、レーザ回折式粒度分布測定装置で測定した体積基準の粒度分布におけるD50とすることができる。
 プレコート剤のpHは5~9とすることができる。
 プレコート剤の有機ポリマー粒子のゼータ電位は、負であることが好ましい。上記液体中での触媒材料のゼータ電位も負であることが多く、プレコート剤中の有機ポリマー粒子のゼータ電位が負であると、後述する触媒担持工程において、触媒を、有機ポリマー上を避けるようにセラミック上に直接担持させることが可能となる。したがって、有機ポリマーを燃焼により除去した後でも、触媒の剥離が起こりにくい。
 プレコート剤は、乳化剤(界面活性剤)等の添加剤を含むこともできる。乳化剤の例は、アニオン性界面活性剤、ノニオン性界面活性剤、カチオン性界面活性剤、両性界面活性剤、分散安定剤である。エマルジョンのゼータ電位を負とする観点から、乳化剤は、負の電荷を帯びているアニオン性界面活性剤が好ましい。
 アニオン性界面活性剤の例は、ロジン酸カリウム、ロジン酸ナトリウム等のロジン酸塩;オレイン酸カリウム、ラウリン酸カリウム、ラウリン酸ナトリウム、ステアリン酸ナトリウム、ステアリン酸カリウム等の脂肪酸塩;ラウリル硫酸ナトリウム等の脂肪族アルコールの硫酸エステル塩;ドデシルベンゼンスルホン酸ナトリウム等のアルキルアリルスルホン酸塩;ラウリルリン酸、ラウリルリン酸ナトリウム、ラウリルリン酸カリウム等のリン酸エステルである。複数の乳化剤を組み合わせることもできる。
 プレコート剤のセラミックハニカム構造体100への含浸方法の例は、ディップ法、刷毛塗り法、エアスプレー法、ローラー塗り法等である。プレコート剤の含浸量は、一端側部分100Aにおいて、有機ポリマーの担持量がセラミックハニカム構造体100の見かけ単位体積1Lあたり1~50gとなるように調節することができる。有機ポリマーの担持量の調整は、プレコート剤中の有機ポリマーの濃度、プレコート剤の粘度の調整等により容易に行える。本明細書中における「見かけ体積」とは、セラミック材料などにより構成される中実部分だけでなく、細孔や各流路などを構成する中空部分も含む体積であり、例えば、外形が一辺1mの立方体であれば、内部の構造にかかわらずその見かけ体積は1mとなる。
 また、残部分100Bにプレコート剤が塗布されないようするには、例えば、プレコート剤を含浸したスポンジを、セラミックハニカム構造体の出口側端面(一端面)100bに接触させればよい。接触時間を制御することにより、出口側端面(一端面)100bから内部への含浸距離を制御できる。また、含浸した領域すなわち一端部領域を可視化するために、プレコート剤に染料や顔料を添加してもよい。
 続いて、含浸したプレコート液から分散媒である液体を除去する。分散媒の除去には、公知の種々の乾燥方法を適用できる。これにより、図3の(b)に示すように、一端側部分100Aにおいて、セラミックハニカム構造体100のマイクロクラック100MC内で有機ポリマー粒子同士が凝集/融着して膜状の有機ポリマー部200Fが形成される。なお、必ずしも塗布された有機ポリマーの全てがマイクロクラック内で有機ポリマー部200Fになるわけではなく、一部はマイクロクラック以外のセラミック表面上に塊状の有機ポリマー部200FRを形成することが多い。一方、図3の(a)に示すように、残部分100Bにおいては、マイクロクラック100MCの内部は空隙のまま維持される。
 これにより、ハニカムフィルタ中間体101が完成する。すなわち、有機ポリマーは、一端側部分100Aにのみ担持され、残部分100Bには担持されない。一端側部分100Aにおけるマイクロクラックの空隙容積は、残部分100Bにおけるマイクロクラックの空隙容積よりも小さい。
 マイクロクラックの空隙容積は、たとえば、細孔径が0.1~2μmの範囲の細孔容積として水銀圧入法などの公知の方法により求めることができる。
 (ハニカムフィルタの製造方法及びハニカムフィルタ)
 続いて、上記ハニカムフィルタ中間体101に対して、触媒を担持する。担持方法の例は、まず、ハニカムフィルタ中間体101の表面にウォッシュコートと呼ばれ、助触媒として機能する場合もある触媒支持剤302を形成し、その後、触媒支持剤302上に触媒304を担持させる方法である。また、触媒支持剤302を形成させずに、直接ハニカムフィルタ中間体101に触媒304を担持してもよい。
 触媒支持剤302の例は、アルミナ、シリカ、マグネシア、チタニア、ジルコニア、セリア、La、BaO、ゼオライト等の酸化物、あるいは、これらの内の1種以上を含む複合酸化物である。触媒支持剤302は、上記の酸化物の粒子及び液体を含むスラリーをハニカムフィルタ中間体101に塗布し、液体を乾燥させ、必要に応じて熱処理することにより形成できる。
 上記酸化物の粒子は、予め触媒を担持していてもよい。触媒の例は、Pt、Pd、Rh、銀、バナジウム、クロム、マンガン、鉄、コバルト、ニッケル、銅からなる群より選択される少なくとも1つの金属元素、又は、ゼオライト触媒の粒子である。上記酸化物の粒子がこれらの触媒を担持していない場合には、ウオッシュコート後に、触媒支持剤に対して、触媒を担持させることができる。触媒の担持方法の例は、触媒及び液体を含むスラリーを塗布し、液体を乾燥させ、必要に応じて熱処理すればよい。
 これにより、図4の(a)及び(b)に示すようにハニカムフィルタ中間体101の表面に、触媒支持剤302及び触媒304が担持される。ここで、図4の(b)に示すように、一端側部分100Aにおいては、マイクロクラック100MCに有機ポリマー部200Fが充填されているので、触媒支持剤302及び触媒304がマイクロクラック100MC内に入り込むことが抑制される。一方、図4の(a)に示すように、残部分100Bにおいては、マイクロクラック100MCに有機ポリマー部200Fが充填されていないので、触媒支持剤302及び触媒304がマイクロクラック100MC内に入りこみ、これによって残部分100Bでは触媒の担持量を高めることが可能である。
 (熱処理工程)
 続いて、このハニカムフィルタ中間体101の熱処理を、大気中等の酸化雰囲気中で400℃以上で行うことにより、図5の(b)に示すように、一端側部分100Aにおいてマイクロクラック100MC内に充填された有機ポリマー部200F等を焼失させ、マイクロクラック100MC内を空隙の状態に戻す。図5の(a)に示すように、残部分100Bにおいてマイクロクラック100MC内に触媒等が充填されている状態は変わらない。
 このようにして、一端側部分100Aにおいてはマイクロクラック100MCの空隙部分の容積が維持され、残部分100Bにおいては、マイクロクラック100MC内にも触媒支持剤302及び触媒304が担持されたハニカムフィルタ102が完成する。なお、触媒を担持する工程での熱処理が、有機ポリマーを焼失させる熱処理を兼ねることもできる。
 完成したハニカムフィルタにおいては、一端側部分100Aにおけるマイクロクラックの空隙容積は、残部分100Bにおけるマイクロクラックの空隙容積よりも大きい。
 これにより、一端側部分100Aにおける線膨張率は、残部分100Bにおける線膨張率よりも小さくなる。具体的には、一端側部分100Aと残部分100Bとの間での線膨張率の比(一端側部分100Aの線膨張率/残部分100Bの線膨張率)は0.2~0.8とすることができ、好ましくは0.4~0.8であり、さらに好ましくは0.6~0.8である。この比が十分小さいと、一端側部分100Aの線膨張率の低減によるハニカムフィルタ再生処理中のクラック発生の抑制効果が十分に得られるので、好ましい。しかし、この比が小さ過ぎると、一端側部分100Aと残部分100Bとの境界での線膨張率の違いが大きくなり、これらの線膨張率の違いによる歪みが大きくなってしまう可能性があり、好ましくない。例えば、線膨張率は、一端側部分が0~3.5×10-6/K、残部分が2.5~6.0×10-6/Kであることができる。なお、「線膨張率」とは、フィルタの軸方向の値でもよいし、フィルタの径方向の値でもよく、通常、これらは互いに同じでないことが多いが、大きくは異ならない。
 さらに、完成したハニカムフィルタの一端側部分100Aにおける見かけ体積あたりの触媒の担持量は、残部分100Bにおける見かけ体積あたりの触媒の担持量よりも少ない。その結果、プレコートを行わずに触媒を担持した場合に比べて、本実施形態で得られるハニカムフィルタの全体としての見かけ体積当たりの触媒の担持量は少なくなる。その減少量が多いと、得られるハニカムフィルタに付与した触媒が十分に機能しない。本発明においては、ハニカムフィルタの全体としての見かけ体積当たりの触媒の担持量(g/L)は、上記のようなプレコートを行わずに作製したハニカムフィルタにおける当該担持量の95%以上であることが好ましい。なお、全く同じ操作をしてハニカムフィルタを作製しても、本明細書の実施例のように手作業であると、見かけ体積当たりの触媒の担持量は5g/L程度の値のずれを生じることがあるが、機械化することにより、このずれは低減できると見込まれる。
 本実施形態によれば、予め上記のプレコート剤をセラミックハニカム構造体の一端側部分100Aのみに塗布することにより、一端側部分100Aにおいて触媒粒子及び触媒支持材粒子がマイクロクラックに充填されることが抑制される。したがって、触媒担持後においてもなお一端側部分100Aにおいてマイクロクラックの空隙容積を維持しやすい。したがって、触媒を担持したハニカムフィルタであっても、一端側部分100Aにおける線膨張率(熱膨張率)を低く、例えば、3.0×10-6/K以下に抑えることが可能となる。特に、ガスの出口側となる端部は煤の燃焼時に最も大きな熱応力が発生することが多く、この一端側部分を出口側とすることにより、耐熱衝撃性等を高められる。一端側部分の線膨張率の下限は例えば0/Kであることができる。また、このような効果を得るため、一端側部分100Aの軸方向長さは、セラミックハニカム構造体100の軸方向長さの全長に対して10%以上であり、好ましくは20%以上であり、さらに好ましくは30%以上である。
 また、残部分100Bでは、触媒担持工程において触媒粒子及び触媒支持材粒子がマイクロクラック100MC内に供給されるので、残部分100Bでの触媒の担持量を高めることができ、触媒による排ガスの処理や煤の燃焼などの能力を高めることができる。一端側部分100Aの軸方向長さが長く、残部分100Bの長さが短いと、ハニカムフィルタに担持される触媒の量が少なくなるので、本発明においては、一端側部分100Aの軸方向長さは、セラミックハニカム構造体100の軸方向の全長に対して、70%以下であり、好ましくは50%以下であり、さらに好ましくは40%以下である。
 (実施例1)
 まずセラミックハニカム構造体を準備した。このハニカム構造体は、直径16.3cm×長さ14.0cmの円柱体で、セル密度は59cell/cmであった。各流路の形状は六角形であった。セラミックの材料は、Al2(1-x)MgTi(1+y)5-2x+2yであり、x=0.12、y=0.12であった。気孔率は、59%であった。
 プレコート剤として、水系エマルジョンである日本エイアンドエル株式会社のスマーテックスPA-6006HZ(スチレンブタジエンゴムラテックス(エマルジョン))を用意した。
(プレコート剤中の有機ポリマー分散質の平均径の測定)
 レーザー回折粒度分布測定装置(マイクロトラックHRA(MODEL:9320-X100)(日機装株式会社))を使用し、体積基準の累積粒度分布を得、D50を取得した。
 測定は以下のように行った。試料約0.2gを装置測定部に滴下し、溶媒液にて希釈した。溶媒液は0.2%ヘキサメタりん酸ナトリウム溶液とし、40Wで300秒の超音波を印加して分散させた。屈折率には、1.54を用いた。ゴム分散質の平均径は、0.10μmであった。
 (プレコート)
 上記プレコート剤を含浸させたスポンジをセラミックハニカム構造体の一端面に接触させ、接触時間により一端側部分100Aの長さを7.5mmにコントロールした。その後、プレコート剤を100℃の温風中で乾燥させて、ハニカムフィルタ中間体を得た。
(触媒担持工程)
 下のようにして、ハニカムフィルタ中間体に対して、触媒を担持した。まず、ゼオライト触媒(ZSM-5)を35重量%含む水スラリーに、ハニカムフィルタ中間体の全体を2分間浸漬させた。その後、エアーブローにより余分なスラリーを除去し、120℃で1時間乾燥させた。
 (熱処理による有機ポリマーの焼失工程)
 スラリーを乾燥させたハニカムフィルタ中間体を、大気中で500℃で1時間電気炉にて加熱し、ハニカムフィルタを得た。
 (触媒担持及び熱処理後の線膨張率(CTE)の測定)
 ハニカムフィルタの一端側部分及び残部分の線膨張率を測定した。なお、線膨張率は以下のようにして測定した。まず、ハニカムフィルタから一端側部分及び残部分のそれぞれについて、長さ20mm、半径7mmの円柱小片を切り出した。そして、熱機械的分析装置(SIIテクノロジー(株)製TMA6300)を用い、室温(25℃)から1000℃まで600℃/hで昇温させ、40~800℃の温度範囲における小片の膨張率を測定した。
 (触媒担持量)
 触媒担持前後のフィルタの重量の差に基づいて、フィルタ全体の見かけ単位体積あたりの触媒担持量を算出した。
 (煤燃焼時の一端側部分の最大応力の取得法)
 有限要素法シミュレーションを行うソフトウエアとして、ANSYS社製Mechanical(APDL)を用いた。計算には三次元メッシュを使用した。ハニカム構造体の構造の詳細は、以下のようにした。ハニカム構造体の直径:163.4mm、長さ140.5mm、外部スキンの厚み0.5mm、セル隔壁の厚み0.33mmとした。機械的パラメータとしては、弾性率1.5GPaとした。基材に生じる温度勾配は14g/Lの煤を溜めた状態でのDTI(Drop To Idle)試験で得られたデータを基とした。
 (実施例2)
 一端側部分100Aの長さを15mmとする以外は、実施例1と同様にした。
 (実施例3)
 一端側部分100Aの長さを30mmとする以外は、実施例1と同様にした。
 (実施例4)
 一端側部分100Aの長さを60mmとする以外は、実施例1と同様にした。
 (比較例1)
 ハニカム構造体の全体をプレコートする以外は、実施例1と同様にした。
 (比較例2)
 ハニカム構造体をプレコートしない以外は、実施例1と同様にした。
 結果を表1に示す。

Claims (5)

  1.  柱状で多孔質のセラミックハニカム構造体に、有機ポリマー粒子及び分散媒を含む液を含浸させる工程と、
     含浸した前記液から前記分散媒を除去する工程と、を備え、
     前記含浸させる工程では、前記セラミックハニカム構造体の軸方向の一端面を含む一端側部分にのみ前記液を含浸させ、
     前記一端側部分の軸方向長さは、前記セラミックハニカム構造体の軸方向の全長に対して10~70%である、ハニカムフィルタ中間体の製造方法。
  2.  柱状で多孔質のセラミックハニカム構造体と、
     前記セラミックハニカム構造体の表面に担持された有機ポリマーと、を備え、
     前記有機ポリマーは、前記セラミックハニカム構造体の軸方向の一端面を含む一端側部分にのみ担持され、
     前記一端側部分の軸方向長さは、前記セラミックハニカム構造体の軸方向の全長に対して10~70%である、ハニカムフィルタ中間体。
  3.  請求項2に記載のハニカムフィルタ中間体に触媒を担持させる工程と、
     前記触媒を担持した前記ハニカムフィルタ中間体から前記有機ポリマーを除去する工程と、を備える、ハニカムフィルタの製造方法。
  4.  柱状のセラミックハニカム構造体と、
     前記セラミックハニカム構造体に担持された触媒と、を備えるハニカムフィルタであって、
     前記ハニカムフィルタの軸方向の一端面を含む一端側部分におけるマイクロクラックの空隙容積は、前記ハニカムフィルタの残部分におけるマイクロクラックの空隙容積よりも大きく、
     前記一端側部分における見かけ体積あたりの触媒の担持量は、前記残部分における見かけ体積あたりの触媒の担持量よりも小さく、
     前記一端側部分の軸方向長さは、前記セラミックハニカム構造体の軸方向の全長に対して10~70%である、ハニカムフィルタ。
  5.  前記一端側部分の線膨張率は、前記残部分の線膨張率よりも小さい、請求項4記載のハニカムフィルタ。
