Description

편광자 보호 필름, 이를 포함하는 편광판 및 편광판의 제조방법
본 발명은 편광자 보호 필름, 편광판 및 편광판의 제조방법에 관한 것이다.
액정 표시 장치나 유기 발광 소자(electro luminescence)에서는 입력되는 영상 신호에 따라 투과광을 광학적으로 변조하거나, 영상 신호에 따른 휘도 화소를 자발광시킴으로써, 화소마다 계조를 얻는다. 이러한 투과광이나 발광 휘도를 화소마다 변조하는 층을 변조 기능층이라고 한다. 액정 표시 장치에서는 액정층이 변조 기능층에 해당하고, 유기 발광 소자에서는 유기 EL 발광층이 변조 기능층에 해당한다.
액정층은 그 자체로 완전히 광을 차단하는 라이트 밸브는 아니기 때문에 액정 표시 장치의 경우 액정층의 상하 방향의 양측 액정층의 상하 방향의 양측 즉, 백라이트 측과 시청자의 시인측에 편광판이 배치될 수 있다.
한편, 유기 발광 소자의 발광층은 전압을 인가하지 않을 때는 광을 조사하지 않으므로, 완전한 검정색의 표시가 가능하며, 액정 표시 장치에 비해 상대적으로 높은 콘트라스트를 제공할 수 있다. 따라서, 유기 발광 소자는 발광을 차폐한다는 목적으로 편광판을 배치하지 않는다. 다만, 유기 발광 소자는 외광이 내부의 금속 배선에 의해 반사될 수 있으며, 이는 콘트라스트 저하의 요인이 되므로, 이를 방지하기 위해 편광판을 배치하고 있다.
편광판은 요오드나 이색성 염료가 염착, 배향된 편광필름과 편광필름을 보호하기 위해 부착된 편광판 보호 필름으로 구성될 수 있다. 편광판 보호 필름은 편광필름상에 염착된 요오드나 이색성 염료 등이 외부로 빠져나가지 않도록 하며, 수분 등의 침투를 방지하는 역할을 한다.
이에, 본 발명이 해결하고자 하는 기술적 과제는 편광자와 접착력이 우수한 편광자 보호 필름 및 이를 포함하는 편광판을 제공하는 것이다.
또한, 제조공정이 용이한 편광판의 제조방법을 제공하는 것이다.
본 발명의 과제들은 이상에서 언급한 기술적 과제로 제한되지 않으며, 언급되지 않은 또 다른 기술적 과제들은 아래의 기재로부터 당업자에게 명확하게 이해될 수 있을 것이다.
상기 과제를 달성하기 위한 본 발명의 일 실시예에 따른 편광자 보호 필름은 (메트)아크릴계 수지; 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하며, 상기 편광자 보호 필름은 유리전이온도가 약 50℃ 내지 약 115℃일 수 있다.
상기 (메트)아크릴계 수지는 아크릴산 메틸, 메틸 메타크릴레이트, 메톡시 폴리에틸렌 메타크릴레이트, 사이클로헥실 메타크릴레이트, 페녹시 에틸메타크릴레이트, 에틸렌글리콜 디 메타크릴레이트, 디펜타에리트리톨 헥사 아크릴레이트, 트리메틸올프로판 트리메타크릴레이트, 펜타에리트리톨 트리아크릴레이트, 폴리에스테르아크릴레이트, 폴리우레탄아크릴레이트, 다관능 우레탄 아크릴레이트, 에폭시아크릴레이트, 폴리에스테르아크릴레이트, 멜라민 아크릴레이트 및 실리콘 아크릴레이트로 이루어진 군으로부터 선택된 1종 이상을 포함할 수 있다.
상기 실록산계 수지는 폴리디메틸실록산을 포함할 수 있다.
상기 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 상기 편광자 보호 필름 전체 대비 약 0중량% 초과 약 5중량% 이하의 함량으로 포함할 수 있다.
상기 편광자 보호 필름의 두께는 약 15㎛ 내지 약 50㎛일 수 있다.
상기 과제를 달성하기 위한 본 발명의 일 실시예에 따른 편광판은 편광자, 상기 편광자의 적어도 일 면에 배치되는 편광자 보호 필름, 및 상기 편광자와 상기 편광자 보호 필름 사이에 개재되는 접착층을 포함하되, 상기 편광자 보호 필름은 (메트)아크릴계 수지, 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하며, 상기 편광자 보호필름은 유리전이온도가 약 50℃ 내지 약 115℃일 수 있다.
상기 접착층은 수계 접착제를 포함할 수 있다.
상기 편광자 보호필름은 상기 접착층을 매개로 상기 편광자에 직접 부착될 수 있다.
상기 편광자 보호 필름의 유리전이온도는 약 75℃ 내지 약 105℃일 수 있다.
상기 편광자 보호 필름의 유리전이온도는 약 85℃ 내지 약 100℃일 수 있다.
상기 편광자 보호 필름은 상기 접착층이 형성되는 면의 반대면에 배치되는 기능층을 포함하고, 상기 기능층은 하드 코팅층(Hard-Coating Layer), 반사 방지층(Anti-Reflection Layer), 눈부심 방지층(Anti-Glare Layer), 또는 확산층을 포함할 수 있다.
상기 과제를 달성하기 위한 본 발명의 일 실시예에 따른 편광판 제조방법은 (메트)아크릴계 수지, 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하며, 유리전이온도가 약 50℃ 내지 약 115℃인 편광자 보호 필름을 준비하는 단계, 상기 편광자 보호 필름의 일 면에 코로나(Corona) 처리 또는 플라즈마(Plasma) 처리하여 표면 처리하는 단계, 및 상기 편광자 보호 필름의 일 면과 편광자 사이에 접착층을 게재하여 합지하는 단계를 포함할 수 있다.
상기 접착층은 수계 접착제를 포함할 수 있다.
상기 편광자 보호 필름은 상기 접착층과 직접 접할 수 있다.
상기 편광자 보호 필름을 준비하는 단계는, 기재 필름, 상기 기재 필름의 적어도 일 면에 (메트)아크릴계 수지, 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하는 용액을 캐스팅하여 캐스팅 필름을 형성하는 단계, 상기 캐스팅 필름을 건조하는 단계, 및 상기 기재 필름을 박리하여 편광자 보호 필름을 수득하는 단계를 포함할 수 있다.

본 발명의 편광자 보호 필름은 편광자와의 접착력이 우수하며, 본 발명의 편광판은 상기와 같은 편광자 보호 필름을 포함할 수 있다.
또한, 본 발명의 편광판 제조방법은 제조과정이 용이할 수 있다.

편광자 보호 필름
도 1에는 본 발명의 일 실시예에 따른 편광자 보호 필름의 사시도가 도시되어 있다. 도 1을 참조하면, 본 발명의 일 실시예에 따른 편광자 보호 필름(10)은, (메트)아크릴계 수지; 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함할 수 있다. 즉, 편광자 보호필름(10)은 (메트)아크릴계 수지; 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상으로 형성된 단일층의 필름일 수 있다.
또한, 편광자 보호 필름(10)의 유리전이온도는 약 50℃ 내지 약 115℃일 수 있다. 또한, 편광자 보호 필름(10)의 유리전이온도는 예를 들어, 약 75℃ 내지 약 105℃이거나, 약 85℃ 이상 약 100℃ 이하일 수 있다. 상기 유리전이온도의 범위에서 저온에서 사용 가능한 저가의 UV 흡수제를 사용할 수 있다. 또한, 저온에서도 편광자 보호 필름(10)의 성형이 가능할 수 있다.
상기 (메트)아크릴계 수지는 아크릴산 메틸, 메틸 메타크릴레이트, 메톡시 폴리에틸렌 메타크릴레이트, 사이클로헥실 메타크릴레이트, 페녹시 에틸메타크릴레이트, 에틸렌글리콜 디 메타크릴레이트, 디펜타에리트리톨 헥사 아크릴레이트, 트리메틸올프로판 트리메타크릴레이트, 펜타에리트리톨 트리아크릴레이트, 폴리에스테르아크릴레이트, 폴리우레탄아크릴레이트, 다관능 우레탄 아크릴레이트, 에폭시아크릴레이트, 폴리에스테르아크릴레이트, 멜라민 아크릴레이트 및 실리콘 아크릴레이트로 이루어진 군으로부터 선택된 1종 이상을 포함할 수 있으며, 예를 들어, 상기 (메트)아크릴계 수지는 편광판 보호 필름(10) 내에서 약 95중량% 이상 약 100 중량% 미만으로 포함될 수 있다.
상기 실리카는 상기 편광자 보호 필름 내에서 겔의 형태인 실리카겔 상태로 포함될 수 있다. 상기 실리카 및/또는 실리콘계 수지를 포함함으로써, 본 발명의 편광자 보호 필름(10)은 후술할 편광자와의 접착력을 향상시킬 수 있으며, 별도의 프라이머 층이 없이 접착제만으로도 편광자와의 접착이 가능할 수 있다. 보다 구체적으로, 편광자 보호 필름과 편광자 사이에 수계 접착제를 사용하면서도 별도의 프라이머 층의 사용 없이 코로나 처리나, 플라즈마 처리만으로도 접착력을 향상시켜, 접착이 가능할 수 있다.
상기 실록산계 수지는 폴리디메틸 실록산을 포함할 수 있다. 상기 실록산계 수지를 포함함으로써, 본 발명의 편광자 보호 필름(10)은 후술할 편광자와의 접착력을 향상시킬 수 있으며, 별도의 프라이머 층이 없이 접착제만으로도 편광자와의 접착이 가능할 수 있다. 예를 들어, 편광자 보호 필름과 편광자 사이에 수계 접착제를 사용하면서도 별도의 프라이머 층의 사용 없이 코로나 처리나, 플라즈마 처리만으로도 접착력을 향상시켜, 접착이 가능할 수 있다.
상기 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상은 상기 편광자 보호 필름(10) 전체 대비 약 0중량% 초과 약 5중량% 이하의 함량으로 포함할 수 있다. 상기 함량이 약 5중량%를 초과하는 경우, 빛의 산란에 의해 휘도가 저하되거나, 색감이 저하되어, 표시장치의 전체적인 CR(contrast ratio)을 저하시키거나, 시야각을 저하시킬 수 있고, 본원의 유리전이온도에 도달할 수 없다.
한편, 상기 편광자 보호 필름(10)은 UV 흡수제를 더 포함할 수 있으며, UV 차단제는 예를 들어, 2-하이드록시-4-옥톡시벤조페논, 2-하이드록시-4-메톡시-5-술포벤조페논 등의 벤조페논계, 2-(2'-하이드록시-5-메틸 페닐) 벤조트리아졸 등의 벤조트리아졸계, 페닐살리실레이트, p-t-부틸페닐살리실레이트 등의 힌더드 아민계로 이루어진 군으로부터 선택된 1종 이상을 포함할 수 있다.
편광판
도 2에는 본 발명의 일 실시예에 따른 편광판의 사시도가 도시되어 있다. 도 2를 참조하면, 본 발명의 일 실시예에 따른 편광판은, 편광자(20), 상기 편광자(20)의 적어도 일 면에 배치되는 편광자 보호 필름(10), 및 상기 편광자(20)와 상기 편광자 보호 필름(10) 사이에 게재되는 접착층(15)을 포함할 수 있다. 또한, 상기 편광자 보호 필름(10)은 (메트)아크릴계 수지; 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하며, 유리전이온도가 약 50℃ 내지 약 115℃일 수 있다. 한편, 편광자 보호 필름(10)을 구성하는 성분 및 이의 유리전이온도에 대해서는 이미 상기에서 설명하였는바, 중복되는 설명은 생략하기로 한다.
상기 편광자(20)는 요오드 또는 이색성 염료가 염착 배향된 폴리비닐알코올계 필름을 포함할 수 있다.
편광자(20)의 제조방법으로는 폴리비닐알코올계 필름을 염착, 가교, 연신 단계를 거칠 수 있다. 이에 의해 요오드 또는 이색성 물질이 폴리비닐알코올계 필름 내에 흡착되어 배향되어 있을 수 있으며, 요오드, 염료 또는 안료 분자는 편광 필름의 연신 방향으로 진동하는 빛을 흡수하고, 수직 방향으로 진동하는 빛은 투과시킴으로써, 특정한 진동 방향을 갖는 편광을 얻도록 할 수 있다.
편광자(20)는 폴리비닐알코올계 필름 자체만으로 염착, 가교, 연신하는 단계를 거쳐 제조될 수 있으나, 기재 필름 상에 폴리비닐알코올계 필름을 합지한 후에 상기와 같은 과정을 거쳐 제조될 수 있다. 기재 필름과 합지하여 편광자를 제조하는 경우, 연신 등의 과정에서 폴리비닐알코올계 필름이 판단되는 것을 방지하면서 보다 박형의 편광자를 제조할 수 있다. 한편, 상기 기재 필름으로는 폴리카보네이트, 폴리아크릴레이트, 폴리에틸렌테레프탈레이트, 폴리에틸렌, 트리아세틸셀룰로오스, 폴리스타이렌, 폴리이미드, 폴리프로필렌, 씨클로올레핀, 폴리우레탄 수지를 포함할 수 있으나, 이에 한정하지 않는다.
염착 단계는 폴리비닐알코올계 필름 또는 폴리비닐알코올계 필름이 기재 상에 기재 필름을 합지하여 적층 필름을 형성한 후에 요오드 또는 이색성 물질의 용액에 함침시킴으로써 이루어질 수 있다. 상기 요오드를 이용하여 염착하는 경우를 예를 들어 설명하면, 요오드 용액의 온도는 약 20℃ 내지 약 50℃이고, 함침 시간은 약 10초 내지 약 300초일 수 있다. 상기 요오드 용액으로 요오드 수용액을 사용하는 경우, 요오드(I2)와 요오드 이온, 예를 들어 용해 보조제로 사용되는 요오드화 칼륨(KI) 등을 함유하는 수용액을 사용할 수 있다. 예시적인 실시예에서, 요오드(I2)의 농도는 수용액 전체 중량을 기준으로 약 0.01중량% 내지 약 0.5중량%이고, 요오드화 칼륨(KI)의 농도는 수용액 전체 중량을 기준으로 약 0.01중량% 내지 약 10중량%일 수 있다.
예시적인 실시예에서, 염착 단계를 수행하기 전에 팽윤 단계를 추가로 포함할 수 있다. 상기 팽윤 단계는 폴리비닐알코올계 필름의 분자 사슬을 유연하게 하고 분자 사슬을 이완시킴으로써, 염착 공정 시 이색성 물질이 폴리비닐알코올계 필름의 내부로 균질하게 염착되어 얼룩이 발생되지 않도록 해주는 역할을 할 수 있다. 이러한 팽윤 과정에서 폴리비닐알코올계 필름을 연신할 수도 있다. 예시적인 실시예에서, 팽윤액이 담긴 팽윤조에서 습식 방법으로 수행될 수 있다. 또한, 팽윤 온도는 필름 두께 등에 따라 달라질 수 있으며, 예를 들어 약 15℃ 내지 약 40℃일 수 있다.
다른 예시적인 실시예에서, 염착하는 단계 이후에 가교 공정을 추가로 포함할 수 있다.
염착하는 단계에서 요오드 또는 이색성 물질의 분자가 폴리비닐알코올계 필름에 염착되면, 붕산, 보레이트 등을 이용하여 상기 이색성 분자를 폴리비닐알코올계 필름의 고분자 매트릭스 상에 흡착되도록 한다. 가교 방법의 예로는, 폴리비닐알코올계 필름을 붕산 수용액 등에 침적하여 수행하는 침적법을 들 수 있지만, 이것만으로 한정되는 것은 아니고, 필름에 용액을 도포 또는 분사하는 도포법이나 분사법에 의해 수행될 수도 있다.
한편, 연신하는 단계는 폴리비닐알코올계 필름을 당업계에 일반적인 습식 연신법 및/또는 건식 연신법을 이용할 수 있다.
상기 건식 연신법의 비제한적인 예로는, 롤간(inter-roll) 연신법, 가열 롤(heating roll) 연신법, 압축 연신법, 텐터(tenter) 연신법 등을 들 수 있고, 상기 습식 연신법의 비제한적인 예로는, 텐터 연신법, 롤간 연신법 등을 들 수 있다.
또한, 상기 습식 연신법의 경우, 알코올류, 물 또는 붕산 수용액에서 연신할 수 있으며, 예를 들어, 메틸알코올, 프로필알코올 등의 용매를 사용할 수 있으나, 이들만으로 한정되는 것은 아니다.
연신 온도 및 시간은 필름의 재질, 희망하는 연신율, 사용 방법 등에 따라 적절하게 선택하여 사용할 수 있다. 또한, 연신하는 단계는 일축 연신 또는 이축 연신일 수 있다. 액정 셀에 접착되는 편광 필름의 제조를 위해서는 위상차 특성을 구현할 수 있도록 이축 연신을 진행할 수도 있다.
염착하는 단계 및 연신하는 단계는 그 순서가 항상 같을 필요는 없고, 공정 장비 및 설비에 따라 적절하게 순서를 선택하여 진행할 수 있고, 경우에 따라서는, 연신하는 단계가 염착하는 단계 또는 상기 가교 공정과 동시에 진행될 수 있다. 연신하는 단계가 염착하는 단계와 동시에 진행될 경우, 연신하는 단계는 요오드 용액 내에서 수행될 수 있다. 한편, 연신하는 단계가 상기 가교 공정과 동시에 진행되는 경우에는 연신하는 단계는 붕산 수용액 내에서 수행될 수 있다.
기재 필름을 사용하는 경우에는 기재 필름을 제거하여 요오드 또는 이색성 염료가 염착 배향된 폴리비닐알코올계 필름을 수득하는 단계를 거칠 수 있으며, 이에 의해 수득된 폴리비닐알코올계 필름은 편광자(20)일 수 있다. 기재 필름은 일정한 접착력으로 폴리비닐알코올계 필름과 부착되어 있을 수 있으며, 기재 필름을 제거하기 위해 일정한 힘 이상의 박리력을 가할 수 있다.
상기에서 설명한 편광자를 제조하는 단계는 예시적인 것이며, 당해 기술분야에서 편광자를 제조하는 방법으로 사용되는 다양한 방법이 모두 적용 가능하며, 어느 것에 한정하지 않는다.
한편, 편광자 보호 필름(10)은 편광자(20)의 적어도 일 면에 배치될 수 있다. 도 2의 편광판과 같이, 편광자 보호 필름(10)이 편광자(20)의 일 면에만 배치되는 경우, 보다 박형의 편광판을 제조할 수 있다.
편광판은 상기 편광자(20)와 상기 편광자 보호 필름(10) 사이에 게재되는 접착층(15)을 포함할 수 있으며, 상기 접착층(15)은 수계 접착제를 포함할 수 있으나, 이에 한정하지 않으며, 자외선 경화형 접착제를 포함할 수 있다.
상기 수계 접착제는 폴리비닐알코올계 수지, 및 비닐아세테이트계 수지로 이루어진 군으로부터 선택된 1종 이상을 포함할 수 있으며, 또는, 히드록시기를 갖는 폴리비닐알코올계 수지를 포함할 수 있으나 이에 한정하는 것은 아니다.
또한, 상기 자외선 경화형 접착제는 아크릴 화합물을 포함할 수 있으며, 예를 들어, 아크릴계, 우레탄-아크릴계, 에폭시계일 수 있다. 다만, 이에 한정하는 것은 아니다.
한편, 상기 접착층(15)이 수계 접착제를 포함하는 경우, 편광자 보호 필름(10)과 폴리비닐알코올계 필름을 포함하는 편광자(20)의 접착력을 향상시키기 위해 상기 편광자 보호 필름(10)의 상기 접착층(15)이 접하는 면(CA)은 코로나 처리 또는 플라즈마 처리가 되어 있을 수 있다. 따라서, 상기 편광자 보호 필름(10)의 접착층(15)이 접하지 않는 면(NCA)에 비해 접착층(15)이 접하는 면(CA)은 접촉각이 더 낮을 수 있으며, 이에 의해 편광자 보호 필름(10)과 편광자(20) 사이의 접착력이 우수할 수 있다.
본 발명에 따른 편광자 보호 필름(10)의 경우, 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함함으로써, 별도의 프라이머 층 없이도, 수계 접착제를 포함하는 접착층(15)에 의해 편광자 보호 필름(10)이 편광자(20)를 접착할 수 있다.
한편, 편광자 보호 필름(10)은 상기 접착층(15)을 매개로 상기 편광자(20)에 직접 부착될 수 있다. 즉, 상기에서 언급하였다시피, 별도의 프라이머 층 없이 편광자 보호 필름(10)과 편광자(20) 사이에 접착층(15)이 개재된 상태로 서로 부착되어 있을 수 있다. 다시 말하면, 상기 편광자 보호 필름(10)의 타 면에 상기 접착층(15)이 직접 접하고 있으며, 상기 편광자(20)의 편광자 보호 필름(10)과 마주하는 면인 일 면에 상기 접착층(15)이 직접 접하고 있을 수 있다.
다만, 상기 내용에 한정하지 않으며, 본 발명의 편광판은 접착력을 보다 우수하게 하기 위해 편광자 보호 필름(10)과 편광자(20) 사이에 별도의 프라이머 층(미도시)을 더 포함할 수 있다. 상기 프라이머 층은 수분산성 고분자 수지, 수분산성 미립자 및 물을 포함하는 코팅액을 바 코팅법, 그라비어 코팅법 등을 이용하여 보호 필름 상에 도포하고 건조하는 방법에 의해 형성될 수 있다.
도 3에는 본 발명의 다른 실시예에 따른 편광판의 사시도가 도시되어 있다. 도 3을 참조하면, 편광판은 편광자 보호 필름(10)의 일면에 배치되는 기능층(40)을 더 포함할 수 있다. 즉, 기능층(40)은 상기 편광자 보호 필름(10)의 상기 접착층(15)이 형성되는 면의 반대면에 배치될 수 있다.
상기 기능층(40)은 코팅층(Hard-Coating Layer), 반사 방지층(Anti-Reflection Layer), 눈부심 방지층(Anti-Glare Layer), 또는 확산층을 포함할 수 있으나, 이에 한정하지 않으며, 당업계에 널리 알려진 각종 기능층을 포함할 수 있다. 예를 들어, 반사 방지층은 외부로부터 입사되는 광의 빛을 소멸시켜 반사를 줄일 수 있으며, 눈부심 방지층은 외부로부터 입사되는 빛의 확산과 반사를 유도하여 눈부심을 방지할 수 있다.
별도로 도시하진 않았으나, 도 2 및 도 3과 같이 편광자(20)의 일 면에만 편광자 보호 필름(10)이 배치되는 경우, 편광자(20)의 타면에는 점착층이 배치될 수 있으며, 이에 의해 후술할 표시패널과 부착될 수 있다. 또한, 제조된 편광판의 보관 및 운송을 용이하게 하기 위해 점착층의 타면에는 이형필름이 부착되어 있을 수 있다.
도 4에는 본 발명의 또 다른 실시예에 따른 편광판의 사시도가 도시되어 있다. 도 4를 참조하면, 편광판은 편광자(20)의 양면에 배치되는 편광자 보호 필름(10, 30)을 포함할 수 있으며, 이 경우, 편광자(20)의 양면에는 접착층(15, 25)이 게재된 상태일 수 있다. 또한, 상기 접착층(15, 25)은 상기 편광자(20)와 직접 접하거나, 상기 편광자 보호 필름(10, 30)과 직접 접할 수 있다.
상기에서 설명하였다시피, 본 발명의 편광판은 별도의 프라이머 층을 생략하더라도 편광자와 편광자 보호 필름 간의 우수한 접착력을 구현할 수 있어, 고가의 프라이머 층을 사용하지 않을 수 있고, 박형의 편광판을 제조할 수 있다.
한편, 다시 도 2를 참조하면, 상기 편광자 보호 필름(10)의 두께(T)는 약 15㎛ 내지 약 50㎛일 수 있다. 상기 범위를 만족할 경우, 보다 박형의 편광판을 구현할 수 있다.
편광판 제조방법
본 발명은 편광판 제조방법을 제공하며, 본 발명의 일 실시예에 따른 편광판 제조방법은 (메트)아크릴계 수지, 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하며 유리전이온도가 약 50℃ 내지 약 115℃ 범위인 편광자 보호 필름을 준비하는 단계, 상기 편광자 보호 필름의 일 면에 코로나(Corona) 처리 또는 플라즈마(Plasma) 처리하여 표면 처리하는 단계, 및 상기 편광자 보호 필름의 일 면과 편광자 사이에 접착층을 개재하여 합지하는 단계를 포함할 수 있다.
편광판 제조방법은 편광자 보호 필름을 준비하는 단계를 포함할 수 있으며, 편광자 보호 필름은 상기에서 설명한 본 발명의 편광자 보호 필름(10)을 포함할 수 있다.
도 5 및 도 6에는 본 발명의 편광자 보호 필름의 제조과정을 나타내는 개략도가 도시되어 있으며, 도 5 및 도 6을 참조하면, 편광자 보호 필름을 준비하는 단계는 기재 필름(200)의 적어도 일 면에 (메트)아크릴계 수지와 실리카, 실리콘계 수지 또는 실록산계 수지를 포함하는 용액을 캐스팅하는 단계를 포함할 수 있다. 캐스팅하는 단계는 비제한적인 예로, 도 5와 같은 캐스팅 장치(100)를 사용할 수 있다.
도 5를 참조하여 설명하면, 캐스팅 장치(100)의 원료 투입부(110)를 통해 (메트)아크릴계 수지와 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하는 용액이 토출장치(120)로 제공될 수 있다.
상기 (메트)아크릴계 수지는 아크릴산 메틸, 메틸 메타크릴레이트, 메톡시 폴리에틸렌 메타크릴레이트, 사이클로헥실 메타크릴레이트, 페녹시 에틸메타크릴레이트, 에틸렌글리콜 디 메타크릴레이트, 디펜타에리트리톨 헥사 아크릴레이트, 트리메틸올프로판 트리메타크릴레이트, 펜타에리트리톨 트리아크릴레이트, 폴리에스테르아크릴레이트, 폴리우레탄아크릴레이트, 다관능 우레탄 아크릴레이트, 에폭시아크릴레이트, 폴리에스테르아크릴레이트, 멜라민 아크릴레이트, 실리콘 아크릴레이트로 이루어진 군으로부터 선택된 1종 이상을 포함할 수 있다.
한편, 상기 용액은 자외선 경화를 위해 광개시제를 포함할 수 있으며, 상기 광개시제는 아세토페논계 등의 라디컬 중합 개시제나, 방향족 디아조늄염, 방향족 설포늄염 등의 양이온 중합 개시제를 단독 또는 조합하여 사용할 수 있으나, 이에 한정하는 것은 아니다.
또한, 상기 용액은 가교제를 포함할 수 있으며, 상기 가교제는 톨릴렌 디이소시아네이트, 헥사메틸렌 디이소시아네이트 또는 에틸렌글리콜 디글리시딜에테르, 프로필렌글리콜디 글리시딜에테르, 트리메틸헥산디이소시아네이트를 포함할 수 있으나, 이에 한정하지 않는다.
그 밖에 용매 및 첨가제, 자외선 차단제 등을 더 포함할 수 있으며, 이에 대해서는 당해 기술분야에 널리 알려져 있는바, 구체적인 설명은 생략하기로 한다. 또한, 상기 실리카, 실리콘계 수지, 실록산계 수지에 대해서는 상기 편광자 보호 필름에서 이미 설명하였는바 중복되는 설명은 생략하기로 한다.
또한, 상기에서 설명하였다시피, 상기 용액은 실리카를 포함할 수 있으며, 겔의 형태인 실리카겔을 포함할 수 있다. 또한, 상기 용액은 실리콘계 수지를 포함할 수 있다.
상기 실록산계 수지는 폴리에테르 변성 폴리디메틸실록산을 포함할 수 있으며, 예를 들어, 폴리디메틸 실록산을 포함할 수 있다. 즉, 폴리에테르 변성 실록산에서 폴리에테르 사슬이 폴리에틸렌옥사이드나, 폴리프로필렌 옥사이드로 치환된 구조일 수 있다.
상기 실록산계 수지를 제조하는 방법으로는 실란 화합물을 가수분해한 후 탈수 축합 중합에 의해 제조할 수 있으며, 가수분해 및 탈수 축합 반응에는 질산, 염산, 황산 또는 초산 등의 산 촉매가 사용될 수 있다.
구체적으로, 상기 실란화합물로는 테트라메톡시실란, 테트라에톡시실란, 테트라프로폭시실란, 테트라이소프로폭시실란, 테트라-n-부톡시실란, 테트라-sec-부톡시실란, 테트라-tert-부톡시실란, 트리메톡시실란, 트리에톡시실란, 메틸트리메톡시실란, 메틸트리에톡시실란, 에틸트리메톡시실란, 에틸트리에톡시실란, 프로필트리메톡시실란, 프로필트리에톡시실란, 이소부틸트리에톡시실란, 시클로헥실트리메톡시실란, 페닐트리메톡시실란, 페닐트리에톡시실란, 비닐트리메톡시실란, 비닐트리에톡시실란, 알릴트리메톡시실란 알릴트리에톡시실란, 디메틸디메톡시실란, 디메틸디에톡시실란, 디페닐디메톡시실란 및 디페닐디에톡시실란 중에서 선택되는 1종 또는 2종 이상의 화합물이 사용될 수 있으나, 이에 한정되지 않는다.
상기 실란 화합물을 가수 분해 및 탈숙 축합 반응에 의해 실록산계 수지를 제조할 수 있으며, 예를 들어, 상기 실록산계 수지의 중량 평균 분자량은 약 1000 내지 약 100000이거나, 약 5000 내지 약 20000의 범위일 수 있다. 상기 중량평균분자량이 약 1000 이상의 범위에서 낮은 굴절률을 가지면서 초친수성을 구현하여, 편광자 보호 필름과 편광자와의 접착력을 향상시킬 수 있으며, 약 100000의 범위를 초과하는 경우, 광 투과도가 저하되는 문제가 발생할 수 있기 때문이다.
토출장치(120)에 투입된 용액은 캐스팅 장치(100) 하부에서 특정 방향으로 진행하고 있는 기재 필름(200) 상으로 토출된다. 토출되는 과정은 입구가 좁은 노즐과 같은 토출부(130)에 의해 기재 필름(200) 상으로 균일하게 토출되어 상기 용액을 캐스팅할 수 있으며, 이에 의해 기재 필름(200)의 상부에는 상기에서 설명한 조성물들을 포함하는 용액이 균일하게 캐스팅될 수 있다.
도 5에서는 기재 필름(200)이 특정한 방향으로 균일한 속도로 진행하고 그 상부에서 캐스팅 장치(100)의 토출부(130)에서 (메트)아크릴계 수지와 실리카, 실리콘계 수지 또는 실록산계 수지를 포함하는 용액을 적하하는 방식을 취할 수 있는데, 이에 한정하는 것은 아니며, 기재 필름은 정지한 상태이고, 캐스팅 장치(100) 자체가 일정한 속도로 이동함과 동시에 상기 용액을 토출하는 방식을 사용할 수도 있다.
상기 기재필름(200)으로는 공지의 플라스틱 필름, 유리 등을 사용할 수 있으며, 예를 들어 폴리에틸렌 테레프탈레이트 필름, 트리아세틸 셀룰로오스 필름, 폴리아릴레이트 필름, 폴리이미드 필름, 폴리에테르 필름, 폴리카보네이트 필름, 폴리설폰 필름, 폴레에테르 설폰 필름 등을 사용할 수 있으나, 이에 한정하지 않는다.
다음으로, 도 6과 같이, 상기 기재 필름(200) 상에 캐스팅된 (메트)아크릴계 수지와 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상의 수지를 포함하는 용액을 건조하는 단계를 포함할 수 있으며, 이에 의해 용매는 증발되고, 기재 필름(200) 상에는 편광자 보호 필름(10)이 제조될 수 있다. 상기 건조하는 단계는 건조장치(300)에 의해 수행될 수 있으며, 건조하는 단계는 열 경화 또는 UV 경화에 의해 수행될 수 있다. 다만, 이에 한정하는 것은 아니다.
다음으로, 상기 기재 필름(200)을 박리하여 편광자 보호 필름(10)을 수득하는 단계를 포함할 수 있다. 비제한적인 예로 도 6과 같이, 건조하는 단계에 의해 건조된 편광자 보호 필름(10)이 기재 필름(200) 상에 합지되어 있는 상태에서, 상기 기재 필름(200)이 롤(400)의 회전에 의해 진행방향을 바꾸고, 상기 편광자 보호 필름(10)은 중력에 의해 아래 방향으로 분리되어 수득될 수 있다. 다만, 이에 한정하는 것은 아니다.
상기와 같은 방식으로 제조된 편광자 보호 필름(10)의 유리전이온도는 약 50℃ 내지 약 115℃일 수 있으며, 예를 들어, 약 75℃ 내지 약 105℃이거나, 약 85℃ 내지 약 100℃일 수 있다.
한편, 도 7에는 본 발명의 일 실시예에 따라 편광자 보호 필름(10)의 일 면의 표면을 처리하는 과정을 개략적으로 나타낸 도면이 도시되어 있다. 도 7을 참조하면, 상기와 같은 캐스팅 방식으로 제조된 편광자 보호 필름(10)의 일 면의 표면에 코로나(Corona) 처리 또는 플라즈마(Plasma) 처리하는 단계를 수행할 수 있다.
보다 구체적으로, 편광자 보호 필름(10)의 일 면, 즉, 후에 접착층이 배치되는 면(CA)에 코로나 처리 또는 플라즈마 처리(ST)를 함으로써, 편광자와의 접착력을 향상시킬 수 있다. 또한, 접착층이 배치되는 편광자 보호 필름(10)의 일면(CA)은 상기와 같은 표면 처리 단계에 의해 접촉각이 타면(NCA)에 비해 낮아짐으로써, 접착층이 보다 용이하게 형성되도록 할 수 있고, 결과적으로는 편광자 보호 필름이 접착층에 의해 편광자와 용이하게 접착되도록 할 수 있다.
상기 코로나 처리는 예를 들어, 약 800dose의 세기로 1회 수행될 수 있다. 상기 dose는 하기 식 1과 같은 방식으로 산출된 값이다.
dose = (코로나 처리기의 max generator power)/(필름 처리 속도 x 전극봉 길이 x 처리수) (식 1)
상기 dose를 산출하는 방식에 대해 보다 구체적인 예를 들어 설명하면, 코로나 처리기의 max generator power가 4000Watt, 필름 처리 속도가 100m/min, 전극봉의 길이가 1600mm, 처리수가 2회라면, dose = (4000)/(100x1.6x2) 의 산출에 의해 12.5W min/m2의 값이 나오게 된다.
상기 접착층은 수계 접착제를 포함할 수 있으나, 이에 한정하는 것은 아니며, 자외선 경화형 접착층을 포함할 수도 있다. 이에 대해서는 상기에서 설명하였는바, 중복되는 설명은 생략하기로 한다.
표시 장치
별도로 도시하진 않았으나, 본 발명에 따르면 상기에서 설명한 편광판을 포함하는 표시 장치를 제공할 수 있다.
표시장치는 표시패널 및 상기 표시패널의 적어도 일 면에 배치되는 편광판을 포함할 수 있다. 즉, 상기 본 발명의 편광판은 상기 표시패널의 일 면 또는 양 면에 배치될 수 있다. 예를 들어, 표시장치가 액정 표시 장치인 경우, 상기 편광판은 액정 표시 장치 표시 패널의 양 면에 배치될 수 있다. 상기 편광판이 기능층을 포함하는 편광판일 경우에는 표시 패널의 시인측에 배치될 수 있다. 또한, 상기 표시장치가 유기발광표시장치인 경우, 표시 패널의 시인측에만 상기 편광판이 배치될 수 있으며, 이에 대해서는 이하에서 보다 구체적으로 설명하기로 한다.
표시 장치가 액정 표시 장치인 경우, 표시장치를 구성하는 표시 패널은 액정 셀일 수 있다. 이 경우, 표시 장치는 백라이트 유닛을 더 포함할 수 있다. 액정 셀을 포함하는 표시장치의 경우, OELD패널에 비해 별도의 자체 광원이 없기 때문에, 별도의 백라이트 유닛이 필요한 것이다.
상기 액정 셀은 통상적으로 2 장의 기판과, 상기 기판 사이에 게재된 액정층을 구비할 수 있으며, 상기 기판 중 하나는 일반적으로 컬러 필터, 대향 전극, 배향막이 형성되고, 다른 하나의 기판에는 액정 구동 전극, 배선 패턴, 박막 트랜지스터 소자, 배향막 등이 형성될 수 있다.
상기 액정 셀의 동작 모드로는, 예를 들어 비틀림 네마틱(Twisted Nematic) 모드 또는 복굴절 제어(Electrically Controlled Birefrigence) 모드를 들 수 있다. 상기 복굴절 제어(Electrically Controlled Birefrigence) 모드에는, 수직 배향(Vertical Alignment) 방식, OCB(Optically Compensated) 방식, IPS(In-Plane Switching) 방식 등을 들 수 있다.
한편, 상기 백라이트 유닛은 일반적으로 광원, 도광판 및 반사막 등을 포함할 수 있다. 백라이트의 구성에 따라 직하 방식, 사이드 라이트 방식, 면 형상 광원 방식 등으로 임의로 구분할 수 있다.
표시패널이 액정 셀로 구성되는 경우, 편광판은 상기 액정 셀의 양 면에 모두 형성될 수 있다. 이 경우, 편광판은 백라이트 유닛의 광원으로부터 입사되는 광 중에서 특정 방향으로 진동하는 광만 투과시킬 수 있다.
또한, 편광판은 액정 셀의 백라이트 유닛의 반대 위치에 포함될 수도 있다. 이 경우, 표시 패널의 표면에 위치할 수도 있으나, 이에 한정하는 것은 아니며, 표시 장치의 다른 구성 요소들 사이에 게재된 형태일 수도 있다. 즉, 액정 셀을 사이에 두고 배치되는 경우, 상측의 편광필름과 하측의 편광필름의 투과축은 직교 또는 평행일 수 있다.
비제한적인 예로 상기 표시 패널은 플랙서블(Flexible)한 재질로 형성될 수 있다.
표시 장치는 편광판과 표시 패널 사이에 배치되는 위상차 필름을 더 포함할 수 있으며, 상기 위상차 필름은 빛의 위상차를 원하는 수치만큼 보상하여, 시야각, 콘트라스트 비, 색 특성 등을 향상시키는 역할을 하는 것으로, 당해 기술분야의 통상의 기술자가 필요로 하는 위상차 값을 가지는 위상차 필름을 적용할 수 있다. 또한 상기 위상차 필름으로는 역파장 분산 특성을 가지는 필름을 사용하여, 반사방지 특성을 향상시킬 수도 있다. 상기 위상차 필름에 대해서는 당해 기술분야에 널리 알려져 있는바, 보다 상세한 설명은 생략하기로 한다.
한편, 표시 장치가 유기 발광 표시 장치인 경우, 표시장치를 구성하는 표시패널은 OLED(Organic Light-Emitting Diode)패널을 포함할 수 있다. OLED패널은 각각의 화소들을 포함할 수 있으며, 화소들 각각은 애노드(anode) 및 캐소드(cathode) 사이의 유기 발광층으로 구성된 OLED와 OLED를 독립적으로 구동하는 화소 회로를 구비할 수 있다. 화소 회로는 주로 스위칭 박막 트랜지스터(Thin Film Transistor: TFT)와, 커패시터, 구동 TFT를 포함할 수 있다. 스위칭 박막 트랜지스터는 스캔 펄스에 응답하여 데이터 전압을 커패시터에 충전하고, 구동 TFT는 커패시터에 충전된 데이터 전압에 따라 OLED로 공급되는 전류량을 제어할 수 있으며, 이에 의해 OLED의 발광량을 조절하고, 영상을 표시할 수 있다. 한편, OLED 패널에 대해서는 당해 기술분야에 널리 알려져 있는바, 보다 상세한 설명은 생략하기로 한다.
상기 편광판은 상기 OLED패널의 시인측에 배치될 수 있다. 즉, 상기 편광판은 시청자가 OLED패널로부터 표시되는 영상을 관찰하는 측면으로 부착되어 있을 수 있다. 따라서, 외광의 반사에 의한 콘트라스트 저하를 방지할 수 있다.
이하에서는 구체적인 실험데이터를 통해 본 발명에 대해 설명하기로 한다.
실시예 1
아크릴계 수지, 폴리디메틸 실록산 및 2,2,4 트리메틸헥산디이소시아네이트(2,2,4-trimethyl-hexane-diisocyanate)를 포함하는 보호 필름을 제조하였으며, 편광자와 상기 제조된 보호 필름을 부착하였다. 보호 필름 부착에는 별도의 프라이머 층 없이 코로나 처리만을 하여 수계 접착제를 이용하여 부착하여 편광판을 제조하였다.
실시예 2
아크릴계 수지, 실리카겔 및 2,2,4 트리메틸헥산디이소시아네이트(2,2,4-trimethyl-hexane-diisocyanate)를 포함하는 보호 필름을 제조하였으며, 편광자와 상기 제조된 보호 필름을 부착하였다. 보호 필름 부착에는 별도의 프라이머 층 없이 코로나 처리만을 하여 수계 접착제를 이용하여 부착하였다.
비교예 1
코로나 처리를 하지 않은 것을 제외하고는 상기 실시예 1과 동일하게 편광판을 제조하였다.
비교예 2
코로나 처리를 하지 않은 것을 제외하고는 상기 실시예 2와 동일하게 편광판을 제조하였다.
실험예 1
상기 실시예 1 및 2의 보호 필름의 유리전이온도를 측정하였다. 상기 실시예 1의 유리전이온도는 90.252℃로 측정되었으며, 실시예 2의 유리전이온도는 102℃로 측정되었다.
실험예 2
상기 실시예 1, 2와 비교예 1, 2의 편광판에서 각각 보호 필름을 제거하는 테스트를 진행하였다. 실시예 1 및 실시예 2의 경우, 보호 필름을 제거하는 과정에서 파단이 발생하였으며, 비교예 1 및 비교예 2의 경우, 쉽게 박리되었다. 상기 결과에 의해 본 발명에 따른 실시예 1 및 비교예 2의 경우, 별도의 프라이머 층 없이, 수계 접착제를 사용하여 보호 필름과 편광자를 부착하더라도, 코로나 처리만으로 편광자와 보호 필름 간의 접착력이 매우 우수하다는 것을 확인할 수 있다.
이상에서 설명한 실시예들은 모두 예시적인 것이며, 서로 다른 실시예들은 상호 조합되어 적용될 수 있음은 물론이다.

Claims (15)

  1. (메트)아크릴계 수지; 및
    실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하며,
    유리전이온도가 약 50℃ 내지 약 115℃인 편광자 보호 필름.
  2. 제1항에 있어서,
    상기 (메트)아크릴계 수지는 아크릴산 메틸, 메틸 메타크릴레이트, 메톡시 폴리에틸렌 메타크릴레이트, 사이클로헥실 메타크릴레이트, 페녹시 에틸메타크릴레이트, 에틸렌글리콜 디 메타크릴레이트, 디펜타에리트리톨 헥사 아크릴레이트, 트리메틸올프로판 트리메타크릴레이트, 펜타에리트리톨 트리아크릴레이트, 폴리에스테르아크릴레이트, 폴리우레탄아크릴레이트, 다관능 우레탄 아크릴레이트, 에폭시아크릴레이트, 폴리에스테르아크릴레이트, 멜라민 아크릴레이트, 실리콘 아크릴레이트로 이루어진 군으로부터 선택된 적어도 하나를 포함하는 편광자 보호 필름.
  3. 제1항에 있어서,
    상기 실록산계 수지는 폴리디메틸 실록산을 포함하는 편광자 보호 필름.
  4. 제1항에 있어서,
    상기 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 상기 편광자 보호 필름 전체 대비 약 0중량% 초과 약 5중량% 이하의 함량으로 포함하는 편광자 보호 필름.
  5. 제1항에 있어서,
    상기 편광자 보호 필름의 두께는 약 15㎛ 내지 약 50㎛의 범위인 편광자 보호 필름.
  6. 편광자;
    상기 편광자의 적어도 일 면에 배치되는 편광자 보호 필름; 및
    상기 편광자와 상기 편광자 보호 필름 사이에 개재되는 접착층;을 포함하되,
    상기 편광자 보호 필름은 (메트)아크릴계 수지; 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하며, 유리전이온도가 약 50℃ 내지 약 115℃인 편광판.
  7. 제6항에 있어서,
    상기 접착층은 수계 접착제를 포함하는 편광판.
  8. 제7항에 있어서,
    상기 편광자 보호필름은 상기 접착층을 매개로 상기 편광자에 직접 부착되는 편광판.
  9. 제6항에 있어서,
    상기 편광자 보호 필름의 유리전이온도는 약 75℃ 내지 약 105℃인 편광판.
  10. 제6항에 있어서,
    상기 편광자 보호 필름의 유리전이온도는 약 85℃ 내지 약 100℃인 편광판.
  11. 제6항에 있어서,
    상기 편광자 보호 필름은 상기 접착층이 형성되는 면의 반대면에 배치되는 기능층을 포함하고,
    상기 기능층은 하드 코팅층(Hard-Coating Layer), 반사 방지층(Anti-Reflection Layer), 눈부심 방지층(Anti-Glare Layer), 또는 확산층을 포함하는 편광판.
  12. (메트)아크릴계 수지; 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하며, 유리전이온도가 약 50℃ 내지 약 115℃ 범위인 편광자 보호 필름을 준비하는 단계;
    상기 편광자 보호 필름의 일 면에 코로나(Corona) 처리 또는 플라즈마(Plasma) 처리하여 표면 처리하는 단계; 및
    상기 편광자 보호 필름의 일 면과 편광자 사이에 접착층을 개재하여 합지하는 단계;를 포함하는 편광판 제조방법.
  13. 제12항에 있어서,
    상기 접착층은 수계 접착제를 포함하는 편광판 제조방법.
  14. 제13항에 있어서,
    상기 편광자 보호 필름은 상기 접착층과 직접 접하는 편광판 제조방법.
  15. 제12항에 있어서,
    상기 편광자 보호 필름을 준비하는 단계는
    기재 필름;
    상기 기재 필름의 적어도 일 면에 (메트)아크릴계 수지; 및 실리카, 실리콘계 수지 및 실록산계 수지 중 적어도 하나 이상을 포함하는 용액을 캐스팅하여 캐스팅 필름을 형성하는 단계;
    상기 캐스팅 필름을 건조하는 단계; 및
    상기 기재 필름을 박리하여 편광자 보호 필름을 수득하는 단계를 포함하는 편광판 제조방법.
