Abstract

 複数の有機層(120)は第1電極(110)と第2電極(130)の間に位置しており、それぞれが発光層を有している。電荷発生層(200)は隣り合う有機層(120)の間に位置している。言い換えると、複数の有機層(120)は互いに積層されているが、これら複数の有機層(120)の間には電荷発生層(200)が設けられている。電荷発生層(200)は、第1層、第2層、及び第3層を有している。第1層は電子輸送性材料を含んでおり、第2層は金属及び正孔注入材料を含んでいる。第3層は、正孔輸送性材料を用いて形成されている。また、電荷発生層(200)は、第2層より第1層側に、第1層の電子注入性を高める電子注入材料を含んでいる。

Description

発光装置
 本発明は、発光装置に関する。
 近年は、発光部に有機EL(Organic Electroluminescence)素子を有する発光装置の開発が進んでいる。有機EL素子は、有機層を、第1電極及び第2電極で挟んだ構成を有している。有機層は、一般的に正孔注入層と電子注入層の間に発光層を挟んだ構成を有している。
 一方、発光装置の輝度を上げる方法として、上記した有機層を積層し、隣り合う有機層の間に電荷発生層を配置する方法、いわゆるマルチフォトン発光構造やタンデム構造がある。例えば特許文献1には、電荷発生層として、nドープされた有機層、金属化合物層、及びpドープされた有機層をこの順に積層した構成を用いることが記載されている。特許文献1において、金属化合物層としては、チタン、ジルコニウム、ハフニウム、ニオブ、タンタル、モリブデン、タングステン、マンガン、鉄、ルテニウム、ロジウム、イリジウム、ニッケル、パラジウム、白金、銅、亜鉛、ケイ素、ゲルマニウム、またはこれらの組み合わせの化学量論的酸化物または非化学量論的酸化物の中から行なうことができる、と記載されている。
 また、特許文献2には、電荷発生層として、LiF、Al、及び1,4,5,8,9,12-ヘキサアザトリフェニレンヘキサカルボニトリル(HATCN)を積層させることが記載されている。

 電荷発生層における電荷発生効率は、発光装置の輝度に直接影響を与える。このため、電荷発生層の電荷発生効率を向上させることが望まれている。
 本発明が解決しようとする課題としては、複数の有機層の間に電荷発生層を挟んだ発光装置において、電荷発生層の電荷発生効率を向上させることが一例として挙げられる。

 上述した目的、およびその他の目的、特徴および利点は、以下に述べる好適な実施の形態、およびそれに付随する以下の図面によってさらに明らかになる。

 以下、本発明の実施の形態について、図面を用いて説明する。尚、すべての図面において、同様な構成要素には同様の符号を付し、適宜説明を省略する。
(第1の実施形態)
 図1は、実施形態に係る発光装置10の構成を示す断面図である。図2は、図1に示した有機層120の構成を示す断面図であり、図3は、図1に示した電荷発生層200の構成を示す断面図である。図1に示すように、発光装置10は、第1電極110、第2電極130、複数の有機層120、及び電荷発生層200を備えている。複数の有機層120は第1電極110と第2電極130の間に位置しており、図2に示すように、それぞれが発光層124を有している。電荷発生層200は隣り合う有機層120の間に位置している。言い換えると、複数の有機層120は互いに積層されているが、これら複数の有機層120の間には電荷発生層200が設けられている。また、有機層120のことを発光ユニットと表現することもできる。発光装置10は電荷発生層200を介して発光色の異なる複数の発光ユニットを有することもできる。電荷発生層200は、図3に示すように、第1層202及び第2層204を有している。第1層202は電子輸送性材料を含んでおり、第2層204は金属及び正孔注入材料を含んでいる。また、電荷発生層200は、第2層204より第1層202側に、第1層202の電子注入性を高める電子注入材料を含んでいる。図3に示す例では、電子注入材料は第1層202に含まれている。以下、詳細に説明する。
 発光装置10は、基板100を用いて形成されている。発光装置10がボトムエミッション型である場合、基板100は、例えばガラスや透光性の樹脂などの透光性の材料で形成されている。ただし、発光装置10が後述するトップエミッション型である場合、基板100は透光性を有さない材料で形成されていてもよい。基板100は、例えば矩形などの多角形である。基板100は可撓性を有していてもよい。基板100が可撓性を有している場合、基板100の厚さは、例えば10μm以上1000μm以下である。特に基板100がガラスである場合、基板100の厚さは、例えば200μm以下である。基板100が樹脂である場合、基板100は、例えばPEN(ポリエチレンナフタレート)、PES(ポリエーテルサルホン)、PET(ポリエチレンテレフタラート)、又はポリイミドを用いて形成されている。また、基板100が樹脂である場合、水分が基板100を透過することを抑制するために、基板100の少なくとも発光面側(好ましくは両面)に、SiNやSiONなどの無機バリア膜が形成されている。
 基板100には発光部140が形成されている。発光部140は有機EL素子を有している。この有機EL素子は、図1に示すように、第1電極110、複数の有機層120、及び第2電極130をこの順に積層させた構成を有している。そして複数の有機層120の間には、電荷発生層200が設けられている。図1に示す例において、発光装置10は有機層120を2層有している。そして電荷発生層200は、これら2つの有機層120を接続している。なお、有機層120はマルチフォトン構造であれば、3つ(いわゆるトリデム構造)以上形成されてもよく、この場合、有機層120の間の2箇所に電荷発生層200は設けられることとなる。
 第1電極110は、光透過性を有する透明電極である。透明電極を構成する透明導電材料は、金属を含む材料、例えば、ITO(Indium Tin Oxide)、IZO(Indium Zinc Oxide)、IWZO(Indium Tungsten Zinc Oxide)、ZnO(Zinc Oxide)等の金属酸化物である。第1電極110の厚さは、例えば10nm以上500nm以下である。第1電極110は、例えばスパッタリング法又は蒸着法を用いて形成される。なお、第1電極110は、カーボンナノチューブ、又はPEDOT/PSSなどの導電性有機材料であってもよい。
 第2電極130は、例えば、Al、Au、Ag、Pt、Mg、Sn、Zn、及びInからなる第1群の中から選択される金属又はこの第1群から選択される金属の合金からなる金属層を含んでいる。この場合、第2電極130は遮光性を有している。第2電極130の厚さは、例えば10nm以上500nm以下である。ただし、第2電極130は、第1電極110の材料として例示した材料を用いて形成されていてもよい。第2電極130は、例えばスパッタリング法又は蒸着法を用いて形成される。
 なお、上記した第1電極110及び第2電極130の材料は、基板100を光が透過する場合、すなわち発光装置10からの発光が基板100を透過して行われる場合(ボトムエミッション型)の例である。他の場合として、基板100とは逆側を光が透過する場合がある。すなわち、発光装置10からの発光が基板100を透過しないで行われる場合(トップエミッション型)である。トップエミッション型には、逆積型と、順積型との2種類の積層構造がある。逆積型では、第1電極110の材料と第2電極130の材料はボトムエミッション型と逆になる。すなわち第1電極110の材料には上記した第2電極130の材料が用いられ、第2電極130の材料には上記した第1電極110の材料が用いられる。他方の順積型では、上記した第2電極130の材料の上に第1電極110の材料を形成し、更にその上に有機層、さらにその上に薄く成膜した第2電極130を形成することで、基板100とは逆側から光を取出す構造である。本実施形態にかかる発光装置10は、ボトムエミッション型、及び上記した2種類のトップエミッション型のいずれの構造であってもよい。
 図2に示すように、有機層120は発光層124を有している。詳細には、有機層120は、正孔注入層122、発光層124、及び電子注入層126を積層させた構成を有している。正孔注入層122と発光層124との間には正孔輸送層が形成されていてもよい。また、発光層124と電子注入層126との間には電子輸送層が形成されていてもよい。有機層120は真空蒸着法で形成されてもよい。また、有機層120のうち少なくとも一つの層、例えば第1電極110と接触する層(図2に示した例では正孔注入層122)は、インクジェット法、印刷法、又はスプレー法などの塗布法によって形成されてもよい。有機層120の残りの層は、真空蒸着法によって形成されていてもよいし、塗布法を用いて形成されていてもよい。また、例えば、第1電極110側は塗布法で形成され、電荷発生層200を介した第2電極130側では、真空蒸着法で形成されるなど、発光装置10に形成される複数の有機層120が、それぞれ異なる方法で形成されていてもよい。
 図3に示すように、電荷発生層200は第1層202及び第2層204を有している。第1層202及び第2層204は、例えば真空蒸着法を用いて形成されている。
 第1層202は、電子輸送性材料を含んでいる。この電子輸送性材料は、例えばBphen(4,7-Diphenyl-1,10-phenanthroline)である。ただし、第1層202に他の電子輸送性材料を用いてもよい。電子輸送性を有する他の有機化合物としては、例えば、Alq3〔トリス(8-キノリノラト)アルミニウム〕等の8-キノリノラト或いはその誘導体を配位子として少なくとも一つ有する金属錯体、TAZ〔3-(4-ビフェニル)-5-(4-t-ブチルフェニル)-4-フェニル-1,2,4-トリアゾール〕などのトリアゾール系化合物、PBD〔2-(4-ビフェニル)-5-(4-t-ブチル)-1,3,4-オキサジアゾール〕などのオキサジアゾール系化合物などを使用することができる。ただし、これらの材料に限定されることはない。また、本図に示す構造において、第1層202は、上記した電子輸送性材料の他に、電子輸送性材料の電子注入性を高める電子注入材料を含んでいる。この電子注入材料としては、例えばLiq(8-Hydroxyquinolinolato-lithium)を用いることができる。ただし、電子注入材料はこれに限定されない。電子注入材料には、さらに、LiF、Li2O、Li2CO3などのアルカリ金属やアルカリ土類金属の酸化物やフッ化物、炭酸化物や、リチウム、ナトリウム、カルシウム、セシウム等のアルカリ金属、アルカリ土類金属を用いることができる。また、第1層202の厚さは、例えば5nm以上150nm以下であり、好ましくは10nm以上50nm以下である。
 第2層204は、金属及び正孔注入材料を含んでいる。この正孔注入材料には、例えばHATCN(1,4,5,8,9,12-ヘキサアザトリフェニレンヘキサカルボニトリル)などのヘキサアザトリフェニレン誘導体を含む化合物を用いることができる。なお、HATCNの化学式は以下の化学式(1)であらわされる。

 また、第2層204に含まれる金属は、第2属の金属、例えばMg又はCaが好適である。第2層204を形成するためには、金属及び正孔注入材料を、同一の真空蒸着装置内で加熱して基板100に蒸着させればよい。ここで、正孔注入材料を蒸着させる際の熱源としては、抵抗加熱方式の加熱源を用いることができる。また、第2層204に含まれる金属としてMgを用いると、金属を蒸着させる際の加熱源としても抵抗加熱方式の加熱源を用いることができる。このため、第2層204に含まれる金属をMgにすると、有機層120を抵抗加熱方式の真空蒸着法で形成する場合には、新規の設備を投資する必要が無く発光装置10の製造コストを低くすることができる。
 図10は発光装置10における電流密度と発光効率を示すデータである。グラフ中下側のデータは、第1層202の上に、第2層204に金属を含ませないで形成したもの、言い換える第2層204が正孔注入材料のみで形成された発光素子のデータ(HATCN層)である。また、グラフ中上側のデータは、第1層202としてはグラフ中下側のデータと同じに形成され、第2層204に金属材料(具体的にはMg)を体積比で10%含ませた発光素子のデータである。なお、いずれの発光素子も第1層202の構造は互いに同一であり、また、第2層204の厚さは20nmである。金属材料を添加した発光素子は、第2層204に金属材料を添加しない発光素子と比較して、発光効率が上昇していることがわかる。すなわち第2層204に金属材料を添加すると、タンデム構造によるメリット(輝度の増加)が大きくなっていることがわかる。
 なお、第2層204の厚さは、例えば20nm以上50nm以下であるが、これよりも薄くてもよい。例えば第2層204の厚さは、1nm以上10nm以下であってもよい。また、第2層204に含まれる金属(例えばMg)の体積含有率は、10%以上であるのが好ましく、また、50%以上であるのがさらに好ましい。また、この体積含有率は、例えば90%以下である。Mgの体積含有率の算出方法としては、例えば二次イオン質量分析法(SIMS)または、蛍光X線分析法(XRF)用いることができる。
 次に、発光装置10の製造方法について説明する。まず、基板100の上に第1電極110を形成する。次いで、有機層120、電荷発生層200、及び有機層120をこの順に形成する。なお、上側の有機層120の上に、さらに電荷発生層200及び有機層120を少なくとも1回ずつ形成してもよい。次いで、最上層の有機層120の上に、第2電極130を形成する。
 以上、本実施形態によれば、電荷発生層200は、第1層202及び第2層204を有している。第1層202は電子輸送性材料を含んでおり、第2層204は金属及び正孔注入材料を含んでいる。このような構成にすると、電荷発生層200における電荷発生効率は高くなる。このため、第1電極110と第2電極130の間に複数の有機層120を重ねても、有機層120それぞれの発光効率は低下しにくい。従って、発光部140の輝度を高くすることができる。
 また、第2層204に含まれる材料として高融点(高真空中での蒸発温度が高い)の金属や金属化合物を用いた場合、第2層204を形成する際に電子線方式の蒸着源を用いる必要がある。しかし、本実施形態において、第2層204に含まれる金属としてMgを用いた場合、Mgの融点(高真空中での蒸発温度)は他の金属材料と比較して低いため、第2層204を抵抗加熱方式の蒸着源のみを用いて形成することができる。そのため有機層120を抵抗加熱法の蒸着源で形成した場合には、追加の蒸着源が不要になる。従って、電荷発生層200の製造コストを低くすることができる。
(第2の実施形態)
 図4は、第2の実施形態に係る発光装置10が有する電荷発生層200の構成を示す断面図である。図4は、第1の実施形態の図3に対応している。本実施形態に係る発光装置10は、電荷発生層200の構成を除いて第1の実施形態に係る発光装置10と同様の構成である。
 図4に示す例において、電荷発生層200は、第1層202、第2層204、及び第3層206を積層した構成を有している。第1層202の構成及び第2層204の構成は、第1の実施形態と同様である。ただし、第2層204の厚さは第1の実施形態よりも薄くてよく、例えば1nm以上30nm以下、さらに好ましくは1nm以上10nm以下である。
 第3層206は、正孔注入材料を用いて形成されている。この正孔注入材料は、例えば第2層204に含まれる正孔注入材料と同じものであるが、別の材料でもよい。そして第3層206は、例えば真空蒸着法を用いて形成されている。第3層206の厚さは、例えば1nm以上100nm以下である。そして、第3層206には,第2層204に含まれていた金属が含まれていない。ただし、上記した金属が、第2層204から第3層206に拡散することもある。この場合においても、第3層206の上記した金属の含有率は、第2層204の上記した金属の含有率よりも低い。第3層206における金属の濃度は、第2層204から離れるに従って小さくなる。
 なお、第3層206を構成する正孔注入材料が第2層204に含まれる正孔注入材料と同一である場合、第2層204及び第3層206を同一の蒸着装置を用いて連続して形成することができる。具体的には、正孔注入材料を蒸着しつつ、金属を蒸着することにより、第2層204を形成する。そして、成膜された膜の厚さが第2層204として必要な厚さに達したとき、正孔注入材料の蒸着を継続しつつ、金属の蒸着を終了する。このような方法を用いた場合、第2層204と第3層206の界面が確認し難い場合もある。
 本実施形態によっても、電荷発生層200は第2層204を含んでいるため、第1の実施形態と同様に、電荷発生層200における電荷発生効率は高くなる。従って、発光部140の輝度を高くすることができる。また、第2層204の上に第3層206を形成したため、第1の実施形態と比較して第2層204(すなわち金属を含んでいる層)を薄くすることができる。第2層204を薄くすることより、電荷発生層200の光の透過率を上げることができる。そのため、前述のボトムエミッション側において不透明電極の第2電極130側の有機層120からの発光が取出しやすくなるばかりでなく、第1電極110側の有機層120からの発光も不透明電極を反射して外部に取出されるので、発光装置10の光取出し効率が向上する。
 図11は、本実施形態に係る発光装置10の発光効率と電流密度の関係を示すグラフである。ここで、第2層204の膜厚を2nm~20nmの間で変化させ、また、Mgの体積比率で10%、50%、及び80%の間で変化させた。このグラフから、第2層204の膜厚を5nmから2nmに変化させると、発光装置10の発光効率が上昇することがわかる。
(変形例)
 図5は、変形例に係る発光装置10が有する電荷発生層200の構成を示す断面図である。図5は、第2の実施形態の図4に対応している。本実施形態に係る発光装置10は、電荷発生層200の構成を除いて、第1の実施形態又は第2の実施形態に係る発光装置10と同様の構成である。本図は、第2の実施形態と同様の場合を示している。
 本実施形態において、第1層202は電子注入材料を含んでいない。その代わりに電荷発生層200は、第2層204より下(例えば第1層202と第2層204の間)に、電子注入層208を有している。電子注入層208は、例えばLiqを用いて形成されている。ただし、電子注入層208はLiO、LiF、LiCOなどのアルカリ金属やアルカリ土類金属の酸化物やフッ化物、炭酸化物アルカリ金属化合物など他の電子注入材料を用いて形成されていてもよい。
 本変形例によっても、電荷発生層200は第2層204を含んでいるため、第1の実施形態と同様に、電荷発生層200における電荷発生効率は高くなる。従って、発光部140の輝度を高くすることができる。
(実施例1)
 図6は、実施例1に係る発光装置10の構成を示す平面図である。図7は、図6から第2電極130を取り除いた図である。図8は図7から有機層120、電荷発生層200、及び絶縁層150を取り除いた図である。図9は図6のA-A断面図である。
 本実施例において、発光装置10は照明装置であり、基板100及び発光部140を備えている。基板100及び発光部140の構成は、実施形態の通りである。このため、第1電極110と第2電極130の間には、複数の有機層120及び電荷発生層200が形成されている。
 第1電極110の縁は、絶縁層150によって覆われている。絶縁層150は例えばポリイミドなどの感光性の樹脂材料によって形成されており、第1電極110のうち発光部140の発光領域となる部分を囲んでいる。絶縁層150を設けることにより、第1電極110の縁において第1電極110と第2電極130が短絡することを抑制できる。絶縁層150は、例えば、絶縁層150となる樹脂材料を塗布した後、この樹脂材料を露光及び現像することにより、形成される。
 また、発光装置10は、第1端子112及び第2端子132を有している。第1端子112は第1電極110に接続しており、第2端子132は第2電極130に接続している。第1端子112及び第2端子132は、例えば、第1電極110と同一の材料で形成された層を有している。なお、第1端子112と第1電極110の間には引出配線が設けられていてもよい。また、第2端子132と第2電極130の間にも引出配線が設けられていてもよい。
 次に、発光装置10の製造方法を説明する。まず、基板100の上に第1電極110を形成する。この工程において、第1端子112及び第2端子132も形成される。次いで、絶縁層150、有機層120及び電荷発生層200、並びに第2電極130をこの順に形成する。
 本実施例によっても、電荷発生層200は第2層204を含んでいるため、第1の実施形態と同様に、電荷発生層200における電荷発生効率は高くなる。従って、発光部140の輝度を高くすることができる。
 以上、図面を参照して実施形態及び実施例について述べたが、これらは本発明の例示であり、上記以外の様々な構成を採用することもできる。
