高強度のフェライト系耐熱鋼を提供する。 フェライト系耐熱鋼は、マルテンサイト組織を含むフェライト系耐熱鋼であって、窒化物及び、タングステン元素を含有する金属間化合物を含み、0.1~2.0重量%の窒素元素及び3.0~10.0重量%のタングステン元素を含有する。
Description
本発明は、高温・高圧環境下で使用される発電設備あるいは化学プラント設備等の高温機器を構成する構造部材用高強度フェライト系耐熱鋼およびその製造方法に関するものである。
日本の火力発電における発電効率は世界トップクラスであり、1980 年代に開発された9%のクロムを含有する高クロムフェライト系耐熱鋼が、最高蒸気温度600℃で運転される超々臨界圧石炭火力発電プラントのボイラ材に使用されている。運転蒸気温度の上昇による更なる発電効率向上を目的として、さまざまな耐熱金属材料の開発が行われているが、本発明は、600℃以上の温度域においても十分な耐熱性を有するフェライト系耐熱鋼を提供するものである。
従来の焼戻しラスマルテンサイト組織を有する高クロムフェライト系耐熱鋼の使用可能温度の上限は600℃であり、それ以上の温度域ではオーステナイト系耐熱鋼やニッケル基耐熱合金が用いられている。従来の高クロムフェライト系耐熱鋼は主に炭化物により強化されている。
即ち、約30年前に開発され、約20年前から実用化され、現在に至るまで広く使用されている耐熱鋼は、クロム(Cr)やタングステン(W)を含む炭素鋼(Grade92鋼(火STPA29)とも呼ばれる)である。この炭素鋼は、炭素を含有していることから炭化物が析出しており、この炭化物が鋼の強化に寄与している。しかしながら、この炭素鋼の弱点として、主な強化相である炭化物(M23C6型炭化物とも呼ばれる)が、耐酸化性向上に寄与するクロム(Cr)や、固溶強化に寄与するWを含むため、このM23C6型炭化物が析出することで耐酸化性や固溶強化が損なわれてしまう。さらに、600℃以上では熱的に不安定な炭化物は早期に粗大化し、その強化能を失うため、従来の高クロムフェライト系耐熱鋼の使用温度の上限は600℃に抑えられている。
高クロムフェライト系耐熱鋼の強化相として炭化物よりも熱的に安定な相を用いることで、同材料の適用可能な温度域を上昇させることが可能である。そのような強化相として、高温での安定相であるラーベス相(Laves相)などの金属間化合物が挙げられる。すでに、オーステナイト系耐熱鋼やニッケル基耐熱合金では金属間化合物を強化相とする合金が開発されている。また、高クロムフェライト系耐熱鋼でも、高温域においても固相変態点を持たないフェライト単相の鋼では金属間化合物により強化されたものがあるが、この場合は靭性の低下や溶接性が問題となる。
信頼性の高い構造材料としては十分な靭性が、大型部材の作製のためには溶接性が重要な要件であり、従来の焼戻しラスマルテンサイト組織を有する高クロムフェライト系耐熱鋼はこれを満たしているが、焼戻しラスマルテンサイト組織を有する高クロムフェライト系耐熱鋼で金属間化合物を主要な強化相とするものはない。これは、金属間化合物の主成分であるタングステンやモリブデンが強いフェライト安定化作用を持つために、単純にこれらの元素の添加量を増加させると高温におけるオーステナイト域が消失し、焼入れ時の無拡散変態を利用した焼戻しラスマルテンサイト組織を作り出せないためである。
そのため、従来の高クロムフェライト系耐熱鋼へのこれらの元素の添加量は固溶強化を主目的として最大で2%程度に抑えられている。高温におけるオーステナイト相を安定化させる元素としては、炭素や窒素、ニッケル、マンガン、銅、コバルトなどがある。しかし、炭素を増加させると、クロムやタングステン、モリブデンを含む炭化物が多量に析出するため、固溶クロムによる耐酸化性が低下するだけでなく金属間化合物の析出量が減少する。また、ニッケルやマンガンを増加するとクリープ強度が低下し、銅を増加するとクリープ強度の低下に加えて赤熱脆性が問題となる。コバルトは、クリープ強度を低下させずにオーステナイト相を安定化させることが可能な元素であるが、高価な元素であるため、多量の添加には不向きである。
オーステナイト系耐熱鋼やニッケル基耐熱合金は十分な耐熱性を有する一方、希少元素を多く含むため高クロムフェライト系耐熱鋼よりも高価であるとともに、材料の結晶構造に由来して本質的に熱膨張係数が大きい。そのため、起動停止を頻繁に繰り返す火力発電プラント用材料としては、熱疲労による損傷が避けられない。これに対し、フェライト系耐熱鋼の結晶構造は熱膨張係数が小さいため、これに十分な耐熱性及び強度を付与することができれば、600℃以上で運用する火力発電プラント用材料として最適なものとなる。
従来のフェライト系耐熱鋼としては、上記の強化相として用いられていた炭化物(M23C6型炭化物)に代替して、高窒素添加によって析出する窒化物もしくは炭窒化物(NbNやVN等)により強化することが図られている。例えば、従来のフェライト系耐熱鋼は、窒素及びタングステンの含有率については、窒素の含有率を0.10~0.50重量%、タングステンの含有率を0.50~3.00重量%とするフェライト系耐熱鋼がある(例えば、特許文献1)。また、窒素の含有率を0.10~0.50重量%、タングステンの含有率を0.20~1.50重量%とするフェライト系耐熱鋼がある(例えば、特許文献2及び3)。さらに、窒素の含有率を0.50~2.0重量%、タングステンの含有率を0.20~1.50重量%とするフェライト系耐熱鋼がある(例えば、特許文献4)。
しかし、従来のフェライト系耐熱鋼では、タングステンの添加量については、高々3.00重量%程度にとどまっているが、この主な理由は、従来では、タングステンの添加量に関して、Fe2Wから構成されるラーベス相が析出することはタングステンの固溶強化を損ねること、つまりラーベス相の析出が耐熱鋼の弱化を招くことが知られていたためであり、事実として、上記の特許文献2~4にもその旨の記載がある。また、タングステンの添加量が低く抑えられているこの他の理由としては、タングステン自体はフェライト相を安定化させる元素ではあるが、その一方で、その添加量が増えた場合には、高温でのオーステナイト相領域を消失させる作用が強くなり、その結果として、当該オーステナイト相領域の冷却によって形成される筈のマルテンサイト組織が生成されなくなり、マルテンサイト組織から構成されるフェライト系耐熱鋼自体が製造できなくなってしまうことが大きな一因となっている。
このように、耐熱鋼の強度をさらに向上させる技術が求められているものの、そのような技術は現在のところ見当たらず、従来のフェライト系耐熱鋼では十分な強度を発揮できるまでには至っていない。
本発明は、前記課題を解決するためになされたものであり、安定的な焼戻しラスマルテンサイト組織と高強度を両立したフェライト系耐熱鋼を提供することを目的とする。
本発明者らは、安価でかつ多量に添加した際にクリープ強度を低下させない元素である窒素を最適な条件で添加することで、従来では成し得なかったタングステンの多量添加と焼戻しラスマルテンサイト組織の形成とが両立するフェライト系耐熱鋼が製造可能であることを見出した。
かくして、本願に開示するフェライト系耐熱鋼は、マルテンサイト組織を含むフェライト系耐熱鋼であって、窒化物及び、タングステン元素を含有する金属間化合物を含み、0.1~2.0重量%の窒素元素及び3.0~10.0重量%のタングステン元素を含有するものである。
本願に開示するフェライト系耐熱鋼は、必要に応じて、前記窒化物が、窒化物または炭窒化物から構成されるものである。
本願に開示するフェライト系耐熱鋼は、必要に応じて、前記金属間化合物が、タングステン元素、モリブデン元素、及び鉄元素を含有し、0.5~3.0重量%のモリブデン元素を含有するものである。
本願に開示するフェライト系耐熱鋼は、必要に応じて、8.00~16.00重量%のクロム元素、0.2~2.0重量%のバナジウム元素、0.01~1.0重量%のニオブ元素、0.5~3.0重量%のモリブデン元素、0.20~1.00重量%のマンガン元素、及び0.02~0.80重量%のケイ素元素を含有するものである。
本願に開示するフェライト系耐熱鋼は、必要に応じて、2.0~6.0重量%のコバルト元素を含有するものである。
本願に開示するフェライト系耐熱鋼の製造方法は、マルテンサイト組織を含むフェライト系耐熱鋼であって、窒化物及び、タングステン元素を含有する金属間化合物を含み、0.1~2.0重量%の窒素元素及び3.0~10.0重量%のタングステン元素を含有するフェライト系耐熱鋼の製造方法であって、前記金属間化合物の構成元素を含有する原料鋼を、高圧下の窒素含有ガス雰囲気中で溶解させて、フェライト系耐熱鋼を製造するものである。
本願に開示するフェライト系耐熱鋼の製造方法は、必要に応じて、フェライト系耐熱鋼に含有される窒素量を制御し、当該制御された窒素量によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造するものである。
本願に開示するフェライト系耐熱鋼の製造方法は、必要に応じて、コバルト元素を前記原料鋼に添加し、当該添加されたコバルト元素の量に応じてフェライト系耐熱鋼の窒素量を減少させて制御し、当該制御によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造するものである。
本願に開示するフェライト系耐熱鋼の製造方法は、溶解後、もしくは溶解後に必要に応じた加工を実施した後に行う熱処理において、オーステナイト構造が形成されるまでの加熱温度を制御し、当該制御された加熱温度によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造するものである。
本発明は、窒素を最適な条件で添加することにより、タングステンを従来よりも多量に添加することを可能としつつも確実に焼戻しラスマルテンサイト組織を有し、従来鋼と比較して高温強度に優れるフェライト系耐熱鋼を提供するものであり、産業の発展に寄与するところ極めて大なるものがある。
(第1の実施形態)
本発明は上記の知見と考え方に基づいてなされたもので、本実施形態に係るフェライト系耐熱鋼は、マルテンサイト組織を含むフェライト系耐熱鋼であって、窒化物及び、タングステン元素を含有する金属間化合物を含み、0.1~2.0重量%の窒素元素及び3.0~10.0重量%のタングステン元素を含有するものである。
本発明は上記の知見と考え方に基づいてなされたもので、本実施形態に係るフェライト系耐熱鋼は、マルテンサイト組織を含むフェライト系耐熱鋼であって、窒化物及び、タングステン元素を含有する金属間化合物を含み、0.1~2.0重量%の窒素元素及び3.0~10.0重量%のタングステン元素を含有するものである。
マルテンサイト組織とは、体心立方構造を有する非常に強度の高い構造であり、高温状態で形成されるオーステナイト相を冷却することによって、無拡散変態を伴ってフェライト相に相変態して得られる組織を指す。
上記窒化物としては、窒素を含有する化合物であれば特に限定されないが、耐熱鋼の強度を高めるという点から、窒化物または炭窒化物から構成されることが好ましい。
金属間化合物としては、少なくともタングステン元素(W)を含有する化合物であり、例えば、ラーベス相(Fe2W)等が挙げられ、本実施形態に係るフェライト系耐熱鋼の強度を向上させる強化相として作用する。
本実施形態に係るフェライト系耐熱鋼は、上記の窒化物及び金属間化合物を含有した上で、元素の組成比として、0.1~2.0重量%の窒素元素及び3.0~10.0重量%のタングステン元素(W)を含有するものである。
また、上記の金属間化合物は、より好ましくは、タングステン元素(W)、モリブデン元素(Mo)、及び鉄元素(Fe)を含有するものである。この金属間化合物が存在する下で、本実施形態に係るフェライト系耐熱鋼は、0.5~3.0重量%のモリブデン元素(Mo)を含有することが好ましい。
本実施形態に係るフェライト系耐熱鋼は、他の構成元素に関しては、特に限定されないが、例えば、8.00~16.00重量%のクロム元素(Cr)、0.2~2.0重量%のバナジウム元素(V)、0.01~1.0重量%のニオブ元素(Nb)、0.5~3.0重量%のモリブデン元素(Mo)、0.20~1.00重量%のマンガン元素(Mn)、及び0.02~0.80重量%のケイ素元素(Si)を含有することが好ましい。
また、本実施形態に係るフェライト系耐熱鋼は、さらに2.0~6.0重量%のコバルト元素(Co)を含有することが好ましい。このコバルト元素(Co)は、特に約900℃以上の高温域でオーステナイト安定化効果を発揮するというオーステナイト相安定化の作用が強く、これに類するオーステナイト相安定化作用を呈する窒素元素(N)を代替できることから、コバルト元素(Co)が含有されることによって、気体である窒素の含有量を抑制できることとなり、より低圧条件下でフェライト系耐熱鋼を製造できることによって、より緩和な製造条件によりフェライト系耐熱鋼を製造することが可能となる。
また、本実施形態に係るフェライト系耐熱鋼は、上述の炭窒化物をはじめとして、ある程度の量の炭素元素(C)を含有することが好ましい。炭素元素(C)は、オーステナイト相を安定化させる作用を有するとともに、耐熱鋼の強度を高めることに寄与できるためである。しかしながら、本発明者らが新たに見出したところに拠れば、本実施形態に係るフェライト系耐熱鋼では、炭素元素(C)の含有量は従来と比べて多量に必要ではなく、耐熱鋼中に3.0~10.0重量%という従来よりも高い比率で含有させたタングステン元素(W)を有効に利用するために好適な炭素元素(C)の含有量があり、その含有量は、炭素元素(C)が耐熱鋼のフェライト母相中に多量のM23C6型炭化物を形成しない程度であることも見出している。これは、炭素が余るとM23C6型炭化物が形成され、当該M23C6型炭化物がW(及びCr)を奪っていくために、多量に導入したタングステン元素(W)を有効に利用できなくなるためである。この炭素元素(C)の含有量としては、ニオブ元素(Nb)の1/8以下とすることが好ましい。ここで、ニオブ量の1/8という数値は、ニオブと炭素がNbCという炭化物を作ることを想定した計算値であり、各元素の原子量比(Nb=93, C=12)を考慮して重量比に換算した時に、炭素が余らなくなるような上限値である。このような点から、炭素元素(C)の含有量は、特に限定されるものではないが、例えば、ニオブ量が0.01~1.0重量%となる場合には、炭素元素(C)の含有量は最大で0.125重量%とすることが好ましく、またニオブ量がより少ない場合には積極的に炭素元素(C)の含有量を低減する必要はなく、過度のM23C6型炭化物の析出を防止する目的からは、ニオブ量が0.01~0.4重量%となる場合には、炭素元素(C)の含有量は最大で0.05重量%とすることが好ましく、より好ましくは、0.001~0.05重量%とすることができ、さらに好ましくは、0.003~0.04重量%とすることができ、さらに好ましくは0.01~0.03重量%とすることができる。
また、この他にも、2.0~6.0重量%のコバルト元素を含有させてもよい。このコバルト元素(Co)は、特に約900℃以上の高温域でオーステナイト安定化効果を発揮するというオーステナイト相安定化の作用が強く、これに類するオーステナイト相安定化作用を呈する窒素元素(N)を代替することができることから、コバルト元素(Co)が含有されることによって、気体である窒素(N)の含有量を抑制できることとなり、より窒素分圧が低い低圧条件下でフェライト系耐熱鋼を製造でき、コストをより抑制してフェライト系耐熱鋼を製造することが可能となる。
上記の前提の下で、本実施形態に係るフェライト系耐熱鋼およびその製造方法の一例としては、重量%で、C:0.03%以下,Si:0.02~0.80%,Mn:0.20~1.00%,Cr:8.00~16.00%,V:0.2~2.0%,Nb:0.01~1.0%,W:3.0~10.0%,Mo:0.5~3.0%,Co:2.0~6.0%,を含有し、残部がFeおよびP,S,Oを含む不可避の不純物元素からなる鋼を、高圧力の混合ガスあるいは窒素ガス中で溶解させ、0.1~2.0重量%の窒素、例えば、0.3~2.0%の窒素を強制的に添加することで、従来よりも多量のタングステン(W)とモリブデン(Mo)を含有しつつ焼戻しラスマルテンサイト組織を有することを特徴とするフェライト系耐熱鋼(クロム比率も高いことから高クロムフェライト系耐熱鋼とも呼べるものである)およびその製造方法が挙げられる。
本実施形態に係るフェライト系耐熱鋼における各合金元素の成分範囲は、特に上記に限定されるものではないが、一例として挙げた上記成分範囲の限定理由は以下の通りである。一般に炭素(C)は鋼の強度保持に必要とされるが、本実施形態においては窒化バナジウム(VN)析出の核として作用しうる程度の微量の炭化ニオブ(NbC)を析出させつつ、クロム(Cr)等と結合し不安定な炭化物を生成させないため、また上述したように、耐熱鋼中に高い比率のタングステン元素を含有させて維持させるために好適な炭素元素の含有量であることが好ましい。ケイ素(Si)は耐酸化性および耐水蒸気酸化性を確保するために好適な元素であり、脱酸剤としても作用するが、添加量が増すとクリープ強度を低下させる。
ケイ素(Si)は、その配合比率は特に限定されないが、耐酸化性および耐水蒸気性の面からは、0.02%未満ではその効果が十分に発揮されず、一方、0.80%を超えるとクリープ強度が低下するので、その範囲を0.02~0.80%とすることができる。マンガン(Mn)は脱酸に有効であり、また、降伏強度確保のためにも添加することが望ましい元素であるが、ケイ素(Si)と同様に添加量が増すとクリープ強度を低下させる。その配合比率は特に限定されないが、降伏強度の確保のためには0.20%以上が必要であり、クリープ強度低下防止の面からは1.00%が望ましいので、その範囲を0.20~1.00%とすることができる。
クロム(Cr)は耐酸化性付与に好適な元素であり、特に限定されないが、600℃以上での使用のためには、少なくとも8%が必要であり、16%を超えて添加した場合には窒素量を増やしても十分なマルテンサイト組織が得られず、靭性が低下するので、その範囲を8.00~16.00%とすることができる。また、高窒素鋼においては窒素(N)とクロム(Cr)によって窒化物の窒化クロム(Cr2N)が微細析出して強度向上に寄与することができる。バナジウム(V)は窒素(N)との反応による微細な窒化バナジウム(VN)の析出による強度向上と溶体化時の結晶粒粗大化の防止が目的である。
その添加量の範囲については、特に限定されないが、安定して窒化バナジウム(VN)を析出させるためには少なくとも0.2%以上が必要であり、2%を超える添加では粗大な窒化バナジウム(VN)が晶出するため、0.5~2.0%とすることができる。ニオブ(Nb)もバナジウム(V)と同様に微細析出が目的であるが、ニオブ(Nb)の場合は炭素(C)と優先的に結合するため、微細な炭化ニオブ(NbC)として析出させ窒化バナジウム(VN)の析出核とするために0.01%から1.0%添加することが好ましく、これ以上添加量が増えると窒化ニオブ(NbN)が多量に晶出するため上限を1.0%とすることができる。タングステン(W)は、本実施形態に係るフェライト系耐熱鋼の主な強化相である金属間化合物を十分な量析出させるために、フェライト母相中への固溶限以上となる3.0%を下限とすることができ、10%以上の添加ではマルテンサイト組織が得られ難くなるため、これを上限とすることができる。
モリブデン(Mo)も金属間化合物の構成元素であり、タングステン(W)と複合添加することで金属間化合物の熱的安定性を向上させるため0.5%以上を添加し、タングステン(W)の場合と同様に添加量が増加するとマルテンサイト組織が得られ難くなることから上限を3.0%とした。コバルト(Co)は、必ずとも添加することが必須ではないが、タングステン(W)、モリブデン(Mo)を多量に添加しても高温においてオーステナイト相を安定化することでより安定的にマルテンサイト組織を得るために2.0%以上、より好ましくは2.0~6.0重量%を添加することができる。
本実施形態に係るフェライト系耐熱鋼では、上述したように、0.1~2.0重量%の窒素元素を強制的に添加することで、この窒素添加がオーステナイト相安定化の役割を果たすと共に、多量のタングステンを含有しつつ焼戻しラスマルテンサイト組織を有することを特徴とするフェライト系耐熱鋼が簡易に得られる。本実施形態に係るフェライト系耐熱鋼の化学成分範囲の限定理由である。
本実施形態に係るフェライト系耐熱鋼では、窒素を0.1~2.0重量%添加するものであり、より好ましくは、0.3重量%から、フェライト相中への固溶限を超える1.0重量%まで含有させることが可能であるが、その製造方法としては、高圧力の窒素と不活性ガスからなる混合ガスあるいは窒素ガス中において窒素を除く上記組成の鋼材を溶解・凝固させる方法がある。
このとき、雰囲気圧力を10気圧以上とし、窒素分圧を1.0気圧以上にする。このようにして製造した鋼に対して用途に応じた熱処理を施すことで、目的の材料が得られる。また、コバルト(Co)を2.0重量%以上、より好ましくは2.0~6.0重量%を添加することによって、コバルト(Co)が窒素元素(N)と同様にオーステナイト相安定化作用を呈することから、窒素元素の代替物として利用することができ、即ち、所望の特性(強度等)を備えるフェライト系耐熱鋼が得られるために必要な窒素元素の添加量を抑えられることから、結果として、コバルト(Co)の添加により窒素分圧を低下させることとなり、より低圧条件下で所望とする耐熱鋼を簡易に製造することができ、製造コストも抑制することが可能となる。
なお、本実施形態に係るフェライト系耐熱鋼の製造方法としては、特に限定されないが、前記金属間化合物の構成元素を含有する原料鋼を、高圧下の窒素含有ガス雰囲気中で溶解させて、当該溶解後(即ち、溶解後、もしくは溶解後に必要に応じた加工を実施した後)に行う熱処理において、オーステナイト構造が形成されるまでの加熱温度を制御し、当該制御された加熱温度によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造することが可能である。このように、当該溶解後に加熱温度を制御することによって、フェライト組織及びマルテンサイト組織の存在比率が簡易に制御されることとなり、所望とする当該存在比率のフェライト系耐熱鋼を容易に得ることができる。
(第2の実施形態)
第2の実施形態に係るフェライト系耐熱鋼の製造方法は、上記の第1の実施形態において、フェライト系耐熱鋼に含有される窒素量を制御し、この制御された窒素量によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造するものである。
第2の実施形態に係るフェライト系耐熱鋼の製造方法は、上記の第1の実施形態において、フェライト系耐熱鋼に含有される窒素量を制御し、この制御された窒素量によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造するものである。
例えば、フェライト系耐熱鋼に含有される窒素量を増加又は減少させることによって、フェライト系耐熱鋼における各構造の存在比率(フェライト組織の存在比率:マルテンサイト組織の存在比率)を、例えば、5:95から20:80に変える制御を実施することができる。この制御によって、フェライト系耐熱鋼における所望の特性が、フェライト系耐熱鋼における上述の各構造の存在比率が例えば20:80の場合に得られる場合には、当該存在比率が得られるような窒素量に設定することで、簡易に所望のフェライト系耐熱鋼を得ることができる。
このように、フェライト系耐熱鋼に含有される窒素量を制御し、この制御された窒素量によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼が製造されることから、この各構造の存在比率によって特定される特性を有する所望のフェライト系耐熱鋼が容易に得られることとなり、用途に応じた特性を有するフェライト系耐熱鋼を簡易に得ることができる。
(第3の実施形態)
第3の実施形態に係るフェライト系耐熱鋼の製造方法は、上記の第2の実施形態において、コバルト元素を前記原料鋼に添加し、当該添加されたコバルト元素の量に応じてフェライト系耐熱鋼の窒素量を減少させて制御し、当該制御によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造するものである。
第3の実施形態に係るフェライト系耐熱鋼の製造方法は、上記の第2の実施形態において、コバルト元素を前記原料鋼に添加し、当該添加されたコバルト元素の量に応じてフェライト系耐熱鋼の窒素量を減少させて制御し、当該制御によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造するものである。
コバルト元素は、クリープ強度を低下させずにオーステナイト相を安定化させることができることから、コバルト元素を添加することによって、同様のオーステナイト相を安定化させる作用を呈する窒素元素の添加量を抑制することができる。このことから、コバルト元素を前記原料鋼に添加することによって、当該添加されたコバルト元素の量に応じてフェライト系耐熱鋼の窒素量を減少させることができる。さらに、このコバルト元素の添加によって、第2の実施形態で窒素量の増減を用いたフェライト組織及びマルテンサイト組織の存在比率の制御を、窒素元素とコバルト元素の両元素を用いて制御できることとなり、コバルト元素の使用によって窒素分圧のより低い低圧条件下で、即ち、より簡易な反応条件下で、フェライト組織及びマルテンサイト組織の存在比率を制御することができる。
このように、コバルト元素を前記原料鋼に添加し、当該添加されたコバルト元素の量に応じてフェライト系耐熱鋼の窒素量を減少させて制御し、当該制御によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造することから、気体の窒素のみを利用した制御よりもより細かい精度で制御することが可能となり、また、窒素分圧の抑制によって、より緩和な条件下でフェライト系耐熱鋼が製造できることとなり、用途に応じた特性を有するフェライト系耐熱鋼をさらに簡易に得ることができる。
なお、第3の実施形態に係るフェライト系耐熱鋼の製造方法は、上記の第2の実施形態について上記コバルト元素を添加したが、この形態に限定されず、上記の第1の実施形態について上記コバルト元素を添加することも可能であり、同様に、用途に応じた特性を有するフェライト系耐熱鋼をさらに簡易に得ることができる。
本発明の特徴を更に明らかにするため、以下に実施例を示すが、本発明はこの実施例によって制限されるものではない。
(実施例1)
以下の表1に示すように、窒素を含まない組成を有する原料鋼塊を、予め真空誘導溶解により作製し、φ61mm、長さ1110mmの丸棒に加工した。第1図に示すように丸棒に溝を切削し、窒素添加源のFCrNを充填した低炭素鋼管と脱酸材の金属カルシウムワイヤーをTIG溶接し、エレクトロスラグ再溶解(ESR)用電極とした。加圧設備を付帯するESR炉に電極を取り付け、溶解速度0.32kg/minにて再溶解した。スラグには純度99.99%のCaF2を使用し,約24V、2.8Aの電流を流すことでスラグを発熱・溶融させ、電極を溶解した。
以下の表1に示すように、窒素を含まない組成を有する原料鋼塊を、予め真空誘導溶解により作製し、φ61mm、長さ1110mmの丸棒に加工した。第1図に示すように丸棒に溝を切削し、窒素添加源のFCrNを充填した低炭素鋼管と脱酸材の金属カルシウムワイヤーをTIG溶接し、エレクトロスラグ再溶解(ESR)用電極とした。加圧設備を付帯するESR炉に電極を取り付け、溶解速度0.32kg/minにて再溶解した。スラグには純度99.99%のCaF2を使用し,約24V、2.8Aの電流を流すことでスラグを発熱・溶融させ、電極を溶解した。
スラグを通過した液滴を水冷チャンバーにて冷却、凝固させた。溶解中の炉内は窒素ガス雰囲気において圧力40気圧とし、溶湯中に固溶させた窒素が凝固時に気化すること抑制した。溶解終了後、炉内にて室温まで冷却した。ESRにより得られたインゴットは約φ100mm×約400mmであり、鋳造欠陥の無い良好な凝固組織が得られた。
凝固後の冷却時にマルテンサイト変態に伴う焼割れが生じる可能性を考慮し、第2図に示すように、インゴット下部の組成不安定部位約150mmを切り捨て、残部を長手方向に3等分し、外周黒皮を除去した上で、染色浸透探傷試験と成分分析を実施した。分析結果は第2表に示すようにインゴットの長手方向で窒素の偏在はほとんど見られず、ESR後のインゴットの組成はほぼ目標組成と一致していた。
染色浸透探傷試験で認められた表面近傍の亀裂を切削により除去した上で、3等分したインゴットを大気中で1200℃に30分間保持し、熱間鍛造にて40mm角の角棒にした。その後、再度1200℃に30分間保持した上で熱間溝ロール圧延にて15.8mm角の角棒を製造した。溝ロール圧延によって生じた反りを矯正した後に、1200℃で30分間の溶体化を1回実施した。
溶体化の後、室温まで空冷し、置割れを防止するために直ちに780℃で1時間の焼戻しを実施した。

15.8mm角棒から溝ロール圧延方向と平行に平行部直径φ6mmの引張試験片を切り出し、室温から750℃までの引張試験を実施した。ひずみ速度はひずみ1.0%まで0.3%/min、1.0%以降は7.5%/minとし、0.2%耐力、引張強さ、伸びおよび絞りを測定した。
クリープ特性は、15.8mm角棒から溝ロール圧延方向と平行に平行部直径φ6mmのクリープ試験片を切り出し、650℃および700℃において荷重一定の単軸引張クリープ試験によりクリープ破断時間を測定した。
引張試験で得られた本実施例に係る耐熱鋼の0.2%耐力、引張強さ、破断伸びおよび破断絞りを第3図、第4図、第5図および第6図にそれぞれ示した。第3図から第6図には、比較のために、600℃級の超々臨圧プラントに一般的に使用されている従来鋼(JIS/火力技術基準における火STBA28に相当する鋼)に関して、本実施例に係る耐熱鋼で実施したものと同一の引張試験条件で得られたデータも併せて示した。従来鋼の化学組成は第3表に示すとおりであり、焼戻し条件は本実施例と同一である。第3図に示した600℃以上における本実施例に係る耐熱鋼の0.2%耐力は従来鋼と比較して80MPaから110MPaほど高く、高い高温強度を有している事がわかる。第4図の引張強さに関しても、従来鋼よりも本実施例に係る耐熱鋼の600℃以上での値が110MPaから170MPaほど高い。600℃以上での本実施例に係る耐熱鋼の破断伸びは20%以上、破断絞りは80%以上であり、本実施例に係る耐熱鋼は従来鋼を凌駕する高温強度と十分な延性を具備している。
本実施例に係る耐熱鋼のクリープ試験における応力と破断時間の関係を第7図に示した。第7図には、クリープ強度の比較のために、従来鋼(火STBA28)のデータも併せて示した。本実施例に係る耐熱鋼の650℃での破断時間は従来鋼の600℃のデータ群と、本実施例に係る耐熱鋼の700℃での破断時間は従来鋼の650℃のデータ群とほぼ一致するレベルにあり、本実施例に係る耐熱鋼が従来鋼よりも約50℃高い温度で使用可能なほどのクリープ強度を有していることがわかる。
第8図は本開発鋼と従来鋼(火STBA28)のクリープ破断時間とクリープ破断延性の関係である。従来鋼ではクリープ破断時間が長くなるほど破断延性が低下する傾向にあり、火STBA28以外の既存鋼でも同様の傾向が現れることが知られている。一方、本開発鋼はクリープ破断時間が約800時間までは長時間になるほど破断延性が増加しており、本開発鋼の特異な性質である。実用環境に相当する長時間域において十分なクリープ破断延性を有することは構造材料の信頼性という点で重要であり、長時間のクリープ変形に対して高強度・高延性を兼備する本開発鋼は高温用構造材料として優れた性質を有していると言える。
第9図に走査電子顕微鏡の反射電子検出器を用いて観察した本実施例に係る耐熱鋼の微細組織を示す。組織中には層状のラスマルテンサイト組織と塊状のフェライト組織が観察され、それぞれの面積比はラスマルテンサイト:フェライト=9:1程度であることから、本実施例に係る耐熱鋼がほぼラスマルテンサイト組織となっていることが確認できる。また、反射電子観察では軽元素を含む相は暗く、重元素を含む相ほど明るい輝度で観察されることから、第9図中で暗い輝度の粒子はバナジウム窒化物、明るい輝度で観察される粒子はタングステンやモリブデンなどの重元素を多く含む金属間化合物と考えられ、フェライト組織中やラスマルテンサイト組織の境界上に金属間化合物粒子が多量に析出していることがわかる。
(実施例2)
上記の実施例1と同様の手順に従って、以下条件で耐熱鋼を製造した。即ち、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co:Moが、9:0.6:0.02:0.33:0.01:6:4:1となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-0.6V-0.02Nb-0.33N-0.01C-6W-4Co-1Mo(実施例2-1)と表記する。同様にして、Crの配合比を高めた耐熱鋼として、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co:Moが、12:0.6:0.02:0.33:0.01:6:4:1となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を12Cr-0.6V-0.02Nb-0.33N-0.01C-6W-4Co-1Mo(実施例2-2)と表記する。
上記の実施例1と同様の手順に従って、以下条件で耐熱鋼を製造した。即ち、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co:Moが、9:0.6:0.02:0.33:0.01:6:4:1となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-0.6V-0.02Nb-0.33N-0.01C-6W-4Co-1Mo(実施例2-1)と表記する。同様にして、Crの配合比を高めた耐熱鋼として、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co:Moが、12:0.6:0.02:0.33:0.01:6:4:1となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を12Cr-0.6V-0.02Nb-0.33N-0.01C-6W-4Co-1Mo(実施例2-2)と表記する。
上記の実施例1と同様の手順に従って、以下条件で比較例となる耐熱鋼を製造した。即ち、耐熱鋼の組成比Cr:V:Nb:N:Cが、9:1.3:0.02:0.33:0.01となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-1.3V-0.02Nb-0.33N-0.01C (比較例1-1)と表記する。同様に、耐熱鋼の組成比Cr:V:Nb:N:C:W:Coが、9:1.3:0.02:0.33:0.01:1:2となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-1.3V-0.02Nb-0.33N-0.01C-1W-2Co (比較例1-2)と表記する。同様に、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co が、9:0.6:0.02:0.33:0.01:1:2となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-0.6V-0.02Nb-0.33N-0.01C-1W-2Co (比較例1-3)と表記する。同様に、耐熱鋼の組成比Cr:V:Nb:N:C:W:Coが、9:0.6:0.60:0.33:0.01:1:2となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-0.6V-0.60Nb-0.33N-0.01C-1W-2Co (比較例1-4)と表記する。
なお、上記の比較例の耐熱鋼については、(比較例1-1)~(比較例1-3)は、上述の特許文献3(特開平5-98394号公報)の範囲内に該当する耐熱鋼である。また、(比較例1-4)は、特許文献2(特開平5-98393号公報)の範囲内に該当する耐熱鋼である。
これらの耐熱鋼に関して、700℃でのクリープ破断強度を測定した結果を図10に示す。得られた結果から、本実施例に係る(実施例2-1)及び(実施例2-2)で示される耐熱鋼は、特に700℃-80MPaにおいて、(比較例1-1)~(比較例1-3)と比較して15倍~30倍もの極めて高いクリープ破断強度を有することが確認された。また、本実施例に係る(実施例2-1)及び(実施例2-2)で示される耐熱鋼は、(比較例1-4)と比較して6倍~12倍もの極めて高いクリープ破断強度を有することも確認された。
(実施例3)
次に、窒素添加の効果について検証を行った。即ち、上記の実施例2で製造した9Cr-0.6V-0.02Nb-0.33N-0.01C-6W-4Co-1Mo(実施例2-1)について、窒素添加無しで製造した比較例となる耐熱鋼を、以下条件で製造した。即ち、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co:Moが、(実施例2-1)から窒素含有無しとした9:0.6:0.02:0:0.01:6:4:1となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-0.6V-0.02Nb-0.01C-6W-4Co-1Mo(比較例2)と表記する。
次に、窒素添加の効果について検証を行った。即ち、上記の実施例2で製造した9Cr-0.6V-0.02Nb-0.33N-0.01C-6W-4Co-1Mo(実施例2-1)について、窒素添加無しで製造した比較例となる耐熱鋼を、以下条件で製造した。即ち、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co:Moが、(実施例2-1)から窒素含有無しとした9:0.6:0.02:0:0.01:6:4:1となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-0.6V-0.02Nb-0.01C-6W-4Co-1Mo(比較例2)と表記する。
これらの耐熱鋼に関して、その微細組織を走査電子顕微鏡の反射電子検出器を用いて観察した写真を図11に示す。得られた結果から、本実施例に係る(実施例2-1)で示される耐熱鋼は、平均粒径80μmを示しており、(比較例2)の平均粒径1200μmよりも非常に微細な粒度を持つことが確認された。
この理由としては、一般には、(比較例2)の元素組成で示されるように、高温における耐酸化性を向上させるために添加しているクロム(Cr)や、高温強度向上のために添加しているバナジウム(V)、ニオブ(Nb)、タングステン(W)、及びモリブデン(Mo)は、フェライト安定化効果を奏する元素であり、これらの元素を必要量添加した場合には、結晶粒が粗大なフェライト組織となるのが通常である。これに対して、(実施例2-1)で示されるように、本実施例に係る耐熱鋼は、最適な窒素量が添加されることによって、窒素のオーステナイト安定化効果によって、材料組織をマルテンサイト組織化していると共に、高温熱処理時にバナジウム窒化物を析出させることによって、結晶粒径の粗大化が抑制されたものと考えられ、このようにマルテンサイト組織が形成された結果として、高い靭性及び溶接性が発揮され得るものと考えられる。
さらに、これらの耐熱鋼に関して、850℃で50時間の大気暴露を行い、850℃での酸化スケールの形成量を比較した。得られた微細組織を走査電子顕微鏡の反射電子検出器を用いて観察した写真を図12に示す。得られた結果から明らかなように、本実施例に係る(実施例2-1)で示される耐熱鋼は、(比較例2)よりもスケール厚みが薄く、耐酸化性にも優れていることが確認された。
(実施例4)
次に、窒素添加及びコバルト添加の効果について検証を行った。即ち、上記の実施例2で製造した9Cr-0.6V-0.02Nb-0.33N-0.01C-6W-4Co-1Mo(実施例2-1)について、コバルト添加無しで製造した比較例となる耐熱鋼を、以下条件で製造した。即ち、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co:Moが、(実施例2-1)からコバルト含有無しとした9:0.6:0.02:0.33:0.01:6:0:1となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-0.6V-0.02Nb-0.33N-0.01C-6W-1Mo(比較例3)と表記する。また、窒素添加無しで製造した比較例となる耐熱鋼については、上記実施例3で製造した9Cr-0.6V-0.02Nb-0.01C-6W-4Co-1Mo(比較例2)を用いた。
次に、窒素添加及びコバルト添加の効果について検証を行った。即ち、上記の実施例2で製造した9Cr-0.6V-0.02Nb-0.33N-0.01C-6W-4Co-1Mo(実施例2-1)について、コバルト添加無しで製造した比較例となる耐熱鋼を、以下条件で製造した。即ち、耐熱鋼の組成比Cr:V:Nb:N:C:W:Co:Moが、(実施例2-1)からコバルト含有無しとした9:0.6:0.02:0.33:0.01:6:0:1となるように、原料鋼から耐熱鋼を製造した。この耐熱鋼を9Cr-0.6V-0.02Nb-0.33N-0.01C-6W-1Mo(比較例3)と表記する。また、窒素添加無しで製造した比較例となる耐熱鋼については、上記実施例3で製造した9Cr-0.6V-0.02Nb-0.01C-6W-4Co-1Mo(比較例2)を用いた。
これらの耐熱鋼に関して、熱平衡状態における各相の体積率と温度の関係をCalphad法を用いて計算した。得られた結果を図13に示す。図13では、本実施例に係る(実施例2-1)の結果(a)と、コバルトを添加しない(比較例3)の結果(b)と、窒素を添加しない(比較例3)の結果(c)を示す。
得られた結果から、本実施例に係る(実施例2-1)の耐熱鋼では、1200℃でのオーステナイト化熱処理(溶体化処理)を行うことによって、図13(a)で示されるように、1200℃において約90%がオーステナイト相となっており、このオーステナイト相が急速冷却によってマルテンサイト組織に変化していることが確認された。本実施例に係る(実施例2-1)の耐熱鋼の最終組織では体積の約90%がマルテンサイト組織となると予想され、実際の観察結果とも合致した。即ち、本実施例に係る(実施例2-1)の耐熱鋼では、材料内部の元素分布の均質化と最終目的組織であるマルテンサイト組織が得られたことが確認された。
一方、コバルトを添加しない(比較例3)については、図13(b)で示されるように、1200℃におけるオーステナイト相の体積率は40%と大幅に減少していた。また、窒素を添加しない(比較例3)については、図13(c)で示されるように、オーステナイト相の減少傾向が更に顕著となっており、1200℃ではオーステナイト相は存在しなかった。これらのことから、窒素がオーステナイト安定化に関して極めて重要な役割を果たしていることがわかり、さらに補助的にコバルトを添加することによって、本実施例に係る(実施例2-1)の耐熱鋼では、多量のフェライト安定化元素を含みながらも材料をマルテンサイト組織化することができた。
Claims (8)
- マルテンサイト組織を含むフェライト系耐熱鋼であって、窒化物及び、タングステン元素を含有する金属間化合物を含み、0.1~2.0重量%の窒素元素及び3.0~10.0重量%のタングステン元素を含有することを特徴とするフェライト系耐熱鋼。
- 請求項1に記載のフェライト系耐熱鋼において、前記窒化物が、窒化物または炭窒化物から構成されることを特徴とするフェライト系耐熱鋼。
- 請求項1又は請求項2に記載のフェライト系耐熱鋼において、前記金属間化合物が、タングステン元素、モリブデン元素、及び鉄元素を含有し、0.5~3.0重量%のモリブデン元素を含有することを特徴とするフェライト系耐熱鋼。
- 請求項1~請求項3のいずれかに記載のフェライト系耐熱鋼において、8.00~16.00重量%のクロム元素、0.2~2.0重量%のバナジウム元素、0.01~1.0重量%のニオブ元素、0.5~3.0重量%のモリブデン元素、0.20~1.00重量%のマンガン元素、及び0.02~0.80重量%のケイ素元素を含有することを特徴とするフェライト系耐熱鋼。
- 請求項4に記載のフェライト系耐熱鋼において、2.0~6.0重量%のコバルト元素を含有することを特徴とするフェライト系耐熱鋼。
- マルテンサイト組織を含むフェライト系耐熱鋼であって、窒化物及び、タングステン元素を含有する金属間化合物を含み、0.1~2.0重量%の窒素元素及び3.0~10.0重量%のタングステン元素を含有するフェライト系耐熱鋼の製造方法であって、
前記金属間化合物の構成元素を含有する原料鋼を、高圧下の窒素含有ガス雰囲気中で溶解させて、当該溶解後に、オーステナイト構造が形成されるまでの加熱温度を制御し、当該制御された加熱温度によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造することを特徴とするフェライト系耐熱鋼の製造方法。 - 請求項6に記載のフェライト系耐熱鋼の製造方法において、フェライト系耐熱鋼に含有される窒素量を制御し、当該制御された窒素量によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造することを特徴とするフェライト系耐熱鋼の製造方法。
- 請求項6又は請求項7に記載のフェライト系耐熱鋼の製造方法において、コバルト元素を前記原料鋼に添加し、当該添加されたコバルト元素の量に応じてフェライト系耐熱鋼の窒素量を減少させて制御し、当該制御によりフェライト組織及びマルテンサイト組織の存在比率が制御されたフェライト系耐熱鋼を製造することを特徴とするフェライト系耐熱鋼の製造方法。
