本発明は、太陽電池モジュールに関するものであり、集電配線と出力ケーブルとが端子ボックスを介して接続された太陽電池モジュールに関する。
太陽電池モジュールは、一般的に、複数の太陽電池セルが並列配置されて形成される太陽電池パネルと、発電した電力を外部に取り出すための出力ケーブルを備えた構造となっている。このような太陽電池モジュールでは、太陽電池セルの電極から延びる集電配線が端子ボックスを介して出力ケーブルと接続されており、太陽電池セルで発生した電力を出力ケーブルから外部に取り出すことが可能となっている。
このような太陽電池モジュールとして、例えば、特許文献1に開示されたものがある。
特許文献1に開示された太陽電池モジュールでは、太陽電池パネルの裏面に開口が形成され、この開口から出力リード線(集電配線)が外部に引き出されている。そして、この開口と重なる位置に端子ボックスが取り付けられている。

太陽電池セルと、集電配線及び端子ボックスのレイアウトに注目すると、太陽電池セルの正極に接続された集電配線と、いずれかの太陽電池セルの負極に接続された集電配線が、共に端子ボックスに向かって延設されたものとなる。
言い換えると複数の太陽電池セルを集電配線によって電気的に接続していくとき、いずれかの太陽電池セルの正極に接続された集電配線と、いずれかの太陽電池セルの負極に接続された集電配線を端子ボックスに向かって延設することとなる。
太陽電池セルの分布レイアウトや、端子ボックスのレイアウトは太陽電池モジュールの設計者に委ねられ、まちまちである。
そのため太陽電池セルや端子ボックスのレイアウトによっては、端子ボックスの同一の辺側から端子ボックスに集電配線を引き込む構造が適する場合がある。
そのため太陽電池セルや集電配線の位置によっては、正極に接続された集電配線と、負極に接続された集電配線を同方向から端子ボックスに向かって延設したいという設計上の欲求がある。例えば、2つの太陽電池セルがいずれも端子ボックスの片側側方に位置しており、これら2つの太陽電池セルから端子ボックスに向かってそれぞれ集電配線を延設するような場合、同方向から端子ボックスに向かって集電配線を延設するという配線構造が好ましい。
そのため太陽電池セルや端子ボックスのレイアウトによっては、端子ボックスの同一の辺側から端子ボックスに集電配線を引き込む構造が適する場合がある。

本発明は、少なくとも2つの集電配線を同方向から端子ボックスに引き込むレイアウトに適した端子ボックスを開発し、この端子ボックスを備えた太陽電池モジュールを提供することを課題とするものである。

本態様の太陽電池モジュールでは、第1集電配線の少なくとも一端側の部分と、第2集電配線の少なくとも一端側の部分とが所定の間隔を空けて並列した状態で延設されており、同方向から端子ボックスに引き込まれている。そして、端子ボックスに内蔵され、第1集電配線と第2集電配線のそれぞれを接続する2つの接点形成部を、第1集電配線と第2集電配線の並列方向にずれた位置に形成している。

かかる構成によると、2つの接点形成部の一方は、折り返されずに延びる集電配線の延びた先に位置し、他方は、折り返されて延びる集電配線の延びた先に位置することとなる。このことから、2つの接点形成部をより離れた位置に配することが可能となり、正極と負極が近接することで生じる不具合の発生を抑制することが可能となる。

上記した各態様においては、外部に電気を取り出すための出力ケーブルを有し、当該出力ケーブルは、前記端子ボックスから外部に突出するものであって、突出方向が前記延設における延設方向と交わる方向となっていることが好ましい。
前記端子ボックスは、箱状の本体部を備え、前記本体部は、内部が仕切壁部によって区画されており、前記仕切壁部の少なくとも一部は、前記第1端子板部及び前記第2端子板部と近接する位置に配されており、前記第1端子板部及び前記第2端子板部を含む小空間が形成されていることが望ましい。
かかる構成によると、端子ボックスの内部にポッティング剤等を充填する際に、第1端子板部及び第2端子板部の周辺にのみポッティング剤を充填することが可能となる。すなわち、必要なポッティング剤の量を節減することができる。
また上記した各態様において、透光性基板と裏面封止部材を有し、透光性基板と裏面封止部材の間に前記複数の太陽電池セルがあり、裏面封止部材の更に裏面側に前記端子ボックスがあり、前記太陽電池セルは、面状に配列されており、太陽電池モジュールの平面形状は四角形であり、前記端子ボックスは太陽電池モジュールの中央部にあり、前記太陽電池セルの全部または前記太陽電池セルの一群が前記集電配線によって直列に接続されており、前記第1集電配線と前記第2集電配線の一部は、太陽電池モジュールの同一の辺寄りの部位にあり、その先端側が太陽電池モジュールの中央に向かって折り曲げられて前記端子ボックスに向かって延設されていることが望ましい。
本発明によると、集電配線を必要以上に長くすることなく、予期しない性能低下や不具合の発生を抑制できる。
以下、本発明の実施形態に係る太陽電池モジュール1について、図面を参照しつつ詳細に説明する。
本実施形態の太陽電池モジュール1は、図1(a)で示されるように、四角形であり且つ平板状の太陽電池パネル2に金属製のフレームを装着しない構造となっている。つまり、本実施形態の太陽電池モジュール1は、フレームレスの太陽電池モジュール1である。そして、太陽電池パネル2の裏面側には、図1(b)で示されるように、端子ボックス4が取り付けられており、端子ボックス4から第1出力ケーブル5(出力ケーブル)と第2出力ケーブル6(出力ケーブル)とが外部に向かって延びている。この端子ボックス4は、太陽電池モジュール1の幅方向(図1の左右方向)において、中心よりも端部よりの位置に装着されている。
即ち端子ボックス4は、太陽電池モジュール1の中央部であって、中心よりも端部側に寄った位置にある。

太陽電池パネル2は、所謂結晶型と称される太陽電池であり、図2で示されるように、シリコン基板と電極を備えた板状の太陽電池セル10を複数枚備えた構造となっている。すなわち、この太陽電池パネル2は、複数枚の太陽電池セル10がリード線11(集電配線)を介して直列に接続された状態で、透光性基板7と裏面保護材(裏面封止部材)8の間に封入されて形成されている。
なお、太陽電池パネル2の裏面側には、透光性基板7と裏面保護材8の間に位置する空間と、外部とを連通するスリット部12が設けられている。このスリット部12は、太陽電池パネル2の裏面側に形成された3つの切込み(スリット)から形成されており、平面視した形状が略「I」字状となるように、2つの横スリットと1つの縦スリットが形成されている。そして、このスリット部12からリード線11の一部が外部に引き出された状態となっている。
なお、太陽電池パネル2の裏面側には、透光性基板7と裏面保護材8の間に位置する空間と、外部とを連通するスリット部12が設けられている。このスリット部12は、太陽電池パネル2の裏面側に形成された3つの切込み(スリット)から形成されており、平面視した形状が略「I」字状となるように、2つの横スリットと1つの縦スリットが形成されている。そして、このスリット部12からリード線11の一部が外部に引き出された状態となっている。
より詳細に説明すると、太陽電池パネル2の内部では、4枚の太陽電池セル10が並列して形成されるセル列が2列形成されている。つまり、複数の太陽電池セル10が並列配置されており、複数の太陽電池セル10が並列して形成されるセル列が複数列形成された状態となっている。なお太陽電池セル10の個数は、限定されるものでは無く、実際にはもっと数が多い。また太陽電池セル10の列数についても限定されるものでは無く、実際にはもっと列数が多い。
図示する実施形態は、説明を容易にするために、太陽電池セル10の数を少なくし、かつレイアウトも単純な二列構造を例示している。
また図示する実施形態は、説明を容易にするために全ての太陽電池セル10を直列に配線して端子ボックス4に接続しているが、実際の太陽電池パネルでは、複数の太陽電池セル10を幾つかの群に分け、各群に属する太陽電池セル10を直列に接続して複数の直列セル群を作り、複数の直列セル群を並列に接続して端子ボックス4に接続した構成を採用した配線構造を採用するものが多い。
いずれにしても、それぞれの太陽電池セル10の電極には、リード線11が接続されている。
また図示する実施形態は、説明を容易にするために全ての太陽電池セル10を直列に配線して端子ボックス4に接続しているが、実際の太陽電池パネルでは、複数の太陽電池セル10を幾つかの群に分け、各群に属する太陽電池セル10を直列に接続して複数の直列セル群を作り、複数の直列セル群を並列に接続して端子ボックス4に接続した構成を採用した配線構造を採用するものが多い。
いずれにしても、それぞれの太陽電池セル10の電極には、リード線11が接続されている。
このリード線11は、隣合う太陽電池セル10の間で延びる連結用リード線15と、太陽電池パネル2の内部から外部まで延びる出力用リード線16(第1集電配線、第2集電配線)に大別され、それぞれ異なる位置に配された状態となっている。
連結用リード線15は、隣合う太陽電池セル10の電極同士を電気的に接続するための配線部材であり、一端と他端とがそれぞれ異なる太陽電池セル10の電極に電気的に接続された状態となっている。即ち連結用リード線15の一端が一つの太陽電池セル10の正極に接続され、他端が他の太陽電池セル10の負極に接続されていて太陽電池セル10同士を直列接続している。
出力用リード線16は、太陽電池セル10(正確には太陽電池セル群)から外部に電流を取り出すための配線部材であり、一端が直列接続された太陽電池セル群に属する端部の太陽電池セル10の電極に電気的に接続され、他端が太陽電池パネル2の外部に引き出されている。より詳細には、一端が太陽電池セル群に属する端部の太陽電池セル10の電極に直接、又はバスバー電極等の他部材を介して間接的に接続され、他端がスリット部12から外部に引き出された状態になっている。
出力用リード線16の敷設レイアウトは図2、図3の通りであり、一方の出力用リード線16(例えば太陽電池セル群の正極に接続された出力用リード線16)と、他方の出力用リード線16(例えば太陽電池セル群の負極に接続された出力用リード線16)は、共に太陽電池モジュールの同一の短辺寄りの部位にある。
即ち2本の出力用リード線16は、共に辺部配置部80,81を有している。
2本の出力用リード線16の辺部配置部80,81は、共に太陽電池モジュール1の一方の短辺に沿った位置に配されている。2本の辺部配置部80,81は同一直線に沿って配置されており、一方の辺部配置部80の延長上に他方の辺部配置部80がある。
また出力用リード線16の辺部配置部80,81の先端側は、太陽電池モジュール1の中央に向かって折り曲げられて端子ボックスに向かって延設されている。即ち出力用リード線16の辺部配置部80,81の先端側には、中央向き部82,83がある。
即ち2本の出力用リード線16は、共に辺部配置部80,81を有している。
2本の出力用リード線16の辺部配置部80,81は、共に太陽電池モジュール1の一方の短辺に沿った位置に配されている。2本の辺部配置部80,81は同一直線に沿って配置されており、一方の辺部配置部80の延長上に他方の辺部配置部80がある。
また出力用リード線16の辺部配置部80,81の先端側は、太陽電池モジュール1の中央に向かって折り曲げられて端子ボックスに向かって延設されている。即ち出力用リード線16の辺部配置部80,81の先端側には、中央向き部82,83がある。
ここで、スリット部12の近傍に位置する部分では、図3で示されるように、2つの出力用リード線16が所定の間隔Lを空けて太陽電池パネル2の長手方向に沿って延びた状態となっている。即ち中央向き部82,83が所定の間隔Lを空けて太陽電池パネル2の長手方向に沿って延びた状態となっている。
なお、この部分(中央向き部82,83)における出力用リード線16の延設方向となる太陽電池パネル2の長手方向は、太陽電池モジュール1を屋根上に設置した際に屋根の傾斜方向と直交する方向(桁行方向)でもある。

このスリット部12の近傍に位置する部分では、一端が正極に接続された一方の出力用リード線16の一部(中央向き部82,83の一方)と、一端が負極に接続されたもう一方の出力用リード線16の一部(中央向き部82,83の他方)とが互いに平行になるように配されており、いずれも直線状に延びた状態となっている。これらは、太陽電池パネル2の短手方向で所定の間隔を空けて並列しており、太陽電池モジュール1の片側側端から他方側端へ向かう方向に延びた状態となっている。
なお、この2つの出力用リード線16の並列方向でもある太陽電池パネル2の短手方向は、太陽電池モジュール1を屋根上に設置した際に屋根の傾斜方向(梁間方向)となる方向でもある。

本実施形態の太陽電池モジュール1は、スリット部12と重なる部分に端子ボックス4が取り付けられている。この端子ボックス4は平面視した形状が略縦長長方形状となっている。そして、端子ボックス4の短手方向(幅方向)と太陽電池パネル2の長手方向とが同方向となり、端子ボックス4の長手方向と太陽電池パネル2の短手方向とが同方向となるように取付けられている。
そして、図4で示されるように、端子ボックス4に形成されたリード線導入孔20(導入口)がスリット部12の外側に位置しており、リード線導入孔20がスリット部12と重なった状態となっている。そして、スリット部12から外部に延出された出力用リード線16が、そのままリード線導入孔20から端子ボックス4の内部に引き込まれた状態となっている。
端子ボックス4は、図5で示されるように、一面が開放された箱状の本体部30の内部に、第1端子板部31(端子板)、第2端子板部32(端子板)、バイパスダイオード33が収納されて形成されている。この本体部30の内部には、第1出力ケーブル5の一端部分と、第2出力ケーブル6の一端部分も収納されており、それぞれ第2端子板部32と、第1端子板部31に接続された状態となっている。
なお、この端子ボックス4は、本体部30の開放面を蓋部35(図5では図示しない)で閉塞した状態で使用可能なものである。

本体部30は、図6で示されるように、底板部40と、この底板部40から立設された棟側壁部41、左側壁部42、軒側壁部43、右側壁部44とを備えている。この棟側壁部41、左側壁部42、軒側壁部43、右側壁部44は、環状に連続しており、内側に空間を形成している。
ここで、棟側壁部41と軒側壁部43は、端子ボックス4の長手方向で離間対向しており、左側壁部42と右側壁部44は、端子ボックス4の短手方向で離間対向している。そして、棟側壁部41と軒側壁部43のそれぞれは、左側壁部42と右側壁部44のそれぞれと略直交した状態となっている。
なお、棟側壁部41は、太陽電池モジュール1を屋根上に取り付けたとき、本体部30の棟側の一端に位置する部分となり、軒側壁部43は、太陽電池モジュール1を屋根上に取り付けたとき、本体部30の軒側の一端に位置する部分となる。

この棟側壁部41、左側壁部42、軒側壁部43、右側壁部44の外側面のうち、底板部40側に位置する部分には、取付フランジ部48が設けられている。また、棟側壁部41の近傍には、第1出力ケーブル5と第2出力ケーブル6を挿通可能なケーブル掛止筒49が形成されている。
取付フランジ部48は、棟側壁部41、左側壁部42、軒側壁部43、右側壁部44の外側面から外側に向かって突出しており、環状に連続する板状の部分となっている。
底板部40には、仕切壁部56と、リード線導入孔20が形成されている。
仕切壁部56は、棟側壁部41よりもやや軒側壁部43よりの位置に形成され、棟側壁部41、左側壁部42、軒側壁部43、右側壁部44で囲まれた空間を横切るように延びている。この仕切壁部56は、一端が左側壁部42と一体に連続しており、他端が右側壁部44と一体に連続している。
これらのことから、本体部30の内側では、左側壁部42、軒側壁部43、右側壁部44、仕切壁部56によって囲まれた空間である収容空間60が形成されることとなる。すなわち、本体部30には、棟側壁部41、左側壁部42、軒側壁部43、右側壁部44から形成される4つの側壁部分に囲まれた空間のさらに内側に、この空間よりも体積が小さな収容空間60が形成されている。
ケーブル掛止筒49は、仕切壁部56の内側面から収容空間60の内部に向かって突出する円筒状の部分である。このケーブル掛止筒49の内孔は、棟側壁部41、仕切壁部56と、その間に位置する部分を貫通する孔と一体に連続して連通孔を形成しており、この連通孔が外部と収容空間60とを連通した状態となっている。
つまり、棟側壁部41の外側面に形成された孔(図示しない)から、ケーブル掛止筒49の突出端に至るまで延びる連通孔が形成され、本体部30の外部と収容空間60の内部とが連通された状態となっている。なおこの連通孔の内径は、第1出力ケーブル5、第2出力ケーブル6の端部の外径と略同一となっており、これらを挿通すると、第1出力ケーブル5、第2出力ケーブル6の外周面と連通孔の内周面とが隙間なく密着した状態となる(又は殆ど隙間がない状態で接触した状態となる)。
つまり、棟側壁部41の外側面に形成された孔(図示しない)から、ケーブル掛止筒49の突出端に至るまで延びる連通孔が形成され、本体部30の外部と収容空間60の内部とが連通された状態となっている。なおこの連通孔の内径は、第1出力ケーブル5、第2出力ケーブル6の端部の外径と略同一となっており、これらを挿通すると、第1出力ケーブル5、第2出力ケーブル6の外周面と連通孔の内周面とが隙間なく密着した状態となる(又は殆ど隙間がない状態で接触した状態となる)。
リード線導入孔20は、底板部40を貫通する貫通溝状の部分であり、その開口形状が略長方形状となっている。このリード線導入孔20は、本体部30の長手方向に沿って延びており、軒側壁部43と近接した状態となっている。言い換えると、リード線導入孔20は、軒側壁部43の近傍から棟側壁部41に向かって延びる溝状の部分となっている。
なお、詳しくは後述するが、このリード線導入孔20は、収容空間60に第1端子板部31と第2端子板部32を取り付けたとき、これらの間に位置した状態となるように形成されている(図5等参照)。

第1端子板部31は、図7で示されるように、略長方形平板状の部材であり、バイパス板部62と、長板部63と、接点形成部64を有している。
バイパス板部62は、横長に延びた略長方形板状の部分であり、幅方向における一端側にバイパスダイオード33(図5参照)の脚部33aが接触するための接触部62aが形成されている。そして、この接触部62aは、幅方向(図7の矢印Xで示される方向)における一方側に飛び出た部分となっている。
バイパス板部62のうち、幅方向と直交する方向(図7の矢印Yで示される方向)における片側端部では、縁部分が一部を除いて上側に向かって曲げられ、上方に立ち上げられている。詳細には、幅方向における両端側に位置する部分が立ち上げられており、中心付近の部分が立ち上げられていない部分となっている。そして、片側端部のうちで立ち上げられていない部分と、他方側端部との間には、開口形状が円形の貫通孔70が形成された状態となっている。
長板部63は、縦長に延びた略長方形板状の部分であり、幅方向(図7の矢印Xで示される方向)の両端部分がそれぞれ上方に立ち上げられた状態となっている。
接点形成部64は、太陽電池パネル2の内部から引き出したリード線11を接触させるための部分であり、平面視した形状が略長方形状の板体となっている。
この接点形成部64の幅方向と直交する方向(図7の矢印Yで示される方向)の一端側では、その縁部分が上方に立ち上げられた状態となっている。すなわち、この他端側の部分は、上側に向かって曲げられた状態となっている。

第2端子板部32は、図8で示されるように、バイパス板部76と、接点形成部77とが一体に形成された略長方形平板状の部材となっている。
バイパス板部76は、横長に延びた略長方形板状の部分であり、幅方向における一端側にバイパスダイオード33(図5参照)の脚部33aが接触するための接触部76aが形成されている。そして、この接触部76aは、幅方向(図8の矢印Xで示される方向)における一方側に飛び出た部分となっている。
ここで、このバイパス板部76と、前述した第1端子板部31のバイパス板部62とを比較すると、これらの設置状態においては、平面視形状が左右対称の形状となっている(図5参照)。すなわち、第1端子板部31のバイパス板部62では、幅方向の一端側(図5における右側)に接触部62aが位置しているのに対し、このバイパス板部76では幅方向の他端側(図5における左側)の部分に接触部76aが位置している。
このバイパス板部76においても、図8で示されるように、幅方向と直交する方向における片側端部では、縁部分が一部を除いて上側に向かって曲げられ、上方に立ち上げられている。
そして、片側端部のうちで立ち上げられていない部分と、他方端部との間に、開口形状が円形の貫通孔70が形成された状態となっている。

接点形成部77は、平面視した形状が略長方形状の板体となっている。この接点形成部77は、太陽電池パネル2の内部から引き出したリード線11を接触させるための部分となっている。

続いて、端子ボックス4の内部構造についてさらに詳細に説明する。
本体部30の内部では、図5で示されるように、収容空間60の内側に第1端子板部31、第2端子板部32、バイパスダイオード33が固定された状態となっている。
第1端子板部31と第2端子板部32は、端子ボックス4の幅方向で所定の間隔を空けて並列した状態となっている。そして、第1端子板部31と第2端子板部32のそれぞれから棟側壁部41側に離れた位置にケーブル掛止筒49が配置されている。したがって、2つのケーブル掛止筒49もまた、幅方向に所定の間隔を空けて並列した状態となっている。そして、それぞれのケーブル掛止筒49に挿通され、本体部30の内部に位置する第1出力ケーブル5の一端側の部分と、第2出力ケーブル6の一端側の部分もまた、幅方向に所定の間隔を空けて並列した状態となっている。この第1出力ケーブル5の一端側の部分と、第2出力ケーブル6の一端側の部分は、いずれも端子ボックス4の長手方向に沿って直線状に延びている。
第1端子板部31の取付位置と第2端子板部32の取付位置の間には、リード線導入孔20が形成されている。すなわち、リード線導入孔20の幅方向において、片側端部の外側に隣接する位置に第1端子板部31が位置しており、他方側端部の外側に位置する位置に第2端子板部32が位置している。
ここで、第1端子板部31と第2端子板部32は、いずれも平面視形状が略L字状となっており、一部がリード線導入孔20の幅方向における端部の外側に位置しており、一部がリード線導入孔20の長手方向における端部の外側に位置している。すなわち、第1端子板部31と第2端子板部32は、いずれもリード線導入孔20の縁部分のうち、角部分を含む2辺のすぐ外側に位置した状態となっている。
このため、リード線導入孔20の長手方向(幅方向と直交する方向)で対向する2つの辺のうち、片側の辺のすぐ外側には、第1端子板部31におけるバイパス板部62の接触部62aと、第2端子板部32におけるバイパス板部76の接触部76aとが位置している。言い換えると、第1端子板部31の接触部62aと第2端子板部32の接触部76aが間隔を空けて並列している。
これに対して、リード線導入孔20の長手方向で対向する2つの辺のうち、他方の辺のすぐ外側には、軒側壁部43が位置している。
つまり、リード線導入孔20は、図9でも示されるように、第1端子板部31、第2端子板部32、軒側壁部43によって一部を除いた周囲の大部分を囲まれた状態となっている。
ここで、第1端子板部31は、図示しない掛止手段により、本体部30に相対移動が不可能な状態に掛止されている。
つまり、第1端子板部31は、バイパス板部62、長板部63、接点形成部64のそれぞれが端子ボックス4の長手方向(図9における上下方向)及び短手方向(図9における左右方向)に移動できない状態に固定されている。言い換えると、バイパス板部62、長板部63、接点形成部64のそれぞれが配置位置からずれないように装着されることで、第1端子板部31が位置ずれしない状態で本体部30に装着可能な構造となっている。
つまり、第1端子板部31は、バイパス板部62、長板部63、接点形成部64のそれぞれが端子ボックス4の長手方向(図9における上下方向)及び短手方向(図9における左右方向)に移動できない状態に固定されている。言い換えると、バイパス板部62、長板部63、接点形成部64のそれぞれが配置位置からずれないように装着されることで、第1端子板部31が位置ずれしない状態で本体部30に装着可能な構造となっている。
第2端子板部32もまた、第1端子板部31と同様に、バイパス板部76、接点形成部77のそれぞれが配置位置からずれしないように図示しない掛止手段で掛止されている。このことにより、第2端子板部32の位置ずれを防止可能となる。
ここで、第1端子板部31と第2端子板部32とを比較すると、第1端子板部31ではバイパス板部62と接点形成部64の間に長板部63が形成されているが、第2端子板部32にはこの長板部63が形成されていない点で異なっている。このことから、第2端子板部32の長さ(長手方向の長さ)は、第1端子板部31よりも短くなっている。
そして、図5で示されるように、第1端子板部31の最も棟側壁部41よりの部分と、第2端子板部32の最も棟側壁部41よりの部分は、端子ボックス4の長手方向(図5の上下方向)における位置が同一となっている。このことから、第1端子板部31の接点形成部64と第2端子板部32の接点形成部77が、端子ボックス4の長手方向でずれた位置に配されている。
より詳細には、第1端子板部31の接点形成部64の平面視における中心位置をP1とし、第2端子板部32の接点形成部77の平面視における中心位置をP2とすると、端子ボックス4の長手方向におけるP1からP2までの距離L2は、上記したスリット部12近傍における2つの出力用リード線16の間隔Lと同一(又は略同一)となっている(図4参照)。
ここで、第1端子板部31の接点形成部64と、第2端子板部32の接点形成部77とは同形の部分となっている。つまり、2つの接点形成部64,77の配置位置は、端子ボックス4の長手方向において距離L2だけずれた位置となっている。

このことから、図4で示されるように、太陽電池モジュール1及び太陽電池パネル2の長手方向に沿って所定の間隔Lを空けて延びる2つの出力用リード線16を端子ボックス4の内部に引き込んだとき、そのまま2つの接点形成部64,77にそれぞれ接触させ、出力用リード線16と第1端子板部31及び第2端子板部32を電気的に接触させることが可能となる。
すなわち、2つ出力用リード線16が太陽電池パネル2の長手方向における端部側から端子ボックス4に向かって延設され、それぞれの出力用リード線16の延設方向の延長線上に、接点である接点形成部64,77が位置している。
このため、接点が幅方向で並列しているような構造とは異なり、出力用リード線16を延び方向と交わる方向に延ばしたり、2つの出力用リード線16を近接させたりすることなく、出力用リード線16を第1端子板部31及び第2端子板部32に接続することが可能となる。

より詳細に説明すると、2つの出力用リード線16のうちの一方は、端子ボックス4の外側から端子ボックス4に近づく方向に延びている部分と、リード線導入孔20から接点形成部77までの部分とが同方向に延びている。すなわち、この出力用リード線16は、蛇行したりすることなく直線的に延びた状態となっている。
ここで、出力用リード線16は、長く延ばすことでそれ自身の抵抗が大きくなり、出力に影響が出てしまう。また、折曲又は湾曲を何度も行うことにより、断線等の発生も考えられる。本実施形態では、出力用リード線16を直線的に延ばすことにより、蛇行させて延ばす場合に比べて全長を短くすることが可能であり、さらに折曲又は湾曲を何度も行うことなく延設することができる。このため、このような不具合の発生を防止可能となっている。
ここで、2つの出力用リード線16のうちの他方は、端子ボックス4の内部で1度だけ折り返され、逆方向に向かって延びている。すなわち、端子ボックス4の外側から端子ボックス4に近づく方向に延びている部分と、リード線導入孔20から接点形成部64までの部分とが逆方向に延びている。
言い換えると、端子ボックス4の内部では、2つの出力用リード線16がそれぞれ離間する方向に延びている。このことにより、2つの接点形成部64,77、延いては第1端子板部31と第2端子板部32を端子ボックス4の短手方向で離れた位置に配置可能となる。さらには、第1端子板部31と第2端子板部32にそれぞれ接続された第2出力ケーブル6、第1出力ケーブル5も短手方向で離れた位置に配置可能となる。
言い換えると、端子ボックス4の内部では、2つの出力用リード線16がそれぞれ離間する方向に延びている。このことにより、2つの接点形成部64,77、延いては第1端子板部31と第2端子板部32を端子ボックス4の短手方向で離れた位置に配置可能となる。さらには、第1端子板部31と第2端子板部32にそれぞれ接続された第2出力ケーブル6、第1出力ケーブル5も短手方向で離れた位置に配置可能となる。
ここで、正極と負極を近接させすぎると、これらが干渉し合い、不具合が発生することが考えられる。しかしながら、本実施形態では、2つの出力用リード線16、第1端子板部31と第2端子板部32、第1出力ケーブル5と第2出力ケーブル6のそれぞれを互いに近づけたりすることなく配置可能となる。すなわち、正極と負極を近接させることに起因する不具合の発生を防止することが可能となる。
本実施形態の太陽電池モジュール1では、2つの出力用リード線16を左側壁部42側から端子ボックス4の内部側へと延設しており、第1端子板部31と第2端子板部32のそれぞれと接触させている。そして、第1端子板部31と第2端子板部32それぞれの棟側壁部41側の部分に第1出力ケーブル5と第2出力ケーブル6とを接続させ、第1出力ケーブル5と第2出力ケーブル6を棟側壁部41から端子ボックス4の外部に突出させている。すなわち、本実施形態の太陽電池モジュール1では、第1出力ケーブル5と第2出力ケーブル6の突出方向が、2つの出力用リード線16の引き込み方向に対して交わる方向となっている。言い換えると、第1出力ケーブル5と第2出力ケーブル6の突出方向が、2つの出力用リード線16の端子ボックス4に近接する部分における延設方向に対して交わる方向となっている。
このとき、この延設方向と突出方向のなす角が50以上130度以下となることが好ましく、80度以上110度以下となることがさらに好ましく、87度以上93度以下となることがより好ましい。そこで、本実施形態の太陽電池モジュールでは、2つの出力用リード線16の端子ボックス4に近接する部分における延設方向と、第1出力ケーブル5と第2出力ケーブル6の突出方向のなす角が90度となるよう形成している。つまり、第1出力ケーブル5と第2出力ケーブル6の突出方向と、端子ボックス4に近接する部分における2つの出力用リード線16の延設方向とが直交する状態となっている。
このように、端子ボックス4に近接する部分における出力用リード線16の延設方向と、第1出力ケーブル5と第2出力ケーブル6の突出方向を交わる方向とし、第1出力ケーブル5と第2出力ケーブル6を棟側部分から突出させる構造とすると、屋根上で複数の太陽電池モジュール1接続していくとき、第1出力ケーブル5や第2出力ケーブル6を大きく湾曲させずに接続可能となり、好ましい。
具体的に説明すると、本実施形態の太陽電池モジュール1は、図10(a)で示されるように、隣合う太陽電池モジュール1の一方の第1出力ケーブル5と、他方の第2出力ケーブル6を接続した状態で使用する。このとき、互いに電気的に接続される複数の太陽電池モジュール1が屋根上で並列し、第1出力ケーブル5及び第2出力ケーブル6の突出方向がこの太陽電池モジュール1の並列方向に対して交わる方向となる。このとき、端子ボックス4の長手方向で対向する2辺のうちの一方である棟側から第1出力ケーブル5と第2出力ケーブル6を突出させると、そのまま側方に第1出力ケーブル5や第2出力ケーブル6を引き延ばすだけで、接続が可能となる。
これに対し、図10(b)で示されるように、端子ボックス104の片側側方から2つの出力ケーブル105,106を突出させる場合について考える。このとき、1方の出力ケーブル105をそのまま片側側方に延ばす場合は、この出力ケーブル105を湾曲させる必要はないが、もう1つの出力ケーブル106を他方側側方に延ばす場合には、出力ケーブル106が端子ボックス104を迂回するように延ばす必要がある。すなわち、出力ケーブル106を大きく湾曲させつつ延ばす必要が生じてしまう。
このことから、本実施形態の太陽電池モジュール1のように、端子ボックス4の長手方向で対向する2辺のうちの一方側、言い換えると、太陽電池モジュール1の並列方向と直交する面から出力ケーブルを突出させる構造が好ましい。

ところで、本実施形態の太陽電池モジュール1では、出力用リード線16と接点形成部64,77を半田等を介して電気的に接続した後、図11で示されるように、収容空間60にポッティング剤を充填し、蓋部35を装着する。
なお、ポッティング剤は、部材の固定、保護、防湿等を目的として使用されるものであり、シリコーン樹脂等の適宜な樹脂を主成分とするものである。

ここで、第1端子板部31には、上記したように、自身を厚さ方向に貫通する貫通孔70が設けられている。そして、第2端子板部32にもまた、自身を厚さ方向に貫通する貫通孔70が設けられている。このことから、収容空間60にポッティング剤を流し込むとき、貫通孔70を介して第1端子板部31や第2端子板部32の裏面側にポッティング剤が流れ込むこととなる。言い換えると、ポッティング剤が流れ込みにくい部分である部材の裏面側に対し、ポッティング剤を流し込むことが可能となる。このことにより、収容空間60のすみずみまでポッティング剤を行きわたらせ、ポッティング剤を満遍なく充填させることが可能となる。
ここで、収容空間60に注目すると、この収容空間60は、上記したように、左側壁部42、軒側壁部43、右側壁部44、仕切壁部56によって仕切られた空間となっている。つまり、本実施形態の端子ボックス4では、仕切壁部56を設けることで、本体部30の内部空間全体に比べて小型の空間となる収容空間60を形成している。そして、この収容空間60にポッティング剤を充填している。このことにより、本体部30の内部空間全体にポッティング剤を充填する場合に比べ、必要なポッティング剤の量を減少させることが可能な構造となっている。
上記した実施形態では、端子ボックス4の長手方向に延びるリード線導入孔20を設け、2つの出力用リード線16を1つのリード線導入孔20から端子ボックス4の内部に引き込む例を示した。すなわち、開口形状が縦長長方形状であって、溝状に延びる孔から2つの出力用リード線16を引き込む例を示した。
しかしながら、本発明はこれに限るものではない。出力用リード線16を引き込む孔は、複数設けてもよく、端子ボックス4の長手方向に離れた位置に、一方の出力用リード線16を引き込むための第1の導入孔と、他方の出力用リード線16を引き込むための第2の導入孔のそれぞれを設けてもよい。開口形状も方形に限らず、円形等、適宜変更してよい。
しかしながら、本発明はこれに限るものではない。出力用リード線16を引き込む孔は、複数設けてもよく、端子ボックス4の長手方向に離れた位置に、一方の出力用リード線16を引き込むための第1の導入孔と、他方の出力用リード線16を引き込むための第2の導入孔のそれぞれを設けてもよい。開口形状も方形に限らず、円形等、適宜変更してよい。
上記した実施形態では、1つのみの仕切壁部56を設ける例を示したが、本発明はこれに限るものではない。仕切壁部は複数形成しても構わない、例えば、第1端子板部31や第2端子板部32のすぐ外側に、第1端子板部31や第2端子板部32に沿うように仕切壁部を設け、収容空間60よりもさらに小さい小空間を形成しても構わない。この場合、ポッティング剤の使用量をさらに減少させる効果が期待できる。
上記した実施形態では、太陽電池パネル2の裏面側に切込みを設けてスリット部12を形成する例を示したが、これに替わって、太陽電池パネル2の裏面側に貫通孔を形成してもよい。すなわち、太陽電池パネル2の裏面側に形成した貫通孔からリード線11を引き出す構造であっても構わない。このときの開口形状は、平面視した形状が円形となっていてもよく、多角形となっていてもよい。リード線11を無理なく外部に引き出せればよい。しかしながら、透光性基板7と裏面保護材8の間に位置する空間への外部からの異物の混入を防止するという点で、開口はできるだけ小さい方が好ましく、上記したように、切込みを設けてリード線11を引き出すための連通部(開口部)として機能させる構成が好ましい。

Claims (7)
- 太陽電池セルと、当該太陽電池セルから延びる集電配線と、当該集電配線が接続される端子板が内蔵される端子ボックスを備えた太陽電池モジュールであって、
前記集電配線は、前記太陽電池セルの正極に接続された第1集電配線と、前記太陽電池セルの負極に接続された第2集電配線を含むものであり、
前記端子板は、前記第1集電配線と前記第2集電配線のいずれか一方を接続するための第1端子板部と、他方を接続するための第2端子板部からなり、
前記第1端子板部と前記第2端子板部には、前記第1集電配線又は前記第2集電配線を接続させるための接点形成部がそれぞれ設けられ、
前記第1集電配線の少なくとも一端側の部分と、前記第2集電配線の少なくとも一端側の部分とが同方向から前記端子ボックスに向かって延設されると共に、所定の並列方向に間隔を空けて並列しており、
前記第1端子板部と前記第2端子板部にそれぞれ形成された接点形成部は、前記並列方向にずれた位置に配されることを特徴とする太陽電池モジュール。 - 太陽電池セルと、当該太陽電池セルから延びる集電配線と、当該集電配線が接続される端子板を内蔵する端子ボックスを備えた太陽電池モジュールであって、前記集電配線は、前記太陽電池セルの正極に接続された第1集電配線と、前記太陽電池セルの負極に接続された第2集電配線を含むものであり、前記端子板は、前記第1集電配線と前記第2集電配線のいずれか一方を接続するための第1端子板部と、他方を接続するための第2端子板部からなり、前記第1端子板部と前記第2端子板部には、前記第1集電配線又は前記第2集電配線を接続させるための接点形成部がそれぞれ設けられ、前記第1集電配線の少なくとも一端側の部分と、前記第2集電配線の少なくとも一端側の部分とが同方向から前記端子ボックスに向かって延設されており、前記第1集電配線と前記第2集電配線の少なくとも一方の前記延設方向における延長線上に前記接点形成部が位置しており、前記第1集電配線と前記第2集電配線の少なくとも一方は、前記端子ボックスに形成された前記集電配線の導入口となる部分から前記接点形成部までの間で折り返されることなく延設されていることを特徴とする太陽電池モジュール。
- 前記延設における延設方向の延長線上に少なくとも一方の前記接点形成部が位置しており、
前記第1集電配線と前記第2集電配線の少なくとも一方は、前記端子ボックスに形成された前記集電配線の導入口となる部分から前記接点形成部までの間で折り返されることなく延びていることを特徴とする請求項1又は2に記載の太陽電池モジュール。 - 前記第1集電配線と前記第2集電配線の少なくとも他方は、前記集電配線の導入口となる部分から前記接点形成部までの間で折り返されていることを特徴とする請求項3に記載の太陽電池モジュール。
- 外部に電気を取り出すための出力ケーブルを有し、
当該出力ケーブルは、前記端子ボックスから外部に突出するものであって、突出方向が前記延設における延設方向と交わる方向となっていることを特徴とする請求項1乃至4のいずれかに記載の太陽電池モジュール。 - 前記端子ボックスは、箱状の本体部を備え、

前記太陽電池セルは、面状に配列されており、太陽電池モジュールの平面形状は四角形であり、前記端子ボックスは太陽電池モジュールの中央部にあり、
前記太陽電池セルの全部または前記太陽電池セルの一群が前記集電配線によって直列に接続されており、前記第1集電配線と前記第2集電配線の一部は、太陽電池モジュールの同一の辺寄りの部位にあり、その先端側が太陽電池モジュールの中央に向かって折り曲げられて前記端子ボックスに向かって延設されていることを特徴とする請求項1乃至5のいずれかに記載の太陽電池モジュール。
