 高精細化された液晶表示パネルであっても、開口率の低下を抑えた液晶表示パネル、液晶表示装置、液晶表示パネルの製造方法を提供すること。 対向する2つの基板の間に液晶を封入して構成され、一方の基板は、一画素を構成すべき複数の着色部をマトリクス状に配列してあり、隣り合う着色部間に境界線を有する液晶表示パネルにおいて、前記境界線には、画面継ぎをしたことにより線幅が他の境界線よりも太いものが含まれるよう構成する。

Description

液晶表示パネル、液晶表示装置、液晶表示パネルの製造方法
 本発明は、液晶表示パネル、該液晶表示パネルを備える液晶表示装置、及び液晶表示パネルの製造方法に関する。
 近年、表示装置の多くに採用されている液晶表示パネルは、一対の基板が所定の間隔をおいて対向配置され、その間に液晶が充填されるという構成を有する。一方の基板には、液晶に電圧を印加する絵素電極、この絵素電極を駆動する薄膜トランジスタなどのスイッチング素子、ゲートバスラインやソースバスラインなどの各種配線、液晶にプレティルト角を与える配向膜などが積層状に形成される。また。他方の基板には、ブラックマトリクス、所定の色のカラーフィルタ層、対向電極や配向膜などが同様に積層状に形成される。
 ブラックマトリクスやカラーフィルタ層は、フォトリソグラフィ法を用いて形成される。例えば、ブラックマトリクスは、基板の表面に黒色のフォトレジスト材料を塗布する工程と、フォトマスクを通じてこのフォトレジスト材料の所定のパターン領域に光エネルギを照射する露光工程と、フォトレジスト材料の不要な部分(光エネルギが照射されなかった部分)を除去する工程とを経て形成される。
 このようにブラックマトリクスの形成においては、フォトマスクを用いる。形成されるブラックマトリクスの精度は、フォトマスクの精度に依存するため、フォトマスクには高い加工精度が求められている。一方、近年、基板サイズの大型化に伴い、フォトマスクも大型化し、露光機の大型化が必要となり、製造コストの上昇を招いている。
 そのような状況に対して、露光過程において、基板全体を一括して露光するのではなく、基板をいくつかの領域に分けて露光する分割露光方式が採用されている。分割露光方式では、隣接する領域同士のパターンを継ぐ必要がある。そのために、隣接部分で露光を2回行い、パターンを継いでいる。しかし、きれいな長方形で継いでしまうと継ぎムラが見えてしまう。そこで、継ぎ部にある程度の幅を持たせ、モザイクパターンで継ぐ方法が一般的に使われている。モザイクパターンとは、パターンの有無の粗密が変わるパターンで、自らの露光パターンから離れるにつれ、パターンの密度を密から粗に変わっていくように設定されたパターンをいう。しかし、粗密の変化を付けるために、パターンを太くし過ぎると、モザイクパターンの効果が薄れるため、継ぎ部を1絵素の中で分割することが行われている(特許文献1)。なお、絵素とは、1つの画素を構成する単色部分を言う。一般的に赤色、緑色、青色の3つの絵素から1つの画素が構成される。
 また、1回目及び2回目の露光時に、フォトマスクがそれぞれ反対方向に位置ずれしたことにより、形成されるパターンにスリット(隙間)が発生しないように、パターンを太くする必要がある。
 さらに、カラーフィルタの形成においては、ブラックマトリクス形成後に、絵素を着色する場合の位置ずれも考慮が必要である。着色部分とブラックマトリクスとの間に隙間が生じて光が漏れる、いわゆる白抜けという不具合が発生するからである。白抜けを防止する観点からも、ブラックマトリクスを太くする必要がある。

 このように、従来技術においては、継ぎ部のパターンを太くするため、開口率の低下が問題となる。近年、液晶表示パネルは高精細化し、1画素サイズが小さくなっている。すなわち、1つの液晶表示パネルに含まれる画素数は増大し、それに伴いブラックマトリクスが占める面積も増大するので、開口率の低下が問題となる。
 本発明は上述のごとき事情に鑑みてなされたものであり、高精細化された液晶表示パネルであっても、開口率の低下を抑えた液晶表示パネル等を提供することを目的とする。
 本発明に係る液晶表示パネルは、対向する2つの基板の間に液晶を封入して構成され、一方の基板は、一画素を構成すべき複数の着色部をマトリクス状に配列してあり、隣り合う着色部間に境界線を有する液晶表示パネルにおいて、前記境界線には、画面継ぎをしたことにより線幅が他の境界線よりも太いものが含まれることを特徴する。
 本発明にあっては、画面継ぎをした境界線は他の境界線よりも太くなっている。すなわち、画面継ぎをしない部分の境界線は、画面継ぎをした境界線よりも細くしてあるので、高精細化された液晶表示パネルであっても、開口率の低下を抑えることが可能となる。
 本発明に係る液晶表示パネルは、線幅が太い境界線を一定間隔ごとに設けてあることを特徴とする。
 本発明にあっては、線幅が太い境界線を一定間隔ごとに設けてある。すなわち、画面継ぎをしない部分の境界線は、画面継ぎをした境界線よりも細くしてあるので、高精細化された液晶表示パネルであっても、開口率の低下を抑えることが可能となる。
 本発明に係る液晶表示パネルは、前記線幅が太い境界線は、隣り合う画素間に位置することを特徴とする。
 本発明にあっては、線幅が太い境界線は、隣り合う画素間に位置する。すなわち、マスクパターンを画素単位で構成するので、当該マスクパターンは、画素数が異なる複数の液晶表示パネルの製造に利用が可能となる。
 本件発明に係る液晶表示装置は、上記記載の液晶表示パネルを表示部として備えることを特徴とする。
 本発明にあっては、高精細化され、かつ、開口率の低下を抑えた液晶表示パネルを備えた表示装置を実現することが可能となる。
 本発明に係る液晶表示パネルの製造方法は、隣り合う複数の着色部間及び該複数の着色部の周囲の境界線に対応する位置にフォトマスク材料を設けた線状パターンを有し、該線状パターンの線幅は、前記複数の着色部の周囲の位置に対応する部分より、前記複数の着色部内部の位置に対応する部分を細くしてあるフォトマスクを用意し、一の基板に、前記フォトマスクを用いてフォトリソグラフィにおける露光を前記画素がマトリクス状に配列されるように順次的に行って、格子状の境界線を形成し、該境界線により形成された各格子内部に色を付して、それぞれの画素を構成すべき複数の着色部を形成し、前記一の基板と他の基板とを対向させ間に液晶を封入する。
 本発明にあっては、線状パターンの線幅は、複数の着色部の周囲の位置に対応する部分より、複数の着色部内部の位置に対応する部分を細くしてあるフォトマスクを使用して、境界線(ブラックマトリクス)を形成するので、高精細化され、かつ、開口率の低下を抑えた液晶表示パネルを製造することが可能となる。
 本発明に係る液晶表示パネルの製造方法は、隣り合う複数の着色部間及び該複数の着色部の周囲の境界線に対応する位置にフォトマスク材料を設けた線状パターンを有し、該線状パターンの線幅は、前記複数の着色部の周囲の位置に対応する部分より、前記複数の着色部内部の位置に対応する部分を細くしてあり、複数の画素に対応する境界線を同時に形成することが可能なフォトマスクを用意し、一の基板に、前記フォトマスクを用いてフォトリソグラフィにおける露光を前記画素がマトリクス状に配列されるように順次的に行い、格子状の境界線を形成し、該境界線により形成された各格子内部に色を付し、それぞれの画素を構成すべき複数の着色部を形成し、前記一の基板と他の基板とを対向させ間に液晶を封入する。
 本発明にあっては、複数の画素に対応する境界線を同時に形成することが可能なフォトマスクを使用するので、境界線(ブラックマトリクス)を形成するための露光回数を低減することが可能となる。
 本発明にあっては、高精細化された液晶表示パネルにおいて、開口率を確保することが可能となる。

 以下、本発明をその実施の形態を示す図面に基づき具体的に説明する。
 実施の形態1
 図1は液晶表示装置10の主要部を示す断面図である。図1の紙面上方が観者と対面する側である。液晶表示装置10は、観者と対面する側から順に、偏光板11、透明基板12、カラーフィルタ層13、透明電極14、配向膜15、液晶層16、配向膜17、透明電極18、透明基板19、偏光板20、バックライト21が積層されている。
 偏光板11、20は、出入りする光を特定方向に偏向したもののみとする。偏光板11を通過する光と偏光板20を通過する光とは、偏光方向が90度異なるようにしてある。
透明基板12は例えばガラス製の矩形板である。カラーフィルタ層13は、ブラックマトリクス131、カラーフィルタ132を含む。カラーフィルタ層13は、透明基板12に形成される。透明電極14、18及び配向膜15、17は、液晶層16に含まれている液晶の配向を制御する。透明基板19は、石英ガラス、ホウケイ酸ガラス、ソーダガラス等の無機ガラスや、PET(polyethylene terephthalate)、PES(Polyethersulfone),PC(polycarbonate)等のプラスチックにより形成された基板や、これらガラスやプラスチック基板上に、酸化シリコンや酸化アルミニウム、窒化シリコン、酸窒化シリコン等の無機薄膜を表面に成膜したもの等で形成する。バックライト21は例えば、LED(Light Emitting Diode)などの光源211からの光を面状光にして、偏光板20に照射する。液晶表示装置10のバックライト21(光源211を含む)を除いた残りの部分を液晶表示パネルと呼ぶ。
 次に、ブラックマトリクスを形成する工程について説明する。ブラックマトリクスの形成においては、画面継ぎ露光方法を採用している。この画面継ぎ露光方法は、1つの透明基板にブラックマトリクスを形成するのに必要なパターンを2つ以上の分割パターンに分割し、分割パターンをフォトマスクに形成して、これらの分割パターンを透明基板上の隣接領域に転写して該分割パターンの像同士を透明基板上で繋ぎ合せる(画面継ぎ)することで、露光フィールドないしはイメージフィールドの小さな露光装置でも大面積の透明基板を形成可能とする方法である。
 図2はブラックマトリクスを形成する工程の一例を示すフローチャートである。図3はブラックマトリクスを形成する工程の一例を図で表した説明図である。予め洗浄された透明基板12を用意し、一面に黒色感光性樹脂組成物13aを塗布する(ステップS1、図3A)。黒色感光性樹脂組成物13aは、感光性樹脂にカーボンブラック、酸化チタン、酸窒化チタン、四酸化鉄等の金属酸化物や顔料、その他の遮光材を分散したものである。黒色感光性樹脂組成物13aを、フォトマスク30を介して露光する(ステップS2、図3B)。黒色感光性樹脂組成物13aを現像する(ステップS3)。ポストベークして洗浄液を除去する(ステップS4、図3C)。
 液晶表示パネルの製造においては、カラーフィルタ132が形成された透明基板12と、透明基板19とが、対向するように貼り合わされる。透明基板12と透明基板19とが貼り合わされた後に、液晶が注入、封止される。さらに、偏光板11、20がそれぞれ透明基板12、19に貼り付けられて、液晶表示パネルの組み立てが完了する。そして、別途、組み立てられたバックライト21と液晶表示パネルとを組み合わせることにより、液晶表示装置10が完成する。
 続いて、露光工程で用いるフォトマスク30について説明する。フォトマスク30はフォトマスク基板31、遮光膜32を含む。フォトマスク基板31は、例えば、合成石英、ソーダライムガラス、無アルカリガラス等で形成された露光光に対して透明な基板である。遮光膜32は露光過程において、露光光を遮光する。遮光膜32は、例えばクロム(Cr)系の材料により、フォトマスク基板31上に形成される。遮光膜32は、例えば、CrN膜、CrC膜、CrCO膜、CrO膜、CrON膜、又はこれらの積層膜である。
 図4はフォトマスク30のマスクパターンの一例を示す説明図である。実施の形態1では、フォトマスク30として、第1のマスクパターン1を有するものと、第2のマスクパターン2を有するものとの2種類を用いる。第1のマスクパターン1を有するフォトマスク30を1回目の露光に用い、第2のマスクパターン2を有するフォトマスク30を2回目の露光に用いる。第2のマスクパターン2は、第1のマスクパターン1と同様であるので、以下の説明では、第1のマスクパターンと対応する部分に符号を付し、まとめて説明する。
 第1のマスクパターン1(第2のマスクパターン2)は、矩形状をなしており、内部に同一矩形状の窓部1a(2a)が横方向に並んで3つ形成されている。窓部1a(2a)はカラー層が形成される箇所である。第1のマスクパターン1(2)で、絵素3つ分(RGB)、すなわち一画素分のブラックマトリクスを形成可能である。各絵素は縦方向が横方向よりも長くなっている。図4に示すように、カラー層が形成される窓部1a(2a)の境界部分のマスク1c(2c)の幅d2は、左右に隣り合う画素との境界部分のマスク1b(2b)の幅d1よりも細くしてある。内部のマスク1c(2c)は他の画素のブラックマトリクスに継がれることはないからである。隣り合う画素との境界部分のマスク1b(2b)については、隣り合う画素のブラックマトリクスと接続される(継がれる)ため、モザイクパターンを形成するため、太くしてある。左右に隣り合う画素の境界部分のマスク1b(2b)の幅d1は、例えば24μmとした場合、窓部1a(2a)の境界部分のマスク1c(2c)の幅d2は12μmとする。上下に隣り合う画素の境界部分のマスク1d(2d)の幅d3は50~60μmとする。
 図5及び図6はカラーフィルタ層13の一例を示す説明図である。図5はカラーフィルタ層13の平面図であり、図6は図5AのV-V断面線による断面図である。図5に示したカラーフィルタ層13は、図4に示した2つのマスクパターンにより形成される範囲を示している。図5の上側に示す1画素分のブラックマトリクス131は第1のマスクパターン1により形成されたものである。下側に示す1画素分のブラックマトリクス131は第2のマスクパターン2により形成されたものである。左右に隣接するブラックマトリクスに継がれる部分131aの幅は、カラーフィルタ132に挟まれた部分131bよりも太くなっている。なお、カラーフィルタ132に記載のRは赤色(RED)、Gは緑色(GREEN)、Bは青色(BLUE)を示している。
 実施の形態1におけるモザイク継ぎに用いるモザイクパターンについて、説明する。以下において、実施の形態1を適用するのは、UHD(Ultra High Definition)におけるブラックマトリクスである。比較対象となるのは従来技術により形成したFHD(Full High Definition)解像度のブラックマトリクスである。従来技術と同様に、実施の形態1においても、モザイク継ぎに用いるモザイクパターンは複数のドットから構成されている。実施の形態1において、当該モザイクパターンを構成するドットの縦幅は、従来技術に比べて1/2となっている。また、ドットの横幅は、従来技術と比べて3/2となっている。よって、ドットのサイズ(面積)は、従来の3/4となっている。このように、QFHDで複数の絵素をまとめた1画素毎にモザイク継ぎをしても、モザイクのサイズが従来よりも小さくなっているため、従来のFHDと比較して、精細感は、向上している。
 以上のように、実施の形態1においては、1画素分のブラックマトリクスを1回の露光で形成する。そのため、1画素内ではブラックマトリクスのモザイク継ぎがない。したがって、白抜けの原因となる位置ずれが発生しないため、ブラックマトリクスの線幅を細くすることが可能である。それにより、十分な開口率を確保することが可能となる。
 また、モザイクパターンを構成するドットのサイズが小さくなっているため、液晶表示パネルの精細感を向上させることが可能となる。
 変形例
 図7はフォトマスクのマスクパターンの一例を示す説明図である。変形例のマスクパターンは、隣り合う2画素分のブラックマトリクスの露光を行える。第1のマスクパターン1と第2のマスクパターン2とにより、計4画素分のブラックマトリクスの露光が行える。図7に示す第1のマスクパターン1は、窓部1aの数が実施の形態1と異なり、その他の部分は実施の形態1と同様であるので、同一の符号を付し、説明を省略する。また、第2のマスクパターン2は、第1のマスクパターン1と同様であるので、第1のマスクパターンと対応する部分に符号を付している。
 変形例では、1つのマスクパターンで2画素分のブラックマトリクスの露光を行えるため、同時に露光して形成する隣り合う2つの画素間のブラックマトリクスの線幅も補足することが可能となり、十分な開口率を確保することが可能となる。
 変形例では、2画素分のブラックマトリクスを同時に露光するとしたが、それに限らず、3画素分以上のブラックマトリクスを同時に露光可能としても良い。8K4K解像度等、より高精細となった場合に、同時に露光する画素数を増やすことにより、液晶表示パネルの精細感を向上させることが可能となる。
 実施の形態2
 実施の形態2は、各マスクパターンで2画素分、2つのマスクパターンで4画素分のブラックマトリクスの露光が行えるマスクパターンについての形態である。図8及び図9はフォトマスクのマスクパターンの一例を示す説明図である。第1のマスクパターン1、第2のマスクパターン2は同様な構成であり、それぞれ1画素分のマスクパターン2つが市松配置(対角配置)され、角部分で連結された形状となっている。1画素分のマスクパターンは実施の形態1と同様であるので、以下の説明では実施の形態1と異なる部分を主に説明する。実施の形態2では、窓部1c(2c)の境界部分のマスク1c(2c)の幅d12は、左右に隣り合う画素との境界部分のマスク1b(2b)の幅d11より細くなっているのは実施の形態1と同様である。例えば、左右に隣り合う画素との境界部分のマスク1b(2b)の幅d11を18μmとした場合、窓部1a(2a)の境界部分のマスク1c(2c)の幅d12は12μmとする。上下に隣り合う画素の境界部分のマスク1d(2d)の幅d13は50~60μmとする。
 図10及び11はカラーフィルタ層13の一例を示す説明図である。図10はカラーフィルタ層13の平面図であり、図11は図10のX-X断面線による断面図である。図10に示したカラーフィルタ層13は、図8及び図9に示した2つのマスクパターンにより形成される範囲を示している。図10の上側左及び下側右に示す2画素分のブラックマトリクス131は第1のマスクパターン1により形成されたものである。上側右及び下側左に示す2画素分のブラックマトリクス131は第2のマスクパターン2により形成されたものである。左右に隣接するブラックマトリクスを継ぐ部分131aの幅は、カラーフィルタ132に挟まれた部分131bよりも太くなっている。図10に示すように、横方向に隣接する絵素同士の色が同一としてある。
 以上のように、実施の形態2おいては、実施の形態1の奏する効果に加えて、以下の効果を奏する。横方向に隣接する画素の隣り合う絵素の色を同一としたので、絵素の着色工程における位置ずれ対策のために、ブラックマトリクスの幅を太くする必要がない。したがって、横方向に隣接する画素のブラックマトリクスの幅(d11)を、実施の形態1の幅(d1)よりも、更に細くすることが可能となり、開口率を高めることが可能となる。
 実施の形態3
 実施の形態3では、横方向(絵素の短辺に沿う方向)に隣り合う2画素分のブラックマトリクスを形成する。図12及び図13はフォトマスクのマスクパターンの一例を示す説明図である。図12は第1のフォトマスク1のマスクパターンを、図13は第2のフォトマスク2のマスクパターンを示している。図12及び図13に示すマスクパターンは、図8及び図9と同様に、2つのパターンが市松配置となっている。それぞれのパターンは、横方向に隣り合う2画素分のブラックマトリクスを形成可能としてある。第1のフォトマスク1、第2のフォトマスク2のそれぞれは、一回の露光工程で4画素分のブラックマトリクスを露光可能としてある。
 実施の形態3では、横方向に隣り合う2つの画素のブラックマトリクスを同時に形成するので、当該隣り合う画素間のブラックマトリクスを継ぐ必要がない。したがって、図12及び図13に示すように、隣り合う画素間のブラックマトリクスの幅もd12とすることが可能となる。それにより、開口率を向上することが可能となる。
 なお、左右に亘るブラックマトリクスは、ある程度の幅が必要となる。透明基板19に形成されるTFT(Thin Film Transistor)側のバスライン近傍のドメインは、液晶不整列箇所となる。液晶不整列箇所があると黒表示時にも黒にならないため、コンストラストの低下が発生する。当該液晶不整列箇所を遮光するためには、ブラックマトリクスの幅をある程度、確保する必要がある。
 また、上述の実施の形態では、液晶表示パネルの構成として、CF(Color Filter)基板とTFT基板とを貼り合わせる方式を想定しているが、それに限らない。TFT基板側に着色層を形成するCOA(CF on array)構造の液晶表示パネルにも適用することが可能である。
 実施の形態1から3において、ブラックマトリクスを一画素(3つの絵素)単位で形成可能なマスクパターンを採用したが、それに限らない。2つまたは4つ以上の隣り合う絵素を一単位として形成可能なマスクパターンでも良い。その場合、一単位を構成する複数の絵素間のブラックマトリクスの幅を細くすることが可能となる。
 なお、図1、図6、図11において、ブラックマトリクス131の膜厚(紙面の上下方向の寸法)は一律に記載している。正確には、継ぎ部、すなわち、第1のマスクパターン1と第2のマスクパターン2とにより二重露光される部分は、膜厚が少し厚くなっている。
 各実施例で記載されている技術的特徴(構成要件)はお互いに組合せ可能であり、組み合わせすることにより、新しい技術的特徴を形成することができる。
 今回開示された実施の形態はすべての点で例示であって、制限的なものでは無いと考えられるべきである。本発明の範囲は、上記した意味では無く、請求の範囲によって示され、請求の範囲と均等の意味及び範囲内でのすべての変更が含まれることが意図される。

  1.  対向する2つの基板の間に液晶を封入して構成され、
     一方の基板は、
     一画素を構成すべき複数の着色部をマトリクス状に配列してあり、
     隣り合う着色部間に境界線を有する
     液晶表示パネルにおいて、
     前記境界線には、画面継ぎをしたことにより線幅が他の境界線よりも太いものが含まれる
     ことを特徴する液晶表示パネル。
  2.  線幅が太い境界線を一定間隔ごとに設けてある
     ことを特徴とする請求項1に記載の液晶表示パネル。
  3.  前記線幅が太い境界線は、隣り合う画素間に位置する

  5.  隣り合う複数の着色部間及び該複数の着色部の周囲の境界線に対応する位置にフォトマスク材料を設けた線状パターンを有し、該線状パターンの線幅は、前記複数の着色部の周囲の位置に対応する部分より、前記複数の着色部内部の位置に対応する部分を細くしてあるフォトマスクを用意し、
     一の基板に、前記フォトマスクを用いてフォトリソグラフィにおける露光を前記画素がマトリクス状に配列されるように順次的に行って、格子状の境界線を形成し、
     該境界線により形成された各格子内部に色を付して、それぞれの画素を構成すべき複数の着色部を形成し、
     前記一の基板と他の基板とを対向させ間に液晶を封入する液晶表示パネルの製造方法。
  6.  隣り合う複数の着色部間及び該複数の着色部の周囲の境界線に対応する位置にフォトマスク材料を設けた線状パターンを有し、該線状パターンの線幅は、前記複数の着色部の周囲の位置に対応する部分より、前記複数の着色部内部の位置に対応する部分を細くしてあり、複数の画素に対応する境界線を同時に形成することが可能なフォトマスクを用意し、
     一の基板に、前記フォトマスクを用いてフォトリソグラフィにおける露光を前記画素がマトリクス状に配列されるように順次的に行い、格子状の境界線を形成し、
     該境界線により形成された各格子内部に色を付し、それぞれの画素を構成すべき複数の着色部を形成し、
     前記一の基板と他の基板とを対向させ間に液晶を封入する液晶表示パネルの製造方法。
