Abstract
Description
まず、連続鋳造法によって鋳造されたブルームが、1100℃以上まで加熱された後、粗圧延および仕上圧延によって所定のレール形状に熱間圧延される。各圧延工程における圧延方法は、カリバー圧延とユニバーサル圧延を組み合わせて行われる。この際、粗圧延では複数パス、また仕上圧延では複数パスあるいは単数パスのいずれかで圧延が行われる。
さらに、レールに耐摩耗性が要求される場合には、熱間圧延工程に引き続き、熱処理装置によってレールに熱処理が施される(熱処理工程)。この際、熱処理開始温度が高い程、耐摩耗性が向上するため、レールを加熱する再加熱工程が熱処理工程の前に設けられる場合がある。熱処理工程では、レールをクランプ等の拘束装置によって固定し、頭部、足部さらに必要に応じて腹部を、空気、水およびミスト等の冷却媒体を用いて強制冷却する。熱処理工程では、通常、頭部の温度が650℃以下となるまで強制冷却が行われる。
例えば石炭等の天然資源採掘現場等の厳しい環境下で用いられるレールは、高い耐摩耗性と高い靱性が求められる。このため、厳しい環境下で用いられるレールを製造する場合、上記の熱処理工程が必要となる。しかし、上記の工程によって製造されたレールについて、その後、例えば曲げ加工等の加工が施される場合、熱処理が施されるとレールが過度に硬くなり延性が低下するために、加工が困難となる場合が生じる。このため、高硬度かつ延性に優れたレールが求められている。
また、特許文献2には、熱間圧延をする際に、800℃以下の温度域で減面率10%以上の圧延を行うことでレールの延性を向上させる方法が開示されている。
また、特許文献2に記載の方法では、レールの足部については、圧延時の温度調整の条件が明記されていないため、足部の延性が向上しないという問題があった。
そこで、本発明は、上記の課題に着目してなされたものであり、頭部および足部の両方に高い延性を有するレールの製造方法および製造装置を提供することを目的としている。
<製造装置の構成>
まず、図1~図4を参照して、本発明の一実施形態に係るレール9の製造装置1について説明する。本実施形態に係るレールの製造装置1は、加熱炉2と、粗圧延機3Aと、仕上圧延機3Bと、粗冷却装置4と、仕上冷却装置5と、再加熱装置6と、熱処理装置7と、冷却床8とを有する圧延ラインである。
C(炭素)は、パーライト系レールにおいて、セメンタイトを形成し硬さや強度を高め、耐摩耗性を向上させる重要な元素である。しかし、含有量が0.60%未満ではそれらの効果が小さいことから下限を0.60%とすることが好ましく、0.70%以上とすることがより好ましい。一方、Cの過度の含有はセメンタイト量の増加を招くため、硬さや強度の上昇が期待できるが、逆に延性が低下する。また、C含有量の増加はγ+θ域の温度範囲を拡大させ、溶接熱影響部の軟化を助長する。これらの悪影響を考慮して、C含有量の上限は1.05%とすることが好ましく、0.97%以下とすることがより好ましい。
Si(シリコン)は、脱酸剤およびパーライト組織強化のために添加するが、含有量が0.1%未満ではこれらの効果が小さいので、Siの含有量は0.1%以上が好ましく、0.2%以上がより好ましい。一方、Siの過度の含有は脱炭を促進させることや、レール9の表面疵の生成を促進させることから、Si含有量の上限を1.5%とすることが好ましく、1.3%以下とすることがより好ましい。
Mn(マンガン)は、パーライト変態温度を低下させ、パーライトラメラー間隔を緻密にする効果があるため、レール内部まで高硬度を維持するために有効な元素であり、含有量が0.01%未満ではその効果が小さいので、Mn含有量は0.01%以上が好ましく、0.3%以上がより好ましい。一方、Mn含有量が1.5%を超える場合、パーライトの平衡変態温度(TE)を低下させるとともに、組織がマルテンサイト変態し易くなる。このため、Mn含有量の上限を1.5%とすることが好ましく、1.3%以下がより好ましい。
P(リン)は、含有量が0.035%を超えると靱性や延性を低下させる。そのため、P含有量は、0.035%以下に抑制することが好ましく、0.025%以下に制限することがより好ましい。なお、P含有量を極力低減するために特殊な精錬などを行うと溶製時のコスト上昇を招くことから、下限は0.001%とすることが好ましい。
S(硫黄)は、圧延方向に伸展し、延性や靱性を低下させる粗大なMnSを形成する。そのため、S含有量は0.030%以下に抑制することが好ましく、0.015%以下に抑制することがより好ましい。なお、S含有量を極力低減するには溶製処理時間や媒溶剤の増大など溶製時のコスト上昇が著しいため、下限は0.0005%とすることが好ましい。
Cr(クロム)は、平衡変態温度(TE)を上昇させ、パーライトラメラー間隔の微細化に寄与して、硬度や強度を上昇させる。また、Sbとの併用効果で脱炭層の生成抑制に有効である。そのため、Crを含有させる場合、その含有量は0.1%以上とすることが好ましく、0.2%以上とすることがより好ましい。一方、Cr含有量が2.0%を超える場合、溶接欠陥が発生する可能性が増加するとともに、焼き入れ性が増加し、マルテンサイトの生成が促進される。そのため、Cr含有量の上限を2.0%とすることが好ましく、1.5%以下とすることがより好ましい。
なお、SiおよびCrの含有量の総量は、2.0%以下とすることが望ましい。SiおよびCrの含有量の総量が2.0%超となる場合、スケールの密着性が増すためにスケールの剥離が阻害され、脱炭が促進される可能性があるからである。
Sb(アンチモン)は、レール鋼素材を加熱炉で加熱する際に、その加熱中の脱炭を防止するという顕著な効果を有する。特に、Crとともに添加する際、Sbの含有量が0.005%以上で脱炭層を軽減する効果があるので、Sbを含有させる場合、その含有量は0.005%以上が好ましく、0.01%以上であることがより好ましい。一方、Sb含有量が0.5%を超えると、効果が飽和することから、上限を0.5%とすることが好ましく、0.3%以下とすることがより好ましい。
上記の化学組成に加え、さらに、Cu:0.01%以上1.0%以下、Ni:0.01%以上0.5%以下、Mo:0.01%以上0.5%以下、V:0.001%以上0.15%以下およびNb:0.001%以上0.030%以下のうち1種または2種以上の元素を含有してもよい。
Cu(銅)は、固溶強化により一層の高硬度化を図ることができる元素である。また、Cuは脱炭抑制にも効果がある。この効果を期待するためには、Cu含有量が0.01%以上であることが好ましく、0.05%以上であることがより好ましい。一方、Cu含有量が1.0%を超える場合、連続鋳造時や圧延時に脆化による表面割れが生じ易くなる。このため、Cu含有量の上限を1.0%とすることが好ましく、0.6%以下とすることがより好ましい。
Ni(ニッケル)は、靱性や延性を向上させるのに有効な元素である。また、Cuと複合して添加することで、Cu割れを抑制するのにも有効な元素であるため、Cuを添加する場合にはNiを添加することが望ましい。但し、Ni含有量が0.01%未満の場合、これら効果が得られないことから、下限を0.01%とすることが好ましく、0.05%以上とすることがより好ましい。一方、Ni含有量が0.5%を超える場合、焼き入れ性が過度に高まり、マルテンサイトの生成が促進されることから、上限を0.5%とすることが好ましく、0.3%以下とすることがより好ましい。
Mo(モリブデン)は、高強度化に有効な元素であるが、含有量が0.01%未満ではその効果が小さいため、下限を0.01%とすることが好ましく、0.05%以上とすることがより好ましい。一方、Mo含有量が0.5%を超える場合、焼き入れ性が高まりマルテンサイトが生成されるため、靱性や延性が極端に低下する。そのため、Mo含有量の上限は0.5%とすることが好ましく、0.3%以下とすることがより好ましい。
V(バナジウム)は、VCあるいはVNなどを形成してフェライト中へ微細に析出し、フェライトの析出強化を通して高強度化に寄与する元素ある。また、Vは水素のトラップサイトとしても機能し、遅れ破壊を抑制する効果も期待できる。そのためには、V含有量は、0.001%以上であることが好ましく、0.005%以上であることがより好ましい。一方、0.15%を超えてのVの添加は、それらの効果が飽和するのに対して合金コストの上昇が甚だしいため、上限を0.15%とすることが好ましく、0.12%以下とすることがより好ましい。
Nb(ニオブ)は、オーステナイトの未再結晶温度を上昇させ、圧延時のオーステナイト中への加工歪の導入によるパーライトコロニーやブロックサイズの微細化に有効であることから、延性や靱性向上に対して有効な元素である。上記効果を得るためには、Nb含有量は、0.001%以上であることが好ましく、0.003%以上であることがより好ましい。一方、Nb含有量が0.030%を超える場合、レール鋼素材の鋳造時における凝固過程でNb炭窒化物が晶出し、清浄性を低下させるため、上限を0.030%とすることが好ましく、0.025%以下ですることがより好ましい。
粗圧延機3Aは、鋼素材を所定の減面率で熱間圧延するユニバーサル圧延機であり、複数設けられる。図1に示した例では、製造装置1は、n台の粗圧延機3A1~3Anを有する。粗圧延機3A1~3Anのうち、レール9の搬送方向に並んでk台目の粗圧延機3Akと、k+1台目の粗圧延機3Ak+1との間には、粗冷却装置4が設けられる。
頭部冷却ノズル41は、レール9の頭部91に冷却媒体を噴射することで、頭部91を冷却する。足部冷却ノズル42は、レール9の足部93に冷却媒体を噴射することで、足部93を冷却する。頭部冷却ノズル41および足部冷却ノズル42から噴射される冷却媒体は、スプレー水である。頭部冷却ノズル41および足部冷却ノズル42は、頭部91および足部93のy軸正方向側となる上方にそれぞれ設けられ、y軸方向に傾きをもって頭部91および足部93に冷却媒体をそれぞれ噴射する。また、頭部冷却ノズル41および足部冷却ノズル42は、レール9の長手方向となるx-y平面に垂直なz軸方向に並んで複数設けられる。
搬送テーブル45は、x軸方向に延在する搬送ロールであり、z軸方向に並んで複数設けられる。ガイド46a,46bは、板状の部材であり、z軸方向に延在して設けられる。また、ガイド46a,46bは、搬送テーブル45よりも上側となるy軸正方向側、かつ搬送テーブル45の長手方向両端側にそれぞれ配される。さらに、ガイド46a,46bには、頭部温度計43および足部温度計44が配された位置に、開口部461a,461bがそれぞれ設けられる。
上記構成の粗冷却装置4は、レール9の圧延方向に並んだ複数の粗圧延機3Aのうち、k番目の粗圧延機3Akとk+1番目の粗圧延機3Ak+1との間に設けられ、k番目の粗圧延機3Akで圧延されるレール9の頭部91および足部93の表面温度を制御する。
なお、レール9は、粗圧延機3A、粗冷却装置4、仕上冷却装置5および仕上圧延機3Bで圧延または冷却される際、図2に示すような転倒姿勢で搬送・圧延される。
熱処理装置7は、図3に示すように、頭部冷却ヘッダ71a~71cと、足部冷却ヘッダ72と、頭部温度計73と、制御部74とを有する。頭部冷却ヘッダ71a~71cは、頭部91の頭頂面および両側の頭側面にそれぞれ対向して設けられ、頭頂面および両側の頭側面に冷却媒体を噴射することで頭部91を冷却する。足部冷却ヘッダ72は、足部93の足裏面に対向して設けられ、足裏面に冷却媒体を噴射することで足部93を冷却する。頭部冷却ヘッダ71a~71cおよび足部冷却ヘッダ72から噴射される冷却媒体には、空気、水、ミスト等が用いられる。また、頭部冷却ヘッダ71a~71cおよび足部冷却ヘッダ72は、レール9の長手方向に並んで複数設けられる。頭部温度計73は、非接触式の温度計であり、頭部91の表面温度を測定する。頭部温度計73の測温結果は、制御部74に送信される。制御部74は、頭部温度計73の測温結果に応じて、頭部冷却ヘッダ71a~71cおよび足部冷却ヘッダ72から噴射される冷却媒体の噴射条件を制御することで、レール9の冷却速度を制御する。上記構成の熱処理装置7は、レール9を所定の冷却速度で、所定の表面温度となるまで冷却する。なお、熱処理装置7は、不図示のクランプを有する。クランプは、レール9の足部を挟持することで拘束する装置である。
冷却床8は、レール9を自然放冷する設備であり、例えばレール9を支持する台座からなる。
次に、本発明の一実施形態に係るレール9の製造方法について説明する。
まず、連続鋳造法によって鋳造されたレール鋼素材であるブルームが、加熱炉2に搬入され、1100℃以上になるまで加熱される。
次いで、加熱したレール鋼素材は、粗冷却装置4よりも搬送方向上流側の粗圧延機3Aa~3Akで、略レール形状となるように圧延される。なお、以下では、熱間圧延途中のものについてもレール鋼素材という。
レール鋼素材は、1100℃以上に加熱されることで、全体の組織がオーステナイトへと変態する。1000℃以上のオーステナイト組織は、粒界が動きやすく、再結晶をおこして結晶粒が粗大化する。一方、圧延が行われることで、結晶粒にひずみが入り、結晶粒は分断され、微細化する。このとき、圧延する際の温度が1000℃以下である場合、再結晶および結晶粒の粗大化は起こりづらくなる。このため、圧延時のレール鋼素材の温度を1000℃以下とすることで、圧延によって微細化された結晶粒は粗大化しにくくなる。
上記の現象は、レール9の部位によらずにおこるため、頭部91と足部93とに相当する部位で温度調整をした後に圧延を行うことで、靱性および延性の向上を図ることができる。
次いで、粗圧延機3A1~3Anにて粗圧延されたレール鋼素材は、必要に応じて仕上冷却装置5にて冷却された後、仕上圧延機3Bにて圧延され、所望する形状のレール9となる。なお、温度調整以降の粗圧延機3Ak+1~3Anおよび仕上圧延機3Bにおける圧延を温度調整圧延ともいう。温度調整圧延されるレール鋼素材の減面率は、20%以上である。減面率を20%以上とすることで、レール鋼素材の内部にもひずみを入れることができるため、レール9の内部を微細化することができる。一方、減面率が20%未満である場合、レール鋼素材の表面に入るひずみは多いものの、内部へ入るひずみは少なくなる。このため、レール9の内部の微細化が難しくなり、延性の向上量が少なくなる。
その後、加熱されたレール9は、熱処理装置7へと搬送され、熱処理装置7にて、クランプで拘束された状態で、頭部91の表面温度が600℃以下になるまで強制冷却(熱処理)される。この際、制御部74は、頭部温度計73の測温結果からレール9の冷却速度を算出し、平均冷却速度が1℃/秒以上10℃/秒以下となるように、頭部冷却ヘッダ71a~71cから噴射される冷却媒体の噴射条件を制御する。また、制御部74は、足部冷却ヘッダ72から噴射される冷却媒体の噴射条件についても、頭部冷却ヘッダ71a~71cのいずれかと同条件となるように制御する。
次いで、加速冷却されたレール9は、冷却床8へと搬送され、100℃以下程度となるまで自然放冷される。冷却床8での冷却の後、レール9は、曲がり等がある場合、必要に応じて矯正される。以上の工程を経ることで、延性および耐摩耗性に優れたレール9が製造される。
以上、添付図面を参照しながら本発明の好適な実施形態について詳細に説明したが、本発明はかかる例に限定されない。本発明の属する技術の分野における通常の知識を有する者であれば、特許請求の範囲に記載された技術的思想の範疇内において、各種の変更例または修正例に想到し得ることは明らかであり、これらについても、当然に本発明の技術的範囲に属するものと了解される。
さらに、仕上圧延機3Bは、複数設けられてもよい。
また、上記実施形態では、再加熱装置6は、頭部91を加熱するとしたが、本発明はかかる例に限定されない。例えば、再加熱装置6は、レール9全体を加熱する構成であってもよい。なお、レール9は、使用される際に、車輪と接触する箇所が摩耗することになるので、特に頭部91において耐摩耗性が必要となる。したがって、再加熱する際、頭部91のみを再加熱する構成の方が、加熱に掛かるエネルギーを少なくできるため、経済的に優れる。
(1)上記実施形態に係るレール9の製造方法は、加熱されたレール鋼素材を熱間圧延し、熱間圧延されたレール鋼素材を冷却することで温度調整し、温度調整されたレール鋼素材を、20%以上の減面率で温度調整圧延することでレール形状に加工し、レール鋼素材を温度調整する際に、レール形状の頭部および足部に相当するレール鋼素材の部位の表面温度を500℃以上1000℃以下に冷却する。
上記構成によれば、温度調整圧延時に、オーステナイト温度域における再結晶による結晶粒の粗大化を防止しながら、結晶粒を分断・微細化することができる。このため、レール9の頭部91および足部93について、靱性および延性を向上させることができる。
上記構成によれば、レール9の頭部91のパーライトラメラー間隔を微細化することができ、耐摩耗性を向上させることができる。また、熱処理終了後のラメラー組織の球状化を防止することができるため、耐摩耗性が向上する。
上記構成によれば、パーライト組織がオーステナイト組織へ逆変態し、再度ラメラー組織を作り直すことができるため、レール9の硬度および耐摩耗性を向上させることができる。
(4)レール9を再加熱する際に、レール9の頭部91のみを再加熱する。
上記構成によれば、レール9全体を再加熱する場合に比べ、加熱に掛かるエネルギーを少なくすることができる。
上記構成によれば、(1)と同様な効果を得ることができる。
実施例1では、図1で説明したレールの製造装置1を用いて、異なる成分条件および圧延条件でレール9を製造し、製造したレール9の全伸びを測定した。
表1は、実施例1で用いたレール9の化学成分条件を示す。残部は鉄および不可避的不純物である。表2は、実施例1における圧延条件と全伸びの測定結果を示す。
次いで、加熱されたブルームを加熱炉2から抽出し、粗圧延機3Aおよび仕上圧延機3Bにて熱間圧延した。粗圧延機3Aには、ユニバーサル圧延機とカリバー圧延機とを組み合わせた複数の圧延機を用いた。圧延中のレール9は、転倒姿勢で圧延・搬送される。なお、熱間圧延を行う際、粗冷却装置4または仕上冷却装置5のいずれかで頭部91および足部93の表面温度が500℃以上1000℃以下となるまで温度調整を行った。温度調整方法、温度調整圧延開始から熱間圧延終了までの時間および温度調整圧延パス数を表2にそれぞれ示す。なお、温度調整圧延とは、温度調整をしてからの熱間圧延のことを示す。
上記の工程でレール9を製造した後、レール9の長手方向の端部、1/4位置、1/2位置および3/4位置の4箇所から試験片をそれぞれ採取し、各種物性を測定した。図5に示すように、長手方向の各位置で採取された試験片の、頭部91からサンプル9a、足部93からサンプル9bをそれぞれ採取した。サンプル9aは、頭部91上端から距離d2=12.7mm、かつ幅方向中央から距離d1=24.6mmの位置から採取されたJIS4号試験片である。サンプル9bは、足部93下端から距離d3=12.7mm、かつ幅方向中央の位置から採取されたJIS4号試験片である。
また、表2に示すように、比較例として、温度調整圧延時の表面温度および減面率が上記実施形態の範囲外である比較例1-1~1-5についても実施例1-1~1-28と同様の条件でレール9を製造し、全伸びを評価した。なお、表2に示す全伸びの値は、4箇所から採取した試験片からそれぞれ採取された各1サンプルの合計4サンプルの平均値を示す。
実施例2では、化学成分、温度調整圧延時および熱処理時の条件を変えることで、熱処理条件による全伸び、硬度および表面組織への影響を確認した。表3は、実施例2における、化学成分、温度調整圧延時の表面温度、熱処理(強制冷却)の条件、全伸びの測定結果、硬度の測定結果および頭部表面組織の観察結果をそれぞれ示す。
実施例2-2,2-3では、他の条件に比べて温度調整圧延時の頭部91の表面温度が低かったため、熱処理開始時の表面温度も低くなり、頭部91の全伸びが15%以上と他の条件よりも高くなった。しかし、実施例2-2,2-3では、頭部91の硬度が380HB以下と実施例2-1よりも低くなった。
熱処理を行わなかった実施例2-13では、頭部91および足部93の全伸びは12%以上となったが、頭部91の表面および内部の硬度は全条件の中で最も低くなった。さらに、実施例2-13では、パーライト組織の一部が球状化した。
実施例3では、再加熱処理による硬度および表面組織への影響を確認するため、硬度が低かった実施例2-3の条件について、熱処理前に再加熱を行った。実施例3は、温度調整圧延時の頭部91の表面温度、および再加熱を行ったことを除き、それ以外の製造条件については、実施例2-3と同じとした。表4は、実施例3における、化学成分、温度調整圧延時の表面温度、再加熱および熱処理時の条件、全伸びの測定結果、硬度の測定結果および頭部表面組織の観察結果をそれぞれ示す。なお、表4に示す全伸びおよび硬度の値は、4箇所から採取した試験片からそれぞれ採取された各1サンプルの合計4サンプルの平均値を示す。
実施例3では、温度調整圧延時の頭部91の表面温度、再加熱条件が異なる実施例3-1~3-9の9種類の条件でレール9を製造し、全伸びおよび硬度を測定し、さらに表面組織を観察した。全伸びおよび硬度のサンプル採取方法、および表面組織観察のためのサンプル採取方法は実施例2と同様である。なお、実施例3-1は、再加熱を実施しなかった条件であり、実施例2-3と同じ製造条件である。
再加熱を行わなかった実施例3-1は、温度調整圧延の開始時の表面温度が低かったため、熱処理開始時の頭部91の表面温度が630℃と低くなり、頭部91の表面および内部の硬度が低かった。
レール9全体を再加熱した実施例3-3~3-5、および頭部91のみを再加熱した実施例3-7~3-9では、再加熱後の温度が低かった実施例3-2,3-6に比べ、頭部91の表面で20HB以上、内部で5HB以上硬度が向上することを確認した。また、レール9全体を再加熱した場合と、頭部91のみを再加熱した場合とでは、頭部91の硬度向上効果に差がないことを確認した。さらに、実施例3-4,3-5,3-8,3-9を比較すると、頭部91の硬度に差がなかったことから、再加熱後の表面温度が900℃以上となると再加熱による硬度向上効果に差がないことを確認した。
以上の結果から、本発明に係るレールの製造方法および製造装置によれば、頭部91および足部93の両方に高い延性を有するレール9を製造できることを確認できた。

Claims (5)
- 加熱されたレール鋼素材を熱間圧延し、
熱間圧延された前記レール鋼素材を冷却することで温度調整し、
温度調整された前記レール鋼素材を、20%以上の減面率で温度調整圧延することでレール形状に加工し、
前記レール鋼素材を温度調整する際に、前記レール形状の頭部および足部に相当する前記レール鋼素材の部位の表面温度を500℃以上1000℃以下に冷却することを特徴とするレールの製造方法。 - 前記温度調整圧延をした後、1℃/秒以上10℃/秒以下の平均冷却速度で、前記レールの頭部の表面温度が600℃以下となるまで前記レールを熱処理することを特徴とする請求項1に記載のレールの製造方法。
- 前記レールを熱処理する前に、前記レールの頭部の表面温度が730℃以下の場合に、前記レールを730℃以上へ再加熱することを特徴とする請求項2に記載のレールの製造方法。
- 前記レールを再加熱する際に、前記レールの頭部のみを再加熱することを特徴とする請求項3に記載のレールの製造方法。
- レール鋼素材を圧延する少なくとも一台の第1圧延機と、
前記第1圧延機にて圧延された前記レール鋼素材を冷却することで温度調整する冷却装置と、
温度調整された前記レール鋼素材を、20%以上の減面率で温度調整圧延することでレール形状に加工する少なくとも一台の第2圧延機と、
を有し、
前記冷却装置は、前記レール形状の頭部および足部に相当する前記レール鋼素材の部位の表面温度を500℃以上1000℃以下に冷却することを特徴とするレールの製造装置。
