Abstract
Es wird ein Füllstandssensor (1) zum Detektieren eines Füllstandes in einem Behälter, beispielsweise einem Tank, eines Kraftfahrzeugs beschrieben. Der Füllstandssensor (1) weist eine Grundplatte (3), eine Kontaktfederanordnung (5) sowie ein Abstandhalterelement (7) auf. Kontaktzungen (15) der Kontaktfederanordnung (5) können mithilfe eines Magneten hin zu einer an der Grundplatte (3) vorgesehenen ersten elektrisch leitfähigen Kontaktfläche (9) gebogen werden und mit dieser einen elektrische Kontakt schließen. Das Abstandhalterelement (7) kann die Kontaktfederanordnung (5) geeignet positionieren und eine elektrische Verbindung zwischen der Kontaktfederanordnung (5) und einer zweiten elektrisch leitfähigen Kontaktfläche (11) an der Grundplatte (3) bewirken. Der Füllstandssensor (1) ist dadurch gekennzeichnet, dass das Abstandhalterelement (7) mit einem metallischen, insbesondere einem ferromagnetischen Material, vorzugsweise einem weichmagnetischen Material und insbesondere vorzugsweise aus Baustahl ausgebildet ist. Aufgrund der Eigenschaft der Magnetisierbarkeit eines solchen Abstandhalterelements (7) kann dieses, gegebenenfalls in Einheit mit der Kontaktfederanordnung (5), vorteilhaft mithilfe eines magnetischen Werkzeugs gehandhabt werden.

Füllstandssensor für Kraftfahrzeugtank mit metallischem Abstandhalterelement
Gebiet der Erfindung
Die vorliegende Erfindung betrifft einen Füllstandssensor zum Detektieren eines Füllstandes in einem Behälter eines Fahrzeugs. Insbesondere betrifft die
Erfindung einen Füllstandssensor mit einem magnetisch passiven
Positionssensor.
Stand der Technik
Füllstandssensoren werden z.B. dazu eingesetzt, eine Kraftstoffmenge in einem Behälter wie beispielsweise einem Kraftstofftank eines Kraftfahrzeugs zu messen. Dazu kann beispielsweise mit einem Schwimmer, der auf dem Kraftstoff aufschwimmt, ein Mechanismus verbunden sein, mithilfe dessen eine aktuelle Position des Schwimmers in dem Kraftstofftank gemessen werden kann. Aus dieser Position kann dann auf den Füllstand in dem Tank rückgeschlossen werden.
In der EP 0 844 459 A1 wird ein als Füllstandssensor einsetzbarer magnetisch passiver Positionssensor beschrieben, mittels dessen beispielsweise die Position des Schwimmers bestimmt werden kann. Auf einem Substrat in Form einer Grundplatte ist dabei ein Widerstandsnetzwerk mit elektrisch leitfähigen
Kontaktflächen aufgebracht. Gegenüber diesem Substrat und über ein
Abstandhalterelement beabstandet zu diesem Substrat ist eine Kontaktstruktur in Form einer Kontaktfederanordnung angeordnet, die unter Einwirkung einer Magneteinrichtung derart ausgelenkt werden kann, dass zwischen Zungen der Kontaktfederanordnung und Kontaktflächen des Widerstandsnetzwerks ein
mechanischer und damit auch ein elektrischer Kontakt etabliert werden kann. Die Magneteinrichtung kann hierbei mit dem Schwimmer gekoppelt sein, sodass der Positionssensor letztendlich ein elektrisches Signal ermitteln kann, welches eine Information über die Position des Schwimmers und damit den Füllstand angibt.
Offenbarung der Erfindung
Ausführungsformen der vorliegenden Erfindung können einen Füllstandssensor bieten, welcher sich einfach und/oder kostengünstig herstellen lässt. Ferner können Ausführungsformen des beschriebenen Füllstandssensors mechanisch und elektrisch zuverlässig und langlebig sein.
Gemäß einem ersten Aspekt der Erfindung wird ein Füllstandssensor zum Detektieren eines Füllstandes in einem Behälter eines Fahrzeugs vorgeschlagen, wobei der Füllstandssensor eine Grundplatte, eine Kontaktfederanordnung und ein Abstandhalterelement aufweist. Die Grundplatte weist eine erste elektrisch leitfähige Kontaktfläche und eine zweite elektrisch leitfähige Kontaktfläche auf. Die Kontaktfederanordnung weist eine dritte elektrisch leitfähige Kontaktfläche und eine Vielzahl von federnden Kontaktzungen, die mit der dritten Kontaktfläche elektrisch verbunden sind, auf. Das Abstandhalterelement ist zwischen die Grundplatte und die Kontaktfederanordnung zwischengelagert und verbindet die dritte Kontaktfläche an der Kontaktfederanordnung und die zweite Kontaktfläche an der Grundplatte elektrisch miteinander. Der Füllstandssensor ist dadurch gekennzeichnet, dass das Abstandhalterelement mit einem metallischen
Material ausgebildet ist. Besonders vorteilhaft kann es sein, das
Abstandhalterelement mit einem ferromagnetischen Material auszubilden.
Ideen zu Ausführungsformen der vorliegenden Erfindung können unter anderem als auf den nachfolgend beschriebenen Gedanken und Erkenntnissen beruhend angesehen werden:
Bei herkömmlichen Füllstandssensoren auf Basis eines magnetisch passiven Positionssensors, wie sie einleitend beispielhaft mit Bezug auf die
EP 0 844 459 A1 beschrieben wurden und die den genannten Aufbau mit einer Grundplatte, einer Kontaktfederanordnung und einem zwischen diesen angeordneten Abstandhalterelement aufweisen, kam dem Abstandhalterelement
bisher hauptsächlich die Funktion zu, eine korrekte Beabstandung zwischen der Grundplatte einerseits und der Kontaktfederanordnung andererseits zu gewährleisten und dabei einen Abstand zwischen diesen beiden Komponenten sicher vorgeben, so dass eine Betätigung der an der Kontaktfederanordnung vorgesehenen federnden Kontaktzungen reproduzierbar genau bewirkt werden konnte.
Die Grundplatte bildete dabei ein Substrat, auf dem einerseits elektrisch leitfähige Kontaktflächen angeordnet waren, die beispielsweise von außen her von einer Ausleseelektronik kontaktiert werden konnten. Andererseits war die
Grundplatte auch ein Trägersubstrat für die beabstandet zu dieser anzuordnende Kontaktfederanordnung. Die Kontaktfederanordnung war dabei derart ausgebildet und beabstandet zu der Grundplatte angeordnet, dass einzelne der Vielzahl von federnden Kontaktzungen beispielsweise von einem Magneten angezogen hin zu einer der elektrisch leitfähigen Kontaktflächen an der
Grundplatte gebogen werden konnten und mit dieser einen elektrischen Kontakt schließen konnten. Ein sich zwischen der elektrisch leitfähigen Kontaktfläche der Grundplatte und der Kontaktfederanordnung einstellender elektrischer
Widerstand war dabei abhängig von der Position der durch den Magneten gebogenen federnden Kontaktzunge, so dass indirekt auf die Position des
Magneten und, da dieser mit dem Schwimmer in dem Fahrzeugtank verbunden war, auf den Füllstand rückgeschlossen werden konnte.
In einer solchen herkömmlichen Ausgestaltung eines Füllstandssensors, bei dem das Abstandhalterelement lediglich die oben beschriebene Funktion erfüllen musste, konnte das Abstandhalterelement aus jedem beliebigen mechanisch stabilen Material ausgebildet sein. Insbesondere waren herkömmliche
Abstandhalterelemente meist aus Kunststoff gefertigt. Es wurde nun erkannt, dass durch geschickte Wahl eines Materials für das
Abstandhalterelement Vorteile erreicht werden können, die mit herkömmlichen Abstandhalterelementen nicht erreichbar erscheinen. Insbesondere wurde erkannt, dass dadurch, dass das Abstandhalterelement mit einem metallischen Material ausgebildet wird, wie nachfolgend beschrieben, mehrere Vorteile erreicht werden können. Insbesondere kann es vorteilhaft sein, das
Abstandhalterelement aus einem ferromagnetischen Material auszubilden.
Das metallische Material kann sowohl für eine gewünschte elektrische
Leitfähigkeit zwischen dem Trägersubstrat und der Kontaktfederanordnung als auch für eine ausreichende mechanische Stabilität des Abstandhalterelements sorgen. Das Abstandhalterelement kann hierfür beispielsweise aus
Kupferlegierungen, Aluminium, Silber oder ähnlichen Materialien bestehen.
Wenn das Abstandhalterelement aus einem ferromagnetischen Material ausgebildet ist, kann das ferromagnetische Material des Abstandhalterelements unter Einwirkung eines externen Magnetfeldes magnetisiert werden. Dies kann vorteilhaft dahingehend genutzt werden, dass das Abstandhalterelement mit einer ausreichenden Menge geeigneten ferromagnetischen Materials vorgesehen wird oder sogar vollständig aus ferromagnetischem Material besteht, so dass das Abstandhalterelement durch Anhaften an einem magnetischen Werkzeug bewegt werden kann.
Das typischerweise dünne, beispielsweise nur wenige hundert Mikrometer dicke Abstandhalterelement kann somit schonend mithilfe eines magnetischen
Werkzeugs gehandhabt werden. Dies kann beispielsweise bei einem
Zusammenbau des Füllstandssensors vorteilhaft sein, um das empfindliche
Abstandhalterelement an der Grundplatte anordnen zu können, ohne dieses zu beschädigen.
In diesem Zusammenhang kann es besonders vorteilhaft sein, bei einer Montage des Füllstandssensors bereits vorab die Kontaktfederanordnung und das
Abstandhalterelement mechanisch fest miteinander zu einer Einheit zu verbinden. Die in der Regel metallische und mit feinen Kontaktzungen versehene Kontaktfederanordnung ist mechanisch im Allgemeinen sehr empfindlich und muss daher beim Zusammenbau des Füllstandssensors besonders vorsichtig gehandhabt werden. Indem die Kontaktfederanordnung und das
Abstandhalterelement bereits vorab zu einer Einheit verbunden werden und dann beim Zusammenbau des Füllstandssensors genutzt wird, dass das
Abstandhalterelement aus einem ferromagnetischen Material besteht und daher mithilfe eines magnetischen Werkzeuges bewegt werden kann, kann die gesamte Einheit aus Abstandhalterelement und Kontaktfederanordnung einfach und schonend gehandhabt werden.
Beispielsweise kann es hierbei vorteilhaft sein, das ferromagnetische Material des Abstandhalterelements derart zu wählen, dass das Abstandhalterelement durch eine Schweißverbindung, zum Beispiel eine Widerstandsverschweißung oder Laserverschweißung, mit der Kontaktfederanordnung zu einer Einheit verbunden werden kann. Ein Schweißen der Kontaktfederanordnung mit dem Abstandhalterelement kann einfach durchgeführt werden und eine stabile, genaue Verbindung zwischen diesen beiden Komponenten gewährleisten.
Es kann insbesondere vorteilhaft sein, das ferromagnetische Material als weichmagnetisches Material auszuwählen. Weichmagnetische Materialien lassen sich in einem Magnetfeld leicht magnetisieren. Beim Zusammenbauen des Füllstandssensors kann es somit genügen, ein relativ schwach magnetisiertes Werkzeug zum Handhaben des Abstandhalterelements beziehungsweise der Einheit aus Abstandhalterelement und Kontaktfederanordnung zu verwenden, wobei dieses magnetische Werkzeug das Abstandhalterelement aus
weichmagnetischem ferromagnetischem Material zuverlässig anziehen und anhaftend halten kann. Außerdem sind weichmagnetische Materialien im
Allgemeinen kostengünstiger als hartmagnetische Materialien.
Ein Beispiel für ein für das Abstandhalterelement geeignetes ferromagnetisches Material ist Baustahl. Baustahl hat sich als besonders geeignetes Material für das Abstandhalterelement herausgestellt, da es einerseits gute ferromagnetische Eigenschaften aufweist und andererseits eine ausreichende mechanische Stabilität und elektrische Leitfähigkeit besitzt.
Alternativ kann das Abstandhalterelement auch mit anderen ferromagnetischen Materialien wie zum Beispiel Stahl, Nickel, Kobalt ausgebildet sein. Gemäß einer vorteilhaften Ausgestaltung kann das Abstandhalterelement mit einer elektrisch leitfähigen Korrosionsschutzschicht beschichtet sein. Eine solche Korrosionsschutzschicht kann das Abstandhalterelement vor Korrosion schützen und ergänzend die gewünschte elektrische Verbindung zwischen der dritten Kontaktfläche an der Kontaktfederanordnung und der zweiten Kontaktfläche an der Grundplatte unterstützen. Die Korrosionsschutzschicht kann beispielsweise durch galvanisches Beschichten, Aufdampfen, etc. abgeschieden werden. Die
Korrosionsschicht kann aus geeigneten Materialien wie zum Beispiel Zinn oder Nickel ausgebildet sein und eine Dicke im Bereich von 0,1 μηι bis 10 μηι aufweisen.
Es wird darauf hingewiesen, dass mögliche Merkmale und Vorteile des
Füllstandssensors hierin mit Bezug auf unterschiedliche Ausführungsformen beschrieben sind. Ein Fachmann erkennt, dass die Merkmale in geeigneter Weise kombiniert oder ausgetauscht werden können, um zu weiteren
Ausführungsformen der Erfindung zu gelangen.
Kurze Beschreibung der Zeichnungen
Nachfolgend werden Ausführungsformen der Erfindung unter Bezugnahme auf die beigefügten Zeichnungen beschrieben, wobei weder die Zeichnungen noch die Beschreibung als die Erfindung einschränkend auszulegen sind.
Figur 1 zeigt eine perspektivische Ansicht auf Komponenten eines
Füllstandssensors gemäß einer Ausführungsform der vorliegenden Erfindung.
Figur 2 zeigt eine Querschnittsansicht durch einen Füllstandssensor gemäß einer Ausführungsform der vorliegenden Erfindung.
Figur 3 zeigt eine Einheit aus Kontaktfederanordnung und Abstandhalterelement für einen Füllstandssensor gemäß einer Ausführungsform der vorliegenden Erfindung.
Die Figuren sind lediglich schematisch und nicht maßstabsgetreu. Gleiche Bezugszeichen bezeichnen in den Figuren gleiche oder gleichwirkende
Merkmale.
Ausführungsformen der Erfindung
Figur 1 zeigt Komponenten eines Füllstandssensors 1 , wie er zum Detektieren eines Füllstandes beispielsweise in einem als Kraftstofftank dienenden Behälter eines Kraftfahrzeugs eingesetzt werden kann.
An einer als Substrat dienenden Grundplatte 3 ist an einer nach oben gerichteten Oberfläche eine erste elektrisch leitfähige Kontaktfläche 9 ausgebildet. Im dargestellten Beispiel erstreckt sich diese erste Kontaktfläche 9 im Wesentlichen halbkreisförmig und bildet einen Teil eines Widerstandsnetzwerks. Die erste elektrisch leitfähige Kontaktfläche 9 kann beispielsweise aus einer Metallschicht gebildet sein, deren spezifischer elektrischer Widerstand genau bekannt ist. Die erste elektrisch leitfähige Kontaktfläche 9 ist elektrisch mit einem Anschluss 10 verbunden, der beispielsweise von einer Klemme 21 kontaktiert werden kann, um den Füllstandssensor 1 beispielsweise mit einer Mess- oder Ausleseelektronik verbinden zu können.
An der Grundplatte 3 ist ebenfalls an der nach oben gerichteten Oberfläche eine zweite elektrisch leitfähige Kontaktfläche 1 1 ausgebildet, welche ebenfalls aus einer Metallschicht bestehen kann und mit einem zweiten Anschluss 12 verbunden ist, der wiederum durch eine Klemme 23 kontaktiert werden kann, um eine elektrische Verbindung zu einer Mess- oder Ausleseelektronik herstellen zu können.
Oberhalb der Grundplatte 3 und beabstandet zu deren nach oben gerichteter Oberfläche ist eine Kontaktfederanordnung 5 vorgesehen. Die
Kontaktfederanordnung 5 weist im dargestellten Beispiel ein
kreissegmentförmiges, nur wenige hundert Mikrometer dickes Metallblech 16 auf, von dem eine Vielzahl elastisch federnder Kontaktzungen 15 radial abragen. Die Kontaktfederanordnung 5 ist dabei derart ausgestaltet und angeordnet, dass eine Unterseite des Metallblechs 16, die eine dritte Kontaktfläche 13 (siehe Figuren 2 und 3) bildet, oberhalb der zweiten Kontaktfläche 1 1 der Grundplatte 3 angeordnet ist. Die Kontaktzungen 15 reichen bis in Bereiche oberhalb der an der Grundplatte 3 vorgesehenen ersten elektrisch leitfähigen Kontaktfläche 9, sind von dieser aber beabstandet angeordnet, solange keine gezielte Einwirkung von außen wirkt.
Wenn ein mit einem Schwimmer in dem Kraftstofftank mechanisch verbundenes Magnetelement entlang der Rückseite der Grundplatte 3 parallel zu der ersten elektrisch leitfähigen Kontaktfläche 9 bewegt wird, werden die darüber angrenzend angeordneten federnden Kontaktzungen 15 magnetisch angezogen und hin zu der Grundplatte 3 gebogen, wo sie einen elektrischen Kontakt mit der
ersten elektrisch leitfähigen Kontaktfläche 9 schließen. Der gesamte elektrische Widerstand zwischen den beiden nach außen kontaktierten Anschlüssen 10 und 12 hängt dabei von der Länge des Strompfades und damit von der Position, an der die Kontaktzungen 15 die erste elektrische Kontaktfläche 9 kontaktieren, ab.
Wie in Figur 2 dargestellt, wird die Kontaktfederanordnung 5 durch ein
Abstandhalterelement 7 beabstandet zu der Grundplatte 3 gehalten. Das
Abstandhalterelement 7 liegt dabei an seiner unteren Seite an der zweiten elektrisch leitfähigen Kontaktfläche 1 1 der Grundplatte 3 und an seiner oberen Seite an der dritten elektrisch leitfähigen Kontaktfläche 13 der
Kontaktfederanordnung 5 an. Letzteres ist auch in der perspektivischen Ansicht aus Figur 3 gut zu erkennen.
Das Abstandhalterelement 7 besteht aus einem ferromagnetischen Material wie zum Beispiel Baustahl. Es kann vorteilhaft sein, dieses Abstandhalterelement 7 bereits vor einer Endmontage des Füllstandssensors 1 mechanisch fest mit der Kontaktfederanordnung 5 zu einer Einheit zu verbinden. Beispielsweise können diese beiden Komponenten 5, 7 durch Widerstandsschweißen fest miteinander verbunden werden. Eine solche Einheit aus Kontaktfederanordnung 5 und Abstandhalterelement 7 aus ferromagnetischem Material kann dann bei der
Montage vorteilhalft mithilfe eines magnetischen Werkzeugs gehandhabt werden.
Bei der in Figur 2 dargestellten Ausführungsform des Füllstandssensors 1 bildet die Grundplatte 3 zusammen mit einem Deckelelement 17 und einem
Dichtmaterial oder einem Dichtelement 19 ein Gehäuse, in dessen Innenraum die Kontaktfederanordnung 5 und das Abstandhalterelement 7 aufgenommen sind. Zur weiteren Stabilisierung der Kontaktfederanordnung 5 sind
Stützelemente 25 vorgesehen, die die Kontaktfederanordnung 5 nach oben hin zu dem Deckelelement 17 abstützen. Alternativ könnte die
Kontaktfederanordnung stabilisiert werden, indem beispielsweise das
Abstandhalterlement an das Trägersubstrat gelötet wird.
Claims
Ansprüche
Füllstandssensor (1 ) zum Detektieren eines Füllstandes in einem Behälter eines Fahrzeugs, aufweisend:
eine Grundplatte (3) mit einer ersten elektrisch leitfähigen Kontaktfläche (9) und einer zweiten elektrisch leitfähigen Kontaktfläche (1 1 );
eine Kontaktfederanordnung (5) mit einer dritten elektrisch leitfähigen Kontaktfläche (13) und mit einer Vielzahl von federnden Kontaktzungen (15), die mit der dritten Kontaktfläche (13) elektrisch verbunden sind;
ein Abstandhalterelement (7), welches zwischen die Grundplatte (3) und die Kontaktfederanordnung (5) zwischengelagert ist und die dritte
Kontaktfläche (13) an der Kontaktfederanordnung (5) und die zweite
Kontaktfläche (1 1 ) an der Grundplatte (3) elektrisch miteinander verbindet, dadurch gekennzeichnet, dass das Abstandhalterelement (7) mit einem metallischen Material ausgebildet ist.
Füllstandssensor (10) gemäß Anspruch 1 , wobei das metallische Material ferromagnetisch ist.
Füllstandssensor (10) gemäß Anspruch 2, wobei das ferromagnetische Material weichmagnetisch ist.
Füllstandssensor (10) gemäß einem der vorhergehenden Ansprüche, wobei das metallische Material Baustahl ist.
Füllstandssensor (10) gemäß einem der vorhergehenden Ansprüche, wobei die Kontaktfederanordnung (5) und das Abstandhalterelement (7) mechanisch und elektrisch fest miteinander zu einer Einheit verbunden sind.
Füllstandssensor (10) gemäß einem der vorhergehenden Ansprüche, wobei die Kontaktfederanordnung (5) und das Abstandhalterelement (7) durch eine Schweißverbindung oder eine Lötverbindung miteinander zu einer Einheit verbunden sind.
7. Füllstandssensor (10) gemäß einem der vorhergehenden Ansprüche, wobei ausreichend und geeignetes ferromagnetisches Material in dem
Abstandhalterelement (7) vorgesehen ist, sodass das Abstandhalterelement (7) durch Anhaften an einem magnetischen Werkzeug bewegt werden kann.
8. Füllstandssensor (10) gemäß einem der vorhergehenden Ansprüche, wobei ausreichend und geeignetes ferromagnetisches Material in dem
Abstandhalterelement (7) vorgesehen ist, sodass eine Einheit aus
Abstandhalterelement (7) und Kontaktfederelement (5) durch Anhaften an einem magnetischen Werkzeug bewegt werden kann.
9. Füllstandssensor (10) gemäß einem der vorhergehenden Ansprüche, wobei das Abstandhalterelement (7) mit einer elektrisch leitfähigen
Korrosionsschutzschicht beschichtet ist.
