Description

肉盛溶接装置、エロージョンシールドの形成方法及び動翼製造方法
 本発明は、肉盛溶接装置、エロージョンシールドの形成方法及び動翼製造方法に関する。
 一般的なタービン(例えば、蒸気タービン)は、ケーシングに回転軸であるロータが回転自在に支持され、このロータの外周部に動翼が設置されると共に、ケーシングの内壁に静翼が設置され、蒸気通路にこの動翼と静翼が交互に複数配設されている。そして、蒸気が蒸気通路を流れる過程で、動翼及びロータが回転駆動する。
 動翼は、ロータのロータディスクに固定される翼根部と、翼根部に一体に形成されるプラットホームと、基端部がこのプラットホームに接合されて先端部側に延出する翼部と、を有している。そして、動翼は、基端部がロータディスクの外周部にその周方向に沿って複数並設するように固定されている。
 例えば、蒸気タービンの動翼は、蒸気が流れる経路内で回転する。このとき、低圧蒸気タービンの最終段付近の蒸気は、微小水滴を多量に含有している。このため、動翼は、水滴の高速衝突により、翼先端前縁部がエロージョンにより減肉してしまう。
 このような、エロージョンに対する対策としては、例えば、特許文献1、特許文献2に記載されているように動翼の先端前縁部にエロージョンシールドを形成する方法がある。特許文献1では、プラズマトランスファアーク溶接により肉盛溶接してエロージョンシールドを形成している。また、特許文献2には、硬質材料の粉末を高密度エネルギー照射(レーザや電子ビーム)で溶融させ肉盛溶接して硬質層を形成し、部材の一部を局部的に硬質層に置き換えて浸食防止部(エロージョンシールド)を設けることが記載されている。
特開平10-280907号公報 特開2012-86241号公報
 特許文献1に記載されたようにアーク溶接でエロージョンシールドを形成すると、欠陥が生じる場合や、硬さが十分ではない場合がある。また、特許文献2に記載されているようにレーザ溶接による肉盛加工で、エロージョンシールドを作成することで、エロージョンシールド性能を高くすることができる。しかしながら、特許文献2に記載の加工では、エロージョンシールドが翼本体から外れたり、欠損したりする場合がある。
 本発明は、上述した課題を解決するものであり、エロージョンに対する耐性が高いエロージョンシールドを形成する肉盛溶接装置、エロージョンシールドの形成方法及び動翼製造方法を提供することを目的とする。
 上記の課題を解決するための本発明は、動翼の基体にエロージョンシールドとなる溶着金属を肉盛溶接する肉盛溶接装置であって、肉盛溶接に用いる溶着金属を噴射するパウダ供給ヘッドと、レーザを照射するレーザヘッドと、測定用のライン光を照射するライン生成器と、前記測定用のライン光を撮影する撮影装置と、前記パウダ供給ヘッド及び前記レーザヘッドと、前記基体とを相対移動させる移動機構と、前記撮影装置で撮影したライン光の前記基体への投影像が、前記撮影装置の所定位置と重なるように前記移動機構で相対位置を移動させ、投影像が前記撮影装置の所定位置と重なる位置を倣い位置に設定し、前記倣い位置に基づいて前記移動機構を制御し、前記パウダ供給ヘッド及び前記レーザヘッドと、前記基体とを相対移動させる制御装置と、を有することを特徴とする。
 ここで、前記制御装置は、前記パウダ供給ヘッド及び前記レーザヘッドの位置と、前記撮影装置の位置との相対位置の差に基づいて、前記倣い位置を調整することが好ましい。
 また、前記制御装置は、前記基体の先端の長手方向に沿って、前記移動機構を複数パス移動させ、1回のパスにおける前記倣い位置を、前記パスの起点側を密に、前記パスの終点側を疎にすることが好ましい。
 また、前記制御装置は、前記撮影装置の所定位置がラインであり、前記投影像と前記所定位置のラインとが重なる位置を前記倣い位置とすることが好ましい。

 また、前記肉盛工程は、前記基体の前記先端の長手方向に沿って、前記移動機構を複数パス移動させ、前記倣い処理工程は、1回のパスにおける前記倣い位置を、前記パスの起点側を密に、前記パスの終点側を疎にすることが好ましい。
 また、前記撮影装置の所定位置は、ラインであり、前記倣い工程は、前記投影像と前記所定位置のラインとが重なる位置を前記倣い位置とすることが好ましい。
 上記の課題を解決するための本発明に係る動翼製造方法は、動翼に余肉部を有する基体を成型する基体製造工程と、上記のいずれかに記載のエロージョンシールドの形成方法で、前記翼本体にエロージョンシールドを形成する工程と、を有することを特徴とする。
 本発明は、倣い処理を行い、その結果に基づいて肉盛溶接を行うことで、融合不良が生じることを抑制でき、より高品質のエロージョンシールドとすることができる。これにより、エロージョンに対する耐性を高くすることができる。

 以下に添付図面を参照して、本発明の好適な実施形態を詳細に説明する。なお、この実施形態により本発明が限定されるものではない。また、実施形態が複数ある場合には、各実施形態を組み合わせて構成するものも含むものである。
 図1は、本実施形態に係る動翼が備えられた蒸気タービンの概略構成図である。以下、図1を参照しながら、本実施形態に係る蒸気タービン1の構造の概略について説明する。
 図1に示すように、蒸気タービン1において、ケーシング11は、中空形状を呈し、回転軸としてのロータ12が複数の軸受13によって回転自在に支持されている。ケーシング11内には、動翼15及び静翼16が配設されている。動翼15は、ロータ12に形成された円盤状のロータディスク14の外周にその周方向に沿って、複数並設され固定されている。静翼16は、ケーシング11の内壁にその周方向に沿って、複数並設され固定されている。これらの動翼15及び静翼16は、ロータ12の軸方向に沿って交互に配設されている。
 また、ケーシング11内には、上記の動翼15及び静翼16が配設され、蒸気が通過する蒸気通路17が形成されている。この蒸気通路17には、蒸気が供給される入口として蒸気供給口18が形成され、蒸気が外部に排出される出口として蒸気排出口19が形成されている。
 次に、図1を参照しながら、蒸気タービン1の動作の概略を説明する。蒸気タービン1の蒸気供給口18から蒸気通路17に供給された蒸気は、静翼16を通過する過程で膨張して高速の蒸気流となる。静翼16を通過した高速の蒸気流は、動翼15に吹き付けられて、複数の動翼15及びこれらが取り付けられたロータ12を回転させる。ロータ12には、例えば、発電機等が連結されており、ロータ12が回転することにより発電機が駆動されて電力が発生する。蒸気通路17の静翼16及び動翼15が配設された部分を通過した蒸気は、蒸気排出口19から外部に排出される。
 図2は、本実施形態の動翼を示す概略図である。図3は、図2のA-A面断面図である。図2及び図3を参照しながら、本実施形態の動翼15の構造について説明する。図2に示すように、動翼15は、翼根部21と、プラットホーム22と、翼部23と、を含む。翼根部21は、ロータディスク14に埋設され、動翼15をロータディスク14に固定する。プラットホーム22は、翼根部21と一体となる湾曲したプレート形状物である。翼部23は、基端部がプラットホーム22に固定され、先端部がケーシング11の内壁面側に延出している。翼部23は、翼長方向に向かうに従って捩じられている場合もある。また、動翼15は、翼部23の先端部に固定されたシュラウドを備えていてもよい。シュラウドは、隣接する動翼15のシュラウドと接触して、動翼15を固定し、あるいは、動翼15の振動を抑制する部材である。
 ここで、動翼15は、図2及び図3に示すように、翼本体24の表面の一部にエロージョンシールド25が形成されている。エロージョンシールド25は、動翼15が回転して蒸気流が流れる際、動翼15のうち、蒸気流の上流側である前縁部、つまり先端26及び翼面27の先端26側の一部に形成される。翼本体24とエロージョンシールド25との境目が境界28となる。エロージョンシールド25は、動翼15の延在方向、つまり翼部23のプラットホーム22から離れる方向において、プラットホーム22から遠い側の一定範囲に設けるようにしてもよい。つまり、回転時に径方向外側となる側の一部のみに形成してもよい。エロージョンシールド25は、例えば、コバルトを主成分とするステライト(登録商標)等の耐摩耗性の高いコバルト基合金を用いることができる。エロージョンシールド25は、翼本体24の表面に、対象の材料(例えば、ステライト(登録商標))をレーザ溶接の肉盛加工(肉盛溶接)で形成することができる。なお、翼本体24は、クロム基合金等で形成される。
 次に、図4から図13を用いて、エロージョンシールドのより詳細な形状、エロージョンシールドの形成方法及びこれを含む動翼製造方法について説明する。図4は、エロージョンシールドの形状及び形成方法を説明するための説明図である。図5は、動翼製造方法の一例を示すフローチャートである。図6は、動翼製造方法のエロージョンシールドの形成方法の一例を示す模式図である。図7は、肉盛溶接装置の概略構成を示す模式図である。図8は、肉盛溶接装置の概略構成を示す部分拡大図である。図9は、供給ヘッドの概略構成を示す正面図である。図10は、肉盛溶接の処理動作の一例を示すフローチャートである。図11は、肉盛溶接の処理動作の一例を示すフローチャートである。図12及び図13は、それぞれ肉盛溶接の処理動作の一例を説明するための説明図である。
 図4に示すように、動翼15は、翼本体24となる基体40からエロージョンシールド25を形成するための開先を形成することで、境界28が形成される。その後、境界28にエロージョンシールド25となる材料を肉盛加工で形成し、その後、肉盛加工した部分の余肉と、基体40の余肉を除去することで、先端26と、翼面27と、翼面27とは反対側の面が形成される。
 ここで、境界28は、翼面27側の端部から先端26の端部に向かうにしたがって、翼面27とは反対側の面に近づく形状となっている。また、境界28は、翼面27側の端部が、翼本体24の内側に凸の曲面(第1曲面)R1と、第1曲面R1よりも先端26側に配置された翼本体24の外側に凸の曲面(第2曲面)R2と、第2曲面R2よりも先端26側に配置された翼本体24の外側に凸の曲面(第3曲面)R3と、第3曲面R3と翼面27とは反対側の面との間に配置された直線と、で形成されている。本実施形態の境界28は、第1曲面R1と第2曲面R2と第3曲面R3とが滑らかに接続されている。また本実施形態の境界28は、第1曲面R1の曲率半径が第2曲面R2の曲率半径よりも小さくなる。また、境界28は、第3曲面R3の曲率半径が第1曲面R1の曲率半径よりも小さくなる。
 本実施形態の動翼15の各形状の一例としては、第1曲面R1の曲率半径が6.5mm、第2曲面R2の曲率半径が10.0mm、第3曲面R3の曲率半径が2.5mmとなる。
 境界28は、第2曲面R2と第3曲面R3との接点と、翼面27とは反対側の面と、の距離d1が2.3mm、第3曲面R3と翼面27とは反対側の面との間に配置された直線の距離d2が0.7mmとなる。動翼15は、翼面27と、第1曲面R1と第2曲面R2との接点と、の距離d3が0.8mmとなる。基体40は、翼面27側の面と翼面27との距離d4、d5が1.0mmとなる。基体40は、翼面27側とは反対側の面と、動翼15の翼面27側とは反対側の面との距離d6が2.0mmとなる。
 また、基体40は、先端26側の端部から、境界28の翼面27側の端部までの距離L1が12.5mmとなり、先端26側の端部から、第1曲面R1と第2曲面R2との接点までの距離L2が9.0mmとなる。基体40は、先端26側の端部から、エロージョンシールド25の先端26側の端部までの距離L3が1.0mmとなる。基体40は、先端26側の端部から、第3曲面R3の先端26側の端部までの距離L4が2.7mmとなる。基体40は、先端26側の端部から、第2曲面R2と第3曲面R3との接点までの距離L5が3.2mmとなる。
 動翼15は、翼本体24とエロージョンシールド25との境界28の形状を、翼面27側の端部から先端26の端部に向かうにしたがって、翼面27とは反対側の面に近づく形状とし、かつ、第1曲面R1と第2曲面R2とを含む形状とすることで、エロージョンシールド25のエロージョンシールド性能を高くすることができる。また、翼本体24にエロージョンシールド25の欠陥の発生を抑制することができ、エロージョンシールド25の硬さを高く(硬く)することができる。つまり、レーザ溶接の肉盛加工で形成するエロージョンシールド25と翼本体24との上記関係とすることで、母材成分(翼本体24の成分)により溶着金属(エロージョンシールド25の金属)が希釈されるため、エロージョンシールド25の硬さが高く(硬く)ならず、性能の劣化が生じることを抑制することができる。また、母材成分により溶着金属が希釈されたことにより、エロージョンシールド25の金属に割れが発生することを抑制することができる。また、エロージョンシールド25と翼本体24との融合不良やブローホールといった溶接欠陥の発生を抑制することができる。
 なお、本実施形態は、第1曲面R1と第2曲面R2とを接触させたが、第1曲面R1と第2曲面R2との間に直線部を設けてもよい。また、本実施形態は、第3曲面R3と翼面27とは反対側の面との間に曲面を設けてもよい。ここで、境界28は、第1曲面R1と第2曲面R2と第3曲面R3とが、滑らかに接続され、かつ曲率半径が大きくなるようにすることが好ましい。このように、境界28のそれぞれの曲面の曲率半径を大きくすることで、境界28に沿った方向におけるエロージョンシールド25の厚みの変動を緩やかにすることができ、エロージョンシールド25の性能を高くすることができる。
 動翼15は、距離L4-距離L3の距離よりも距離d3の方が短くなる。つまり、エロージョンシールド25は、先端26側の方が翼面27よりも厚くなる。これにより、エロージョンがより発生しやすく、減肉量が多い先端26側の厚みを厚くしつつ、減肉量が少ない翼面27側の厚みを薄くすることができる。
 基体40は、翼面27側の面と翼面27との距離d4、d5、つまり、翼面27側の余肉部の距離を1.0mmとする。なお、翼面27側の余肉部の距離は、1.0mmとすることで、効率よく加工を行うことができるが、1.0mm以上であればよく、厚くてもよい。
 基体40は、翼面27側とは反対側の面と、動翼15の翼面27側とは反対側の面との距離d6、つまり、翼面27側とは反対側の面側の余肉部の距離を2.0mmとする。なお、翼面27側とは反対側の面側の余肉部の距離は、2.0mmとすることで、効率よく加工を行うことができるが、2.0mm以上であればよく、厚くてもよい。
 次に、図5及び図6を用いて動翼の製造方法について説明する。動翼製造方法は、製造するタービン翼(動翼)の形状に基づいて、タービン翼の基体40の形状と加工量を決定する(ステップS20)。つまり、上述した図4に示すように設定した基体40の形状及び各位置の距離等を決定し、また、形状に基づいて、加工量や加工手順を決定する。
 動翼製造方法は、加工条件を決定したら、決定した条件に基づいて、タービン翼の基体40を製造する(ステップS22)。つまり、動翼製造方法は、図6に示す加工対象物82である基体40を製造する。基体40は、境界28が形成される前の形状であり、余肉部や、境界28よりも先端側の領域が残った形状である。基体40は、鋳造で製造される。例えば、基体40の形に加工された上下一組の金型内に、再結晶温度以上の高温に加熱した鍛造素材(例えば、ステンレス等)を設置し、熱間型鍛造を行う。熱間型鍛造が終了すると、基体40の形状の鍛造物が成型される。製造された基体40は、成型された高温状態の鍛造物を冷却した後、不要な部分(バリ)を除去し、鍛造物に対して熱処理を施すことにより、前工程(鍛造工程)で鍛造物に発生した残留応力及び冷却過程で鍛造物に発生した熱応力を解放する。これにより、基体40を製造する。
 動翼製造方法は、基体40を製造したら、肉盛溶接開先加工を行う(ステップS24)。つまり、図6の加工対象物82に対して開先加工を行い、加工対象物84のように、基体42の一部44を除去する。これにより、基体42の先端側の部分は、境界28に沿った曲面となる。
 動翼製造方法は、肉盛溶接開先加工を行ったら、レーザ溶接で肉盛加工を行う(ステップS26)。つまり、図6の加工対象物84に対して肉盛溶接を行い、加工対象物86のように、基体42に肉盛部46を形成する。肉盛部46は、エロージョンシールド25となる金属(溶着金属)で形成され、エロージョンシールド25が形成される領域50を含む範囲に形成する。また、肉盛加工は、動翼15の延在方向、つまり図6の紙面に垂直な方向を1パスとして行われる。また、1パスの肉盛加工が行われ、次のパスの肉盛加工が行われる場合、加工位置は矢印52の方向に移動される。つまり、肉盛加工は、領域50の翼面27側の端部側から行い、先端26側に徐々に移動し、翼面27とは反対側の面まで行われる。
 動翼製造方法は、基体42の肉盛部46が形成される面を境界28に沿った曲面とすることで、領域50の厚みが厚くなることを抑制でき、各位置を1パス分の溶着金属(1層)で形成することができる。つまり、多層盛の溶接で形成することを抑制することができ、硬さ低下領域が表面に出現することを抑制できる。ここで、動翼製造方法は、領域50の厚みを2.0mm以下とすることで、肉盛部46の各位置を1層で形成することができる。硬さ低下領域とは、溶着金属に母材が混入する領域であり、溶着金属によって得られるエロージョンシールド25の性能(耐エロージョン性能)が低下した領域である。
 肉盛部46は、母材(基体42の材料)による希釈を10%以下とすることが好ましい。動翼製造方法は、後述するがレーザを用いた肉盛加工で肉盛部46を形成することで、母材(基体42の材料)による希釈を10%以下とすることができる。動翼製造方法は、基体42の肉盛部46が形成される面を境界28に沿った曲面とすることで、溶着金属(肉盛部46の金属、エロージョンシールド25となる金属)の溶け込みを抑制することができ、母材(基体42の材料)による希釈をより確実に10%以下とすることができる。また、肉盛部46は、隣り合う溶接ビード、つまり隣接するパスで形成される部分が重なるように形成する。なお、溶接ビードは、基体42に接触する場合、基体42に接触する部分よりも他の溶接ビードに接触する部分が多くなるように、形成することが好ましい。レーザ溶接による肉盛加工については、後述する。
 動翼製造方法は、肉盛加工を行ったら、余肉部を除去する仕上げ加工を行う(ステップS28)。つまり、図6の加工対象物86に対して、仕上げ加工を行い、加工対象物88に示すように、翼面27側の余肉部60と、翼面27と反対側の面側の余肉部62と、肉盛部46の余肉部64と、を切削する。これにより、翼本体24とエロージョンシールド25とを有する動翼15を形成する。その後、動翼15には必要な熱処理(例えば、溶体化処理及び時効処理)等が施されて、動翼15に必要な機械的特性が与えられる。
 次に、図7、8及び図9を用いて、ステップS26のレーザ溶接による肉盛加工(肉盛溶接)について、より詳細に説明する。まず、図7及び図8を用いて、レーザ溶接による肉盛加工を行う肉盛溶接装置100の概略構成について説明する。図7に示すように肉盛溶接装置100は、レーザ照射装置102と、パウダ供給装置104と、撮影装置106と、ライン生成器107と、支持台108と、移動機構109と、モニタ110と制御装置111と、を有する。
 レーザ照射装置102は、光源112と、光ファイバ114と、レーザヘッド116と、を有する。光源112は、レーザを出力する発光源である。光ファイバ114は、光源112から出力されたレーザをレーザヘッド116に導く。レーザヘッド116は、光ファイバ114に案内されたレーザを出力する。レーザヘッド116は、図8に示すように基体42の施工位置に対面しており、レーザ202を施工位置に照射する。
 パウダ供給装置104は、パウダ供給源120と、パウダ供給ライン122と、エアー供給源124と、エアー供給ライン126と、パウダ供給ヘッド128と、を有する。パウダ供給源120は、溶着金属を供給する供給源である。パウダ供給源120は、溶着金属を空気等で混合流として搬送することで、パウダ供給ライン122に供給する。パウダ供給ライン122は、パウダ供給源120から供給された溶着金属と空気との混合流をパウダ供給ヘッド128に供給する。エアー供給源124は、施工位置のシールドガスとなる不活性ガス(例えば、窒素、アルゴン)、本実施形態では99.999%の窒素ガスを供給する。エアー供給ライン126は、エアー供給源124から供給されたシールドガスをパウダ供給ヘッド128に供給する。
 パウダ供給ヘッド128は、図9に示すように二重管のノズルであり、内周側の管130と、内周側の管130の外周に配置された外周側の管132とが同心円上に配置されている。パウダ供給ヘッド128は、内周側の管130の内周に囲まれた領域が流路134となる。流路134は、同心円の中心を含む円である。パウダ供給ヘッド128は、外周側の管132の内周面と内周側の管130の外周面とに囲まれた領域が流路136となる。流路136は、リング形状となる。パウダ供給ヘッド128は、流路134からパウダ供給ライン122を介して供給された溶着金属と空気との混合流(パウダ)204を噴射し、流路136からエアー供給ライン126から供給されたシールドエアー206を噴射する。パウダ供給ヘッド128は、図8に示すように基体42の施工位置に対面しており、施工位置にパウダ204とシールドエアー206と噴射する。
 撮影装置106は、カメラ等であり、基体42の画像を撮影する。撮影装置106は、レーザヘッド116及びパウダ供給ヘッド128が基体42を加工する位置を通り、基体42の先端の延在方向に平行な線上の一部を視野に含む。ライン生成器107は、撮影装置106の視野に含まれる基体42に向けて測定用のライン光を照射する。支持台108は、レーザヘッド116、パウダ供給ヘッド128、撮影装置106及びライン生成器107を支持する台である。レーザヘッド116とパウダ供給ヘッド128とは、支持台108に対して、レーザヘッド116とパウダ供給ヘッド128とを移動させるヘッド移動機構129を介して支持されている。ヘッド移動機構129は、レーザヘッド116とパウダ供給ヘッド128とを、基体42の先端の延在方向を軸として回転させたり、直交する3軸の方向に移動させたりする。移動機構109は、支持台108で支持している各部に対して基体42を移動させる機構である。モニタ110は、撮影装置106が撮影した画像や、各種操作画面が表示される。制御装置111は、肉盛溶接装置100の各部の動作を制御する。制御については後述する。
 肉盛溶接装置100は、基体42の施工位置にレーザ202を照射しつつ、パウダ204を供給することで、パウダ204に含まれる溶着金属を基体42に溶接することができる。また、肉盛溶接装置100は、シールドエアー206を施工位置に噴射することで、施工位置の雰囲気を所定の雰囲気とすることができる。具体的には、施工位置の酸素濃度を制御することができる。
 次に、図10から図13を用いて、レーザ溶接による肉盛加工の処理動作の一例について、説明する。なお、図10に示す処理は、プログラム等を用いて自動制御で実行することができる。
 動翼製造方法は、グラインダ処理を行い(ステップS40)、開先加工を行った領域の表面を処理する。グラインダ処理を行うことで、肉盛溶接で溶着させる溶着金属が基体42の表面(境界)に溶着しやすい状態とすることができる。動翼製造方法は、グラインダ処理を行ったら、厚み計測(ステップS42)を行う。つまり、動翼製造方法は、エロージョンシールド25を形成する領域の形状を計測する。
 動翼製造方法は、厚み計測を行ったら、施工位置の倣い処理を行う(ステップS44)。レーザを照射しつつ溶着金属を噴射することで溶接ビードを設ける位置を特定する。これにより、各ヘッドと基体42とを相対移動させる経路を調整する。
 ここで、図11から図13を用いて倣い処理について説明する。動翼製造方法は、施工用レーザ(レーザヘッド116から照射されるレーザ)と測定用レーザ(ライン生成器107から出力されるレーザ)と、の位置を補正する(ステップS100)。具体的には、レーザヘッド116とライン生成器107との位置合わせを行う。位置合わせは、エンコーダ等の位置検出装置を用いて行ってもよいし、制御信号に基づいて行ってもよい。
 動翼製造方法は、位置を補正したら、施工位置の倣い処理を行う(ステップS102)。具体的には、図12に示すように、ライン生成器107から測定対象物(基体)140に向けてライン光138を照射し、所定位置を撮影している撮影装置106で画像を取得する。動翼製造方法は、画像を取得し、取得した画像を制御装置111で解析することで、画像の所定位置に固定したマーク142と、ライン光138が基体140に投影されることで、生じる投影像144との相対位置を検出する。ここで、本実施形態のマーク142は、十字形状である。
 動翼製造方法は、マーク142と投影像144とが重なる位置を検出し、検出した位置を倣い位置として抽出する。動翼製造方法は、基体140aの位置にある場合、マーク142aと投影像144aとが一致しないため、倣い位置として抽出せず、移動機構109で基体140を移動させる。また、同様に動翼製造方法は、基体140bの位置にある場合、マーク142bと投影像144bとが一致しないため、倣い位置として抽出せず、移動機構109で基体140を移動させる。このように動翼製造方法は、基体140の位置を調整し、マーク142と投影像144とが重なる位置を検出する。
 動翼製造方法は、倣い処理を行ったら、倣い位置の記憶を行い(ステップS104)、倣いデータに基づいて駆動動作を設定し(ステップS106)、駆動テストを行い(ステップS108)、本処理を終了する。また、駆動動作を設定する場合、パウダ供給ヘッド128及びレーザヘッド116の位置と、撮影装置106の位置との相対位置の差に基づいて、倣い位置を調整することが好ましい。このように相対位置の差に基づいて補正(オフセット)を行うことで、撮影装置106で画像を撮影する位置と、レーザヘッド116がレーザを照射する位置がずれていても、倣い位置に基づいて高い精度で位置を補正することができる。
 動翼製造方法は、倣い処理を行ったら、予熱及びパス間温度調整を行う(ステップS46)。本実施形態では、基体42を50℃以上100℃以下に含まれる所定の温度となるように主に加熱また必要に応じて冷却を行う。動翼製造方法は、予熱及び温度調整を行ったら、肉盛溶接を行う(ステップS48)。具体的には、肉盛溶接装置100を用いて、1パス分の肉盛溶接を行う。
 動翼製造方法は、肉盛溶接を行ったら、パス間・層間手入れを行う(ステップS50)。具体的には、肉盛部46の表面等に付着したフラックス、ごみ等を除去する。動翼製造方法は、手入れを行ったら、肉盛溶接を終了するかを判定する(ステップS52)。つまり、設定された全てのパスの肉盛溶接を行い、肉盛部46が形成できたかを判定する。動翼製造方法は、肉盛溶接が終了していない(ステップS52でNo)と判定した場合、ステップS44に戻り、倣い処理以降の処理を行い、次のパスの肉盛溶接を行う。
 動翼製造方法は、肉盛溶接が終了した(ステップS52でYes)と判定した場合、溶接ビード表面の手入れを行う(ステップS54)。具体的には、肉盛部46の表面等に付着したフラックス、ごみ等を除去する。動翼製造方法は、その後、厚み計測を行い(ステップS56)、肉盛部46の形状を計測したら、本処理を終了する。
 動翼製造方法は、このように、ライン生成器107と撮影装置106とを用い、マーク142と投影像144とを一致させることで、肉盛溶接装置100と基体140との相対位置を高さ方向の成分でも合わせることができ、三次元で倣いを行うことができる。これにより、相対位置をより高い精度で検出することができ、加工の精度をより高くすることができ、パス間の位置精度を高くすることができ、前のパスで形成した肉盛と基材との間や、下層のパスとパスの間で融合不良が生じることを抑制することができる。また、この倣い処理をパス毎に行うことで、パス間の位置精度をさらに高くすることができ、前のパスで形成した肉盛と基材との間や、下層のパスとパスの間で融合不良が生じることを抑制することができる。また、動翼製造方法は、ライン光を用いて非接触で倣い処理を行うことで、接触式のセンサで検出した場合よりも作業性を向上させ、施工時間を短くすることができる。
 また、動翼製造方法は、図13に示すように、基体42の倣いを1回のパスで肉盛溶接を行う範囲において、複数点で行うことが好ましい。つまり、倣い位置160を複数設けることが好ましい。また、動翼製造方法は、図13に示すように、パスの起点150から反対側の端部に向けて矢印152の方向で加工を行う場合、1回のパスにおける倣い位置160を、パスの起点150側を密に、パスの終点側を疎にすることが好ましい。これにより、効率よくかつ高い精度で倣い処理を行うことができ、加工の精度を高くすることができる。
 動翼製造方法は、以上のような処理でレーザ溶接による肉盛加工(肉盛溶接)を行うことで、高い精度で加工を行うことができ、欠陥等の発生も抑制することができる。動翼製造方法は、ステップS40、S46、S50、S54に示す処理を行うことで、加工精度を高くすることができ、欠陥を抑制することができるが必ずしも行わなくてもよい。
 なお、本実施形態では、パスごとに倣い処理を行ったが、倣い処理は1回目の肉盛溶接前のみに行うようにしてもよい。この場合、各パスで形成する溶接ビードの形状を計算により算出し、その形状に基づいて、倣い位置を決定する。また、このとき、計測器で施工位置を取得し、その結果に基づいてフィードバック制御を行うことが好ましい。これにより、施工位置の位置ずれの発生を抑制できる。計測する位置は、施工位置の上流側であればよい。
 また、肉盛溶接装置100は、レーザを基体の施工位置の平面、凸部と凸部を結ぶ接線に対して約90度とすることが好ましい。基体の施工位置の平面または施工位置に近い凸部と凸部(例えば溶接ビードの凸部と基体の凸部)を結ぶ接線に対して約90度とすることで、溶着不良を抑制でき、溶着金属への母材の混入を抑制することができる。
 また、肉盛溶接装置100は、施工位置にオシレーションをかけてもよい。例えばパウダを施工位置に帯状に供給しながら、レーザを幅方向(パスに直交する方向)に高速でウィービングさせてもよい。ここで、高速とは、施工位置におけるレーザのエネルギー密度分布を山状ではなく矩形状にして、母材の混入する希釈部分を浅くする速度である。本実施形態のウィービングは、数十Hzから数百Hzの周波数でウィービングさせる。これによりエネルギー密度分布を平坦化することができ、レーザにより溶融する部分を浅くかつ幅広くすることができる。
 また、上記実施形態では、溶着金属をパウダとして供給したが溶射やコールドスプレー等によって供給してもよい。
 なお、本実施形態は、蒸気タービンにおける動翼を対象として説明したが、これに限定されるものではなく、例えば、ガスタービン等のその他の回転機械の動翼の製造方法にも適用できる。

Claims (9)

  1.  動翼の基体にエロージョンシールドとなる溶着金属を肉盛溶接する肉盛溶接装置であって、
     肉盛溶接に用いる溶着金属を噴射するパウダ供給ヘッドと、
     レーザを照射するレーザヘッドと、
     測定用のライン光を照射するライン生成器と、
     前記測定用のライン光を撮影する撮影装置と、
     前記パウダ供給ヘッド及び前記レーザヘッドと、前記基体とを相対移動させる移動機構と、
     前記撮影装置で撮影したライン光の前記基体への投影像が、前記撮影装置の所定位置と重なるように前記移動機構で相対位置を移動させ、投影像が前記撮影装置の所定位置と重なる位置を倣い位置に設定し、前記倣い位置に基づいて前記移動機構を制御し、前記パウダ供給ヘッド及び前記レーザヘッドと、前記基体とを相対移動させる制御装置と、を有することを特徴とする肉盛溶接装置。
  2.  前記制御装置は、前記パウダ供給ヘッド及び前記レーザヘッドの位置と、前記撮影装置の位置との相対位置の差に基づいて、前記倣い位置を調整することを特徴とする請求項1に記載の肉盛溶接装置。
  3.  前記制御装置は、前記基体の先端の長手方向に沿って、前記移動機構を複数パス移動させ、
     1回のパスにおける前記倣い位置を、前記パスの起点側を密に、前記パスの終点側を疎にすることを特徴とする請求項1または2に記載の肉盛溶接装置。
  4.  前記制御装置は、前記撮影装置の所定位置がラインであり、前記投影像と前記所定位置のラインとが重なる位置を前記倣い位置とする請求項1から3のいずれか一項に記載の肉盛溶接装置。
  5.  翼本体の先端及び翼面の少なくとも一部にエロージョンシールドを形成するエロージョンシールドの形成方法であって、
     動翼となる基体の先端及び端面の少なくとも一部を除去し、境界を形成する工程と、
     施工位置の倣い処理を行う倣い処理工程と、
     前記倣い処理で設定した倣い位置に基づいて前記境界にレーザ溶接で肉盛部を形成する肉盛工程と、
     前記基体の余肉及び前記肉盛部の一部を除去する仕上げ加工を行う工程と、を有し、
     前記倣い処理工程は、測定用のライン光を前記基体に照射し、前記ライン光が前記基体に投影された投影像を、固定された位置で撮影し、撮影画像中の投影像の位置に基づいて、当該投影像が所定位置と重なる位置を倣い位置に設定し、
     前記肉盛工程は、前記倣い位置に基づいて前記移動機構を制御し、前記パウダ供給ヘッド及び前記レーザヘッドと、前記基体とを相対移動させることを特徴とするエロージョンシールドの形成方法。
  6.  前記倣い処理工程は、前記パウダ供給ヘッド及び前記レーザヘッドの位置と、前記撮影装置の位置との相対位置の差に基づいて、前記倣い位置を調整することを特徴とする請求項5に記載のエロージョンシールドの形成方法。
  7.  前記肉盛工程は、前記基体の前記先端の長手方向に沿って、前記移動機構を複数パス移動させ、
     前記倣い処理工程は、1回のパスにおける前記倣い位置を、前記パスの起点側を密に、前記パスの終点側を疎にすることを特徴とする請求項5または6に記載のエロージョンシールドの形成方法。
  8.  前記撮影装置の所定位置は、ラインであり、
     前記倣い工程は、前記投影像と前記所定位置のラインとが重なる位置を前記倣い位置とする請求項5から7のいずれか一項に記載のエロージョンシールドの形成方法。
  9.  動翼に余肉部を有する基体を成型する基体製造工程と、
     請求項5から8のいずれか一項に記載のエロージョンシールドの形成方法で、前記翼本体にエロージョンシールドを形成する工程と、を有することを特徴とする動翼製造方法。
