 衝撃吸収性に優れている粘着テープを提供する。 本発明に係る粘着テープ1は、ポリオレフィン系樹脂を発泡及び架橋させることにより得られ、かつ内部に複数の気泡2Aを有する発泡シート2と、発泡シート2の第1の表面2aに配置された第1の粘着剤層3とを備え、発泡シート2の密度が0.5g/cm以上、0.6g/cm以下であり、発泡シート2の25%圧縮強度が380kPa以上、1000kPa以下であり、発泡シート2の厚み方向と直交する面方向における気泡2Aの平均長径の平均短径に対する比が1.0以上、1.1以下である。

Description

粘着テープ及び粘着テープの製造方法
 本発明は、ポリオレフィン系樹脂を発泡及び架橋させることにより得られる発泡シートの少なくとも一方の表面に粘着剤層が積層されている、粘着テープ及び粘着テープの製造方法に関する。
 樹脂により形成されており、かつ内部に複数の気泡を有する発泡シートは、緩衝性に優れている。このため、上記発泡シートは、各種電子機器において、衝撃吸収材として広く使用されている。上記衝撃吸収材は、例えば、携帯電話機、パーソナルコンピュータ及び電子ペーパー等に用いられる表示装置において、装置表面を構成するガラス板と画像表示部材との間に配置され、使用されている。
 上記のような用途で使用される発泡シートの材料として、ポリオレフィン系樹脂が知られている。下記の特許文献1には、ポリオレフィン系樹脂を発泡及び架橋させることにより得られるポリオレフィン系樹脂発泡体が開示されている。特許文献1では、上記発泡体の用途に関しては、自動車内装材;鉄板等の不燃材と貼り合わせた制振性仕切り板;無機及び繊維マットと貼り合わせた不燃性ボード用裏打ち材;金属板と粘合わせをした折板加工する洗濯機などの外板;プラスチック板と粘合わせて成形加工して洗濯槽蓋など振動を発生する部分の振動を吸収させる制振性複合材;ゴムやポリ塩化ビニルに金属粉末を配合し、かつ制振シートと複合した低周波振動吸収制振性複合材;発泡体の少なくとも片面に粘着剤を配して得られ、窓など振動による不快感の除去テープ;合板などとの積層体は制振床材;金属フォイル、フィルム、無機繊維等との複合品等が挙げられている。
 また、発泡シートでは、機械強度や柔軟性を良好にするために、気泡径が適宜調整されることがある。下記の特許文献2には、押出成形により得られる発泡シートが開示されている。この発泡シートでは、シート押出方向の平均気泡径とシートの厚さ方向の平均気泡径との比(シート押出方向の平均気泡径/シート厚さ方向の平均気泡径)が2.5~7の範囲内に制御されている。さらに、シート押出方向の平均気泡径とシート幅方向の平均気泡径との比(シート押出方向の平均気泡径/シート幅方向の平均気泡径)が2~6の範囲内に制御されている。

 近年、電子機器の小型化が進行している。このため、電子機器に用いられる発泡シートでは、特に表示装置で使用される発泡シートでは、厚みが薄くても、高い衝撃吸収性を発現することが求められている。しかしながら、従来の発泡シートでは、厚みを薄くすると、衝撃吸収性が充分に高くならないという問題がある。また、発泡シートにおいて、内部の気泡の気泡径を、特許文献2に記載されたように制御したとしても、衝撃吸収性を充分に高めることは困難である。
 なお、従来知られている発泡シートの全てが、粘着テープに用いられているわけではない。特許文献1では、発泡体を粘着テープに用いることは、特に枠状の両面粘着テープに用いることは、積極的には意図されていない。
 本発明の目的は、衝撃吸収性に優れている粘着テープ及び粘着テープの製造方法を提供することである。また、本発明の限定的な目的は、厚みが薄くても、衝撃吸収性に優れている粘着テープ及び粘着テープの製造方法を提供することである。
 本発明の広い局面によれば、ポリオレフィン系樹脂を発泡及び架橋させることにより得られ、かつ内部に複数の気泡を有する発泡シートと、上記発泡シートの第1の表面側に配置された第1の粘着剤層とを備え、上記発泡シートの密度が0.5g/cm以上、0.6g/cm以下であり、上記発泡シートの25%圧縮強度が380kPa以上、1000kPa以下であり、上記発泡シートの厚み方向と直交する面方向における上記気泡の平均長径の平均短径に対する比が1.0以上、1.1以下である、粘着テープが提供される。
 本発明の広い局面によれば、ポリオレフィン系樹脂を発泡及び架橋させることにより得られ、かつ内部に複数の気泡を有する発泡シートと、上記発泡シートの第1の表面側に配置された第1の粘着剤層とを備え、上記発泡シートの密度が0.5g/cm以上、0.6g/cm以下であり、上記発泡シートの25%圧縮強度が380kPa以上、1000kPa以下であり、上記発泡シートが押出成形により得られ、上記発泡シートの押出成形時の流れ方向における上記気泡の平均径の、上記発泡シートの押出成形時の流れ方向及び上記発泡シートの厚み方向と直交する方向における上記気泡の平均径に対する比が、0.9以上、1.1以下である、粘着テープが提供される。この粘着テープのある特定の局面では、上記発泡シートの厚み方向と直交する面方向における上記気泡の平均長径の平均短径に対する比が1.0以上、1.1以下である。
 本発明に係る粘着テープのある特定の局面では、上記ポリオレフィン系樹脂が、ポリエチレン系樹脂である。
 本発明に係る粘着テープのある特定の局面では、上記粘着テープの厚みが0.05mm以上、2mm以下である。
 本発明に係る粘着テープのある特定の局面では、上記発泡シートの厚みが0.01mm以上、1.9mm以下である。
 上記第1の粘着剤層が、アクリル系粘着剤により形成されていることが好ましい。上記アクリル系粘着剤が、アクリルポリマーと粘着付与樹脂とを含むことが好ましい。
 本発明に係る粘着テープのある特定の局面では、上記粘着テープは、幅が1mm以下の状態で貼り合わせに好適に用いられ、また上記粘着テープは、枠状の状態で貼り合わせに好適に用いられる。
 本発明に係る粘着テープのある特定の局面では、上記粘着テープは、表示装置に用いられ、表示装置用粘着テープである。
 本発明に係る粘着テープのある特定の局面では、上記粘着テープは、上記発泡シートの上記第1の表面とは反対の第2の表面側に配置された第2の粘着剤層を備え、両面粘着テープである。
 本発明の広い局面によれば、押出成形することにより、ポリオレフィン系樹脂を発泡及び架橋させて、内部に複数の気泡を有し、密度が0.5g/cm以上、0.6g/cm以下であり、25%圧縮強度が380kPa以上、1000kPa以下である発泡シートを得る工程と、上記発泡シートの第1の表面側に第1の粘着剤層を配置して、粘着テープを得る工程とを備え、上記発泡シートを得る工程において、得られる発泡シートの押出成形時の流れ方向における上記気泡の平均径の、得られる発泡シートの押出成形時の流れ方向及び上記発泡シートの厚み方向と直交する方向における上記気泡の平均径に対する比を、0.9以上、1.1以下にする、粘着テープの製造方法が提供される。
 本発明に係る粘着テープは、ポリオレフィン系樹脂を発泡及び架橋させることにより得られ、かつ内部に複数の気泡を有する発泡シートと、上記発泡シートの第1の表面側に配置された第1の粘着剤層とを備える。
 さらに、本発明に係る粘着テープは、上記の各層の構成を有し、上記発泡シートの密度が0.5g/cm以上、0.6g/cm以下であり、上記発泡シートの25%圧縮強度が380kPa以上、1000kPa以下であり、上記発泡シートの厚み方向と直交する面方向における上記気泡の平均長径の平均短径に対する比が1.0以上、1.1以下であるので、衝撃吸収性を高めることができる。
 また、本発明に係る粘着テープは、上記の各層の構成を有し、上記発泡シートの密度が、0.5g/cm以上、0.6g/cm以下であり、上記発泡シートの25%圧縮強度が、380kPa以上、1000kPa以下であり、上記発泡シートが押出成形により得られ、上記発泡シートの押出成形時の流れ方向における上記気泡の平均径の、上記発泡シートの押出成形時の流れ方向及び上記発泡シートの厚み方向と直交する方向における上記気泡の平均径に対する比が、0.9以上、1.1以下であるので、衝撃吸収性を高めることができる。
図1(a)及び(b)は、本発明の一実施形態に係る粘着テープの正面断面図及び平面断面図である。 図2(a)及び(b)は、粘着テープの耐落下衝撃性試験の試験方法を説明するための模式的斜視図及び模式的正面図である。
 以下、本発明を詳細に説明する。
 (粘着テープ及び粘着テープの製造方法)
 以下、図面を参照しつつ、本発明の具体的な実施形態を説明することにより、本発明を明らかにする。
 図1(a)は、本発明の一実施形態に係る粘着テープの正面断面図である。図1(b)は、図1(a)のI-I線に沿う平面断面図である。なお、図1では、各層及び気泡の厚み、大きさ及び形状は、図示の便宜上、実際の大きさ及び形状から適宜変更している。
 図1に示す粘着テープ1は、両面粘着テープである。粘着テープ1は、発泡シート2と、第1の粘着剤層3と、第2の粘着剤層4とを備える。第1の粘着剤層3は、発泡シート2の第1の表面2aに積層されている。第2の粘着剤層4は、発泡シート2の第1の表面2aとは反対側の第2の表面2bに積層されている。発泡シート2は、ポリオレフィン系樹脂を発泡及び架橋させることにより得られる。発泡シート2は、内部に複数の気泡2Aを有する。なお、粘着テープは、第2の粘着剤層4を備えることが好ましいが、備えていなくてもよい。
 発泡シート2の密度は、0.5g/cm以上、0.6g/cm以下である。発泡シート2の25%圧縮強度は、380kPa以上、1000kPa以下である。
 発泡シート2に関しては、(第1の構成)発泡シート2の厚み方向と直交する面方向における気泡2Aの平均長径の、発泡シート2の厚み方向と直交する面方向における平均短径に対する比(平均長径/平均短径)が1.0以上、1.1以下であるか、又は、(第2の構成)発泡シート2が押出成形により得られ、発泡シート2の押出成形時の流れ方向における気泡2Aの平均径の、発泡シート2の押出成形時の流れ方向及び発泡シート2の厚み方向と直交する方向における気泡2Aの平均径に対する比(流れ方向における平均径/流れ方向及び厚み方向と直交する方向における平均径)が、0.9以上、1.1以下である。
 なお、発泡シート2の押出成形時の流れ方向は、MD(Machine direction)に対応する。発泡シート2の押出成形時の流れ方向及び発泡シート2の厚み方向と直交する方向は、CD(Cross Machine direction)に対応する。発泡シート2の厚み方向は、VD(vertical direction)に対応する。
 粘着テープ1は、上記の第1の構成を備えていてもよく、上記の第2の構成を備えていてもよい。粘着テープ1は、上記の第1の構成と上記第2の構成との双方を備えていてもよい。上記第1の構成では、言い換えれば、発泡シート2の厚み方向と直交する面方向における気泡2Aの平均短径の平均長径に対する比(平均短径/平均長径)が0.9以上、1.0以下である。
 粘着テープ1などの本発明に係る粘着テープでは、上述した全体の構成が備えられているので、衝撃吸収性を高めることができる。特に、発泡シートがポリオレフィン系樹脂を発泡及び架橋させて得られており、かつ気泡が比較的円に近い形状であるので、衝撃吸収性を高めることができる。本発明に係る粘着テープを用いた物品に衝撃が加わっても、物品の損傷が生じ難くなり、更に剥離も生じ難くなる。
 本発明に係る粘着テープでは、1mm以下の幅の状態で用いられても、充分な衝撃吸収性が発現する。また、発泡シートの気泡が上述した径の関係を満足するので、本発明に係る粘着テープが1mm以下の幅の状態で用いられる場合に、粘着テープの幅方向に、気泡が連なって空洞部が形成されたとしても、空洞部が粘着テープの両端(例えば、図1(b)における上端と下端)をまたがりにくい。一方で、幅方向に長い楕円形状の気泡は、気泡が連なって空洞部が形成されたときに、空洞部が粘着テープの両端をまたがりやすい。空洞部が粘着テープの両端にまたがると、剥離起点となりやすいが、本発明では、このような剥離起点を生じ難くすることができる。さらに、空洞部が粘着テープの両端にまたがらなければ、枠状の粘着テープの内部の気密性を高めることができる。
 従って、本発明に係る粘着テープは、電子機器用粘着テープとして電子機器に好適に用いられ、表示素子用粘着テープとして表示装置により好適に用いられ、また防水用粘着テープとしても好適に用いられる。
 なお、本発明に係る粘着テープは、0.8mm以下の幅の大きさであってもよく、0.6mm以下の幅の大きさに切断されて用いられてもよい。また、本発明に係る粘着テープは、枠状であってもよく、枠状に切断されて用いられてもよい。
 本発明に係る粘着テープの製造方法は、押出成形することにより、ポリオレフィン系樹脂を発泡及び架橋させて、内部に複数の気泡を有し、密度が0.5g/cm以上、0.6g/cm以下であり、25%圧縮強度が380kPa以上、1000kPa以下である発泡シートを得る工程と、上記発泡シートの第1の表面側に第1の粘着剤層を配置して、粘着テープを得る工程とを備える。本発明に係る粘着テープの製造方法は、上記発泡シートを得る工程において、得られる発泡シートの押出成形時の流れ方向における上記気泡の平均径の、得られる発泡シートの押出成形時の流れ方向及び上記発泡シートの厚み方向と直交する方向における上記気泡の平均径に対する比を、0.9以上、1.1以下にする。このような粘着テープの製造方法によって、衝撃吸収性に優れた粘着テープが得られる。上記粘着テープを得る工程において、上記発泡シートの第1の表面とは反対側の第2の表面側に第2の粘着剤層を配置すれば、両面粘着テープが得られる。
 以下、本発明に係る粘着テープの他の詳細を説明する。
 [発泡シート]
 上記発泡シートは、ポリオレフィン系樹脂を架橋及び発泡させることにより形成されている。上記発泡シートは、架橋ポリオレフィン系樹脂発泡シートである。上記発泡シートは内部に複数の気泡を有する。
 上記発泡シートでは、上記比(平均長径/平均短径)が1.0以上、1.1以下であるか、又は、上記比(流れ方向における平均径/流れ方向及び厚み方向と直交する方向における平均径)が、0.9以上、1.1以下である。
 上記比(平均長径/平均短径)が1.0以上、1.1以下であると、気泡が楕円形状よりもより円形状に近くなり、粘着テープの衝撃吸収性が高くなる。上記比(流れ方向における平均径/流れ方向及び厚み方向と直交する方向における平均径)が0.9以上、1.1以下であると、気泡が楕円形状よりもより円形状に近くなり、流れ方向と、流れ方向及び厚み方向と直交する方向とで、粘着テープに存在する気泡の数が均一になりやすいので、粘着テープの衝撃吸収性が高くなる。
 上記発泡シートの密度は、0.5g/cm以上、0.6g/cm以下である。上記発泡シートの密度が0.5g/cmより低いと、樹脂密度が下がり、基材の強度が十分に確保できないおそれがある。上記発泡シートの密度が、0.6g/cmより高いと、発泡シートの衝撃吸収性能が十分に確保できないおそれがある。
 衝撃吸収性をより一層良好にする観点からは、上記発泡シートの密度は、好ましくは0.53g/cm以下である。
 上記発泡シートの25%圧縮強度は、380kPa以上、1000kPa以下である。25%圧縮強度が上記下限以上及び上記上限以下であると、発泡シートの柔軟性が適切な範囲になり、衝撃吸収性が良好になりやすい。衝撃吸収性をより一層高める観点からは、上記発泡シートの25%圧縮強度は、好ましくは500kPa以下である。
 上記発泡シートの25%圧縮強度は、JIS K6767に準拠して、23℃で測定される。
 本発明に係る粘着テープでは、厚みが薄くても、衝撃吸収性に優れている。このため、本発明に係る粘着テープは、厚みが薄い粘着テープとして好適に用いることができる。薄い粘着テープは、小型化及び薄型化が求められる電子機器等に好適に用いられる。但し、本発明に係る粘着テープでは、厚みが厚ければ、衝撃吸収性がより一層高くなる。このため、本発明に係る粘着テープでは、厚みが厚い粘着テープとしても好適に用いることができる。
 上記発泡シートの厚みは特に限定されない。厚みが薄くても衝撃吸収性を充分に高めることができ、電子機器等の小型化及び薄型化に対応できるので、上記発泡シートの厚みは好ましくは1.9mm以下、より好ましくは1.0mm以下、更に好ましくは0.5mm以下である。厚みが厚いほど衝撃吸収性がより一層高くなるので、上記発泡シートの厚みは好ましくは0.01mm以上、より好ましくは0.03mm以上、更に好ましくは0.04mm以上である。
 <ポリオレフィン系樹脂>
 上記発泡シートを形成するために用いられるポリオレフィン系樹脂としては、特に限定されないが、エチレン単独重合体、エチレン-α-オレフィン共重合体、エチレン-(メタ)アクリル酸共重合体、エチレン-(メタ)アクリル酸エステル共重合体、及びエチレン-酢酸ビニル共重合体などのポリエチレン系樹脂;プロピレン単独重合体、プロピレン-α-オレフィン共重合体、及びプロピレン-エチレン共重合体などのポリプロピレン系樹脂;ブテン単独重合体;ブタジエン及びイソプレンなどの共役ジエンの単独重合体又は共重合体等が挙げられる。また、上記ポリエチレン系樹脂としては、高密度ポリエチレン及び低密度ポリエチレン等が挙げられる。共重合の形態は、ランダムであってもよく、ブロックであってもよく、三元共重合体の形態であってもよい。
 上記ポリオレフィン系樹脂は、ポリエチレン系樹脂又はポリプロピレン系樹脂であってもよく、ポリエチレン系樹脂であってもよく、ポリプロピレン系樹脂であってもよい。ポリエチレン系樹脂とポリプロピレン系樹脂とを混合して用いてもよい。
 上記ポリエチレン系樹脂は、エチレンを主成分として用いて得られる。上記ポリエチレン系樹脂の全構造単位100重量%中、エチレンに由来する構造単位の割合は好ましくは50重量%以上、より好ましくは70重量%以上、更に好ましくは90重量%以上である。
 上記ポリプロピレン系樹脂は、プロピレンを主成分として用いて得られる。上記ポリプロピレン系樹脂の全構造単位100重量%中、プロピレンに由来する構造単位の割合は好ましくは50重量%以上、より好ましくは70重量%以上、更に好ましくは90重量%以上である。
 衝撃吸収性をより一層高める観点から、上記ポリオレフィン系樹脂は、好ましくはポリエチレン系樹脂であり、より好ましくは低密度ポリエチレンであり、更に好ましくは直鎖状低密度ポリエチレンである。また、上記ポリエチレン系樹脂は、エチレン単独重合体でもよいが、上記ポリエチレン系樹脂は、全構造単位100重量%中、エチレンに由来する構造単位を好ましくは70重量%以上、より好ましくは90重量%以上有し、α-オレフィン構造単位を好ましくは30重量%以下、より好ましくは10重量%以下有するポリエチレン系樹脂であることが好ましい。
 また、メタロセン化合物の重合触媒を用いて得られたポリエチレン系樹脂を用いることにより、特にメタロセン化合物の重合触媒を用いて得られた直鎖状低密度ポリエチレンを用いることにより、柔軟性が高くかつ衝撃吸収性が高い発泡シートを得やすくなる。また、発泡シートの厚みを薄くしても、高い性能を維持しやすくなる。
 上記ポリエチレン系樹脂としては、エチレン-酢酸ビニル共重合体も好ましく用いられる。上記エチレン-酢酸ビニル共重合体の全構造単位100重量%中、エチレンに由来する構造単位の割合は好ましくは50重量%以上である。
 上記発泡シートは、メタロセン化合物の重合触媒を用いて得られたポリエチレン系樹脂、メタロセン化合物の重合触媒を用いて得られたエチレン-酢酸ビニル共重合体又はこれらの混合物を含むことが好ましい。上記発泡シート100重量%中、メタロセン化合物の重合触媒を用いて得られたポリエチレン系樹脂、メタロセン化合物の重合触媒を用いて得られたエチレン-酢酸ビニル共重合体又はこれらの混合物の含有量は好ましくは40重量%以上、より好ましくは50重量%以上、更に好ましくは60重量%以上、最も好ましくは100重量%である。
 上記ポリプロピレン系樹脂は、プロピレン単独重合体であってもよいが、上記ポリプロピレン系樹脂は、全構造単位100重量%中、プロピレンに由来する構造単位を好ましくは50重量%以上、α-オレフィン構造単位を好ましくは50重量%以下有するポリプロピレン系樹脂であることが好ましい。
 上記α-オレフィンとして、具体的には、プロピレン、1-ブテン、1-ペンテン、4-メチル-1-ペンテン、1-ヘキセン、1-ヘプテン、及び1-オクテン等が挙げられる。なかでも、炭素数4~10のα-オレフィンが好ましい。上記α-オレフィン構造単位は、重合成分として用いたα-オレフィンに由来する構造単位を意味する。
 発泡シートの柔軟性を高めて、耐衝撃吸収性を高めるために、上記ポリオレフィン系樹脂は、低密度であることが好ましい。上記ポリオレフィン系樹脂の密度は、具体的には、好ましくは0.920g/cm以下、より好ましくは0.915g/cm以下、更に好ましくは0.910g/cm以下である。上記ポリオレフィン系樹脂の密度の下限は特に限定されない。上記ポリオレフィン系樹脂の密度は、好ましくは0.880g/cm以上、より好ましくは0.885g/cm以上である。
 上記密度は、ASTM D792に準拠して測定される。
 上記ポリオレフィン系樹脂には、後述する各種添加剤を混合してもよく、その他の任意成分を混合してもよい。上記発泡シートは、混合物が架橋及び発泡された発泡シートであってもよい。
 上記発泡シートに含有される任意成分としては、ポリオレフィン系樹脂以外の樹脂、及びゴムが挙げられる。上記発泡シートを形成するための材料100重量%中、上記ポリオレフィン系樹脂の使用量は好ましくは50重量%以上、より好ましくは70重量%以上である。上記発泡シートを形成するための材料100重量%中、ポリオレフィン系樹脂以外の成分の使用量は好ましくは50重量%以下、より好ましくは30重量%以下である。
 上記ポリオレフィン系樹脂の発泡は、後述するように、熱分解型発泡剤を用いて行うことが好ましい。熱分解型発泡剤を用いない他の方法で発泡を行ってもよい。また、ポリオレフィン系樹脂の架橋は、後述するように、電離性放射線の照射により行うことが好ましい。電離性放射線の照射を用いた他の方法で架橋を行ってもよい。
 <メタロセン化合物>
 好適なメタロセン化合物としては、遷移金属をπ電子系の不飽和化合物で挟んだ構造を有するビス(シクロペンタジエニル)金属錯体等の化合物が挙げられる。好適なメタロセン化合物の具体例としては、チタン、ジルコニウム、ニッケル、パラジウム、ハフニウム及び白金等の四価の遷移金属に、1又は2以上のシクロペンタジエニル環又はその類縁体がリガンド(配位子)として存在する化合物が挙げられる。
 このようなメタロセン化合物では、活性点の性質が均一であり、各活性点が同じ活性度を示す。メタロセン化合物を用いて合成した重合体は、分子量、分子量分布、組成及び組成分布等の均一性が高くなる。このため、メタロセン化合物を用いて合成した重合体を含むシートを架橋させた場合には、架橋が均一に進行する。均一に架橋されたシートは、均一に延伸しやすくなる。このため、発泡シートの厚みを均一にしやすくなり、厚みを薄くしても高い性能を維持しやすくなる。
 上記リガンドとしては、例えば、シクロペンタジエニル環、及びインデニル環等が挙げられる。これらの環式骨格を有する環式化合物では、炭化水素基、置換炭化水素基又は炭化水素-置換メタロイド基により置換が行われていてもよい。炭化水素基としては、例えば、メチル基、エチル基、各種プロピル基、各種ブチル基、各種アミル基、各種ヘキシル基、2-エチルヘキシル基、各種ヘプチル基、各種オクチル基、各種ノニル基、各種デシル基、各種セチル基、及びフェニル基等が挙げられる。なお、「各種」とは、n-、sec-、tert-、iso-を含む各種異性体を意味する。
 また、環式化合物をオリゴマーとして重合した化合物を、リガンドとして用いてもよい。さらに、上記π電子系の不飽和化合物以外にも、塩素や臭素等の一価のアニオンリガンド又は二価のアニオンキレートリガンド、炭化水素、アルコキシド、アリールアミド、アリールオキシド、アミド、アリールアミド、ホスフィド、及びアリールホスフィド等を用いてもよい。
 四価の遷移金属やリガンドを含むメタロセン化合物としては、例えば、シクロペンタジエニルチタニウムトリス(ジメチルアミド)、メチルシクロペンタジエニルチタニウムトリス(ジメチルアミド)、ビス(シクロペンタジエニル)チタニウムジクロリド、及びジメチルシリルテトラメチルシクロペンタジエニル-t-ブチルアミドジルコニウムジクロリド等が挙げられる。
 上記メタロセン化合物は、特定の共触媒(助触媒)と組み合わせて用いることにより、各種オレフィンの重合の際に触媒としての作用を発揮する。具体的な共触媒としては、メチルアルミノキサン(MAO)、及びホウ素系化合物等が挙げられる。なお、メタロセン化合物に対する共触媒の使用割合は、好ましくは10モル倍以上、より好ましくは50モル倍以上、好ましくは100万モル倍以下、より好ましくは5000モル倍以下である。
 <チーグラー・ナッタ化合物>
 上記ポリオレフィン系樹脂を重合させるために、チーグラー・ナッタ化合物を用いてもよい。上記チーグラー・ナッタ化合物は、トリエチルアルミニウム-四塩化チタン固体複合物であってもよく、四塩化チタンを有機アルミニウム化合物で還元し、更に各種の電子供与体及び電子受容体で処理して得られた三塩化チタン組成物と、有機アルミニウム化合物と、芳香族カルボン酸エステルとを組み合わせる方法により製造された化合物であってもよく(特開昭56-100806号公報、特開昭56-120712号公報、及び特開昭58-104907号公報参照)、ハロゲン化マグネシウムに四塩化チタンと各種の電子供与体を接触させる担持型触媒の方法により製造された化合物であってもよい(特開昭57-63310号公報、特開昭63-43915号公報、及び特開昭63-83116号公報参照)。
 [発泡シートの製造方法]
 上記発泡シートの製造方法は、特に限定されないが、例えば以下の工程(1)~(4)を備える製造方法が挙げられる。
 工程(1):ポリオレフィン系樹脂、熱分解型発泡剤等の添加剤、及び必要に応じて添加されるその他任意成分を、熱分解型発泡剤の分解温度未満の温度で溶融、混練して、公知の成形方法によりシート形状の発泡体組成物に成形する工程
 工程(2):工程(1)で得られたシート形状の発泡体組成物を架橋させる工程
 工程(3):シート形状の発泡体組成物を、熱分解型発泡剤の分解温度以上に加熱して発泡させる工程
 工程(4):シート形状の発泡体組成物を、得られる発泡シートの内部の気泡が上記の第1の構成又は上記の第2の構成を満足するように、延伸する工程
 工程(1):
 上記の工程(1)では、ポリオレフィン系樹脂、熱分解型発泡剤等の添加剤、及びその他任意成分を、単軸押出機又は二軸押出機等の押出機等に供給して、熱分解型発泡剤の分解温度未満の温度で溶融、混練して、押出成形等により押し出してシート形状の発泡体組成物を得る。
 <熱分解型発泡剤>
 上記熱分解型発泡剤は、例えば、樹脂の溶融温度より高い分解温度を有する熱分解型発泡剤であることが好ましい。例えば、分解温度が160~270℃の化学発泡剤を用いることが好ましい。上記化学発泡剤は、有機系発泡剤であってもよく、無機系発泡剤であってもよい。上記熱分解型発泡剤は、単独で用いてもよいし、2種以上を併用してもよい。
 上記有機系発泡剤としては、アゾジカルボンアミド、アゾジカルボン酸金属塩(アゾジカルボン酸バリウム等)、アゾビスイソブチロニトリルなどのアゾ化合物;N,N’-ジニトロソペンタメチレンテトラミンなどのニトロソ化合物;ヒドラゾジカルボンアミド、4,4’-オキシビス(ベンゼンスルホニルヒドラジド)、トルエンスルホニルヒドラジドなどのヒドラジン誘導体;トルエンスルホニルセミカルバジドなどのセミカルバジド化合物等が挙げられる。
 上記無機系発泡剤としては、酸アンモニウム、炭酸ナトリウム、炭酸水素アンモニウム、炭酸水素ナトリウム、亜硝酸アンモニウム、水素化ホウ素ナトリウム、及び無水クエン酸モノソーダ等が挙げられる。
 微細な気泡を形成する観点、及び経済性及び安全面を良好にする観点から、アゾ化合物又はニトロソ化合物が好ましく、アゾジカルボンアミド、アゾビスイソブチロニトリル又はN,N’-ジニトロソペンタメチレンテトラミンがより好ましく、アゾジカルボンアミドが更に好ましい。
 上記ポリオレフィン系樹脂100重量部に対して、上記熱分解型発泡剤の添加量は、好ましくは1重量部以上、より好ましくは1.5重量部以上、好ましくは10重量部以下、より好ましくは5重量部以下、更に好ましくは3重量部以下である。
 <その他の添加剤>
 上記熱分解型発泡剤以外の添加剤を用いてもよい。上記熱分解型発泡剤以外の添加剤としては、分解温度調節剤、架橋助剤、酸化防止剤、気泡核剤、着色剤、難燃剤、帯電防止剤、及び充填材等が挙げられる。
 上記分解温度調節剤は、熱分解型発泡剤の分解温度を低くしたり、分解速度を速めたり、分解速度を調節したりするために配合される。上記分解温度調節剤としては、酸化亜鉛、ステアリン酸亜鉛、及び尿素等が挙げられる。上記分解温度調節剤は、単独で用いてもよいし、2種以上を併用してもよい。
 発泡シートの表面状態等を調整するために、上記ポリオレフィン系樹脂100重量部に対して、上記分解温度調節剤の添加量は好ましくは0.01重量部以上、好ましくは5重量部以下である。
 上記架橋助剤としては、多官能モノマーを使用することができる。架橋助剤をポリオレフィン系樹脂に添加することによって、後述する工程(2)において照射する電離性放射線量を低減して、電離性放射線の照射に伴う樹脂分子の切断及び劣化を防止することができる。
 上記架橋助剤としては具体的には、トリメチロールプロパントリメタクリレート、トリメチロールプロパントリアクリレート、トリメリット酸トリアリルエステル、1,2,4-ベンゼントリカルボン酸トリアリルエステル、及びトリアリルイソシアヌレート等の1分子中に3個の官能基を有する化合物や、1,6-ヘキサンジオールジメタクリレート、1,9-ノナンジオールジメタクリレート、1,10-デカンジオールジメタクリレート、及びジビニルベンゼン等の1分子中に2個の官能基を有する化合物、フタル酸ジアリル、テレフタル酸ジアリル、イソフタル酸ジアリル、エチルビニルベンゼン、ネオペンチルグリコールジメタクリレート、ラウリルメタクリレート、及びステアリルメタクリレート等が挙げられる。上記架橋助剤は、単独で用いてもよいし、2種以上を併用してもよい。
 上記ポリオレフィン系樹脂100重量部に対して、上記架橋助剤の添加量は好ましくは0.2重量部以上、より好ましくは0.3重量部以上、更に好ましくは0.5重量部以上、好ましくは10重量部以下、より好ましくは5重量部以下である。上記架橋助剤の添加量が上記下限以上であると、発泡シートの所望の架橋度を、安定して得ることが可能である。上記架橋助剤の添加量が上記上限以下であると、発泡シートの架橋度の制御が容易である。
 上記酸化防止剤としては、2,6-ジ-t-ブチル-p-クレゾール等のフェノール系酸化防止剤等が挙げられる。上記酸化防止剤は、単独で用いてもよいし、2種以上を併用してもよい。
 工程(2):
 上記の工程(2)では、上記の工程(1)でシート形状に成形された発泡体組成物を架橋させる。
 上記の工程(2)における架橋は、電離性放射線を発泡体組成物に照射して行うことが好ましい。電離性放射線としては、α線、β線、γ線、及び電子線等が挙げられるが、電子線がより好ましい。
 シート形状の発泡体組成物に対する電離性放射線の照射量は、好ましくは0.3Mrad以上、より好ましくは0.5Mrad以上、更に好ましくは1Mrad以上、特に好ましくは1.5Mrad以上、好ましくは10Mrad以下、より好ましくは8Mrad以下、更に好ましくは5.5Mrad以下である。架橋助剤を用いる場合に、シート形状の発泡体組成物に対する電離性放射線の照射量は、好ましくは0.3Mrad以上、より好ましくは0.5Mrad以上、好ましくは8Mrad以下、より好ましくは5.5Mrad以下である。
 電離性放射線の照射量が上記下限値以上であると、発泡体組成物の発泡に必要な剪断粘度を付与しやすくなる。また、電離性放射線の照射量が上記上限値以下であると、発泡体組成物の剪断粘度が高くなりすぎず、発泡性が良好になる。このため、上記した発泡倍率の発泡シートを得やすくなり、さらには発泡シートの外観も良好になる。
 なお、架橋の進行度は、通常、ポリオレフィン系樹脂及び添加剤の種類等により影響されるため、電離性放射線の照射量は、通常は架橋度を測定しながら調整することが好ましい。好ましくは発泡シートの架橋度が所望の範囲になるように、照射量を制御する。
 工程(3):
 上記の工程(3)では、シート形状の発泡体組成物を、熱分解型発泡剤の分解温度以上に加熱して発泡させる。通常、工程(3)は、上記工程(2)の後に実施する。
 加熱発泡させる温度は、熱分解型発泡剤の分解温度により適宜調整することができる。加熱発泡させる温度は、好ましくは140℃以上、より好ましくは160℃以上、好ましくは300℃以下、より好ましくは260℃以下である。
 発泡体組成物を発泡させる方法は、特に限定されず、例えば、熱風により加熱する方法、赤外線により加熱する方法、塩浴による方法、並びにオイルバスによる方法等が挙げられる。これらの方法は、併用してもよい。
 工程(4):
 上記の工程(4)では、シート形状の発泡体組成物を、得られる発泡シートの内部の気泡が上記の第1の構成又は上記の第2の構成を満足するように延伸する。好ましくはMD方向に延伸する。延伸は、シート形状の発泡体組成物を発泡させた後に行ってもよいし、シート形状の発泡体組成物を発泡させつつ、行ってもよい。延伸は、例えば一軸延伸機及び二軸延伸機等の公知の装置で行うことができる。
 シート形状の発泡体組成物を発泡させた後に延伸を行う場合には、発泡体組成物を冷却することなく、発泡時の溶融状態を維持したまま続けて延伸することが好ましい。但し、発泡体組成物を冷却した後、再度、加熱して溶融又は軟化状態とした上で延伸してもよい。
 また、シート形状の発泡体組成物を延伸する際に、MDへの延伸倍率及びCDへの延伸倍率はそれぞれ、好ましくは1.1倍以上、より好ましくは1.3倍以上、好ましくは5.0倍以下、より好ましくは3.0倍以下、更に好ましくは2.5倍以下である。延伸倍率が上記下限以上及び上記上限以下であると、発泡シートの内部の気泡が上記の第1の構成又は上記の第2の構成を満足することが容易である。また、延伸倍率が上記上限以下であると、シート形状の発泡体組成物が延伸中に破断したり、発泡中の発泡体組成物から発泡ガスが抜けて発泡倍率が低下したりすることが防がれ、発泡シートの柔軟性及び引張強度が良好になり、発泡シートの品質がより一層均一になる。
 上記では、架橋を電離性放射線を用いて行う例を説明した。発泡体組成物に、添加剤として有機過酸化物等の架橋剤を配合した状態で、発泡体組成物を加熱して有機過酸化物を分解させる方法等で、架橋を行ってもよい。
 上記有機過酸化物としては、例えば、1,1-ビス(t-ブチルパーオキシ)3,3,5-トリメチルシクロヘキサン、及び1,1-ビス(t-ブチルパーオキシ)シクロヘキサン等が挙げられる。
 上記ポリオレフィン系樹脂100重量部に対して、上記有機過酸化物の含有量は好ましくは0.01重量部以上、より好ましくは0.1重量部以上、好ましくは5重量部以下、より好ましくは3重量部以下である。有機過酸化物の添加量が上記下限以上及び上記上限以下であると、発泡体組成物の架橋が進行しやすくなり、また、発泡シート中における有機過酸化物の分解残渣の量が少なくなる。
 また、発泡体組成物は、上記発泡剤を用いて発泡させるかわりに、炭酸ガスやブタンガスに代表されるガス発泡により発泡させてもよいし、メカニカルフロス法により発泡させてもよい。
 [粘着テープ及び粘着テープの製造方法の他の詳細]
 本発明の粘着テープでは、上述した発泡シートを基材として用いている。発泡シートの少なくとも一方の表面(第1の表面)又は両面(第1,第2の表面)に粘着剤層を形成することで、粘着テープが得られる。発泡シートの両面に粘着剤層が形成された粘着テープは、両面粘着テープである。
 上記粘着テープの厚みは、好ましくは0.05mm以上、好ましくは2mm以下、より好ましくは1mm以下である。
 第1,第2の粘着剤層の各厚みは、好ましくは5μm以上、より好ましくは7μm以上、更に好ましくは10μm以上、好ましくは200μm以下、より好ましくは150μm以下、更に好ましくは100μm以下である。上記第1,第2の粘着剤層の各厚みが上記下限以上及び上記上限以下であると、粘着テープの厚み、及び粘着テープを用いた電子機器の厚みが薄くなる。
 上記粘着剤層を形成するための粘着剤としては、特に限定されず、例えば、アクリル系粘着剤、ウレタン系粘着剤及びゴム系粘着剤等が挙げられる。
 上記発泡シート上に粘着剤を塗布して、発泡シート上に粘着剤層を積層する方法としては、例えば、発泡シート上にコーター等の塗工機を用いて粘着剤を塗布する方法、発泡シート上にスプレーを用いて粘着剤を噴霧及び塗布する方法、並びに発泡シート上に刷毛を用いて粘着剤を塗布する方法等が挙げられる。
 [粘着テープの使用方法]
 上記粘着テープは、テープは様々な電子機器に用いることができ、例えば、携帯電話機やビデオカメラ等の電子機器本体内で用いることができる。上記粘着テープは、携帯電話機の表示装置に好適に用いることができる。
 上記粘着テープは、例えば2つの部材間に挟み込まれ、厚さ(VD)方向に圧縮した状態で使用されることが好ましい。そして、2つの部材のいずれか一方又は両方に作用される衝撃を吸収する衝撃吸収材、2つの部材間に粉塵等が入り込むのを防止するシール材として好適に用いることができる。
 本発明では、1mm以下の幅の状態で用いられても、高い衝撃吸収性が得られる。このため、本発明の粘着テープを電子機器用途に用いることで、電子機器の各部品を適切に保護できる優れた衝撃吸収性が得られる。また、適切な圧縮強度を有するため、部品間のシール性も良好にしやすくなる。
 本発明を、実施例により更に詳細に説明する。本発明はこれらの実施例に限定されない。
 [測定方法]
 本明細書における各物性の測定方法は、次の通りである。
 <密度>
 架発泡シートの密度を、JIS K7222に準拠して測定した。なお、密度の逆数を発泡倍率とした。
 <25%圧縮強度>
 25%圧縮強度は、発泡シートをJIS K6767に準拠して測定した。なお、発泡シートを合計厚みが10mmになるように複数枚重ねて測定を行った。
 <比(MDにおける平均径/CDにおける平均径)>
 発泡シートの拡大写真を撮り、デジタルマイクロスコープ(キーエンス社製「VHX-900」)を用いてMD、CD、及びVDの気泡径を測定し、測定値を平均して平均径を算出した。算出したMD(発泡シートの押出成形時の流れ方向及)における気泡径及びCD(発泡シートの押出成形時の流れ方向及び発泡シートの厚み方向と直交する方向)における平均径から、比(MDにおける平均径/CDにおける平均径)を求めた。
 さらに、同様の方法で、発泡シートの厚み方向と直交する面方向における気泡の長径及び短径を測定し、測定値を平均して平均長径及び平均短径を算出した。算出した発泡シートの厚み方向と直交する面方向における平均長径と平均短径とから、比(平均長径/平均短径)を求めた。
 (実施例1~13及び比較例1~5)
 発泡シートの作製:
 ポリエチレン系樹脂(直鎖状低密度ポリエチレン、エクソンケミカル社製「Exact3027」、密度:0.900g/cm)100重量部、アゾジカルボンアミド1.9重量部、2,6-ジ-t-ブチル-p-クレゾール0.2重量部及び酸化亜鉛1.8重量部を押出機に供給して、130℃で溶融混練し、長尺シート状であり、かつ厚みが0.5mmである発泡体組成物を押出した。
 次に、上記発泡体組成物の両面に、加速電圧500kVの電子線を4.5Mrad照射して、上記発泡体組成物を架橋させた。その後、熱風及び赤外線ヒーターにより250℃に保持された発泡炉内に連続的に送り込んで、加熱して発泡させて、気泡の平均径、平均長径及び平均短径が下記の表1に示す値となるように延伸して、下記の表1に示す厚みの発泡シートを得た。
 粘着剤溶液の調製:
 温度計、攪拌機、冷却管を備えた反応器に、ブチルアクリレート72重量部、2-エチルヘキシルアクリレート20重量部、エチルアクリレート5重量部、アクリル酸3重量部及びヒドロキシエチルアクリレート0.1重量部を入れ、反応器中の混合物に酢酸エチルを更に加え、窒素置換した。その後、反応器を加熱して還流を開始した。続いて、上記反応器内に、重合開始剤であるラウロイルパーオキシド0.1重量部を添加した。70℃で5時間還流させて、アクリル共重合体の溶液を得た。
 得られたアクリル共重合体の溶液に含まれるアクリル共重合体の固形分100重量部に対して、重合ロジンエステル14重量部、テルペンフェノール10重量部、水添ロジンエステル10重量部、酢酸エチル125重量部、及びイソシアネート系架橋剤(積水フーラー社製「硬化剤 UA」)1.0重量部を添加し、攪拌して、アクリル粘着剤が酢酸エチルに溶解した粘着剤溶液を得た。
 両面粘着テープの作製:
 得られた発泡シートの第1の表面に、得られた粘着剤溶液を塗布し、100℃で5分間乾燥させることにより、粘着剤層(厚み30μm)を形成した。粘着剤層の外表面に対して、離型処理が施され、厚み50μmのPET(ポリエチレンテレフタレート)フィルムを貼り合わせた。
 次いで、別の離型処理が施されたPETフィルム(厚み50μm)を用意した。このPETフィルムの離型処理面に粘着剤溶液を塗布し、100℃で5分間乾燥させることにより、粘着剤層(厚み30μm)を形成した。この粘着剤層を発泡シートの第2の表面に貼り合わせた。これにより、離型処理が施されたPETフィルムで両面が覆われた両面粘着テープを得た。
 (評価)
 以下の耐落下衝撃性試験を実施した。
 <試験装置の作製>
 図2(a)及び(b)に、粘着テープの耐落下衝撃性試験の試験方法を説明するための模式的斜視図及び模式的正面図を示す。
 得られた両面粘着テープを外径が幅46mm及び長さ61mm、内径が幅44mm及び長さ59mmとなるように打ち抜いて、幅1mmの枠状の粘着テープ(試験片)を作製した。次いで、図2(a)に示すように、中央部分に幅38mm及び長さ50mmの四角い穴が開いた厚さ2mmのポリカーボネート板12を用意した。枠状の粘着テープ11の一方のPETフィルムを剥がした。このポリカーボネート板12に対して、枠状の粘着テープ11(試験片)を四角い穴がほぼ中央に位置するように貼り付けた。
 また、幅55mm、長さ65mm、厚さ1mmのポリカーボネート板13を用意した。粘着テープ11の他方のPETフィルムを剥がした。粘着テープ11の上面から、ポリカーボネート板13を粘着テープ11がほぼ中央に位置するように貼り付け、試験装置を組み立てた。
 その後、試験装置の上面に位置するポリカーボネート板13側から、5kgfの圧力を10秒間加えて、上下に位置するポリカーボネート板12,13と粘着テープ11とを圧着して、常温で24時間放置した。
 <耐落下衝撃性の判定>
 図2(b)に示すように、作製した試験装置を裏返して支持台に固定した。四角い穴を通過する大きさの300gの重さの鉄球14を、四角い穴を通過するように落とした。鉄球14を落とす高さを徐々に高くしていき、鉄球14の落下により加わった衝撃により、粘着テープ11とポリカーボネート板12とが剥がれた時の鉄球14を落した高さを計測した。このようにして、耐落下衝撃性の測定値の結果を得た。
 更に、耐落下衝撃性を下記の基準で判定した。
 [耐落下衝撃性の判定基準]
 ◎:剥離が生じた高さが160cm以上
 ○:剥離が生じた高さが130cm以上、160cm未満
 ×:剥離が生じた高さが130cm未満
 詳細及び結果を下記の表1に示す。

Claims (13)

  1.  ポリオレフィン系樹脂を発泡及び架橋させることにより得られ、かつ内部に複数の気泡を有する発泡シートと、
     前記発泡シートの第1の表面側に配置された第1の粘着剤層とを備え、
     前記発泡シートの密度が0.5g/cm以上、0.6g/cm以下であり、
     前記発泡シートの25%圧縮強度が380kPa以上、1000kPa以下であり、
     前記発泡シートの厚み方向と直交する面方向における前記気泡の平均長径の平均短径に対する比が1.0以上、1.1以下である、粘着テープ。
  2.  ポリオレフィン系樹脂を発泡及び架橋させることにより得られ、かつ内部に複数の気泡を有する発泡シートと、
     前記発泡シートの第1の表面側に配置された第1の粘着剤層とを備え、
     前記発泡シートの密度が0.5g/cm以上、0.6g/cm以下であり、
     前記発泡シートの25%圧縮強度が380kPa以上、1000kPa以下であり、
     前記発泡シートが押出成形により得られ、
     前記発泡シートの押出成形時の流れ方向における前記気泡の平均径の、前記発泡シートの押出成形時の流れ方向及び前記発泡シートの厚み方向と直交する方向における前記気泡の平均径に対する比が、0.9以上、1.1以下である、粘着テープ。
  3.  前記発泡シートの厚み方向と直交する面方向における前記気泡の平均長径の平均短径に対する比が1.0以上、1.1以下である、請求項2に記載の粘着テープ。
  4.  前記ポリオレフィン系樹脂が、ポリエチレン系樹脂である、請求項1~3のいずれか1項に記載の粘着テープ。
  5.  厚みが0.05mm以上、2mm以下である、請求項1~4のいずれか1項に記載の粘着テープ。
  6.  前記発泡シートの厚みが0.01mm以上、1.9mm以下である、請求項1~5のいずれか1項に記載の粘着テープ。
  7.  前記第1の粘着剤層が、アクリル系粘着剤により形成されている、請求項1~6のいずれか1項に記載の粘着テープ。
  8.  前記アクリル系粘着剤が、アクリルポリマーと粘着付与樹脂とを含む、請求項7に記載の粘着テープ。
  9.  幅が1mm以下の状態で貼り合わせに用いられる、請求項1~8のいずれか1項に記載の粘着テープ。
  10.  枠状の状態で貼り合わせに用いられる、請求項1~9のいずれか1項に記載の粘着テープ。
  11.  表示装置に用いられ、表示装置用粘着テープである、請求項1~10のいずれか1項に記載の粘着テープ。
  12.  前記発泡シートの前記第1の表面とは反対の第2の表面側に配置された第2の粘着剤層を備え、
     両面粘着テープである、請求項1~11のいずれか1項に記載の粘着テープ。
  13.  押出成形することにより、ポリオレフィン系樹脂を発泡及び架橋させて、内部に複数の気泡を有し、密度が0.5g/cm以上、0.6g/cm以下であり、25%圧縮強度が380kPa以上、1000kPa以下である発泡シートを得る工程と、
     前記発泡シートの第1の表面側に第1の粘着剤層を配置して、粘着テープを得る工程とを備え、
     前記発泡シートを得る工程において、得られる発泡シートの押出成形時の流れ方向における前記気泡の平均径の、得られる発泡シートの押出成形時の流れ方向及び前記発泡シートの厚み方向と直交する方向における前記気泡の平均径に対する比を、0.9以上、1.1以下にする、粘着テープの製造方法。
