Abstract

 塗料などの原料として用いられるフッ素樹脂エマルションなどの樹脂エマルションに好適に使用することができる成膜助剤であって、エマルション粒子を含有し、当該エマルション粒子を構成する重合体が脂環構造を有する(メタ)アクリレートの含有率が20~70質量%である単量体成分を乳化重合させることによって得られるものであり、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れている成膜助剤。

Description

成膜助剤
 本発明は、成膜助剤に関する。さらに詳しくは、例えば、塗料などの原料として用いられるフッ素樹脂エマルションなどに好適に使用することができる成膜助剤に関する。
 フッ素系樹脂に対する密着性および相溶性が良好である水性被覆組成物を製造するために、ターシャリーブチル(メタ)アクリレート、エチレン性不飽和カルボン酸単量体およびその他のエチレン性単量体から得られる共重合体からなるエマルションを用いることが提案されている(例えば、特許文献1の請求項1および段落[0001]参照)。
 前記エマルションとフッ素樹脂系エマルションとを混合した場合、前記エマルションとフッ素樹脂系エマルションとの相溶性が良好であり、両者を混合することによって得られた混合物は、モルタル板およびスレート板に対する密着性が良好であるとされている(例えば、特許文献1の段落[0035]-[0046]参照)。
 しかし、前記エマルションは、低温における造膜性、延伸性および温水凍結安定性に劣るという欠点がある(例えば、本明細書の比較例1参照)。
 したがって、近年、低温における造膜性(低温造膜性)、耐温水性、延伸性、耐候性、立面における塗装性(立面塗装性)および温水凍結安定性に総合的に優れた成膜助剤の開発が待ち望まれている。

 本発明は、前記従来技術に鑑みてなされたものであり、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を提供することを課題とする。
 本発明は、エマルション粒子を含有する成膜助剤であって、当該エマルション粒子を構成する重合体が単量体成分を乳化重合させてなり、当該単量体成分における脂環構造を有する(メタ)アクリレートの含有率が20~70質量%であることを特徴とする成膜助剤に関する。
 なお、本発明において、「(メタ)アクリレート」は、「アクリレート」または「メタクリレート」を意味する。「アクリレート」および「メタクリレート」は、それぞれ単独で用いてもよく、併用してもよい。
 本発明によれば、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤が提供される。
 本発明の成膜助剤は、前記したように、エマルション粒子を含有する成膜助剤であり、当該エマルション粒子を構成する重合体が単量体成分を乳化重合させてなり、当該単量体成分における脂環構造を有する(メタ)アクリレートの含有率が20~70質量%であることを特徴とする。
 エマルション粒子を構成する重合体は、例えば、脂環構造を有する(メタ)アクリレートを20~70質量%の含有率で含有する単量体成分を乳化重合させることによって得ることができる。
 脂環構造を有する(メタ)アクリレートを20~70質量%の含有率で含有する単量体成分は、エマルション粒子が1層構造を有する場合および多層構造を有する場合のいずれの場合においても、エマルション粒子を構成する重合体の原料として用いられる全単量体における(メタ)アクリレートの含有率が20~70質量%である単量体成分を意味する。
 本発明においては、前記したように、単量体成分における脂環構造を有する(メタ)アクリレートの含有率が20~70質量%である点に1つの大きな特徴がある。本発明で用いられるエマルション粒子を構成する重合体の原料として用いられる単量体成分における脂環構造を有する(メタ)アクリレートの含有率が20~70質量%であることから、本発明の成膜助剤は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れている。
 脂環構造を有する(メタ)アクリレートとしては、例えば、シクロヘキシル(メタ)アクリレート、イソボルニル(メタ)アクリレートなどが挙げられる。これらの脂環構造を有する(メタ)アクリレートは、それぞれ単独で用いてもよく、併用してもよい。これらの脂環構造を有する(メタ)アクリレートのなかでは、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れている成膜助剤を得る観点から、シクロヘキシル(メタ)アクリレートが好ましく、シクロヘキシルメタクリレートがより好ましい。
 前記単量体成分における脂環構造を有する(メタ)アクリレートの含有率は、耐温水性および耐候性を向上させる観点から、20質量%以上、好ましくは25質量%以上、さらに好ましくは30質量%以上であり、低温造膜性および延伸性を向上させる観点から、好ましくは70質量%以下、好ましくは65質量%以下、さらに好ましくは60質量%以下である。
 前記単量体成分には、脂環構造を有する(メタ)アクリレート以外の単量体(以下、他の単量体という)が含まる。前記単量体成分における他の単量体の含有率は、低温造膜性および延伸性を向上させる観点から、好ましくは30質量%以上、好ましくは35質量%以上、さらに好ましくは40質量%以上であり、耐温水性および耐候性を向上させる観点から、80質量%以下、好ましくは75質量%以下、さらに好ましくは70質量%以下である。
 前記他の単量体としては、例えば、アルキル(メタ)アクリレート、水酸基含有(メタ)アクリレート、カルボキシル基含有単量体、オキソ基含有単量体、フッ素原子含有単量体、窒素原子含有単量体、エポキシ基含有単量体、芳香族系単量体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 アルキル(メタ)アクリレートとしては、例えば、メチル(メタ)アクリレート、エチル(メタ)アクリレート、n-ブチル(メタ)アクリレート、イソブチル(メタ)アクリレート、tert-ブチル(メタ)アクリレート、sec-ブチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、トリデシル(メタ)アクリレート、n-オクチル(メタ)アクリレート、n-ラウリル(メタ)アクリレート、2-(アセトアセトキシ)エチル(メタ)アクリレートなどのエステル基の炭素数が1~18のアルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 水酸基含有(メタ)アクリレートとしては、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、3-ヒドロキシプロピル(メタ)アクリレート、2-ヒドロキシブチル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレートなどのエステル基の炭素数が1~18の水酸基含有(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 カルボキシル基含有単量体としては、例えば、(メタ)アクリル酸、マレイン酸、フマル酸、クロトン酸、イタコン酸、無水マレイン酸などのカルボキシル基含有脂肪族系単量体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらのカルボキシル基含有単量体のなかでは、エマルション粒子の分散安定性を向上させる観点から、アクリル酸、メタクリル酸およびイタコン酸が好ましく、アクリル酸およびメタクリル酸がより好ましい。
 なお、本発明において、「(メタ)アクリル酸」は、「アクリル酸」または「メタクリル酸」を意味する。「アクリル酸」および「メタクリル酸」は、それぞれ単独で用いてもよく、併用してもよい。
 オキソ基含有単量体としては、例えば、エチレングリコール(メタ)アクリレート、エチレングリコールメトキシ(メタ)アクリレート、ジエチレングリコール(メタ)アクリレート、ジエチレングリコールメトキシ(メタ)アクリレートなどの(ジ)エチレングリコール(メトキシ)(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 フッ素原子含有単量体としては、例えば、トリフルオロエチル(メタ)アクリレート、テトラフルオロプロピル(メタ)アクリレート、オクタフルオロペンチル(メタ)アクリレートなどのエステル基の炭素数が2~6のフッ素原子含有アルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 窒素原子含有単量体としては、例えば、(メタ)アクリルアミド、N,N-ジメチルアミノプロピルアクリルアミド、ジアセトンアクリルアミドなどのアクリルアミド化合物、ジメチルアミノエチル(メタ)アクリレート、ジエチルアミノエチル(メタ)アクリレートなどの窒素原子含有(メタ)アクリレート化合物、N-ビニルピロリドンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 なお、本発明において、「(メタ)アクリルアミド」は、「アクリルアミド」または「メタクリルアミド」を意味する。「アクリルアミド」および「メタクリルアミド」は、それぞれ単独で用いてもよく、併用してもよい。
 エポキシ基含有単量体としては、例えば、グリシジル(メタ)アクリレートなどのエポキシ基含有(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 芳香族系単量体としては、例えば、スチレン、α-メチルスチレン、p-メチルスチレン、tert-メチルスチレン、クロロスチレン、アラルキル(メタ)アクリレート、ビニルトルエンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。アラルキル(メタ)アクリレートとしては、例えば、ベンジル(メタ)アクリレート、フェニルエチル(メタ)アクリレート、メチルベンジル(メタ)アクリレート、ナフチルメチル(メタ)アクリレートなどの炭素数が7~18のアラルキル基を有するアラルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの芳香族系単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらの芳香族系単量体のなかでは、塗膜の耐透水性を向上させる観点から、スチレンが好ましい。
 前記他の単量体のなかでは、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、単独重合体でのガラス転移温度が-50℃以下であり、炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレート(以下、特定単量体という)が好ましい。前記特定単量体のなかでは、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、2-エチルヘキシルアクリレートがより好ましい。
 単量体成分における特定単量体の含有率は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは5質量%以上、より好ましくは10質量%以上、さらに好ましくは15質量%以上であり、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは60質量%以下、より好ましくは55質量%以下、さらに好ましくは50質量%以下である。
 本発明においては、脂環構造を有する(メタ)アクリレートと特定単量体とを併用することが好ましい。このように脂環構造を有する(メタ)アクリレートと特定単量体とを併用した場合には、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得ることができる。
 脂環構造を有する(メタ)アクリレートと特定単量体とを併用する場合、脂環構造を有する(メタ)アクリレートと特定単量体との質量比〔脂環構造を有する(メタ)アクリレート/特定単量体〕は、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは20/80以上、より好ましくは25/75以上、さら好ましくは30/70以上であり、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは95/5以下、より好ましくは90/10以下である。
 単量体成分における脂環構造を有する(メタ)アクリレートと特定単量体との合計含有率は、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは30~100質量%、より好ましくは35~100質量%、さらに好ましくは40~100質量%である。
 単量体成分を乳化重合させる方法としては、例えば、メタノール、エタノールなどの低級アルコールなどの水溶性有機溶媒と水とを含む水性媒体、水などの媒体中に乳化剤を溶解させ、撹拌下で単量体成分および重合開始剤を滴下させる方法、乳化剤および水を用いてあらかじめ乳化させておいた単量体成分を水または水性媒体中に滴下させる方法などが挙げられるが、本発明は、かかる方法のみに限定されるものではない。なお、媒体の量は、得られる樹脂エマルションに含まれる不揮発分量を考慮して適宜設定すればよい。
 乳化剤としては、アニオン性乳化剤、ノニオン性乳化剤、カチオン性乳化剤、両性乳化剤、高分子乳化剤などが挙げられ、これらの乳化剤は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 アニオン性乳化剤としては、例えば、アンモニウムドデシルサルフェート、ナトリウムドデシルサルフェートなどのアルキルサルフェート塩;アンモニウムドデシルスルホネート、ナトリウムドデシルスルホネートなどのアルキルスルホネート塩;アンモニウムドデシルベンゼンスルホネート、ナトリウムドデシルナフタレンスルホネートなどのアルキルアリールスルホネート塩;ポリオキシエチレンアルキルサルフェート塩;ポリオキシエチレンアルキルアリールサルフェート塩;ジアルキルスルホコハク酸塩;アリールスルホン酸-ホルムアルデヒド縮合物;アンモニウムラウリレート、ナトリウムステアリレートなどの脂肪酸塩などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 ノニオン性乳化剤としては、例えば、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルアリールエーテル、ポリエチレングリコールとポリプロピレングリコールとの縮合物、ソルビタン脂肪酸エステル、ポリオキシエチレンソルビタン脂肪酸エステル、脂肪酸モノグリセライド、エチレンオキサイドと脂肪族アミンとの縮合生成物などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 カチオン性乳化剤としては、例えば、ドデシルアンモニウムクロライドなどのアルキルアンモニウム塩などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 両性乳化剤としては、例えば、ベタインエステル型乳化剤などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 高分子乳化剤としては、例えば、ポリアクリル酸ナトリウムなどのポリ(メタ)アクリル酸塩;ポリビニルアルコール;ポリビニルピロリドン;ポリヒドロキシエチルアクリレートなどのポリヒドロキシアルキル(メタ)アクリレート;これらの重合体を構成する単量体のうちの1種以上を共重合成分とする共重合体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 また、前記乳化剤として、塗膜の耐透水性を向上させる観点から、重合性基を有する乳化剤、すなわち、いわゆる反応性乳化剤が好ましく、環境保護の観点から、非ノニルフェニル型の乳化剤が好ましい。
 反応性乳化剤としては、例えば、プロペニル-アルキルスルホコハク酸エステル塩、(メタ)アクリル酸ポリオキシエチレンスルホネート塩、(メタ)アクリル酸ポリオキシエチレンホスフォネート塩〔例えば、三洋化成工業(株)製、商品名:エレミノールRS-30など〕、ポリオキシエチレンアルキルプロペニルフェニルエーテルスルホネート塩〔例えば、第一工業製薬(株)製、商品名:アクアロンHS-10など〕、アリルオキシメチルアルキルオキシポリオキシエチレンのスルホネート塩〔例えば、第一工業製薬(株)製、商品名:アクアロンKH-10など〕、アリルオキシメチルノニルフェノキシエチルヒドロキシポリオキシエチレンのスルホネート塩〔例えば、(株)ADEKA製、商品名:アデカリアソープSE-10など〕、アリルオキシメチルアルコキシエチルヒドロキシポリオキシエチレン硫酸エステル塩〔例えば、(株)ADEKA製、商品名:アデカリアソープSR-10、SR-30など〕、ビス(ポリオキシエチレン多環フェニルエーテル)メタクリレート化スルホネート塩〔例えば、日本乳化剤(株)製、商品名:アントックスMS-60など〕、アリルオキシメチルアルコキシエチルヒドロキシポリオキシエチレン〔例えば、(株)ADEKA製、商品名:アデカリアソープER-20など〕、ポリオキシエチレンアルキルプロペニルフェニルエーテル〔例えば、第一工業製薬(株)製、商品名:アクアロンRN-20など〕、アリルオキシメチルノニルフェノキシエチルヒドロキシポリオキシエチレン〔例えば、(株)ADEKA製、商品名:アデカリアソープNE-10など)などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 単量体成分100質量部あたりの乳化剤の量は、重合安定性を向上させる観点から、好ましくは0.5質量部以上、より好ましくは1質量部以上、さらに好ましくは2質量部以上、さらに一層好ましくは3質量部以上であり、塗膜の耐透水性を向上させる観点から、好ましくは10質量部以下、より好ましくは7質量部以下、より一層好ましくは6質量部以下、さらに好ましくは5質量部以下、さらに一層好ましくは4質量部以下である。
 重合開始剤としては、例えば、アゾビスイソブチロニトリル、2,2-アゾビス(2-メチルブチロニトリル)、2,2-アゾビス(2,4-ジメチルバレロニトリル)、2,2-アゾビス(2―ジアミノプロパン)ハイドロクロライド、4,4-アゾビス(4-シアノ吉草酸)、2,2-アゾビス(2-メチルプロピオンアミジン)などのアゾ化合物;過硫酸カリウムなどの過硫酸塩;過酸化水素、ベンゾイルパーオキサイド、パラクロロベンゾイルパーオキサイド、ラウロイルパーオキサイド、過酸化アンモニウムなどの過酸化物などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの重合開始剤は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 単量体成分100質量部あたりの重合開始剤の量は、重合速度を高め、未反応の単量体成分の残存量を低減させる観点から、好ましくは0.05質量部以上、より好ましくは0.1質量部以上であり、塗膜の耐透水性を向上させる観点から、好ましくは1質量部以下、より好ましくは0.5質量部以下である。
 重合開始剤の添加方法は、特に限定されない。その添加方法としては、例えば、一括仕込み、分割仕込み、連続滴下などが挙げられる。また、重合反応の終了時期を早める観点から、単量体成分を反応系内に添加する終了前またはその終了後に、重合開始剤の一部を添加してもよい。
 なお、重合開始剤の分解を促進するために、例えば、亜硫酸水素ナトリウムなどの還元剤、硫酸第一鉄などの遷移金属塩などの重合開始剤の分解剤を反応系内に適量で添加してもよい。
 また、反応系内には、必要により、例えば、tert-ドデシルメルカプタンなどのチオール基を有する化合物などの連鎖移動剤、pH緩衝剤、キレート剤などの添加剤を添加してもよい。単量体成分100質量部あたりの添加剤の量は、その種類によって異なるので一概には決定することができないが、通常、好ましくは0.01~5質量部、より好ましくは0.1~3質量部である。
 単量体成分を乳化重合させる際の雰囲気は、特に限定されないが、重合開始剤の効率を高める観点から、窒素ガスなどの不活性ガスであることが好ましい。
 単量体成分を乳化重合させる際の重合温度は、特に限定がないが、通常、好ましくは50~100℃、より好ましくは60~95℃である。重合温度は、一定であってもよく、重合反応の途中で変化させてもよい。
 単量体成分を乳化重合させる重合時間は、特に限定がなく、重合反応の進行状況に応じて適宜設定すればよいが、通常、2~9時間程度である。
 以上のようにして単量体成分を乳化重合させることにより、重合体がエマルション粒子の形態で得られる。
 前記重合体は、架橋構造を有していてもよい。重合体の重量平均分子量は、重合体が架橋構造を有する場合および架橋構造を有しない場合のいずれの場合であっても、塗膜の耐透水性を向上させる観点から、好ましくは10万以上、より好ましくは30万以上、さらに好ましくは55万以上、さらに一層好ましくは60万以上である。重合体の重量平均分子量の上限値は、架橋構造を有する場合、その重量平均分子量を測定することが困難なため、特に限定されないが、架橋構造を有しない場合には、造膜性を向上させる観点から、500万以下であることが好ましい。
 なお、本明細書において、重量平均分子量は、ゲルパーミエイションクロマトグラフィー〔東ソー(株)製、品番:HLC-8120GPC、カラム:TSKgel G-5000HXLとTSKgel GMHXL-Lとを直列に使用〕を用いて測定された重量平均分子量(ポリスチレン換算)を意味する。
 エマルション粒子に用いられる重合体全体のガラス転移温度は、耐温水性および耐候性を向上させる観点から、好ましくは-10℃以上、より好ましくは-5℃以上、さらに好ましくは0℃以上であり、低温造膜性、延伸性および温水凍結安定性を向上させる観点から、好ましくは60℃以下、より好ましくは55℃以下、さらに好ましくは50℃以下である。
 重合体のガラス転移温度は、単量体成分に使用される単量体の組成を調整することにより、容易に調節することができる。
 なお、本明細書において、重合体のガラス転移温度は、当該重合体を構成する単量体成分に使用されている単量体の単独重合体のガラス転移温度を用いて、式:
   1/Tg=Σ(Wm/Tgm)/100
〔式中、Wmは重合体を構成する単量体成分における単量体mの含有率(質量%)、Tgmは単量体mの単独重合体のガラス転移温度(絶対温度:K)を示す〕
で表されるフォックス(Fox)の式に基づいて求められた温度を意味する。
 重合体のガラス転移温度は、例えば、tert-ブチルメタクリレートの単独重合体では107℃、イソボルニルメタクリレートの単独重合体では180℃、シクロヘキシルメタクリレートの単独重合体では83℃、1,2,2,6,6-ペンタメチルピペリジルメタクリレートの単独重合体では130℃、2,2,6,6-テトラメチルピペリジルメタクリレートの単独重合体では130℃、2-エチルヘキシルアクリレートの単独重合体では-70℃、アクリル酸の単独重合体では95℃、メチルメタクリレートの単独重合体では105℃、n-ブチルアクリレートの単独重合体では-56℃、メタクリル酸の単独重合体では130℃、γ-メタクリロイルオキシプロピルトリメトキシシランの単独重合体では70℃、n-ブチルメタクリレートの単独重合体では20℃、スチレンの単独重合体では100℃である。
 重合体のガラス転移温度は、前記フォックス(Fox)の式に基づいて求められた値であるが、重合体のガラス転移温度の実測値は、前記フォックス(Fox)の式に基づいて求められた値と同じであることが好ましい。
 なお、特殊単量体、多官能単量体などのようにガラス転移温度が不明の単量体については、単量体成分における当該ガラス転移温度が不明の単量体の合計含有率が10質量%以下である場合には、ガラス転移温度が判明している単量体のみを用いてガラス転移温度が求められる。また、単量体成分におけるガラス転移温度が不明の単量体の合計含有率が10質量%を超える場合には、単量体成分を重合させることによって得られた重合体のガラス転移温度の実測値を、例えば、その示差走査熱量の測定によって求めることができる。
 示差走査熱量の測定装置としては、例えば、セイコーインスツル(株)製、品番:DSC220Cなどが挙げられる。また、示差走査熱量を測定する際、示差走査熱量(DSC)曲線を描画する方法、示差走査熱量(DSC)曲線から一次微分曲線を得る方法、スムージング処理を行なう方法、目的のピーク温度を求める方法などには特に限定がない。例えば、前記測定装置を用いた場合には、当該測定装置を用いることによって得られたデータから作図すればよい。その際、数学的処理を行なうことができる解析ソフトウェアを用いることができる。当該解析ソフトウェアとしては、例えば、解析ソフトウェア〔セイコーインスツル(株)製、品番:EXSTAR6000〕などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。なお、このようにして求められたピーク温度には、上下5℃程度の作図による誤差が含まれることがある。
 以上のようにして単量体成分を乳化重合させることにより、重合体をエマルション粒子の形態で得ることができる。
 なお、エマルション粒子は、内層および外層を有していてもよい。内層および外層を有するエマルション粒子は、内層を構成する単量体成分を乳化重合させることによって得られたエマルション粒子の存在下でさらに外層を構成する単量体成分を乳化重合させることによって得ることができる。
 内層を形成する重合体は、例えば、内層を形成する重合体の原料として用いられる単量体成分を乳化重合させることによって得ることができる。
 内層を形成する重合体の原料として用いられる単量体成分に用いられる単量体としては、例えば、エチレン性不飽和単量体、芳香族系単量体などが挙げられる。これらの単量体は、それぞれ単独で用いてもよく、併用してもよい。
 エチレン性不飽和単量体としては、例えば、アルキル(メタ)アクリレート、水酸基含有(メタ)アクリレート、カルボキシル基含有単量体、オキソ基含有単量体、フッ素原子含有単量体、窒素原子含有単量体、エポキシ基含有単量体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 本発明において、アルキル(メタ)アクリレートが有するアルキル基は、直鎖アルキル基、分岐鎖を有するアルキル基および環状構造(例えば、脂環構造など)を有するアルキル基を包含する概念のものである。
 アルキル(メタ)アクリレートとしては、例えば、メチル(メタ)アクリレート、エチル(メタ)アクリレート、n-ブチル(メタ)アクリレート、イソブチル(メタ)アクリレート、tert-ブチル(メタ)アクリレート、sec-ブチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、トリデシル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート、イソボルニル(メタ)アクリレート、n-オクチル(メタ)アクリレート、n-ラウリル(メタ)アクリレート、2-(アセトアセトキシ)エチル(メタ)アクリレートなどのエステル基の炭素数が1~18のアルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 水酸基含有(メタ)アクリレートとしては、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、3-ヒドロキシプロピル(メタ)アクリレート、2-ヒドロキシブチル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレートなどのエステル基の炭素数が1~18の水酸基含有(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 カルボキシル基含有単量体としては、例えば、(メタ)アクリル酸、マレイン酸、フマル酸、クロトン酸、イタコン酸、無水マレイン酸などのカルボキシル基含有脂肪族系単量体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらのカルボキシル基含有単量体のなかでは、エマルション粒子の分散安定性を向上させる観点から、アクリル酸、メタクリル酸およびイタコン酸が好ましく、アクリル酸およびメタクリル酸がより好ましい。
 オキソ基含有単量体としては、例えば、エチレングリコール(メタ)アクリレート、エチレングリコールメトキシ(メタ)アクリレート、ジエチレングリコール(メタ)アクリレート、ジエチレングリコールメトキシ(メタ)アクリレートなどの(ジ)エチレングリコール(メトキシ)(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 フッ素原子含有単量体としては、例えば、トリフルオロエチル(メタ)アクリレート、テトラフルオロプロピル(メタ)アクリレート、オクタフルオロペンチル(メタ)アクリレートなどのエステル基の炭素数が2~6のフッ素原子含有アルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 窒素原子含有単量体としては、例えば、(メタ)アクリルアミド、N,N-ジメチルアミノプロピルアクリルアミド、ジアセトンアクリルアミドなどのアクリルアミド化合物、ジメチルアミノエチル(メタ)アクリレート、ジエチルアミノエチル(メタ)アクリレートなどの窒素原子含有(メタ)アクリレート化合物、N-ビニルピロリドンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 なお、本発明において、「(メタ)アクリルアミド」は、「アクリルアミド」または「メタクリルアミド」を意味する。「アクリルアミド」および「メタクリルアミド」は、それぞれ単独で用いてもよく、併用してもよい。
 エポキシ基含有単量体としては、例えば、グリシジル(メタ)アクリレートなどのエポキシ基含有(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 芳香族系単量体としては、例えば、スチレン、α-メチルスチレン、p-メチルスチレン、tert-メチルスチレン、クロロスチレン、アラルキル(メタ)アクリレート、ビニルトルエンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。アラルキル(メタ)アクリレートとしては、例えば、ベンジル(メタ)アクリレート、フェニルエチル(メタ)アクリレート、メチルベンジル(メタ)アクリレート、ナフチルメチル(メタ)アクリレートなどの炭素数が7~18のアラルキル基を有するアラルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの芳香族系単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらの芳香族系単量体のなかでは、塗膜の耐透水性を向上させる観点から、スチレンが好ましい。
 内層の原料として用いられる単量体成分は、耐温水性および耐候性を向上させる観点から、エチレン性不飽和単量体が好ましく、アルキル(メタ)アクリレートがより好ましい。
 また、内層の原料として用いられる単量体成分は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、アルキル(メタ)アクリレートおよび当該アルキル(メタ)アクリレートと共重合可能な他の単量体成分を含有することが好ましい。アルキル(メタ)アクリレートと共重合可能な他の単量体成分のなかでは、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、水酸基含有(メタ)アクリレート、カルボキシル基含有単量体、オキソ基含有単量体、フッ素原子含有単量体、窒素原子含有単量体およびエポキシ基含有単量体が好ましく、カルボキシル基含有単量体がより好ましく、アクリル酸およびメタクリル酸がより好ましい。単量体成分におけるアルキル(メタ)アクリレートの含有率は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは60質量%以上、より好ましくは70質量%以上、さらに好ましくは80質量%以上であり、アルキル(メタ)アクリレートと共重合可能な他の単量体成分の含有率は、好ましくは40質量%以下、より好ましくは30質量%以下、さらに好ましくは20質量%以下である。なお、単量体成分におけるアルキル(メタ)アクリレートの含有率の上限値は、100質量%である。
 また、内層の原料として用いられる単量体成分のなかでは、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、アルキル基の炭素数が4~12であるアルキル(メタ)アクリレートが好ましく、アルキル基の炭素数が4~8であるアルキル(メタ)アクリレートがより好ましく、tert-ブチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、シクロヘキシル(メタ)アクリレートおよびイソボルニル(メタ)アクリレートがさらに好ましい。前記単量体成分における当該アルキル(メタ)アクリレートの含有率は、好ましくは20~100質量%、より好ましくは25~100質量%である。単量体成分における前記アルキル(メタ)アクリレート以外の好適な単量体としては、例えば、炭素数が1~3であるアルキル(メタ)アクリレート、(メタ)アクリル酸などが挙げられる。アルキル基の炭素数が1~3であるアルキル(メタ)アクリレートのなかでは、メチル(メタ)アクリレートが好ましい。単量体成分における前記アルキル(メタ)アクリレート以外の単量体の含有率は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは0~80質量%、より好ましくは0~75質量%である。
 内層の原料として用いられる単量体成分を乳化重合させる方法は、前記単量体成分を乳化重合させる方法と同様であればよい。
 以上のようにして内層を構成する単量体成分を乳化重合させることにより、内層を形成する重合体がエマルション粒子の形態で得られる。
 前記重合体は、架橋構造を有していてもよい。重合体の重量平均分子量は、重合体が架橋構造を有する場合および架橋構造を有しない場合のいずれの場合であっても、塗膜の耐透水性を向上させる観点から、好ましくは10万以上、より好ましくは30万以上、さらに好ましくは55万以上、さらに一層好ましくは60万以上である。重合体の重量平均分子量の上限値は、架橋構造を有する場合、その重量平均分子量を測定することが困難なため、特に限定されないが、架橋構造を有しない場合には、造膜性を向上させる観点から、500万以下であることが好ましい。
 内層を構成する重合体のガラス転移温度は、耐温水性、耐候性および温水凍結安定性を向上させる観点から、好ましくは60℃以上、より好ましくは65℃以上、さらに好ましくは70℃以上であり、低温造膜性を向上させる観点から、好ましくは180℃以下、より好ましくは160℃以下、さらに好ましくは140℃以下である。
 内層を構成する重合体のガラス転移温度は、単量体成分に使用される単量体の組成を調整することにより、容易に調節することができる。
 次に、前記重合体からなる内層を形成させた後、外層を形成させる。外層を形成する重合体は、例えば、外層を形成する重合体の原料として用いられる単量体成分を乳化重合させることによって得ることができる。
 外層を形成する重合体の原料である単量体成分には、単独重合体でのガラス転移温度が60℃以上であり、炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレートが20~95質量%の含有率で含まれていることが、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から好ましい。
 単独重合体でのガラス転移温度が60℃以上であり、炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレートのなかでは、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、単独重合体でのガラス転移温度が60℃以上であり、アルキル基の炭素数が4~12であるアルキル(メタ)アクリレートが好ましく、単独重合体でのガラス転移温度が60℃以上であり、アルキル基の炭素数が4~8であるアルキル(メタ)アクリレートがより好ましく、tert-ブチルメタクリレート、イソボルニルメタクリレート、シクロヘキシルメタクリレート、2,2,6,6-テトラメチルピペリジルメタクリレートおよび1,2,2,6,6-ペンタメチルピペリジルメタクリレートがさらに好ましく、シクロヘキシル(メタ)アクリレートが必須成分として用いられていることがさらに一層好ましい。単量体成分における単独重合体でのガラス転移温度が60℃以上であり、アルキル基の炭素数が4以上であるアルキル(メタ)アクリレートの含有率は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは20~95質量%、より好ましくは25~85質量%、さらに好ましくは30~70質量%である。また、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、外層を形成する重合体の原料である単量体成分におけるシクロヘキシル(メタ)アクリレートの含有率は、好ましくは20~95質量%、より好ましくは25~85質量%、さらに好ましくは30~70質量%である。
 前記単量体成分における単独重合体でのガラス転移温度が60℃以上であり、アルキル基の炭素数が4以上であるアルキル(メタ)アクリレート以外の好適な単量体としては、例えば、単独重合体でのガラス転移温度が60℃以上であり、アルキル基の炭素数が4以上であるアルキル(メタ)アクリレート以外のエチレン性不飽和単量体、スチレンなどの芳香族系単量体などが挙げられる。これらの単量体は、それぞれ単独で用いてもよく、併用してもよい。エチレン性不飽和単量体および芳香族系単量体としては、前記内層を形成する重合体の原料である単量体成分に用いられるエチレン性不飽和単量体および芳香族系単量体と同様のものを例示することができる。より具体的には、前記エチレン性不飽和単量体としては、アルキル基の炭素数が1~3であるアルキル(メタ)アクリレート、前記単独重合体でのガラス転移温度が60℃以上であり、アルキル基の炭素数が4以上であるアルキル(メタ)アクリレート以外のアルキル基の炭素数が4以上であるアルキル(メタ)アクリレート、水酸基含有(メタ)アクリレート、カルボキシル基含有単量体、オキソ基含有単量体、フッ素原子含有単量体、窒素原子含有単量体、エポキシ基含有単量体、芳香族系単量体などが挙げられ、これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。単独重合体でのガラス転移温度が60℃以上であり、アルキル基の炭素数が4以上であるアルキル(メタ)アクリレート以外の単量体のなかでは、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、メチル(メタ)アクリレート、(メタ)アクリル酸およびスチレンが好ましい。単量体成分における単独重合体でのガラス転移温度が60℃以上であり、アルキル基の炭素数が4以上であるアルキル(メタ)アクリレート以外の単量体の含有率は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは5~80質量%、より好ましくは15~75質量%、さらに好ましくは30~70質量%である。
 外層の原料として用いられる単量体成分を乳化重合させる方法としては、例えば、内層を構成するエマルション粒子を含有する樹脂エマルションに撹拌下で単量体成分および重合開始剤を滴下させる方法、内層を構成するエマルション粒子を含有する樹脂エマルションに乳化剤および水を用いてあらかじめ乳化させておいた単量体成分を滴下させる方法などが挙げられるが、本発明は、かかる方法のみに限定されるものではない。
 乳化剤としては、前記内層を形成させる際に例示したものが挙げられ、当該乳化剤は、1種類のみを用いてもよく、2種類以上を併用してもよい。
 また、前記乳化剤として、塗膜の耐透水性を向上させる観点から、重合性基を有する乳化剤、すなわち、いわゆる反応性乳化剤が好ましく、環境保護の観点から、非ノニルフェニル型の乳化剤が好ましい。反応性乳化剤としては、前記内層を形成させる際に例示したものが挙げられ、当該乳反応性化剤は、1種類のみを用いてもよく、2種類以上を併用してもよい。
 単量体成分100質量部あたりの乳化剤の量は、重合安定性を向上させる観点から、好ましくは0.5質量部以上、より好ましくは1質量部以上、さらに好ましくは2質量部以上、さらに一層好ましくは3質量部以上であり、塗膜の耐透水性を向上させる観点から、好ましくは10質量部以下、より好ましくは7質量部以下、より一層好ましくは6質量部以下、さらに好ましくは5質量部以下、さらに一層好ましくは4質量部以下である。
 重合開始剤としては、前記内層を形成させる際に例示したものが挙げられ、当該重合開始剤は、1種類のみを用いてもよく、2種類以上を併用してもよい。
 単量体成分100質量部あたりの重合開始剤の量は、重合速度を高め、未反応の単量体成分の残存量を低減させる観点から、好ましくは0.05質量部以上、より好ましくは0.1質量部以上であり、塗膜の耐透水性を向上させる観点から、好ましくは1質量部以下、より好ましくは0.5質量部以下である。
 重合開始剤の添加方法は、特に限定されない。その添加方法としては、例えば、一括仕込み、分割仕込み、連続滴下などが挙げられる。また、重合反応の終了時期を早める観点から、単量体成分を反応系内に添加する終了前またはその終了後に、重合開始剤の一部を添加してもよい。
 なお、重合開始剤の分解を促進するために、例えば、亜硫酸水素ナトリウムなどの還元剤、硫酸第一鉄などの遷移金属塩などの重合開始剤の分解剤を反応系内に適量で添加してもよい。
 また、反応系内には、必要により、例えば、tert-ドデシルメルカプタンなどのチオール基を有する化合物などの連鎖移動剤、pH緩衝剤、キレート剤などの添加剤を添加してもよい。添加剤の量は、その種類によって異なるので一概には決定することができないが、通常、単量体成分100質量部あたり、好ましくは0.01~5質量部、より好ましくは0.1~3質量部である。
 単量体成分を乳化重合させる際の雰囲気は、特に限定されないが、重合開始剤の効率を高める観点から、窒素ガスなどの不活性ガスであることが好ましい。
 単量体成分を乳化重合させる際の重合温度は、特に限定がないが、通常、好ましくは50~100℃、より好ましくは60~95℃である。重合温度は、一定であってもよく、重合反応の途中で変化させてもよい。
 単量体成分を乳化重合させる重合時間は、特に限定がなく、重合反応の進行状況に応じて適宜設定すればよいが、通常、2~9時間程度である。
 以上のようにして単量体成分を乳化重合させることにより、内層の表面上に外層が形成されたエマルション粒子を含有する樹脂エマルションが得られる。
 内層を構成する重合体および外層を構成する重合体は、それぞれ、架橋構造を有していてもよい。重合体の重量平均分子量は、重合体が架橋構造を有する場合および架橋構造を有しない場合のいずれの場合であっても、塗膜の耐透水性を向上させる観点から、好ましくは10万以上、より好ましくは30万以上、さらに好ましくは55万以上、さらに一層好ましくは60万以上である。重合体の重量平均分子量の上限値は、架橋構造を有する場合、その重量平均分子量を測定することが困難なため、特に限定されないが、架橋構造を有しない場合には、造膜性を向上させる観点から、500万以下であることが好ましい。
 また、外層を構成する重合体のガラス転移温度は、タック(べたつき)を抑制し、立面塗装性を向上させる観点から、好ましくは-30℃以上、より好ましくは-20℃以上であり、低温造膜性を向上させる観点から、好ましくは40℃以下、より好ましくは30℃以下、さらに好ましくは20℃以下である。
 外層を構成する重合体のガラス転移温度は、単量体成分に使用される単量体の組成を調整することにより、容易に調節することができる。
 内層および外層を有するエマルション粒子を構成する全単量体成分には、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、単独重合体でのガラス転移温度が60℃以上であり、炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレートが25~95質量%の含有率で含まれることが好ましい。
 単独重合体でのガラス転移温度が60℃以上であり、炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレートとしては、例えば、シクロヘキシルメタクリレート、tert-ブチルメタクリレート、イソボルニルメタクリレート、2,2,6,6-テトラメチルピペリジルメタクリレート、1,2,2,6,6-ペンタメチルピペリジルメタクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのアルキル(メタ)アクリレートは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらのアルキル(メタ)アクリレートのなかでは、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、シクロヘキシルメタクリレート、tert-ブチルメタクリレートおよびイソボルニルメタクリレートからなる群より選ばれた少なくとも1種が好ましい。
 単独重合体でのガラス転移温度が60℃以上であり、炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレート以外の単量体としては、例えば、当該単独重合体でのガラス転移温度が60℃以上であり、炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレート以外の前記エチレン性不飽和単量体、前記芳香族系単量体などが挙げられ、これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 内層および外層を有するエマルション粒子を構成する全単量体成分における単独重合体でのガラス転移温度が60℃以上であり、炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレートの含有率は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、25~95質量%、好ましくは30~90質量%、さらに好ましくは30~85質量%である。したがって、エマルション粒子を構成する全単量体成分における炭素数が4以上のアルキル基を有するアルキル(メタ)アクリレート以外の単量体の含有率は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、5~75質量%、好ましくは10~70質量%、さらに好ましくは15~70質量%である。
 また、内層および外層を有するエマルション粒子に用いられる重合体全体のガラス転移温度は、耐温水性および耐候性を向上させる観点から、好ましくは-10℃以上、より好ましくは-5℃以上、さらに好ましくは0℃以上であり、低温造膜性、延伸性および温水凍結安定性を向上させる観点から、好ましくは60℃以下、より好ましくは55℃以下、さらに好ましくは50℃以下である。
 以上のようにして内層および外層を有するエマルション粒子を含有する樹脂エマルションを得ることができる。なお、外層の表面上には、本発明の目的が阻害されない範囲内で、必要により、他の重合体からなる表面層がさらに形成されていてもよい。また、本発明においては、本発明の目的が阻害されない範囲内であれば、エマルション粒子には、内層と外層との間に他の樹脂層が形成されていてもよく、内層の内側にさらに他の内層が形成されていてもよい。
 内層および外層を有するエマルション粒子において、内層と外層との質量比〔内層/外層〕は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは10/90~90/10、より好ましくは25/75~75/25である。また、エマルション粒子における内層と外層との合計含有率は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは50質量%、より好ましくは65質量%以上であり、エマルション粒子における内層と外層との合計含有率が高いほど好ましく、その上限値は100質量%である。
 エマルション粒子が多層構造を有する場合、当該多層構造を形成する樹脂層の数は、特に限定されないが、好ましくは2~5層、より好ましくは2~4層、さらに好ましくは2~3層である。
 本発明において、エマルション粒子を構成する重合体の原料として用いられる全単量体成分の溶解パラメーター(以下、SP値ともいう)は、温水凍結安定性を向上させる観点から、好ましくは13.0(J/cm31/2以上、より好ましくは14.0(J/cm31/2以上であり、低温造膜性、耐温水性および耐候性を向上させる観点から、好ましくは17.5(J/cm31/2以下、より好ましくは16.5(J/cm31/2以下である。
 単量体成分のSP値は、単量体成分全体のSP値を意味する。単量体成分のSP値は、例えば、式:

で表わされるSmallの式に基づいて求めることができる。
 単量体成分のSP値は、例えば、2-エチルヘキシルアクリレートでは18.9(J/cm31/2、アクリル酸では28.8(J/cm31/2、メチルメタクリレートでは20.4(J/cm31/2、スチレンでは15.0(J/cm31/2、n-ブチルアクリレートでは20.0(J/cm31/2、メタクリル酸では25.7(J/cm31/2、γ-メタクリロイルオキシプロピルトリメトキシシランでは18.5(J/cm31/2、シクロヘキシルメタクリレートでは15.2(J/cm31/2、tert-ブチルアクリレートでは18.6(J/cm31/2、イソボルニルメタクリレートでは15.2(J/cm31/2、1,2,2,6,6-ペンタメチルピペリジルメタクリレートでは19.2(J/cm31/2、2,2,6,6-テトラメチルピペリジルメタクリレートでは20.1(J/cm31/2、n-ブチルメタクリレートでは19.4(J/cm31/2である。
 エマルション粒子の平均粒子径は、エマルション粒子の分散安定性を向上させる観点から、好ましくは30nm以上、より好ましくは50nm以上、さらに好ましくは70nm以上であり、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れた成膜助剤を得る観点から、好ましくは400nm以下、より好ましくは300nm以下、さらに好ましくは250nm以下である。
 なお、本明細書において、エマルション粒子の平均粒子径は、動的光散乱法による粒度分布測定器〔パーティクル・サイジング・システムズ(Particle Sizing Systems)社製、商品名:NICOMP Model 380)を用いて測定された体積平均粒子径を意味する。
 樹脂エマルションにおける不揮発分量は、低温造膜性、耐温水性および立面塗装性を向上させる観点から、好ましくは30質量%以上、より好ましくは35質量%以上であり、低温造膜性を向上させる観点から、好ましくは70質量%以下、より好ましくは65質量%以下である。
 なお、本明細書において、樹脂エマルションにおける不揮発分量は、樹脂エマルション1gを秤量し、熱風乾燥機で110℃の温度で1時間乾燥させ、得られた残渣を不揮発分とし、式:

に基づいて求められた値を意味する。
 本発明の成膜助剤は、前記樹脂エマルションのみで構成されていてもよく、本発明の目的を阻害しない範囲内で、添加剤が含まれていてもよい。添加剤としては、例えば、紫外線吸収剤、紫外線安定剤、レベリング剤、酸化防止剤、充填剤、防錆剤、防黴剤、分散安定化剤、可塑剤、蛍光性増白剤、界面活性剤、帯電防止剤、難燃剤、増粘剤、消泡剤、顔料、染料、無機微粒子、樹脂微粒子などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。添加剤の量は、その添加剤の種類などによって異なるので一概には決定することができないため、本発明の目的が阻害されない範囲内で適宜調整することが好ましい。
 以上のようにして得られる本発明の成膜助剤は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れており、フッ素樹脂エマルションにこれらの性質を付与することができるから、フッ素樹脂エマルションに好適に使用することができる。
 フッ素樹脂エマルションとしては、例えば、トリフルオロエチレン単位、テトラフルオロエチレン単位、ペンタフルオロプロピレン単位、ヘキサフルオロプロピレン単位、クロロトリフルオロエチレン単位、フッ化ビニリデン単位などの単位の1種類または2種類以上を有するフッ素樹脂エマルションが挙げられるが、本発明は、かかる例示のみに限定されるものではない。フッ素樹脂エマルションは、商業的に容易に入手することができるものであり、その例として、旭硝子(株)製の商品名:ルミフロン(登録商標)、ダイキン工業(株)製の商品名:ゼッフル(登録商標)、セントラル硝子(株)製の商品名:セフラルコートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 本発明の成膜助剤をフッ素樹脂エマルションに配合する場合、フッ素樹脂エマルションの固形分量100質量部あたりの本発明の成膜助剤の量は、当該フッ素樹脂エマルションの種類、用途などによって異なるので一概には決定することができないが、通常、好ましくは10~200質量部、より好ましくは20~150質量部、さらに好ましくは30~100質量部である。
 また、本発明の成膜助剤は、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れていることから、例えば、水性塗料、粘着剤、接着剤などの用途に使用することが期待されるものである。
 次に本発明を実施例に基づいてさらに詳細に説明するが、本発明は、かかる実施例のみに限定されるものではない。なお、以下において、特に断りがない限り、「部」は「質量部」を、「%」は「質量%」を意味する。
実施例1
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、2-エチルヘキシルアクリレート40部、メチルメタクリレート305部、シクロヘキシルメタクリレート150部およびメタクリル酸5部からなる1段目用プレエマルションを調製した。
 前記で得られた1段目用プレエマルションのうち、単量体成分の総量の5%にあたる71部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、1段目用プレエマルションの残部、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を90分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で60分間維持することにより、1段目の乳化重合を終了した。
 その後、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、2-エチルヘキシルアクリレート205部、シクロヘキシルメタクリレート250部、1,2,2,6,6-ペンタメチルピペリジルメタクリレート5部およびn-ブチルアクリレート40部からなる2段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を90分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で90分間維持することにより、2段目の乳化重合を終了した。得られた反応混合物を室温まで冷却した後、フラスコの内容物のpH〔(株)堀場製作所製、品番:F-23を用いて23℃で測定、以下同様〕が8以上となるように25%アンモニア水をフラスコ内に添加し、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は160nmであり、エマルション粒子の内層を構成する重合体のガラス転移温度は75℃、外層を構成する重合体のガラス転移温度は-11℃であり、重合体全体のガラス転移温度は26℃、単量体成分のSP値は16.1(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Aとして用いた。
実施例2
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、2-エチルヘキシルアクリレート40部、メチルメタクリレート305部、シクロヘキシルメタクリレート50部、tert-ブチルメタクリレート50部、イソボルニルアクリレート50部およびアクリル酸5部からなる1段目用プレエマルションを調製した。
 前記で得られた1段目用プレエマルションのうち、単量体成分の総量の2%にあたる28部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、1段目用プレエマルションの残部、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を90分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で60分間維持することにより、1段目の乳化重合を終了した。
 その後、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、2-エチルヘキシルアクリレート145部、シクロヘキシルメタクリレート100部、tert-ブチルメタクリレート100部、イソボルニルアクリレート100部、1,2,2,6,6-ペンタメチルピペリジルメタクリレート5部およびn-ブチルアクリレート50部からなる2段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を90分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で90分間維持することにより、2段目の乳化重合を終了した。得られた反応混合物を室温まで冷却した後、フラスコの内容物のpHが8以上となるように25%アンモニア水をフラスコ内に添加し、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は230nmであり、エマルション粒子の内層を構成する重合体のガラス転移温度は78℃、外層を構成する重合体のガラス転移温度は9℃であり、重合体全体のガラス転移温度は40℃、単量体成分のSP値は17.2(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Bとして用いた。
実施例3
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、メチルメタクリレート180部、イソボルニルアクリレート50部、シクロヘキシルメタクリレート250部およびn-ブチルアクリレート20部からなる1段目用プレエマルションを調製した。
 前記で得られた1段目用プレエマルションのうち、単量体成分の総量の8%にあたる113部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、1段目用プレエマルションの残部、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を90分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で60分間維持することにより、1段目の乳化重合を終了した。
 その後、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、2-エチルヘキシルアクリレート145部、シクロヘキシルメタクリレート350部およびアクリル酸5部からなる2段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を90分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で90分間維持することにより、2段目の乳化重合を終了した。得られた反応混合物を室温まで冷却した後、フラスコの内容物のpHが8以上となるように25%アンモニア水をフラスコ内に添加し、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は110nmであり、エマルション粒子の内層を構成する重合体のガラス転移温度は83℃、外層を構成する重合体のガラス転移温度は19℃であり、重合体全体のガラス転移温度は48℃、単量体成分のSP値は15.5(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Cとして用いた。
実施例4
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水96部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、メチルメタクリレート235部、シクロヘキシルメタクリレート100部およびメタクリル酸5部からなる1段目用プレエマルションを調製した。
 前記で得られた1段目用プレエマルションのうち、単量体成分の総量の5%にあたる71部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、1段目用プレエマルションの残部、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で60分間維持することにより、1段目の乳化重合を終了した。
 その後、脱イオン水97部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、2-エチルヘキシルアクリレート75部、シクロヘキシルメタクリレート150部、メチルメタクリレート50部、n-ブチルアクリレート50部および1,2,2,6,6-ペンタメチルピペリジルメタクリレート5部からなる2段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で60分間維持することにより、2段目の乳化重合を終了した。
 次に、脱イオン水97部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、2-エチルヘキシルアクリレート120部、シクロヘキシルメタクリレート200部、1,2,2,6,6-ペンタメチルピペリジルメタクリレート5部およびγ-メタクリロイルオキシプロピルトリメトキシシラン5部からなる3段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で60分間維持することにより、3段目の乳化重合を終了した。得られた反応混合物を室温まで冷却した後、フラスコの内容物のpHが8以上となるように25%アンモニア水をフラスコ内に添加し、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は160nmであり、エマルション粒子の内層を構成する重合体のガラス転移温度は99℃、外層を構成する重合体のガラス転移温度は7℃であり、重合体全体のガラス転移温度は34℃、単量体成分のSP値は16.0(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Dとして用いた。
実施例5
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水96部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、シクロヘキシルメタクリレート50部、tert-ブチルメタクリレート50部、イソボルニルアクリレート50部、メチルメタクリレート165部、2-エチルヘキシルアクリレート20部およびアクリル酸5部からなる1段目用プレエマルションを調製した。
 前記で得られた1段目用プレエマルションのうち、単量体成分の総量の5%にあたる71部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、1段目用プレエマルションの残部、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で60分間維持することにより、1段目の乳化重合を終了した。
 その後、脱イオン水97部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、2-エチルヘキシルアクリレート175部、シクロヘキシルメタクリレート50部、n-ブチルアクリレート100部およびアクリル酸5部からなる2段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で60分間維持することにより、2段目の乳化重合を終了した。
 次に、脱イオン水97部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、tert-ブチルメタクリレート50部、イソボルニルアクリレート30部、シクロヘキシルメタクリレート50部、2-エチルヘキシルアクリレート145部、スチレン50部およびアクリル酸5部からなる3段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で60分間維持することにより、3段目の乳化重合を終了した。得られた反応混合物を室温まで冷却した後、フラスコの内容物のpHが8以上となるように25%アンモニア水をフラスコ内に添加し、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は160nmであり、エマルション粒子の内層を構成する重合体のガラス転移温度は83℃、外層を構成する重合体のガラス転移温度は-1℃であり、重合体全体のガラス転移温度は1℃、単量体成分のSP値は17.1(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Eとして用いた。
実施例6
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水96部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、シクロヘキシルメタクリレート250部、イソボルニルアクリレート70部およびn-ブチルアクリレート20部からなる1段目用プレエマルションを調製した。
 前記で得られた1段目用プレエマルションのうち、単量体成分の総量の5%にあたる71部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、1段目用プレエマルションの残部、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で60分間維持することにより、1段目の乳化重合を終了した。
 その後、脱イオン水97部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、2-エチルヘキシルアクリレート50部、シクロヘキシルメタクリレート100部、メチルメタクリレート130部およびn-ブチルアクリレート50部からなる2段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で60分間維持することにより、2段目の乳化重合を終了した。
 次に、脱イオン水97部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液40部、2-エチルヘキシルアクリレート175部、シクロヘキシルメタクリレート150部および1,2,2,6,6-ペンタメチルピペリジルメタクリレート5部からなる3段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を60分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で60分間維持することにより、3段目の乳化重合を終了した。得られた反応混合物を室温まで冷却した後、フラスコの内容物のpHが8以上となるように25%アンモニア水をフラスコ内に添加し、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は160nmであり、エマルション粒子の内層を構成する重合体のガラス転移温度は73℃、外層を構成する重合体のガラス転移温度は-18℃であり、重合体全体のガラス転移温度は23℃、単量体成分のSP値は16.0(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Fとして用いた。
実施例7
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、2-エチルヘキシルアクリレート245部、n-ブチルアクリレート40部、シクロヘキシルメタクリレート400部、メチルメタクリレート305部およびメタクリル酸10部からなるプレエマルションを調製した。
 前記で得られたプレエマルションのうち、単量体成分の総量の5%にあたる71部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、プレエマルションの残部を180分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で120分間維持し、フラスコの内容物のpHが9となるように25%アンモニア水をフラスコ内に添加することにより、乳化重合を終了した。
 前記で得られた反応混合物を室温まで冷却した後、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は150nmであり、エマルション粒子を構成する重合体のガラス転移温度は26℃であり、単量体成分のSP値は7.84(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Gとして用いた。
実施例8
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープER-20〕の25%水溶液60部、2-エチルヘキシルアクリレート185部、n-ブチルアクリレート50部、シクロヘキシルメタクリレート150部、teet-ブチルメタクリレート150部、イソボルニルメタクリレート150部、メチルメタクリレート305部および1,2,2,6,6-ペンタメチルピペリジルメタクリレート10部からなるプレエマルションを調製した。
 前記で得られたプレエマルションのうち、単量体成分の総量の2%にあたる28部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸カリウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、プレエマルションの残部を180分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で120分間維持し、フラスコの内容物のpHが9となるように25%アンモニア水をフラスコ内に添加することにより、乳化重合を終了した。
 前記で得られた反応混合物を室温まで冷却した後、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は240nmであり、エマルション粒子を構成する重合体のガラス転移温度は40℃であり、単量体成分のSP値は8.38(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Hとして用いた。
実施例9
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、2-エチルヘキシルアクリレート145部、n-ブチルアクリレート20部、シクロヘキシルメタクリレート600部、イソボルニルメタクリレート50部、メチルメタクリレート180部およびアクリル酸5部からなるプレエマルションを調製した。
 前記で得られたプレエマルションのうち、単量体成分の総量の8%にあたる114部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、プレエマルションの残部を180分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で120分間維持し、フラスコの内容物のpHが9となるように25%アンモニア水をフラスコ内に添加することにより、乳化重合を終了した。
 前記で得られた反応混合物を室温まで冷却した後、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は110nmであり、エマルション粒子を構成する重合体のガラス転移温度は48℃であり、単量体成分のSP値は7.57(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Iとして用いた。
実施例10
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、2-エチルヘキシルアクリレート195部、n-ブチルアクリレート50部、シクロヘキシルメタクリレート450部、メチルメタクリレート285部、1,2,2,6,6-ペンタメチルピペリジルメタクリレート10部およびγ-メタクリロイルオキシプロピルトリメトキシシラン10部からなるプレエマルションを調製した。
 前記で得られたプレエマルションのうち、単量体成分の総量の5%にあたる71部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、プレエマルションの残部を180分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で120分間維持し、フラスコの内容物のpHが9となるように25%アンモニア水をフラスコ内に添加することにより、乳化重合を終了した。
 前記で得られた反応混合物を室温まで冷却した後、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は150nmであり、エマルション粒子を構成する重合体のガラス転移温度は34℃であり、単量体成分のSP値は7.83(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Jとして用いた。
実施例11
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液90部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープER-20〕の25%水溶液30部、2-エチルヘキシルアクリレート340部、n-ブチルアクリレート100部、シクロヘキシルメタクリレート150部、teet-ブチルメタクリレート100部、イソボルニルメタクリレート80部、メチルメタクリレート165部、スチレン50部およびアクリル酸15部からなるプレエマルションを調製した。
 前記で得られたプレエマルションのうち、単量体成分の総量の5%にあたる71部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸カリウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、プレエマルションの残部を180分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で120分間維持し、フラスコの内容物のpHが9となるように25%アンモニア水をフラスコ内に添加することにより、乳化重合を終了した。
 前記で得られた反応混合物を室温まで冷却した後、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。

比較例2
 滴下ロート、攪拌機、窒素導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1010部を仕込んだ。
 滴下ロートに、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、2-エチルヘキシルアクリレート290部、メチルメタクリレート200部およびメタクリル酸10部からなる1段目用プレエマルションを調製した。
 前記で得られた1段目用プレエマルションのうち、単量体成分の総量の5%にあたる71部を前記フラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液14部をフラスコ内に添加し、乳化重合を開始した。
 次に、1段目用プレエマルションの残部、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を90分間かけてフラスコ内に滴下させた。滴下終了後、80℃の温度で60分間維持することにより、1段目の乳化重合を終了した。
 その後、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、2-エチルヘキシルアクリレート50部、メチルメタクリレート340部、tert-ブチルメタクリレート50部、n-ブチルアクリレート50部およびアクリル酸10部からなる2段目のプレエマルション、3.5%過硫酸アンモニウム水溶液86部および2.5%亜硫酸水素ナトリウム水溶液40部を90分間かけてフラスコ内に滴下した。滴下終了後、80℃の温度で90分間維持することにより、2段目の乳化重合を終了した。得られた反応混合物を室温まで冷却した後、フラスコの内容物のpHが8以上となるように25%アンモニア水をフラスコ内に添加し、300メッシュの金網で濾過することにより、水性樹脂エマルションを得た。
 前記で得られた水性樹脂エマルションに含まれているエマルション粒子の平均粒子径は160nmであり、エマルション粒子の内層を構成する重合体のガラス転移温度は-21℃、外層を構成する重合体のガラス転移温度は53℃であり、重合体全体のガラス転移温度は11℃、単量体成分のSP値は19.8(J/cm31/2であった。前記で得られた水性樹脂エマルションを成膜助剤Nとして用いた。
製造例1
 内容量が2.5L(リットル)のステンレス鋼製の撹拌機付きオートクレーブ内に、イオン交換水860部、アクリル酸35部、アニオン性界面活性剤〔住友スリーエム(株)製、商品名:フロラードFC-143〕7部およびtert-ブタノール47部を仕込み、脱気した後、その内部を窒素ガス置換した。
 次に、このオートクレーブ内に、クロロトリフルオロエチレン50モル%、シクロヘキシルビニルエーテル25モル%、ヒドロキシブチルビニルエーテル10モル%、エチレン10モル%およびエチレングリコール5モル%からなる単量体混合物80部を導入し、オートクレーブ内の温度が70℃、圧力が1.3MPaに到達したところで25%過硫酸アンモニウム水溶液2部を添加し、反応を開始させた。圧力の低下に伴い、クロロトリフルオロエチレン50モル%、シクロヘキシルビニルエーテル25モル%、ヒドロキシブチルビニルエーテル10モル%、エチレン10モル%およびエチレングリコール5モル%からなる単量体混合物600部と25%過硫酸アンモニウム水溶液30部を連続的にオートクレーブ内に導入し、6時間経過した後、オートクレーブを室温まで水冷した。その後、オートクレーブ内の未反応の単量体を取り出し、オートクレーブを開放することにより、固形分濃度が39.8%のフッ素樹脂エマルションAを得た。
製造例2
 内容量が2.5Lのステンレス鋼製の撹拌機付きオートクレーブ内に、イオン交換水860部、アクリル酸35部、アニオン性界面活性剤〔住友スリーエム(株)製、商品名:フロラードFC-143〕7部およびtert-ブタノール47部を仕込み、脱気した後、その内部を窒素ガス置換した。
 次に、このオートクレーブ内に、フッ化ビニリデン35モル%、クロロトリフルオロエチレン35モル%、シクロヘキシルビニルエーテル20モル%、ヒドロキシブチルビニルエーテル5モル%およびエチレングリコール5モル%からなる単量体混合物75部を導入し、オートクレーブ内の温度が70℃、圧力が0.8MPaに到達したところで25%過硫酸アンモニウム水溶液2部を添加し、反応を開始させた。圧力の低下に伴い、フッ化ビニリデン35モル%、クロロトリフルオロエチレン35モル%、シクロヘキシルビニルエーテル20モル%、ヒドロキシブチルビニルエーテル5モル%およびエチレングリコール5モル%からなる単量体混合物600部と25%過硫酸アンモニウム水溶液30部を連続的にオートクレーブ内に導入し、6時間経過した後、オートクレーブを室温まで水冷した。その後、オートクレーブ内の未反応の単量体を取り出し、オートクレーブを開放することにより、固形分濃度が40.1%のフッ素樹脂エマルションBを得た。
製造例3
 製造例1で得られたフッ素樹脂エマルションA50部と製造例2で得られたフッ素樹脂エマルションB50部とを混合することにより、フッ素樹脂エマルションCを調製した。
実験例
 表1に示す種類の成膜助剤およびフッ素樹脂エマルションを用い、フッ素樹脂エマルション100部あたり表1に示す量で成膜助剤を用い、フッ素樹脂エマルションと成膜助剤とを混合し、得られた混合物に2,2,4-トリメチル-1,3-ペンタンジオールモノイソブチレート〔チッソ(株)製、品番:CS-12〕10部を添加し、ホモディスパーで回転数1000min-1にて10分間均一な組成となるように撹拌した後、消泡剤〔サンノプコ(株)製、商品名:ノプコ8034L〕0.5部を添加し、クレーブス単位粘度計〔ブルックフィールド社製、品番:KU-1〕を用いて25℃で測定したときの粘度が80KUとなるように増粘剤〔(株)ADEKA製、商品名:アデカノールUH-420〕を添加し、30分間均一な組成となるように撹拌することにより、評価用試料を調製した。
 次に、前記で得られた評価用試料を用いて以下の物性を調べた。その結果を表1に示す。
〔低温造膜性〕
 10℃に調温したガラス板(縦:75mm、横:150mm、厚さ:2mm)に評価用試料を6ミルアプリケーターで塗布し、10℃の温度に設定した恒温機内で3時間乾燥させた後、形成された塗膜のクラックの有無を目視で観察し、以下の評価基準に基づいて低温造膜性を評価した。
(評価基準)
+++:塗膜にクラックが観察されない。
++:塗膜に小さいクラック(長さ:5mm未満)が見受けられる。
+:塗膜に大きいクラック(長さ:5mm以上、10mm未満)が見受けられる。
-:塗膜にさらに大きいクラック(長さ:10mm以上)が見受けられる。
〔耐温水性〕
 JIS K6717(2006年)に準じ、黒色の顔料を含有するポリメチルメタクリレートを押出成形することによって得られた黒色アクリル樹脂板[日本テストパネル工業(株)製、縦:75mm、横:150mm、厚さ:3mm、分光式色差計〔日本電色工業(株)製、品番:SE-2000〕で測定したL値:2]に、評価用試料を6ミルアプリケーターで塗布し、100℃の熱風乾燥機で30分間乾燥させることにより、試験板を作製した。
 次に、前記で得られた試験板を23℃の雰囲気中で24時間養生させ、50℃の温水中に24時間浸漬させ、次いで温水中から引き上げ、室温(約23℃)の大気中で24時間乾燥させた後、分光式色差計〔日本電色工業(株)製、品番:SE-2000〕を用いて試験板のL値を測定し、以下の評価基準に基づいて耐温水性を評価した。

 ガラス板に両面粘着テープで剥離紙を貼り、当該剥離紙上に評価用試料を乾燥後の膜厚が100~150μmとなるように塗布し、23℃の大気中で1週間乾燥させた後、形成された塗膜(縦:1cm、横:7cm)を剥離紙から剥離させ、得られた塗膜の破断時の伸びを10℃の大気中で、初期の標線間距離50mm、引っ張り速度50mm/minの条件で引張り試験機〔(株)島津製作所製、商品名:オートグラフAGS-100D〕で測定し、式:
  [延伸率(%)]={[破断時の伸び-50mm]÷[50mm]}×100
に基づいて延伸率を求め、以下の評価基準に基づいて延伸性を評価した。
(評価基準)
+++:延伸率が100%以上
++:延伸率が50%以上、100%未満
+:延伸率が20%以上、50%未満
-:延伸率が20%未満
〔耐候性〕
 分散剤〔花王(株)製、商品名:デモールEP〕60部、分散剤〔第一工業製薬(株)製、商品名:ディスコートN-14〕50部、湿潤剤〔花王(株)製、商品名:エマルゲンLS-106〕10部、プロピレングリコール60部、脱イオン水210部、酸化チタン〔石原産業(株)製、品番:CR-95〕1000部および抑泡剤〔サンノプコ(株)製、商品名:ノプコ8034L〕10部をホモディスパーで回転速度3000min-1にて60分間分散させることにより、白色ペーストを調製した。
 次に、アクリル樹脂エマルション〔(株)日本触媒製、商品名:アクリセットEX-35〕300部、前記で得られた白色ペースト135部、2,2,4-トリメチル-1,3-ペンタンジオールモノイソブチレート〔チッソ(株)製、品番:CS-12〕30部、黒色ペースト〔横浜化成(株)製、商品名:ユニラント88、コンクブラック〕10部および消泡剤〔サンノプコ(株)製、商品名:ノプコ8034L〕1.5部を混合することにより、エナメル塗料を調製した。
 JIS A5430(2004年)に準ずるスレート板〔日本テストパネル(株)製、縦:70mm、横:150mm、厚さ:6mm〕に溶剤系シーラー〔エスケー化研(株)製、商品名:EXシーラー〕を乾燥後の塗布量が20g/m2となるようにエアスプレーで塗布し、23℃の大気中にて24時間乾燥させた後、前記エナメル塗料を6ミルアプリケーターで塗布し、100℃の熱風乾燥機で10分間乾燥させた。
 次に、スレート板のエナメル塗料が塗布された面に評価用試料を6ミルアプリケーターで塗布し、100℃の熱風乾燥機で30分間乾燥させることにより、試験板を作製し、この試験板を23℃の大気中で24時間養生させた。
 養生後の試験板の側面および背面にアルミニウム製テープを貼付することによってシールし、当該試験板の色差(L0、a0、b0)を色差計〔日本電色工業(株)製、商品名:分光式色差計SE-2000〕で測定し、さらに以下の耐候性試験の試験条件で1000時間耐候性試験を行なった。
(耐候性試験の試験条件)
・耐候性試験機:メタルウェザー〔ダイプラ・ウィンテス(株)製、品番:KU-R4〕
・照射:気温60℃で相対湿度50%の雰囲気中で4時間紫外線を照射(照射強度:80mW/cm2
・湿潤:気温35℃で相対湿度98%の雰囲気中で4時間紫外線を照射(照射強度:80mW/cm2
・水シャワー:湿潤前後に各30秒間
 耐候性試験の終了後、前記色差計で試験板の塗膜面の色差(L1、a1、b1)を測定し、E値の変化値(ΔE)を式:
  ΔE=[(L1-L02+(a1-a02+(b1-b021/2
に基づいて求め、以下の評価基準に基づいて耐候性を評価した。
(評価基準)
+++:ΔEが3未満
++:ΔEが3以上、5未満
+:ΔEが5以上、10未満
-:ΔEが10以上
〔立面塗装性〕
 分散剤〔花王(株)製、商品名:デモールEP〕60部、分散剤〔第一工業製薬(株)製、商品名:ディスコートN-14〕50部、湿潤剤〔花王(株)製、商品名:エマルゲンLS-106〕10部、プロピレングリコール60部、脱イオン水210部、酸化チタン〔石原産業(株)製、品番:CR-95〕1000部および抑泡剤〔サンノプコ(株)製、商品名:ノプコ8034L〕10部をホモディスパーで回転速度3000min-1にて60分間分散させることにより、白色ペーストを調製した。
 評価用試料100部、前記白色ペースト45部および黒色ペースト〔横浜化成(株)製、商品名:ユニラント88、コンクブラック〕5部を混合し、クレーブス単位粘度計〔ブルックフィールド社製、品番:KU-1〕を用いて25℃で測定したときの粘度が65KUとなるように増粘剤〔(株)日本触媒製、商品名:アクリセットWR-503A〕を添加し、30分間均一な組成となるように撹拌することにより、エナメル塗料を得た。
 ガラス板(縦:150mm、横:150mm、厚さ:2.0mm)に前記エナメル塗料を10ミルアプリケーターで塗布し、ガラス板を垂直に立て、23℃の大気中に30分間放置した後、形成された塗膜を目視で観察し、以下の評価基準に基づいて評価した。
(評価基準)
+++:ガラス板の塗布面の上端から塗料が崩壊した長さが5mm未満
++:ガラス板の塗布面の上端から塗料が崩壊した長さが5mm以上、20mm未満
+:ガラス板の塗布面の上端から塗料が崩壊した長さが20mm以上、30mm未満
-:ガラス板の塗布面の上端から塗料が崩壊した長さが30mm以上
〔温水凍結安定性〕
 前記耐候性を調べる際に試験板を作製する方法と同様の方法で試験板を作製し、この試験板を23℃の大気中で24時間養生させた。
 養生後の試験板の側面および背面に2液硬化型溶剤系樹脂でシールした後、「50℃の温水に3時間浸漬し、大気中で-20℃に冷却することによって2時間凍結し、50℃の温水に3時間浸漬し、大気中で20℃の温度で16時間乾燥させる操作(合計24時間)」を1サイクルとし、1サイクルごとに拡大倍率が30倍のルーペを用いて塗膜を目視にて観察し、クラックが発生するまでのサイクルを測定し、以下の評価基準に基づいて評価した。
(評価基準)
+++:30サイクルでも問題なし
++:20サイクルで問題がないが30サイクルまでにクラックが発生
+:10サイクルで問題がないが、20サイクルまでにクラックが発生
-:10サイクルまでにクラックが発生
 なお、前記物性に-の評価があるものは不合格と判断される。
 次に、前記評価の+++を30点、++を20点、+を10点、-を0点とし、各得点を合計することにより、総合評価を行なった。その結果を表1に併記する。

 表1に示された結果から、各実施例で得られた成膜助剤は、いずれも、低温造膜性、耐温水性、延伸性、耐候性、立面塗装性および温水凍結安定性に総合的に優れていることがわかる。

Claims (1)

  1.  エマルション粒子を含有する成膜助剤であって、当該エマルション粒子を構成する重合体が単量体成分を乳化重合させてなり、当該単量体成分における脂環構造を有する(メタ)アクリレートの含有率が20~70質量%であることを特徴とする成膜助剤。
