본 발명은 유기 태양 전지의 제조 방법 및 이를 이용하여 제조된 유기 태양 전지에 관한 것으로서, 상기 유기 태양 전지의 제조 방법은 기재 필름을 롤투롤 방식으로 이송시키면서 박막층을 형성하는 단계, 그리고 상기 박막층이 형성된 기재 필름을 건조부로 이송시키고, 상기 박막층에 포함된 용매를 기화시켜 상기 박막층이 건조되도록 하는 상기 박막층을 건조하는 단계를 포함하며, 상기 건조부는 그 내부면에 응결된 상기 용매가 상기 내부면을 타고 아래로 흐르도록 상기 기재 필름에 대하여 비스듬하게 배치된 경사면을 구비한다. 상기 유기 태양 전지의 제조 방법은 건조 과정에서 증발된 용매가 응결되어 박막층에 떨어지는 현상을 방지함으로써, 롤투롤 공정에서 불량을 방지하고 품질을 안정화시킬 수 있다.
Description
본 발명은 유기 태양 전지의 제조 방법 및 이를 이용하여 제조된 유기 태양 전지에 관한 것으로서, 보다 구체적으로 건조 과정에서 증발된 용매가 응결되어 박막층에 떨어지는 현상을 방지함으로써, 롤투롤 공정에서 불량을 방지하고 품질을 안정화시킬 수 있는 유기 태양 전지의 제조 방법 및 이에 의하여 제조된 유기 태양 전지에 관한 것이다.
유기 태양 전지는 이중 결합이 교대로 되어 있는 폴리파라페닐렌비닐렌(PPV) 등의 공액 고분자(conjugated polymer)와 CuPc, 페릴렌, 펜타센 등의 감광성 저분자, (6,6)-페닐-C61-부티릭에시드 메틸에스테르(PCBM) 등의 유기 반도체 재료를 활용하는 구조의 태양 전지이다. 유기 반도체 재료는 디자인이 가능하고, 다양하게 합성하는 것이 가능하여 유기 태양 전지는 무한한 발전의 가능성을 가지고 있다.
유기 태양 전지는 기본적으로 박막형 구조를 가지고 있으며, 주로 투명 전극인 산화인듐주석(ITO)을 양극으로, 낮은 일함수를 갖는 알루미늄(Al) 등의 금속 전극을 음극으로 사용하며, 광활성층은 100nm 정도의 두께로 정공수용체(hole acceptor)와 전자수용체(electron acceptor)가 혼재되어 있는 벌크 이종 접합 구조를 가지고 있다.
정공수용체로는 PPV와 같은 도전성을 갖는 공액 고분자가 사용되고, 전자수용체로는 풀러렌(fullerene)을 사용한다. 이때, 빛에 의해 생성된 전자를 풀러렌을 통해 알루미늄 전극으로 손실 없이 수집하기 위해서는 공액 고분자 내에 풀러렌이 충분히 혼합되어 있어야 하므로, 풀러렌이 공액 고분자와 잘 혼합되도록 하기 위해 PCBM과 같은 풀러렌 유도체를 사용할 수 있다.
공액 고분자가 빛을 흡수하면 전자-정공쌍(exciton)을 생성하고, 생성된 전자와 정공은 각각 풀러렌과 공액 고분자를 경유하여 양극 및 음극에 수집된다.
유기 태양 전지는 손쉬운 가공성 및 저렴한 가격으로 대량생산이 가능하며, 롤투롤(roll-to-roll) 방식에 의한 박막 제작이 가능하므로 유연성을 가지는 대면적 전자소자의 제작이 가능하다는 장점이 있다.
다만, 롤투롤 공정에서 박막 형성을 위하여, 슬롯다이 코팅, 커튼 코팅, 메이어바 코팅, 마이크로그라비아 코팅, 잉크젯 프린팅 등의 다양한 코팅 공정이 사용되고 있으며, 코팅 공정 후 건조 공정은 필수적이다. 그러나, 건조 공정에서 증발된 용매 중 일부가 건조로 내부에서 응결이 되어 박막 위에 떨어지는 문제가 있다. 코팅액에 포함된 용매는 대부분 형성된 코팅 박막을 녹일 수 있기 때문에 용매 방울이 박막 위에 떨어지면, 해당 부분은 불량처리가 되면서 사용할 수 없게 되기 때문에 이는 반드시 해결해야할 과제이다.
본 발명의 목적은 건조 과정에서 증발된 용매가 응결되어 박막층에 떨어지는 현상을 방지함으로써, 롤투롤 공정에서 불량을 방지하고 품질을 안정화시킬 수 있는 유기 태양 전지의 제조 방법을 제공하는 것이다.
본 발명의 다른 목적은 상기 유기 태양 전지의 제조 방법에 의하여 제조된 유기 태양 전지를 제공하는 것이다.
본 발명의 일 실시예에 따른 박막층이 형성된 기재 필름을 롤투롤 방식으로 이송시키면서, 상기 박막층에 포함된 용매를 기화시켜 상기 박막층이 건조되도록 하는 건조부에 있어서, 상기 건조부는 상기 기재 필름의 상부에 배치되며, 상면이 그 내부면에 응결된 상기 용매가 상기 내부면을 타고 아래로 흐르도록 상기 기재 필름에 대하여 비스듬하게 배치된 경사면을 구비하고, 하면이 개구되는 상부 하우징, 상기 기재 필름의 하부에 배치되는 하부 하우징, 상기 기재 필름에 열을 공급하며, 상기 상부 하우징 또는 상기 하부 하우징의 내부에 배치되는 가열 수단, 그리고 상기 상부 하우징, 상기 하부 하우징 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나에 형성되는 상기 기재 필름의 입구 및 출구를 포함한다.
상기 경사면이 상기 기재 필름과 이루는 예각이 5 내지 60°일 수 있다.
상기 경사면은 상기 기재 필름이 이송되는 방향을 따라 배치될 수 있다.
상기 경사면은 상기 응결된 용매가 양방향으로 흐르도록 일 측면이 서로 접하는 제1 경사면과 제2 경사면으로 이루어질 수 있다.
상기 제1 경사면과 제2 경사면은 곡면일 수 있다.
상기 제1 경사면 또는 상기 제2 경사면의 중심각은 10 내지 90°일 수 있다.
상기 상부 하우징은 상기 응결된 용매가 상기 기재 필름이 이송되는 방향과 교차하는 방향으로 이송되도록 하며, 상기 상부 하우징의 하부 테두리에 'U' 형태로 상기 기재 필름이 이송되는 방향과 교차하는 방향으로 형성되는 수평 안내편을 더 포함할 수 있다.
상기 상부 하우징, 상기 하부 하우징 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나는 상기 증발된 용매를 배출시키는 기체 배출구를 포함할 수 있다.
상기 상부 하우징, 상기 하부 하우징 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나는 상기 응결된 용매를 배출시키는 액체 배출구를 포함할 수 있다.
상기 가열 수단은 열풍 건조 또는 근적외선 건조일 수 있다.
본 발명의 다른 일 실시예에 따른 유기 태양 전지의 제조 방법은 기재 필름을 롤투롤 방식으로 이송시키면서 박막층을 형성하는 단계, 그리고 상기 박막층이 형성된 기재 필름을 건조부로 이송시키고, 상기 박막층에 포함된 용매를 기화시켜 상기 박막층이 건조되도록 하는 상기 박막층을 건조하는 단계를 포함하며, 상기 건조부는 그 내부면에 응결된 상기 용매가 상기 내부면을 타고 아래로 흐르도록 상기 기재 필름에 대하여 비스듬하게 배치된 경사면을 구비한다.
상기 기재 필름을 롤투롤 방식으로 이송시키는 속도는 1.5 내지 5mm/sec일 수 있다.
상기 건조 온도는 100 내지 140℃일 수 있다.
상기 박막층을 형성하는 단계는 상기 기재 필름을 롤투롤 방식으로 이송시키면서, 정공전달물질 및 용매를 포함하는 코팅 용액을 이용하여 정공전달층을 형성하는 단계일 수 있다.
상기 정공전달물질은 폴리(3,4-에틸렌디옥시티오펜)(PEDOT), 폴리(스티렌설포네이트)(PSS), 폴리아닐린, 프탈로시아닌, 펜타센, 폴리디페닐 아세틸렌, 폴리(t-부틸)디페닐아세틸렌, 폴리(트리플루오로메틸)디페닐아세틸렌, 구리 프탈로시아닌(Cu-PC) 폴리(비스트리플루오로메틸)아세틸렌, 폴리비스(T-부틸디페닐)아세틸렌, 폴리(트리메틸실릴) 디페닐아세틸렌, 폴리(카르바졸)디페닐아세틸렌, 폴리디아세틸렌, 폴리페닐아세틸렌, 폴리피리딘아세틸렌, 폴리메톡시페닐아세틸렌, 폴리메틸페닐아세틸렌, 폴리(t-부틸)페닐아세틸렌, 폴리니트로페닐아세틸렌, 폴리(트리플루오로메틸)페닐아세틸렌, 폴리(트리메틸실릴)페닐아세틸렌, 이들의 전구체 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나일 수 있다.
상기 용매는 에탄올, 메탄올, 프로판올, 이소프로판올, 부탄올, 아세톤, 펜탄, 톨루엔, 벤젠, 디에틸에테르, 메틸부틸에테르, N-메틸피로릴돈(NMP), 테트라하이드로퓨란(THF), 디메틸포름아마이드(DMF), 디메틸아세트아마이드(DMAC), 디메틸술폭사이드(DMSO), 카본테트라클로라이드, 디클로로메탄, 디클로로에탄, 트리클로로에틸렌, 클로로포름, 클로로벤젠, 디클로로벤젠, 트리클로로벤젠, 사이클로헥산, 사이클로펜타논, 사이클로헥사논, 디옥산, 터피네올, 메틸에텔케톤 및 이들의 조합으로 이루어진 군에서 선택된 어느 하나일 수 있다.
본 발명의 또 다른 일 실시예에 따른 유기 태양 전지는 상기 유기 태양 전지의 제조 방법에 의하여 제조된다.
본 발명의 유기 태양 전지의 제조 방법은 건조 과정에서 증발된 용매가 응결되어 박막층에 떨어지는 현상을 방지함으로써, 롤투롤 공정에서 불량을 방지하고 품질을 안정화시킬 수 있다.

이하, 본 발명이 속하는 기술 분야에서 통상의 지식을 가진 자가 용이하게 실시할 수 있도록 본 발명의 실시예에 대하여 첨부한 도면을 참고로 하여 상세히 설명한다. 그러나 본 발명은 여러 가지 상이한 형태로 구현될 수 있으며 여기에서 설명하는 실시예에 한정되지 않는다.
도 1은 본 발명의 일 실시예에 따른 유기 태양 전지를 도시한 사시도이다. 상기 유기 태양 전지는 음극과 광활성층 사이에 형성된 금속 산화물 박막층을 포함하는 인버티드 유기 태양 전지일 수 있다.
도 1을 참조하면, 상기 유기 태양 전지(100)는 서로 대향 배치되는 양극(160) 및 음극(120), 상기 양극(160) 및 음극(120) 사이에 위치하고, 정공수용체 및 전자수용체가 혼합된 광활성층(140), 그리고 상기 음극(120)과 상기 광활성층(140) 사이에 형성되는 금속 산화물 박막층(170)과 같은 박막층들(115)을 포함한다.
상기 기재 필름(110)은 투명성을 갖는 것이라면 특별히 한정되지 않으며, 석영 또는 유리와 같은 투명 무기 기재 필름이거나, 폴리에틸렌테레프탈레이트(PET), 폴리에틸렌나프탈레이트(PEN), 폴리카보네이트(PC), 폴리스티렌(PS), 폴리프로필렌(PP), 폴리이미드(PI), 폴리에틸렌설포네이트(PES), 폴리옥시메틸렌(POM), 폴리에테르에테르케톤(PEEK), 폴리에테르설폰(PES) 및 폴리에테르이미드(PEI)로 이루어진 군에서 선택되는 어느 하나의 투명 플라스틱 기재 필름을 사용할 수 있다. 특히, 상기 투명 플라스틱 기재 필름은 플렉서블(flexible)하면서도 높은 화학적 안정성, 기계적 강도 및 투명도를 가지는 것을 바람직하게 사용할 수 있다.
상기 기재 필름(110)은 약 400 내지 750nm의 가시광 파장에서 적어도 70% 이상, 바람직하게는 80% 이상의 투과율을 갖는 것이 좋다.
상기 음극(120)은 상기 기재 필름(110)을 통과한 빛이 광활성층(140)에 도달할 수 있도록 하는 경로가 되므로 높은 투명도를 갖는 물질을 사용하는 것이 바람직하다. 상기 음극(120)을 형성하는 음극 형성 물질의 구체적인 예로는 주석도핑 산화인듐(ITO: tin-doped indium oxide), 불소도핑 산화주석(FTO: fluorine-doped tin oxide), ZnO-Ga2O3, ZnO-Al2O3, SnO2-Sb2O3 및 이들의 조합으로 이루어진 군에서 선택되는 투명산화물, 또는 전도성 고분자, 그라펜(graphene) 박막, 그라펜 산화물(graphene oxide) 박막, 탄소나노튜브 박막과 같은 유기 투명전극, 금속이 결합된 탄소나노튜브 박막과 같은 유-무기 결합 투명전극 등을 사용할 수 있다.
상기 양극(160)은 구체적으로 은(Ag), 구리(Cu), 금(Au), 백금(Pt), 티타늄(Ti), 알루미늄(Al), 니켈(Ni), 지르코늄(Zr), 철(Fe), 망간(Mn) 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나를 포함할 수 있다.
상기 광활성층(140)은 정공수용체와 전자수용체가 혼합된 벌크 이종 접합 구조를 가진다. 상기 정공수용체는 전기 전도성 고분자 또는 유기 저분자 반도체 물질 등과 같은 유기 반도체로서, 상기 전기 전도성 고분자는 폴리티오펜(polythiphene), 폴리페닐렌비닐렌(polyphenylenevinylene), 폴리플루오렌(polyfulorene), 폴리피롤(polypyrrole), 이들의 공중합체 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나일 수 있으며, 상기 유기 저분자 반도체 물질은 펜타센(pentacene), 안트라센(anthracene), 테트라센(tetracene), 퍼릴렌(perylene), 올리고티오펜(oligothiphene), 이들의 유도체 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나일 수 있다.
또한, 상기 정공수용체는 바람직하게 폴리-3-헥실티오펜[poly-3-hexylthiophene, P3HT], 폴리-3-옥틸티오펜[poly-3-octylthiophene, P3OT], 폴리파라페닐렌비닐렌[poly-p-phenylenevinylene, PPV], 폴리(디옥틸플루오렌)[poly(9,9'-dioctylfluorene)], 폴리(2-메톡시,5-(2-에틸-헥실옥시)-1,4-페닐렌비닐렌)[poly(2-methoxy,5-(2-ethyle-hexyloxy)-1,4-phenylenevinylene, MEH-PPV], 폴리(2-메틸,5-(3',7'-디메틸옥틸옥시))-1,4-페닐렌비닐렌[poly(2-methyl,5-(3',7'-dimethyloctyloxy))-1,4-phenylene vinylene, MDMOPPV] 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나일 수 있다.
상기 전자수용체는 풀러렌(fullerene, C60) 또는 풀러렌 유도체, CdS, CdSe, CdTe 및 ZnSe 이들의 조합으로 이루어진 군에서 선택되는 어느 하나의 나노 입자일 수 있다. 상기 전자수용체는 바람직하게 (6,6)-페닐-C61-부티릭에시드 메틸에스테르[(6,6)-phenyl-C61-butyric acid methyl ester; PCBM], (6,6)-페닐-C71-부티릭에시드 메틸에스테르[(6,6)-phenyl-C71-butyric acid methyl ester; C70-PCBM], (6,6)-티에닐-C61-부티릭에시드 메틸에스테르[(6,6)-thienyl-C61-butyric acid methyl ester; ThCBM], 탄소나노튜브 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나일 수 있다.
상기 광활성층(140)은 상기 정공수용체로서 P3HT와 상기 전자수용체로서 PCBM의 혼합물로 이루어지는 것이 바람직하고, 이때 상기 P3HT와 PCBM의 혼합 중량 비율을 1:0.1 내지 1:2일 수 있다.
상기 유기 태양 전지(100)는 상기 양극(160)과 상기 광활성층(140) 사이에 정공전달층(150)과 같은 박막층(115)을 더 포함할 수 있다. 상기 정공전달층(150)은 광활성층(140)에서 발생된 정공을 양극(160)으로 이동시키는 것을 도와주는 층이다. 상기 정공전달층(150)은 폴리(3,4-에틸렌디옥시티오펜)(PEDOT), 폴리(스티렌설포네이트)(PSS), 폴리아닐린, 프탈로시아닌, 펜타센, 폴리디페닐 아세틸렌, 폴리(t-부틸)디페닐아세틸렌, 폴리(트리플루오로메틸)디페닐아세틸렌, 구리 프탈로시아닌(Cu-PC) 폴리(비스트리플루오로메틸)아세틸렌, 폴리비스(T-부틸디페닐)아세틸렌, 폴리(트리메틸실릴) 디페닐아세틸렌, 폴리(카르바졸)디페닐아세틸렌, 폴리디아세틸렌, 폴리페닐아세틸렌, 폴리피리딘아세틸렌, 폴리메톡시페닐아세틸렌, 폴리메틸페닐아세틸렌, 폴리(t-부틸)페닐아세틸렌, 폴리니트로페닐아세틸렌, 폴리(트리플루오로메틸)페닐아세틸렌, 폴리(트리메틸실릴)페닐아세틸렌, 이들의 유도체 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나의 정공전달물질을 포함할 수 있으며, 바람직하게는 상기 PEDOT와 PSS의 혼합물을 사용할 수 있다.
한편, 상기 유기 태양 전지(100)는 상기 음극(120)과 상기 광활성층(140) 사이에 금속 산화물 박막층(170)을 포함한다. 상기 금속 산화물 박막층(170)은 부전극으로서 전자의 이동 속도를 증가시켜 유기 태양 전지(100)의 작동을 가능하게 하고, 외부로부터 침투하는 산소와 수분을 차단하여 상기 광활성층(140)에 포함된 고분자가 산소와 수분에 의하여 열화되는 것을 방지하여 유기 태양 전지(100)의 수명을 향상시킬 수 있다.
상기 금속 산화물 박막층(170)은 두께가 20 내지 100nm일 수 있다. 상기 금속 산화물 박막층(170)의 두께가 상기 범위 내인 경우 전자의 이동 속도를 향상시키면서도 외부로부터 산소와 수분이 침투하여 광활성층(140) 및 정공전달층(150)에 영향을 주는 것을 효과적으로 방지할 수 있다.
상기 금속 산화물 박막층(170)의 상기 금속 산화물은 평균 입경이 10nm 이하이고, 바람직하게 1 내지 8nm이고, 더욱 바람직하게 3 내지 7nm일 수 있다.
상기 금속 산화물은 Ti, Zn, Si, Mn, Sr, In, Ba, K, Nb, Fe, Ta, W, Sa, Bi, Ni, Cu, Mo, Ce, Pt, Ag, Rh 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나의 금속의 산화물일 수 있으며, 바람직하게 ZnO일 수 있다. 상기 ZnO는 밴드갭이 넓고 반도체적 성질을 가지고 있어, 상기 음극(120)과 함께 사용하는 경우 전자의 이동을 더욱 향상시킬 수 있다.
도 2는 본 발명의 다른 일 실시예에 따른 유기 태양 전지의 제조 방법을 개략적으로 나타낸 제조 공정도이다.
상기 도 2를 참조하면, 상기 유기 태양 전지(100)를 제조하는 방법은 기재 필름(110)을 롤러들(210)를 이용하여 롤투롤 방식으로 이송시키면서, 기재 필름(110)에 박막층들(115)을 형성하는 단계, 그리고 상기 각각의 박막층(115)이 형성된 기재 필름(110)을 건조부(230)로 이송시켜, 상기 각각의 박막층(115)에 포함된 용매를 기화시켜 상기 각각의 박막층(115)이 건조되도록 하는 상기 박막층들(115)을 건조하는 단계를 포함한다.
상기 박막층(115)들을 형성하는 방법은 본 발명에서 한정되지 않으나, 바람직하게 코팅 방법을 사용할 수 있고, 상기 코팅 방법으로는 구체적으로 슬롯다이 코팅, 커튼 코팅, 메이어바 코팅, 스프레이 코팅, 스핀 코팅, 그라비어 코팅, 마이크로 그라비어 코팅, 잉크젯 코팅 등 다양한 코팅 방법을 이용할 수 있으며, 바람직하게는 슬롯다이 코팅을 이용할 수 있다. 상기 도 2에서는 슬롯 다이(220)를 이용한 코팅 방법에 대하여 도시하고 있으나, 상기한 바와 같이 본 발명이 이에 한정되는 것은 아니다.
상기 박막층들(115)은 각각 음극(120), 금속 산화물 박막층(170), 광활성층(140), 정공전달층(150), 양극(160) 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나일 수 있고, 바람직하게는 정공전달층(150)일 수 있다.
도 2를 참고하면, 상기 슬롯 다이들(220)은 기재 필름(110)이 롤투롤(roll-to-roll) 인라인 방식으로 연속 공급되는 기재 필름(110) 이동 경로 상에 설치되어 기재 필름(110)에 소재를 도포하여 소정의 패턴을 형성한다. 이때, 상기 공급되는 기재 필름(110) 위에는 이미 상기 음극(120)이 형성되어 있을 수도 있다.
상기 슬롯 다이들(220)은 연속 공급되는 기재 필름(110)의 이동 경로 상에 간격을 두고 설치되어 있다. 간격을 두고 설치된 슬롯 다이들(220)에서는 소재가 배출되어 상기 기재 필름(110)에 상기 박막층들(115)들이 소정의 패턴으로 형성된다. 각 슬롯 다이(220)에서 배출되는 소재는 순차적으로 적층되어 하나의 기재 필름(110) 위에 여러 박막층들(115)이 순차적으로 형성된다.
상기 건조부들(230)은 그 내부면에 응결된 상기 용매가 상기 내부면을 타고 아래로 흐르도록 상기 기재 필름(110)에 대하여 비스듬하게 배치된 경사면을 구비한다. 이와 같은 건조부(230)를 도 3 내지 도 5를 참고하여 설명한다.
상기 도 3 및 4는 서로 다른 실시예에 따른 건조부들(230)의 분해 사시도이고, 상기 도 5는 상기 건조부들(230)을 A-A'선을 기준으로 절단한 단면도이다.
상기 도 3 내지 5를 참고하면, 상기 건조부(230)는 상기 기재 필름(110)의 상부에 배치되며, 상면이 상기 경사면(233, 234)을 포함하고, 하면이 개구되는 상부 하우징(231), 상기 기재 필름(110)의 하부에 배치되는 하부 하우징(232), 상기 기재 필름(110)에 열을 공급하며, 상기 상부 하우징(231) 또는 상기 하부 하우징(232)의 내부에 배치되는 가열 수단(도시하지 않음), 그리고 상기 상부 하우징(231), 상기 하부 하우징(232) 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나에 형성되는 상기 기재 필름(110)의 입구(235) 및 출구(236)를 포함한다.
상기 경사면(233, 234)은 상기 응결된 용매가 양방향으로 흐르도록 일 측면이 서로 접하는 제1 경사면(233)과 제2 경사면(234)으로 이루어질 수 있다.
즉, 상기 건조부(230)는 건조 공정 중 증발된 용매가 건조부(230) 내부에서 응결되어 상기 기재 필름(110) 또는 상기 기재 필름(110) 위에 형성된 박막층(115)들 위에 떨어지는 문제를 해결하기 위하여, 상기 경사면(233, 234)를 포함한다.
상기 경사면(233, 234)를 통하여 상기 응결된 용매는 상기 경사면(233, 234)를 타고 아래로 흐르기 때문에 상기 기재 필름(110) 또는 상기 기재 필름(110) 위에 형성된 박막층(115)들 위에 떨어지지 않게 된다. 따라서, 상기 유기 태양 전지의 제조 방법은 건조 과정에서 증발된 용매가 응결되어 박막층(115)에 떨어지는 현상을 방지함으로써, 롤투롤 공정에서 불량을 방지하고 품질을 안정화시킬 수 있다.
이에 따라, 상기 경사면(233, 234)은 상기 기재 필름(110)이 이송되는 방향(B)을 따라 배치된다. 즉, 상기 경사면(233, 234)이 상기 기재 필름(110)이 이송되는 방향(B)에 교차되는 방향을 따라 배치되는 경우 상기 경사면(233, 234)을 타고 아래로 흐른 상기 응결된 용매가 상기 박막층(115) 위로 떨어질 수 있기 때문이다.
상기 경사면(233, 234)이 상기 기재 필름(110)과 이루는 예각은 5 내지 60°일 수 있고, 바람직하게 30 내지 45°일 수 있다. 상기 유기 태양 전지(100)의 박막층(115)을 형성하기 위하여 사용되는 용매는 단일 용매 보다는 여러 가지 용매들이 혼합된 복합 용매를 사용하는 경우가 많고, 점도가 물과 상이하기 때문에 상기 경사면(233, 234)이 상기 기재 필름(110)과 이루는 예각이 상기 범위 내인 경우 상기 응결된 복합 용매가 맺혀 떨어지지 않고 상기 경사면(233, 234)를 타고 잘 흐를 수 있도록 한다.
또한, 상기 도 4에서와 같이, 상기 제1 경사면(233)과 제2 경사면(234)은 곡면일 수도 있다. 이 경우 상기 제1 경사면(233) 또는 상기 제2 경사면(234)의 중심각은 10 내지 90°일 수 있고, 바람직하게 50 내지70°일 수 있다. 상기 제1 경사면(233) 및 제2 경사면(234)의 곡면이고, 그 중심각이 상기 범위 내인 경우 상기 응결된 복합 용매가 맺혀 떨어지지 않고 상기 경사면(233, 234)를 타고 잘 흐를 수 있도록 한다.
상기 경사면(233, 234)의 중심각은 상기 경사면(233, 234)을 상기 기재 필름(110)의 이송 방향(B)의 수직 방향으로 상기 경사면(233, 234)를 절단하였을 때 드러나는 호의 중심각을 의미한다. 이때, 상기 호는 상기 제1 경사면(233) 또는 상기 제2 경사면(234)의 상기 제1 경사면(233)과 상기 제2 경사면(234)이 서로 접하는 일 측면으로부터 이와 마주보는 타 측면을 연결하는 길이의 호이다.
한편, 상기 응결된 용매는 상기 경사면(233, 234)이 아닌 상기 상부 하우징(231)의 내면을 타고 흐를 수도 있다. 이 경우 상기 흘러 내린 응결된 용매는 상기 상부 하우징(231) 끝에서 기재 필름(110) 위로 떨어질 수 있다. 이러한 경우를 방지하기 위하여, 상기 상부 하우징(231)은 상기 상부 하우징(231)의 하부 테두리에 'U' 형태로 상기 기재 필름(110)이 이송되는 방향(B)과 교차하는 방향으로 형성되는 수평 안내편(237)을 더 포함할 수 있다. 상기 수평 안내편(237)은 상기 경사면(233, 234)이 아닌 상기 상부 하우징(231)의 내면을 타고 흐른 상기 응결된 용매가 상기 기재 필름(110) 위로 떨어지지 않도록 하며, 상기 응결된 용매를 상기 기재 필름(110)이 이송되는 방향(B)과 교차하는 방향으로 흐르도록 유도한다.
또한, 상기 상부 하우징(231), 상기 하부 하우징(232) 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나는 상기 박막층(115)을 건조시키기 위하여 증발된 용매를 배출시키는 기체 배출구(도시하지 않음)을 더 포함할 수 있으며, 상기 모아진 응결된 용매를 배출시키는 액체 배출구(238)을 더 포함할 수 있다.
한편, 상기 가열 수단(도시하지 않음)은 열풍 건조 또는 근적외선(NIR) 건조일 수 있으나, 본 발명에서 특별히 한정되지 않는다. 예를 들어, 상기 가열 수단이 열풍 건조인 경우, 상기 상부 하우징(231)은 그 내부 일측에 열풍기를 구비할 수 있고, 그 내부 공간에 열선 코일을 구비할 수 있다.
상기 기재 필름(110)을 롤투롤 방식으로 이송시키는 속도는 1.0 내지 10.0mm/sec일 수 있고, 바람직하게 5.0 내지 8.0mm/sec일 수 있다. 상기 이송 속도는 롤투롤 장비를 이용한 박막층(115)의 코팅 및 건조 속도에 따라 최적화하여 사용할 수 있다.
상기 건조 온도는 100 내지 140℃일 수 있고, 바람직하게 120 내지 135℃일 수 있다. 상기 건조 온도의 경우 상기 기재 필름(110)이 유연한(flexible) 기판인 경우에도 영향을 미치지 않을 수 있다.
상기 박막층(115)은 두께가 10 내지 1000nm, 바람직하게 20 내지 500nm, 더욱 바람직하게 20 내지 300nm일 수 있다. 상기 박막층(115)의 두께가 상기 범위 내인 경우 제조된 유기 태양 전지(100)의 효율이 가장 우수하다.
한편, 상기 건조부(230)는 특히 상기 정공전달층(150)을 형성하는데 바람직하게 사용될 수 있는데, 이는 상기 정공전달층(150) 형성시 여러 가지 용매를 혼합한 복합 용매를 사용하게 되고, 이에 따라 상기 건조 과정에서 건조부(230) 내부에 용매가 응결되는 현상이 더욱 활발하게 발생하기 때문이다. 따라서, 상기 정공전달층(150) 형성시 상기 건조부(230)를 사용하는 경우 상기 응결된 용매가 상기 박막층(115) 위로 떨어지는 문제를 보다 효과적으로 방지할 수 있다.
상기 정공전달층(150)은 상기 음극(120) 및 상기 광활성층(140)이 순차적으로 형성된 상기 기재 필름(110)을 롤투롤 방식으로 이송시키면서 상기 광활성층(140) 위에 형성될 수 있다. 상기 정공전달층(150)은 상기 정공전달물질을 슬롯다이 코팅, 커튼 코팅, 메이어바 코팅, 스프레이 코팅, 스핀 코팅, 그라비어 코팅, 마이크로 그라비어 코팅 또는 잉크젯 코팅 등의 방법으로 코팅할 수 있다.
상기 정공전달물질은 상기 유기 태양 전지(100)에서 설명한 바와 동일하므로 구체적인 설명은 생략한다. 다만, 이때 사용할 수 있는 용매로는 에탄올, 메탄올, 프로판올, 이소프로판올, 부탄올, 아세톤, 펜탄, 톨루엔, 벤젠, 디에틸에테르, 메틸부틸에테르, N-메틸피로릴돈(NMP), 테트라하이드로퓨란(THF), 디메틸포름아마이드(DMF), 디메틸아세트아마이드(DMAC), 디메틸술폭사이드(DMSO), 카본테트라클로라이드, 디클로로메탄, 디클로로에탄, 트리클로로에틸렌, 클로로포름, 클로로벤젠, 디클로로벤젠, 트리클로로벤젠, 사이클로헥산, 사이클로펜타논, 사이클로헥사논, 디옥산, 터피네올, 메틸에텔케톤, 에틸렌 글리콜, 디에틸렌 글리콜, 물 및 이들의 조합으로 이루어진 군에서 선택된 어느 하나인데, 상기한 바와 같이 이들 용매가 상기 정공전달층(150) 위에 떨어지는 경우 상기 정공전달물질을 녹여 불량을 일으킬 수 있다.
이상에서 본 발명의 바람직한 실시예에 대하여 상세하게 설명하였지만 본 발명의 권리범위는 이에 한정되는 것은 아니고 다음의 청구범위에서 정의하고 있는 본 발명의 기본 개념을 이용한 당업자의 여러 변형 및 개량 형태 또한 본 발명의 권리범위에 속하는 것이다.
본 발명은 건조 과정에서 증발된 용매가 응결되어 박막층에 떨어지는 현상을 방지하여 롤투롤 공정에서 불량을 방지하고 품질을 안정화시킨다.
Claims (16)
- 박막층이 형성된 기재 필름을 롤투롤 방식으로 이송시키면서, 상기 박막층에 포함된 용매를 기화시켜 상기 박막층이 건조되도록 하는 건조부에 있어서,상기 건조부는 상기 기재 필름의 상부에 배치되며, 상면이 그 내부면에 응결된 상기 용매가 상기 내부면을 타고 아래로 흐르도록 상기 기재 필름에 대하여 비스듬하게 배치된 경사면을 구비하고, 하면이 개구되는 상부 하우징,상기 기재 필름의 하부에 배치되는 하부 하우징,상기 기재 필름에 열을 공급하며, 상기 상부 하우징 또는 상기 하부 하우징의 내부에 배치되는 가열 수단, 그리고상기 상부 하우징, 상기 하부 하우징 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나에 형성되는 상기 기재 필름의 입구 및 출구를 포함하는 것인 건조부.
- 제1항에 있어서,상기 경사면이 상기 기재 필름과 이루는 예각이 5 내지 60°인 것인 건조부.
- 제1항에 있어서,상기 경사면은 상기 기재 필름이 이송되는 방향을 따라 배치되는 것인 건조부.
- 제1항에 있어서,상기 경사면은 상기 응결된 용매가 양방향으로 흐르도록 일 측면이 서로 접하는 제1 경사면과 제2 경사면으로 이루어진 것인 건조부.
- 제4항에 있어서,상기 제1 경사면과 제2 경사면은 곡면인 것인 건조부.
- 제5항에 있어서,상기 제1 경사면 또는 상기 제2 경사면의 중심각은 10 내지 90°인 것인 건조부.
- 제1항에 있어서,상기 상부 하우징은 상기 응결된 용매가 상기 기재 필름이 이송되는 방향과 교차하는 방향으로 이송되도록 하며, 상기 상부 하우징의 하부 테두리에 'U' 형태로 상기 기재 필름이 이송되는 방향과 교차하는 방향으로 형성되는 수평 안내편을 더 포함하는 것인 건조부.
- 제1항에 있어서,상기 상부 하우징, 상기 하부 하우징 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나는 상기 증발된 용매를 배출시키는 기체 배출구를 포함하며,상기 상부 하우징, 상기 하부 하우징 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나는 상기 응결된 용매를 배출시키는 액체 배출구를 포함하는 것인 건조부.
- 제1항에 있어서,상기 가열 수단은 열풍 건조 또는 근적외선 건조인 것이 건조부.
- 기재 필름을 롤투롤 방식으로 이송시키면서 박막층을 형성하는 단계, 그리고상기 박막층이 형성된 기재 필름을 건조부로 이송시키고, 상기 박막층에 포함된 용매를 기화시켜 상기 박막층이 건조되도록 하는 상기 박막층을 건조하는 단계를 포함하며,상기 건조부는 그 내부면에 응결된 상기 용매가 상기 내부면을 타고 아래로 흐르도록 상기 기재 필름에 대하여 비스듬하게 배치된 경사면을 구비하는 것인 유기 태양 전지의 제조 방법.
- 제10항에 있어서,상기 기재 필름을 롤투롤 방식으로 이송시키는 속도는 1.5 내지 5mm/sec인 것인 유기 태양 전지의 제조 방법.
- 제10항에 있어서,상기 건조 온도는 100 내지 140℃인 것인 유기 태양 전지의 제조 방법.
- 제10항에 있어서,상기 박막층을 형성하는 단계는 상기 기재 필름을 롤투롤 방식으로 이송시키면서, 정공전달물질 및 용매를 포함하는 코팅 용액을 이용하여 정공전달층을 형성하는 단계인 것인 유기 태양 전지의 제조 방법.
- 제13항에 있어서,상기 정공전달물질은 폴리(3,4-에틸렌디옥시티오펜)(PEDOT), 폴리(스티렌설포네이트)(PSS), 폴리아닐린, 프탈로시아닌, 펜타센, 폴리디페닐 아세틸렌, 폴리(t-부틸)디페닐아세틸렌, 폴리(트리플루오로메틸)디페닐아세틸렌, 구리 프탈로시아닌(Cu-PC) 폴리(비스트리플루오로메틸)아세틸렌, 폴리비스(T-부틸디페닐)아세틸렌, 폴리(트리메틸실릴) 디페닐아세틸렌, 폴리(카르바졸)디페닐아세틸렌, 폴리디아세틸렌, 폴리페닐아세틸렌, 폴리피리딘아세틸렌, 폴리메톡시페닐아세틸렌, 폴리메틸페닐아세틸렌, 폴리(t-부틸)페닐아세틸렌, 폴리니트로페닐아세틸렌, 폴리(트리플루오로메틸)페닐아세틸렌, 폴리(트리메틸실릴)페닐아세틸렌, 이들의 전구체 및 이들의 조합으로 이루어진 군에서 선택되는 어느 하나인 것인 유기 태양 전지의 제조 방법.
- 제13항에 있어서,상기 용매는 에탄올, 메탄올, 프로판올, 이소프로판올, 부탄올, 아세톤, 펜탄, 톨루엔, 벤젠, 디에틸에테르, 메틸부틸에테르, N-메틸피로릴돈(NMP), 테트라하이드로퓨란(THF), 디메틸포름아마이드(DMF), 디메틸아세트아마이드(DMAC), 디메틸술폭사이드(DMSO), 카본테트라클로라이드, 디클로로메탄, 디클로로에탄, 트리클로로에틸렌, 클로로포름, 클로로벤젠, 디클로로벤젠, 트리클로로벤젠, 사이클로헥산, 사이클로펜타논, 사이클로헥사논, 디옥산, 터피네올, 메틸에텔케톤 및 이들의 조합으로 이루어진 군에서 선택된 어느 하나인 것인 유기 태양 전지의 제조 방법.
- 제10항에 따른 유기 태양 전지의 제조 방법에 의하여 제조된 유기 태양 전지.
