Abstract
Description
特表2005-519435号公報(特許文献1)には、陰極の材料であるタングステンにエミッタとして付加的に酸化ランタン(La2O3)、酸化ハフニウム(HfO2)、酸化ジルコニウム(ZrO2)などを含有させた放電ランプが開示されている。
また、陰極に含まれるエミッタが、陰極の後方から先端に向けて、輸送が迅速に行われ難く、そのため、実際に電子放射特性に寄与するエミッタは陰極の先端に存在するものだけであるということもエミッタ枯渇の一因といえる。
このためトリウム以外のエミッタ物質を使った放電ランプにおいては、点灯が早期に不安定になるなどの問題がいまだ残るというのが実情である。特に、1kW以上の高入力の放電ランプにあっては、希土類元素やバリウム系物質の早期の蒸発は、放電ランプを不安定な点灯に導くことが顕著である。
この構造においても、エミッタであるアルカリ土類金属酸化物がアークに曝されるものであるために、その蒸発が一層進んでしまうことは、前記特許文献1に示す陰極と同様である。その結果、特に陰極先端において、エミッタが早期に枯渇し、陰極における電子放射機能が失われてしまい、フリッカーが生じてランプ寿命が短くなるという同様の問題がある。
また、前記押圧部材は、前記本体部および前記先端部よりも膨張率の大きな高融点材料であることを特徴とする。
また、前記押圧部材は、バネ形状の部材であり、タングステン(W)、タンタル(Ta)、ニオブ(Nb)、モリブデン(Mo)、レニウム(Re)、オスミウム(Os)、イリジウム(Ir)のいずれかの高融点金属若しくはこれらの合金で構成されていることを特徴とする。
また、前記焼結体の外面には円周方向の凸部が形成され、前記密閉空間の内面には円周方向の凹部が形成されていて、互いに係合していることを特徴とする。
また、前記焼結体の外面の凸部が雄ネジであり、前記密閉空間の内面の凹部が雌ネジであって、互いに螺合していることを特徴とする。
点灯時間に応じて、先端部に当初含有されたエミッタは消費されるが、陰極内部の高濃度エミッタが含有された焼結体から、エミッタが先端部側に拡散するので、先端部でエミッタが枯渇することなく、良好な点灯性は安定的に長期間維持される。
この焼結体は、陰極内部に埋設されているため、放電アークに直接曝されることがなく、アークによって過熱されることが抑制されるので、過度に蒸発してエミッタが早期に枯渇してしまうようなことがない。
また、焼結体の後端側に押圧部材が設けられているので、焼結体には先端部側に押圧される力が常に作用していて、点灯時の高温によって焼結体の焼結が進行して収縮することがあっても、その前端と前記先端部との間に隙間が生じたり、或いは、焼結体にひび割れが生じたりすることがない。
また、焼結体にテーパー部を形成することで、該焼結体が熱膨張する際、専ら先端部側に膨張するので、その前端面と前記先端部とが焼結によって接合し、焼結体が収縮しても先端部との間隙が生じることがなく、焼結体から先端部へのエミッタの拡散が一層円滑・確実となる。
また、焼結体と密閉空間とが凸部と凹部によって係合していることで、焼結体が温度変動により膨張収縮することがあっても、常に、凸部と凹部のいずれかの箇所で当接しているので、焼結体から先端部への、もしくは、本体部を介して先端部へのエミッタの拡散経路が常に確保される。
図2に詳細が示されるように、陰極3は、本体部31と、その先端に接合された先端部32とからなる。
前記本体部31は、トリウムを含まない、タングステンやモリブデンなどの高融点金属材料からなる。
そして、前記先端部32は、前記本体部31の先端側、即ち、陽極4と対向する面に固相接合、抵抗溶接などの適宜な接合手段により接合されている。当該先端部32には、トリウム以外のエミッタが適宜含有量で含有されている(以下、先端部に含まれるエミッタを第1エミッタともいう)。
このトリウム以外の第1エミッタとしては、例えば、酸化ランタン(La2O3)、酸化セリウム(CeO2)、酸化ガドリニウム(Gd2O3)、酸化サマリウム(Sm2O3)、酸化プラセオジム(Pr6O11)、酸化ネオジム(Nd2O3)あるいは酸化イットリウム(Y2O3)などが単体、もしくは、その組み合わせで用いられる。
つまり、第1エミッタの含有量が、0.5重量%未満の場合、点灯初期において電子放出に必要となるエミッタ濃度を確保できず、ランプ電圧の上昇や変動の増大が、発生する。また、含有量が、5.0重量%を超えてしまうと、タングステン材料等の製造の際に、焼結体が脆くなってしまい、焼結工程やスエージ工程での割れに起因する破損が発生しやすくなるだけでなく、仮に、製造できた場合でも、先端部に使用した場合に、エミッタの蒸発が顕著になり、バルブの黒化(白濁)を促進してしまうため好ましくない。
このエミッタ焼結体34には、トリウム以外のエミッタ(以下、焼結体34に含有されるエミッタを第2エミッタともいう)が含有されていて、そのエミッタの具体例は、例えば、前記第1エミッタと同様、酸化ランタン(La2O3)、酸化セリウム(CeO2)、酸化ガドリニウム(Gd2O3)、酸化サマリウム(Sm2O3)、酸化プラセオジム(Pr6O11)、酸化ネオジム(Nd2O3)あるいは酸化イットリウム(Y2O3)などの単体もしくはその組み合わせが用いられる。
この焼結体34に含有される第2エミッタの濃度は、前記先端部32に含有される第1エミッタの濃度よりも高濃度に設定されていて、その濃度は、例えば、10重量%~80重量%である。
この第2エミッタの濃度が、10重量%未満であると、陰極3内部に格納できる焼結体34のサイズの関係から、ランプ寿命時間内に陰極先端部32に供給するエミッタ量を確保することが難しくなってしまう。また、80重量%を超えてしまうと、焼結体34のタングステン等の構成材料の割合が減少してしまい、酸化物の還元による生成物が減少してしまうため、いずれの場合も、陰極の寿命を短くしてしまうことになる。
また、点灯時間に応じて、先端部に当初含有されたエミッタは消費されるが、陰極内部の高濃度エミッタが含有された焼結体から、エミッタが先端部側に拡散によって供給されるので、先端部でエミッタが枯渇することなく、良好な点灯性は安定的に長期間維持される。
更には、この焼結体は、陰極内部に埋設されているため、放電アークに直接曝されることがなく、アークによって過熱されることがないので、過度にエミッタが蒸発して、早期に枯渇してしまうようなことがない。
以上のように、本発明の陰極構造とすることで、トリウム以外のエミッタを含有する陰極を用いた放電ランプを実現できるようにしたものである。
図14によってこれを以下に説明する。図14(A)は、本発明の前提となる陰極構造を示し、陰極3が、本体部31と、これに接合された先端部32とからなり、焼結体34が陰極3内に埋設されている。
この陰極構造をもつ放電ランプを点灯すると、その点灯条件などによって、図14(B)に示すように、焼結体34にひび割れXが発生することがある。
その不具合について詳細に検討したところ、焼結体34が、ランプ点灯に伴ってその焼結が進むことに原因するものと推測された。つまり、焼結体は、焼結時にエミッタが蒸発してしまうことを回避するために、同じ焼結構造である陰極3の本体部31や先端部32の焼結温度よりも低い温度で焼結をするので、その焼結が十分には進んでいない。
これが、ランプ点灯時の高温によって焼結が進行し、収縮する。このとき、焼結体34には、軸方向の両端から引っ張られる力が働き、その力に耐えられずに、ひび割れXが生じるものと推察される。
以下説明する。
図2に示すように、陰極3の本体部31に形成した密閉空間33内には、焼結体34とともに、その後端側には押圧部材35が配置されていて、この押圧部材35によって前記焼結体34は前記先端部32側に押圧当接されている。
例えば、陰極3の本体部31と先端部32を構成する材料としては、タングステンが代表として挙げられる。この場合、押圧部材35としてはタングステンの線膨張係数よりも高い線膨張係数を有する金属であり、具体的には、タンタル(Ta)、ニオブ(Nb)、モリブデン(Mo)、レニウム(Re)、オスミウム(Os)、イリジウム(Ir)などの高融点金属若しくはこれらの合金、又は酸化マグネシウム(MgO)、酸化アルミニウム(Al2O3)、酸化カルシウム(CaO)、酸化ジルコニウム(ZrO2)、酸化イットリウム(Y2O3)、酸化ハフニウム(HfO2)などである。
このように、焼結体34は陰極3内部に埋設されていることにより、放電アークに直接曝されることがなく、必要以上に加熱されることがないので焼結体中に含まれる第2エミッタが過度に蒸発することがない。

タングステン(W)粉末と酸化セリウム(CeO2)粉末を、重量比で2:1の割合で混合し、バインダ(ステアリン酸)を添加した上で、加圧プレス(約5MPa)により成形を行う。次に、この圧縮成形品を還元雰囲気中1000℃で脱脂・仮焼結し、そして、真空加熱炉内に挿入して、1500~1800℃に加熱、焼成して、焼結体の原型を製作した。この原型焼結体の端面を切削整形して、直径約φ2mm且つ長さ2mm前後の焼結体を製作した。
先ず図7(A)に示すように、本体部31を構成する本体部材31aの先端側に密閉空間33を構成する穴33aを形成し、該穴33a内に押圧部材35と焼結体34を挿入する。次いで、先端部32を構成する先端部材32aを焼結体34に当接する。
この時、焼結体34の先端は、本体部31の表面より0.5mm程度の若干量だけ突出しているように関係づけられている。
図7(B)に示すように、先端部材32aを押圧して、焼結体34を圧縮し、先端部材32aと本体部材31aとを当接する。この際、焼結体34は、本体部31や先端部32の焼結温度よりも低い温度で焼結してあるので、押圧による縮み代は大きく、本体部材31aと先端部材32aの当接により、若干量だけ縮み、焼結体34は先端部材32aと当接した状態となる。
この状態で、拡散接合や抵抗溶接等により本体部材31aと先端部材32aを接合する。
次いで、先端部材32aと本体部材31aの接合後に、陰極3の先端を切削加工する。
これにより、図7(C)に示すように、本体部31の先端に先端部32が接合され、その内部の密閉空間33内に焼結体34と押圧部材35が密閉埋設された陰極3の最終形状が得られる。
このように、本発明によれば、陰極内部にトリウム以外の高濃度エミッタを含有した焼結体を収容する陰極構造を実用的に実現できるものである。
図8において、陰極3は、第1の実施形態と同様に本体部31と、この本体部31の先端に接合された先端部32と、本体部31に軸方向に伸びるよう埋設されたテーパー形状の焼結体34とにより構成されている。
そして、前記先端部32と焼結体34のそれぞれに含有されるトリウム以外のエミッタは、前記図2以下に説明した第1の実施形態のものと同様である。
この焼結体34における前端面34aの直径と後端面34bの直径との比は、例えば1.005:1~1.2:1である。
また、焼結体34の前端面34aと先端部32の陰極先端面との距離は、例えば1~5mmである。
更に、このような陰極3の具体的な寸法の一例を挙げると、以下のようである。
本体部31は、最大外径が15mm、軸方向の長さが60mmである。先端部32は,先端面の径が1.2mm、軸方向の長さが2mmである。本体部31と先端部32との界面の外径は6mmである。焼結体34は、前端面34aの直径が2.2mm、後端面34bの直径が2.0mm、軸方向の長さが5mmである。
焼結体34が配置される密閉空間を構成するテーパー形状の穴が設けられた本体部材、先端部材、および、テーパー形状の焼結体34をそれぞれ別個に製造する。
ここで、焼結体34は、以下のようにして製造することができる。先ず、高融点金属材料よりなる粉末とエミッタ物質よりなる粉末との混合物にステアリン酸などのバインダを添加することにより、焼結体用材料を調製する。次いで、焼結体用材料を加圧プレス等によって成形する。得られた成形体を、水素ガス雰囲気下において、例えば処理温度が1000℃で処理時間が1時間の条件で加熱することにより、当該成形体に対して脱脂・仮焼結処理を行う。そして、脱脂・仮焼結処理された成形体に対して、減圧下において、処理温度が例えば1400~2000℃、好ましくは1500~1800℃、処理時間が例えば1時間の条件で、本焼結処理を行うことにより、焼結体34が得られる。
なお、焼結体のテーパー部は、加圧成形時の金型にテーパー形状を付けたものを使用してもよいし、成形体の熱処理後に切削加工により作製してもよい。
そして、これを、例えば処理温度が1000℃で、処理時間が0.5時間の条件で水素ガスでの還元処理を行う。その後、例えば処理温度が2000~2400℃で、処理時間が1時間の条件で真空熱処理を行う。これにより、目的とする陰極30が得られる。
而して、焼結体34は、その前端面34aの直径が後端面34bの直径より大きいテーパー部34cを有する。そのため、陰極3の製造時の真空熱処理や放電ランプの点灯時においては、昇温時に、エミッタ物質を先端部32より高い濃度で含有した焼結体34は、本体部31および先端部32より大きく膨張する。
この焼結体34はテーパー形状であるために、その膨張時には、専ら先端部側に向かって膨張することになり、焼結体34の前端面34aは、先端部32に押し付けられ、先端部32と焼結体34との間において当接が一層強固なものとなり、焼結によって接合されることとなって、剥離が生じにくくなる。このため、焼結体が収縮する場合でも、焼結体34の前端面34aと先端部32との間に間隙が形成されることがなく、焼結体34から先端部32に十分な量のエミッタ物質が円滑に供給されるものである。
図8に示す構成に従い、下記の仕様の陰極を作製した。
本体部:材質=酸化ジルコニウム(ZrO2)がドープされたタングステン(ZrO2の濃度が1wt%),最大外径=15mm,軸方向の長さ=58mm

比較例として、焼結体を、外径が2.2mmで、軸方向の長さが5mmの円柱状のものに変更し、それ以外は実験例と同様にして、陰極および放電ランプを作製した。
上記の放電ランプを、電圧が35V、電流が200Aの条件で点灯させ、フリッカーが発生するまでの点灯時間を測定したところ、500時間であった。また、点灯を開始してから500時間経過後における放電ランプの照度維持率は85%であった。
これに対して、比較例に係る放電ランプにおいては、点灯500時間でフリッカーが発生し、比較的短期間で不安定となった。これは、点灯に伴う焼結体の収縮に起因して、先端部と焼結体との間に間隙が形成され、これにより、放電ランプの点灯中において、焼結体から先端部に十分にエミッタ物質が供給されなくなったためと考えられる。
図8の実施例7では、焼結体34全体がテーパー形状であるのに対して、この実施例8では、焼結体34の一部がテーパー形状をなしている。
つまり、焼結体34には、先端部32側に向かって拡径するテーパー部34cの先端側に、テーパー部34cよりも大径の前端部34dが形成されているものである。
そして、この実施例では、テーパー部34cが本体部31内に埋設され、前端部34dが先端部31内に埋設されている。
本体部31は、最大外径が15mm、軸方向の長さが60mmである。先端部32は、先端面の径が1.2mm、軸方向の長さが3mmである。本体部31と先端部32との界面の直径は6mmである。焼結体34は、前端部分34dの直径が2.2mm、軸方向の長さが1mm、テーパー部34cにおける前端の直径が2.0mm、後端の直径が1.8mm、軸方向の長さが4mmである。
この実施形態では、焼結体と密閉空間に円周方向の凸部と凹部を形成し、互いに係合する構造としたものである。
図10に示されるように、陰極3の内部には、密閉空間33が形成されていて、該密閉空間33内には、トリウム以外のエミッタが含有された焼結体34が埋設されている。
この図10における陰極3の全体的な構成は、図2に示したものと基本的に同じであるから重複する箇所については説明を省略する。
そして、前記密閉空間33の内面には、雌ネジ33eが形成されており、一方、前記焼結体34の外面には、雄ネジ34eが形成されていて、両者は互いに螺合している。
図10(A)は、密閉空間33が本体部31側に形成されていて、焼結体34は実質的には、該本体部31内に埋設されている。
図10(B)は、密閉空間33が、本体部31と先端部32とに跨って形成されていて、焼結体34はこの本体部31と先端部32とに跨るように埋設されている。
図10(C)は、密閉空間33が先端部32側に形成されていて、焼結体34は、実質的には、該先端部32内に埋設されている。
陰極3内部の密閉空間33内に埋設する焼結体34は、エミッタ(CeO2)とタングステン(W)の配合比を、重量比で1:2として、混合し、バインダ(ステアリン酸)を添加した上で、加圧プレス機により成形を行う。この後、水素中で1000℃の温度で脱脂・仮焼結を行った上で、真空中での本焼結をタングステン炉中において、1400~2000℃、好ましくは1500~1800℃、1hで行うことで、製作する。なお、これより以上のあまり高い温度で焼結を行うと、高濃度で添加したエミッタが蒸発して消失してしまい、高濃度で添加した意味が失われてしまうので、好ましくはない。成形後、焼結体34の外面に雄ネジ34aを切削加工により形成する。
そして、この陰極3の本体部31に形成された密閉空間33の内面には雌ネジ33aが切削加工により形成されている。
次いで、図11(B)に示すように、先端部32を本体部31に当接し、これを押圧した状態で、拡散接合や抵抗溶接等により両者を接合する。
先端部32と本体部31の接合後に、図11(C)に示すように、陰極3の先端を所定形状に切削加工する。
これにより、図11(D)に示すように、本体部31の先端に先端部32が接合され、その内部の密閉空間33内に焼結体34が螺合して密閉埋設された陰極3の最終形状が得られる。
即ち、本体部および/または先端部において、密閉空間となる空所の内表面に円周方向に延在する溝状の凹部を予め形成し、該空所内に、バインダを含まないエミッタ(CeO2)とタングステン(W)の粉末を混合して、充填する。これを加圧プレス機によって加圧成形を行うと、粉末は空所の凹部内に侵入して凸部が形成される。
これを、水素中で1000℃の温度で仮焼結を行った上で、本焼結を行う。本焼結は、真空中で、タングステン炉中において、1400~2000℃、好ましくは1500~1800℃、1hで行う。なお、エミッタ(CeO2)とタングステン(W)との配合比は、例えば1:2(重量比)である。
この方法で焼結体を焼結する場合、空所(密閉空間)の内面に形成される円周方向の凹部は、ネジ状(螺旋状)であってもよいし、円周方向に形成される独立溝形状であってもよい。
上記したように、高濃度にエミッタが添加された焼結体33は、エミッタの蒸発消失を避ける意味で、本体部31や先端部32よりも低い温度で焼結され、しかも、本体部31や先端部32のようにスエージ処理が行われない。そのため、ランプ点灯によって高温になると、焼結が進み、その体積が縮小して、密閉空間33の内壁面との接触状態が十分なものとはならない傾向にある。
然しながら、本発明では、互いにネジによって螺合しているので、図12に見られるように、焼結体34が軸方向および径方向に縮小しても、その焼結体34の雄ネジ34eと、密閉空間33の雌ネジ33eとは、軸方向のいずれかでは接触状態が保たれている。
なお、この現象は、焼結体表面に形成される凸部と、密閉空間内面に形成される凹部が係合している場合においても全く同様である。

前記陰極は、本体部とその先端側に接合された先端部とからなり、
前記本体部および前記先端部は、トリウムを含まない高融点金属材料から構成され、
前記本体部および/または先端部の内部に形成された密閉空間内に、前記先端部に含有されたエミッタよりも高濃度のエミッタ(トリウムを除く)が含有された焼結体が埋設され、
前記焼結体の前端側は前記先端部と当接されていることを特徴とする放電ランプ。 - 前記密閉空間内の前記焼結体の後端側には該焼結体を前記先端部側に押圧する押圧部材が設けられていることを特徴とする請求項1に記載の放電ランプ。
- 前記押圧部材は、前記本体部および前記先端部よりも膨張率の大きな高融点材料であることを特徴とする請求項2に記載の放電ランプ。
- 前記本体部および前記先端部は、タングステンを主成分とする材料からなり、
前記押圧部材は、タンタル(Ta)、ニオブ(Nb)、モリブデン(Mo)、レニウム(Re)、オスミウム(Os)、イリジウム(Ir)などの高融点金属若しくはこれらの合金、又は酸化マグネシウム(MgO)、酸化アルミニウム(Al2O3)、酸化カルシウム(CaO)、酸化ジルコニウム(ZrO2)、酸化イットリウム(Y2O3)、酸化ハフニウム(HfO2)のいずれかよりなる酸化物、で構成されていることを特徴とする請求項3に記載の放電ランプ。 - 前記押圧部材は、バネ形状の部材であり、タングステン(W)、タンタル(Ta)、ニオブ(Nb)、モリブデン(Mo)、レニウム(Re)、オスミウム(Os)、イリジウム(Ir)のいずれかの高融点金属若しくはこれらの合金で構成されていることを特徴とする請求項2に記載の放電ランプ。
- 前記焼結体は、先端部側に向けて拡径するテーパー部を有することを特徴とする請求項1に記載の放電ランプ。
- 発光管の内部に陰極と陽極とが対向配置された放電ランプにおいて、
前記陰極は、本体部とその先端側に接合された先端部とからなり、
前記本体部および前記先端部は、トリウムを含まない高融点金属材料から構成され、
前記本体部および/または先端部の内部に形成された密閉空間内に、前記先端部に含有されたエミッタよりも高濃度のエミッタ(トリウムを除く)が含有された焼結体が埋設され、
前記焼結体の外面には円周方向の凸部が形成され、前記密閉空間の内面には円周方向の凹部が形成されていて、互いに係合していることを特徴とする放電ランプ。 - 前記焼結体の外面の凸部が雄ネジであり、前記密閉空間の内面の凹部が雌ネジであって、互いに螺合していることを特徴とする請求項7に記載の放電ランプ。
