Abstract
본 발명은 기재 상에 응력완화층; 배리어층; 및 자외선 차단층;이 순차적으로 형성되고, 상기 배리어층은 실리카(SiOx, 1.5≤x≤2.5)를 포함하고, 상기 응력완화층은 무기층 혹은 유-무기 혼합층이고, 상기 자외선 차단층은 금속 산화물 미립자를 포함하며, ASTM F-1249에 따라 측정된 수분투과도가 약 (5×10-4)g/(m2ㆍday) 이하인 가스 배리어 필름에 관한 것으로 상기 가스 배리어 필름은 가스 배리어성이 탁월하고, 비진공 wet coating이 가능하여 제조시간이 짧고, 우수한 유연성, 투명성, 자외선 흡습성을 가지며, 크랙 방지 효과가 우수하다.
Description
본 발명은 가스 배리어 필름 및 그 제조방법에 관한 것이다.
액정 표시 패널용 전극 기판, 플라즈마 디스플레이(Plasma Display), 전계 발광(EL), 형광 표시관 및 발광 다이오드의 디스플레이 기재로서 종래에는 판유리가 많게 사용되어 왔다. 그러나, 판유리는 파손되기 쉽고, 굴곡성이 없으며, 비중이 크고, 얇고 가벼움에는 한계가 있다. 그러한 문제를 해결하고자 판유리 대신하는 재료로서 플라스틱 필름이 주목을 끌고 있다. 플라스틱 필름은 경량으로 파손되기 어려우며 박막화도 용이하기 때문에 표시 소자의 대형화에도 대응할 수 있는 유효한 재료이다.
그러나 플라스틱 필름은 유리에 비교하여 가스(gas) 투과성이 높기 때문에 플라스틱 필름을 기재에 이용한 표시 소자는 산소나 수증기의 투과로 인하여 표시소자의 발광성능이 떨어지기 쉽다는 문제가 있다. 이에 따라 플라스틱 필름상에 유기물이나 무기물의 가스 배리어 필름을 형성하여 산소나 수증기 등의 영향을 최소화하는 시도가 이루어지고 있다. 이러한 가스 배리어 필름으로 일반적으로 산화규소(SiOx), 산화알루미늄(AlxOy), 산화탄탈륨(TaxOy), 산화 티탄늄(TiOx) 등과 같은 무기물이 주로 사용되고 있다. 이들 가스 배리어 박막은 고진공 상태에서 플라즈마 화학증착법(Plasma enhanced chemical vapor deposition, PECVD), 스퍼터링 (sputtering) 등의 진공 증착법이나 졸-겔 법을 이용하여 플라스틱 필름의 표면에 코팅된다.
일본특허 제1994-0031850호 및 제2005-0119148호에서는 무기층이 스퍼터링에 의해 플라스틱 필름의 표면에 직접 코팅되는 경우를 개시하고 있다. 그러나, 플라스틱 필름과 무기층의 탄성계수, 열팽창계수, 굴곡반경 등이 크게 다르기 때문에, 외부에서 열 또는 반복적인 힘이 가해지거나 휘게 되면, 계면에서 스트레스를 받아 크랙이 발생하고, 이로 인해 쉽게 박리될 수 있다. 일본특허 제2004-0082598호에서는 유기층과 무기층이 이루어진 다층 가스 배리어 박막을 사용하는 방법이 개시되었으나, 이 역시 물성이 상이한 여러 층의 존재로 인해 각각의 계면에서 크랙이 발생하거나 박막의 박리 가능성은 더욱 증가하는 결과를 초래하였다. 더욱이, 기존에 사용되는 가스 배리어 박막의 형성은 고진공 하에서 이루어지는 증착 공정을 필요로 하기 때문에 고가의 장치가 요구되고, 고진공에 도달하기 위해 오랜 시간이 소요되어 경제적이지 못하다는 문제점이 있다.
또한, 태양전지에 사용되는 가스 배리어 필름은 옥외에서 장시간 걸쳐 사용되며, 특히 유기 태양전지는 광 활성층 그 자체가 자외선을 흡수하여 열화되기 때문에, 태양전지에 사용되는 가스 배리어 필름은 우수한 투명성, 자외선 흡수능, 내후성 및 유연성이 요구된다.
본 발명의 목적은 가스 배리어성이 탁월한 가스 배리어 필름을 제공하기 위한 것이다.
본 발명의 다른 목적은 우수한 유연성, 투명성 및 자외선 흡수성을 갖는 가스 배리어 필름을 제공하기 위한 것이다.
본 발명의 또 다른 목적은 비진공 wet coating이 가능하여 제조시간이 짧고, 우수한 유연성 및 투명성을 갖는 가스 배리어 필름을 제공하기 위한 것이다.
본 발명의 또 다른 목적은 상기 가스 배리어 필름을 적용한 디스플레이 부재를 제공하기 위한 것이다.
본 발명의 하나의 관점은 기재 상에 응력완화층; 배리어층; 및 자외선 차단층;이 순차적으로 형성되고, 상기 배리어층은 실리카(SiOx, 1.5≤x≤2.5)를 포함하고, 상기 응력완화층은 무기층 혹은 유-무기 혼합층이고, 상기 자외선 차단층은 금속 산화물 미립자를 포함하며, ASTM F-1249에 따라 측정된 수분투과도가 약 (5×10-4)g/(m2ㆍday) 이하인 가스 배리어 필름에 관한 것이다.
본 발명의 다른 관점은 기재의 일 면에 물리적 또는 화학적 증착으로 응력완화층을 형성하고; 상기 응력완화층 위에 수소화 폴리실라잔 또는 수소화 폴리실록사잔을 포함하는 코팅액을 도포하고 경화하여 배리어층을 형성하고; 상기 배리어층 위에 금속 산화물 미립자를 포함하는 자외선 차단층을 형성하는 것을 포함하는 가스 배리어 필름의 제조방법에 관한 것이다.
본 발명의 또 다른 관점은 태양광이 입사되는 투명 전면 기재, 태양전지 소자, 상기 태양전지 소자를 매립하는 EVA 충전재 및 상기 가스 배리어 필름을 포함하는 태양전지 모듈에 관한 것이다.
본 발명의 가스 배리어 필름은 가스 배리어성이 탁월하고, 비진공 wet coating이 가능하여 제조시간이 짧고, 우수한 유연성, 투명성, 및 자외선 흡수성을 가지며, 크랙 방지 효과가 우수하다.
도 1은 본 발명의 하나의 구체예에 따른 가스 배리어 필름의 개략적인 단면도이다.
이하, 첨부한 도면들을 참조하여, 본 출원의 실시 예들을 보다 상세하게 설명하고자 한다. 그러나 본 출원에 개시된 기술은 여기서 설명되는 실시 예들에 한정되지 않고 다른 형태로 구체화될 수도 있다. 단지, 여기서 소개되는 실시 예들은 개시된 내용이 철저하고 완전해질 수 있도록 그리고 당업자에게 본 출원의 사상이 충분히 전달될 수 있도록 하기 위해 제공되는 것이다. 도면에서 각 장치의 구성요소를 명확하게 표현하기 위하여 상기 구성요소의 폭이나 두께 등의 크기를 다소 확대하여 나타내었다. 또한, 설명의 편의를 위하여 구성요소의 일부만을 도시하기도 하였으나, 당업자라면 구성요소의 나머지 부분에 대하여도 용이하게 파악할 수 있을 것이다. 전체적으로 도면 설명시 관찰자 시점에서 설명하였고, 일 요소가 다른 요소 위에 위치하는 것으로 언급되는 경우, 이는 상기 일 요소가 다른 요소 위에 바로 위치하거나 또는 그들 요소들 사이에 추가적인 요소가 개재될 수 있다는 의미를 모두 포함한다. 또한, 해당 분야에서 통상의 지식을 가진 자라면 본 출원의 기술적 사상을 벗어나지 않는 범위 내에서 본 출원의 사상을 다양한 다른 형태로 구현할 수 있을 것이다. 그리고, 복수의 도면들 상에서 동일 부호는 실질적으로 서로 동일한 요소를 지칭한다.
가스 배리어 필름
본 발명의 하나의 관점은 가스 배리어 필름에 관한 것이다. 도 1은 본 발명의 가스 배리어 필름의 단면도를 나타낸 것으로, 가스 배리어 필름(100)은 기재(110); 기재(110)의 일면에 순차적으로 형성된 응력완화층(120); 배리어층(130); 및 자외선 차단층(140)을 포함한다.
기재(110)로는 특별한 제한은 없으나, 우수한 내열성 및 낮은 열팽창율을 갖는 고내열성 플라스틱 기재가 사용될 수 있다. 예를 들면, 폴리에테르술폰, 폴리카보네이트, 폴리이미드, 폴리에테르이미드, 폴리아크릴레이트, 폴리에틸렌나프탈레이트 및 폴리에스테르 필름으로 이루어진 군으로부터 선택되는 1종 이상이 될 수 있지만, 이들에 제한되는 것은 아니다.
기재(110)의 두께는 약 20 내지 190㎛, 예로서 약 70 내지 100㎛가 될 수 있다. 상기 범위 내에서, 가스 배리어 필름의 기재로서 기계적 강도, 가요성, 투명성, 내열성 등이 우수할 수 있다.
기재(110)는 무기필러를 더 포함할 수 있다. 무기필러는 예를 들면, 실리카, 판상 또는 구형의 글래스 플레이크 및 나노클레이로 이루어진 군으로부터 선택되는 1종 이상의 입자 혹은 글래스 클로스(cloth) 등이 사용될 수 있다. 상기 기재의 열팽창계수(Coefficient of Thermal Expansion)는 약 10 내지 100ppm/℃가 될 수 있다.
기재(110)상에는 기재(110)와 배리어층(130)의 응력을 완화하여 제조된 배리어 필름의 크랙 발생을 최소화하기 위하여 응력완화층(120)이 형성될 수 있다. 또한, 응력완화층(120)은 배리어 필름의 균열 및 변형을 방지하고, 개선된 열안정성, 공정성, 기체투과도, 표면경도 및 기재와의 친화성을 제공할 수 있다. 구체적으로, 배리어층(130)을 형성하는 수소화폴리실록사잔 또는 수소화폴리실라잔이 실리카(SiO2)로 전환시 고밀도화 및 수축 또는 팽창이 일어나면서 응력이 발생하게 되는데, 이는 배리어층에 크랙(Macro Crack 또는 Micro Crack)을 유발할 수 있으며, 크랙 발생시 수분 및 가스가 통과하여 배리어 특성을 저해할 수 있으므로 배리어층의 응력을 완화할 필요가 있다.
응력완화층(120)은 기재(110)보다 열팽창계수(CTE)가 작고, 배리어층(130)보다 열팽창계수가 큰 유-무기 혼합층 또는 무기층일 수 있다. 또한, 응력완화층(120)은 기재(110)와 배리어층(130) 간의 모듈러스 차이로 인한 크랙이 발생을 완화하기 위해 기재(110)보다 모듈러스가 클 수 있다. 즉, 응력완화층(120)은 열팽창계수(CTE)가 작고 모듈러스 값이 클수록 응력 완화에 효과적일 수 있다. 구체적으로, 응력완화층(120)은 열팽창 계수가 약 20ppm/℃ 이하, 예로서 약 5ppm/℃ 이하이고, 모듈러스가 약 10Gpa 이상, 예로서 약 13Gpa 이상일 수 있다.
일 구체예로서, 응력완화층(120)은 실리카 나노 입자, 실록산, 실라잔 또는 실록사잔을 포함하는 코팅액을 경화시켜 형성한 유-무기 혼합층일 수 있다. 또한, 응력완화층(120)은 폴리에폭시계 수지, 폴리에스테르계 수지, 폴리아크릴계 수지 및 폴리우레탄계 수지에서 선택된 단독 또는 이들의 혼합물을 포함하는 유-무기 혼합층일 수 있다. 구체적으로, 실리카 나노입자, 실리카 졸, 실록산, 실라잔 또는 실록사잔을 아크릴계 화합물과 블랜딩하여 경화시키거나 실록산, 실라잔 또는 실록사잔 변성 아크릴계 공중합체를 경화시키는 방법으로 형성될 수 있다. 이 외에도 우레탄 하이브리드 폴리실라잔 등을 경화하여 유-무기 혼합층을 형성할 수 있다. 이와 같이 형성한 유-무기 혼합층은 무기층인 배리어 필름의 균열 및 변형을 방지하고, 개선된 열안정성, 공정성, 기체투과도, 표면경도 및 무기층과의 친화성을 제공할 수 있다. 상기 경화방법은 열경화 또는 uv 경화가 적용될 수 있으며, 예로서 UV 경화가 적용될 수 있다.
다른 구체예로서 규소, 알루미늄, 마그네슘, 아연, 주석, 니켈, 티타늄, 또는 탄탈륨; 또는 이들의 산화물, 산질화물 또는 질화물; 또는 이들의 혼합물을 포함하는 무기층일 수 있다. 구체적으로, AlOx (1.0≤x≤2.0) 또는 SiOx(1.0≤x≤2.5)를 포함하는 무기층일 수 있다.
응력완화층(120)의 두께는 약 10 내지 2,000nm, 예로서 약 40 내지 1,000nm가 될 수 있다. 구체적으로, 응력완화층(120)이 무기층인 경우 약 10 내지 100nm, 유-무기 혼합층인 경우 약 500 내지 2,000nm일 수 있다. 상기 범위 내에서, 열팽창계수(CTE)가 작고 모듈러스가 충분히 확보되어 응력 완화에 효과적일 수 있다.
응력완화층(120) 위에는 배리어층(130)이 형성될 수 있다. 배리어층(130)은 수소화 폴리실록사잔 또는 폴리실라잔, 및 유기 용매를 포함하는 코팅액을 응력완화층(120) 표면에 도포 후 건조 과정과 경화 과정을 거쳐 실리카(SiOx)를 포함하는 유-무기 혼합층으로 형성될 수 있다.
특히, 상기 유-무기 혼합층의 실리카(SiO2)는 코팅 과정을 거치면서 응력완화층(120)인 무기층 표면 또는 내부로 이동하여 상기 무기층에 존재하는 보이드(void)를 채워 줄 수 있다.
본 발명은 실리카를 포함하는 유-무기 혼합층을 형성하기 위하여, 상기 코팅액을 도포한 후, 베이킹 과정 및 경화과정을 거치게 된다. 상기 과정을 거치게 되면, 코팅액에 포함된 수소화 폴리실라잔 또는 수소화 폴리실록사잔과 같은 실록산 화합물이 실리카(SiO2)로 변하게 되어 세라믹화가 이루어진다. 상기와 같이 세라믹화가 이루어지는 경우 유-무기 혼합층의 실리카(SiO2)는 응력완화층(120)과 배리어층(130)의 계면상 결함(defect)을 치유시킬 뿐만 아니라, 응력완화층(120)이 무기층인 경우, 상기 무기층 내부로 침투하여 무기층 내부에 존재하는 보이드(void)를 채워줄 수 있다.
상기 배리어층의 두께는 약 50 내지 1,000nm, 예로서 약 100 내지 500nm가 될 수 있으며, 약 5 내지 30ppm/℃의 열팽창계수(CTE)를 가질 수 있다. 상기 범위에서 크랙 발생을 최소화할 수 있으며, 가스 배리어성의 효과가 우수하다.
배리어층(120) 위에는 자외선 차단층(140)이 더 형성될 수 있다. 자외선 차단층(140)은 배리어층을 자외선으로부터 보호하여 내후성을 증가시킬 뿐만 아니라 배리어 특성을 향상시키는 역할을 한다. 자외선 차단층(140)은 자외선 영역인 약 200 내지 340nm 파장의 빛을 흡수하는 물질을 자외선 흡수제로 포함하며, 이로부터 자외선에 의한 배리어 필름의 열화를 방지할 수 있다. 자외선 흡수제는 금속 산화물 미립자, 유기 화합물 등이 포함될 수 있으며, 예로서 금속 산화물이 포함될 수 있다. 일 구체예로서, 자외선 흡수제로 사용되는 금속 산화물은 평균 입경이 약 1 내지 100nm, 예로서 약 5 내지 25nm인 미립자로서, 산화아연, 산화 티탄, 산화 세륨, 산화 철 등으로 이루어진 군에서 선택된 1종 이상의 미립자를 포함할 수 있다. 다른 구체예로서, 자외선 흡수제로 사용되는 유기 화합물은 벤조 트리아졸(benzotriazole)계, 트리아진(triazine)계 등을 포함할 수 있다. 또한, 자외선 흡수제는 산화 방지 기능을 갖는 HALS제를 포함할 수 있으며, 예로서, HALS제로서 힌더드 아민계 화합물이 사용될 수 있다.
상기 자외선 차단층에 사용되는 바인더 수지로는 아크릴레이트계 모노머, 아크릴레이트계 올리고머, 실록산계 모노머, 실록산계 폴리머, 실리콘계 모노머, 실리콘계 폴리머, 아크릴계 수지, 우리탄계 수지 등이 사용될 수 있다.
상기 자외선 흡수제는 자외선 차단층 중 약 1 내지 45 중량%로 포함될 있으며, 상기 바인더 수지는 자외선 차단층 중 약 55 내지 99 중량%로 포함될 수 있다.
이하, 본 발명의 배리어층을 형성하는 코팅액의 조성에 대하여 구체적으로 살펴보기로 한다.
배리어층 코팅액
실리카를 포함하는 배리어층을 형성하는 코팅액은 수소화폴리실록사잔, 수소화폴리실라잔 또는 이들의 혼합물; 및 용매를 포함할 수 있다. 코팅액을 구성하는 각 성분을 설명하면 다음과 같다.
(A) 수소화 폴리실록사잔 또는 수소화 폴리실라잔
본 발명의 코팅액은 실리카층 형성용 조성물로서 수소화 폴리실록사잔, 수소화 폴리실라잔 또는 이들의 혼합물을 포함할 수 있다.
상기 수소화 폴리실록사잔 또는 수소화 폴리실라잔은 가열, 산화반응에 의해 치밀한 실리카 글래스 재질로 전환하는 특징을 지닌다는 점에서 절연막, 분리막, 하드코팅 등에 이용될 수 있다.
상기 수소화 폴리실록사잔은 구조 내에 규소-질소(Si-N) 결합 단위 외에 규소-산소-규소(Si-O-Si) 결합 단위를 포함한다. 이러한 규소-산소-규소(Si-O-Si) 결합 단위는 경화시 응력을 완화시켜 수축을 줄일 수 있다.
수소화 폴리실라잔은 구조 내의 기본 골격이 규소-질소(Si-N) 결합 단위 외에 규소-수소(Si-H), 질소-수소(N-H) 결합 단위를 포함한다.
상기 수소화 폴리실록사잔이나 수소화 폴리실라잔 모두 베이킹 과정이나 경화과정을 거친 후에는 (Si-N) 결합이 (Si-O) 결합으로 치환될 수 있다.
구체예에서 상기 수소화폴리실록사잔은 하기 화학식 1로 표시되는 단위, 하기 화학식 2로 표시되는 단위 및 하기 화학식 3으로 표시되는 말단부를 가진다:

상기 화학식 1 및 2에서, R1 내지 R7은 각각 독립적으로 수소, 치환 또는 비치환된 C1 내지 C30의 알킬기, 치환 또는 비치환된 C3 내지 C30의 사이클로 알킬기, 치환 또는 비치환된 C3 내지 C30의 아릴기, 치환 또는 비치환된 C3 내지 C30의 아릴알킬기, 치환 또는 비치환된 C3 내지 C30의 헤테로알킬기, 치환 또는 비치환된 C3 내지 C30의 헤테로사이클알킬기, 치환 또는 비치환된 C3 내지 C30의 알케닐기, 치환 또는 비치환된 알콕시기, 치환 또는 비치환된 카르보닐기, 히드록시기 또는 이들의 조합을 의미한다.
본 발명에서 "치환된"의 의미는 수소, 할로겐원자, 하이드록시기, 니트로기, 시아노기, 아미노기, 아지도기, 아미디노기, 히드라지노기, 카르보닐기, 카르바밀기, 티올기, 에스테르기, 카르복실기 또는 그의 염, 술폰산기 또는 그의 염, 포스페이트기 또는 그의 염, 탄소수 1-20의 알킬기, 탄소수 2-20의 알케닐기, 탄소수 2-20의 알키닐기, 탄소수 1-20의 알콕시기, 탄소수 6-30의 아릴기, 탄소수 6-30의 아릴옥시기, 탄소수 3-30의 사이클로알킬기, 탄소수 3-30의 사이클로알케닐기, 탄소수 3-30의 사이클로알키닐기 또는 이들의 조합을 의미한다.
상기 수소화 폴리실록사잔 또는 수소화 폴리실라잔은 산소함유량이 약 0.2% 내지 3 중량%일 수 있다. 상기 범위로 함유되는 경우 구조 중의 규소-산소-규소(Si-O-Si) 결합에 의한 응력 완화가 충분하여 열처리시 수축을 방지할 수 있으며 이에 따라 형성된 가스베리어층에 크랙이 발생하는 것을 방지 할 수 있다. 구체적으로 상기 수소화 폴리실록사잔 또는 수소화 폴리실라잔의 산소함유량은 약 0.2 내지 3 중량%, 보다 구체적으로 0.5 내지 2 중량% 일 수 있다.
또한, 상기 수소화 폴리실록사잔 또는 폴리실라잔은 말단부가 수소로 캡핑되어 있는 구조로, 상기 화학식 3으로 표시되는 말단기가 수소화 폴리실록사잔 또는 수소화 폴리실라잔 구조 중의 Si-H 결합의 총 함량에 대하여 약 15 내지 35중량%로 포함될 수 있다. 상기 범위로 포함되는 경우 경화시 산화반응이 충분히 일어나면서도 경화시 SiH3 부분이 SiH4로 되어 비산되는 것을 방지하여 수축을 방지하고 이로부터 형성된 가스 배리어층은 크랙이 발생되는 것을 방지 할 수 있다. 예로서 상기 화학식 3의 말단기가 수소화 폴리실록사잔 또는 수소화 폴리실라잔 구조 중의 Si-H 결합의 총 함량에 대하여 약 20 내지 30 중량%로 포함될 수 있다.
본 발명의 상기 수소화 폴리실록사잔 또는 수소화 폴리실라잔은 중량평균분자량(Mw)이 약 1,000 내지 5,000g/mol일 수 있다. 상기 범위인 경우, 열처리시 증발하는 성분을 줄이면서도 박막 코팅으로 치밀한 유-무기 혼합층을 형성 할 수 있다. 예로서 상기 중량평균분자량(Mw)이 약 1,500 내지 3,500g/mol 일 수 있다.
상기 수소화 폴리실록사잔, 수소화 폴리실라잔 또는 이들 혼합물은 코팅액의 총 함량에 대하여 약 0.1 내지 50 중량%로 포함될 수 있다. 상기 범위로 포함되는 경우 적절한 점도를 유지할 수 있으며 기포 및 간극(Void) 없이 평탄하고 고르게 형성 될 수 있다.
(B) 용매
상기 용매는 수소화 폴리실록사잔 또는 수소화 폴리실라잔과 반응성이 없으면서 이들을 용해할 수 있는 용매라면 어느 것이든 사용될 수 있다. 다만, OH를 함유할 경우 실록산계 화합물과 반응성이 있으므로 -OH 기를 함유하지 않는 용매를 사용할 수 있다. 예를 들면, 지방족 탄화 수소, 지환식 탄화수소, 방향족 탄화수소등의 탄화 수소 용매, 할로겐화 탄화 수소 용매, 지방족 에테르, 지환식 에테르등의 에테르 류를 사용 할 수 있다. 구체적으로 펜탄, 헥산, 시클로 헥산, 톨루엔, 자일렌, 솔벳소, 타벤 등의 탄화 수소, 염화 메틸렌, 트리 코롤로 에탄 등의 할로겐 탄화 수소, 디부틸 에테르, 디옥산, 테트라 하이브리드로 퓨란등의 에테르류 등이 있다. 실록산계 화합물의 용해도나 용제의 증발속도등 적절하게 선택하고 복수의 용제를 혼합해도 좋다.
본 발명의 코팅액은 열산 발생제(thermal acid generator, TAG)를 더 포함할 수 있다. 상기 열산 발생제는 상기 수소화폴리실록사잔의 현상성 및 미경화에 의한 오염성을 개선하기 위한 첨가제로 상기 수소화폴리실록사잔이 비교적 낮은 온도에서 현상될 수 있도록 한다. 상기 열산 발생제는 열에 의해 산(H+)으르 발생할 수 있는 화합물이면 특히 한정되지 않으나, 약 90℃ 이상에서 활성화되어 충분한 산을 발생하여 휘발성이 낮은 것을 선택할 수 있다. 이러한 열산 발생제는 예컨대 니트로벤질 토실레이트, 니트로벤질 벤젠술폰네이트, 페놀 술폰네이트 및 이들의 조합에서 선택될 수 있다. 상기 열산 발생제는 코팅액의 총 함량에 대하여 약 25중량% 이하, 예를 들면 약 0.01 내지 20중량%로 포함될 수 있다. 상기 범위로 포함되는 경우 비교적 낮은 온도에서 실록산계 화합물이 현상될 수 있다. 다만 더욱 우수한 가스 베리어 특성을 갖기 위해서는 유기성분이 미포함될 수 있다.
본 발명의 코팅액은 계면 활성제를 더 포함할 수 있다. 상기 계면 활성제는 특히 한정되지 않으며, 예컨데 폴리옥시에틸렌라우릴에테르, 폴리옥시에틸렌스테아릴에테르, 폴리옥시에틸렌에테르, 폴리옥시에틸렌레일에테르 등의 폴리옥시에틸렌알킬에테르류, 폴리옥시에틸렌노닐페놀에테르 등의 폴리옥시에틸렌알킬알릴에테르류, 폴리옥시에틸렌 폴리옥시프로필렌블럭코폴리머류, 솔비탄모노라우레이트, 솔비탄모노팔미테이트, 솔비탄모노스테아레이트, 솔비탄모노올레이에트 등의 폴리옥시에틸렌솔비탄지방산 에스테르 등의 노니온계 계면활성제, 에프톱EF301, EF303, EF352((주)토켐프로덕츠 제조), 메가팩F171, F173(다이닛폰잉크(주) 제조). 프로라드FC430, FC431(스미토모쓰리엠(주) 제조), 아사히가드AG710, 샤프론S-382, SC101, SC102, SC103, SC104, SC105, SC106(아사히가라스(주) 제조) 등의 불소계 계면활성제, 오르가노실록산폴리머 KP341(신에쯔카가쿠고교(주) 제조) 등과 기타 실리콘계 계면활성제를 들 수 있다. 상기 계면활성제는 코팅액의 총 함량에 대하여 약 10 중량% 이하, 예를 들면, 약 0.001 내지 5 중량%로 포함 될 수 있다. 더욱 우수한 가스 베리어 특성을 갖기 위해서는 유기성분이 미포함될 수 있다.
가스 배리어 필름의 제조방법
일 구체예로서, 본 발명의 가스 배리어 필름 제조방법은 (S1) 기재의 일 면에 물리적 또는 화학적 증착으로 응력완화층을 형성하는 단계; (S2) 상기 응력완화층 위에 수소화 폴리실라잔 또는 수소화 폴리실록사잔을 포함하는 코팅액을 도포하고 경화하여 배리어층을 형성하는 단계; (S3) 상기 배리어층 위에 금속 산화물 미립자를 포함하는 자외선 차단층을 형성하는 단계를 포함할 수 있다.
(S1) 응력완화층의 형성 단계
응력완화층이 무기층으로 형성되는 경우에는 증착법, 코팅법 등의 방법을 모두 사용할 수 있지만, 가스 배리어성을 충분히 확보하고 균일한 박막을 얻기 위해서는 증착법이 사용될 수 있다. 이러한 증착법에는, 진공 증착, 이온 플레이팅, 스퍼터링 등의 물리적 기상 증착법(PVD), 화학적 기상 증착법(CVD) 등의 방법이 모두 포함될 수 있다.
또한, 응력완화층으로 유-무기 혼합층을 형성하는 경우에는 실리카 나노 입자, 실록산, 실라잔 또는 실록사잔 등을 포함하는 코팅액을 롤(Roll) 코팅, 스핀(Spin) 코팅, 딥(Dip) 코팅, 플로우(Flow) 코팅, 스프레이(Spray) 코팅 등을 이용하여 코팅액을 도포 후 자외선 조사, 플라즈마 처리, 열처리 또는 이들의 조합에 의해 경화하여 유-무기 혼합층을 형성할 수 있다.
(S2) 배리어층의 형성 단계
배리어층은 상술한 배리어층 코팅액을 상기 응력완화층 위에 롤(Roll) 코팅, 스핀(Spin) 코팅, 딥(Dip) 코팅, 플로우(Flow) 코팅, 스프레이(Spray) 코팅 등을 이용하여 코팅한 후, 자외선 조사, 플라즈마 처리 및 열처리 또는 이들의 조합에 의한 경화과정을 거쳐 형성될 수 있다. 여기에서 "경화"과정은 일 예로서 수소화 폴리실록사잔 또는 수소화 폴리실라잔과 같은 실록산 화합물을 실리카로 변화시켜 세라믹화하는 과정을 의미한다.
상기 경화과정은 예를 들어, 약 150℃이하의 온도에서 열처리하여 수행될 수 있으나, 실리카로의 변환율을 높이기 위해 자외선 조사, 플라즈마 처리 및 고습 건조를 추가적으로 더 수행할 수 있다. 본 발명의 일 구체예에서는 자외선 조사 후에, 저온 고습, 예를 들어 약 50 내지 100 ℃ 및 상대습도 약 50 내지 80%의 조건에서 약 5 내지 20분 동안 열처리하여 실리카로의 전환율을 높일 수 있다. 상기 자외선 조사는 진공 자외선을 사용하여 수행할 수 있다. 구체적으로 약 100 내지 200nm의 진공 자외선이 사용될 수 있다. 진공 자외선의 조사강도, 조사량은 적절하게 설정하는 것이 가능하다. 진공 자외선은 예를 들어, 약 0.1 내지 5분 동안, 조사 강도는 약 10 내지 200mW/㎠, 조사량은 약 100 내지 6000mJ/㎠, 구체적으로 약 1,000 내지 5,000 mJ/㎠ 에서 조사할 수 있다.
(S3) 자외선 차단층의 형성 단계
자외선 차단층은 금속 산화물 미립자를 포함하는 자외선 차단층 코팅액을 상기 배리어층 위에 롤(Roll) 코팅, 스핀(Spin) 코팅, 딥(Dip) 코팅, 플로우(Flow) 코팅, 스프레이(Spray) 코팅 등을 이용하여 코팅한 후, 자외선 조사, 플라즈마 처리 및 열처리 또는 이들의 조합에 의한 경화과정을 거쳐 형성될 수 있다. 또는 코팅 후 상온에서 약 5시간 이상 방치하여 자연경화시킬 수 있으며, 경화 방법은 이에 한정되는 것은 아니며 당업자가 적절하게 임의로 선택할 수 있다.
상기 자외선 경화는 예를 들어, 진공 자외선 처리를 들 수 있다. 진공 자외선이란 구체적으로 약 100 내지 200nm의 진공 자외선이 사용된다. 진공 자외선의 조사강도, 조사량은 적절하게 설정하는 것이 가능하다. 일 구체예에서 진공 자외선 공정은 약 0.1 내지 5분 간 이루어질 수 있으며, 조사 강도는 약 10 내지 200mW/㎠, 조사량은 약 100 내지 6,000mJ/㎠, 예로서 1,000 내지 5,000 mJ/㎠ 에서 조사할 수 있다.
가스 배리어 필름을 포함하는 플렉서블 디스플레이 장치 및 태양전지 모듈
상술한 가스 배리어 필름은 일 구체예로서 플렉서블 디스플레이 장치에 적합하게 사용될 수 있다. 디스플레이 기재로서 플렉서블 기재는 유리에 비해 얇고, 가벼우며, 유연하고 다양한 형태로 가공할 수 있다. 그러나, 현재까지 개발된 플라스틱 기재는 내열성, 수분 및/산소 차단성, 공정성 면에서 유리에 비해 열등한 물성을 보여준다. 상기 플렉서블 기재는 플라스틱 기재, 산소 및 수분 차단성을 부여하기 위한 가스 배리어 필름, 및 상기 기재와 가스 배리어 필름의 물성 차이로 인하여 플렉서블 기재에 크랙이 생성되는 것을 방지하고 기재의 평탄도를 개선하기 위한 버퍼층으로 평탄층을 포함할 수 있다.
또한, 상기 가스 배리어 필름은 태양전지 모듈의 이면 보호 시트로 사용될 수 있다. 태양전지는 주로 옥외에서 사용되기 때문에 태양전지 모듈을 구성하는 부재에는 충분한 내구성 및 내후성이 요구된다. 특히, 이면 보호 시트는 외부로부터의 기계적 충격, 압력으로부터 태양전지 소자를 보호하고 수분의 침투를 방지하여 열화를 방지하는 기능을 하는 것으로 내구성, 내후성과 함께 수분 또는 가스에 대한 배리어성이 우수할 것이 요구된다. 본 발명의 태양전지 모듈은 태양광이 입사되는 투명 전면 기재, 태양전지 소자, 상기 태양전지 소자를 매립하는 EVA 충전재 및 상기 가스 배리어 필름을 포함할 수 있다.
이하, 본 발명의 실시예를 통해 본 발명의 구성 및 작용을 더욱 상세히 설명하기로 한다. 다만, 하기 실시예는 본 발명의 이해를 돕기 위한 것으로, 본 발명의 범위가 하기 실시예에 한정되지는 않는다. 여기에 기재되지 않은 내용은 이 기술 분야에서 숙련된 자이면 충분히 기술적으로 유추할 수 있는 것이므로 그 설명을 생략하기로 한다.
제조예 1: 응력완화층 코팅액 I
표면 처리된 나노 실리카 입자(Nano Resin社 Nanopol C784) 100g 및 다관능 아크릴모노머(미원상사 MIRAMER M600(Dipentaerythritol hexaacrylate)) 30g을 혼합 및 교반기로 1000rpm으로 20분 교반한 후 표면조정 첨가제(BYK社 BYK371) 0.2g 및 광개시제(Ciba社 IRGACURE 184) 4g을 추가한 후 교반기로 1,000rpm으로 10분간 교반하여 응력완화층 코팅액 I 을 제조하였다.
제조예 2: 배리어층 코팅액 I
교반장치 및 온도제어장치가 부착된 2L의 반응기 내부를 건조 질소로 치환하고, 건조 피라딘 1,500g에 순수 2.0g을 주입하여 충분히 혼합한 후 이를 반응기에 넣고 5℃로 보온하였다. 여기에 디클로로실란 100g을 1시간에 걸쳐 서서히 주입 후 교반하면서 암모니아 70g을 3시간에 걸쳐서 서서히 주입하였다. 다음으로 건조 질소를 30분간 주입하고 반응기 내에 잔존하는 암모니아를 제거하였다. 얻어진 백색 슬러리 상의 생성물을 건조 질소 분위기하에서 1㎛의 테프론제 여과기를 사용하여 여과하고 여액 1,000g을 얻었다. 여기에 건조자일렌 1,000g을 첨가한 후, 로터리 이베포레이터(evaporater)를 사용하여 용매를 피리딘에서 자일렌으로 치환하는 조작을 총 3회 반복하면서 고형분 농도를 20%로 조정하고 마지막으로 포어 사이즈 0.03㎛의 테프론제 여과기로 여과하여 배리어층 코팅액 I을 제조하였다.
수득된 수소화폴리실록사잔의 산소함유량은 0.5%, SiH3/SiH(total)는 0.20, 중량평균분자량은 2,000g/mol이었다.
제조예 3: 배리어층 코팅액 Ⅱ
교반장치 및 온도제어장치가 부착된 2L의 반응기 내부를 건조 질소로 치환하고, 건조 피라딘 1,500g에 순수 1.1g을 주입하여 충분히 혼합한 후 이를 반응기에 넣고 5℃로 보온하였다. 여기에 디클로로실란 100g을 1시간에 걸쳐 서서히 주입 후 교반하면서 암모니아 70g을 3시간에 걸쳐서 서서히 주입하였다. 다음으로 건조 질소를 30분간 주입하고 반응기 내에 잔존하는 암모니아를 제거하였다. 얻어진 백색 슬러리 상의 생성물을 건조 질소 분위기 하에서 1㎛의 테프론제 여과기를 사용하여 여과하고 여액 1,000g을 얻었다. 여기에 건조자일렌 1,000g을 첨가한 후, 로터리 이베포레이터(evaporater)를 사용하여 용매를 피리딘에서 자일렌으로 치환하는 조작을 총 3회 반복하면서 고형분 농도를 20%로 조정하고 마지막으로 포어 사이즈 0.03㎛의 테프론제 여과기로 여과하여 배리어층 코팅액 II를 제조하였다.
수득된 수소화폴리실록사잔의 산소함유량은 2.1%, SiH3/SiH(total)는 0.19, 중량평균분자량은 2,700g/mol이었다.
제조예 4: 배리어층 코팅액 Ⅲ
교반장치 및 온도제어장치가 부착된 2L의 반응기 내부를 건조 질소로 치환하고, 건조 피라딘 1,500g에 순수 0.3g을 주입하여 충분히 혼합한 후 이를 반응기에 넣고 20℃로 보온하였다. 여기에 디클로로실란 100g을 1시간에 걸쳐 서서히 주입 후 교반하면서 암모니아 70g을 3시간에 걸쳐서 서서히 주입하였다. 다음으로 건조 질소를 30분간 주입하고 반응기 내에 잔존하는 암모니아를 제거하였다. 얻어진 백색 슬러리 상의 생성물을 건조 질소 분위기하에서 1㎛의 테프론제 여과기를 사용하여 여과하고 여액 1,000g을 얻었다. 여기에 건조자일렌 1,000g을 첨가한 후, 로터리 이베포레이터(evaporater)를 사용하여 용매를 피리딘에서 자일렌으로 치환하는 조작을 총 3회 반복하면서 고형분 농도를 20%로 조정하고 마지막으로 포어 사이즈 0.03㎛의 테프론제 여과기로 여과하여 배리어층 코팅액 Ⅲ을 제조하였다.
수득된 수소화폴리실록사잔의 산소함유량은 0.4%, SiH3/SiH(total)는 0.30, 중량평균분자량은 2,600g/mol이었다.
제조예 5: 배리어층 코팅액 Ⅳ
95% 초산(acetic acid) 0.3g이 혼합된 증류수 100g에 테트라에틸실리케이트(TEOS, 시그마알드리치社) 25.62g을 투입하고 교반하면서 메틸트라이메톡시실란(MTMS, Shin Etsu(주) KBM503)을 추가 투입하여 상온에서 유/무기 하이브리드 용액인 배리어층 코팅액 Ⅳ을 제조하였다. 이때 투입된 테트라에틸실리케이트와 메틸라이메톡시실란의 몰비는 1:2이다.
제조예 6: 자외선 차단층 코팅액
실록산계 바인더로서 알콕시실리콘 올리고머(신에츠 화학社 X-40-9250) 100g에 티탄계 경화촉매(신에츠 화학社 D-20) 5g 및 부탄올 100g을 혼합 후 교반기로 1000rpm으로 10분 교반하여 바인더 조성물을 제조하였다. 여기에 코어-쉘 형 산화아연 입자(사카이 화학社 Nanofine) 10g, 부탄올 100g 및 알콕시 실리콘 올리고머(X-40-9250) 50g을 첨가하고 유성형 볼 밀로 분산시켜 코어-쉘 형 산화아연 입자 함유 부탄올 분산액을 얻었다. 상기 분산액 중 코어-쉘 형 산화아연 입자의 함량이 20wt%가 되도록 바인더 조성물에 코어-쉘형 산화아연 입자 함유 부탄올 분산액을 첨가하고 교반하여 자외선 차단층 코팅액을 제조하였다.

100㎛PET 필름(Teijin-Dupont社 KEL86W) 일면에 반응성 스퍼터링(reactive sputtering)으로 50nm 두께의 AlOx막(응력완화층 I)을 형성하였다. 구체적으로, Al Target을 장착하고, 진공도 1.8mTorr, PEM(Plasma Emittion Monitoring) Set Point 2.5, Power 5kw 조건 하에서 O2가스를 주입하면서 형성하였다. 상기 AlOx막 위에 배리어층 코팅액 I로 스핀코팅(spin Coating)하였다. 이 때, 코팅액은 DBE(dibuthyl ether)로 고형분이 9.5%가 되도록 희석하여 사용하였고, 스핀코팅은 1,500rpm으로20초 동안 코팅하고, 80℃ convection oven에서 3분 동안 건조하였으며, UV 조사기에서 2,000 mJ/cm2으로 180초 동안 UV 조사 후, 85℃, 85% 항온 항습 챔버에서 10분 동안 경화하여 두께 200nm인 배리어층을 형성하였다. 상기 배리어층 위에 자외선 차단층 코팅액으로 스핀코팅(1,000rpm, 20초)한 후 상온에서 6시간 동안 방치하여 두께 5㎛인 자외선 차단층을 형성하여 배리어필름을 제조하였다. 상기 배리어필름의 물성을 측정 후 측정 값을 하기 표 1에 나타었다.
실시예 2
100㎛PET 필름(Teijin-Dupont社 KEL86W) 일면에 우레탄계 하이브리드 폴리실라잔 용액(Clariant社 HSU200s)을 스핀코팅(1,000rpm, 20초)한 후 120℃ convection oven에서 30분 동안 경화하여 두께 800nm인 응력완화층 II를 형성하였다. 상기 응력완화층 Ⅱ 위에 배리어층 코팅액 I로 스핀코팅(spin Coating)하였다. 이때, 코팅액은 DBE(dibuthyl ether)로 고형분이 9.5%가 되도록 희석하여 사용하였고, 스핀코팅은 1,500rpm으로 20초 동안 코팅하고, 80℃ convection oven에서 3분 동안 건조하였으며, UV 조사기에서 2,000mJ/cm2으로 135초 동안 UV 조사 후, 85℃, 85% 항온항습 챔버에서 10분 동안 경화하여 두께 200nm인 배리어층을 형성하였다. 상기 배리어층 위에 자외선 차단층 코팅액으로 스핀코팅(1,000rpm, 20초)한 후 상온에서 6시간 방치하여 두께 5㎛인 자외선 차단층을 형성하여 배리어필름을 제조하였다. 상기 배리어필름의 물성을 측정 후 측정 값을 하기 표 1에 나타었다.

100㎛PET 필름(Teijin-Dupont社 KEL86W) 일면에 응력완화층 코팅액 I로 스핀코팅(1000rpm, 20초)한 후, UV 조사기에서 600mJ/cm2으로 UV 조사하여 800nm 두께의 응력완화층 III을 형성하였다. 상기 응력완화층 III 위에 배리어층 코팅액 I로 스핀코팅(spin Coating)하였다. 이 때, 코팅액은 DBE(dibuthyl ether)로 고형분이 9.5%가 되도록 희석하여 사용하였고, 스핀코팅은 1,500rpm으로 20초 동안 코팅하고, 80℃ convection oven에서 3분 동안 건조하였으며, UV 조사기에서 2,000mJ/cm2로 180초 동안 UV 조사 후, 85℃, 85% 항온항습 챔버에서 10분 동안 경화하여 200nm 두께의 배리어층을 형성하였다. 상기 배리어층 위에 자외선 차단층 코팅액으로 스핀코팅(1,000rpm, 20초)한 후 상온에서 6시간 방치하여 두께 5㎛인 자외선 차단층을 형성하여 배리어필름을 제조하였다. 상기 배리어필름의 물성을 측정 후 측정 값을 하기 표 1에 나타었다.
실시예 4
100㎛PET 필름(Teijin-Dupont社 KEL86W) 일면에 두께 50 nm의 AlOx막(응력완화층 I)을 형성하였다. 구체적으로, Al Target을 장착하고, 진공도 1.8mTorr, PEM(Plasma Emittion Monitoring) Set Point 2.5, Power 5 kw 조건 하에서 O2가스를 주입하면서 형성하였다. 상기 AlOx막 위에 배리어층 코팅액 Ⅱ로 스핀코팅(spin Coating)하였다. 이 때, 코팅액은 DBE(dibuthyl ether)로 고형분이 9.5%가 되도록 희석하여 사용하였고, 스핀코팅은 1,500rpm으로 20초 동안 코팅하고, 80℃ convection oven에서 3분 동안 건조하였으며, UV 조사기에서 2,000mJ/cm2로 180초 동안 UV 조사 후, 85℃, 85% 항온항습 챔버에서 10분 동안 경화하여 200nm 두께의 배리어층을 형성하였다. 상기 배리어층 위에 자외선 차단층 코팅액으로 스핀코팅(1,000rpm, 20초)한 후 상온에서 6시간 방치하여 두께 5㎛인 자외선 차단층을 형성하여 배리어필름을 제조하였다.

배리어층 코팅액 Ⅲ을 사용한 것을 제외하고는 실시예 4와 동일한 방법으로 배리어필름을 제조하였다.

100㎛ PET 필름(Teijin-Dupont社 KEL86W) 일면에 50nm AlOx막(응력완화층 I)을 형성하였다. 구체적으로, Al Target을 장착하고, 진공도 1.8 mTorr, PEM(Plasma Emittion Monitoring) Set Point 2.5, Power 5kw 조건 하에서 O2가스를 주입하면서 형성하였다. 상기 AlOx막 위에 배리어층 코팅액 Ⅳ로 스핀코팅(spin Coating)하였다. 이때, 코팅액은 DBE(dibuthyl ether)로 고형분이 9.5%가 되도록 희석하여 사용하였고, 스핀코팅은 1,500rpm으로 20초 동안 코팅하고, 80℃ convection oven에서 3분 동안 건조하였으며, UV 조사기에서 2,000mJ/cm2로 180초 동안 UV 조사 후, 85℃, 85% 항온항습 챔버에서 10분 동안 경화하여 200nm 두께의 배리어층을 형성하였다. 상기 배리어층 위에 자외선 차단층 코팅액으로 스핀코팅(1,000rpm, 20초)한 후 상온에서 6시간 방치하여 두께 5㎛인 자외선 차단층을 형성하여 배리어필름을 제조하였다.
비교예 3
배리어층 코팅액 IV를 사용한 것을 제외하고는 비교예 1과 동일한 방법으로 배리어필름을 제조하였다.
비교예 4

비교예 6
배리어층 코팅액 Ⅲ을 사용한 것을 제외하고는 비교예 5와 동일한 방법으로 배리어필름을 제조하였다.
비교예 7
배리어층 코팅액 Ⅳ를 사용한 것을 제외하고는 비교예 4와 동일한 방법으로 배리어필름을 제조하였다.
물성 평가 방법
수분투과도(WVTR)(g/m 2 /day) : Aquatran Model1(Mocon社)을 사용하여 ASTM F-1249 규격에 의거하여 측정하였다. 시편의 크기는 100*100mm이다.
내후성(Yellow Index: YI) : Lambda 950(Perkin Elma社)를 사용하여 300nm 내지 1100nm의 투과 스펙트럼을 색좌표 계산 프로그램을 이용하여 D65 광원을 기준으로 YI값을 측정하였다.
열팽창 계수(Coefficient of thermal expansion) : TA Instruments사 Q400 을 이용하여 끌어 당기는 힘으로 0.05N으로 설정 하고, 25~100℃(승온 속도 5℃/분)에서 각 층의 열팽창 계수를 측정하였다.
크랙 : 상기 실시예 및 비교예에서 제조한 배리어 필름을 상온에서 1시간 동안 방치 후, 육안으로 유무를 판단하였다. 평가는 하기에 따른 3 단계로 행하고, 그 평가 결과를 표에 나타내었다.
*우수(표 중, 「×」 표시로 표기하였다.): 코팅층의 갈라진 부분이 보이지 않는다.
*불량(표 중, 「○」표시로 표기하였다.): 코팅층의 일부 또는 전체에 갈라진 부분이 보인다.

상기 표 1 및 표 2의 결과에서 보듯이, 실시예 1 내지 8의 가스 배리어 필름은 가스 배리어성이 탁월하고, 무기 입자를 포함하는 자외선 차단층이 형성되어 내황변성이 우수한 것을 확인할 수 있다. 반면, 비교예 1, 3, 5 및 6은 응력완화층이 구비되지 않아 가스 배리어성이 저하됨과 동시에 크랙이 발생하였으며, 비교예 4 및 7은 응력완화층이 구비되었으나 자외선 차단층이 형성되지 않아 내황변성이 저하된 것을 알 수 있다. 또한, 비교예 2는 스핀코팅으로 배리어층 형성 후 UV 경화과정을 거치지 않아 배리어층을 형성하는 수소화 폴리실록사잔의 SiOx로의 전환율이 낮아지고, 이로 인하여 가스 배리어성이 충분히 확보되지 않은 것을 알 수 있다.
이상 본 발명의 실시예들을 설명하였으나, 본 발명은 상기 실시예들에 한정되는 것이 아니라 서로 다른 다양한 형태로 제조될 수 있으며, 본 발명이 속하는 기술분야에서 통상의 지식을 가진 자는 본 발명의 기술적 사상이나 필수적인 특징을 변경하지 않고서 다른 구체적인 형태로 실시될 수 있다는 것을 이해할 수 있을 것이다. 그러므로 이상에서 기술한 실시예들은 모든 면에서 예시적인 것이며 한정적이 아닌 것으로 이해해야 한다.
Claims (15)
- 기재 상에 응력완화층; 배리어층; 및 자외선 차단층;이 순차적으로 형성되고,상기 배리어층은 실리카(SiOx, 1.5≤x≤2.5)를 포함하고,상기 응력완화층은 무기층 혹은 유-무기 혼합층이고,상기 자외선 차단층은 금속 산화물 미립자를 포함하며,ASTM F-1249에 따라 측정된 수분투과도가 약 (5×10-4)g/(m2ㆍday) 이하인 가스 배리어 필름.
- 제1항에 있어서,상기 응력완화층은 상기 기재보다 열팽창계수(Coefficient of Thermal Expansion)가 작고, 상기 배리어층보다 열팽창계수가 큰 것을 특징으로 하는 가스 배리어 필름.
- 제1항에 있어서,상기 응력완화층은 물리적 또는 화학적 증착에 의하여 형성되고,상기 배리어층은 수소화 폴리실록사잔 또는 폴리실라잔을 포함하는 코팅액의 경화물로 형성된 것을 특징으로 하는 가스 배리어 필름.
- 제1항에 있어서,상기 응력완화층은 실리카 나노 입자 및 아크릴계 화합물을 포함하는 유-무기 혼합층인 가스 배리어 필름.
- 제1항에 있어서,상기 응력완화층은 우레탄계 하이브리드 폴리 실라잔의 경화물인 가스 배리어 필름.
- 제1항에 있어서,상기 응력완화층은 규소 또는 알루미늄의 산화물, 산질화물 또는 질화물; 또는 이들의 혼합물을 포함하는 무기층인 가스 배리어 필름.
- 제1항에 있어서,상기 금속 산화물 미립자는 평균 입경이 약 1 내지 100nm인 산화아연, 산화 티탄, 산화 세륨, 및 산화 철로 이루어진 군에서 선택된 1종 이상을 포함하는 가스 배리어 필름.
- 제1항에 있어서,상기 응력완화층은 AlOx (1.0≤x≤2.0)또는 SiOx(1.0≤x≤2.5)를 포함하는 무기층이고,상기 응력완화층의 두께는 약 10 내지 100nm이고,상기 배리어층의 두께는 약 50 내지 1,000nm이며,상기 자외선 차단층의 두께는 약 1 내지 10㎛인 것을 특징으로 하는 가스 배리어 필름.
- 제1항에 있어서,상기 배리어층은 수소화 폴리실록사잔으로부터 유래된 가스 배리어 필름.
- 기재의 일 면에 물리적 또는 화학적 증착으로 응력완화층을 형성하고;상기 응력완화층 위에 수소화 폴리실라잔 또는 수소화 폴리실록사잔을 포함하는 코팅액을 도포하고 경화하여 배리어층을 형성하고;상기 배리어층 위에 금속 산화물 미립자를 포함하는 자외선 차단층을 형성하는 것을 포함하는 가스 배리어 필름의 제조방법.
- 제10항에 있어서,상기 수소화 폴리실록사잔은 산소함유량이 약 0.2% 내지 3 중량%인 것을 특징으로 하는 가스 배리어 필름의 제조방법.
- 제10항에 있어서,상기 배리어층을 형성하는 것은,자외선 조사 후에, 약 50 내지 100℃ 및 상대습도 약 50 내지 80%의 조건에서 약 5 내지 20분 동안 열처리하여 경화시키는 것을 포함하는 가스 배리어 필름의 제조방법.
- 제12항에 있어서,상기 자외선 조사시 조사 강도는 약 10 내지 200mW/㎠, 조사량은 약 100 내지 6000mJ/㎠ 인 것을 특징으로 하는 가스 배리어 필름의 제조방법.
- 플렉서블 기재 상에 제1항 내지 제9항 중 한 항의 가스 배리어 필름이 형성된 플렉서블 디스플레이 장치.
- 태양광이 입사되는 투명 전면 기재, 태양전지 소자, 상기 태양전지 소자를 매립하는 EVA 충전재 및 제1항 내지 제9항 중 한 항의 가스 배리어 필름을 포함하는 태양전지 모듈.
