 炭化水素接触分解用触媒の耐スチーム性を向上させて、芳香族炭化水素および/または炭素数4以下のオレフィンの収率を高める技術として、工程(1):ゼオライトと水溶性のアルミニウム含有化合物と水とを混合し、ゼオライトにアルミニウムを担持させてなる触媒前駆体を得る工程 工程(2):前記触媒前駆体と水溶性のリン含有化合物と水とを混合し、前記触媒前駆体にリンを担持させてなる炭化水素接触分解用触媒を得る工程を含む炭化水素接触分解用触媒の製造方法を提供する。

Description

炭化水素接触分解用触媒の製造方法、芳香族炭化水素および/または炭素数4以下のオレフィンの製造方法、および炭化水素接触分解用触媒
 本発明は、炭化水素接触分解用触媒の製造方法、この製造方法により製造された炭化水素接触分解用触媒を用いた芳香族炭化水素および/または炭素数4以下のオレフィンの製造方法、および炭化水素接触分解用触媒に関するものである。
 エチレン、プロピレン、ブテン等の炭素数4以下のオレフィン(以下、適宜このオレフィンを「軽質オレフィン」と称する)、およびBTX(ベンゼン、トルエン、およびキシレン)等の芳香族炭化水素は、ポリマーや様々な化学品の原料となる重要な化学品である。これらの製造方法の1つとしては、ナフサの熱分解プロセスが挙げられる。しかしながら、この熱分解プロセスは、800℃以上という高温を必要とし、また吸熱反応である熱分解を行うために多大なエネルギーを消費する。また、軽質オレフィンのうち、プロピレンの需要増加、供給不足が見込まれているが、この熱分解プロセスではエチレン選択率が高く、プロピレン増産への対応は困難であった。
 そのため、触媒を用いたナフサの接触分解の実現が期待されていた。接触分解は、500~700℃程度の比較的低い温度での反応が可能であるため、省エネルギー化が可能であるとともに、一般に熱分解より高いプロピレン選択性を示す。また、触媒の制御によって各生成物の需給バランスに応じた選択率の制御、および全有効成分選択率の向上が期待される。
 ナフサの接触分解用触媒として、ゼオライトを中心とした固体酸触媒についてこれまで様々な検討が行われてきた。しかしながら、生成物の逐次反応によって触媒がコーキングされ、その結果、触媒が失活するという問題があった。また、ゼオライトを触媒として用いた場合、コークを燃焼させて除去する際に生成する水蒸気や、反応中共存させるスチームによりゼオライト骨格からの脱アルミニウムが起き、その結果、触媒が失活するという問題もあった。コーキングによる触媒の失活は、燃焼により付着物を除去することで再生させることができるが、脱アルミニウムによる触媒の失活は、再生することが困難であり、長期の運転において特に問題となる。
 これまで、このような失活を抑制する方法として、以下に示すものが報告されている。例えば、特開平11-180902号公報(特許文献1)には、ゼオライトを用いた接触分解において、ゼオライトに希土類元素およびリンを担持させることで、スチームを共存させた反応における活性低下が抑制されることが開示されている。
 特開2010-42344号公報(特許文献2)には、アルカリ土類金属、希土類元素およびリンを担持したゼオライトを用いた接触分解において、ゼオライトにリンとリン以外の成分を別工程で担持させた触媒を用いた場合、これらを同時に担持させた触媒を用いた場合よりも活性低下が抑制されることが開示されている。
 特開2010-202613号公報(特許文献3)には、MCM-68を用いたパラフィンの接触分解において、Si/Al比の低いMCM-68を硝酸処理により脱アルミニウムさせることでSi/Al比を高くしたものは、脱アルミニウムしていないものと比較して活性低下を抑制することが開示されている。
 また、特にスチームによる触媒の活性低下を抑制する方法について、以下に示すものが報告されている。例えば特開2010-104909号公報(特許文献4)には、アルカリ土類金属およびリンを担持したゼオライトを用いる接触分解において、アルカリ土類金属とリンを含む水溶性の塩を用いてゼオライトにアルカリ土類金属およびリンを担持させることにより、スチーム処理による触媒の活性低下と、スチームを共存させた反応における触媒の活性低下とが抑制されることが開示されている。
 特許第4112943号公報(特許文献5)には、希土類元素を含有し、さらにマンガン、ジルコニウムおよび/またはリンを含有するペンタシル型ゼオライトを用いて接触分解を行い、スチーム処理による触媒の活性低下およびスチームを共存させた反応における触媒の活性低下を抑制することが開示されている。
 特開平11-192431号公報(特許文献6)には、クレー、無機酸化物、Y型ゼオライト、ペンタシルゼオライトを含有する触媒であって、ペンタシルゼオライトがリンとアルミニウム、リンとマグネシウム、あるいはリンとカルシウムを含有する触媒を用いて接触分解を行い、スチーム処理による触媒の活性低下を抑制することが開示されている。なお、触媒に用いるペンタシルゼオライトの修飾には、リンおよびアルミニウム、リンおよびマグネシウム、またはリンおよびカルシウムを含有する水溶液が用いられ、2成分が同時にゼオライトに担持されている。

 しかしながら、上述した特許文献4では、依然としてスチーム処理により触媒の活性が低下しており、触媒の耐スチーム性の向上を図る上で改良の余地があった。また、特許文献5では、スチーム処理を行った触媒での比較は行われているが、スチーム処理前と比較してどの程度活性低下が抑制されているのかは記載されていない。また、特許文献6では、ナフサよりも重質な炭化水素が原料とされており、ナフサの接触分解において十分な耐スチーム性を有するかは記載されていない。また、スチーム処理を行った触媒での比較は行われているが、処理前や処理時間を変えた触媒についての比較はなく、触媒がスチームに長時間さらされたときに触媒活性が維持されるか否かは記載されていない。
 本発明はこうした状況に鑑みてなされたものであり、その目的とするところは、炭化水素接触分解用触媒の耐スチーム性を向上させて、芳香族炭化水素および/または炭素数4以下のオレフィンの収率を高める技術を提供することにある。
 上記課題を解決するために、本発明のある態様は、炭化水素接触分解用触媒の製造方法である。この製造方法は、下記工程(1)および下記工程(2)を含むことを特徴とする。
 工程(1):ゼオライトと水溶性のアルミニウム含有化合物と水とを混合し、ゼオライトにアルミニウムを担持させてなる触媒前駆体を得る工程
 工程(2):触媒前駆体と水溶性のリン含有化合物と水とを混合し、触媒前駆体にリンを担持させてなる炭化水素接触分解用触媒を得る工程
 本発明の別の様態は、芳香族炭化水素および/または炭素数4以下のオレフィンの製造方法である。この製造方法は、上記態様の製造方法によって製造された炭化水素接触分解用触媒を用いて炭化水素を接触分解することを含むことを特徴とする。
 本発明の別の態様は、炭化水素接触分解用触媒である。この炭化水素接触分解用触媒は、アルミニウムとリンを担持したゼオライトを有し、700℃でスチーム処理した場合における、スチーム処理前の炭化水素の転化率をa、スチーム処理後の炭化水素の転化率をb、転化率の低下度をb/aとしたとき、60.0%≦a≦99.9%、かつ(b/a)≧0.94を満たすことを特徴とする。
 本発明によれば、炭化水素接触分解用触媒の耐スチーム性を向上させて、芳香族炭化水素および/または炭素数4以下のオレフィンの収率を高めることができる。
 以下、本発明を実施するための形態について詳細に説明する。また、以下に述べる構成は例示であり、本発明の範囲を何ら限定するものではない。実施の形態に記述されるすべての特徴やその組み合わせは、必ずしも発明の本質的なものであるとは限らない。
 本発明者らは、鋭意研究の結果、ゼオライトにアルミニウムおよびリンを担持させることにより、触媒の耐スチーム性が向上し、長期間スチームに曝されても活性の低下が小さく、高い活性を維持する炭化水素接触分解用触媒が得られることを見出し、本発明を完成するに至った。
 具体的には、本実施の形態に係る炭化水素接触分解用触媒は、アルミニウムとリンを担持したゼオライトを有する。ゼオライトは、8、10または12員環の細孔構造を有するゼオライトであることが好ましく、MFI、MEL、MWW、TON、BEA、MSE、MOR、MTW、FAU型ゼオライトの中から選ばれる少なくとも1つであることがより好ましく、そのうち10員環の細孔構造を有するゼオライトであるMFI、MEL、MWW、TON型ゼオライトの中から選ばれる少なくとも1つであることがさらに好ましく、その中でも特に接触分解活性、安定性が高いMFI型が最も好ましい。後述するZSM-5は、MFI型ゼオライトの1種である。ゼオライトのSi/Al比は、5~2000が好ましく、10~400がより好ましく、25~100がさらに好ましく、20~50が最も好ましい。
 また、本実施の形態に係る炭化水素接触分解用触媒は、700℃でスチーム処理した場合における、スチーム処理前の炭化水素の転化率をa、スチーム処理後の炭化水素の転化率をb、転化率の低下度をb/aとしたとき、60.0%≦a≦99.9%、かつ(b/a)≧0.94を満たす。また、炭化水素接触分解用触媒は、30vol%水蒸気、50時間、700℃でスチーム処理した場合において、60.0%≦a≦99.9%、かつ(b/a)≧0.94を満たすことが好ましく、50vol%水蒸気、65時間、700℃でスチーム処理した場合において、60.0%≦a≦99.9%、かつ(b/a)≧0.94を満たすことがより好ましい。また、転化率の低下度(b/a)は、0.95以上であることがより好ましく、0.96以上であることがさらに好ましく、0.97以上であることがさらにより好ましい。転化率の低下度(b/a)は、有効数字2桁の値とした。
 このように、本実施形態に係る炭化水素接触分解用触媒は、アルミニウムとリンを担持したゼオライトを有し、700℃でスチーム処理した場合の転化率の低下度(b/a)が、(b/a)≧0.94の条件を満たす。これにより、炭化水素の接触分解においてスチーム処理後の触媒の活性低下が抑制されるため、芳香族炭化水素および/または炭素数4以下のオレフィンの収率を高めることができる。
 また、本実施の形態に係る炭化水素接触分解用触媒は、700℃でスチーム処理した場合における、スチーム処理前のベンゼン、トルエンおよびキシレンの合計の選択率(以下、適宜BTXの選択率と称する)をa、スチーム処理後のBTXの選択率をb、スチーム処理によるBTXの選択率の低下度をb/aとしたとき、(b/a)≧0.52を満たすことが好ましい。また、炭化水素接触分解用触媒は、30vol%水蒸気、50時間、700℃でスチーム処理した場合において、(b/a)≧0.52を満たすことがより好ましく、50vol%水蒸気、65時間、700℃でスチーム処理した場合において、(b/a)≧0.52を満たすことがさらに好ましい。また、BTXの選択率の低下度(b/a)は、0.74以上であることがより好ましく、0.84以上であることがさらに好ましく、0.94以上であることがさらにより好ましい。BTXの選択率の低下度(b/a)は、有効数字2桁の値とした。
 続いて、本実施の形態に係る炭化水素接触分解用触媒の製造方法について説明する。この製造方法は、下記工程(1)および下記工程(2)を含む。
 工程(1):ゼオライトと水溶性のアルミニウム含有化合物と水とを混合し、ゼオライトにアルミニウムを担持させてなる触媒前駆体を得る工程
 工程(2):触媒前駆体と水溶性のリン含有化合物と水とを混合し、触媒前駆体にリンを担持させてなる炭化水素接触分解用触媒を得る工程
 本実施の形態に係る製造方法では、工程(1)で、ゼオライトと水溶性のアルミニウム含有化合物と水とを混合して、ゼオライトと水溶性のアルミニウム含有化合物とを接触させ、これにより、ゼオライトにアルミニウムを担持させる。そして、続く工程(2)で、ゼオライトにアルミニウムを担持させてなる触媒前駆体と水溶性のリン含有化合物と水とを混合して、触媒前駆体と水溶性のリン含有化合物とを接触させることにより、触媒前駆体にリンを担持させる。これにより、炭化水素接触分解用触媒が得られる。
 工程(1)におけるゼオライトとアルミニウム含有化合物との混合による接触、および工程(2)における触媒前駆体とリン含有化合物との混合による接触の少なくとも一方は、含浸法により行われることが好ましい。含浸法としては、蒸発乾固法、インシピエントウェットネス法、平衡吸着法などを挙げることができる。たとえば蒸発乾固法では、まず担体となるゼオライトをアルミニウム含有化合物の溶液に浸漬し、常圧または減圧下で加熱乾燥してゼオライトにアルミニウムを担持させる。その後、通常は焼成を行って触媒前駆体を得る。続いて、得られた触媒前駆体をリン含有化合物の溶液に浸漬し、常圧または減圧下で加熱乾燥して触媒前駆体にリンを担持させる。その後、通常は焼成を行って触媒を得る。いずれの工程も、焼成温度は200℃以上が好ましく、400~700℃がより好ましい。焼成の雰囲気は通常は空気であるが、窒素などの不活性ガスでもよい。また、これらの混合雰囲気中で焼成してもよい。
 本実施の形態に係る炭化水素接触分解用触媒の製造方法では、ゼオライトにアルミニウムを担持させた後、リンを担持させている。これにより、炭化水素接触分解用触媒に良好な耐スチーム性を付与することができる。
 ゼオライトにアルミニウムとリンを同時に担持させるためにアルミニウムとリンの水溶性の塩を溶解させようとした場合、容易に不溶性のリン酸アルミニウムの沈殿が生じ、このリン酸アルミニウムがゼオライト外表面に粒子として担持されてしまう。そのため、担持成分とゼオライトとの相互作用が小さくなる。また、ゼオライトにリンを担持させた後にアルミニウムを担持させる場合、アルミニウム含有化合物の水溶液にゼオライトに担持されたリンが溶出し、不溶性のリン酸アルミニウムの沈殿が生じ、このリン酸アルミニウムがゼオライト外表面に粒子として担持されてしまう。そのため、担持成分とゼオライトとの相互作用が小さくなる。したがって、アルミニウムとリンを同時に担持させる場合、およびリンの後にアルミニウムを担持させる場合は、アルミニウムの後にリンを担持させる場合と比べて、十分な耐スチーム性が得られない。
 工程(1)における接触では、水溶性のアルミニウム含有化合物を用いることが好ましい。不溶性のアルミナ、ベーマイトなどを用いた場合、ゼオライト粒子の外表面のみにアルミニウムが粒子として付着する。そのため、アルミニウムとゼオライトとの相互作用が小さくなってしまう。これに対し、水溶性のアルミニウムを用いることにより、アルミニウムがゼオライトと十分に接触した状態で、ゼオライトにアルミニウムを担持させることができると考えられる。水溶性のアルミニウム含有化合物としては、例えば、硝酸アルミニウム九水和物、硫酸アルミニウム、塩化アルミニウム六水和物、乳酸アルミニウム等が挙げられる。このうち、硝酸アルミニウム九水和物が好ましい。アルミニウムの担持量は、ゼオライトに対しアルミニウム原子換算で0.1~30質量%であり、好ましくは0.2~10質量%であり、より好ましくは0.5~5質量%であり、さらに好ましくは1.7~4質量%である。
 工程(2)における接触では、水溶性のリン含有化合物を用いることが好ましい。アルミニウムの場合と同様に、水溶性のリン含有化合物を用いることで、不溶性のリン含有化合物を用いる場合に比べてリンがゼオライトと十分に接触した状態で、ゼオライトにリンを担持させることができると考えられる。水溶性のリン含有化合物としては、例えば、リン酸二水素アンモニウム、リン酸二水素ナトリウム二水和物、リン酸二水素カリウム等のリン酸二水素塩、リン酸水素二アンモニウム、リン酸水素二カリウム等のリン酸水素塩、リン酸三ナトリウム・12水等のリン酸塩、ホスホン酸二カリウム等のホスホン酸塩、亜リン酸水素ナトリウム・2・5水等の亜リン酸水素塩、ホスフィン酸カルシウム、ホスフィン酸ナトリウム一水和物、ホスフィン酸アンモニウム等のホスフィン酸塩、リン酸、ホスフィン酸、ホスホン酸等が挙げられる。このうち、触媒の酸量の低下が起こり難い観点から、リン酸二水素アンモニウム、リン酸水素二アンモニウム等のアンモニウム塩、リン酸、ホスフィン酸またはホスホン酸が好ましく、リン酸二水素塩またはリン酸水素塩がより好ましく、その中でも特に、リン酸二水素アンモニウムおよびリン酸水素二アンモニウムの少なくとも一方が、リン酸およびホスフィン酸等と比較して乾燥が容易である点から好ましい。リンの担持量は、そのモル数がゼオライト中に含まれるアルミニウムおよび担持されたアルミニウムの合計のモル数に対して0.01~10であり、好ましくは0.1~2であり、より好ましくは0.2~1であり、さらに好ましくは0.4~0.8である。
 本実施の形態の製造方法によって製造された炭化水素接触分解用触媒には、アルミニウムおよびリン以外に、アルカリ金属、アルカリ土類金属、希土類金属、および元素の周期律表第4~12族の遷移金属からなる群から選ばれる1つ以上の成分が含まれてもよい。
 本実施の形態の製造方法によって製造された炭化水素接触分解用触媒は、芳香族炭化水素および/または軽質オレフィンの製造に用いる場合、粉体、成型体のいずれの形であってもよい。炭化水素接触分解用触媒を成型触媒として用いる場合、この成型触媒にはカオリン、ベントナイト等の粘土鉱物および/またはシリカ、アルミナ、ジルコニア等の無機酸化物が結合剤等として1つ以上含有されてもよい。
 炭化水素の接触分解反応が開始された後のスチームにより触媒特性が変化することを防ぐために、触媒の調製後、反応に用いる前に、あらかじめ触媒をスチームで処理して安定化させてもよい。このスチームによる処理の温度は、400~900℃であり、好ましくは500~850℃であり、より好ましくは600~800℃である。スチームの分圧は、0.001~5MPaであり、好ましくは0.01~1MPaであり、より好ましくは0.01~0.1MPaである。窒素等の不活性ガス、空気、酸素、一酸化炭素、二酸化炭素、またはその混合ガス等でスチームを希釈してもよい。
 本実施の形態に係る芳香族炭化水素および/または炭素数4以下のオレフィンの製造方法は、上述した炭化水素接触分解用触媒の製造方法によって製造された炭化水素接触分解用触媒を用いて炭化水素を接触分解することを含む。芳香族炭化水素および/または炭素数4以下のオレフィンの製造方法に用いる炭化水素としては、例えば、炭素数2~20のアルカン、炭素数2~20のオレフィン、炭素数6~20の芳香族炭化水素、炭素数5~20のナフテン等が挙げられる。用いられる炭化水素は、好ましくは炭素数が5~12の炭化水素であり、より好ましくは炭素数が5~9の飽和炭化水素および/または炭素数6~9の芳香族炭化水素である。炭素数が5~9の飽和炭化水素としては、例えば、ペンタン、ヘキサン、ヘプタン等が挙げられ、炭素数6~9の芳香族炭化水素としては、例えば、ベンゼン、トルエン、キシレン等が挙げられる。また、炭化水素接触分解用触媒により接触分解される上述の炭化水素を含む炭化水素系原料は、好ましくは炭素数が5~12の炭化水素を80質量%以上含有し、より好ましくは炭素数が5~9の飽和炭化水素および/または炭素数6~9の芳香族炭化水素を80質量%以上含有する。
 このような炭化水素系原料としては、重油、軽油、ナフサ等が挙げられ、好ましくはナフサである。ナフサは、その沸点によりライトナフサ、ヘビーナフサ、フルレンジナフサがあり、接触分解の原料(反応物)として用いられるナフサはそのいずれでもよいが、好ましくはライトナフサである。前記「ライトナフサ」は、ナフサの中で沸点が比較的低いものをいい、前記「ヘビーナフサ」は、ナフサの中で沸点が比較的高いものをいう。
 接触分解の原料には、接触分解の未反応原料および生成物の一部をリサイクルして混合してもよく、あるいは他のプロセスで生成した炭化水素を混合してもよい。また、コーキングの抑制、熱の供給、および炭化水素の希釈を目的として、スチームを同伴させることが好ましい。すなわち、スチームの存在下で炭化水素を接触分解することが好ましい。コーキングの抑制効果が十分に得られ、脱アルミニウムによる失活が抑制され、かつスチームの供給コストが低く抑えられるという点から、供給するスチームは供給炭化水素に対する質量比(S/HC比:HCは炭化水素)で0.01~10であり、好ましくは0.02~1であり、より好ましくは0.04~0.5である。原料を反応器に導入する際に、窒素などの不活性ガスで希釈してもよいが、不活性ガスを供給するコストを考慮すると不活性ガスを使用しないことが好ましい。また、水素を供給してもよいが、水素濃度が高くなると生成物が水素化され、芳香族炭化水素および/または軽質オレフィンの収率が低下する可能性がある。そのため、水素は供給しないことが好ましい。
 炭化水素の接触分解の反応温度については、温度が高い方が反応が進行しやすく、また、生成物のパラフィン(パラフィン系炭化水素)とオレフィン(オレフィン系炭化水素)との間の平衡がオレフィン側に傾くため、芳香族炭化水素および/または軽質オレフィンの収率が向上する。一方、温度が低いほうがコーキングが減少し、触媒の失活を抑制することができる。この点から、炭化水素の接触分解の反応温度は、500~900℃であり、好ましくは550~750℃であり、より好ましくは600~700℃である。
 炭化水素接触分解用触媒と炭化水素との反応方式は、固定層(床)、移動層および流動層のいずれの流通方式でもよく、好ましくは、固定層流通方式である。固定層流通方式の反応器は、例えば、粒状触媒を所定の部材で保持するタイプの反応器であり、低コストで実現できる。粒状触媒を保持する部材としては、例えば、石英ウールと石英砂を組み合わせたものや、網目状の床などが用いられる。
 以上説明した本実施の形態に係る炭化水素接触分解用触媒の製造方法によれば、高い耐スチーム性を有する炭化水素接触分解用触媒が得られる。これにより、炭化水素の接触分解による芳香族炭化水素および/または炭素数4以下のオレフィンの製造において、スチームによる触媒の失活を抑制して、高い触媒活性を安定に維持することができる。そして、その結果、芳香族炭化水素および/または炭素数4以下のオレフィンの収率を高めることができる。
 以下、実施例により本発明をさらに具体的に説明するが、本発明は以下の実施例に限定されるものではない。なお、本実施例では解析、分析を容易にするため、ナフサの代わりにナフサの主成分の一つであるn-ヘキサンを接触分解した。
 (1)触媒の調製
 ゼオライトとしてプロトン型ZSM-5(H-ZSM-5)を使用し、アルミニウムおよびリンのいずれについても、含浸法によりゼオライトへ担持させた。触媒の表記について、たとえば実施例1の触媒は3Al4P/ZSM-5(30)と表記する。左に記載した元素から担持を行い(実施例1の「Al」)、その元素の担持量(質量%)をその元素の左側に記した(実施例1の「3」)。ただし、1成分目(実施例1の「Al」)の担持量(実施例1の「3」)は、ゼオライトに対する担持量であり、2成分目(実施例1の「P」)は、1成分目を担持した状態の触媒に対する担持量(実施例1の「4」)である。同時に2成分を担持した場合は、二つの成分の間に「-」を入れる(実施例5,6)。また、使用したゼオライトのSi/Al比を括弧内に示す(実施例1の「(30)」)。
 (2)P/Al比の測定
 ゼオライト中のアルミニウム(ゼオライトの骨格中のアルミニウム)および担持したアルミニウムの合計に対する担持したリンのモル比(P/Al比)は、ICP発光分光分析装置により分析した。P/Al比の測定には、ICPE-9000(株式会社島津製作所製)を使用した。加熱条件下で、触媒を水酸化カリウム溶液に溶解し、イオン交換水により希釈した後、リンおよびアルミニウムの濃度を測定した。
 (3)スチーム処理
 触媒を、閉塞しないように加圧成形し、粉砕した。次いで、触媒を水蒸気処理装置にセットし、大気圧、窒素気流中、5℃/分で700℃まで昇温した。その後、50vol%水蒸気/窒素を供給し、65時間水蒸気処理(スチーム処理)を行った。所定の時間処理した後、窒素に切り替え、冷却した。
 (4)反応試験
 炭化水素原料としてn-ヘキサンを使用し、固定層流通反応装置を用いて接触分解を行った。触媒は、粒径250~500μmに整粒したものを用いた。触媒をインコネル(登録商標)製反応管またはハステロイ(登録商標)製反応管に、全量が0.83gとなるように充填した。触媒層の上下を石英ウールで保持し、そのさらに上下には反応管内のガスの滞留時間を短くするために石英砂を充填した。触媒層の中央の位置に熱電対をセットし、触媒層温度を測定した。全圧0.15MPa、窒素気流中、5℃/分で反応管を650℃まで昇温した。
 その後、窒素供給を止め、スチーム/オイル質量比(S/O)=0.1となるようにn-ヘキサンを16.6g/h、水1.7g/hで供給した(WHSV=20h-1)。全圧は0.15MPa、n-ヘキサン分圧は0.10MPa、HO分圧は0.05MPaである。反応開始直後、接触分解反応の吸熱により触媒層温度が急激に低下するため、触媒層温度が650℃になるように調節した。所定時間反応させた後、n-ヘキサンの供給を止め、窒素気流中で冷却した。
 分析はガスクロマトグラフィーにより行った。反応開始から1時間後の結果から、炭化水素の転化率(%)と、炭化水素から転化された各成分の炭素原子換算の選択率(C-mol%)とを算出した。また、スチーム処理前の炭化水素の転化率をa、スチーム処理後の炭化水素の転化率をbとしたときの転化率の低下度(b/a)を算出した。さらに、スチーム処理前のBTXの選択率をa、スチーム処理後のBTXの選択率をbとしたときのスチーム処理によるBTXの選択率の低下度(b/a)を算出した。本実施の形態は、耐スチーム性が高く長期間スチームに曝された後でも高い活性を示す炭化水素接触分解用触媒に関するものであるため、スチーム処理前の転化率あるいはBTX選択率と比較してスチーム処理後の転化率あるいはBTX選択率の低下が小さく、高い転化率あるいはBTX選択率を維持したものがその効果が大きいといえる。
 [実施例1]
 <触媒A:3Al4P/ZSM-5(30)の調製および評価>
 硝酸アルミニウム九水和物6.26gをイオン交換水225mlに溶解した後、H-ZSM-5(30)15gを添加した。得られたスラリー(混合液)を、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中で4時間かけて600℃まで昇温し、5時間保持した後に焼成した。得られた固体10gを、100mlのイオン交換水にリン酸水素二アンモニウム1.70gを溶解させた水溶液に添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中、120℃で8時間乾燥した後、200分かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Aを得た。触媒AのP/Al比は0.6であった。その後、触媒Aにスチーム処理を実施した。また、スチーム処理前およびスチーム処理後の触媒Aについて反応試験を実施した。反応試験の結果を表1に示す。
 [実施例2]
 <触媒B:1.5Al3P/ZSM-5(30)の調製および評価>
 硝酸アルミニウム九水和物3.13gをイオン交換水150mlに溶解した後、H-ZSM-5(30)15gを添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中で4時間かけて600℃まで昇温し、5時間保持した後に焼成した。得られた固体15.6gを、156mlのイオン交換水にリン酸水素二アンモニウム2.00gを溶解させた水溶液に添加し、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中、120℃で8時間乾燥した後、200分かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Bを得た。触媒BのP/Al比は0.6であった。その後、触媒Bにスチーム処理を施した。また、スチーム処理前およびスチーム処理後の触媒Bについて反応試験を実施した。反応試験の結果を表1に示す。
 [比較例1]
 <触媒C:3Al/ZSM-5(30)の調製および評価>
 硝酸アルミニウム九水和物6.26gをイオン交換水150mlに溶解した後、H-ZSM-5(30)15gを添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中で4時間かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Cを得た。その後、触媒Cにスチーム処理を実施した。また、スチーム処理前およびスチーム処理後の触媒Cについて反応試験を実施した。反応試験の結果を表1に示す。
 [比較例2]
 <触媒D:2P/ZSM-5(30)の調製および評価>
 リン酸水素二アンモニウム0.85gをイオン交換水100mlに溶解した後、H-ZSM-5(30)10gを添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中、120℃で8時間乾燥した後、200分かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Dを得た。触媒DのP/Al比は0.6であった。その後、触媒Dにスチーム処理を実施した。また、スチーム処理前およびスチーム処理後の触媒Dについて反応試験を実施した。反応試験の結果を表1に示す。
 [比較例3]
 <触媒E:10La2P/ZSM-5(150)の調製および評価>
 酢酸ランタン1.5水和物2.47gをイオン交換水150mlに溶解した後、H-ZSM-5(150)10gを添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中、120℃で8時間乾燥した後、200分かけて600℃まで昇温し、5時間保持した後に焼成した。得られた固体11.0gを、110mlのイオン交換水にリン酸水素二アンモニウム0.94gを溶解させた水溶液に添加し、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中、120℃で8時間乾燥した後、200分かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Eを得た。触媒EのP/Al比は0.8であった。その後、触媒Eにスチーム処理を実施した。また、スチーム処理前およびスチーム処理後の触媒Eについて反応試験を実施した。反応試験の結果を表1に示す。
 [比較例4]
 <触媒F:10La2P/ZSM-5(30)の調製および評価>
 酢酸ランタン1.5水和物2.47gをイオン交換水150mlに溶解した後、H-ZSM-5(30)10gを添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中、120℃で8時間乾燥した後、200分かけて600℃まで昇温し、5時間保持した後に焼成した。得られた固体11.4gを、114mlのイオン交換水にリン酸水素二アンモニウム0.97gを溶解させた水溶液に添加し、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中、120℃で8時間乾燥した後、200分かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Fを得た。触媒FのP/Al比は0.8であった。その後、触媒Fにスチーム処理を実施した。また、スチーム処理前およびスチーム処理後の触媒Fについて反応試験を実施した。反応試験の結果を表1に示す。
 [比較例5]
 <触媒G:3Al-2P/ZSM-5(30)の調製および評価>
 硝酸アルミニウム九水和物4.17gおよびリン酸水素二アンモニウム0.85gをイオン交換水150mlに添加した。沈殿が形成されるが、そのままさらにH-ZSM-5(30)10gを添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中で4時間かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Gを得た。触媒GのP/Al比は0.3であった。その後、触媒Gにスチーム処理を実施した。また、スチーム処理前およびスチーム処理後の触媒Gについて反応試験を実施した。反応試験の結果を表1に示す。
 [比較例6]
 <触媒H:3Al-4P/ZSM-5(30)の調製および評価>
 硝酸アルミニウム九水和物4.17gおよびリン酸水素二アンモニウム1.71gをイオン交換水150mlに添加した。沈殿が形成されるが、そのままさらにH-ZSM-5(30)10gを添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中で4時間かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Hを得た。触媒HのP/Al比は0.5であった。その後、触媒Hにスチーム処理を実施した。また、スチーム処理前およびスチーム処理後の触媒Hについて反応試験を実施した。反応試験の結果を表1に示す。
 [比較例7]
 <触媒I:4P3Al/ZSM-5(30)の調製および評価>
 リン酸水素二アンモニウム2.56gをイオン交換水150mlに溶解した後、H-ZSM-5(30)15gを添加した。得られたスラリーを、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中、120℃で8時間乾燥した後、200分かけて600℃まで昇温し、5時間保持した後に焼成した。得られた固体17.0gを、170mlのイオン交換水に硝酸アルミニウム九水和物7.09gを溶解させた水溶液に添加し、ロータリーエバポレーターにて、40℃~60℃で減圧乾燥した。得られた固体をマッフル炉にて空気中で4時間かけて600℃まで昇温し、5時間保持した後に焼成した。得られた触媒を粉砕し、触媒Iを得た。触媒IのP/Al比は0.5であった。その後、触媒Iにスチーム処理を実施した。また、スチーム処理前およびスチーム処理後の触媒Iについて反応試験を実施した。反応試験の結果を表1に示す。

 表1に示すように、実施例1の触媒Aおよび実施例2の触媒Bは、スチーム処理による転化率の低下が小さく、すなわち転化率の低下度が各比較例に比べて1に近く、スチーム処理前後ともに高い転化率を示した。このことから、触媒Aおよび触媒Bは、高い耐スチーム性をもつことが明らかとなった。アルミニウムのみを担持した比較例1の触媒Cは、スチーム処理後の転化率が大きく低下した。リンのみを担持した比較例2の触媒Dは、触媒Cと比較するとスチーム処理による活性低下が抑制されている。しかしながら、触媒Dは、P/Al比が等しくアルミニウムも担持されている触媒Aおよび触媒Bと比較すると転化率の低下が大きく、耐スチーム性が低かった。
 触媒Aとアルミニウムおよびリンの担持量が同等であるが、アルミニウムとリンを同時に担持させた比較例6の触媒H、およびリンを担持させた後にアルミニウムを担持させた比較例7の触媒Iと、触媒Aとを比較すると、触媒Hおよび触媒Iはスチーム処理前の転化率は高いもののスチーム処理後の転化率は触媒Aの場合よりも大きく低下している。このことから、アルミニウムを担持させた後にリンを担持させることが耐スチーム性の向上に効果的であることが明らかとなった。
 以上、本発明を上述の実施の形態や各実施例を参照して説明したが、本発明は上述の実施の形態や実施例に限定されるものではなく、実施の形態や各実施例の構成を適宜組み合わせたものや置換したものについても本発明に含まれるものである。また、当業者の知識に基づいて実施の形態や各実施例における組合せや処理の順番を適宜組み替えることや各種の設計変更等の変形を実施の形態や各実施例に対して加えることも可能であり、そのような変形が加えられた実施の形態も本発明の範囲に含まれうる。
 本発明は、炭化水素接触分解用触媒の製造方法、芳香族炭化水素および/または炭素数4以下のオレフィンの製造方法、および炭化水素接触分解用触媒に利用することができる。

Claims (12)

  1.  下記工程(1)および下記工程(2)を含むことを特徴とする炭化水素接触分解用触媒の製造方法。
     工程(1):ゼオライトと水溶性のアルミニウム含有化合物と水とを混合し、ゼオライトにアルミニウムを担持させてなる触媒前駆体を得る工程
     工程(2):前記触媒前駆体と水溶性のリン含有化合物と水とを混合し、前記触媒前駆体にリンを担持させてなる炭化水素接触分解用触媒を得る工程
  2.  前記工程(1)において、前記ゼオライトと前記アルミニウム含有化合物と前記水とを含む混合液を乾燥させて前記触媒前駆体を形成し、
     前記工程(2)において、前記触媒前駆体と前記リン含有化合物と前記水とを含む混合液を乾燥させて前記炭化水素接触分解用触媒を形成することを含む請求項1に記載の製造方法。
  3.  前記リン含有化合物は、リン酸二水素塩およびリン酸水素塩の少なくとも一方である請求項1または2に記載の製造方法。
  4.  前記リン含有化合物は、リン酸二水素アンモニウムおよびリン酸水素二アンモニウムの少なくとも一方である請求項3に記載の製造方法。
  5.  前記工程(1)における触媒前駆体の形成および前記工程(2)における前記炭化水素接触分解用触媒の形成の少なくとも一方は、含浸法により行われる請求項1乃至4のいずれか1項に記載の製造方法。
  6.  前記ゼオライトは、MFI型ゼオライトである請求項1乃至5のいずれか1項に記載の製造方法。
  7.  請求項1乃至6のいずれか1項に記載の製造方法によって製造された炭化水素接触分解用触媒を用いて炭化水素を接触分解することを特徴とする芳香族炭化水素および/または炭素数4以下のオレフィンの製造方法。
  8.  前記炭化水素を含む炭化水素系原料は、ナフサを含む請求項7に記載の製造方法。
  9.  前記炭化水素接触分解用触媒と前記炭化水素との反応方式は、固定層流通方式である請求項7または8に記載の製造方法。
  10.  前記炭化水素にスチームを同伴させて前記炭化水素を接触分解する請求項7乃至9のいずれか1項に記載の製造方法。
  11.  アルミニウムとリンを担持したゼオライトを有し、700℃でスチーム処理した場合における、スチーム処理前の炭化水素の転化率をa、スチーム処理後の炭化水素の転化率をb、転化率の低下度をb/aとしたとき、60.0%≦a≦99.9%、かつ(b/a)≧0.94を満たすことを特徴とする炭化水素接触分解用触媒。
  12.  700℃でスチーム処理した場合における、スチーム処理前のベンゼン、トルエンおよびキシレンの合計の選択率をa、スチーム処理後の前記合計の選択率をb、前記合計の選択率の低下度をb/aとしたとき、(b/a)≧0.52を満たす請求項11に記載の炭化水素接触分解用触媒。
